PIP is regularly engaged in businesses where Greenfield Capital Projects are under- delivering on the expected business case. In most of these projects, we can identify that rigorous review has been carried out on the design and financial cost elements and substantial reporting is maintained to Boards on progress versus plan of project completion and cost. However, in all sites of this nature that we have worked at, the planning, design and execution of the operational elements or æwiringÆ of the organisation have fallen short and resulted in significant extra cost or opportunity cost (lost tonnage or quality) during start-up. When compared to the amount of planning and resources that have been poured into the capital side, the ledger on the æwiringÆ side is typically fairly sparse. This presentation outlines the importance of running a disciplined, rigorous process to prepare the human and wiring side of a start-up to ensure rapid start-ups and put the site on the pathway to high performance. It gives an outline of the rigorous process PIP has used with projects to ensure excellent start-ups.

The wide application of computers in beneficiation plants has resulted in the creation of a number of complex automatic control systems at all stages of ore dressing processes. To create such systems it is necessary to solve complex problems of analysis and calculation. The application of computers to solve these problems demands development of simple and effective methods of investigation and simulation of ore dressing process dynamics because all the known methods are complicated in usage and cannot guarantee the desired accuracy and quality of process control. A new grapho-analytical method of investigation and calculation of ore dressing flow sheet dynamics, worked out by the authors of this paper, is based on proportion method development and is used to construct dynamic characteristics of the investigated processes. It is possible to use the given method for investigating benefication schemes with flotation machines having non-linear static characteristics and circulating loads. The suggested method of investigation of concentration flow sheet dynamics allows us to obtain dynamic characteristics of technological process parameters in both linear and non-linear systems. Moreover, the final result can be obtained without labour consuming analytical calculations by a simple graphical construction based on the static characteristics of the known equipment and processes.

The demand for key personnel currently far outweighs the international talent pool and will take several years to subside. A highly effective project team can be the difference between a successful project and a bad public relations exercise. This paper examines the integration of risk management into the design philosophy of a project to produce a æzero baseÆ design, which targets a minimum capital cost without adversely impacting upon the operating costs of the resulting plant. The concept of zero base design is similar to zero base budgeting and the desired outcome is to improve the economy of the design. Design requirements are questioned in an attempt to distinguish preference, prejudice and myth from necessity. Where doubt remains a risk management approach is adopted. The key to risk management is not risk elimination, but risk mitigation. Risks can be managed by designing them out, but often this involves considerable capital cost penalties and it is more attractive to accept the risk and design an operating strategy to deal with it. The paper discusses this with some examples of real world risk mitigation strategies that resulted in substantial capital cost savings. The paper concludes that as much as a quarter of project capital costs can be eliminated by a combination of zero base design and carefully crafted risk mitigation strategies.

Equipment wear is strongly related to the performance of grinding circuits. In particular, SAG mills are subjected to the wear of their shell liners and grates. Changes in lifter height and face angle impact mill performance, while classification at the mill discharge is also affected as grates wear out. Moreover, liner mass loss caused by wear affects how operators interpret readings of sensors such as load cells or bearings pressure. Automating and optimising grinding circuits under these constrain becomes challenging due to the nonlinear and dynamic nature of the system. The operation of SAG mill grinding circuits remains largely dependent on human intervention, which frequently results in inconsistencies in performance across shifts, reflecting the operator’s personal preferences, experience, and other human factors. The influence of human factors can be reduced by careful training of operators as well as by automation using advanced supervisory control. The latter approaches could benefit from the development of dynamic process models that consider the effects of wear on the performance of equipment over time. This paper presents detailed industrial data showing the effects of wear on SAG mill performance. Additionally, a dynamic SAG mill model that accounts for these phenomena is proposed and demonstrated in a simulated environment. This model is shown to mimic the effect of wear on the performance of industrial scale mills and the operational constraints they are subject to, thus extending traditional SAG mill models. Incorporating wear into modelling and simulation platforms can improve the understanding of the effects that wear can have on the performance of key assets in comminution circuits and may allow the development of more robust model-based advanced process control strategies.

Coal loss is an important issue at many coalmines, with losses of five per cent being common. The type of loss varies from mine to mine but is dependent on mine strata, the drilling and blasting processes applied and the mining method used. Typical coal loss mechanisms from the drill and blast process are coal roof damage and edge loss. Usually a reduction in coal loss is in direct competition with the need to provide material that is well-fragmented and a muck pile that has the required cast percentage. These competing issues were addressed over a two-year period at a mine in the New South Wales Coalfields by implementing a five-step approach. This was centred around building an understanding of the coal loss mechanisms utilising proprietary heave- modelling software, measuring coal losses by comparing survey to drill and/or gamma logs and implementing appropriate coal loss reduction processes. The end result exceeded expectations with a 95 per cent reduction in coal loss. Characterisation of platinum-group element (PGE) deposits and their process products has many challenges for the process or applied mineralogist. It is now well established that the PGE distribution for such samples is variably divided between submicroscopic concentrations of PGE in sulfides, tellurides and related minerals occurring as discrete platinum-group minerals (PGM), of which there are a large number of species, many with partial replacement between the PGE and between anions. Each PGE deposit type requires a targeted approach but fundamentally, there are two general methodologies in vogue. One way is to make a large number of polished or polished thin sections for detailed scanning electron microscopy (SEM)/optical examination to determine the PGM distribution and their associations and grain sizes. The other is to make concentrates of representative crushed or processed samples, thus having fewer subsamples to examine. Our method of choice is to use hydroseparation (HS) for concentration. HS provides representative concentrates of sizes down to ~10 ¦m, not possible by other techniques. Various microbeam methods have been used for analysis of trace quantities of PGE (EPMA, micro-PIXE, SIMS and LAM-ICPMS). We prefer LAM-ICPMS (laser ablation microprobe û inductively coupled mass spectrometry) because of the relatively large analytical volume sampled, the ability to measure all the PGE, monitor up to 20 elements, together with detection levels in the tens to a few hundreds of ppb. We provide typical results derived in studies of stratiform PGE ores and tailings, and a massive Ni-Cu sulfide ore.

The tangible effects of leakage are presented graphically, and a technique for quantifying the leakage characteristics of a ventilation column using the æSolveÆ capabilities of a common spreadsheet is demonstrated. A case study of a working decline in Western Australia is used to demonstrate the potential for more realistic design of development ventilating systems, and for more cost effective management of the condition of the duct.

A lead-zinc flotation tailings sample containing silver from BHP Billiton’s Cannington Mine has been characterised to understand occurrences of silver in the tailings by conventional elemental, X-ray diffraction (XRD) and size analyses followed by mineralogical analysis with a scanning electron microscope (SEM) equipped with mineral liberation analysis (MLA) software and the use of an adapted diagnostic leach process originally developed for gold containing materials.The tailings sample contained 67 g/t Ag, 1.8 per cent Pb and 0.52 per cent Zn. The XRD analysis showed that the sample consisted of 74 per cent silicates, nine per cent sulfides, 11 per cent magnetite and small amounts of other minerals such as fluorite, fluorapatite and rutile. The p80 and p50 of the sample were determined to be 106 µm and 38 µm, respectively. The silver distribution was high in the small size fraction with 52.1 per cent of the silver being in the -8 µm fraction. The silver minerals freibergite, acanthite, jamesonite, pyrargyrite and native silver were observed in the mineralogical analysis of the sample by SEM/MLA. The associations of the minerals were intricate and the occurrences of silver were complex. There were finely disseminated silver minerals and also coarser grains of silver minerals in composites with the host minerals. It was estimated that almost 50 per cent of the silver was contained in pyrargyrite, around 14 per cent as native silver and contained in acanthite, 12.5 per cent in galena and around ten per cent in freibergite and jamesonite.These composite particles and the type of the silver minerals present were expected to limit leaching efficiencies of the silver in hydrometallurgical processing. The diagnostic leach tests showed that around 50 per cent of the silver could be recovered by direct cyanidation and higher extractions could be achieved by more aggressive acidic systems.Cyanidation tests were conducted to confirm the findings of the diagnostic leach studies. The investigated cyanidation parameters were time (up to 48 hours), solid to liquid ratio (1:1 and 1:2), cyanide concentration (0.025 M, 0.5 M and 0.1 M) and particle size (p80 of 106 µm, 63 µm and 7.5 µm). The effects of oxygen and lead nitrate were also studied. The tests were conducted at atmospheric temperatures. The maximum silver recovery obtained was about 50 per cent for all the parameter ranges trialled except particle size. The decrease in particle size from 106 µm to 7.5 µm by fine grinding resulted in an increase in silver recoveries from 50 per cent up to approximately 82 per cent indicating that the liberation of the silver grains/minerals is one of the factors affecting the cyanidation recovery of silver in addition to the presence of refractory silver minerals not amenable to cyanidation.Low head grades of silver in the tailings and relatively low cyanidation recoveries of silver (without fine grinding) necessitate a thorough cost analysis for the cyanidation of the Cannington lead and zinc tailings to assess if cyanidation would be a suitable process option for the extraction of silver. Platiniferous horizons such as the Merensky Reef that are mined chiefly for their PGE contents constitute one end member of a continuum of Ni-Cu-PGE sulfide deposits; Ni-(Cu) sulfide deposits in which the PGE may or may not be by-products represent the other end of this continuum. Although it has long been thought that PGE-rich sulfides can only be developed by magma mixing in large magma chambers, new PGE data for the Bushveld Complex suggests an alternate model to account for origin of mineralization in the worldÆs most important Pt producer. Briefly, this model suggests that PGE-rich sulfides were initially deposited at depth below the Bushveld Complex as a result of interaction of a S-undersaturated mantle magma with S-rich crustal rocks. These PGE-rich sulfides were subsequently re-dissolved by a second magma, which introduced the PGE into the Bushveld Complex magma chamber, where the PGE-rich reefs were formed due to cooling of these magmas. If this model is correct, it means that large layered mafic/ultramafic intrusions are not a prerequisite for the formation of economic PGE-rich deposits. Exploration for Merensky Reef-type PGE deposits can be greatly facilitated by documenting variations in the background PGE contents of non-mineralized rocks collected on traverses across mafic/ultramafic intrusions; the mineralized horizons occur at cross-overs in ratios such as Pd/Cu, Pd/Se and Pd/S.

The primary objective of mining companies is to function as a profitable business by delivering products that fit customer requirements in a safe and sustainable manner. Optimum resource utilisation is a critical focus area to achieve this objective, and the long-term sustainable business performance of a mining company is determined by the extent to which this is achieved. Technology improvements and/or new technology development could improve resource utilisation. However, adding new projects to a Brownfield operation carries risk. Overall project schedules, tie-in schedules and safety risks normally receive adequate attention, but the introduction and integration of new technology to a Brownfield site also carries the significant risk of failure to achieve design performance (quality or throughput). This risk must be addressed via rigorous design phase risk assessments and piloting. Post commissioning, the effective metallurgical integration of any new technology/circuit/process plant into an existing process plant calls for critical assessment, through circuit performance testing, and optimisation to ensure alignment with design criteria. In addition, this approach provides clear focus areas for further optimisation of the new plant and additional opportunity for overall plant optimisation. Roy Hill recently navigated this process successfully, and this paper provides feedback on the journey that led to improved resource utilisation.

In 2015, MMG Limited commenced further action to improve operating margins and establish a blueprint for future growth in the Australian environment. This action was taken in the context of weakening metal prices and high input costs that arose during the Australian minerals boom.MMG was formed in June 2009 following the purchase of the majority of assets of OZ Minerals Limited by China Minmetals Corporation (CMC) through its subsidiary China Minmetals Non-ferrous Metals Co Ltd (CMN).Since formation MMG has been implementing a business model to deliver a standard way of operating. The overarching purpose of the business model is to enable fast integration of acquired assets to realise improved productivity and performance. CMN established MMG as a vehicle to reach their growth targets through further development or acquisition of mineral assets in jurisdictions external to mainland China.The business model is underpinned by the MMG operating model. The operating model defines how MMG is arranged to deliver the company strategy.This paper describes the application of the operating model to the formation of the Australian operations into a single business unit from multiple stand-alone operating sites. The development and impact of the business model on MMG’s performance is also presented.The extension of the operating model to the Australian operations has led to improvement in safety performance, direct costs and productivity. These improvements have been achieved through reducing duplication, simplification of systems and rapid deployment of improvement initiatives.The successful implementation of the operating model to Australian operations strengthens the platform for further growth. The amount of liquid retained in a porous bed is determined by weighing a column containing the bed.The column is attached to the free end of a cantilevered beam, and changes in weight are determined by calibrated strain gauges (which form a resistance bridge) attached near the fixed cnd of the beam. By coupling the output from the strain gauges to an amplifier and a recorder, a continuous record of changes in the drainage characteristics of the bed may be obtained.

The Melbourne Metro project has evolved from the Victorian Transport Plan. MM1 is the second major phase of the proposed separation of Melbourne’s radial railway system, creating a line that will operate independently across the metropolitan region. The central section will run beneath the inner suburbs and the central city. The initial project comprises nearly 8 km of twin bore tunnels, three cavern stations and two cut and cover stations, as well as a dive structure and connections with the existing rail system. This paper describes the development of the geological model, a modification of the rock mass classification system derived during the EastLink project and the influence of the geology on the design of the tunnels and stations for the Department of Transport’s business case.The majority of the tunnelling will be in the siltstone and sandstone bedrock. This material has been extensively folded, sheared and intersected by igneous intrusions. A revised rock mass classification system has been developed for the Melbourne Formation to assist in identifying the important engineering properties of the rock and to rationalise the support types required.The Metro’s tunnel alignment crosses the Yarra Delta deposits in the lower reaches of the Moonee Ponds Creek and again at the Yarra itself near Princes Bridge. These deposits vary in extent and thickness over very short distances. The investigation of these materials has been carried out using conventional drilling techniques in conjunction with sonic drilling methods.Over the central section of the Metro, the positions of the new station are determined largely by transport planning requirements and urban development opportunities. However, the stations, and the tunnels, have been the subject of studies, optimising exercises, and selection processes to arrive at the concept design. This paper describes the influence of the varied geology on the development of the design, and the identification and management of the risks in tunnelling under the centre of Melbourne.
