South Africa has extensive mineral processing and extractive metallurgy capacity and infrastructure for metal production from natural resources. Decreasing ore grades, increasing labor costs, and more stringent legislation have made economic metal production from primary resources challenging. Opportunities exist for metal production from secondary resources such as mining wastes and end-of-life consumer goods. The objectives of this study were to evaluate the current status of metal production from secondary resources in South Africa and to identify potential opportunities for further development. Two main classes of secondary resources, namely mining waste and electronic waste, were considered. Primary metal producers are dominating metal production from mining wastes; several of the gold, platinum and chrome producers operate low risk and low cost tailings retreatment facilities that contribute significantly to their overall production. Further opportunities exist in, for example, the treatment of more than 450 estimated gold tailings dumps in Gauteng, as well as metal recovery from slags and furnace dust. The majority of companies involved with electronic waste recycling in South Africa focus on collecting and disassembling; only a few perform preliminary physical processing, with the recovered fractions then being sent overseas for metal recovery. Projections are that the rate of waste generation will increase significantly and that treatment will become critical to comply with more stringent environmental legislation. Projects related to process development, techno-economic evaluations and environmental impact studies for metal recovery from batteries, printed circuit boards, and fluorescent lamps are underway. South Africa is ideally positioned to further explore opportunities for synergistic relations between metal recyclers and primary metal producers. Processing of electronic waste for production of technology metals, for which limited natural resources exist in South Africa, would be a key enabler for local manufacturing industries and expansion of the value chain.

The comminution in a high-pressure roller mill is modeled by an energy-based population balance approach considering three aspects of breakage taking place in the active zones of the mill: the interparticle breakage in the high-compression zone, the breakage at the edges of the rolls, and the pre-breakage in the acceleration zone. Together with an appropriate model of classification, this model can be used to simulate steady-state performance of closed-circuit grindings with high-pressure roller mill. After a brief description of the basic modeling approach, the algorithm of the steady-state calculation for a generalized grinding-classification circuit is presented, from which the circuit configurations commonly met in industrial practice can be derived. With an iron ore as feed material for example, simulation results are shown and discussed in respect of circulating load, specific energy consumption and product fineness for closed-circuit grindings under various operating conditions. The effects of stressing intensity, working gap, classifier parameters as well as circuit configuration on the overall circuit performance are investigated systematically by means of computer simulation.

A new optical sorting system based on a complex image analysis and high definition imaging has been developed by Comex. The image analysis is based on high definition cameras of different types and advanced filtration tools for verification of waste particles. Different mineral properties are used to identify the processed material. The system is further combined with a high speed rejection mechanism based on FPGA technology and operating in real time conditions. This provides a minimal error when removing waste particles from the sorted material.

Tangdan copper oxide deposit, the largest independent copper oxide deposit in China so far, is located in the northeast of Yunnan province, southwest of China. The ore from this deposit is characterized by: low grade, high oxidation ratio, and fine-grained disseminated, resulting in poor flotation recovery. The analysis of plant flotation data reveals that the loss of copper minerals into tailings is mainly with coarse size fraction due to insufficient liberation and fine size fractions, especially minus 10 microns fraction, which proved to be very difficult-to-float with conventional flotation. In order to improve the performances of plant flotation of this ore, laboratory flotation tests were conducted with the pure malachite, which was the principle copper oxide mineral in Tangdan copper ore deposit. The results obtained suggested that a finer grinding (up to -325 mesh or even -400 mesh) be needed to decrease the loss with coarse size fraction, and vacuum flotation is a promising way for the recovery of the fine malachite effectively.

The precipitation of a selection of metals from both a synthetic and an actual metal-rich effluent was investigated. The experimental aspects of this study were carried out in a two-stage process consisting of a pre-treatment clarifier and a fluidised bed (pellet) reactor. Each unit operation in the two-stage process was investigated separately. The pre-treatment clarification stage at pH ˜ 5 resulted in a 99.9% removal of iron and 97.3% removal of aluminium. The pellet reactor was used to precipitate nickel as nickel carbonate from a pure stream and a removal efficiency of 99.6% was achieved. The high local supersaturation at the reagent inlet points caused the formation of a large amount of fines, but these agglomerated onto the pellets up the length of the bed. For copper precipitated as copper sulphide from a pure stream, a maximum removal efficiency of 92% was achieved. The high local supersaturation at the reagent inlets also caused the formation of a large amount of fines, but the extremely sparingly soluble nature of copper sulphide meant that the fines were not agglomerated up the length of the bed. For removal of cobalt as cobalt carbonate from an actual stream, a stable cobalt removal of only 60% was achieved. This was found to be due to the presence of magnesium, which reduced the cobalt precipitation efficiency through the formation of the magnesium bicarbonate ion.

Since several years in Poland a huge demands on mineral aggregates occur, for the reason of intensive development of housing and road industry, as well as industrial building. Limitations in re-sources of broken aggregates in Central and Northern parts of Poland cause, that both the non-waste production of aggregates with high quality and the production of alternative aggregates from recycling gain greater importance, nowadays. It entails increase in demands for crushing devices, which are easy and reliable in operating as well as inexpensive and enabling to obtain a good quality products. Jaw crusher, regarded as the most spread in Polish industry, meet these requirements, however, their crucial disadvantage is a large content of irregular grains in crushing products. Numerous investigations show, that the shape of grains is a significant feature of aggregates, which influences on durability and quality of produced concretes. The advantage of jaw crushers is their easy operation, low price as well as low amount of dusts (wastes) generated in comminution products in comparison to other types of crushers (i.e. hammer crushers).

The biggest chromium mineral processing plant in Albania is Bulqiza plant. It has been in operation for more than 20 years, treating low-grade chromium ores grade 20 ? 26 % Cr2O3 and producing chromium concentrates grade 48 ? 50 % Cr2O3. About 2 million tons of tailings with 13 % Cr2O3 content are stocked in a dam close to the plant. Mineral processing of low-grade chromium ores with less than 16% Cr2O3 content is unprofitable because the mining expenses are high comparing with the current market prices of chromium concentrate. Recycle and enrichment of existing tailings is profitable, because there are no underground mining expenses in this case and because that this kind of raw material does not need expenses operation of crushing and grinding. The existing plant is in operation for more than 8 years treating existing tailings as raw material. Grade of concentrate in the value 40 % Cr2O3 and Cr2O3 recovery in the value 30-35% in the plant are considered low. The main reason of low concentrate grade and recovery is high content of particles under 100 microns, the slimes, in raw material. In the paper is described the study carried out to improve enrichment of the tailings, as well as analyses of existing process, raw material and products. It is concluded that majority of lost is present in the slimes which are not separated in existing spiral separators and shaking tables. Basing in the study is composed the new flow sheet of recycling and concentration of the tailings to produce chromium concentrate grade 41 ? 42 % Cr2O3 and recovery 60 %, decreasing in this way the concentrate production cost two times. In the paper are presented the tests and results of concentration of particle size fraction under 100 microns, using gravimetric, magnetic and flotation methods, as well as equipment and machines suitable for slimes treatment and concentration.

The current status and history of innovation in magnetic methods of material treatment are reviewed. The milestones and key drivers of innovation in magnetic separation are identified, advantages of this technology in comparison to other physical methods of material manipulation are discussed and reasons for its failure to live up to its potential and expectations are indicated. Derailers that were responsible for the implementation failures are identified. The future focus in such diverse areas as mineral processing, waste treatment, recycling and biosciences is discussed and the research and development needs are outlined.

The traditional comminution circuit is a major consumer of energy ? both as electrical energy and through consumption of media and wear resistant liners. Up to 40% of electrical energy con-sumed at a mine site is attributed to comminution however only a few percent of this energy is used in the generation of new surfaces from size reduction. This paper describes the evaluation of modifications using simulation models based on two operating comminution circuits. The aim of these modifications is to decrease both the amount of electrical energy consumed in the size reduction process, known as direct energy, as well as to decrease the consumption of grinding consumables such as steel grinding media and mill liners, designated as indirect energy. The approach is two-fold: ??Employ, where possible, autogenous grinding techniques to eliminate the need for grinding media and reduce mill liner wear. ??Optimise the use of the grinding energy distribution in the comminution circuit by using more energy efficient grinding devices to target typically problematic features of a comminution circuit such as critical size material from the primary mill and overgrinding in the secondary mill. The investigations show that significant total energy savings, as high as 50% in some cases, can be achieved by employing the techniques described while maintaining circuit throughput and product size. Investigations also show potential benefits in downstream flotation processes as the product size distribution generated from the eco-efficient circuit is generally ?narrower? in shape for improved flotation performance and containing less material in the coarse fraction for overall better liberation.

Fengning ilmenite ore is a magnetic deposit in gabbro containing high phosphorus and low titanium, the main minerals in which are ilmenite, magnetite and apatite. The dissemination size of magnetite is so fine that even the percentage of -0.010mm level is up to 36.50%. The fine and vein magnetite are distributed in gangue and ilmenite, so the majority of the magnetite is difficult to be separated from the gangue. Ilmenite is difficult to be recovered by low-intensity magnetic separation even through fine grinding. In high-intensity magnetic separation of ilmenite, the gangue inter-growth with the magnetite and the Fe-containing silicates may be enriched in the concentrate, and the ilmenite of the concentrate will be reduced. Based on the processing mineralogy research, combined gravity-flotation process is suggested to recover the ilmenite. The method is also good to reduce phosphorus in the ilmenite concentrate.

This paper presents BF flotation machines in brief which are manufactured by Beijing General Research Institute of Mining & Metallurgy (BGRIMM). Dimensional analysis and similarity criteria have been used to scale up BF flotation machines. These scale-up criteria can be used to determine mechanical structure and hydrodynamic parameters including mixing, solids suspension, air transfer and power and so on. Similarity criteria are used to design 40m3 flotation machine being based on data from 1.2 m3 to 20 m3 flotation machines. Hydrodynamic tests of 40 m3 flotation machine in water are discussed.

Several approaches to the estimation of the size discrete breakage rate and distribution parameters (kj and bi,j ) of the batch grinding kinetic model are available in the literature. Analysis of a large amount of data available in the literature and our own data on several pure minerals and complex ores has shown that it is not always possible to obtain correct estimates of the two sets of parameters using known approaches as several widely different combinations of k and b parameters can sometimes simulate the batch grinding data reasonably accurately. It has been found that there are two main reasons: (i) all size classes are not well represented in the data and (ii) functional forms used for estimation of the two sets of parameters are sometimes chosen somewhat arbitrarily (especially in the case of complex ores), though they are actually uniquely related through size continuous breakage rate and distribution functions. A suitable experimental methodology has been described and demonstrated using some synthetic data and actual experimental data. A mill function approach, which does not require making any assumptions about the functional forms for k and b parameters, is also described and demonstrated. This approach is promising, but requires further development.

Graphite, a mineral form of pure carbon, is one of the most versatile minerals in industry, because of its varying physical properties and characteristics. The mineral occurs naturally in the form of tubular crystals or microcrystalline earthy lumps, or it is disseminated in rocks, which have undergone intense metamorphism. India has a large deposition of graphite minerals out of which about 43% are found in Arunachal Pradesh. However, compared to the rest of the country, the North-East Region and particularly Arunachal Pradesh has not attracted attention till date for detail investigation for characterization, beneficiation, prospecting and/or exploitation of the mineral resources including graphite. Bulk graphite sample were collected from upper Subanshiri district of Arunachal Pradesh. Chemical analysis of the representative samples were carried out and found that 7.29%, 19.60% and 6.07% of fixed carbon (FC) is present in graphite sample collected from La-Lamdak, Bopi and Taliha, Arunachal Pradesh, respectively. Chemical analysis of the ash of the graphite sample shows presence of impurities such as silica, Al2O3, Fe2O3, Ca, Mg etc in the graphite sample which are also supported by XRD and SEM-EDX investigation. The graphite samples of Arunachal Pradesh are low grade and do not fulfill the market requirement for the industrial applications. Therefore, low-grade graphite is subjected to beneficiation for the upgradation of the graphite for industrial applications. We have adopted the dispersion?cum-settling technique for the beneficiation of the graphite sample collected from Arunachal Pradesh. The FC of 40.21% with 41.17% raw graphite recovery which is equivalent to 71.02% carbon recovery have been obtained by gravity separation technique using only distilled water without any chemical reagent in case of graphite sample collected from Bopi, Arunachal Pradesh. The graphite sample is upgraded up to 47.75% FC with 41.91% raw graphite recovery, which is equivalent to 85.85% carbon recovery with the pH adjustment at 9 with NaOH. One of the important technological challenges facing the iron ore industry in India is to find commercially viable technologies to process alumina rich iron ore fines and slimes. The key to solving this problem lies in developing selective reagents for the separation of iron oxide minerals from associated gangue minerals like quartz, gibbsite, kaolinite and montmorillonite. We present in this paper our successful results on the dispersion-flocculation of three different natural iron ore slime samples from mines in India using the reagent combination of PVP dispersant and corn starch flocculent. All the three samples contained hematite, goethite, kaolinite and gibbsite minerals as confirmed by X-Ray Diffraction (XRD) analysis. The effect of various process parameters such as pH, dosage of reagents, settling time and pulp density was studied. We were able to produce a concentrate assaying 66.2% Fe and <2% Al with a yield of 67.4% by weight (with a recovery of 77% of iron values) using PVP (1 ppm dosage) and corn starch (20 ppm) for one of the slime sample (Sample I) assaying 58.2% iron (Fe) and 3.8% aluminium (Al). The XRD analysis of settled and dispersed fractions revealed that alumina-containing minerals like clay and gibbsite mostly remain in the dispersed phase while iron-bearing minerals tend to concentrate in the flocculated fraction. It is customary to use more than one stage of flotation to obtain an acceptable level of separation of valuables. Flotation circuit design is usually accomplished by applying empirical rules which usually results in operations not working at their optimum conditions. Given the capabilities of genetic algorithms (GA) in finding an optimum solution in a very disturbed search spaces, they can be used to obtain the desired flotation circuit configuration. In flotation circuit configuration and optimization problem, a combination of metallurgical parameters such as yield and concentrate ash content could be used as the fitness function for the genetic algorithm. The multi-objective nature of the problem justified to use Pareto method to arrive at a set of solutions. The appropriate configuration based on technical or economical considerations could then be chosen. To obtain the fitness function for any given configuration, it is necessary to model every flotation stage. The proposed method was used to find the optimum circuit configuration for a coal washing plant. The objective was to arrive at the highest yield while producing a concentrate with a certain ash content (< 11%). The feed to the flotation circuit was characterized based on the size fractions and their flotation rate constants. Results showed that with a 95% confidence, the absolute difference between the modeled and measured values were 2.9-5.5% for yield and 0.4-1.1% for concentrate ash content. When the proposed GA-based circuit configuration was implemented in the plant, the yield increased from the original value of 57.6% to 65.7% while producing concentrate ash content (10.9%) within acceptable limits. By adding one stage to the current three-stage circuit, it was predicted that the yield could further increase by 3.8% while keeping the quality of the concentrate within the appropriate level. "For the traditional principle of flotation cell design, or in the perspective of some researchers, the mixing effect of impeller for flotation cell is not only to suspend the particles off the bottom, but also to mix slurry well to achieve a uniform system. But for some special processing conditions, the depth profile of slurry concentration and particle size demonstrates an obvious difference. In the part around of the impeller in the cell, the slurry concentration is much higher than the part below the lip.For the vanadium titano-magnetite flotation process, distinguished with high concentration and large coarse particle size fraction, even though the concentration is very high, it can reach good gas dispersion, which is a fundamental principle for flotation cell design and application. The gas dispersion is not a challenge in the high slurry concentration environment, not only in the vertical direction, but in the cross section. Different levels (the distance from the lip is 400mm, 700mm, 1200mm, 1700mm, 2200mm, 2700mm) slurry in the flotation cell is sampled and analyzed. The slurry concentration of the 3 levels(1700mm, 2200mm, 2700mm) is about 55%, but the slurry concentration decreases from 55% to 25% sharply towards the lip.Therefore, a new understanding and viewpoint is presented, that the uniform system of slurry is not always reasonable for all of the flotation process. For some special process, if the coarse particles are needed to agitated well and transported to the upper cell, the quiescent zone in the upper cell will be destroyed and enhance the detachment probability for the coarse particles. The difference of slurry concentration and particle size fraction benefits the air dispersion and coarse mineral particles recovery.1.INTRODUCTIONNowadays, flotation is the most widely used separation process in the mineral processing industry. Separation performance of a Floatex Density Separator (FDS) has been studied both experimentally and theoretically. Experimental results reveal that at a lower bed pressure the FDS acts like a classifier. Higher bed pressure is required to attain the concentration effect as proper development of suspension density occurs under these conditions. It is seen that the size or density alone is not able to describe the partition fully. The terminal settling velocity, which includes both the size as well as the density of the particle can be a useful descriptor of separation in a FDS. While a narrowly distributed feed offers better performance of a FDS, a wide size distribution of feed results in large scatter in the terminal settling velocity distribution and renders the separation difficult. The closely sized feed enhances the density effect in concentration. A higher teeter water flow rate also helps in carrying larger-lighter particles to the overflow by increasing the cut off terminal settling velocity as it increases the net upward force. A detailed description of separation performance in a Floatex Density Separator has also been established from theoretical considerations. Separation performance of the separator is described using a simple slip velocity model. The model has been validated com-paring the predicted FDS performance results with those experimentally measured under widely different operating conditions.

A complex rare metal ore, containing various valuable elements is used in this study. The mineralogy results indicate that the mineral composition of the raw ore is complex, and there are more than thirty-eight kinds of minerals in the raw ore, and the elements, such as Nb, Ti, Fe, REO, Be etc, always form isomorphism relationship. The REO content of the raw ore is 0.45%, and the contents of other rare metals Nb, Ta, Ti and Zr are 0.33%, 0.02%, 0.93% and 2.00% respectively, and the main gangue elements are Si and Al, and their contents are 71.84% and 8.5% respectively. The beneficiation-metallurgy combination process of ?preconcentration-reduction and magnetic separation-acidification and leaching-precipitation? is used to treat the raw ore. The preconcentration of raw ore is realized through high intensity magnetic separation, and the magnetic field intensity is 1.0T, and the rough concentrate with 2.88% REO and 1.95% Nbresidue can be obtained, and the iron recovery is 92.83%, and the REO recovery is 95.87%, and the Nbresidue is treated by hydrometallurgy process of ?acidification-leaching-precipitation?, then the rare earth oxide, niobium concentrate and zircon-bearing residue can be obtained, and the REO recovery is 80.10% and the Nbresidue and the gangue obtained from the high intensity magnetic separation process is separated by gravity separation, and then the zirconium concentrate can be obtained. The indexes of the beneficiation-metallurgy combination process used to treat the complex rare metal ore are as follows. The REO content of the rare earth oxide is 92.58% and the recovery is 58.44%. The Nb2O5 and 27.42% TFe can be obtained. Iron in rough concentrates is removed after reduction and low intensity magnetic separation, then the iron powder with Fe content over 88% and nonmagnetic rare-metal 2O5 recovery is 94.77%. The rare-metal 2O5 recovery is 80.04%. The mixture of the zircon-bearing 2O5 content of niobium concentrate is 28.34% and the recovery is 54.02%. The ZrO2 content of zirconium concentrate is 28.43% and the recovery is 52.35%. The TFe of iron powder is 89.53% and the recovery is 78.13%. The beneficiation test on low grade phosphate ore from a state of Russia is carried out. The rougher-cleaner ? re-cleaner system is used in the flotation process, The fineness of grind is 39.07% minus 200 mesh. The result indicates that concentrate containing 31.25% P2O5 can be obtained from the flotation feed assaying 6.18% P2O5, with 93.54% P2O5 recovery. The test result is also a guideline for further development of some currently operated phosphate beneficiation plants.

Packing in a flotation column is one way to increase separation efficiency and effective descending flotation-column height. In this paper, the difference between filling packing and sieve packing is described, and the flaws of filling packing in flotation columns in industrial application are pointed out. A change of flotation process and its effect on flotation results are reported. Based on sieve-plate filling, a high-efficiency mixed packing mode consisting of screen-plate packing and honeycomb-tube packing has been proposed, with the packing mode optimized in the cyclonic static microbubble flotation column in the separation zone. In the mixed packing mode, the honeycomb tubes are used to reduce the vortex effect at the base of the column and weaken the radial dispersion of jetting bubbles, and the sieve plates are used to comminute bubbles in the separation zone, to lengthen the bubble migration path, and to stabilize the foam layer. The superiority of honeycomb-tube packing is analyzed using bubble-particle collision theory, and the dynamic equations of collision probability are derived. The role of mixed packing in guaranteeing mineral recovery is analyzed by the axial dispersion method, and a dimensionless axial dispersion model is derived. When a high-turbulence flow is maintained, a static separation environment is formed in which secondary mineral processing is rendered more effective. In this way, a nonlinear separation environment is formed in the flotation column. Finally, mixed packing was applied in an industrial test. A large vortex developed at the base of the column. It was observed that the bubbles in the radial flow were homogeneously dispersed, the residence time of the pulp was prolonged, and the froth layer became thick and stable. Based on the test data, it was found that the sieve packing has the potential to yield a product of approximately 25.83% copper concentration with 91.78% recovery from a feed concentration of approximately 0.727%. If mixed packing were used, the product concentration could be further increased to 27.60% from a feed of approximately 0.739% concentration with 93.38% recovery.
