"Since the introduction of the concept of flexible circuits (Powell and Bye, 2009), it has been further developed and refined to the definition of ‚FlexiCircuits leverage ore variability to maximise resource utilisation?. The focus of flexible circuits is to investigate processing options that provide extra capacity through sophistication rather than scale. This requires a combination of smart ore characterisation, economic modelling and innovative processing plant design. Flexible circuit design can reduce energy requirements through gangue rejection or progressive ore upgrade; and increased robustness and controllability by leveraging off ore variation. Each rock type, as characterised through Geometallurgical ore modelling, may be processed more efficiently by individually optimising processing paths. The objective of FlexiCircuits is to transform the processing capability of comminution and concentrator plants - targeting step change in performance through integrating a range of interrelated improvement opportunities. Considerable effort has been applied to developing the modelling and simulations tools required to develop and demonstrate the potential of this concept. This paper presents a practical application as a test case. A realistic application of flexible circuits is provided through a conceptual circuit design of an iron ore processing plant. It is simulated as a multi-component feed with a range of new models in the researcher’s Model Developers’ Kit (MDK) to trial the ability of different circuit designs to respond to variable ore and quantifying the potential of these circuits to transform processing capability of variable ore feed. The outcomes of the simulations are presented and discussed, providing a practical demonstration of the level of modelling and simulation required and the potential of flexible circuit design."

Ore characterisation including mineralogy and beneficiation testwork of an ore is very important for determination of possible products and their quality. The results of such study help in ascertaining the beneficiation process route for the ore. The present study deals with ore characterisation study and beneficiation testwork on the samples of hematite iron ore with goethite impurity. The characterisation study reveals that the hematite is under alteration stage to goethite which has become an integral part of hematite. High goethite/limonite content is enhancing the loss of ignition content of the ore and reducing its Fe content. The findings indicate that in case of hematite iron ore associated with goethite and limonite, it is difficult to achieve high grade of concentrate above 65% Fe. It depends on the amount of goethite and limonite minerals and their association with hematite. These minerals contain aluminous impurities and hence, their rejection becomes essential. Separation of limonite and of goethite to limited extent is possible. In case of goethite, effective liberation is not achieved where it occurs as surface alteration product of hematite grains. The gangue mineral reported are clay and gibbsite, and are closely associated with iron minerals. The test work results indicate the grade and recovery of Fe along with alumina and silica content in lumps, sinter fines and pellet feed fines that can be achieved for the different ore types vis-a-vis the percent of available hematite in the ore. The recovery of iron is dependent on the hematite available and the loss of iron values in tailings is more because of rejection of limonite and goethite.

The results of the test work on gold leaching using high strength of cyanide solution in the presence of activators are presented. The major physical and chemical relationships of gold leaching were determined. Intensive cyanidation results of gravity concentrates with various material compositions using an activator are given. We have investigated the breakage actions of solid particles observed in a new generation fluid energy micronizer being set up at our laboratories. The attention has been focussed in particular on breakage caused by interparticle collision, particle impact against a fixed surface, interparticle attrition and particle against wall of jet mill attrition. We have also studied the influence of grain size distribution, maximum particle size, flow rate and characteristics of the solid to be processed, as well as of flow rate and pressure of injected air on the above mechanism. Lastly, the operating parameters of a dynamic air classifier in closed circuit with the micronizer for recovering the fine fraction and automatically recycling the oversize, have been optimized. The findings of this investigation have been used to design, build and fine tune a micronizer capable of controlling the top size of a product having average particle size that meets market requirements for fine powders, while keeping power consumption relatively low.

A key uncertainty in flotation modelling is determining, a priori, the proportion of each mineral which will develop a certain rate constant for different feeds of variable liberation and hydrophobicity. First and foremost is the ability to predict the proportion of minerals that will not be recovered, even at very long flotation times, and which therefore report to the tailing stream as the non-floatable fraction (i.e., having a zero rate constant). Recent empirical evidence has shown there are at least two factors which contribute to heterogeneity in flotation rates and, in particular, the appearance of a non-floatable fraction - heterogeneity in the distribution of adsorbed collector amount on a particle-by-particle basis, even for the same liberated mineral in the same size fraction, and the existence of a critical contact angle below which the bubble-particle union is unstable. In this paper, inferred measures of the critical contact angle for liberated particles are compared with stability model calculations. This has demonstrated that the dependency of the critical contact angle with particle size and mineral specific gravity are explicable by bubble-particle stability considerations. This argument is further extended to the flotation behaviour of composite particles, as a function of liberation class, in which the wetting perimeter of the attached bubble on the composite particle surface is constrained by the presence of a surrounding hydrophilic domain for the case of simple binary composites. Reasons for the different flotation behaviour of composite particles having different textures, as noted in the literature, are also discussed in terms of the stability of the bubble-particle union.

Some of the Indian origin iron ore deposits located in Bellary, Karnataka province are having peculiar characteristics of Iron ore deposits (Hematite) having Iron above 64% and 30-40% lump (-30+6mm) recovery which are not suitable to use in blast furnace due to not meeting the specification of Tumbler Index and Abrasion Index. In general for high grade Iron ores, process flow sheet involves crushing and screening (dry/wet). In the contest of high grade Iron ores located at Bellary sector of Karnataka state in India, lump generated from this process could not attain the required physical properties (Tumbler Index, Abrasion Index) and metallurgical properties , even though the grade of the lump ore is above 64% Fe. Washing techniques like Drum scrubber and Log washer play major role in improving the metallurgical properties of Iron ore lumps by removing the light and hard layers of clay, silica coated over the lumps. In this study the effects were compared of drum scrubbing and log washing on iron ore lumps. It is found that by incorporating simple washing technique i.e. drum scrubbing or log washing, Tumbler Index of Iron ore Lumps could be increased from 74% to 78% which is acceptable for use in Blast furnace. From the Drum scrubber and Log washer tests, it is clear that Log washers have an edge over Drum scrubber in removing hard coated clay on surface of Lumps. This simple washing technique facilitate us to utilize the lumps directly in blast furnace and eliminate the unnecessary crushing and grinding of the ore so as to meet the specifications of Sinter fines and pellet feed.

"The dispersion of gas into bubbles is an essential feature of flotation machines. Three measurements have typically been used to describe the dispersion: superficial gas velocity (Jg), gas holdup and bubble size along with the derived quantity, bubble surface area flux. Measurement devices continue to be developed. The McGill Jg sensor based on accumulating bubbles by natural buoyancy comprises a tube with a valve and pressure transducer (Figure 1). The tube is immersed at a desired location and depth (H1) in a flotation cell. On closing the valve pressure increases to a maximum (P1) when the tube is full of air. The Jg is estimated from the slope of pressure-time curve (dP/dt).The relationship between Jg and dP/dt is derived from first principles. Testing the relationship is difficult in a flotation machine as the spatial variation in Jg is generally not known. This problem is overcome using a specially designed experimental setup and the estimated Jg is shown to equal the known Jg.The derivation reveals the importance of bulk density (?b). The sensor was modified to provide an estimate of ?b (Figure 2). A second tube was added immersed to a different depth (H2) and kept full of accumulated air giving a pressure P2. The estimate of ?b is given by (P1-P2)/(H1-H2) (i.e., at the end of collecting the pressure-time data). This two-tube sensor also helps dampen process noise as illustrated by a sudden change in level when collecting the pressure-time curve. Both the original and modified versions have been widely used in plant test work."

"The use of PM40N, a specialty precious metals promoter in conjunction with a standard Xanthate based collector was extensively investigated in the flotation of a complex, silver-bearing, lead-zinc ore containing naturally occurring graphitic gangue. The ore, considered difficult to treat with conventional reagents, was tested at plant scale to determine the impact of the promoter on silver recovery, lead grade and also on the amount of zinc misplaced to the final lead concentrate.Initial laboratory-scale rougher flotation testing implied significant improvements in the recovery of silver and lead with a marginal amount of zinc displaced. Subsequent mini pilot flotation tests further revealed that a gain in selectivity and recovery could be achieved by adjusting PM40N promoter dosage and incorporating a cleaner flotation step, further improving rejection of sphalerite. Plant trials resulted in an improvement of 3% in Silver recovery coupled with a 2% increase in recovered lead whilst maintaining lead grade in the lead circuit.To date, the use of PM40N as a promoter has enabled the processing operation to significantly increase its plant economics. The partial replacement of the standard Xanthate based collector has also reduced the overall quantity of Xanthate required in the standard circuit by approximately 10% - which is a positive impact on the environment. It is envisaged that further optimization of plant parameters will favor stable operation and continue to boost revenues generated by subsequent improvements in silver metallurgy."

It is a well-known fact that usage of reverse cationic flotation in magnetite ores processing enables to improve the quality of magnetite concentrates. We designed an iron ore concentrate technology (with 70 -71 % of iron) including reverse cationic flotation in pneumo-mechanical flotators RIF (developed by RIVS Corporation, Russia) with good biodegradable etheramines as collectors for flotation of quartz. Practical application of high biodegradable flotation reagents decreases environmental impact risk of objects and enterprises of mining industrial complex. This work presents results of development of flotation technology for production of high quality ferruginous concentrates from magnetite ores of Russia and Ukraine deposits. "Tin sulfide ores and aged man-made products obtained after their processing are distinguished by a complex material composition and uneven impregnation of sulfide minerals (chalcopyrite, galena, arsenopyrite, etc.) and tin ore (cassiterite). Enrichment of such ores is performed through sophisticated multistage schemes using not only gravitational methods, but also gravity flotation, flotation, magnetic separation techniques. Tin ores also contain rare and precious metals (indium, scandium, silver), characterized by fine dispersity and microscale to nanoscale fineness of mineral formations. During flotation concentration these metals are extracted along with the main ore minerals into concentrates (tin, copper, tungsten, etc.), however, up to 10-20 % of them are lost with final tailings. The aim of the work is an experimental study of the modification of the surface of sulfide minerals and cassiterite by stable metal-collector complexes to increase extraction of fine tin, silver, copper and other metals from complex tin ores. Triamide cyanuric acid (TCA) was studied as a thin silver flotation modifier. Thermophilic polymer with a functional group of phenylphosphine TMPPh was used as a selective flocculant. For experimental studies of the physical and chemical effects of collecting agents on the surface of minerals the following analytical techniques were used - the analytical scanning electron emission ASEM (LEO 1420VP INCA OXFORD ENERGY 350) and laser (KEYENCE VK-9700) microscopy, measurements of electrode potentials of mineral anthills by potentiometric titration, monomineral and pulp flotation. New data on formation of the adsorbed layer of DBDTC on the surface of chalcopyrite, galena and arsenopyrite were obtained, and the dimensions of the reagent films and the strength of their adsorption. The indiscriminateness of cassiterite to DBDTC ensures its selective separation into a chamber product during the flotation of sulfides. It is shown, that modification of the sulfide surface by stable complexes Me-DBDTC and Ag-TCA-TMPPh will increase the recovery of non-ferrous metals and silver into a collective sulfide concentrate and will provide a high-quality tin concentrate for flotation of tin sulfide ores.The studies were perfomed with the aid of the Russian Science Foundation (Project No. 17-17-01292).INTRODUCTIONTin sulfide ores and aged man-made products obtained after their processing are distinguished by a complex material composition and uneven impregnation of sulfide minerals (chalcopyrite, galena, arsenopyrite, etc.) and tin ore (cassiterite). "The extraction of gold in the Philippines has been a significant challenge for the past decades. Around 70-75% of gold mined in the country can be accounted from the small-scale mining industry which primarily use the traditional cyanidation and amalgamation; processes which have been advocated due to its adverse affects to health and environment. To address this challenge, an alternative clean and sustainable technology was developed for the small-scale miners to recover gold and other metal/mineral values efficiently from Philippine ores. An initial survey was conducted and followed through with extensive mineralogical investigations ascertain the best method applicable. It was determined that Philippine gold occur in ore as (1) very fine particles in the microns range, (2) free-milling, which is in abundance, and (3) locked particles with sulfides --- it was concluded that enhanced gravity concentration and flotation are viable alternatives. A comprehensive test regime was followed to check the response of the ores obtained from different small-scale mining districts across the country. It was shown conclusively that the gold ores respond positively, with recoveries using gravity concentration and flotation of at least 95% and 88%, respectively; exceeding the nominal recoveries using cyanidation or amalgamation. A specific process flow was designed for each type of ore with customized parameters. It was determined that while capital expenditure of implementing these alternative processes is higher than what is currently being used, the operational aspects show that it is much more economical to apply enhanced gravity and flotation. It should be noted that the process developed addresses the critical issue of environmental costs which should be more than enough to justify the shift from the current to the novel and sustainable technologies."

"Many double refractory gold deposits are characterized by the dominance of ""invisible gold"" (sub-microscopic gold) as solid solution or as colloidal-sized particles in different sulfides and other phases. These deposits are mainly composed of silicates and carbonates with moderate clay and mica content and with minor amount of sulfides and organic carbonaceous matters. The presence of highly preg-robbing and finely disseminated carbonaceous matter adversely affects gold recovery in leach circuits. Characterization of carbonaceous matters, commonly known as TCM and quantification of gold associated within these carbonaceous matters along with different sulfide and oxide phases is highly complex and challenging. Studies were initiated on various complex ore deposits and also on samples representing various process streams. This paper presents the development of a systematic approach to gold deportment studies using state-of-the-art mineralogy characterization techniques for quantification of invisible and visible metal contents in various species. The relevance of this mineralogy characterization to metallurgy will also be discussed in this paper."

Professor A.M. Gaudin and his students at MIT were dedicated to understanding the fundamentals of mineral processing and as a consequence were constantly searching for better quantatative descriptions of size reduction, liberation and mineral separations. I have had the good fortune of meeting Professor Gaudin and working with many the modeling pioneers who followed him. I have observed first hand the refinement of mineral processing models as they increased in realisticness moving up the steps of the pyramid (see figure below) from pure empiricism to the current pinacle of physics based models. During this journey our industry benefited significanbtly as model prediction errors were reduced from ± 20% to ± 1%. Unit operation and plant simulations improved in accuracy and speed of calculations.

TATA STEEL is the pioneer in coal beneficiation in India. The first coal beneficiation plant was set up in 1951 at West Bokaro and subsequently in 1953 in Jharia. Over the years more beneficiation capacity was added by setting up new coal washeries in both West Bokaro and Jharia, the coal divisions of Tata Steel. currently the beneficiation capacity available is 8.5 mtp aappx Being a captive supplier supplying the coking coal as per demands of our steel works is challenging in the sense that the intent is to leverage the captive raw material advantage and select the best strategy for maximizing value up to steel making. The beneficiation plants were designed to produce clean coal up to 17% ash. With the demand of increasing productivity at the blast furnace the clean coal ash was lowered. subsequently the processes were audited and efficiency improved. The next challenge was to improve the throughputs in the existing plants to maximize the clean coal production. The upgradation was designed in house and implemented to upgrade the plant from nameplate capacity of 2.1 mtpa to 4.5 mtpa while the yearly production targets were also achieved. The presentation will detail the different phases of improvements, process followed, challenges faced, and the results as achieved in the process. Selection of mill size for reducing a feed material of a given size to the desired product size is generally based on the specific energy estimate obtained from Bond test. Over the last thirty years or so, an attempt has been made to develop a more accurate and powerful alternative approach based on the characterization of the particle breakage kinetics and material transport through the mill over a range of operating conditions of interest and correlating the degree of size reduction achieved with the net specific energy input to the mill. Particle breakage kinetics are described in terms of the specific grinding rate and breakage distribution parameters for the individual size fractions. Precise estimates of these parameters and the net energy input to the test ball mill (a laboratory or pilot scale mill) are important for development of desired energy-size correlations. In this context, three tasks are important: (a) preparation of the feed charge, (b) design of batch grinding experiments and (c) computational technique used for estimation of the breakage rate and breakage distribution parameters. This paper highlights several aspects of these three tasks that have been overlooked by researchers working in this field, and describes a more appropriate approach for estimation of model parameters and specific energy input. Several examples are included based on the data available in the literature and those generated in our laboratories to illustrate important points.

The lecture is about the growing role and the evolution of advanced process control (APC) in the mining and mineral processing industry, taking into account major trends in Information Technology. It reflects the standpoint of a team, which has already successfully developed APC technology for more than 20 years. Advanced process control systems tend to rely on combinations of artificial intelligence techniques or algorithms that complement each other and cooperate. Each technique or algorithm makes it possible to use certain type of knowledge about the process, so that the advanced control systems benefit at any time from the combined knowledge of process and control engineers and plant operators, from knowledge derived from past research work and process modeling, from a considerable amount of data provided by advanced instrumentation in real time, and from knowledge that can be extracted automatically and at any time from past data and images. The lecture will first review and compare the role, merits and limitations of algorithms that are used for online decision making in mineral processing plants: expert systems, fuzzy logic, neural networks, soft sensors, optimizers, and MPC controllers. The lecture will also review the role of online image analysis and sound analysis in process control. Recent developments in this area open new dimensions, in particular the ability for advanced process control algorithms to automatically explore the past, move back and forth in time in order to make better informed decisions, and the ability to cooperate with the operators for better performance. Applications will be presented. Recent progress in process simulation makes it possible to design, configure, check, and pre-tune APC systems before plant startup, opening new options for implementing APC. The Indian steel industry is growing at a rapid pace and expected to be the 2nd largest steel producer in the world after China. To cope up with this growth and to sustain it, the industry needs to focus on effective utilization of domestic metallurgical coals. While the importance of indigenous coal has increased, its supply from the domestic sources is declining. This is primarily due to high ash content in Indian coals leading to its difficulty in washing to a low level competitive to imported coals. Non-availability of a suitable beneficiation technology to bring down the ash to such a low level is the other reason. Effective utilization of current technologies has enabled Tata Steel to bring down the ash to 13-16% from its captive collieries. However, further lowering the ash using the conventional beneficiation technologies is difficult and unsustainable. New technologies should be developed for bringing down the ash further. A thrust area research program has been undertaken at Tata Steel for producing clean coal with 8% ash maintaining the yield currently achieved in its washeries. The technologies attempted are based on chemical beneficiation of coal. In leaching process, suitable chemicals are used for extracting ash minerals from the coal. As an alternative process, the combustible part of the coal is being extracted using a suitable organic solvent through an organo-refining process. Both the processes have been successfully developed in the laboratory and are being demonstrated in pilot scales. Various beneficiation processes practiced at Tata Steel including the efforts made for developing new processes for achieving clean coal with 8% ash have been discussed in this paper. The breakthroughs, which transformed the human race, have close interdependency with the environment. With the increase in world population, the requirement of natural resources is increasing every day. The nature is still stronger than man is but we must use natural resources more responsibly. The key to our well being is sustainable development Development effort for human well being may have adverse impact on the environment also. To keep the net impact positive is critical for sustainable development. For mineral processing industry, the value of a mineral is in the actual value as perceived by the end user. The process designs, investments in technology development all have direct relationship with the value of use and making a net positive impact on our ecosystem The value proposition has shifted towards raw materials and is a big differentiator. The availability of good quality raw material is difficult or is available at a premium. The challenge today is to develop green technologies that make effective and efficient usage of low grade raw materials The low grade raw materials as available pose a significant opportunity for human race for delivering value. They offer an easier reach to a value as perceived in end use but the journey is full of challenges. The first challenge is development of technology for maximizing grade recovery as required by the downstream process. The second challenge is to make the technology viable so that it contributes value to end use and the third challenge is to keep the net impact of the process positive The mining and mineral processing fraternity, being at the beginning of this value chain is set to take the first step in this journey for a tryst with ultimate human well being.
