Many factors, from engineering and design to supply, installation, and operation affect the service lifespan of cast refractory linings. If a shortcoming occurs at any of these stages, the lining lifespan can be drastically reduced. Although not every aspect that can affect a cast refractory lining?s lifespan is outlined here, a few key points are highlighted, with an emphasis on the various installation parameters. A number of shallow coal or hard rock mines employ pillar mining systems as a strategy for roof failure control. In certain platinum mine layouts, pillars are designed to ‘crush’ in a stable manner as they become loaded in the panel back area. The correct sizing of pillars demands some knowledge of the pillar strength and the overall layout stress distribution. It is particularly important to understand the impact of the layout geometry on the effective regional ‘stiffness’ of the rock mass around each pillar. An important design strategy is to model relatively detailed layout configurations which include a precise representation of the local pillar layout geometry and to analyse multiple mining scenarios and extraction sequences to select optimal pillar sizes and barrier pillar spacing. Although computational solution techniques are now impressive in terms of run time efficiency, a major difficulty is often encountered in assigning suitable material properties to the pillars and in devising an effective material description of the layered rock strata overlying the mine excavations. This paper outlines an efficient numerical strategy that can be used to assess large-scale pillar layout performance while retaining the ability to modify individual pillar constitutive behaviour. The proposed method is applied to selected layouts to compare estimated average pillar stress values against values determined by detailed modelling and against observed behaviour.

As a Demand Side Management (DSM) Project, money was granted for the procurement and installation of a 3-Chamber Pipe Feeder System (3-CPFS) at AngloGold Ashanti?s Moab Khotsong Mine in the Vaal River Area, Orkney. The first submission was done to ESKOM in December 2002 and the contract was signed in September 2006 at a cost of R 57-million with an envisaged reduction in power of 7 Megawatt per month based on a 90% utilization factor. The project was finally commissioned in December 2008. The technology is not new, but the intent of the paper is to share with others the experience gained by using the technology in a deep-level mine in order to reduce overall power consumption.

Discrete element method (DEM) has been used as a popular simulation method to verify designs by visualising how material will flow through complex equipment geometries. Although DEM simulation is a powerful design tool, finding a DEM model which includes real material properties (e.g., shape, cohesion and friction coefficients) is not computationally feasible. In order to obtain more realistic results, particle energy loss due to rolling friction has been highlighted by many researchers. To implement a reverse torque to account for rolling friction, various models have been proposed. On account of the complexity of the problem, there is no unique model for all applications (i.e. dynamic and pseudo-static regimes). In this paper, an in-house developed DEM software (KMPCDEM ©) was used to assess the robustness of three commonly used models by comparing the repose angle of iron ore pellets obtained through the draw down test in a laboratory setup and then the elastic–plastic spring dashpot model was modified based on considering the individual parameters instead of relative parameters of two contact entities. Results showed that the modified model could produce higher repose angle. The modified model was used to calibrate DEM simulation of repose angle of iron ore pellets in a laboratory setup of the draw down test. Comparison of the calibrated DEM simulation and laboratory results showed 2° differences between the predicted and measured angle of repose. This difference was attributed to considering the particle shape effects by assuming a spherical shape for particles. Keywords: DEM, rolling friction,particle shape, repose angle

South Africa depends to a considerable measure on the exploitation of mineral reserves and the processing of these minerals. One of the prime requirements for the mining and metallurgical industry to continue in this vital role is access to sufficient energy in a suitable form. Hence, four important questions are discussed: Does South Africa have sufficient energy for the processing of its minerals and metals! Will the cost of energy allow South Africa's minerals and metals to compete on world markets? Can mining and metallurgical processes become more energy-efficiency Can mining and metallurgical processes be adapted to the various forms of energy that may have to be utilized in the future? It is concluded that about 26 per cent of the extractable reserves of coal would be required in the mining and processing of 50 per cent of South Africa's reserves of gold, platinum-group metals, copper, iron, ferrochromium, and ferromanganese. However, the reducing agents required exceed the extractable reserves but not the total estimates of mineable in situ resources of metallurgical coal and anthracitic coal. Even under the severe constraint that coal could become virtually the sole source of energy, only about three-quarters of the extractable reserves of coal would have been consumed by the year 2025. The reasonably assured resources of uranium metal that can be recovered at less than $80 per kilogram are considerable and, at current conversion efficiencies to electricity, are equivalent to one-fifth of the extractable reserves of coal. The rate of exportation of energy in the form of U30. was about five times that of coal in 1978. It is pointed out that the price of energy has a direct effect on the competitiveness of metals, and, although constituting only a small proportion of the selling price of precious metals, it represents a significant proportion of the selling price of copper and metals recovered from oxide ores. The scope for the conservation of energy appears to be greater in the extraction and conversion of primary energy-carriers to electrical energy than in other mining or metallurgical fields. Provided that alternative sources of energy can be converted to electrical energy, they can be applied to the mining and metallurgical industries. The decision as to which type of energy should be used in specific mining and metallurgical situations is complicated, and is likely to be subjected to closer scrutiny than in the past. The hope is expressed that the tentative conclusions reached will give rise to more-quantitative analyses from those qualified to undertake such an exercise. Inevitably, the questions asked at the outset give rise to more questions, and the more interesting ones are posed in the context of each conclusion.

A dynamic model is used to represent the single-stage closed grinding mill circuit at Mogalakwena North Concentrator. The circuit consists of a ball mill closed by a hydrocyclone. The circuit is modelled according to a semi-mechanistic non-linear dynamic model available in literature. An algebraic routine is used to fit model parameters to steady-state process data. Preliminary validation results against dynamic data indicate that the model is capable of capturing the main dynamic trends of the plant. Since classical system identification techniques proved insufficient to produce accurate models; the non-linear model can be used as a reliable source for model-predictive controller design. Introducing your Council. Mr J. S. Freer, Pr. Eng., after matriculating at Michaelhouse in 1944, obtained a B.8c. degree in chemistry and biology (1948) and a B.Sc. (Hons.) in chemistry (1949) from the University of the Witwatersrand. Mr G. C. Thompson matriculated at Dale College in 1951. He then attended the University of the Witwatersrand, where he obtained a B.8c. (Min. Eng.) in 1959. Mr P. T. Fewell was born and educated in the United Kingdom. After obtaining the degree of Bachelor of Engineering (Mining) in 1958 at Sheffield University, he emigrated to South Africa. DtP. R. Jochens, Pr. Eng., has been a member of Council since 1974, serving as President in 1980-1981.

The first commercial Corex Plant in the world capable of producing liquid iron from a variety of low-grade coals was commissioned in 1990 by Iscor at its Pretoria Works. The Plant has an annual production capacity of 300 kt of liquid iron. Because the compulsory use of coke is eliminated, the new method offers an economic and revolutionary alternative to liquid-iron production. Coke used in traditional blastfurnaces is manufactured from high-grade coal of which the available sources in South Africa are limited.

FeCo alloys play an important role in soft magnetic materials with a wide range of technological applications due to their high saturation magnetization and Curie temperature. However, these alloys have low ductility at room temperature. The ductility can be improved by the ternary addition of elements such as V. A density functional theory supercell approach was used to generate B2 Fe50Co50-xVx (0 ≤ x ≤ 50) structures and the properties were evaluated at different atomic percentage compositions to determine the ductility at room temperature. The structures were fully optimized to obtain better equilibrium ground-state properties such as lattice parameters and thermodynamic properties for both binary and ternary systems. The stability of Fe50Co50- xVx was evaluated from the heats of formation, elastic properties, and phonon dispersion curves. Furthermore, magnetic strength was evaluated from magnetic moments. It was found that all structures are thermodynamically stable due to the negative heats of formation. The calculated Pugh’s ratio and Poisson’s ratio confirm that alloying with V effectively improved the ductility. It was also found that Fe50Co50-xVx showed a positive shear modulus for the entire concentration range investigated, in agreement with phonon dispersion curves. The ternary addition of V to the FeCo system resulted in reduced magnetic strength due to a decrease in magnetic moments. These findings reveal that B2 FeCo-V alloys can be used as components and actuators for the automotive industry.

Although stainless steels have been used to a limited extent in the South African mining industry, the metallurgical development of 3CRI2 has presented materials engineers with a viable alternative for certain materials-handling applications. The various types of wear involved in these operations are described, and an explanation is given of how 3CRI2 is able to offer advantages, particularly in wet sliding applications. Certain applications result in various types of abrasive wear, and the performance of 3CRI2 in these areas is described.

Seismic risk in the deep gold mines of South Africa has been studied for many decades. A clear understanding of the effect of geotechnical conditions on the seismic hazard nevertheless remains elusive. Certain reef types seem to be associated with a higher risk of rockbursts. The stability and deformation behaviour of excavations on the different reef horizons are affected by the rock types and the varying strength properties. The seismic response to mining is therefore also expected to differ according to the geotechnical conditions. As a case study of this behaviour, the seismicity at Mponeng mine was investigated. On the VCR (Ventersdorp Contact Reef) horizon, two areas can be delineated. On the eastern side of the mine, the footwall is shale, and on the western side it is a strong brittle quartzite. More large-magnitude events occur in the area with the shale footwall than the area with the quartzite footwall. Moment tensor analyses indicated that the majority of the large-magnitude events are not related to geological structures, but are face-related, implying that shear failure of intact rock is occurring ahead of the mining front. Preliminary modelling indicated that the closure volume for the shale footwall may be higher than that for the quartzite footwall, providing a possible explanation for the observed difference in seismic response.

Dry air classification is a well-known technique used for decades in the cement industry to separate material in the size range of 0.01-1.0 mm. Additionally, in corresponding dry grinding circuits with effective machines such as High Pressure Grinding Rolls (HPGR), the energy consumption can be reduced compared to wet applications. These dry systems are not state of the art in minerals processing plants, but first prototypes have been installed and an increasing number of projects are starting to evaluate this option. One challenge in this field is the mineral composition of ores, which have, by far, a higher variety in density and size than those of cement. High density particles such as iron- containing ones have higher settling rates than low density silica particles of the same size. The main question to answer in this paper is how to evaluate this effect, so a quantitative method using Mineral Liberation Analyses was developed to calculate two-dimensional partition curves. Additional statistical analyses allow for isolation and quantifying the interaction of density and size, enabling engineers to consider this effect for the sizing of process plants. An account is given of the performance of a 37 MVA electric-arc .furnace in which bottom stirring with inert gas by an indirect-contact stirring-plug system was applied. The system, which was developed and patented by Thyssen-Stahl AG, and which is the first inert gas stirring system to be installed in South Africa, was commissioned in January 1992. Initial problems were experienced due to the blockage of stirring plugs by molten steel. The causes of these malfunctions are examined, and an account is given of how they were overcome. The system is described and evaluated. A comparison with direct-contact stirring systems shows why Iscor Vereeniging Works considered it to be more suitable for their Vaal Melt Shop. The results show that, through the successful application qf this technology, Iscor Vereeniging Works has achieved an annual cost saving of more than R2,5 million.

Zincor uses O2 enrichment (up to 26% O2 in the fluidizing air) to increase the processing rate of zinc concentrates in the fluidized bed roasters. The aim of this study is to determine whether O2 enrichment can be reduced by introducing micro-pelletized concentrate into the feed blend, while maintaining current roaster feed rates and calcine quality. It was found that, with a load of 20% micro-pellets introduced into the feed blend, that O2 enrichment could be reduced by 60%. It was determined that entrained particles spend on average between 0.46 hour and 2.44 hour in the roaster, compared to particles remaining between 3.93 hour and 4.00 hour in the bed overflow. This compares well with a radioactive tracer test performed by Spira. The required reaction time for micro-pellets was found to be less than the residence time inside a Zincor roaster. The result achieved indicated that the average particle residence time inside the roaster was increased successfully in order to compensate for the longer reaction time required to roast micro-pellets at lower levels of O2 in the fluidizing air.
