Gas handling at Magma Copper Company's, San Manuel smelter receives process gas from a flash smelting furnace and four copper converters. The major gas handling equipment consists of four electrostatic precipitators and a sulfuric acid plant. Process vessels in gas handling are typically confined spaces. Lethal gases., mechanical and chemical hazards, and the difficulty of rescue, should an accident occur, makes this area a must in the safety plan. The presence of hazardous chemicals and explosive gases in process vessels and piping are of major concern when repairs are required. Proper job procedures are critical to prevent injury during repairs. This includes plant employees and contractors who are likely to be unfamiliar with the hazards involved. The safe operation of a gas handling operation must include the functions of operations employees on a daily basis. This includes a safe working environment and involvement. of all employees in the safety program. If an injury does occur quick medical response is critical to prevent serious injury. Medical responders must be adeqliately trained and prepared to treat the injured person without becoming victims themselves.. The methods used at Magma copper Company to deal with these safety problems are the focus of this presentation.

The zinc smelter of Cominco Ltd. at Trail, B.C. Is the largest In the western world. A total of 550.000 tonnes of concentrate are proceed at the smelter annually. Approximately 80% of the zinc concentrate is roasted and the remainder Is treated by aqueous oxidation preaaure leaching. The zinc concentrate roasting and sulphur dioxide gas processing plants have undergone many changes over the years. This paper describes the processes and equipment currently used for concentrate roasting, S02 gas cooling and cleaning, mercury removal, sulphuric acid production liquid S02 production, and tall gas S02 scrubbing. The recent Installation of an advanced process control system for the operation of these Integrated processes Is also described.

Top slag eye opening which happens as a result of gas injection is a function of the gas flow rate in addition to other factors such as ladle geometry, porous plug location as well as slag properties. Slag eye opening leads to entrapment of atmospheric nitrogen, oxygen by the steel melt affecting adversely the steel quality. In this work aspects of mixing and eye formation in steel making ladles with inert gas injection have been analyzed through physical and mathematical modeling techniques. Influence of ladle, gas flow rate and distribution and slag properties has been assessed. A correlation for estimating eye opening has been developed. Results from PIV measurements and images of eye opening obtained using a camera have been utilized to validate results from CFD simulation.

The flash oxidation and smelting of mineral sulfides is a very prominent metallurgical achievement of the second part of this century. Its initial industrial implementation owes much to the work of Petri Bryk, in Finland, and Paul Queneau, in Canada. However, attempts to develop flash reduction pro- cesses, such as the reduction of iron oxide concentrates with hydrogen, have not yet been successful. The author, on the basis of experimental studies on both kinds of flash reaction systems, examines the respective rate controlling phenomena and the relative rates of flash oxidation and flash reduction.

"Joint projects of studies of hematite acid pellet have been implemented to develop technological solutions for using Vale hematite pellet feed in Chinese palletizing plant. Beneficial improvements on the pellets quality were achieved by adjusting the blends composition and using new technology of pre-treating the blended pellet feed with HPGR (High Pressure Grinding Roller) on rotary kiln pellet technology. The drop strength of green balls increased from 3.4 to 6.0 times from 0.5m height, at the same time, the bentonite dosage decreased from 1.5wt% to 0.7wt%. The compressive strength of roasted pellets reaches 2500 N/pellet. The reduction swelling index of roasted pellets is below 15%.IntroductionWith the fast development of steel industry in China, the production of pellets has been further expanded. Pellets are used as a high quality charge for blast furnace and the annual output is around 80Mt pellets [1]. According to the developmental trend, sinter will be replaced by pellets due to the larger environmental impact of sintering plants when compared to pelletizing plants. For example, the specific CO2 emission in sintering process is around 2.5 times higher than in pelletizing process. However, the steel industry of China has been confronted with a serious shortage of domestic pellet feed due to the low iron grade of Run-of-Mine ore despite of huge reserves of iron ores [2]. Therefore, more pellet feed, mainly hematite, has been imported to make pellets."

Particle liberation studies are commonly used in the determination of the proportion of locked and liberated phases in ground ores at various stages of mineral processing. These studies may range from a qualitative assessment of a polished specimen in an optical microscope to a full quantitative analysis of the liberation characteristics of fine grained complex sulfide ores using scanning electron microscopy and high level image analysis. However, the conversion of quantitative data to meaningful information on a mill operations level is by no means a simple task. This paper reviews the errors inherent in the SEM/Image Analysis technique and looks at the various methods available to minimize errors in data collection.

Keywords: residues, fluorides, chlorides, zinc, steel mill dust The recyclability of various nonferrous metal wastes often suffers from a relatively high fluorine and chlorine content. Both are inserted in most cases by the use of plastic contaminated scrap and a wide variety of different coatings. These halogens lead to poor product qualities and off gas contamination. Especially the history of zinc recovery from steel mill dusts shows, that the today common hydrometallurgical options are on their limit and therefore are not sufficient in most cases. This thermochemical study should give more information about different pyrometallurgical options, that offer both a chlorine and fluorine reduction and efficient zinc recovery, preferably in one process step. Selective evaporation in different atmospheres and conversion with the use of hydrogen are the main parts in this study. The results combined with the relatively small information available from literature should provide a basis for further investigations in this field.

Thermal plasmas are interesting for a wide range of metallurgical and chemical processing applications. The 300 kW experimental reactor PRESS, which has been in use since 1987, is operated in the transferred arc mode with three or one plasma torches . Tests include remelting of silicon fines and production of ultrafine silica. Work on a novel three stage process for production of silicon metal is under way. A 1:1 model of the plasma reactor is used to measure the wall heat flux distribution calorimetrically. The cold walls of this model are divided into several water-cooled sections. The same plasma torches as in the real hot-wall reactor are used. In parallel to the experiments and calorimetric measurements theoretical work is done on numerical modelling of one and three transferred arcs. A modified version of the flow simulation program FLUENT from Creare Ltd. is used.

The classic criteria of the preparation of the charge for the smelting of copper concentrates in at flash furnace considers the mass and energy balance from the chemical and mineralogy composition of the concentrates. The operation parameters fixed with this method don't assure the stability of the operation and the critical problems of the slag quality and dust formation occurs very often. This paper presents the results of a laboratory test that allows the prediction of the behavior of concentrates blends in the view of the minimization of the dust formation and the magnetite control in the slag. The combustion of different copper concentrates and blends were done in a drop tube furnace The results show that the magnetite and dust formation don't have a linear behavior with the weight proportion of the blend and some optimal blends of 2 or 3 types of concentrates can be identified. From the reasonable hypothesis that the qualitative behavior of blends in the drop tube represents the real behavior in the burner, the preparation of the charge with this approach could help to solve those operational problems.

"This paper describes several applications of Electrical Capacitance Tomography (ECT) in gassolid two phase flows. A new image reconstruction algorithm was evaluated by both simulation and experiments. It is then applied to the online measurement of solids distributions in square circulating fluidized beds (CFBs) and good results were obtained. From the measurement of solids distributions in the bottom zone of a CFB, a bubbly fluidization pattern is identified. A cross-correlation technique was combined with the solids concentration measurements to obtain the flow rate through the dip leg of the cyclone, i.e. the circulating rate of a test CFB. The same· technique was applied in a dense phase pneumatic transport pipe provides the solids concentration, and the flow rate of a wavy gas-solids flow.IntroductionElectrical capacitance tomography (ECT) has been developed for imaging multiphase distributions in the 90's of the ·last century. It is a non-intrusive method. The principle of ECT can be firefly described as follows:Firstly ECT uses a number of electrodes to surround the measuring zone, depicted by Fig. I. The capacitances between the electrodes are measured in turn and an array C is obtained that contains a total number of m independently measured capacitances. Meanwhile the measuring zone is virtually divided into a grid of n pixels, represented by an array G, named the image vector, the gray level of each pixel represents the local value of the concentration of the material. As the material distribution will be reflected by the capacitances between each pair of electrodes, such distributions can be reconstructed according to the measured capacitance, a process called image reconstruction. A common image reconstruction method is called linear-backprojection (LBP). In order to use metallurgical grade silicon (MG-Si) as a starting material for solar cell, phosphorus has to be removed from silicon because phosphorus is a n-type dopant. On the other hand, silicon, ferrosilicon, and silicomanganese are widely used as deoxidizers in steel refining processes. Since most of the phosphorus introduced during the deoxidation process is brought into final products, it is important -to lower the phosphorus content of these alloys. Hence, thermodynamics of phosphorus in such metals is important for the evaluation of dephosphorization processes. In the present study, thermodynamic properties of phosphorus in molten Si-P alloys at 1723- 1848K and those of Si-Fe-P and Si-Mn-P alloys at 1723K have been determined by equilibrating respective metals in a controlled phosphorus partial pressure. In 1987, Echo Bay discovered a major silver/gold ore body at their McCoy property in Nevada, and quickly made a decision to build a 5000 tpd mill which was expanded during the design to 7500 tpd. Since the ore reserves consisted of cyanide leachable oxide as well as sulfide, the plant flow sheet involved an oxide leach, a gravity circuit, and lead sulfide and a pyrite sulfide recovery by flotation. The paper describes the process development, equipment selection, plant design and the startup of the oxide treatment.

The world’s first large scale modular solvent extraction plants have been delivered by Outotec. The first of these is now in operation and has proven that the VSF®X technology can deliver the excellent performance of the Outotec VSF® solvent extraction process. Modular delivery allows site work to be minimized and the manufacturing done in a controlled environment, allowing for serial production manufacturing benefits. Container based delivery was found to be a highly efficient way of utilizing the standardized transportation methods on a global scale. Site work with modular units was found to be efficient and highly predictable. In this paper, we present the first successful Outotec VSF®X deliveries and discuss the benefits of the modular delivery and design compared to the standard solvent extraction installation’s delivery. The process performance of the VSF®X is also discussed with experiences from the first industrial reference presented.

The scrap based steel producers in the United States generate an estimated 650,000 tons of electric arc furnace (EAF) dust annually which is classified as hazardous waste, K061. These scrap based producers commonly referred to as mini-mills represented 39% of the steel produced in 1994. Based upon the EAF plants being installed or planned today, it is a reasonable projection to anticipate 50% of the steel produced in the United States will be by EAF's. Using a straight line projection of percent of steel produced to tonnage of EAF dust generated, this will result in 833,000 tons of dust being generated upon the completion of these new EAF producing plants, presumably by the year 2000. Because the United States is a capitalistic economy, a steel producer is in business to make a profit therefore dust management becomes a very important variable in the cost of making steel. An EAF mini-mill dust management program must consider at least three components. First the handling of the dust must be in accordance with the law; i.e., the Environmental Protection Agency rules and state and local municipalities guidelines governing K061. Second, it must be an economical solution that allows a company to manage its dust processing costs, a component of its total steel production costs while producing steel at a profit. Third, the dust management program should be one that is environmentally responsible; viz., the program should reclaim or recycle the dust constituents, as feedstock materials or saleable products. The first component, obedience of the law seems to be a relatively straight forward, common sense objective; however, as nearly every mini-mill operation will testify it has been a area of changing laws with confusing variations when it comes to K061. Mixed uranium and refractory metal carbide systems have been proposed for space nuclear power and propulsion applications. Solid-core space nuclear reactors could be utilized for low- earth-orbit (LEO) to geosynchronous-earth-orbit (GEO) transfers, manned missions to the moon or mars, and orbiter missions to the outer planets. However, these high performance space nuclear reactors present some challenging materials engineering requirements for operating in a high temperature, high radiation, and hot hydrogen environment. Since the RoverNERVA programs were concluded in 1973, significant advances in ultrahigh temperature materials technology have been made which can be applied to the development of an advanced solid-core nuclear fuel. Nuclear thermal propulsion (NTP) was first studied in the U.S. beginning in the mid-1950's during the RoverNERVA programs. During that time, about 20 rocket reactors were built and tested. More recently, Russian nuclear rocket reactor tests with pseudo-ternary carbide nuclear fuels (U, Zr, Nb)C and (U, Zr, Ta)C have been operated at temperatures as high as 3300 K for one hour. This study examined the processing parameters for fabricating the pseudo-ternary carbide, (U, Zr, Nb)C.

An overview of the scope and ramifications of scrap recycling in the Nigerian metallurgical industries has been presented in this paper. The modern state-of-the-art processing techniques and the operational strategies employed in the recycling plants are discussed. Optimization techniques for cost effective recycling operations are highlighted. As new units within existing metallurgical plants and new metal working plants approach commercial operations, expansion of existing recycling plants and the emergence of new ones have been showing to hold the key to their profitability from the raw material standpoint. The present economic predicament of the entire industrial sub-sector, lack of sufficient foreign exchange to procure new machineries and the emergence of a maintenance culture have triggered a phenomenal increase in the number of spin-off industries which depend on metal recycling activities. This, it is argued, widens the horizon for scrap processing/recycling.

"Under the auspices of the Commission of the European Union, a consortium composed of six European organi~ations has conducted a project to scale up the PLACID electrowinning cell to industrial size within the Placid process development. This paper is concerning the results and achievement of the industrial cell prototype after more than 1,000 hours operating time and about 10,000 Kg electrolytic lead production. In general, results have been very satisfactory, demonstrating the ability ofthe PLACID electrowinning cell to produce top quality electrolytic lead (> 99.99 %) with high current efficiency and low energy consumption.IntroductionThis paper is concerning the development of an industrial size PLACID electrowinning cell within the PLACID process development. This project began on January 1993 and was finished on April 1996.Lead metal production and manufacturing industries produce large amounts of dusts and also lead bearing slags. Spent lead-acid battery recycling also produces lead oxides from the battery pastes rather similar to those mentioned above. Those lead secondary materials are hazardous and difficult to handle by usual procedures.Existing processes to treat-lead oxides may inflict considerable damage on the environment, incur high operating costs and have limitations to produce top quality lead.The main aim of this project has been to develop a novel hydrometallurgical process able to deal with different lead bearing materials, mainly lead oxide secondaries: lead-acid battery pastes, lead fumes, furnace slags, oxide residues, etc., producing ""four nines"" pure lead in an efficient manner with a benign influence on the environment; it is called the PLACID process."

"ICP-MS has moved from a laboratory curiosity to a functional analytical tool. This paper discusses how ICP-MS has been used to solve difficult analytical problems encountered when analyzing various mine materials. Comparisons between analytical techniques applied to the analysis of gold and the platinum group metals illustrate the advantages and problems of ICPMS when. applied to trace levels of some metals iri the presence of ore grade metals. Interferences and matrix effects are compared to ICP, AA and Neutron Activation. The necessity to select chemical extractions which are compatible with ICP-MS are also discussed.The ICP-MS techniques explained in the examples on Au and precious group elements (PGE) have validity in analytical problems encountered in testing of trace metals in the presence of major elements found in mine materials. Exploration and environmental testing are other areas that require the same analytical approach to quantify trace levels in the presence of major interfering elements normally associated with mining environments."
