The Konkola Deep Mining Project (KDMP) seeks to exploit the deep level potential of the Konkola Deeps orebody, producing high grade copper concentrates for treatment at the Nkana Smelter and Refinery. As an alternative to smelting, Konkola Copper Mines (KCM) has examined a processing route involving pressure leaching of the Konkola concentrates at Nchanga, with the leach liquor being treated by solvent extraction and electrowinning to produce high purity copper cathode. The solvent extraction circuit would be operated to achieve a high ?delta? copper, thereby providing a strong acid raffinate which can be used in the existing Tailings Leach Plant (TLP) to treat Nchanga oxide copper materials. The main focus of the hydrometallurgical option is to capitalize upon the synergy that exists between the treatment of sulphide copper concentrates (acid producing) and oxide copper ores (acid consuming). The paper discusses the key features of a comprehensive piloting campaign carried out at Anglo American Research Laboratories, which involved the co-treatment of Konkola copper concentrates and Chingola refractory ore in a fully integrated pilot plant circuit.

The scheduled power cuts of early 2008 were a disturbing reminder that South Africa needs to expand its power-generating capacity. Low-grade and discard coals, of which South Africa has much, are a source of energy and amenable to combustion in circulating fluidized beds (CFBs). Foster Wheeler (FW) has a long record in developing this technology in boilers. The technology is flexible in burning a variety of fuels; low-grade, high-ash coals, good quality bituminous and anthracite coals, and biomass and waste fuels have all been used. CFB boilers are efficient, reliable and can be designed to meet tight emission standards. In recent years once-through supercritical (OTSC) CFB technology has been developed. It enables the next stage in CFB development to proceed to a medium-scale (500 MWe) utility in such projects as Lagisza, which runs at a net efficiency of nearly 44%. Scaling the technology up to 800 MWe with a net efficiency of>45% is planned to be commercial during 2009. CFB technology can reduce CO2 emissions in the repowering of coal-fired and greenfield power plants. It does so through greater efficiencies and by co-combusting coal with biomass. FW has also developed CFB technology for the gasification of biomass, as, for example, in a pressurized gasifier to produce syngas, which can be used for the production of biodiesel, thereby reducing CO2 emissions from vehicles. Carbon capture and storage (CCS) can potentially cut CO2 emissions in the generation of power from fossil fuels in the short term, provided that it gains public acceptance, that the required regulatory framework is created, and that emission-trading mechanisms or other incentives provide a solid return on the major investments required. Oxyfuel combustion is an option in CCS; Foster Wheeler is adapting its CFB combustion technology for oxy-fuel combustion to meet this challenge. It is developing Flexi-burn?, which enables a plant to be operated either with or without carbon capture. This paper describes the status of CFB technology in terms of boiler efficiency and fuel flexibility. It highlights the advantages of CFB technology for oxyfuel combustion, presents a development plan for Flexi-burn?, and discusses a pressurized gasifier for biodiesel applications.

The southern African coal industry is facing the reality that coal reserves are becoming deeper and harder to mine than before. Alternative visions need to be considered to offset the impact of these challenges on productivity, cost, and profitability. One of the main challenges is to maintain current production levels under more difficult conditions, and improve productivity where conditions allow. There is a need to move from the reactive event-based management system towards the more adaptable and flexible process-based management system. This paper focuses on underground coal mining, but the principles are also applicable to other commodities and mining methods. This paper is based on research undertaken by the personnel from Mining Consultancy Services Pty Ltd (MCS) on trends in the underground coal mining sector, as well as practical experience over a period of 16 years in the field of electronic monitoring of mining machinery and productivity optimization.

Inauguration of the new political dispensation in South Africa in1994 initiated a dynamic shift in the ownership, management and development of the country?s affluent mineral heritage. The process of substituting the old South African regime with a new equitable system started soon after the 1994 election of the African National Congress (ANC) to parliament. The Congress?s Freedom Charter revealed the intent of the new dispensation when it called for radical transformation of mineral development. However, since then there have been important changes affecting the rules of mineral development. These are: ?A drastic change in politics ushered in by negotiation, a spirit of reconciliation and a desire to settle disputes peacefully ?The globalization of the South African mining industry in tandem with the opening of domestic mineral resources to foreign capitalists and ?The introduction of sustainable development as a holistic approach to mineral development in order to replace traditional narrow-minded environmental management. Each of these significantly shaped the new mineral investment environment of South Africa. This paper represents a summary of the historical developments leading to the current Mineral and Petroleum Resources Development Act No. 28 of 2002, its regulations, the much publicised Broad-Based Socio-Economic Empowerment Charter, its associated Scorecard, and the Draft Royalty Bill.

Electric utility response to certain amendments of the Clean Air Act has resulted in a production of several types of alkaline coal combustion byproducts. Alkaline combustion byproducts are gaining increased usage for acid mine drainage mitigation and abatement as research leads to a better understanding of their beneficial applications. Since January of 1997, Mettiki Coal Corporation has been injecting alkaline flue gas desulphurization byproducts from Virginia Electric?s Mt. Storm Unit #3 wet limestone scrubber into abandoned portions of the active Mettiki mine. This paper provides an overview of the key design, transportation, regulatory, and environmental issues faced in the project.

The roasting of sulphide ores and concentrates is often the first step in the production of metals or chemicals. In many processes, the production of sulphuric acid is viewed as a by-product, whereas in some plants production is an important economic factor. Regardless of the purpose, a pyrite roasting plant consists of mainly three plant sections: roasting, gas cleaning and sulphuric acid. With the addition of air, the pyrite concentrates are transformed into solid oxides and gaseous sulphur dioxide at temperatures of 600?1000°C. After cleaning and cooling, the sulphur dioxide in the roasting gas is further processed to sulphuric acid. Two types of reactors are used depending on the application: stationary or circulating fluid bed. For over 60 years, Outotec has progressively been developing the principle of fluidized bed technology in several different reactor types for a multitude of process applications. The versatility of the fluidized bed reactor system has manifested itself in the treatment of minerals, including solid fuels, and for metallurgical processes both in the ferrous and non-ferrous fields. Process applications have included roasting, calcining, combustion and charring of coals, as well as off-gas treatment. This paper provides a summary of the pyrite roasting technology currently used along with a simple cost comparison of pyrite roasting and sulphur burning processes.

TEMCO has been producing manganese ferroalloys in submerged arc electric furnaces for over 40 years. The furnace linings all along have been of conventional insulation type until 2001 when a freeze lining of UCAR concept was installed for a 20 MW Furnace. Continuous improvement of furnace lining performance has been a key component in improving the business competitiveness of TEMCO. The expected minimum campaign life of the freeze lining is fifteen years as compared to the ten years of the conventional linings. The success of the freeze lining is very critical to the quanta and direction of heat flow through the lining that control the freeze protection. Under freeze protection can lead to reduced lining life and over freeze protection, on the other hand, can lead to operating difficulties and loss of smelting efficiency. It was, therefore, necessary to develop a computer based system to monitor and control the freeze protection. The computer based monitoring and control system uses the basic principles of heat transfer, activeX object and heat flux from dual thermocouples and that is reviewed.

The Limpopo Metamorphic Belt is a complex geological terrane with at least three major deformational events. Tectonically juxtaposed lithology, open to isoclinal folding, crosscutting and re-activated shear zones and metamorphic gneisses and schists make pit slope design and maintenance a risky business. Venetia diamond mine?s Cut 3 is planned to reach 360 m by 2011. The difficult rockmass created problems in the original pit and a new more comprehensive slope design was necessary. Nearly 9 km of geotechnical drilling were undertaken to produce a new geological model and provide geotechnical information near the final Cut 3 face. All existing data from the pit were brought together into a database. SRK Consulting were brought into the project to audit the process and provide most of the manpower for the data analysis. Existing failures were back-analysed and the geotechnical domains identified. Analyses of only the southern domains are discussed in this paper. Geotechnical engineers can design slopes at any angle, but it is up to the managers at the mine to decide what risk they are willing to accept in a slope design. Once the issue of risk was discussed and settled in respect of the consequences of failure, each of the main geotechnical domains were analysed to produce a slope design at5% probability of failure with 15% above the first ramp. A risk assessment of the design was then undertaken to determine what risk the design placed on the equipment, personnel and the profitability of the overall mining operation. The risk assessment indicated minimal risk to the operation. One of the main assumptions of the final design is that the pit slopes will be dewatered. A project was immediately put in place to determine a groundwater model for the mine and to thereby determine the best dewatering procedure. However, it should be obvious that it is practically impossible to prevent benches from getting briefly saturated with water during storm conditions. It was therefore necessary to look specifically at supporting the crests of the ramps in the problematic southern domains to guard against the possibility of crest failure during heavy rains. The data available were re-analysed toward this objective. Spiles were recommended as the most cost-effective support system, and a probabilistic approach was used in the design. The final design has a 5% probability of failure, and the analyses indicate a strong sensitivity of the required spile spacing to the strength of the reinforcement material that will eventually be used. The pit slope parameters derived as per the discussion in this paper have just begun to be implemented at Venetia Mine.

Paper written on project work carried out in partial fulfilment of MSc (Eng) degree Solid state sintered silicon carbide ceramics are used in aggressive environments as sealings. There exist data concerning corrosion, but there are only few data concerning their electrocorrosion behaviour. Therefore the electrochemical corrosion of solid state sintered silicon carbide (SSiC) ceramics has been studied at room temperature in acidic and alkaline environments by using potentiodynamic polarization measurements. The investigation showed a pronounced electrochemical corrosion in bases and acids. In HCl andHNO3pseudo-passivity features due to the formation of a thin layer of SiO2on the surface were observed, whereas in NaOH soluble silicate ions were observed, resulting in more pronounced corrosion. The microstructural observations of initial and corroded samples reveal that the residual carbon found in the microstructure do not dissolve preferentially. This article introduces a computer model, which emphasizes panel design for draglines deployed in direct side-casting mode. The study covers flat and inclined coal-seam conditions with the dragline operating along the strike-line. Two casting methods are embedded in the model: material is placed in the open set adjacent to the one on which the dragline is located (the DNS method) and material is placed in the open set adjacent to the one the dragline excavates (the DND method). While in the first method the unproductive walking time is reduced as the set is enlarged, in the second method the cycle time is lessened as the dragline swings along an acute angle. The side-casting model is shaped so as to provide several panel configurations instead of a single one to conform to the characteristics for an opencast mine. This is achieved by assigning the pit width an interval of values ranging from a minimum to a maximum. The model includes solutions to other critical design parameters such as: set length, swing angles at key cut and main cut positions, and required dragline reach at key cut and main cut positions. The model outcomes reveal the following: the stripping operation is largely affected when the coal-seam is inclined. The downhill spoiling mode should be applied wherever possible. The DNS pattern allows wider pit width intervals as well as longer sets and longer reaches.

Despite observations of spalling and damage of mine excavation wall rock in the Bushveld Complex (BC) over the passage of time, there have been very few time-dependent or creep tests carried out in South Africa on rock, particularly on BC rock types. The research described in this paper deals with the investigation of stress and strain conditions influencing spalling of wall rock in BC mine excavations, and the influence of time on the tensile strength of several BC rock types. Time-dependent laboratory testing of BC rocks was carried out in indirect tension. The results show that the magnitude of the tensile strength of BC rock types is approximately 5% of their uniaxial compressive strength magnitudes. The average long-term uniaxial compressive strength of the BC rocks, interpreted from the axial stress-volumetric strain graphs, is 56% of the UCS value. The long-term tensile strength is shown to be less than 70% of the normal tensile strength. Extension strains at tensile strength failure ranged between 0.16 and 0.21 millistrain. Values corresponding with the long-term tensile strength are less than 70% of this range, namely, 0.11 to 0.15 millistrain. These results represent new knowledge, since such rock testing and analysis does not appear to have been carried out previously on BC rock types. Elastic numerical modelling was carried out to illustrate the extents of tensile stress zones and extension zones around of typical BC mine excavations. The models showed that large zones of extension strain can occur around BC excavations, and that the magnitudes of the extension strain can substantially exceed the critical values determined from the laboratory testing. The implication of this is that there are substantial zones surrounding BC mine excavations that will be prone to time-dependent spalling conditions and perhaps more significant failure.

Geologists in some underground gold mines collect grab samples from broken ore piles or trucks as a method of grade control. It is often known as muck sampling. Generally, the goal of grab sampling is to try and reconcile the mined grade at the ore source to the predicted grade and/or predict the mill feed grade. The mass of the sample collected is limited by health and safety issues, as well as by the capacity of the laboratory to process the samples within a given time frame. In general terms, grab sampling is known to be problematic because samplers tend to oversample the fines, and/or pick out high-grade fragments; surface sampling of piles does not test material within the pile; muck piles in development drives/faces are likely to be zoned due to the blasting sequence; high or low-grade material may preferentially segregate in the pile during mucking; the five per cent mass reject size of the material in muck piles is very large from underground blasting; some correlation usually exists whereby the larger fragments are enriched or depleted in the critical component of value; and the average error made in estimating the true stockpile grade is likely to be high. The method is prone to chronic fundamental sampling, grouping and segregation, delimitation, and extraction errors. Substantial warnings must be given about the use of grab sampling for grade control in gold mines. The method may appear to work sometimes, which can be attributed to a fine gold particle sizing and more disseminated distribution. As with all sampling methods, its appropriateness must be determined by ore characterization and heterogeneity testing to ensure the method suits the ore type.

"The purpose of the project is to convert current shuttle car utilization on an underground coal mine to best practice by focusing on change-out points and tramming routes, which have a major influence on shuttle car away times. Time studies were an integral part of the project as these enabled the determination of shuttle car away times. An indirect proportional relationship between shuttle car away times and productivity is established. Through the time studies, it is deduced that a third shuttle car will make an insignificant contribution to production when there is only one split open. During this time, maintenance on the third car can be optimized. In order to satisfy the mine’s key performance indicator of keeping shuttle car away times less than 75 seconds, a belt extension must be scheduled after the third split is open. It is established that at any given time, a minimum of two shuttle cars should be used. When cutting on the left-hand-side of the belt road with only two shuttle cars available, the centre and left (left of the feeder breaker) shuttle cars should be used for coal hauling. When cutting on the right-hand-side, the centre and the right-hand-side cars should be used. If only one shuttle car is available, the centre car is the most efficient to use. Alternative anchoring configurations can be employed so as to enable cars (left or right, especially) to reach the opposite extremities of the panel and hence minimize cable length restrictions. This paper identifies the need for the development of specialized inverse solution techniques for the analysis of pressure transient data for the characterization of the transport and sorption properties of coal seams. Central to the proposed inverse solution technique is a specially structured artificial neural network (ANN). The most important transport and sorption characteristics of coal seams are butt and face cleat permeabilities, macropore porosity, Langmuir volume constant, Langmuir pressure constant, and sorption time constant. Conventional methods, such as type curve matching techniques and laboratory-derived measurements are handicapped in terms of being representative over the entire domain of interest. In this paper, we utilize analytical forward solution techniques for various combinations of characteristics of coal seams to generate training and testing patterns. These training patterns are shown to an ANN structured to learn the ubiquitous non-linear relationships that exist between coal seam properties, input conditions and the pressure transients measured. The trained networks are then extensively tested to ensure that they have effectively learned the training patterns. In the final stage of the development, the networks are run in the prediction mode. The responses of the networks are found to be in agreement with the input data. The developed networks are able to generate results generally within 5% error margin for permeability and porosity and 20% error margin for the sorption characteristics of coal seams. A number of examples highlighting the capabilities and degree of effectiveness of the network in characterizing the coal seams areincluded. Challenges due to the formation of stable froth in acid leach systems is common at many copper and Ccbalt producers. Stable froth affects downstream process, critical equipment, and operational parameters. In severe cases the froth present safety and environmental risks and increased operational costs. Solids reports in the pregnant leach solution, accumulates, and clogs launders resulting in a potential costly safety and environmental risk. Solvent extraction is operationally affected by crud formation, organic solvent and extractant losses, reduced mass transfer due to the solids carried downstream. This article reviews the generally inadequate mechanical and hydraulic solutions of froth elimination employed over the years. The recent introduction of a chemically based solution able to eliminate froth problems that can potentially turn around the situation for those who adopt the technology.

There are few data on the composition of discard coal in South Africa, and no overall view of the discards for the entire industry. As a result of work on coal qualities in South Africa, a database was established which enabled a good estimate to be made of the composition of the discard from every mine. The data are presented in the form of histograms of ash, volatile matter and fixed carbon content of the 43 million tons of material which were discarded in 1990. The results are discussed in terms of the closeness of the composition of much of the discard material to presently used power station coal. It is concluded that it is mainly developments in equipment, particularly fluidized bed boilers, which inhibit the wider use of discard coal. However, other factors must be noted, including the relatively high sulphur content of the discards, and the fact that even with the most careful storage the material ages and may become unusable after about 15 years.

Mintek has developed a level-control system, FloatStar, for use in flotation circuits. Instead of controlling levels separately in each unit, the controller monitors levels throughout the circuit. It can thus take account of the global effects of any control actions. A collaborative project between Mintek and Karee Platinum Mine has begun, looking at aspects of flotation control. Karee plant was chosen as the site for this work because of its good existing control infrastructure. As a first stage of the joint project FloatStar was installed. Analysis during installation and running of the FloatStar has illustrated how circuit design and measurement technology can affect process control. Severe interactions have been observed in the levels of adjacent banks. The effect of FloatStar on flotation performance was tested and an improvement in level control was observed. Similarly, a faster settling of the plant after start-ups was observed. Both the improved level control and faster start-ups lead to higher platinum recovery.

This paper describes the survey monitoring processes at Venetia, which are discussed under visual inspections, ad hoc investigations, system monitoring and slope stability radar monitoring. This is followed by a description of the main survey monitoring methods. The next section briefly states typical problems, i.e. the atmospheric corrections required to adjust total station distances, maintenance of the system and management of the monitoring process. The paper ends with some important lessons that could be applied to similar monitoring programmes. These lessons are firstly, communication is most important, process a vital part of the system, a champion must take responsibility for the programme and system planning ensures that the monitoring results are needs driven.

The decisive action taken by mine managements in recent years has been the main factor in bringing about the present downward trend in mine fires. A better understanding of the fundamental factors that govern the ignition and spread of fires. obtained as a result of investigations into mine fires, has provided useful guidance to production personnel. Similar investigations into fire-fighting techniques have assisted the Rescue Training Service and mines to institute more effective fire-fighting techniques. Some of the more important findings of recent investigations in these areas are outlined.

Paper written on project work carried out in partial fulfilment of B. Eng (Mining Engineering) degree The Union Section of Anglo Platinum is situated ±18 km west of the town of Northam on the north-western rim of the Bushveld Igneous Complex. Both the Merensky and UG2 reefs are mined. Support of the Merensky stoping areas with rock bolts is specifically problematic due to the stoping width restrictions varying around 90 cm. The installation equipment of in-stope rock bolts and the effectiveness thereof in the Merensky stoping areas was critically evaluated. In order to do this a background research on the need for better on-the-face support had to be conducted. The need for improving the rock bolt drilling and the equipment had to be investigated and the financial implications and justifications for the improved equipment examined. To conduct the search an overall study was done on the rockfalls and safety aspects throughout the platinum industry in South Africa and specifically Union Section. It was found that most of the rock falls in the Merensky stoping areas of which ± 70% are less than 1.2 m in thickness generally occurs within 4 m from the face and causes ± 60% of the in-stope injuries. Serious shortcomings had been identified with respect to the airleg, rock drill machine and the drill steels used in the drilling of the rock bolt holes. Through experimentation, using a testing frame built for this purpose on surface and with the co-operation of mine staff and suppliers, a number of possible modifications were identified and tested. This resulted in the final product with which it was possible to drill a 1.2 m hole in the hangingwall of the stopes ranging with an angle to the hanging from 90° for a 90 cm stoping width and 67° for a 80 cm stoping width. It is confidently concluded that this system will effectively improve the total face support and result in a substantial reduction of rock falls and consequently the occurrence of injuries and fatalities in the Merensky stoping areas. The installation of rock bolts on the face with the modified drilling equipment will increase the direct support, but the system has a potential of a substantial reduction in the profile stick support density and an increase in productivity in the stoping areas due to fewer occurrences of rock falls. It was finally concluded that effective modifications to the drilling equipment for rock bolt in-hole drilling could be made and the installation thereof in the stope face is adequately justified.
