Metso has a long history supplying boilers for high ash coal firing. These boilers are based on circulating fluidized bed (CFB) technology. CFB?s biggest benefit is fuel flexibility ? it can burn fuels from high moisture content to high ash content. Metso has delivered tens of CFB boilers burning waste or high ash coal starting on 80?s. Some of the boilers have been in operation twenty years meaning that there is a long term experience from these plants available. This feedback includes boiler performance and maintenance issues of the boiler. Metso is also delivering coal washing plants to improve coal quality, i.e. reducing ash content of the coal. The idea to combine coal washing plant and CFB boiler was made up two years ago in Metso. Up-coming legislation of coal washing and restrictions for washery reject land-filling in India are good drivers for this kind of concept. Pre-study of this kind of concept led to the conclusion that coal washing process can be fine-tuned so that reject?s calorific value is only 1100 kcal/kg and that was set as a target for boiler design. Metso shipped 200 tons of washery reject to its own research center located in Tampere Finland. First a wide range of fuel characterization tests were done in lab-scale and after that one week test run in 4 MW CFB pilot boiler was done. Test run proved that 1100 kcal/kg can be fired without any support fuel with special boiler design. Test run results gave a good set of data regarding combustion efficiency, emission performance and boiler dynamic behaviour when burning this kind of fuel. These results are introduced in this paper. Wet High Intensity Magnetic Separators, for short, WHIMS are used for recovery of Iron ores with low magnetic susceptibility. A Jones patent WHIMS with "grooved plates" matrix is being used in Dry Tailing processing line in Hematite Recovery Plant at Golgohar mining & Industrial Co. for recovery of Hematite. In this kind of separators Matrices are used for increasing the Magnetic field intensity and providing high magnetic field gradient. The laboratory WHIMS in Golgohar Iron Ore and Steel research Institute is capable to provide a background magnetic field strength up to 0.85 Tesla and in presence of ‚expanded metal? matrix, magnetic field intensity could increase up to 0.9 Tesla. More than 50% of feed particles in this separator were finer than 36 micron and recovery of these particles needs more magnetic field intensity. Hence, ‚Grooved Plates? matrices with Js= 2 Tesla and 3.8 mm gap were constructed. Measurements indicated that magnetic field intensity around the matrix will increase to 1.25 Tesla. Graph of Magnetic field intensity around the matrix to background magnetic field intensity was plotted and a model with Rsquare= 0.9 was offered. In addition, magnetic field gradient and magnetic force were calculated. In WHIMS with feed top size of 150 micron, the main effective forces on separation process are the magnetic force and the hydrodynamic drag force. With assuming that the particles are smooth and spherical and the flow is laminar, Recovery of fine magnetic particles is problematic in this separator because of drag force. Considering these facts and mentioned model, finest particles that are recoverable in different magnetic field intensities were calculated. Computations illustrated that with magnetic field intensity more than 0.8 Tesla, particles as fine as 4 micron are theoretically separable but it should be noted that in practice a larger attractable particle size would be expected.

In this paper, the development of research and practice on the separation process of fine complex Cu-S ore at a Copper Mine in south of China, was discussed. Since early 1980s, various processes were used, such as the process of bulk flotation-separation, the process of selection flotation and the process of iso-flotation. Especially when the process of selective flotation was put into operation, further development was achieved in beneficiation results, but the difficulty in separation of chalcopyrite from pyrite has not been solved yet, so causing a poor quality of Cu concentrate. The author has successfully developed a new separation process characterized by the use of collector thionocarbamate and fast flotation. The selectivity of fine chalcopyrite and pyrite was greatly improved. This process supplied a new route for the treatment of fine complex Copper sulphide ores.

"Ore sorting technology has been rapidly advancing in recent years. Improving expected mill feed grade has a significant benefit to project returns, and can no longer be ignored. When there is an increase in the mill feed grade while maintaining the same throughput, the mine will be able to process much more metal and improve the floatation recovery. There are many more factors that contribute toward the economics of the project by implementing sensor-based sorting technologies covered in this paper. This paper reviews the economic impact on an underground copper-silver deposit with references to the concept of ""profit recovery,"" which is the measurement of recovery based on rock profitability rather than just metal content. The economic impact of sensor-based sorting is discussed in detail throughout the paper. The preliminary economic evaluation of the project compares the mine's base case design versus a design incorporating sensor-based sorting. The paper's primary focus is on economic impacts rather than the explanation of the sensor based sorting results. The sorting data is presented on a scoping level and using a sensor-based sorting study where the best possible results are used for obtaining the grade recovery curves. Also, the breakdown and analysis of the project economics are based on the operating cost available from the particular operation. Any assumptions taken into consideration are also outlined and discussed. INTRODUCTION The mining industry has been adopting Sensor-based ore sorting technology fairly rapidly in the recent years. The ability to increase mill feed grade by rejecting waste grade rocks early in the processing stage is proving to be revolutionary for some operations. These potential outcomes should not be overlooked by both producing operations and prospective projects, thus leading to a wide range of studies on ore sorting. Today, most requests for quotations force all bidders to follow the bid document to the letter. The choice is then made based on price since it is the only difference in technically identical offers. However, clients allow and even encourage suppliers to come up with alternatives. Overall economy again, is much more than low investment costs. Operation costs may affect the economy of a project far more than a million saved in investment. There is almost always the choice: Should we go for the cheapest solution or should we go for the most economical solution? We strongly recommend the study of the long-term effects on investments as they often surpass any apparent savings in capital expenditure. With high operating costs, time is never on our side. Almost all relevant inputs and outputs in a concentrator have a value that can be expressed in a suitable currency. Unit prices may differ substantially from one operation to the other, but everything has a price tag and globalization has made it possible to move both goods and services to almost any place in the world. Even a rather simple exercise can give a good indication on which process improvements are worth pursuing when investing in new systems or equipment. The ones that do not qualify, as money earners, will naturally appear as clearly. No ?rocket science? is required, just process knowledge, practical experience, an open mind and some common sense and the reward may be the difference of having a good or an excellent project. The model we have developed can be made as detailed as required, but we do not recommend too much detail, as it sometimes tends to distract work and obscure the important issues. Two different process solutions compared in a simplified example illustrate the importance of evaluating a project based on its long-term effects rather than focusing on the investment costs only.

Improving food security by increasing crop output is a primary objective for most countries in the sub- Saharan region. Most soils in the region are deficient in phosphorus an important nutrient after nitrogen in plant growth. Phosphates are therefore used together with nitrogen and potassium based fertilizers in improving crop production. Zambia like many other countries in the sub-Saharan region imports phosphate fertilizers for use by its farmers. However, indigenous phosphate deposits of igneous origin exist in Zambia of which the main ones are Chilembwe in Petauke district, Mumbwa sugarloaf in Mumbwa district, and Nkombwa Hill in Isoka district. If commercially exploited, these deposits could become a ready source of inexpensive phosphate for the local farming communities in the country. Previous research has shown that partially acidulated phosphate rock (PAPR) produced using Chilembwe phosphate rock is just as agronomically effective as the imported superphosphate fertilizers on food crops in most of the Zambian soils. PAPR is produced by reacting finely ground phosphate rock with only a fraction (usually 50%) of the stoichiometric quantity of the sulphuric acid required to fully convert the apatite in the rock to monocalcium phosphate thus making the process cheaper in terms of acid consumption than the poduction of single superphosphate where the apatite in the rock has to be fully converted to monocalcium phophate. The factors that affect the percentage of available P2O5 in the PAPR produced include particle size of phosphate rock, degree of acidulation, concentration of acid, process temperature profile, residence time and drying temperature. These factors were studied in a 25kg/hr PAPR pilot-plant in the School of Mines at the University of Zambia using Chilembwe phosphate rock. The PAPR pilot-plant consisted of a rotary drum granulator as the main reactor, a rotary drum dryer and a triple deck vibrating screen. Ground phosphate rock was reacted with sulphuric acid and water in the granulator to form a granular product which entered the drier. The dry product was screened into three size fractions. The 1 – 4 mm size fraction was the final product whilst the –1mm size fraction was recycled. The +4mm size fraction was sent to a crusher while the crushed PAPR was sent back to the screens.

Vertical ring and Pulsating Wet High Intensity Magnetic Separator (VP-WHIMS) is widely used for week magnetic mineral beneficiation or ferrous impurity removal from non-metallic minerals. Because of the complexity of this machine, mathematical modelling of its process is complicated and time consuming. In this paper, artificial neural network (ANN) and response surface methodology (RSM) were applied to evaluate the VP-WHIMS performance and optimize its main operating parameters in beneficiating of the Chadormalu hematite sample. The operational parameters of this magnetic separator are considered as: magnetic field intensity (2500-8500 gauss), pulsating frequency (20-100 %max), ring rotation speed (0.6-4.6 r/min) and slurry concentration (15-35 w/w %). Concentrate grade and recoveries (weight and Fe) are monitored as responses. Centre composite design (CCD) was used for experimental study. Four process variables were set using small CCD. Eight star points (a=±1), eight axial points (a=±2) and five replicates at the centre point (a=0) were chosen as experimental points. In ANN system, the best network topology was obtained as (4-5-3). "The study provides the comparative analysis of the performance of water only cyclones and hydrocyclone for iron ore fines processing at Joda Iron ore processing plant, Tata Steel. Joda iron ore deposits have higher proportion of kaolinite in the finer fractions and are meant to be separated with cyclones. The iron processing flowsheet of Joda comprises of water only cyclone for beneficiation of iron ore fines. Water only cyclones are used for the beneficiation of fines in the iron ore processing industry and have a larger cone angle compared to that of conventional hydrocyclones to enhance the density effect in the separation. They are aimed to achieve better product quality of underflow however; the desired result could not be achieved at the Joda processing plant. The water only cyclones were operating at the corrected cut-size of about 60 micron with an imperfection of 0.40 and water split to underflow was approximately 10%. The overall Fe recovery from the water only cyclones were 60%. Since the quality of fines produced from the water only cyclone couldn’t be improved, an attempt was made to process the fraction in the conventional hydrocyclone to achieve the desired product quality. The trial results indicated better product quality with the Fe recovery of 72% at corrected cut-size of 70 microns and imperfection of around 0.29. In view of above results it was recommended to replace the water only cyclones with hydrocyclones to achieve higher product quality of about 60% Fe content.INTRODUCTION Water only cyclones were installed at wet plant, Joda to process the classifier fines where the cyclone underflow is considered as concentrate and overflow is discarded as slime. Because of the lower capacity of the cyclones 30% of the classifier overflow was bypassed directly to thickener. Apart from this the quality of fines produced from the water only cyclone couldn’t be improved further hence an attempt was made to process the fraction in the conventional hydrocyclone to achieve the desired product quality and quantity. "Access to information is a key component for making improvements to any process. This is particularly true for all aspects of the iron mining and steelmaking process. The ability to make rapid control decisions can significantly influence process outcomes, including ensuring product specification, mining quality, transportation limits, upgrade factors, waste bypass and direct shipping, among many others. While traditional laboratory methods provide feedback for such processes, having access to analysis results in real-time can lead to positive reactive and predictive control decisions to be made rapidly, leading to significant improvements throughout the process. Scantech has been designing, manufacturing and supplying technological products to the minerals industry since 2002 to enable the availability of such real-time information to a mine or plant, with the benefits being enjoyed by a wide range of operators. This paper provides a summary of the available technologies used in the iron ore and steel industries, as well as providing case studies of their use in African and Australian iron ore and European steel, as well as a description of the potential benefits of a range of analysis equipment.INTRODUCTION Access to information is critical for any process, and is a fundamental component for making process control decisions. In order to yield effective processing outcomes, it is important for that information to be readily available, preferably as quickly as possible, and to be as accurate as possible. Selective separation of alumina, silica, calcite and apatite from hematite was achieved through microbiologically induced flotation and flocculation in presence of bacteria (B.subtilis) and that of hematite from apatite after interaction with yeast (Saccharomyces cerevisiae). Bacterial and yeast metabolites containing extracellular proteins were characterized from mineral-grown cell free extract. Bacteria and yeast can adhere to mineral surfaces and influence subsequent separation of the minerals. Bacteria functioned as a stronger depressant for hematite, while yeast cells depressed apatite at neutral pH. Selective affinity of the bacterial and yeast cells towards the mineral surface was observed through adsorption studies. Extracellular proteins (EP) were isolated from B.subtilis and yeast. The protein profile of the EP of bacterial and yeast cells grown in presence and absence of minerals was studied. This study has demonstrated the utility and amenability of microbially-induced mineral beneficiation of iron ores through bacterial and yeast cells and their metabolic by products.

"For the traditional principle of flotation cell design, or in the perspective of some researchers, the mixing effect of impeller for flotation cell is not only to suspend the particles off the bottom, but also to mix slurry well to achieve a uniform system. But for some special processing conditions, the depth profile of slurry concentration and particle size demonstrates an obvious difference. In the part around of the impeller in the cell, the slurry concentration is much higher than the part below the lip.For the vanadium titano-magnetite flotation process, distinguished with high concentration and large coarse particle size fraction, even though the concentration is very high, it can reach good gas dispersion, which is a fundamental principle for flotation cell design and application. The gas dispersion is not a challenge in the high slurry concentration environment, not only in the vertical direction, but in the cross section. Different levels (the distance from the lip is 400mm, 700mm, 1200mm, 1700mm, 2200mm, 2700mm) slurry in the flotation cell is sampled and analyzed. The slurry concentration of the 3 levels(1700mm, 2200mm, 2700mm) is about 55%, but the slurry concentration decreases from 55% to 25% sharply towards the lip.Therefore, a new understanding and viewpoint is presented, that the uniform system of slurry is not always reasonable for all of the flotation process. For some special process, if the coarse particles are needed to agitated well and transported to the upper cell, the quiescent zone in the upper cell will be destroyed and enhance the detachment probability for the coarse particles. The difference of slurry concentration and particle size fraction benefits the air dispersion and coarse mineral particles recovery.1.INTRODUCTIONNowadays, flotation is the most widely used separation process in the mineral processing industry. The paper is giving an overview about successful operating Loesche Vertical ? Roller ? Mills (VRM) installations and summarises the main benefits of the dry compressive Loesche grinding technologies in Airflow- and Overflow-Mode. Some of these benefits are optimised energy efficiency of the grinding - classifying - circuits, increased mineral recoveries and decreased OPEX costs, at a parallel simplification of the process route. Within this paper the process values of the Loesche VRM are compared to existing or planned conventional grinding ? classifying circuits. Further advantages discovered in pilot trials and examples for new more efficient process route alternatives are given. The paper reports about production and pilot trial experiences obtained by crushing and grinding Iron Ore, Iron Ore Concentrates, Copper Shale, Copper Matte, Copper Slag, Titanium Slag, Tin Slag, Steel and Stainless Steel Slag with Loesche VRM.

This paper describes the evaluation method of dispersion and coagulation of silica nano-particles by means of interactive force apparatus. The apparatus measures the size of fine particles in aqueous solution or organic solvent of high concentration and/or low optical transparency. Other conventional apparatus for size measurements (such as, apparatus utilizing dynamic light scattering) are difficult to measure the size of particles in such conditions accurately, due to multi-scattering of light in the sample solution or solvent. The apparatus measures the interactive force between two surfaces, i.e. the gold-coated glass hemisphere and the brass flat plate, (which is fixed at the bottom of the sample cell). The apparatus has three parts, i.e. main part (which consists of electric balance, hemisphere and flat plate), control part (i.e. personal computer, piezo-stage controller and voltage supplier), and detecting part (i.e. multi-meter and oscilloscope). During the measurement, electric field is applied between the hemisphere and flat plate, and thus dielectric particles are arranged toward the direction of electric field in the area between two plates. When the two plates are close to each other, two different forces (i.e. repulsive force and attractive force) will alternately act on particles due to the structure change of the particles. The repulsive force occurs when the structure of particles is stretched by compressive force; whereas the attractive force occurs when the aggregate structure is broken. The cycle of the repulsive and attractive forces is a primary size of particle or size of aggregate, which depends on the degree of agglomeration. The measured size of particles, which is varied depending on their degree of dispersion and coagulation, determined the characteristics of the silica particles. In this research work, the effect of size and concentration of particles in aqueous solution on the degree of dispersion and coagulation of the silica particles were investigated. Spherical silica particles were selected for this investigation due to their variety of size. This apparatus can be used to evaluate the degree of dispersion and coagulation of other nano-particles in various solvents in many process industries.

High Pressure Grinding Roll (HPGR) is efficient equipment in comminution process. HPGR could be a good option for preparing ball mill feed at the first stage of grinding due to its high efficiency and low energy consumption. Closing with a screen, these mills are utilizing as one of the principle parts in mineral processing industries, especially for iron ores. Recently, HPGRs are working as primary mills at 4 developing lines in Gol-e-Gohar Iron Ore Processing Complex, Iran. Different mechanism of particle crushing in compare to the other tumbling mills makes the HPGR as certain equipment with its own particular controlling parameters. Hydraulic pressure, roller speed and level of material inside feeding hopper are the most important variables influencing grinding efficiency of the HPGR. To figure out how they impress the process and operation situation, different industrial tests were carried out and the best result (d80 about 8 mm for HPGR discharge) was achieved at 180-190 bar pressure (P), 300 rpm speed (S) and 50% of hopper level (L). It is worth noting that this finding has been observed through past pilot test too. We also used design expert method (DX7 software) to develop the best design and analysis the test results, as well. According to the mechanical restriction of HPGR and process limitation in the plant (based on the industrial results), we adjusted value of each parameter in a logical range. Therefore, 20 industrial tests were conducted, as DX7 recommended, and the various impacts of the parameters and their interaction were identified based on statistical analysis. As the authors expected, it was revealed that after presser, roller speed is a critical variable because of its significant role in residence time of the particles between the rollers. The function below has been determined to explain the relation between different parameters and the response.

Joda East Iron Mine, one of the captive iron ore sources of Tata steel, located in the state of Odisha in eastern India caters to approximately 45% of the iron ore requirement of the Jamshedpur Steel Plant. The iron ore occurring in the mine having high in iron content along with high in alumina. Clay and gibbsite are the predominant mineral phases present as surface coating, fracture filling and/or free occurring and are responsible for alumina content higher. Alumina in iron ore impacts the techno-economic performance of a steel plant by impacting sintering and blast furnace productivity. The impact is even higher when it comes to fine ore used in the blast furnaces in the form of sinter as it constitutes a major portion of the blast furnace burden. Therefore, it is beneficial to upgrade iron ore in the mine head and to reduce alumina before it is subjected to agglomeration. Mineralogical test works reveal, that alumina in iron fines is mainly associated with the clay attached to the hematite particles, either free or interlocked to a very fine size. The paper describes the efforts made to reduce alumina in the iron fines in Joda East processing plant, without much of capital investment for a very sophisticated fines beneficiation circuit. In this process, a suitable dispersant was added in the plant that dispersed the masked slime coating over the iron ore fines, thereby making a better quality iron ore fines with reduced alumina content. The alumina in fines improved by 0.2 units? means from a label of 2.4-2.6 % reduced to 2.2-2.4 %. With this initiative, not only the primary objective of alumina reduction is met but also it has given substantial benefit in reduction of silica and as well as moisture in product. This moisture reduction also has given bottom line impact by reducing idle freight and royalty.

The research and development of new, more selective collectors in order to improve flotation efficiency represent one of the main priorities in the development of innovative technologies pertaining to flotation separation of various substances and minerals. The use of collectors’ mixtures is considered as the universal instrument for ensuring necessary proportion of chemically and physically sorbed collecting reagents in every individual case. Currently hard-dressed, refractory ores and man-made raw materials, which are characterized by low content of valuable components, fine dissemination of mineral assemblages and similar technological properties of constituent minerals, are widely involved in the recycling processes. The possibility of processing tailings, which are left after flotation beneficiation, has been considered in the case study of tailings of the Zhezkazgan beneficiation plant and the Tishinsk copper ore deposit with utilization of the modified multifunctional flotation reagents. Modified poly-functional collector is the mixture of composite Aerofloat, TC-1000 and butyl xanthate. Reactants ratio is 1:1:3. The advantage of the suggested flotation reagents is that they are composed of two polar groups and have a long hydrocarbon radical. This structure, being in the water during flotation process, plays a dual role: first, as a collector adsorbing on the mineral surface it produces metal complexes with polar groups in the form of bridges; second, apolar radicals flocculate valuable slimed components, thereby intensifying flotation process. It has been shown that flotation of Zhezkazgan tailings with utilization of the lesser modified reagent amount compared to butyl xanthate has enabled to produce crude copper concentrate with 13.0 % copper grade and 80.22 %recovery. Compared to the baseline technology, copper content of crude concentrate has been increased by 5.1 % and the recovery by 31.4 %. It is shown that tailings flotation of the Tishinsky field by applying modified collector allows for increase of the of useful components extraction in a collective concentrate with: copper 9.63 %, lead for 8.41%, zinc 9.2 %, iron 2.73 %, gold 3.57 %.

This paper reviews the status of automated applied mineralogy today and describes the history and fundamental theoretical and practical bases underpinning the development of automated systems. Details are given of the technical challenges that were faced in creating the new technology and in applying it to a range of applications. In recent years, automated mineralogy has become established as an essential enabling technology for the reliable acquisition of statistically sound comprehensive mineralogical and metallurgical data. This has had a revolutionary effect on the industrial use of such data in the study of geology, mining and mineral processing. Previously, using manual methods, it was not feasible to attempt this work because the large data sets required could not be assembled in a realistic timescale. There was a reliance on individual expert mineralogists and this was not scalable. The speed, reliability, detail and repeatability of the modern automated measurements has now made this type of analysis routine. Automated Applied Mineralogy has come of age! More than 100 systems have been installed around the World. Automated mineralogical analysers such as QEMSCAN® were originally developed as diagnostic metallurgical tools to improve mineral processing plants using samples drawn from plant surveys, bench and pilot-scale tests. They were used mainly for the assessment and auditing of size fractions of mill products, such as concentrates and tails. Subsequently, they began to be used for concentrator design and optimisation where ore characterisation was used to help understand the relationship between the feed ore and its subsequent behaviour in the plant. They are now widely used to measure exploration cores and drill chips from drilling programs to predict eventual metallurgical performance. Ore samples can be classified into metallurgical, as well as geological types, by combining mineralogical features in the ores with metallurgical properties related to grade control, separation, comminution, flotation and leaching behaviour. Three-dimensional block models of ore deposits are now being created based on processing response in addition to geological and mining properties. The development of automated systems began in Australia, the United Kingdom and Canada in the late 1970s and early 1980s. There were many technical challenges. Mathematical theories of randomness, sampling theory, image analysis and stereology were developed to ensure sample representivity so that meaningful information could be obtained. Sample preparation, presentation and measurement methods were developed to ensure that the random sampling was preserved during the measurements. Methods of automatic measurement and mineral identification evolved from the use of electron microscopes, fitted with backscattered electron brightness and energy dispersive X-ray detectors. Operational procedures were required to ensure that these instruments could accommodate a large number of samples and operate unattended for long periods of time. The new technology was progressively applied to a range of commodities and applications and new analysis methods, such as liberation measurement, were needed for metallurgical interpretation of mineralogical data.
