TATA STEEL is the pioneer in coal beneficiation in India. The first coal beneficiation plant was set up in 1951 at West Bokaro and subsequently in 1953 in Jharia. Over the years more beneficiation capacity was added by setting up new coal washeries in both West Bokaro and Jharia, the coal divisions of Tata Steel. currently the beneficiation capacity available is 8.5 mtp aappx Being a captive supplier supplying the coking coal as per demands of our steel works is challenging in the sense that the intent is to leverage the captive raw material advantage and select the best strategy for maximizing value up to steel making. The beneficiation plants were designed to produce clean coal up to 17% ash. With the demand of increasing productivity at the blast furnace the clean coal ash was lowered. subsequently the processes were audited and efficiency improved. The next challenge was to improve the throughputs in the existing plants to maximize the clean coal production. The upgradation was designed in house and implemented to upgrade the plant from nameplate capacity of 2.1 mtpa to 4.5 mtpa while the yearly production targets were also achieved. The presentation will detail the different phases of improvements, process followed, challenges faced, and the results as achieved in the process. This presentation identifies how mineral (coal included) processing profession should look at the challenges (threats) being faced by mineral industry. Presently, the focus is more on supply and demand on minerals. In addition, the R&D activities in the chain of mine-to-metal are paying more attention (if not only on) the processes being adopted, development of new equipments and modeling and simulation. But the profession is grossly ignoring aspects such as impact of the processes on other resources, of the ways we extract, use and dispose them socio-economically and efficiently. A business model which may encompass all these dimensions are essential for the sustainable development of mineral industry and a possible approach in this direction is presented. To start with, for the sustainable growth and existence, the profession must be aware of the prospective impacts of their activities on critical factors such as ? political (changing government policies), geographical (environment, land, water and habitat), which have major bearing on the survival and growth of the industry. Mineral Processing professionals have to join hands with mining engineers to answer some relevant questions related to the impact of mineral industry on society. Mining can become economically viable only if mineral processing engineers come out with innovative solutions to reduce capital and operating costs. The solutions have to be adoptable and practically feasible so that industry looks at us for directions. In fact, we have to move towards beneficiation of nano particles striving towards zero waste. Some of the gaps in the knowledge of procedures being followed in the design and operation of processing plants are highlighted. Enhancing the knowledge base for solving unexplored possibilities, solutions to evolve sustainable development measures which demands innovation both at academic and practicing levels is the need of the future. Well-structured academic programmes are to be formulated so that the graduates of these programmes can make an effort to look at processes/concepts with a new insight and approach; the profession should excite the young brains with challenges. R&D funding agencies have to have a long-term perspective on mineral processing so that closer interactions between academic institutes, industry and R&D organizations are sustainable and that innovations are at least a few years ahead of needs of future challenges. The quality of iron ore pellets, represented in terms of parameters such as cold compressive strength (CCS) and Tumble Index (TI), has a strongly influence on the productivity and energy of reduction furnaces like the blast furnace and on the quality of hot metal or liquid iron. The main objective of pelletization operations is to produce iron ore pellets of desirable specifications and ensure high levels of plant productivity and energy efficiency. Advanced process control of an industrial iron ore pellet induration process using a soft sensor for pellet quality and fuzzy-logic based control algorithm is described in this paper. The pellet quality soft sensor consists of a rigorous mathematical model of the induration process and a statistical model for the pellet quality parameters. The mathematical model is based on the fundamental principles of heat and mass transfer between gases and pellets, kinetics of drying and condensation of moisture, combustion of coke, calcination of limestone, and melting and solidification of pellets. The predictions of wind-box temperature profiles are in close agreement with the measured profiles. The time-temperature profiles of the pellets during induration, along with raw material characteristics and induration process operating conditions, are used as inputs to the quality model to predict cold compressive strength and the Tumble Index. The predictions of the quality soft sensor along with the rules based on fuzzy-logic derived from simulation results and operator experience are then utilized to control the induration process to achieve precise control of the quality parameters and to optimize the induration process in terms of fuel efficiency and productivity. The mathematical model is also utilized as a soft sensor for temperature, moisture and composition profiles of pellets and gases. Results of implementation of this model-based control strategy on an industrial scale induration process will be presented. Today, sodium cyanide is extensively used for extracting gold, however it is highly toxic to the environment if not managed properly. This paper discusses the key challenges presented to gold operations in efforts to come into alignment with the Russian environmental regulations and suggests solutions to overcome these challenges. It is a fact that the major environmental threat cyanide poses to water sources. Therefore, natural water sources should be well protected from the adverse effect of cyanides used in hydrometallurgical processes. For this, the following site procedures and facilities are practiced: in-site and external water recycling systems, reclaim water treatment if required and tailings ponds with water impermeable screens (tailings ponds with controlled leakage). Cost comparison analysis of cyanide destruction methods was carried out. It was revealed that the aldehyde treatment method developed by Irgiredmet JSC demonstrated the best economics. Cyanide emissions are treated by mass-manufactured packed and membrane devices which allow to keep cyanides at the acceptable limiting values established by environmental regulatory agencies.

This paper presents the consequences of modernization and expansion of process plant by implementing SAG and Ball Mill and Carbon-in-pulp technology at the Hutti Gold Mine. From the inception of the process plant, it has undergone many changes for the improvement. In the beginning, only gravity recovery of gold was carried out by using Pebble Mills and Strake Tables. Later amalgamation, Cyanidation and Zinc precipitation and finally Carbon-in-pulp gold recovery system was implemented. Grinding plant was modernized by implementing SAG and Ball Mill and Knelson concentrator for free gold recovery as a result, the production rate, rate of recovery, reduced man power, Modernization and expansion of process plant has also yielded in safe and smooth running of the plant. To improve gold recovery from preg-robbing carbonaceous ores a technology including gravity, flotation, recleaning of the flotation concentrate, intensive cyanidation of the gravity concentrate and carbon-in-leach (CIL) process for intensive cyanidation tailings and the recleaned concentrate was developed. The final flotation tailings are shipped to tailings disposal. Total gold recovery by the proposed technology from the ore with the head grade of 0.8 g/t was 83.9%. The gold loading onto the activated carbon from CIL process was 6.5 g/kg.

In proved reserves of vanadium-containing titanomagnetite in Panxi, China, iron grades of ores were 50% ~ 15%. China?s metallurgical industry departments defined the iron ores containing 50% ~ 20% TFe as exploitable resources and the extreme lean iron ores containing 20% ~ 15% TFe as temporary unexploitable resources, the extreme lean ores were as waste rejected into waste dump in mining process. This paper researched process mineralogy of the extreme lean ores, adopted mineral processing technology responded to the properties of the ores to treat the ores and obtained quality vanadium-iron concentrate, titanium concentrate and sulfur concentrate, therefore successfully utilized the extreme lean ores, changed the ores from waste resources to exploitable resources.

Based on detailed theoretical analysis of coarse floatation and three-phase froth, a laboratory system which contains a new type of froth floatation equipment is established. Through water experiment, the relationship among floatation dynamics parameters of the equipment is studied and the best work parameters are educed too. Based on all of above, Slurry test is carried out in a copper concentration plant. Granule between 0.28~0.45mm can be reclaimed successfully. The slurry test proves that to separate coarse minerals in froth floatation equipment is a kind of effective method, it is well worth to make a further study.

In this study, thorium mineral that found in the complex ore deposit bearing bastnasite, fluorite, and barite from Eskisehir - Sivrihisar district has been tried to extract by using HCl and H2SO4 leaching. Ore sample of approximately 3 tons taken from the ore deposit has been homogenized in order to obtain composite samples by means of ore preparation techniques for experiments. Results of chemical analyses of composite samples are as given; 40.8% CaF2, 35.35% BaSO4, 2.01 Ce, 1.5% La, 0.39% and 0.1% Th. HCl and H2SO4 leaching processes have been performed to gain Th in the ore. For determining the optimum particle size, the samples have been ground under controlled conditions and brought to the sizes of 0.065, 0.2, 1 and 3 mm. Leaching experiments have been carried out in both HCl and H2SO4 acids without roasting and roasting at the temperature of 900°C for 1, 3 and 6 h retention times for all particle sizes determined before. In the experiments, the highest Th recoveries reached are as follows; 78.74% Th when H2SO4 and 1 mm particle sized sample used, and 1 h roasting applied and 73.38% Th when HCl and 1 mm particle sized sample used, and 3 h roasting applied. Liquid ? liquid reactions such as solvent extraction in hydrometallurgy and BTX extraction in petrochemical industry has long suffered from the long retention time mainly due to the limited interfacial area caused by the immiscibility between water and oil phase, requiring typically very large perfect mixer type reactors and tall adsorption towers. A novel spray reactor for immiscible liquids; that is the KISEI Nozzle Reactor (KNR) was introduced, enabling the drastic increase in the interfacial area between the reacting immiscible liquids. Various spray mechanisms were applied in materials processing, e.g. spray drying, powder metallurgy, and aerosol industry, but not in hydrometallurgy. The KISEI Nozzle Reactor(KNR) was fully developed and used in production of biodiesel from the immiscible triglycerides and methanol. An experience with a full production plant facility is briefly discussed in the current paper. With the fog-like methanol spray in oil medium, the trans esterification reaction was almost instantaneous, and transformed the traditional batch trans esterification process into a continuous production process. And above all, with no moving parts in the KISEI Nozzle Reactor (KNR), the process requires minimal operation and maintenance costs. Among the different valences of vanadium, V (?) is insoluble in acid, V (?) and V (?) is in-soluble in water but soluble in acid. Vanadium mainly exists as V (?) in vanadium titanium-rich material obtained by reduction -milling-separation from vanadiferous titanomagnetite. Therefore, the vanadium titanium-rich material can not be used to extract vanadium by acid directly. In this paper, the vanadium leaching was studied by oxidation roasting and acid leaching. Through oxidation roasting, vanadium is transformed from the insoluble V (?) into V (?) or V (?) in order to improve the leaching of vanadium. The results show that vanadium leaching increases significantly by oxidation roasting-acid leaching. Leaching of vanadium is up to 70.18% under the optimized conditions of roasting temperature of 950 ?, roasting time of 40 min, sulfuric acid concentration of 40%, leaching time of 4h, leaching temperature of 95 ? and liquid to solid ratio of 4 : 1.

"A new PVM vertical ring high-gradient high-intensity permanent magnetic separator authorized by China Invention Patent ZL201110294866.4, which featured with vertical magnetic field structure was developed to dramatically save energy consumption and running costs compared with electromagnetic separators. The specific magnetic circuit design ensures PVM separator generating high magnetic field intensity as well as solving equipment large-scaling. The newly developed industrial PVM separator has been proved suitable for recovery of weak magnetic minerals or purification of non-metallic minerals benefiting from its high background and induction magnetic field intensity up to 0.8/1.5T, stable service performance and low running costs. The first ?1.5mm PVM separator has been applied in removing iron from quartz sand in Fengyang, Anhui, and ?2mm PVM separator will be installed to separate hematite. Industrial applications and tests proved that PVM separators could gain similar separation effects and especially save more than 80% of power consumption compared with the conventional electromagnetic high-gradient high-intensity magnetic separator, which will contribute a lot for energy conservation and environmental protection. The development of high gradient magnetic separator technology has played an important role in utilizing weak magnetic minerals, which has been widely used in many mining enterprises. The main forms of high-gradient magnetic separators include both of electromagnetic high-gradient and permanent magnetic high-gradient. The vertical ring high-gradient high-intensity permanent magnetic separator features with high magnetic field gradient, large processing capacity and never clogging, which has been widely used in recovering fine weak magnetic mineral and purification of non-metallic minerals[1-3]. However, electromagnetic coils excitation needs more energy consumption, and relatively high running costs and maintenance costs as a result of the complicated cooling system. So permanent magnetization of the electromagnetic magnetic separation equipment is a very important research direction at present. With the continuous improvement of resource utilization standard and efficiency requirements, high energy consumption of the electromagnetic vertical ring magnetic separator have been highlighted, which has affected the economic benefits of mining enterprises to a certain extent. In the aspect of high-gradient high-intensity permanent magnetic separation equipment, considerable researches have been carried out at home and abroad and many small-sized prototypes were developed yet never strode into large-scale industry applications[4-6]."

High Gradient Magnetic Separator with Horizontal Magnetic Line is a new type High Gradient Magnetic Separator product. It has many specific advantages, such as water-air joint discharging technique, double pulses pulp dispersion technique, multi-magnetic gradient for collecting matrix with different diameter rods, better discharging rate with the especial matrix dispose, high separating accuracy and wide applicability. In this paper, the author makes a description of High Gradient Magnetic Separator with Horizontal Magnetic Line, and puts its emphasis on analyzing industrial production data using high gradient magnetic separator with Horizontal Magnetic Line to separate weakly magnetic minerals. It is found that as the rougher for weakly magnetic minerals separation, High Gradient Magnetic Separator with Horizontal Magnetic Line has more stable metallurgical performance and cheaper running costs than other types of High Gradient Magnetic Separator when the properties of the ore change greatly and there is in the case of embedded fine particle size distribution. In recent years, heap leaching of gold is becoming wide spread due to low capital and operational costs that allows economically feasible processing of low-grade and cut-off grade ores. Currently, over 30 heap leach projects are operated in Russia. Some of the deposits treated by heap leach methods are almost depleted. Therefore, they will soon require spent heaps detoxification and reclamation. Traditionally, spent heaps are detoxified by chemical treatment. This process is characterized by relatively high kinetics and requires expensive reagents and additional equipment. The main disadvantage of this process is secondary contamination of the solutions by products of detoxification reactions and impurities contained in reagents. If there is enough time, spent heaps can be detoxified by natural degradation. The advantages of the proposed method are low operational costs due to use of existing heap leaching facilities and eliminating the need for chemicals for spent heaps detoxification. Residual concentrations of cyanides and thyocyanates in liquid phase (wet ore) of spent gold ore heaps after detoxification were 0.2~0.3 mg/L. Heavy metals were almost completely removed. The method was successfully used for detoxification of spent heaps at two gold mines.

The metallic sulphides in Jinchuan Mine are relative friable and the gangue minerals suffer of wide secondary change, the overgrinding of metallic sulphides and sliming of gangue minerals are the main cause that makes the mineral separation indexes difficult to improve. So changing the process of grinding, and classification, and optimizing the particle size distribution of grinding product is the key improving the separation performance of Jinchuan nickel and copper ore.

Fine coal obtained from Kailuan mine served as the processing object of this study. This material was difficult to separate. A flotation rate experiment was designed to investigate the process distribution characteristics of size and density during fine coal flotation. Size and density analyses of five clean were studied. The mineral morphology of flotation rate experiment cleaning was observed through scanning electron microscopy. The fractions -0.074+0.045 mm and -0.045 mm exhibited the best practical floatability and presented the highest combustible body recovery rates, but the selectivity and natural floatability of these two fractions were the worst. The - 0.074 mm fraction has contaminated the clean coal from the early stage of flotation, and the cumulative clean coal ash of -0.074 mm reached up to 17.20%. The low and middle-density classes displayed varying flotation behavior, but the flotation yield difference was only nearly 3%. The middle-density class caused the clean coal to have high ash content. The poor selectivity of fine coals, middle-density fraction, and fine mud resulted in high-ash clean coals during flotation. Thus, improving the selectivity of fine coal, restraining the flotation of fine mud, and grinding the coal to decrease the middle density mass fraction to liberate clean coals can yield high-quality clean coals through flotation.

"This paper is concerned with the drainage behaviour of gangue mineral in the froth phase. Experiments were carried out in a continuous laboratory flotation cell in which froth depth and bubble size can be changed independently. The fraction of solids returning from the froth to the pulp zone was expressed using a rate constant by considering the appropriate froth regimes. A mixture of hydrophilic solids (silica) and floatable particles (glass ballotini) was used as a flotation feed. Samples of glass ballotini of different hydrophobicities were obtained, using controlled silanation. Three samples, with contact angles of 50, 66, 82 degrees, were used. The effect of the initial bubble size (pulp bubble size), concentration of gangue mineral in the froth zone, and froth depth on the drainage of silica, were also investigated.Typical results obtained from this study is shown in the figure given below. In this figure drainage rate constant for the entrained solids in the presence of particles of the three hydrophobicities is plotted against froth height. As observed, the drainage rate of the entrained solids increases considerably with an increase in the degree of hydrophobicity. Concerning the effect of pulp bubble size on the drainage rate of entrained solids, larger bubbles always give higher drainage rates due to formation of relatively loose froth structures which allows gangue particles to easily move down to the pulp zone. Conversely, smaller bubbles exhibit lower drainage rate constants, in particular at shallow froth depths."

In India, bauxite deposits are concentrated in Central India, Western Ghats and Eastern Ghats. Bauxites from various regions in Gujarat were identified during the present investigations of geochemical mapping. Different types of Bauxites samples were collected from Kachchh, Jamnagar, Porbunder, Junagarh, Bhavnagar and Amreli areas of Gujarat state and were studied in detail for their geochemical signatures to plot the data on Geochemical map. Raw bauxites were characterized by using powder XRD, XRF, ICP and optical microscopy techniques (with the help of Model microscope having both transmitted and reflected light setups) and were later examined to grade their quality. Most of the bauxites from Kachchh region were of high-grade (gibbsitic) type; while those of Sourashtra region were of low-grade (lateritic / calcitic) types. Most of these bauxites were either of ferruginous/lateritic or of calcareous/calcitic types. Based on the mineralogical composition, such as gibbsite, hematite and/or goethite, Kaolinite and calcite minerals present in particular bauxites, the deposits were graded. Finally, the Geochemical mapping of Bauxites for Gujarat region was prepared and discussed.

The superior characteristics of iron ore pellets compared with natural ore and sinter are well known. Due to the higher grade and bulk density they show improved transport and material handling properties. While charging blast furnaces with pellets an increased productivity is realized through pellet?s uniform structure and composition. The increased productivity is caused by a high permeable furnace burden with a decreased coke usage via fuel injection and oxygen enrichment. Therefore, a narrow pellet size distribution and a minimum content -6.3 mm are necessary (Meyer, 1980). The required pellet size distribution can be achieved on the one hand by screening the fired pellets after the induration furnace and recycle the undersized pellets. On the other hand it is possible to produce high quality iron ore pellets with a high degree of sphericity, the important narrow grain size distribution ranging between 9 to 16 mm with high green strength directly in the pelletizing device. To produce high quality green pellets, possibilities and knowledge about adjustments of the pelletizing device are necessary. The paper presents a classification of state of the art pelletizing systems in accordance with the advantages of the pelletizing disc and pelletizing drum in issues like adjustability, green pellet quality, the recycling rate and the space requirement. By a systematization of the influences on pelletizing the common reliance of objectives on influence like pelletizing moisture, disc inclination, rotational speed, mass flow and rim height are given.
