"Traditionally, the implementation of an automated advanced process controller in any mineral processing complex is a challenge, mainly due to the quality of resources and technologies required, the uniqueness of each control solution and the uncertainty of the engineering hours needed to complete the task. Thus, the use of advanced and proven control technology becomes a key factor when deploying the control strategy. However, success would still not be possible without the presence of common sense, process knowledge and fundamental process data. Minera Los Pelambres, taking advantage of such factors and its accumulated process experience, implemented a novel and successful combination of MPC (Multivariable Predictive Control) and advanced control for secondary grinding and regrinding stages at its copper concentrator plant. In both cases, the control objectives are: being capable of processing a variable feed from the upstream process while at the same time avoiding to become a process bottle neck and yet, maintaining an adequate product quality (in terms of size distribution) to the process downstream. Additionally, for the case of the vertical regrinding mill (vertimill), the control system should also be capable of keeping an adequate circulation load and making an efficient use of the available grinding power. In either case, extending hidrocyclones availability while maintaining their performance is a must, since both factors are required for process and maintenance purposes. Thus, the process control problem becomes one with a multi-variable type of process with multiple control objectives to satisfy simultaneously. In trying to solve it, many mineral processing operations have implemented basic or conventional control or even better yet, expert systems. Minera Los Pelambres believes that better and faster results can be achieved using a combination of MPC and advanced control. Such strategy was successfully implemented, reducing considerably process variability while maintaining high throughput and keeping the process well within constraints limits. Their control philosophy, implementation process, main results and their key performance indicators are discussed here."

The detailed researches of a broad circle of problems connected to development of the electric pulse method destruction materials (EPD) of a various nature and area of use are executed. The electrical and power characteristics of process, physical fundamentals of selectivity of a breakdown and destruction are investigated, the device of electric pulse (EP) disaggregation and ?omminution of materials are developed, the technological efficiency of disintegration of industrial minerals estimated. Due to its technological advantages, the EPD could have a great potential in minerals mining and processing technologies. Low specific power and weight-and-size characteristics of EP installations based on the existing out-of-date electric equipment are at present the main reasons hindering the effective application of the method in mining and processing technologies. The main studies carried out in Russia in the field of electro technical equipment development for EP technology are presented. The pulse capacitors service life affects greatly the economic efficiency of the process because the capacitors cost accounts for a considerable, and in some cases, the most part of the operational costs. Determined and analyzed in the study are the ways which could significantly improve the specific characteristics of high voltage pulse generators (VPG), such as to use of high-frequency voltage transformation to develop a charger; to use pulse transformers (PT) with iron magnetic circuits made of materials characterized by high magnetic permeability, in pulse generating circuits; as well as to use special ways which could produce voltage pulses with a short front. The experiments have proved the possibility to adapt these technological solutions for EP devices, and a further strategy of the EP technologies development and application has been suggested on this base. "In flotation, depressants are used to reduce the amount of gangue that reports to the concentrate and hence increase the selectivity of the flotation process. At the University of Cape Town extensive batch flotation tests are carried out to evaluate industrial depressants and standard procedures have been developed over the years.This study was conducted in order to develop an improved method for comparing depressants using machine vision as an aid. The modified method of batch flotation involved a test with prolonged intervals between scraping to allow more time for the froth to build up and mature.This method of testing showed increased differences between the flotation performance obtained as represented by grade recovery curves for carboxymethyl cellulose and guar depressants when compared to the standard method of testing with shorter scraping intervals. The improvement was attributed to reduced entrainment resulting from longer drainage time in the froth and therefore yielded a better test for comparing depressants on the basis of true gangue flotation with minimized entrainment. As expected, the sulphide recoveries were unaffected by the change in method. The machine vision system also added to the information obtained during these tests by recording bubble size trends throughout the tests which were later analyzed and related to the amount of flotable gangue in the froth. Modifications are recommended to improve the usefulness of machine vision in batch flotation."

Water has become a scarce resource in quality. Companies in the ornamental stones sector use water intensively in their processes. Given the current situation, it is imperative to rationalize this feature that at first is related to the reduction of consumption, through no waste. Considering the importance of environmental preservation of this resource and also to comply with the legislation that governs the procedure for processing of ornamental stones, new alternatives should be available for the maintenance of current activities and promoting the development / growth of the sector on the principles of environmental sustainability and economic in future scenarios. The ornamental stones processing industries, especially for micro and small enterprises, require the implementation of a management program that optimizes the use of this feature, since the techniques individually processed operate with three basic processes dependent on water use: split blocks, polishing and finishing slabs. This technology requires a large volume of water resources and control measures involving operating recirculation water can minimize power consumption, making the company more profitable and sustainable. This is a survey of literature, associated with technical reports provided by partner companies and government agencies. This study aimed to the organization and provision of theoretical knowledge about the subject matter coupled with management practices, which may be reproduced or re-purposed in ornamental stones processing companies. It should be noted that the industry in question is lacking in technical expertise for the implementation of sustainable attitudes relevant to water reuse.

"The paper gives an overview of the history of flotation machine development. The laws of their evolution are stated and the place and role of column flotation are demonstrated.The major parameters of column cell diameter and height are discussed. Options are proposed for optimization of the hydrodynamic characteristics of large-capacity column cells. The high efficiency of columns with cell height of 4-6 m is demonstrated. The optimum parameters of multisectional column machines are determined. Their advantages compared to monocells are shown. A scaling-up procedure for column machines was developed based on flotation macro- and microhydrodynamics simulation."

"Different types of impact crushers use the physical effect of impact to crush rocks. The rocks can vary from soft to hard and from ductile to brittle but they should never be abrasive. Since the principles of impact crushing of larger rocks are hardly investigated these crushers are still sized rather by empirical than by scientific approaches.In order to investigate the principles of comminution by impact of large rocks a test rotor was developed and rocks of different dimensions were tested. The integrated measuring devices of the rotor enable the recording of impact forces and of absorbed impact energy with high resolution during the contact time.Since impact crushers stress the rock particles with a defined velocity the main crushing properties are gained as a function of the applied velocity and the particle size of the rock: likelihood of breakage, contact time, maximum crushing force, mass specific crushing work, surface related crushing ratio and crushed fragment shape distribution."

"The search for energy efficient technologies for comminution processes is constant in mineral processing studies, since those processes represent a major percentage of operational costs. In this context the use of stirred mills is increasing, especially for ultrafine grinding. Although many authors claim that these new equipment are more efficient than the conventional ball mills, there were very little chances to prove that in a practical way, since there are few industrial circuits where those technologies perform the same duty. Therefore, the regrinding circuit of Germano second concentrator offers an interesting opportunity: a vertical mill operating in parallel with two ball mills. During almost two years of operation, several sampling campaigns were conducted to evaluate the vertical mill performance and to compare the operational data of the three mills. The industrial data was also compared to jar mill tests results, which are monthly conducted in Samarco labs in order to predict the specific energy consumption required by the ore fed to these circuits. The vertical mill demonstrated the same ability to achieve the product specifications of the ball mills while proved to be able to reduce the medium specific energy consumption in about 40%."

"Antofagasta Minerals S.A. (AMSA), for its Centinela District Project, is currently developing, at a first stage, a new 90 ktpd Concentrator Plant incorporating Esperanza Sur (ESP Sur) and Encuentro (ENC) ores. In order to dimension properly main equipment, specifically for grinding circuit, a final decision has been taken using geological and metallurgical (comminution) data from both body ores. Data was analyzed internally within AMSA and its consultants to get a final proposed circuit for further engineering studies. Specific Energy Consumption (SEC) parameter is one of the main key factors for proper dimensioning. To get an accurate value different tests have been made and modelled to ESP Sur and ENC ores. Also, operational data from Esperanza operation has been taken into account due to its similar ore characteristics to ESP Sur ore and incorporated as input data for design. Depending on data, quality and amount, it is possible to estimate accuracy for project investment and risk level, hence investment decision can be taken under good and reliable information."

"Semi Autogenous (SAG) mills exhibit complex interactions between the competing processes occurring inside them. Traditional practice is to measure the operation of the SAG mill at an operating point in terms of its load, power draw, steel load, ore throughput rate, water addition rate and more recently the feed size distribution. However significant departures from standard operating conditions can occur due to changes, for example, in ore hardness, the quest for higher throughputs and mill internal geometry.Fundamental to SAG mill operation are the internal processes that ensure that a given ore throughput and discharge grind size are obtained and maintained. These processes can be measured using non-contact acoustic emissions from the SAG mills which utilise the information rich noise that is generated by the grinding, flow and charge movement inside a mill. Non-contact acoustic in-mill measurements can be used for the validation of discrete element modelling (DEM). The approach being reported in this paper is to model the individual physical processes and then to simulate the assemblage of a physical mill.By modelling the assemblage of steel balls in a 1 m pilot mill and duplicating the experimental arrangement exactly with the PFC3D model, it was possible to replicate the pattern of falling balls in the experimental mill. Furthermore, the key features of the acoustic emission spectrum that was calculated compared favourably to the measured spectrum at low frequencies. The experimental spectrum is shown in Figure 1."

"A stochastic model of mineral texture is discussed and used to demonstrate that grain association within the intact texture has a significant effect on the liberation characteristics of breakage products. The majority of previous models have simulated texture and liberation of binary systems. This new model is able to simulate complex multi-component (multi-mineral) aggregate textures and their breakage products. Grain size distributions can be defined for each of several minerals. Mineral-mineral associations can be controlled by inserting mineral grains within grains of another mineral. Repeated Monte Carlo sampling of the aggregate is used and the liberation properties of the fragments are calculated. These are analysed to generate data in a similar form as reported by mineral liberation analysis systems, including density distributions, liberation distributions, and particle class distributions. Simulations results are presented where the model has been fitted to complex sulphide ores with four minerals. Comparison of the simulated particles and experimental data show that the model is able to reproduce similar particle class distributions as measured by QEMSCAN. The texture of real complex ores can be simulated and fitted to conventional mineral liberation analysis data. The model should provide a useful and practical means of modelling the effects of mineral texture on separation processes and in geometallurgical models."

Long-chain ionic surfactants, with fatty acids and amines as the most important representatives, are widely used as collectors in froth flotation. These surfactants, generally referred to as weak electrolyte collectors, frequently form solid insoluble precipitates within a certain pH range. However, the action and behavior of these colloidal precipitates in froth flotation systems are not well understood and has not been well decoupled from those of dissolved forms. The objective of this study was to understand and compare the role of colloidal precipitates with that of the dissolved forms at gas-liquid and gas-liquid-solid interfaces. Using primary amine as the model surfactant, experiments were carried out to measure: the maximum volume of bubbles generated in the presence of dissolved and precipitated forms of the surfactant; surface tension for both forms of the surfactant using the drop shape and maximum bubble pressure methods; and contact angle using the sessile drop method. The experimental results showed that: in the presence of the precipitate, bubble volume was smaller, which was correlated with the lower surface tension and higher contact angle measured; the surface tension of solutions containing surfactant precipitate was affected by the surface age of liquid droplets. This study enhances understanding of the interfacial behavior of long-chain ionic surfactants under different conditions, which would help improve the efficiency of reagent utilization in froth flotation.

Under modern economic conditions in Russia, gold heap leaching is the most effective way of investing into gold-mining industry. Gold is recoverable from small-size deposits, low-grade ores from oxidation zone, cut-off grades, and overburden rocks using heap leaching. This technology is cost-effective and allows a saleable metal to be obtained within the first year of operation. The investments for heap leaching are lower than those of for a traditional plant technology. Production cost per one gram of Au is 5-7 times lower than that of during a plant flow sheet. A seasonal development of mines can be possible. With reference to this, heap leaching resembles the technology of placer deposits development. One of the major advantages of heap leaching is the form of the product. Gold can be obtained as dissolved in a clarified PLS, which allows the further quick treatment. The amenability of ores to heap leaching depends on their mineralogical composition. Oxidized porous ores with a good access of a lixiviant to valuable particles can be treated without pre-crushing. Clayish minerals are often found in oxidized ores with free gold. In order to build ground for heap, several major methods combined with various pad materials are used. These methods have been used at many plants and are reliable. The development of heap leaching technology for gold ores for the deposits from Yakutia, Zabaikalsky region, Primorye region, Uzbekistan, Tadjikistan, and Kazakhstan began in the 70s. However, it has been commercially used only since 1990. The first heap leach plants were built and commissioned in the USSR in 1991 at Vassilkovsloye deposit (Kazakhstan) and at Maiskoye deposit in Russia in 1994. Pilot plant testing was conducted in 1996 using ores from Kuranakh ore field, deposits Phiskulturnaya-Kholodnaya and Lopukhovskoye from the Aldan region. After the first successful commissioning of heap leaching plant in Russia, this technology has been commercially applied for deposits. Every year 1-2 heap-leaching plants were commissioned. More than 30 heap-leaching plants have been commissioned both in Russia and in the former Soviet Union using technologies developed by IRGIREDMET. "Nickel-metal hydride batteries (Ni-MH) are storers of electrochemical energy, which have a higher specific storage capacity than lead or nickel-cadmium batteries. The demand for Nickel-metal hydride batteries is increasing rapidly since their market launch in the early 1990's. In 1999 the output of cells exceeded 80,000 tons per year (1 billion cells per year). Today there is no suitable and sustainable recycling process to recover nickel, cobalt and rare-earth metals. The discarded batteries are used in the steel industry as alloy material because they contain nickel. Cobalt and rare-earth metals are lost; they are non-recycleable.In a German governmental funded research project, IME Aachen, ACCUREC Mühlheim and UVR-FIA Freiberg are cooperating in processing as well as in creating a feasibility study. The target of this project is the development of a new recycling process for metal recovery from Ni-MH-batteries. The proposed process consists of a combination of mechanical, pyrometallurgical and hydrometallurgical processing steps.After shredding the steel shell, the various fractions of battery materials are carefully separated by mechanical processing. A hammer mill with one rotor with a perforated discharge grid of 20 mm opening, was found to be suitable for crushing the batteries to release the active mass of electrodes for metallurgical processing. The ground material is wet screened at a mesh size of 0.5 mm; thus a fine fraction is obtained with valuable components such as Ni, Co, and RE and an oversized fraction consisting of a mix of iron chips, electrodes grids, plastic chips, paper, and flocculent material of separators. The organic components are avoidable when there is a thermal step at the beginning of processing batteries.The separated fine fraction is smelted in an electric arc furnace. Any pyrometallurgical process relies on a suitable slag system. In this specific case, the process has to allow separation of nickel and cobalt as metal from the rare-earths almost quantitatively, collecting the rare-earths as well as impurities e.g. as oxides. The products are a nickel-cobalt alloy and a slag phase enriched with rare-earth oxides for further treatment to ‘mischmetal’."

Within stamp-charged coke making a large volume of coal is compacted to one single coal cake before entering the coke oven chamber. This is done by means of several falling stampers in a stamping machine having a mold nearly of the oven?s dimensions. Producing a high quality coke also from inferior coals requires a cake density of approximately 80% of the coal density. Besides that the industrial stamp-charging process demands a minimum mechanical strength of the coal cake to move it from the stamping mold into the oven chamber without failure. Densification and the build-up of cake strength were investigated earlier in stamping tests using a micro-stamping device. The quantities derived from these tests (as e.g. cake density or porosity) represent average values for the entire cake. Statements describing the local compaction state at different heights are difficult to achieve without destructing the cake. In order to gain better insight into the densification process and the inner structure of the coal cake a computational model based on the discrete element method (DEM) has been set up using 2 and also 3-dimensional simulation software. The stamper?s position and velocity as well as the force acting on the stamper were monitored and the model?s response was compared against measurement data from laboratory stamping tests. It was possible to reproduce the force and displacement pattern of the stamper in response to the viscoelastic properties of the cake using standard DEM bonding and contact models. Furthermore, the rearrangement of particles in response to the compaction by the stamper was tracked by calculating their displacement at the point the stamper hit the coal surface. The latter can also be used as indicators of particle deformation or breakage. By defining control points at different heights the particle displacement, stress and strain rates, porosity could be studied at different heights. The application of remote sensing techniques combined with fluorescence spectroscopy is realised in analytical devices called LIF Analysers. The analysis of laser-induced fluorescence facilitates non-destructive, non-contact, on-line and real-time rock identification and quality control of bulk solids in transport. LKAB of Sweden was the first company to test LIF Analysers in the Kiruna Mine for bulk sorting of run-of-mine ores depending on the phosphorus content. Other applications tested in Germany so far are quality control of limestone (iron and/or dolomite content) and rock identification in lignite mining. Of special interest also is rock identification in diamond mines for dilution control. The paper summarises the present state of the application of LIF Analysers.

The mechanisms taking place during the leaching of chalcopyrite when it is in contact with other sulphide minerals, particularly pyrite, is still a matter not fully solved. The GalvanoxTM process has been suggested as a technical solution to extract copper from chalcopyrite at commercial level inhibiting passivation phenomena widely reported in the field of hydrometallurgy. Although there are some rules of thumb to implement the process in fully flooded stirred conditions such as the optimum pyrite/chalcopyrite mass ratio should range between 2 and 4, among others; not many research studies have been focused on studying the effect of the surface contact area between chalcopyrite and pyrite to reach best copper extraction conditions. The aim of this research work is to determine the effect of the mass and surface area ratio between the minerals and the surface area of each of the mineral species effectively exposed to the leaching solution. Different particle size distributions of pure pyrite and chalcopyrite were contacted in a small column and subjected to leach tests using sulphuric acid in concentrations close those used in industrial leaching processes. The mass and surface area ratios which optimize the extraction of copper were obtained. It was found the best leaching conditions were attained when reducing the particle size distribution of pyrite regardless the particle size distribution of chalcopyrite. Further analysis concerning the impact of this conclusions on large scale operations is presented and discussed.

Dielectrophoresis is a separation technique that uses a non-uniform electrical field to separate particles on the basis of their permittivity. There are many areas of mineral processing that might benefit from the application of dielectrophoresis. These include: coarse removal of gangue, recovery of ultrafine particles, upgrading of flotation concentrates or simply as a laboratory analysis technique. In order to determine the potential value of dielectrophoresis to the mineral processing industry, the response of composite particles was investigated. The electrical properties of composites involve complex relationships between the shape, distribution and permittivity of the individual grains within the rock. The relationship between mineral composition and dielectrophoretic force was measured on single particles from two ore types. The results were used to populate a model that could predict the separation characteristics of the ore. The insights gained from this model separator allowed potential applications of the technology to be examined and their performance evaluated.

"One of the challenges the mineral processing industry is facing is caused by the fact that water resources in mining areas are becoming very limited and the cost of water is increasing. The water sources in arid regions often have high salt content. Environmental regulations are forcing plant operations towards completely closing the water cycles within plants. This means that impurities (salts, reagents, ions dissolved from minerals, etc.) accumulate within the circuit that will affect the flotation performance. Water purification can significantly increase the operating costs therefore it should be carefully considered weather the impurities need to be completely removed or is there a tolerable level of impurities that can still be left in the process water without significant deterioration of the flotation performance? Several additional questions arise: what are the tools that help identify what is a tolerable level of impurities? How do the different impurities interact and what is their effect on the process? The effect of frothers on the dynamic properties of air/liquid interface in different size-scales has been extensively studied by the authors in the past. Based on these studies a frother characterization framework was developed that systematically examines the dynamic surface properties of the air/liquid interface in relation to the bubble size. This work can be considered as tool that could be used for the above mentioned purpose. The present study investigates weather the same frother characterization framework can be applied for systems where both frother and different types of salts are present. Nasfroth 240 was used as a frother, in combination with structure-breaker KCl or structure-maker NaCl and CaCl2. Bubble size measurements in laboratory scale mechanical flotation cell and laboratory flotation column and dynamic surface property measurements (dynamic surface tension and dilatational elasticity) were performed. The results highlighted the addition of salt to the frother solutions significantly decrease the bubble size and increase the froth high. The coalescence behavior of bubbles showed correlation between the D32 and ionic strength of salts. The results highlighted that the studied structure maker and structure breaker salts effect the dynamic surface properties in different way."

There are various types of natural zeolite deposits in Turkey. Naturally occurring zeolites are excluded from many important commercial applications where uniformity and purity are essential. In this paper, the beneficiation of natural zeolite, taken from western part of Turkey, was investigated. According to X-Ray Diffraction (XRD) and mineralogical studies carried out on the representative ore sample, the natural zeolite was found to be in the forms of clinoptilolite and heulandite. Clinoptilolite forms as a devitrification product of volcanic glass in tuffs. Quartz, clay minerals, orthoclase, plagioclase, biotite, seruzite-muskovite and epidote were observed as impurities. Several types of mineral processing methods were performed in order to remove impurities from the natural zeolite sample to produce high purity zeolite. Gravity separation methods such as shaking table and superpanner were carried out for separating heavy minerals, while high intensity dry magnetic separation was used for discarding magnetic minerals.

"The sustainability of the mining industry must be addressed through improving tailings management. The use of thickened tailings and pastes stems from a paradigm shift towards designing tailings disposal sites to suit their surrounding environment, rather than manipulating the environment to accommodate the tailings. Thickened tailings and pastes usually exhibit non-Newtonian behaviour, so a thorough understanding of the rheological characteristics of the material is required in order to determine the disposal plant operating conditions.Full Cost Accounting techniques may be used to provide financial justification for the implementation of alternative tailings disposal techniques through the calculation of a disposal cost per tonne of tailings over the life of the facility. Improved disposal methods such as thickened tailings disposal involve additional initial capital expenditure but reduce environmental impacts. The cost savings associated with environmental impact mitigation are reflected in Full Cost Accounting outcomes.Rheological characterisation is significant as a design basis that may be analysed using Full Cost Accounting to justify the initial capital expenditure of dry disposal systems for improved environmental performance."
