"Understanding the influence of feed material mineral assemblage on spiral separation is paramount for the successful and consistent operation of a spiral plant. Plant stability is required to maintain high recovery of valuable heavy minerals (VHM). Standard material analysis methods used in the heavy mineral industry to evaluate spiral separation behaviour are unable to quantify performance differences in the case of large variations in feed assemblage. This study illustrates a systematic approach to evaluate spiral separation performance. This technique was applied on a four-stage spiral plant. The performance information was used in a circuit simulation to clearly illustrate the importance of correct setting of the spiral splitter position and resulting spiral mass loading to ensure optimal circuit stability and maximum VHM recovery.IntroductionHeavy mineral sands deposits generally consist of naturally fine-grained, free-flowing sand due to the way in which the deposit was formed. The size of the heavy minerals market is roughly 8 Mt/a of zircon and titanium combined (Iluka, 2013). If an average combined feed grade of 5% zircon and titanium and an average combined overall product recovery of 80% are assumed, the resulting run-of-mine feed tons that would require primary spiral beneficiation is 200 Mt/a. The number of spirals required for the processing of this material, assuming 6500 operating hours per annum, an average of 2 t/h per start, and the same number of rougher spirals as other duty spirals, is over 30 000 spirals for the heavy mineral sands business alone. These numbers clearly illustrate the importance of the spiral in the heavy mineral industry.The aim of a spiral plant in the primary processing value chain of a heavy mineral process is to reject non-valuable quartz (a light mineral) from various valuable heavy minerals (VHM). The product from the spiral plant is a heavy mineral concentrate that has a reasonable grade (more than 90% heavy minerals) at a reasonable heavy mineral recovery (greater than 90%). This benchmark is fairly easy to achieve if all the mineral particles are well liberated (as in the case free-flowing sand), the feed is properly deslimed (-45 µm fraction removed to less than 5% of the solids mass), and the spirals are fed within design solids concentration (water to solids ratio) and design spiral load (dry tons per hour per start)."

Some years ago, Ferroatlantica developed a new type of electrode known as the ELSA electrode. In this electrode there is a central graphite core that provides support, surrounded by an annulus of Søderberg paste that gets baked during operation. This technology has been implemented on several silicon furnaces around the world, and was reported on during the previous Infacon conference. In all electrodes, but particularly in the ELSA electrode, the quality and consistency of the paste are important for correct operation. As the type of paste varies between customers and between countries, Ferroatlantica has developed a quality control procedure for their customers of this technology. This procedure is geared to the point of view of the customer rather than the paste producer. The analysis is based on the desired flow pattern of the raw paste and on the desired mechanical and electrical properties of the baked paste, as experience has shown that these are the most important parameters to monitor in order to avoid having problems with the resulting electrodes. This paper discusses these methods of paste analysis in the light of complementary studies that have been done when there has been an electrode breakage in the different plants.

Confined bed comminution in High Pressure Grinding Rollers (HPGR) and Vertical Roller Mills (VRM) is gaining substantial attention in many applications. Previously used mainly for milling coal or construction materials, HPGR and VRM have started to complement or even replace tumbling mills in ore beneficiation. Materials like coal or clinker are relatively homogenous, however, in comparison to metal ores and wall rocks. This characteristic poses a new challenge to the confined bed comminution but also an opportunity. Fuerstenau and Abouzeid have investigated the selectivity in comminution of a mixture of particles of different strength in a particle bed. The median particle size and particle size distribution (PSD) of the two constituents used were kept constant. Only the proportion of the two constituents was modified. The competence of a material is, however, also a function of particle size. Smaller particles tend to be more competent than larger ones of the same material. If selective comminution is applied on ores, this size influence has to be understood. The paper presents research results on this topic based on experimental investigations with model materials as well as with natural particles, which were stressed in a piston-die press. It appeared that the comminution result depends substantially on the material characteristics and the composition of the mixture. Ore mineralogy defines the properties during processing and metal extraction. Fast and frequent monitoring of the mineral content and related process parameters brings value to the mining operation and material processing. Decreasing ore qualities and increasing prices for raw materials require a better control of processed ore and a more efficient use of energy. Traditionally quality control in mining industries has relied on time consuming wet chemistry or the analysis of the elemental composition. The mineralogy that defines the physical properties is often monitored infrequently, if at all. The use of highspeed detectors has turned X-ray diffraction (XRD) into an important tool for fast and accurate process control. XRD data and their interpretation make the difference in the identification of minerals, in describing their distribution in ore bodies and in their beneficiation during processing. The use of statistical techniques such as Partial Least-Squares Regression (PLSR) or Principal Component Analysis (PCA) on XRD raw data has been successfully trialled to determine raw materials and processed ores, in addition to well established methods for mineral identification and quantification. PLSR can be used to correlate process parameters directly from the XRD pattern without investigating the mineral content. Hidden information present in the XRD pattern but not determined with traditional methods can be used to improve the characterisation of the analysed materials. The practical use for the direct determination of process relevant parameters during exploration and ore beneficiation will be illustrated in several case studies from mining and ore processing. In open pit mining, ore and waste are hauled outside of the excavation area by trucks that move along a system of ramps. The design of these ramps must be carefully addressed because they have to comply with geomechanical constraints to ensure the stability of the pit walls, provide access to the different levels and phases, but also maximise the value of the extracted ore and reduce the extraction of waste. Because an optimisation approach able to deal with the design of the full ramp system seems to be out of reach at the moment, this paper addresses the problem of designing one ramp providing access to a single pushback, which has been determined beforehand. The optimisation objective is therefore to find a ramp that gives access to one given potential volume, while minimising its impact on the economic value of the volume. Two versions of the problem are formalised. One version allows the extraction of ore and waste only if this extraction is necessary for the ramp system. This version somehow minimises the intrinsic value of the ramp system. In the second version, it is possible to extract more than is needed by the ramp system. For instance, this takes into account the possibility of attaining ore on the wall opposite to the ramp as soon as the ramp reaches its level. In the setting mentioned above, the contribution of this work is three-fold. First, the computational complexity of the two different versions of the problem is presented and discussed; in particular, they are shown to be NP-hard. Second, compact integer programs modelling these two versions are proposed. Third, an efficient GRASP algorithm able to cope with the large instances of the problem is proposed. To assess the proposed approaches, the models and algorithms are applied to real instances with an off-the-shelf solver, illustrating and discussing their potential and relevance for the two versions of the problem. They are also compared with other approaches from the literature in terms of value and resulting designs.

Challenges due to the formation of stable froth in acid leach systems is common at many copper and Ccbalt producers. Stable froth affects downstream process, critical equipment, and operational parameters. In severe cases the froth present safety and environmental risks and increased operational costs. Solids reports in the pregnant leach solution, accumulates, and clogs launders resulting in a potential costly safety and environmental risk. Solvent extraction is operationally affected by crud formation, organic solvent and extractant losses, reduced mass transfer due to the solids carried downstream. This article reviews the generally inadequate mechanical and hydraulic solutions of froth elimination employed over the years. The recent introduction of a chemically based solution able to eliminate froth problems that can potentially turn around the situation for those who adopt the technology.

Richter magnitudes for seismic events were calibrated for use as a Local magnitude scale in the West Rand (WR), Far West Rand (FWR), and Klerksdorp–Orkney–Stilfontein–Hartebeesfontein (KOSH) gold mining areas. Richter magnitudes are currently calculated from seismograms recorded by local surface cluster networks using tabulated calibration values for Southern California, published in 1958. The Richter (1958) model is incorrect for distances of less than 30 km and should be applied only to crustal earthquakes in regions with similar attenuation properties to those of Southern California. When compared to the South African National Seismograph Network (SANSN), the cluster networks, on average, overestimate seismic event magnitudes by approximately 0.1 of a magnitude unit. A calibrated Local magnitude scale was derived by means of a multiple regression analysis between the Local magnitudes reported by the SANSN and the largest zero-to-peak trace amplitudes measured on the cluster network horizontal seismograms, after modelling the attenuation of the seismic waves as these progress from the epicentre to the station position. Magnitudes reported by individual stations for the same event show a significant scatter around the average magnitude owing to the near-surface amplifications of the seismic waves at the recordings sites. Average magnitude should be estimated using as many magnitudes of individual stations as possible to ensure an accurate estimate. Larger event magnitudes should be compared with those recorded by the SANSN.

Recovery of fine pentlandite is proving to be a challenging task in the Kevitsa sequential flotation operations, with over 60% of the nickel losses reporting into the -25μm size fraction. Since commissioning, the Kevitsa process has undergone major changes to address throughput and flotation performance. Major changes were implemented in the configuration of the milling and flotation circuits as well as in the operating conditions and reagent regime. Some of these changes improved nickel flotation while others deteriorated flotation performance. Most of the changes have had a direct impact on nickel flotation. This paper reviews the systematic analysis, laboratory testing and salient changes done to the process with special focus on the impact on the fine pentlandite flotation. An assessment is made of the possible scope for the use of activated charcoal as the solid adsorbent in an upflow fluidized-bed contactor, and a pilot-plant programme for the recovery of low concentrations of dissolved gold in this contactor is described. It was found possible to produce an effluent that contains less than 0,01 p.p.m. of dissolved gold.

Many minerals processing operations result in crushed rock being mixed with a liquid. Sometimes, the rock particles have to be dried before the next process begins and there may be a considerable distance between the equipment carrying out these processes. Bateman Engineered Technologies (BET) developed, patented and commercialized a method of simultaneous pneumatic conveying and drying. A joint project to assist with optimizing the process is under-way. Part of it is a numerical simulation of the process. The simulation is done using a dedicated program written in MATLAB, (commercial software which is widely used in engineering). It accounts for heat and mass transfer as well as particle transport. The main part of the program consists of a loop containing a series of equations which are evaluated sequentially. During any particular iteration, the properties are changed one at a time. Since the properties are changing relatively slowly, this method gives good results. The outputs of the simulation are consistent with the operational experience of BET’s engineers. The output is very comprehensive and all numerical. Since the program is currently being used for research purposes, flexibility is very important. Thus the output is converted into a spreadsheet file. Variations in the output quantities are displayed graphically using MS Excel. Some simulation could have been done using computational fluid dynamics (CFD) software. The advantages and disadvantages (technical, financial and skills requirements) of the two approaches for this particular type of simulation are compared briefly. Potholes on the Merensky and UG2 reefs in the Bushveld Complex occur as near-circular to elliptical depressions or slumps on the reef horizon, normally presenting as severe disruptions which prevent economic extraction. Within the pothole, the reef and other strata may either be attenuated, absent, or highly deformed, this being the result of the overlying hangingwall strata having slumped down. The hypotheses for pothole formation involve several mechanisms, including downward erosion, upward fluid movement, or synmagmatic deformation. When potholes are exposed in mine workings, significant fracturing is often observed. This fracturing is particularly evident in anorthosite rock types. Stress measurements were conducted in a pothole on the Merensky Reef to determine if the fracturing was due to high stress conditions. The paper describes the measurement results and numerical modelling that was done to determine the influence of depth and mining on the stress condition at the site. The results show that high stresses do exist in at least some potholes, and that current formation theories do not adequately explain the measured stresses. In support of understanding the high local stress associated with the pothole, the study explored several rock engineering modelling processes to validate the conditions of the study site and enclosing excavations. A better understanding of the stress conditions in potholes with additional data could lead to more appropriate support design and avoidance of potential rockbursts in these structures.

The use of face conveyors in gold mines by N. C. JOUGHIN. B.Sc. (Eng.). Ph.D. (Wits) (Member) and A. C. BUCKMASTER; M.A. (Cantab.) A mechanized stope-cleaning system has been developed around an armoured face conveyor, which was tested on the surface and in two underground trials. In the second underground trial, an average face advance of 8,5 m per month was obtained with a labour productivity of 27 ca/worker/month on a two-shift blast cycle. Two new face cleaning systems have been built, each incorporating an armoured face conveyor, a loading plough, a collapsible self-advancing barricade, and an integral roof-support system. These are about to be tested. A new type of reciprocating flight conveyor is being developed for stope use. This is cheaper, lighter, and more compact, and exhibits better wear characteristics, than an armoured face conveyor. In the early stages of the trials, this conveyor frequently achieved a singleshift blast cycle. It should be possible to achieve face advances of up to 40 ca/worker/month with a consistent one-shift blast cycle. The use of drill rigs and a self-advancing roof-support system would improve the productivity to over 50 ca/worker/month.

The production of electrolytic manganese in South Africa by M. HARRIS, Pr. Eng., B.Se. (Eng.) (Fellow), D. M. MEYER, Pr. Eng., B.Se. (Meeh. Eng.) (Visitor), and K. AUERSWALD (Visitor) The decision to construct the first electrolytic manganese plant in South Africa was important and farreaching. After evaluating the results of the pilot plant operation, the first South African producer, Electrolytic Metal Corporation (Emcor), established a plant in Krugersdorp. Initially, there were many process problems that had to be InvestIgated, and, after these had been solved and many operating parameters had been established, manganese was successfully produced. When the Delta Manganese plant in Nelspruit was planned, cognizance was taken of the fact that, if peak efficiencies were to be maintained, the process must be operated between fairly narrow parameters. Instrumentation was therefore installed to control the process automatically wherever possible. The main features of the Delta Manganese operation are outlined, with a brief description of each stage of the process from ore milling through to electrowinning and packing of the metal. It is concluded that much benefit can be obtained from further research work into process improvements and into the exact effect of certain variables on plant and current efficiency.

Contribution by W.D. Ortlepp? The authors are to be commended for publishing their interesting view of an aspect of deep-level mining technology that is becoming increasingly topical and vitally important. This is the second paper in the journal within four months to deal with the crucial needs of highly stressed tunnel construction, the other being the paper on the design and testing of rockburst support in the February 1994 issue. Both papers re-examine important innovative ideas that are more than a quarter of a century old, but that have not yet been implemented by the industry. It is to be hoped that they will now, taken together, serve as a new starting point for a definitive examination of what constitutes proper tunnel-support design. There can be no question that the need to develop a design approach that will solve the problems of tunnelling at depths of 4000 m or more has now become crucial. Contribution by A.M.J. Vervoort* Although the overall paper is very interesting and the future research (comparison between numerical simulations and underground measurements) will be very challenging, I would like to make some remarks regarding the set-up of the numerical model and the interpretation of the elastic results.

"This paper provides a progress update on three tapblock monitoring technologies that Hatch has been developing with our clients for non-ferrous smelting furnaces.The Tapblock Diagnostic System (TDS) is an advanced on-line monitoring system that uses temperature data along with embedded thermal model results to evaluate the condition of a tapblock over its campaign life. Hatch recently installed a second Tapblock Diagnostic System, some details of which are provided in this paper.The Tap-hole Acoustic Monitoring (TAM) system is installed on water-cooled copper tapblocks and uses the noise from the tapping channel to provide a qualitative indication of wear and deterioration of the tapping channel refractory. In addition, TAM can be used to monitor drilling and lancing performance, and potentially could also be used in the future as a guide for automatic drilling and lancing systems (Sadri et al., 2008).The third technology is the use of fibre optic sensors to measure temperature on the hot face and in the tapping channel of a tapblock. Fibre optic technology allows installation of numerous sensors in key locations where they are very sensitive to tapblock condition and also provide more extensive spatial coverage than is possible with traditional instruments. This paper provides an update on our efforts to address issues with premature failure of the sensor cables due to corrosion, and also converting the vast amount of data from the sensor cable into information that can be used by furnace operators."

A new Scramble has hit the African continent. This Scramble has many drivers: the 1978 Deng Xiao Ping liberalizations in China; the 1989 collapse of the Soviet empire; the ICT revolution; the ease of global communications. The underlying dynamic is the end of the bipolar world of the Cold War and its replacement with multipolarity. According to HSBC (2011), in 2050 China will be the world?s largest economy, with India number 3 and Brazil number 7. Russia will be 15th (below its old rival, Turkey). South Africa maybe ranked 30th, yet has been invited to join the exclusive (BRIC) club. One has to ask, why? It is sad to note how low South Africa is assessed to be?currently it is around number 24 in the world; the reason for the fall is that the HSBC model includes population growth, and it is in this domain that South Africa is a loser, being constrained by the impact of HIV/AIDS on its life expectancy. The original four BRIC nations include the factory of the world (China), the garden of the world (Brazil), the gas station of the world (Russia), and the back office of the world (India). South Africa comes to the club both as jeweller of the world and as gatekeeper. China, Brazil, and Russia all have considerable expertise in mining exploration, extraction, and processing.

The Stilfontein and Buffelsfontein Gold Mines, near Klerksdorp in the Transvaal, had accumulated a large amount of uranium-containing residue and, when the price of uranium rose in the 1970s, consideration was given to the possible recovery of this uranium. Preliminary tests showed that concentration of the uranium prior to leaching would not be economic. However, the pyrite in the residue could be concentrated by flotation, and the flotation concentrate could be roasted to pro¬vide both enough acid for leaching the uranium and a calcine from which the gold could be recovered. The feasibility study showed that a uranium operation of 270 kt per month would be most economically attrac¬tive, and a plant of that size was accordingly designed and built. In the first six years of its existence, the plant treated over 20 Mt of residue and produced about 3,5 kt of uranium oxide. During that time, the plant was con¬tinually being improved to make it more reliable and cost-efficient. This paper analyses the operation of the plant during its first six years from the viewpoints of its mechanical, process, and economic performance. The criteria on which the selection of the process was based are reviewed and compared with the actual performance of the plant, emphasis being placed on the leaching, solid-liquid separation, recovery, and purification stages.

Opencast coal mining is responsible for the greatest area of land disturbance across all of the commodity types in South Africa. Many thousands of hectares have been rehabilitated to date and, although rehabilitation performance is not always measured or reported, a significant database, spanning 24 years, has now been analysed to identify the main shortcomings holding back rehabilitation sustainability across the industry. Data from 48 different collieries with rehabilitation performance scores measured from 2000-2024 were analysed. A standardised assessment framework was implemented at all 48 collieries, focusing on aspects of land capability, soil fertility, landscape form and drainage, vegetation species composition and basal cover, implementation of maintenance programmes, and prevalence of invasive alien plants. The findings show that, although invasive species management, plant species composition, and plant basal cover are often adequate, the implementation of aftercare and maintenance programmes (influencing soil fertility) and deficiencies in overall landform design and drainage systems are most significant in preventing overall rehabilitation progression and self-sustainability. Integrating these during design and rehabilitation execution, followed by intensive maintenance (especially in the first five years post-topsoiling and seeding) will be key for the overall industry performance to improve to acceptable levels. The database is biased towards collieries that actually do undertake rehabilitation and that do measure it, hence the actual industry performance is likely worse than what is presented. Due to the substantial hectarages involved and the main post-mining land uses being grazing and crop production, the industry cannot afford to keep perpetuating deficiencies in achieving the foundational aspects of rehabilitation that would pave the way for sustained economic future use.
