"In flotation circuits, direct measurement of the volumetric flow rate delivered by electromagnetic flowmeters is often difficult to obtain particularly due to piping and flow constraints. However, on-line material balance calculation could offer a reliable alternative to flow rate sensing. This paper describes an on-line material balance software package as applied to a copper flotation circuit for mass flow rate estimation mainly based on the output of an x-ray fluorescence onstream analyser. Rule-based procedures for the management of the main calculation modules are designed and integrated to a Comdale expert system. Attempts to diagnose the flotation process from mass flow rate data are also discussed.INTRODUCTIONThe need for improved process diagnosis, control and optimisation has become more evident for the mineral processing industry in the last decade. Therefore, new process variables need to be inferred or measured particularly in highly multivariable processes such as flotation. This process is subject to a wide variety of disturbances mainly generated by frequent and sometimes abrupt changes in physical and chemical characteristics of the ore and due to some irregularities in manual process operating procedures.A flotation circuit scheme is always a complex network counting more than two dozens of slurry streams. Information about those streams (%solids, metal content analysis, and flow rates) are important for process diagnosis, performance evaluation control and optimization (1,3).On-line sensing instruments such as x-ray fluorescence (XRF) on-stream analysers (OSA), gamma density gauges and electromagnetic flowmeters have been developed for the measurement of those variables. "Many concentrators use re-circulating “plant” water for dilution in their flotation circuits. However, if crusher dust suppressants, ball mill grinding aids, or even agitator bearing grease are introduced into this water, and the water itself is not subject to cleaning steps, then sufficient quantities of these chemicals may appear in the flotation cells and begin to impact the flotation separation. A bench flotation procedure has been coupled with statistical analysis in order to estimate the impact of small quantities of non-flotation chemicals on flotation performance.INTRODUCTIONCleveland Cliffs produces iron oxide pellets for blast furnace feed, and is developing the capability to produce ferrous metallic products to supply a wider customer base. Cliffs manages five North American iron mines, including the Wabush mine sites in Labrador and Quebec. Based on various characteristics of the ore bodies, the flow sheets of the five mines are diverse. For example, Hibbing Taconite uses magnetic separation alone as their primary upgrading method, but Northshore and Empire use magnetic separation followed by flotation, and Tilden uses flotation alone. Last but not least, the Wabush concentrator upgrades primarily with gravity and electrostatic separation techniques.At Northshore, concentrate from the magnetic separator circuit is fed to a reverse flotation circuit. By design, the magnetic separators operate at the highest possible recovery of magnetite, as the separator tails are discarded, and relatively high silica content was acceptable to Northshore’s customers. As the steel-making industry moved toward lower and lower slag volumes, the silica content in the magnetic separator concentrate became a problem. The flotation step was added in the late 1980s in order to decrease the silica assay of the magnetic separator concentrate to meet the current customer requirements. In this setting, the flotation feed stream contains very little silica that occurs as liberated quartz particles. As the degree of liberation of the flotation feed stream is then a limiting factor for silica removal, the online grind control then was linked to flotation in the overall plant control system so that grind can be adjusted to achieve improved liberation if necessary for the flotation process."

"Agnico-Eagle (AE) has been operating their Kittila Mine in Northern Finland since 2008. The mine has experienced considerable ore flow problems with ratholing, bridging and freezing in their mill feed bin since start up. In the first winter of operation, the entire central portion of the contents of the cylindrical flat-bottomed 2000 tonne mill feed bin froze. Flow was erratic and could only be achieved through small diameter ratholes. To maintain a reasonable, albeit limited, feed to the mill, the bin had to be kept less than ½ full and a portable steam generator was brought in to melt the frozen agglomerates that frequently blocked the outlets. The combination of limited surge capacity and frequent outages required the crushing plant to operate 24/7 and resulted in inconsistent production levels and high operating costs.AE had planned to expand the processing plant to increase throughput by about 30% when they transitioned from open pit to underground ore. These plans presented an opportunity to improve the material handling.To avoid the problems experienced with the original mill feed bin, AE enlisted Jenike & Johanson Ltd. (J&J) to test samples of the ore, and based on the measured flow properties to provide design recommendations to ensure that the new mill feed bin would operate reliably. The new 2000 tonne expanded flow mill feed bin and apron feeder were installed in 2014 and are now supplying almost 93% of the total mill feed with the remaining coming from the original bin.IntroductionIn early 2009, AE engaged J&J to visit their then recently opened Kittila mine and mill in Northern Finland (Figure 1). Over the first half-year of operation, production had been restricted in the ore handling and storage system by flow problems such as ratholing, bridging and freezing including blockages of chutes and hoppers as a result of frozen fines buildup and large frozen agglomerates. AE wanted to increase production in the existing open pit mine and mill feed operation and also wanted to avoid similar ore handling problems when they commissioned the new underground mining system under development at that time."

The scope of the SA (Situational Awareness) working group is to analyze the effectiveness of information delivery systems in mining equipment and develop a unified display design, to mitigate against the proliferation of screens within equipment cabs. This working group comprises a variety of stakeholders representing a cross-section of relevant mining and mining-related organizations. This stakeholder network will help guide the direction of the working group towards a common, mutually beneficial end. For now, the focus is on shovel displays; however it should be noted that this work is expected to form the foundation for similar work with other equipment in the future.

"An introduction and case study of Mintek's latest generation of Milling Circuit controller, the MillStarTM with IES (Interpreting Expert System) is presented. This paper also describes as a case study its installation on a Southern African base metals concentrator plant which has demonstrated improved operation, greatly reduced variation in product quality, as well as increased capacity and availability of the circuit.In this case study, the MillStarTMw as installed along with several other enhancements, including hydrocyclone underflow monitoring, product particle size estimation and flotation circuit stabilisation. MillStarTM utilised the particle size measurement to control grind to within 2% of setpoint, all the while ensuring sump level control, density control as well as mill power optimisation. Mintek' s expertise in the modelling of tumbling mills allowed the development of a specialised optimising controller that ensured the mill was kept in the most efficient operating region.MillStarTM augments the automatic control with useful user interface features, such as on-line trends of any logged variables, historic data warehousing and retrieval and production summary reports.A novel feature that distinguishes the MillStarTMi s the IES (Interpreting Expert System). This is a feature of the software that works with the automatic control code to generate explanations for control actions made by the controller. Often complex control systems are mysterious in nature, reducing trust and eventually resulting in them being switched off. "The NewCrest Cadia operation boasts the largest SAG mill commissioned last June 1998. A request was made to shed some more light on possible SAG mill charge behaviour. Three different software were used to simulate SAG mill charge behaviour:Mishra/Rajamanis MillSoft DEM charge motion program, Radziszewskis agglomerated DEM charge motion program and Powell/Nuricks MillTraj outer trajectories program. The contexts simulated are: 20/30 % charge volume, 65/75/85 % critical speed using the Hi-Lo lifter configuration specified for the mill as well as a Hi-Lo 60 degre lifter face configuration. Further, lifter interval was also studied to determine the effect on power draft. Power predictions are compared with those obtained during the commissioning period.INTRODUCTIONThe NewCrest Cadia operation is located outside of Orange, New South Wales, Australia. With proven reserves of 190 million tonnes at a grade of 0.75 g/t Au, the mill was designed to process 17 Mtpa (2065 tph) of ore with an 86% copper and 73% gold recovery. The grinding circuit (Fig. 1, Table I) boasts the largest SAG mill (Fig. 2) and was commissioned last June 1998."

"Abstract - Diamond-drill hole DDH-B357, located 1.5 km north of the Brunswick No. 6 Zn-Pb- Cu-Ag volcanic-sediment-hosted massive sulfide (VSHMS) deposit, intersects three exhalative horizons within variably altered felsic volcanic rocks of the Nepisiguit Falls and Flat Landing Brook formations. These three petrographically indistinguishable iron formation intervals (Fe2O3T = 21.4 wt.%) likely represent cogenetic hydrothermal sedimentary units because they display a common geochemical signature: Fe2O3T = 42.9 ± 10.5 wt.%, MnO = 5.4 ± 3.1 wt.%, elevated base metal values (Zn+Pb = 1999 ± 1091 ppm), strong enrichment in additional exhalative components (CaO = 5.3 ± 3.9 wt.%; P2O5 = 1.43 ± 1.00 wt.%), oxidized signature (Fe/Mn = 10 ± 6), as well as a common immobile element signature (Zr/TiO2 = 0.025 ± 0.007) representative of a pelagic source. The calc-alkaline to transitional host volcanic rocks can be discriminated by Zr/TiO2, and to a lesser extent by Th/Nb: Nepisiguit Falls Formation: Zr/TiO2 = 0.053 ± 0.004, Th/Nb = 1.08 ± 0.37; Flat Landing Brook Formation: Zr/TiO2 = 0.107 ± 0.043, Th/Nb = 0.86 ± 0.17. A symmetrical repetition of the footwall-iron formation-hanging wall stratigraphic sequence is observed in DDH-B357, with distinct felsic volcanic rock domains separated by the three iron formations. This is best explained by parasitic F2 folds on the west flank of the south-plunging Brunswick antiform, similar to the fold closures known to host massive sulfide accumulations in the Brunswick No. 6 and No. 12 mines. Iron formation geochemistry and felsic volcanic rock chemostratigraphy from drill core sampling can provide an effective mineral exploration tool for the structurally complex rocks of the Bathurst Mining Camp. A study was conducted to investigate high gold grades in water lines and carbon fines collected from the Musselwhite gold recovery circuit. It was discovered that fine magnetic particles in the overflow from the carbon fines settling tank launder had high gold grades ranging from 2,000 to7,000 g/t. The -37 micron fraction had up to 17,000 g/t gold. Scanning electron microscopy revealed the gold was attached to the surface of iron particles. The objective of the study was to identify possible mechanisms that result in the attachment of the gold to the magnetic iron particle surface and to recommend process modifications that would reduce these types of gold losses around the carbon circuits. Solid and solution samples were collected from the gold recovery circuit and analysed. Two possible mechanisms were identified including gold cementation onto iron and heterocoagulation of colloidal gold onto iron oxides in the elution column. Possible sources of the colloidal gold include reduction of gold cyanide complex to metallic gold in the carbon regeneration kiln and gold detached from cathode in EW cell. Based on SEM+EDX, the sources of iron were natural magnetite and roasted iron sulphides. Thermal reduction of gold is believed to be the cause of dendritic gold from the carbon regeneration kiln.

"Antiscalants were evaluated for control of calcium carbonate (CaCO3) in gold processing applications. Under severely supersaturated conditions, 100 percent inhibition was achieved with 30 ppm antiscalant. Laboratory and field testing established that an antiscalant could both inhibit scale buildup and remove an estimated 0.5 kg/m2 per annum of pre-existing scale. A program was developed to control CaCO3 at a gold mill experiencing severe scale buildup. Annual accumulation of as much as 3 cm of scale in process piping was reduced to unmeasureable levels when 10 ppm antiscalant was applied. No scale-related upsets in mill operation occurred during a five-month trial period.INTRODUCTION Inorganic mineral scale is a crystalline deposit that forms when dissolved mineral constituents exceed the solubility of the respective mineral phase. Formation of mineral scale adversely affects a wide range of industries and is of particular interest in mining and metals processing. Scale affects numerous stages of metal extraction processes. Restricted flow in piping, nozzles, valves, screens, pumps and other components used to transport mineral slurries, metal concentrates, and tailings as well as scale in millwater and thickener overflow circuits are primary concerns (Alfano & Boffardi, 1994). Heap leaching, comminuation, flotation, vat leaching, carbon adsorption, and heat exchangers as well as oxidation steps used in processing sulfidic ores are among key unit operations that may be adversely affected (Simmons & Gathje, 2003). Antiscalant chemicals are designed to prevent formation and growth of mineral scales such as CaCO3. These chemicals, which include two primary classes – phosphonates and anionic carboxylate polymers and copolymers - are added to the gold processing stream at low parts-per-million (ppm) concentrations to interfere with nucleation and growth of scale forming crystals and to disperse fine particulate material. Application points may be located throughout the gold extraction process. Evaluation of the performance of antiscalants plays a critical role in determining the best product for a specific application. Performance evaluations include laboratory testing, pilot scale studies, in-plant trials, and ongoing performance monitoring during mill operation."

DURING the development of froth flotation for the treatment of sulphide ores, a certain amount of information was collected about a few of the nonmetallic minerals, and occasionally the gangue minerals in the sulphide ores showed an embarrassing tendency to float. However, for many years efforts were expended to develop reagents that would cause wetting and depression of these minerals. Among the nonmetallics, the minerals sulphur, graphite, and talc probably should be classified as 'natural floaters', and perhaps sericite. They respond to almost any type of flotation reagent, and their beneficiation by flotation had been attempted years ago. Flotation of sulphur is now common practice, and graphite was concentrated during the World War in many mills, most of which have now closed down. A talc mill has just been constructed, and another may soon be erected. Second to the 'natural floaters' come the 'easy floaters', cassiterite, fluorite, barite, mica, colloidal gangue, and paper pulp from white water of paper mills. That these materials responded to some of the early flotation reagents, as oleic acid, has long been known; occasional references to their behaviour are found in the very early flotation literature and in that of today. In general, however, nonmetallic minerals, valued at $2.00 to $15.00 per ton, have for a long time been regarded as cheap products and not worth much beneficiation. Consequently, only high-grade natural deposits suitable for direct mining and sale have been gouged out. Furthermore, the mining of these minerals has too frequently been in the hands of 'super-practical' men-men of no technical or other training, willing to work for a very low compensation. From the social standpoint, nonmetallics has been the field for small, untrained enterprisers with little money to spend on plant or equipment. But times have been changing. The impact of technically trained men on the old industry has revealed appalling losses and inefficien-cies and proved the value of processing materials discarded or avoided by the old regime.

"Placer Dome (CLA) operates the 90-year-old Dome Mine, in South Porcupine, Ontario.The milling operation currently processes 5 million tons of ore per year, from both the underground and Open pit mining operations, producing 320 000 ounces. The milling process is conventional crushing and grinding, with gold recovery by gravity followed by leach/CIP.Cyanide tailings are impounded in a large (325 ha) tailings area where cyanide is allowed to degrade naturally. Effluent is discharged seasonally during the summer and early fall months to maintain site water balance. Pond water is reclaimed for sole use within the mill process.In 1995, an Effluent Treatment Plant (ETP) was constructed for the purpose of removing dissolved metals and suspended solids. In 1997, an INCO S02/Air cyanide destruction module was added.During this time period, the treated effluent often failed toxicity tests required by the Ontario MISA Regulation, even though effluent chemical parameters were below permit limits. Two studies identified ammonia as the toxicant to Rainbow Trout, and free copper as the toxicant to Daphnia magna.From a literature study, and contacts within the Ontario Mining Association, the use of chelation as a final end of pipe treatment step to render any remaining free copper and metal fractions biologically unavailable was considered. Lab and plant scale tests followed.During the 1999 ETP operating season, the addition of the chelant EDTA (ethylene-diamine-tetraacetic-acid) commenced. To date discharged effluent has passed all toxicity tests.The paper will review the effluent treatment history, current effluent treatment plant operation, and detail the use of EDTA for successful toxicity control.History of Tailings Deposition, and Effluent Treatment From 1910 to 1995Over it’s ninety years of operation, the Dome Mine milling circuit has changed from the original 1910 stamp-mill mercury plant, to today’s modem 14 000 ton per day automated gravity and Carbon in Pulp based plant.By the 19803, a modern mill was operating on mainly underground mined ore. The plant was operating at some 3 800 tons per day, using fairly conventional processing routes.The number 4 tailings dam was being used for tailing’s deposition.All effluent treatment was by natural degradation of cyanide. Discharge was from decanting type structures during the summer months only, maximizing the use of natural degradation no tailings effluent was recycled for Mill use."

"Falconbridge’s Raglan Concentrator, located at the northern limit of Quebec’s Nunavik Region, has been in operation since December 1997. Originally designed to process 800,000 tonnes per year of high grade nickel ore, plant capacity is currently approaching 1,000,000 tonnes per year. Optimization of the ABC grinding circuit has proven to be the most challenging component of this capacity increase. Concurrent flotation circuit modifications have allowed concentrate grades to increase from 16 to 18 percent nickel, while maintaining recoveries. Concentrate drying problems encountered during the first 15 months of operation have been addressed through equipment upgrades. The challenges associated with surface deposition of filtered tailings in an arctic environment are now better understood, and detailed design of the progressive reclamation cover is underway.GRINDINGCircuit OverviewOre from open pit and underground mining operations is introduced to the underground ore handling system via surface and underground truck dumps. Two underground bins with a combined capacity of 4000 tonnes provide roughly a day of live capacity for ore storage. Ore from the two bins is conveyed to a 150 tonne surge bin immediately ahead of the grinding circuit in the concentrator.The Raglan grinding circuit has a conventional ABC configuration (Figure 1) with a design capacity of 100 mtph (800,000 tonnes per year). The 24’ AG mill is powered by a 3000 hp motor with variable speed drive. AG discharge is sized on a 8’x16’ single deck vibrating screen, with screen oversize recirculating to a 5 %’ short head cone crusher (400 hp) before returning to the AG mill. Screen undersize is combined with ball mill discharge to feed up to 5 15” Krebs hydrocyclones. The ball mill is a 14’x 21’ overflow mill driven by a 3000 hp motor at 73% critical speed.
