The Bureau of Mines conducted laboratory batch-and small-scale continuous flotation processing tests on waste granite fines from Georgia, to determine the feasibility of recovering usable feldspar and quartz products by flotation. Two flotation methods were utilized for the removal of biotite and other iron-bearing minerals: One was in an acid-cationic circuit, and the other in an alkaline-anionic-cationic circuit. Feldspar was recovered using an acid-cationic method. To produce commercial-grade feldspar and quartz products it was necessary to employ either two sequential froth flotation circuits or one froth flotation circuit supplemented by wet-magnetic separation techniques to remove iron contaminants. Continuous flotation processing yielded a commercial-grade feldspar concentrate containing, in percent, 3.8 Na20, 5.4 K20, and 1.10 CaO, with recoveries of 77.8, 70.3, and 64.4, respectively. The feldspar tailing was high-quality glass sand containing 98.2 percent SiO2 and 0.024 percent Fe2O3. About 42 percent of the quartz was recovered at glass sand specifications. An effective separation of, potash feldspar from the bulk feldspar concentrate was achieved by batch flotation in a mineral separation cell.

"The Generic Mineral Technology Center on Respirable Dust was established in August 1983, at the request of the Bureau of Mines, to conduct research that affords ""...each miner the opportunity to work underground during the period of (his/her) adult working life without incurring any disability from pneumoconiosis or any other occupational disease"". The Center consists of the Mining and Mineral Resources Research Institutes (MRI) of The Pennsylvania State University (PSU) and West Virginia University (WVU) in association with the MRIs of the Massachusetts Institute of Technology (MIT) and the University of Minnesota (UMN). (FIGURE 34) Michigan Technological University (MTU) is also affiliated with the Center in the area of diesel particulates.The Center brings together experts concerned with particles causing potentially disabling or fatal diseases including pneumoconiosis (""black-lung""), silicosis, and asbestosis. The latter is of deep concern not just to workers in the mineral sector of the economy but also to the general populace. The primary goal of the Center is to reduce the incidence and severity of respirable dust disease through advancing fundamental understanding of all aspects of respirable dust associated with mining and milling, and the interaction of dust and lungs. The research program of the Generic Mineral Technology Center explores these scientific, engineering or medical concerns with the objective of refining existing strategies and developing new respirable dust control techniquesand technology that are consistent with the fundamental dust-lung interaction processes that lead to mine worker disability. The work concentrates on five areas (FIGURE 35):"

At the present time many coal preparation plants handle coal-clay wastes in one of two methods. In one method, the waste is processed in a thickener, followed by further dewatering through filtration, and subsequent blending with coarse waste refuse from the preparation plant. The resulting mixture is then disposed by stacking it in available storage locations. The coal-clay waste is often reslurried by rain or water from other sources, causing a potentially unsafe situation such as mud flows. The other method often used requires thickening and impoundment of the thickened slurry behind earthen dams which poses safety risks if structural failure of the dams occurs. To overcome these two problems, a flocculation method was developed which produces a stable agglomerated material resistant to reslurrying. How It Works The new method involves treating coal-clay waste with lime to raise the pH and flocculating the slurry with a nontoxic polymer of polyethylene oxide. The resulting floes are dewatered on a static screen and agglomerated. For extremely fine waste, further dewatering of the material is accomplished on a rotary trammel screen. The dewatered material may be ponded or mixed with coarse waste from the preparation plant to produce a stable mixture that can be stacked.

Objective To improve seats on mine shuttle cars with ergonomic design and by reducing shock impact transmitted through the mine vehicle seat to the vehicle operator. Background Operators of underground mobile equipment, particularly shuttle cars, are often exposed to significant levels of shock and whole-body vibration. Past studies have reported that as many as one-third of underground equipment operators could be exposed to adverse levels of shock and whole-body vibration. Moreover, seats on mining equipment, historically, are inadequate relative to the ergonomic needs of the equipment operator. In the extreme, amine vehicle seat has sometimes consisted of blocks of wood or a bent steel plate bolted to the machine frame. Also, the lack of sufficient vertical clearance in some underground mines is an impediment to providing adequate shock isolation systems on mine equipment seats. Approach The NIOSH Pittsburgh Research Center (PRC) is conducting research with viscoelastic foams to improve seats on mine shuttle cars. Viscoelastic foams were used in an ergonomically designed seat to reduce the amount of shock transmitted through the mine vehicle seat to the vehicle operator. Data on selected viscoelastic foams were analyzed from laboratory shock tests at PRC. Using information from the analysis, two ergonomic seats incorporating selected foam were constructed for in-mine testing on a shuttle car (Joy 21SC) in eastern Kentucky. The shuttle car operated in a 35-in-thick coal seam with an approximate mining height of 43 in. Operational data were recorded on the ergonomic and original seats. Further, the shuttle car operator was asked to compare these seats. Results When comparing the original seat (figure 1) with the ergonomic seat (figure 2), the shuttle car operator described the ergonomic seat as generally “much better” than the original seat. The operator explained. “It’s just easy to adjust. And it’s got the lower lumbar support. And the pad is thicker. It’s just much better all the way around.” He added, “It does support you more and [there is] less shock when you hit a hole...I liked the lower lumbar support. That’s where most of your shock is at, in your lower back.” The operational data supported the operator’s comments. In the full-load case, significant improvements in isolation were achieved(down to 15 Hz) with the ergonomic seat. Additional laboratory testing of seven viscoelastic foams was done to further improve the level of isolation from shock and better characterize the material properties of each foam. Data from this testing were used in an analytical model of the seat pan isolation system. Results showed that two of the viscoelastic foams, SUN-MATE EXTRA-SOFT and PUDGEE, gave the most effective shock isolation of the seven materials tested. A composite of EXTRA-SOFT and PUDGEE foams improved the isolation characteristics of the seat pan to approximately 4 Hz. Similarly, EXTRA-SOFT by itself provided isolation to 5 Hz. These results will be validated with future in-mine measurements. Cooperative Research Opportunity NIOSH is seeking cooperators to assist in further research and development of this technology. As part of a continuing effort to maximize metal recovery from domestic secondary resources, the Bureau of Mines investigated a process for recovering the metallic portion of scrap alkaline batteries. A pyrometallurgical method for recovering nickel and cadmium from Ni-Cd scrap batteries previously developed on a laboratory scale, was scaled up to 25-and 43-pound charges. The method employed reduction and/or decomposition in a retort using a minimum of 2.5 percent carbon as a reductant. Metallic cadmium was distilled at atmospheric pressure and a minimum of 900° C. Purity of the recovered cadmium was 99.8 percent minimum and the nickel-iron residue contained less than 0.02 percent cadmium.

Develop a method of dewatering ultrafine mineral waste that will increase water recovery from the waste and produce a dewatered material that eliminates the need for large settling ponds. Background In the hydrometallurgical treatment of many ores and concentrates to recover mineral values, slurries of fine particles are generated. Some of these slurries settle slowly and are difficult to dewater. This inherent property causes environmental and handling problems for the minerals industry. Examples of such problem wastes are clay wastes generated during the mining and beneficiation of phosphate ores, the processing of coal to produce a low-ash material, the cleaning of bentonite, beneficiation of potash, and the recovery of mica from clay-containing ores. At the present time these waste slurries are treated by techniques such as impoundment, thickening, and thickening followed by filtration. But factors such as new environmental regulations, the loss of mineral values in the waste slurries, the need to recycle water in the processing facility, and the lack of land suitable for impounding the waste have shown that new technology will be needed in the future to handle waste slurries.

Contractors that perform specific types of work are required to report the number of employees who perform work at coal mines and at noncoal mines.

This report describes work by the Bureau of Mines on the vacuum distilla¬tion of some of the more volatile metals such as cadmium, zinc, and magnesium from lead and tin. Evacuation within a distillation apparatus allows rapid diffusion of vapor away from the evaporation surface and prevents reaction of the vapor with residual gases. A reduction of pressure to several tenths of a millimeter makes possible practicable distillation rates, at temperatures for which the partial pressure of the metal vapor exceeds 10-3 atmosphere. The rate and selectivity of distillation depend primarily on the volatility and molal ratios of the alloy metals, and their chemical activity to each other. For very rapid evaporation or low concentration of the more volatile constituent, the rate is determined by the rate of diffusion of the evaporating metal, to the surface of the melt. Cadmium, zinc, magnesium, and tellurium were found to volatilize readily from both lead and tin. Tellurium appears to volatilize as an intermetallic compound rather than the pure metal. Antimony could not be removed from lead at 1,000° C.; the condensate was nearly all lead. Antimony, bismuth, and lead were removed from tin.

Arsenic-containing flue dusts are currently being stockpiled by several nonferrous smelters in the United States. These stockpiles are a source of environmental concern since the dusts can be transported by wind and contain water-soluble arsenic. The stockpiles also represent an alternate source of metals. To provide a quality environment, the Bureau of Mines investigated a process to make environmentally acceptable the discard of arsenic obtained from the treatment of arsenical flue dust. The process includes (1) leaching arsenic from a lead smelter copper dross flue dust, (2) fixing arsenic as an insoluble compound, and (3) recovering other metal values. Overall results of acid-leaching tests on lead-smelter flue dusts showed that H2S04 dissolved 80 to 90 percent of the As, Zn, and Cd, and up to 86 percent of the In. Pb, Ag, and Au remain in the residue, which can be recycled to the smelter. Indium was recovered from the strong acid leach solution by solvent extraction; arsenic was fixed in a stable form by precipitation with Fe2(S04)3 and CaO or CaC03.

Approach Nonmagnetic materials of different densities are rapidly float/sink separated by an augmented lifting force produced In a magnetic fluid (liquid) by the effect of an external magnetic field. The magnetic fluid is a colloidal suspension of magnetite In kerosene, prepared by a low-cost process. How It Works Separation is accomplished in an open trough filled with magnetic fluid. A magnetic field is established in the fluid, by energizing an electromagnet having poles on each side of the trough. Due to the design of the magnet poles and air gaps, the magnetic field is strongest at the bottom, about 10,000 oersteds, and uniformly decreases in strength to about 2,000 oersteds at the top of the fluid. Therefore, the magnetic field gradient increases with depth. The magnetic force attracts the entire separation medium (magnetic fluid) creating a reaction force of equal magnitude and acting in the opposite direction. This reaction created within a magnetic fluid/magnetic field combination is called a magnetic levitation force. It increases with the field strength. In this case because the magnetic field is strongest at the bottom of the trough, the magnetic levitation force will quickly float lighter material while heavier material sinks.

As part of the initial investigation and validation of a new boundary-element formulation for stress modeling in coal mines, the underground stresses and displacements at two multiple-seam coal mines with unique stress problems were modeled and predicted. The new program, LAMODEL, calculates stresses and displacements at the seam level and at requested locations in the overburden or at the surface. Both linear elastic and nonlinear seam materials can be used, and surface effects, multiple seams, and multiple mining steps can be simulated. In order to most efficiently use LAMODEL for accurate stress prediction, the program is first calibrated to the site-specific geomechanics based on previously observed stress conditions at the mine. For this calibration process, a previously mined area is "stress mapped" by quantifying the observed pillar and strata behavior using a numerical rating system. Then, the site-specific mechanical properties in the model are adjusted to provide the best correlation between the predicted stresses and the observed underground stress rating. Once calibrated, the model is then used to predict future stress problems ahead of mining. At the two case study mines, the calibrated models showed good correlation with the observed stresses and also accurately predicted upcoming high stress areas for preventive action by the mines.

Determine the dust reduction capabilities of various bag valves available to the minerals processing industry. The Problem Many different types of ground mineral products are packaged into 50-and 100-lb paper bags. Although bag technology is continually improving, dust contamination from bags still remains a significant problem for workers. The greatest source of dust is the bag filling valve. Ideally, the bag filling valve should close after it fills the bag with the ground mineral product. However, the valve usually fails to close properly since some mineral product gets trapped inside the valve during filling and ejection. As a result, when the bag has been filled and falls from the fill station, a rooster-tail of product is discharged from the bag valve. As the bag hits the conveyor belt, additional product discharges from the bag valve. The dust from these sources contaminates the air inspired by the workers filling the bags as well as the work area. Dust also clings to the outside of the bag, contaminating the pallet loading station. Because the various commercial bag valves are composed of different materials, a dust analysis was performed on five of these valves to determine their dust reduction capabilities. The five valves analyzed were: standard paper, polyethylene, extended polyethylene, double trap, and foam.

The bureau of Mines conducted a laboratory scale investigation of the process of selective flocculation with the objective of developing a method to effect separations on suspensions consisting predominately of ultra-fine-size (minus 400-mesh) particles of coal and refuse. Selective flocculation of coal from coal-refuse slurries could be achieved with a wide variety of reagents. Typically as much as 15 to 20 weight-percent of high-ash solids (70 to 80 percent ash) could be retained in suspension. The flocculated sediment remained a high-ash product, however, and would require further treatment to be regarded as clean coal. No combination of reagents and conditions led to selective flocculation of the refuse component. The dispersing agent was found to be the critical factor; dosages of 3 to 8 lb/ton2 were necessary to stabilize the suspension for subsequent selective flocculation. In addition, most of the dispersants that worked were most effective at substantially elevated pH (11 or so). It was concluded that this process would be prohibitively expensive and, because of yield and quality constraints, it would be of questionable utility in today's coal preparation industry.

Reduce costs of surface mine reclamation by improving scaper operating efficiency and reducing tire costs. Approach The Wheel Slip Monitor senses and compares the peripheral speed of a scraper's four tires 10 the true ground speed of the scraper, and alerts the operator if any of the tires exceeds a predetermined amount of slip. This system helps scraper operators reduce wheel slip during the loading cycle, thereby improving the loading efficiency of the scaper and reducing tire wear and damage. How It Works The system consists of five ultrasonic doppler velocity-sensing devices for measuring the speed of each wheel as well as the true ground velocity (see photograph). Each sensor produces an electrical output signal having a frequency proportional to the speed of the tire or terrain. The signals are conveyed through electrical cables to a control box in the operator's cab where they are converted to voltages proportional to individual wheel speeds (see photograph). The signals are further processed to activate a blinking red light, corresponding to any individual wheel which is slipping, and to sound a beeping tone that is audible to the scraper operator. The rate at which the light blinks and the tone beeps is proportional to the degree of slip. Alerted, the operator can take corrective action.

Material used for flame safety lamp gauzes should possess the following qualities: (1) mechanical strength, (2) resistance to corrosion under service con- ditions, (3) a relatively high thermal conductivity, (4) a melting point above the ignition temperature of mine gas. Heretofore, three metals have been used for flame lamp gauzes, namely: steel, brass and copper. While each of these has the requisite qualities to some extent, none of them is an ideal gauze material. Copper gauzes lack mechanical strength, especiall, after they have been heated; brass and copper both have comparatively low melting points so that before the gas ignition is reached the gauze metal is attacked and oxidized under the action of the heat. Steel corrodes readily in damp atmos- pheres and if the lamp stands unused under these conditions for some time, the gauzes become unfit for service. Tests of these three materials have shown that steel offers the highest degree of safety. Manel metal, the natural alloy of nickel and copper, is practically noncor- rodible. Its relting point is approximately the same as that of steel. From time to time it has been suggested that this alloy might be a better gauze material than steel, since gauzes made of Monel metal should have all of the good qualities that steel gauzes possess and, in addition, would not corrode appreciably in ordinary mine atmospheres. One advocate of this use for Monel metal, the International Nickel Co., through their development engineer, Mr. Robert J. McKay, cooperated with the Interior Department, Bureau of ines, to the extent of supplying twelve sets of 30 mesh, Monel-metal gauzes for tests. Those gauzes were made up by the same lamp manufactur- er ho rade the steel gauzes used in the previous investigation. Being made by the same processes as the steel gauzes, these Manel-metal gauzes were needlessly given the same anti-rust coating that is always applied to steel gauzes to prevent any corrosion before the gauzes are used. In previous tests the Bureau of Mines had collected data as to the behavior of steel gauzes. In determining the value of Monel metal as a gauze material, it was planned to obtain similar data with Monel-metal gauzes, and thus make a direct comparison with the steel gauzes. Laboratory characterization studies have investigated the processing variability of carbonaceous uranium-bearing materials found in-sandstone deposits. This work was conducted by the Federal Bureau of Mines in support of its goal to maintain an adequate supply of minerals to meet national economic and strategic needs. Conventional processing produces only partial uranium recovery from these ore materials. Ore samples from New Mexico, Texas, and Wyoming were examined, and each responded differently. Using direct acid leaching techniques, some of the ores required acid additions of only 50 pounds per ton, while others required 300 pounds per ton of material. Maximum extractions ranged from 83 to 94 percent in the six ores tested. Roasting those ores prior to leaching improved extraction of the uranium to the 90 to 99 percent range. An oxidative autoclave treatment used with five of these ores resulted in extraction of 78 to 97 percent of the uranium. The experimental studies also showed that some carbonaceous materials can be concentrated by froth flotation. The flotation tailings were amenable to acid leaching, and up to 98 percent of the uranium was extracted from this type of material.

The Bureau of Mines developed a mathematical model that decribes the interaction of an automated breathing and metabolic simulator, or lung, with a self-contained· self-rescuer that is supplied compressed oxygen. The model can be used to predict the gas partial volumes of 0z, Nz, and COz in the lung and in the self-rescuer breathing bag for a prescribed metabolic state that characterizes the lung. Nonlinear rate equations are used to describe the temporal evolution of the gas partial volumes. A numerical procedure was established with a FORTRAN computer program to solve these equations, which correspond to a given metabolic state. Examples are presented of applications of the model to predict bag volume and bag oxygen concentration changes with time when the bag is controlled by an automated breathing simulator. Under certain restrictive conditions, the model equations can also be used to analytically pre-dict the time required for the bag to reach a maximum or minimum volume. The model equation in this latter case was extended to transi-tions between metabolic states, with transitions described as exponential growth or decay processes.

Geochemical humus sampling techniques were used by the Bureau of Mines in investigating a potential large, low-grade gold deposit in the Orogrande district, Idaho. Conifer needle humus samples were processed by ashing and fire assay-atomic absorption analysis. An area bearing anomalous concentra¬tions of gold and silver was outlined by the geochemical method.

A quasi-steady-burning channel model is used in this Bureau of Mines study to describe the conductive heat loss from an in situ coal combustor to the surrounding rock strata. The calculated heat losses are significantly greater than those previously estimated, but are still very acceptable from the viewpoint of energy recovery. Approximately 80% to 90% of the heat of combustion of the coal should appear as sensible heat of the gaseous exhaust, with exhaust temperatures in the range of 1,000° to 1,200° C. The effects of burning stoichiometry and channel size on the heat loss are also discussed in terms of the model. Such effects are shown to be compatible with an in situ combustion process even in thin seams. However, these results depend on gas leakage and adverse roof falls not being important factors in deter-mining the heat loss mechanism.
