At Tapira Mine (Tapira/MG/ Brazil), the largest phosphate concentrate producer in Brazil, the mining is fully mechanized and carried out using open pit mining. This work presents a review of the sampling protocol used for short term mine planning at different stages. Sampling is carried out in two steps. Firstly, diamond drill cores are sampled at 50 x50 x5 metre pattern. Fosfertil analyses grades of P2O5, Fe2O3, CaO, MgO, SiO2 and TiO2 plus geological logging. This information feeds the long term block model. Secondly, drill cuttings are collected at the mining faces released for blasting. The drilling pattern is staggered and when blasting is not necessary, a drill hole is made centered in the block area (25 x 25 x 5 m). The primary samples have mass approximately 60 kg and the same chemical parameters are analysed. Metallurgical and mass recovery tests are performed as well. These samples are used to build the short term block model. At the final stage, the short term mine planning model is used to build a stockpile blending model which is simulated using a spreadsheet to match the goals established by the process plant.

Gone are the days of stock-standard diamond beneficiation and final recovery circuits that could, with minor modifications, be adapted to treat any diamond-bearing ore source. A new era has dawned, offering the opportunity to streamline existing diamond processing operations or develop simpler, more efficient, and economical diamond processing plants, with the focus on more efficient comminution, beneficiation, and final recovery. This change in scene has been brought about by: ? The introduction, rapid development, and maturation of multiple comminution, sorting, and recovery technologies ? The need to adapt to a new standard of project approach post the commodity super-cycle phase, where optimizing existing operations and developing scalable, ?fit for purpose? new mines are fast becoming the norm in diamond processing plants in both primary and alluvial operations ? The quest for energy efficiency and lower labour costs ? More remote and inaccessible reserves (under lakes, tops of mountains etc.). This paper serves to identify some technology advances and demonstrates how these could be considered as replacements for or in combination with conventional technologies to arrive at an optimum techno-economic solution. To name a few applications/technologies: ? Comminution: conventional cone crusher, modified/specialized cone crusher, and the high-pressure grinding roll (HPGR). Although significant advances have been made in recent years, this paper only briefly covers comminution within the beneficiation circuit design ? Waste sorting: NIR (near-infrared) sorting, optical (colour) sorting, XRF (X-ray fluorescence) ? Primary concentration by combining dense media separation (DMS) with either XRT (X-ray transmissive), pulsed X-ray, jigs, or pan plants depending on the application, scale, and economics ? Final recovery of diamonds with either conventional X-ray technology, pulsed X-ray technology, or XRT. From recent studies, it can be concluded that there is no longer a standard solution, but rather the ?right? or appropriate solution. Through combining a sound knowledge of the ore source (ore dressing studies or onmine data gathering) and leveraging off the advances in technologies, one is able, through trade-off studies, to arrive at the ultimate techno-economic configuration, the ?right? solution. Emphasis is placed on maximizing diamond recoveries through appropriate technology selection and minimizing the associated costs in an effort to de-bottleneck or improve efficiencies of existing diamond processing plants, or to arrive at the ideal new diamond process plant design..

Amandelbult Mine is currently undertaking a trial to mechanise the mining of the UG2 reef through the introduction of room and pillar mining. As part of the trial, a system of managing the control of the hanging wall has been introduced, based on systems and technology that are proving successful in the nearby coal mining industry. The principal features are the use of a high bond strength, stiff bolting system which can be easily installed to a high standard, and a range of in situ tests and measurements to optimise the level of support installed to control the movement of the hanging wall. The rock bolt system and the measurements and tests described are new to the platinum mining industry. The paper describes these systems and their adaptation and application to hard rock mining. La Mine d’Amandelbult est actuellement dans des essais en vue de mécaniser l’extraction dans la veine UG2 grâce à l’introduction d’une exploitation par chambres et piliers. Dans le cadre de ces essais, un système de gestion de la paroi suspendue a été introduit, base sur des systèmes et une technologie qui prouvent donner de bons résultats dans l’industrie voisine d’extraction de la houille. Les caractéristiques principales sont l’utilisation d’un système de verrouillage raide et à forte adhérence qui peut être installé à un haut niveau de qualité et une gamme d’essais et de mesures in situ pour optimiser le niveau de soutien installé pour contrôler le mouvement de la paroi suspendue. Le système de verrouillage de la roche ainsi que les mesures et les essais décrits sont une nouveauté dans l’industrie minière du platine. La communication décrit ces systèmes ainsi que leur adaptation et leur application à l’exploitation minière en roche dure. Amandelbult Mine unternimmt gegenwärtig einen Test um den Abbau des UG2 Riffs durchEinführung des Kammerpfeilbau zu mechanisieren. Als Teil dieses Tests wurde ein System zur Kontrolle der Stollenfirstes eingeführt, welches auf jenen Systemen und Technologien basiert, diesich im nahe gelegenen Kohlebergbau als erfolgreich erwiesen. Die prinzipiellen Charakteristikasind der Gebrauch von einem steifen Bolzensytem mit hohem Verbundwiderstand die leicht zueinem hohen Standard gebracht werden können, und eine Reihe von in-situ Tests und Messungenum das Niveau der installierten Unterstützung zu optimieren, und um die Bewegung desStollenfirstes zu kontrollieren. Das Gesteinsbolzensystem, die Messungen und die Tests, diebeschrieben werden, sind neu in der Platinbergbauindustrie. Ceramic filtration plates are used for dewatering slurries with high solid concentrations and particles in the size range of 30 μm to 150 μm. After extensive operating times, the ceramic filter plates at Minas Rio in Brazil begin to blind due to the precipitation of barium sulphate on the surface of the ceramic filter plate, which reduces the overall efficiency of the filtration process. Further research is needed to identify the barium precipitate phases on the blocked filter plates and its thermodynamic and kinetic behaviour in the system. A crystallography analysis was performed on the sample and the results showed that there are two different sets of precipitates formed on the filter plate: grey crystals which were large and scatted on the filter plate and red micro crystals that covered the entire surface of the filter plate. The red microcrystals on the sample were identified with XRD, which indicated that the sample contained barium sulphate in the mineral form barite. Experiments were conducted to determine the optimum conditions under which barium precipitation will occur. The conditions tested as a possible driving force for barium sulphate precipitation were the effect of temperature, pH and concentration. The pH and temperature ranges were pushed to both the lower and higher boundaries. The effect of temperatures as low as 15oC was studied and pH levels of 7 and upwards. The first nuclei started appearing at a pH of 7 but significant growth is promoted at higher pH levels. The X-Ray diffraction analysis confirmed the phase of the precipitates formed, and the orthorhombic crystallographic structure formed is a characteristic of barium sulphate. Hydrocyclones are the most commonly used classifiers in the mining industry. The reason for this is their low operating cost and a small footprint. Data from plant trials where screens replaced hydrocyclones indicated that lower bypass of fines and sharper separation could improve breakage rates, with a positive effect on flotation circuit performance throughput. Despite the importance of classification, hydrocyclones have not received as much attention as more expensive comminution units, and their technological progress has been incremental. Noticeable water split (Rf) reductions of a semi-inverted hydrocyclone have been reported in the past. According to theory, the hydrocyclone with reduced Rf will improve classification of fines. A classification study using semi-inverted hydrocyclones was conducted to determine if a hydrocyclone could be operated in a way that would minimise misclassified fines. The classification performance of a semi-inverted hydrocyclone will be presented in this paper and other potential applications will be discussed. The aspect of sustainability of ferroalloy processes has long been a serious matter for consideration in many of the world?s industrialized countries. A number of countries can be named where ferroalloy plants that were once flourishing, have all but disappeared. One of the most important factors playing a role in this type of occurrence is the cost and availability of quality raw materials. Given that all natural resources will be depleted with time, users are compelled to develop new processes that are sustainable in the changing environment. The DC arc smelting furnace is one such process that has proved itself, and has gained increasing popularity over the past two decades. This process, amongst other benefits, directly addresses the use of more readily available and more affordable raw materials in ferroalloy production. Since early in the new millennium, GLPS has been involved in various studies for different clients of furnaces for the production of ferroalloys. Two of these recent studies have culminated in the design, construction and commissioning of DC arc furnaces for the production of ferrochrome. One of these furnaces is a 10 MW unit at Mogale Alloys, and the other a 60 MW unit at the Middelburg plant of Samancor Chrome. This paper discusses the approach taken in the design and construction of these two furnaces, which, although varying significantly in size and capacity, are very similar in many other aspects of their design. The extraction of Cu(II) from HCl media using Cyanex 923 in kerosene was investigated. The effect of shaking time, aqueous phase acid concentration, extractant concentration, chloride ion concentration, various metal ions (Mn2+, Mg2+, Fe2+, and Ni2+), and temperature on the extraction were studied. Using 0.1 M Cyanex 923 the extraction of Cu(II) was 6.7 per cent from 3 M HCl, which increased up to 78.5 per cent with 6.5 M HCl and then decreased due to acid extraction by the extractant. The maximum extraction (97.5 per cent) was obtained with 1 M Cyanex 923 from 5 M HCl solution. A mathematical model has been developed to describe solvent extraction equllibria over wide ranges of concentration of extractant, acid, and chloride ions. The composition of the extracted species has been predicted on the basis of slope analysis results and extraction equilibrium modelling. The negative values of enthalpy change and entropy change confirm the exothermic formation of the extracted complex.

The Samarco pipeline, the longest in the world for iron ore slurry transportation, started operation in 1977 to transport concentrate from the Germano facilities, in the state of Minas Gerais, to the pelletizing plant, located 396 km away, in the state of Espirito Santo, on the south-east coast of Brazil. Designed for a nominal capacity of 12 million tons per year, the pipeline reached 15.5 million/year due to operational improvement and, in late 2005, it was resized to transport 16.5 million tons per year, with the installation of a booster station. In order to ensure the accurate performance of the system, a pipeline cleaning programme was carried out and, since it has been29 years from the operation start-up, precise knowledge of the pipe condition would be fundamental to guarantee the success of the project. The cleaning programme demonstrated the potential of operational gains from this initiative, and its effect on the corrosion control and future measures, which should be permanently adopted to maintain the improved capacity. The intelligent pig runs provided essential data used to establish a pipeline integrity programme that allowed Samarco to develop a pipe repair plan based on the severity and significance of the features and to implement a future pipe replacement plan.

Kleinkopje Colliery has five Wemco drums that were installed and commissioned in 1978. Over the years, there have been remarkable changes in mining and geological conditions at the colliery. First, an increase in the percentage of fines was recorded, which resulted in an uneven split or an imbalance in silo levels between material feeding the cyclone (-12 mm) and Wemco drum (+12 mm) sections respectively. This problem was solved by doing modifications around the banana screens to allow finer material to the drums. The imbalance challenge was then followed by spontaneous combustion that takes place in situ and results in low product yield. The results obtained from efficiency tests indicate that although there is a limit in the percentage of -6 mm material in the feed, Wemco drums are still very efficient and applicable to the current mining conditions. These results also suggest that it is essential to lower the throughput when the drums are treating low yielding coal.

In the processing of sulfidic ores, pyrite is usually depressed and ends up in the tailings. However, pyrite is the most common species responsible for acid mine drainage (AMD) due to its spontaneous oxidation. This AMD affects the tailing chemical stability by dissolving some toxic or heavy metals species such as As, Cd, Co, Pb, and Zn, which can migrate into the surrounding ecosystems. Therefore, the strategies to reduce pyrite’s environmental impacts are a crucial point to produce more chemically stable tailings. Consequently, numerous studies have been made to find procedures that could inhibit or restrain AMD. This work aims to develop a procedure for designing conceptual flotation circuits that can produce tailings with low content of pyrite and to assess this type of circuit with traditional flotation circuits. The method consists of applying optimal flotation design where three products are considered: metal concentrate, pyrite concentrate, and tailing with low content of pyrite. Two approaches are considered; in the first, a flotation circuit is designed to generate a concentrate rich in all sulfide minerals and to obtain a tail with low pyrite content. Then, a second flotation circuit is designed for the selective separation of the bulk into metal concentrate and pyrite concentrate. This is called fractional separation design. In the second approach, a flotation circuit design is realised that generate the three products simultaneously. This is called integrated separation design. Both fractional separation design and integrated separation design are assessed in this paper. This methodology is focused on cleaner production (waste prevention and resource minimisation) rather than end-of-pipe technology (treat existing waste). The methodology was applied to a copper sulfide ore from a local company in the Antofagasta region (Chile). This ore contains chalcocite, covellite, iron oxides, and pyrite. The BIOX® process was developed for the biological pre-treatment of refractory gold ores and concentrates ahead of conventional cyanide leach gold recovery. Rights to the process are currently with BIOMIN Technologies SA, a subsidiary of Gold Fields Limited. There are currently eight operating installations worldwide employing the process on a commercial scale. EKATO is a company specializing in developing new or optimizing existing mixing applications. EKATO has acquired a vast amount of expertise in agitation over its 75 year history. In a joint research project the reactors of the BIOX® process were characterized from the aspect of their mixing performance. BIOMIN is constantly testing new mixing solutions and reviewing potential vendors to increase the efficiency of the BIOX® process. EKATO?s intention was to qualify as an approved vendor for supplying agitation equipment to the BIOX® process. A two step approach was planned: In phase one of the project EKATO would develop an alternative agitation solution to the established option, exhibiting at least similar performance levels. In phase two potential possibilities to improve the overall design would be developed. This paper focuses on phase one and addresses the systematic approach applied by EKATO in characterizing the mixing processes. Mixing tasks were assessed individually applying basic theory and scale-up and -down rules to the individual tasks. Testing with model systems was done at the EKATO technology center in Schopfheim, Germany, on scales of 50 liters and 1 m³. The results showed that the ISOJET-B impeller design showed promising performance under BIOX® reactor conditions. Scale-up with the ISOJET-B was done in order to apply it in the 21 m³ live volume test reactor at Fairview mine in South Africa. At Fairview tests were performed using model systems and eventually under real plant conditions with BIOX® slurries. The results were a success and confirmed that the scale-up factors determined during the testing at EKATO?s technology center could be substantiated in the ?model scale? 25 m³ reactor. Testing under the actual process conditions showed that all design parameters were within the desired range to be considered an excellent leaching performance. This successful joint development shows the importance of a close cooperation of technology licensors or end-users and equipment suppliers. It is vital for understanding all factors influencing the mixing performance of processes. Exercises such as this will provide equipment suppliers and plant operators more confidence in managing further scale ups at ever larger engineered plants.

The Great Dyke of Zimbabwe constitutes the world?s second largest reserve of platinum group elements (PGE) after the Bushveld Complex in neighbouring South Africa. Within the Great Dyke, economic concentrations of PGE are restricted to sulphide disseminations of the Main Sulphide Zone (MSZ), which are currently mined at the Ngezi, Unki, and Mimosa mines. Near-surface oxidized MSZ ores have a large potential. Their total resources are in the range of ca. 160 ? 250 Mt; however, all previous attempts to extract the PGE from this ore type proved uneconomic due to low PGE recoveries (<< 50 per cent) achieved by conventional metallurgical methods. Within the ores of pristine, sulphide-bearing MSZ, the PGE are bimodally distributed. Platinum occurs mainly in the form of discrete platinum group mineral (PGM) grains (mainly bismuthotellurides, sulphides, and arsenides), whereas approximately 80 per cent of the Pd (and some Rh) is hosted in pentlandite. Within the oxidized MSZ ores, the PGE are polymodally distributed. Whereas arsenide- and sulphide-PGMs, making up ca. 25 per cent of the original Pt content of the ore, largely remain stable (relict PGMs), the remaining PGMs are disintegrated. The base metal sulphides are destroyed, partly releasing their base metal and PGE contents, and are replaced by iron oxides or hydroxides. Unspecified amounts of the PGE are redistributed and either form secondary PGMs, are found in chemically and mineralogically ill-defined (Pt/Pd)-oxides or hydroxides, or in iron-hydroxides, Mn?Co-hydroxides, and in secondary silicates. The problematic processing of oxidized MSZ ores is attributable to their complex nature and polymodal distribution of the PGE, prohibiting a significant upgrading of the ores by conventional metallurgical methods. Therefore, only bulk leaching methods are viable for ore treatment, and novel metallurgical methods have to be developed for the processing of these ores. Our ongoing work aims at locating the PGE in their mineralogical form in order to understand the mineralogical balance of the PGE in the ores and thereby facilitate the evaluation of metallurgical options for their recovery. A short overview on options and recent advances regarding the recovery of the PGE from oxidized ores is given.

The pump is the heart of most industrial and mining plants, providing the energy to separate valuable minerals from process feed. The actual effect of the pump, both in terms of production costs and overall process efficiency, is often assumed or misunderstood by engineers due to insufficient pump performance data. Pump performance can be understood and corrected, where required, through continuous performance monitoring, leading to dramatic improvements in both pump life cycle costs and system efficiencies. The performance of every pumping application is subject to variation and the main contributing factors are as follows: ?Unavoidable deviations from pump supplier curves ?Pump wear ?Pump curve derating factors for slurry pumping ?System curve variation ?Deviation from basic principles of centrifugal pump operation. These are discussed in detail through case studies and the author?s personal experiences. This paper shows ways to minimize the effect of these variations, thereby reducing performance loss and preventing damage to the pump. The paper discusses the benefits of efficient pump operation, the requirements of pump performance monitoring, and its practical application to pump operation in the slurry and water environments. The cost of remedial actions is explored and compared against the savings in both power and plant reliability, resulting in a reduced life cycle cost of the pump.

In the extraction of base metals from printed circuit boards (PCBs) using bioleaching, the accumulation of metal ion stress in solution has been shown to inhibit the microbial regeneration of ferric iron. This poses a challenge for the development of this technology for e-waste treatment. The paper explores the application of a microbial immobilisation system in a two-stage bioleaching system consisting of a chemical leaching reactor in series with a microbial ferric iron regenerating reactor to mitigate microbial inhibition and to enhance base metal extraction. A mixed microbial culture dominated by L. ferriphilum, L. ferrooxidans and At. Caldus was maintained over a period of two months in the presence of polyurethane foam which acted as the biomass support particle. Microbial metabolic activity of immobilised cells and their tolerance to inhibitory Cu ions was investigated. Results showed that immobilised microbial cells maintained higher ferrous iron oxidation activity compared to planktonic cells in the presence of increasing Cu2+ concentrations up to 6 g/L. This presents an opportunity for microbial immobilised systems to be adopted in two-stage bioleaching system. Geochemical and mineralogical datasets from Tropicana Gold Mine, Australia, have been used to define ore fingerprints. VNIR/SWIR spectral data were represented by four normalised wavelength regions and were clustered to form spectral classes. Sequentially, these spectral class proportions within a block and collocated XRF data were clustered to form material types (fingerprints). The material types were related to an Equotip-BWi correlation. These correlations can be used to extrapolate a hardness signature and generate a BWi proxy for different blocks. The combined fingerprints and BWi proxy can assist as a tool for enhancing the prediction of comminution behaviour. They can explain specific domain-related hardness variations. For example, one material type could be separated into a softer (~15-18 kWh/t), and harder (>20 kWh/t) material blend. This was accomplished using the commonly overlooked VNIR region at 605 nm. This outcome has significance for blending strategies.

Dense Medium Separation (DMS) technologies are used for light (coal, lithium) or heavy (chromite, iron ore, diamonds) minerals concentration, but also for ore pre-concentration (Pb/Zn) or waste (plastics). Dense media are mainly formed from a suspension of magnetite or ferrosilicon in water. Such DMS circuit design or optimisation requires a full and detailed material balance which can be obtained by the aid of modelling and simulation tools. This balance is not limited to ore and its valuable minerals, but also the recovery of the dense medium itself. If the density is the main property used for separation, the particle size plays a non-negligible role, and, more precisely, the liberation classes which can be associated to the washability curve. The paper presents how the modelling and simulation platform USIM PAC can answer this challenge with the set of models for DMS operating units such as drums or cyclones, and their associated screens (drainage, rinsing) and magnetic separators for medium recovery. In the copper electrorefining process, the dissolution of anodes is significantly reduced or even stopped when the passivation phenomenon occurs. The results of this phenomenon are increasing energy consumption, residual formatting, and voltage levels in the cell. In this study, the electrochemical behaviour of blister copper in the presence of sodium persulfate (PDS) was studied. The electrochemical methods of LPR, Tafel, and Electrochemical Impedance Spectroscopy (EIS) were used. The results showed that the addition of sodium persulfate activates the electrode surface and increases the open circuit potential. In the presence of PDS, the polarisation resistance of the electrode shows an increasing or decreasing tendency, based on the PDS concentration. This tendency is probably due to the formation of surface layers (such as slime layer or copper sulfate) and dissolution of this layer at various concentrations of PDS. The lowest polarisation resistance of 1.8 ohms and the highest corrosion current of 60.6×10-3 and 36.6×10-3 A/cm2 from LPR and Tafel techniques respectively were obtained at the concentration of 40 g/l PDS. Based on the results of potentiodynamic and electrochemical impedance spectroscopy tests, the addition of sodium persulfate to the solution reduces the corrosion resistance, therefore the passivation time of the blister copper anode increases. Elutriation of solid reactants from fluidized bed reactors can affect their process performance and efficiency greatly. Chlorination fluidized bed reactors for selective conversion of solid metal oxides to metal chlorides are used widely these days. This study provides a platform for a proper understanding of reactant solid characteristics and solid shrinkage interaction with elutriation rate constants using multi-sized particles, sand-like, ?Geldart B? chloridable materials. The study has found that actual elutriation rates of the reactive system are influenced by complex parameters? interaction including bed diameter, reactor freeboard height, bed minimum fluidization velocity, and reactant?s physical properties.

The prediction of rock properties from indirect testing methods is important, particularly for preliminary investigations since indirect tests are easier and cheaper than the direct tests. In this study, we investigate the predictability of the uniaxial compressive strength (UCS) and Brazilian tensile strength (BTS) of rocks from the indentation hardness index (IHI) obtained using point load apparatus. Forty-six different rock types, 14 of which were igneous, 15 were metamorphic, and 17 were sedimentary were tested in the laboratory. The UCS and BTS values were correlated with the corresponding IHI values and the results were statistically analysed. The influence of rock classes on the relationships was also investigated. A strong correlation between UCS and IHI was found for all data. The correlation between BTS and IHI is not as strong as the correlation between UCS and IHI, However, it is in the acceptable limits. When the regression analyses were repeated for igneous, metamorphic, and sedimentary rocks, the correlation coefficients were generally increased. The results show the UCS and BTS can be estimated from IHI, In addition, the effect of rock classes on the relationships between IHI and both UCS and BTS is important.

The ferroalloy market is characterized by a very long communication distance between the consumer and the producer. This has created a situation where it has been difficult to change ferroalloy properties.
