The historical development of materials engineering in the mining industry Is briefly reviewed, and some of the factors currently influencing the industry in South Africa are discussed. Material usages in various parts of the mining operation are surveyed. The predominant mechanisms in the degradation of materials in mines are wear, corrosion, and fatigue. The issue of corrosion-abrasion Is considered, but it Is concluded that abrasive wear predominates in most rock-handling and comminution applications and that, in general, little economic benefit Is to be gained in those applications by the use of existing corrosion-resistant alloys. However, alloys with a measure of corrosion resistance find profitable application elsewhere in the mining environment. The use of other engineering materials such as polymers, ceramics, al1l1inium, and various ferrous alloys may be economically viable in a variety of niche situations. Identification of the most cost-effective material in each case calls for a systematic approach and some patience.

Preliminary tests on cement-consolidated gold-plant slime are outlined, together with preliminary underground tests on the behaviour of two paddocks of the material. Further large-scale testing of the same material pumped to the underground workings from a batching plant on surface is described.

The quantitative evaluation of the performance of fill materials placed in gold mine stopes is achieved by (i) measurement of the in-situ load- displacement, or stress-strain, characteristics of the materials; (ii) an objective comparison between the observed fill performance and that predicted from suitable computer modelling techniques; and (iii) objectively comparing conditions in backfilled and conventional stopes. Considerable problems have been experienced with the development of sufficiently robust instrumentation which can be installed within filled pad- docks and give reliable information over a long period of time. However, at most mines where backfill performance is being monitored, it has been possible to correlate stress measurements within the filled paddocks with strain measurements adjacent to the paddocks. The resultant stress-strain curves agree relatively well with those determined in the laboratory. Measurements in the hangingwall strata of filled and unfilled stopes indicate that the placement of fill does reduce the amount of inelastic convergence due to bed separation. Moreover, in some stopes, the rate of convergence with respect to face advance does reduce to that of the theoretical elastic convergence. Quantification of changes in the conditions at the stope face due to placement of fill has proved difficult. Observations indicate that, provided the fill is placed close to the face (- 5 m), and adequate temporary face support is used, conditions in filled panels are superior. In addition, in filled panels the damage caused by a rockburst in the stope and, particularly, in gullies is generally much less than would be expected in an unfilled stope. To quantify these improvements, parameters such as stope height, face advance and the frequency of falls of ground are being monitored.

Many factors, from engineering and design to supply, installation, and operation affect the service lifespan of cast refractory linings. If a shortcoming occurs at any of these stages, the lining lifespan can be drastically reduced. Although not every aspect that can affect a cast refractory lining?s lifespan is outlined here, a few key points are highlighted, with an emphasis on the various installation parameters. In the chloride process for TiO2 pigment production, various titania feedstocks (i.e. rutile, synthetic rutile, slag, and upgraded titania slag (UGS)) are chlorinated in a fluidized bed reactor with petroleum coke at temperatures between 1000°C and 1100ºC to yield gaseous metal chlorides. Although feedstock preference is largely based on TiO2 content, feedstock physical properties (i.e. density, sphericity, size distribution, and porosity) differ; these differences will affect fluidization behaviour and can inadvertently affect conversion efficiency. For example, a high carryover from the reactor reduces particle residence time and decreases conversion rates. Owing to dwindling rutile reserves in the world, most chloride producers are forced to feed blends of feedstocks to their chlorinators; and so it becomes important to understand whether blends have an effect on the hydrodynamic properties of the bed. This paper describes the physical characterization of different feeds and the determination of the elutriation constants for slag, rutile, synthetic rutile, and a blend (i.e. 50 wt% rutile, 50 wt% slag).A common feature of the tests was that particles finer than 75 µm tended more than any other size to be elutriated. The tested rutile, classified as a Geldart Group B material, had the lowest carryover, whereas the slags had the highest. Interestingly, the elutriation constant ([ki]) of the blend is lower than those of either of its individual components.

The kinetics of the reactions involved in the non-oxidative dissolution of nickel concentrate in hydrochloric acid were studied by electrochemical and powder-leaching methods. It was found that the rate of non-oxidative dissolution increases with a cathodic shift in the mixed potential, which can be achieved by an increase in the nickel-to-sulphur stoichiometric ratio at the reaction surface. An unactivated concentrate with a sulphur content of 36 per cent exhibited a mixed potential of +O,3V (SCE) and could not be leached satisfactorily in 3 M hydrochloric acid at 60°c. When activated material (18 per cent sulphur) was leached, it had a mixed potential of -O,3V, and high iron and nickel extraction rates. Results reported by other workers on the non-oxidative dissolution of sulphides are explained in terms of the mixed potentials at which dissolution occurs.

The problem of direct-current plasma arc behaviour, interaction, and dynamics is considered in the context of metallurgical DC arc furnace applications. Particular attention is paid to the transient flow behaviour of arc systems. A mathematical formulation of the physics used to describe the arc system is presented, and includes the spatial and temporal evolution of fluid flow, heat transfer, and electromagnetism. Based on this formulation, a numerical model is developed using a finite difference approach on a regular cartesian grid in both two and three dimensions, with a special focus on robust stability, high resolution modelling, and high performance. A collection of results produced using the numerical model to study pilot plant-scale furnaces is then presented. These address a range of process and design variables and their effect on the numerical model?s results. Where possible, the qualitative behaviour of the model is compared to available experimental data. A number of novel effects and phenomena are seen in the dynamic behaviour of the DC plasma arc model for both single and multiple arc systems, which may lead to improved understanding, control, and manipulation of such systems where they occur in industrial applications. Slags of the system CaO-MgO-AI2O3-TiO2-SiO2at had been reduced in graphite crucibles for selected time Intervals were fully re-oxidized so that an assessment could be made of the rate and extent to which the titanium oxide had been reduced. The derived kinetic parameters were studied as functions of slag composition and temperature. The extent of reduction after selected Intervals of treatment could be correlated with the physical behaviour of the melt (in terms of viscosity and electrical resistivity).

A value assessment model which uses deal objectives, financial and non-financial indicators as a guide to assess value creation in mergers and acquisitions. The extent to which post- merger deal objectives are achieved and the potential benefits derived from mining deals that may not necessarily be financial of nature, but which are necessary to sustain and enhance future performance, were considered. The pre-merger and post-merger performances based on some financial indicators that reflect profitability for shareholders were also used. This value assessment model was used to assess four major deals that have occurred in the South African mining industry since 2003 as part of a postgraduate dissertation. In this paper, the Harmony and ARMgold merger is used as an example of how the model can be applied. The model?s relevance and applicability can also serve as a guideline in developing a framework or holistic guideline in assessing whether mining BEE deals in South Africa create value.

Paper written on project work carried out in partial fulfilment of B. sc. Eng (Mining Engineering) The purpose of this investigation was to assess the mining strategy for steep reefs at Mine A mine in 2005 and 2006. Reefs steeper than 35° were discovered when production commenced at the mine. At that time reefs steeper than 35° were not popular in South African tabular gold mines, therefore new techniques of mining them had to be developed. The underhand mining method was chosen for this purpose. The project was about assessing ventilation, support costs, local support cycles, adherence to the mine?s support standards, mine planning and efficiencies of the underhand mining method. The project work was covered by doing a literature research for underhand mining methods and performing a literature review of the mining methods, support methods, ventilation standards at Mine A. Underground visits were conducted at Mine A mine for data collection, and Mine B was visited to obtain information on support costs and efficiencies. During the investigation it was realized that the underhand mining method was an appropriate method for mining steep reefs; however, there were some challenges related to ventilation and support installation. Efficiencies could be realized with the underhand mining method and planning and scheduling were not different from breast mining.

The efficient and effective handling and logistics of materials for underground support is an important part of mine mechanization and automation. Support systems based on backfill material or grout slurries and pastes transported underground through pipelines (ranges) lend themselves to a large degree of mechanization. In contrast the installation of conventional support systems such as props, timber packs, brick packs etc., requires more handling and hence is labour intensive and more costly. RODIO/ROSOND has developed and improved significantly its high density slurry/low density paste conveyance system on surface and underground during recent years. The surface batching and pumping stations are computer controlled and operate with a minimum labour complement. The RODIO/ROSOND grout pack support system has some unique features such as the use of relay stations, which result in the following distinct advantages and benefits to mining operations: • No interference with shaft operations • No grout ranges under high pressure in shaft • Efficient reticulation from underground relay stations • Low capital cost • Better control of quality of materials (high density slurry/low density paste) placed • Proximity of the working place to the relay station facilitates control of installation. These specific characteristics of RODIO/ROSOND’s grout pack support system have resulted in more economical support for several mines in South Africa and Australia.

This paper deals with the sampling and mass measurement for ore delivered from a shaft to a processing plant and the contribution of the data from these measurements to the metal balances from shaft deliveries to final metal production. Accurate measurement of the grade and tonnage of run-of-mine ore is important for four main reasons; ? It enables the measurement of the production from different profit centres to within statistically determined confidence limits for daily, monthly, or annual averages. The profit centres could be individual shafts within a mining complex or ore treated on a toll basis ? The monthly production at shaft head is compared to the grades and tonnage determined from underground sampling and mass measurement in terms of a shaft call factor ? The sum of the production from the shafts is the input to concentrators. This input is a major part of the total input into a complex with concentrators, smelters, and refineries. In terms of the Codes of Practice for Metal Accounting the inputs are compared to outputs and inventory changes to assess the efficiencies and unaccounted losses or gains at the various stages in the flow of metal from source to market ? On a daily or daily moving average basis, the grades and tons from shafts are monitored and compared against these quantities from underground measurements. This acts as a control on off-reef mining, dilution, and other factors underground. Accurate measurement of grade of ore at the shaft head has been a challenge because of the large particle size. The conventional wisdom has been that ore can be sampled accurately only after it has been milled to give a slurry that is sampled as feed to a flotation process. However, when the ore fed to a flotation plant comes from multiple sources each source has to be sampled separately. So, relying on the grades determined using the sampling of concentrator input with cross-stream slurry samplers is not an option for determining the grade from an individual shaft. Impala has developed a system for sampling and weighing run-of-mine ore from multiple shafts. The system involves sampling the inputs to the plants using cross-belt (hammer) samplers and weighing the deliveries using in-motion railway weighing systems. Many samples are taken. Individually they have a high variance but, as a consequence of the averaging effect of large numbers and as shown by statistical analysis, the mean results are fit for the purposes of daily grade control for shafts and for monthly accounting of production from individual shafts. In the metal accounting systems at Impala, the measurement of input, including ore and toll-treated material is compared to the output in the form of final metal and tailings losses, as well as any inventory change that takes place, in order to determine a final metal balance from mill feed to product. The calculated inventory is compared to that measured, and the difference, or unaccounted- for metal, is then reported as a percentage of input. The balances obtained over several years yields balances for platinum that are below 1% imbalanced. Discussion M. J. Martinson* (Associate Member): This is another interesting paper in the series which the Human Sciences Laboratory is publishing on the physiological cost of the more strenuous manual tasks performed underground. As a mining engineer-albeit presently an academic one -this contributor is more concerned with the practical significance of the study in the field of stope cleaning than with physiological niceties, but before discussing some of the practical issues raised by the paper perhaps the authors would care to reply to lay comment on three physiological matters. Firstly, in two places the authors make statements to the effect that the maximum oxygen intake of 'average' (sic) Bantu mine workers is 3.0 l/min. What do the authors mean by 'average'? Maximum oxygen intake in the individual is probably some function of inter alia age, physical fitness, state of health, ambient partial pressure of oxygen, diurnal and/or seasonal changes in metabolism, and possibly cumulative exposure to dust and other occupational contaminants. Since maximum oxygen intake is apparently such an important quality in manual labourers we ought to have a clear picture of its distribution in the entire labour force, and also know precisely how the individual's quantum is affected by factors such as those mentioned above. Secondly, arising out of the same statements and ignoring the reservation implicit in the previous paragraph, is it correct to say that the 'average' Bantu mine worker has a maximum intake of 3.0 l/min? In the August 1966 issue of the South African Journal of Science four of the present co-authors reported the mean maximum oxygen intake of a random sample of 338 Bantu recruits of different tribes to be 2.63 l/min with a standard deviation of 0.542 l/min, and these figures were repeated in a paper published in the November 1968 issue of this Journal. Admittedly the mean maximum oxygen intake of the six subjects used in the present study was 3.05 l/min, but since they were selected on the grounds of previous shovelling experience they can hardly be regarded as being 'average' recruits. Thirdly, it seems to me that the authors are perhaps a little uncritical in their acceptance of the '50 per cent of maximum oxygen intake' level of activity for endurance work. I am not unmindful of the evidence upon which this level is based, but I suggest that the evidence is at best tenuous and that the whole topic of fatigue and 'optimum' levels of productivity under conditions of high muscular activity and considerable psychological stress is a lot more complicated than would appear from the authors' ready acceptance of the 50 per cent level. Under present working conditions the question is largely rhetorical because it would need an army of supervisors to ensure that all members of a typical gang work at 'optimum' levels throughout the shift, but if individual performance should ever become more readily determinable the issue might become crucial to management and malayisha alike. So much for physiological matters; now a few random thoughts on some wider, practical issues raised by the paper. In the paragraph headed Material the statement is made that 'The mixture (of fine, medium-sized and bigger rocks) was considered to be representative of an average underground rock sample'. Elsewhere in the report the authors specifically draw attention to the effect of particle size on the oxygen consumption of men shovelling graded material, and intuitively one imagines that the size distribution of the material being shovelled would be highly significant in a study such as this. Presumably the authors were forced to assess size distribution subjectively because of the lack of objective data on the subject, and possibly the necessity for this assumption highlights how little we know quantitatively about any of the variables in stope cleaning systems. In this connection it may be remarked that although the present study was largely designed to show how dip and stoping width effect energy expenditure in shovelling, no data are given-nor, probably, are they available-to show how the industry's stoping tonnage is distributed in terms of these two factors. It seems to me that if the mining industry seriously hopes to improve stope productivity it must start by measuring the basic variables in existing systems. Elaborating somewhat on the previous paragraph, there also seems to be a tremendous gap between the present study-and its predecessors-and the prospect of gainfully using the information so carefully garnered by the authors. It would be reassuring to hear from the authors that their work on the physiological aspects is being integrated in some master plan for increasing productivity of manual labour. This I fear is not the case, and if productivity has changed at all in recent years I would hazard a guess that the change has been brought about by random factors rather than by systematic engineering design. The Human Sciences Laboratory has worked extensively in stopes in the past, and possibly the time has come when it should widen the ambit of its operations to include engineering-type analyses of cleaning systems, with particular emphasis on the economics of rapid cleaning by manual labour. Perhaps experiments could be conducted with stakhanovite-type gangs consisting of men selected for their high maximum oxygen intake and superior motivation; these men might be offered special incentives in the shape of extra pay

In 1994, Nkana smelter commissioned a Multimillion US$ Dollar Chilean Teniente converter (CT) in its operations in order to improve its smelting technological base. The main objective was to reduce the overall smelting energy costs and increase the sulfur capture for sulphuric acid production to support the company?s leaching operations at Nchanga Tailings Leach Plant. A decade of CT operations have since ensured following its installation and startup. This paper provides a Technical and Operational Audit of the performance of the CT in the first 10 years of its operations at Nkana smelter.

Hydrometallurgical processing of complex ores and concentrates is becoming increasingly important as the mining and metallurgical industry seeks to exploit mineral deposits that are difficult to treat using conventional mineral processing and pyrometallurgical technologies. Mineral processing is often challenged by the difficulty or inability to separate valuable minerals into marketable concentrates. Hydrometallurgical processing, using selective leaching technology, can often ?chemically beneficiate? such difficult deposits. Pyrometallurgical treatment of base metal concentrates is capital intensive and subject to ever more stringent environmental control. Hydrometallurgical processing is generally lower in capital cost for an equivalent metal production rate and avoids the gas and dust issues associated with pyrometallurgical processing. The possibility of by-product recovery may also increase with hydrometallurgical treatment. Two examples of new technology or flowsheet development for treatment of complex ores and concentrates are used as illustration. These include the El Boleo process of Baja Mining for recovery of copper, cobalt, zinc and manganese from a complex clayey ore and the PLATSOL? process for recovery of copper, nickel, cobalt, platinum, palladium and gold from a bulk sulphide concentrate.

All mining and milling complexes can, within limits, operate at a variety of production rates. Factors of economic importance that are affected by production rates are costs per unit production, recovery and product grade. Once the relationship between the production rate and cost is established, dynamic programming techniques can be used to define the optimum production schedule (that is, the production schedule that maximizes the present worth of the operation) for the life of the deposit. In general, assuming that the capacity and efficiency of the physical plant remain unchanged throughout the life of the deposit, the optimum production rate is not constant for the life of the deposit, but declines gradually as the deposit is being exhausted.

The modern mining industry is increasingly being tasked to comply with various legal, industry and social prerequisites. In addition to complying with these, the mining industry is further expected to effectively report on their compliance. Although there are many models that aid the mining industry in compliance and reporting, it is perhaps opportune for a new model to be introduced. The Compliance Spindle is postulated as a new and alternative model which is easy to understand and has the possibility of implementation in South Africa and other jurisdictions as well. The Compliance Spindle is also an effective tool to educate future compliance officers. The new model provides for all aspects of compliance and reporting and can be easily modified to take account of new developments in the mining compliance and reporting arena.
