Ash fusion temperature is the temperature at which the mineral matter in coal begins to soften, flow and fuse. It is an important parameter relating to coal utilization. Optimum ash fusion temperatures derived from coal in the Witbank Coalfield region are approximately 1400°C, and higher, although temperatures above1300°C may be deemed acceptable. This study attempted to determine which factors, mineralogical or inorganic-chemical, influence variations in the ash fusion temperatures in certain coals. Coal was sampled from the Number 2 coal seam at opencast and underground workings at New Clydesdale Colliery, Witbank Coalfield, South Africa. The samples represented known low and high ash fusion temperature coal. Analyses performed included proximate analyses, calorific value determination, percentage sulphur, ash fusion temperatures, ash analyses (composition of ash), X-ray diffraction, scanning electron microscopy and petrographic studies. Results show that although a complex relationship exists between ash fusion temperature and the various geological and coal parameters, some positive correlative results were obtained. These indicate a possible relationship between low ash fusion temperatures and i) finer size fractions, ii) an increase in iron content present in the form of pyrite and iii) the form in which pyrite is present, namely cleats. High ash fusion temperatures tend to correlate with i) the absence of pyrite or ii) pyrite present as framboids.

In a gravity separation device, particle shape, size and density all play a role. The combination of these determines where each individual particle reports to in the viscous fluid, where particle crowding (solids to water ratio) also plays a role. To understand the performance of gravity separation devices in the heavy mineral industry, these particle characteristics need to be measured. There are various challenges in analysing particle density and particle size simultaneously for the purpose of quantifying gravity separator performance, not to mention particle shape. These analytical challenges include the high cost of high-density sink-float fractionation, toxicity of high-density sink-float media, inability of sink-float media to fractionate at densities greater than 4.0 g/cm3, and the time-intensive nature of these fractionations. The use of the detailed particle-by-particle output from Qemscan® particle mineral analyses (PMA) as a fast and cost-effective alternative is evaluated. The size and density outputs from the Qemscan® were employed to characterize the performance of a heavy mineral spiral concentrator as an example. A South African gold mining rock-related fatal accident database has been analysed in order to determine rock-related fatality trends in the gold mining industry over the period 1990 to 1998. This analysis was extended further to include some of the individual reefs mined and focused particularly on the Carbon Leader Reef, the Ventersdorp Contact Reef, the Vaal Reef and the Basal Reef. Rock-related accident locations are also presented. A stope rock-related risk is proposed, where the fatality rate in terms of rock-related fatalities per million square metres mined for the gold mining industry as a whole is compared to individual reefs, allowing a stope rock-related risk to be attributed to the individual reef. This comparison is extended further by removing the contribution by the reef being evaluated from the industry data, thereby allowing this reef to be directly compared to the rest of the industry with respect to a stope rock-related risk.

The Palabora open pit is scheduled to cease operations in 2002. While the ore body continues below the bottom of the final pit shell, the stripping ratio precludes further economic open pit mining. Palabora Mining Company has investigated various means of continuing copper production, and has determined that an underground mine is the best solution. Board approval to commence construction of the mine has been granted and shaft sinking is underway. First production is planned for the year 2000 and full production of 30 000 t/d will be achieved by the end of the year 2002. [ ] Mechanised block caving will be the mining method employed at Palabora. The cave will be initiated by excavating a thin horizontal slice known as the undercut. Removal of the undercut will induce stresses which cause the rockmass overhead to fracture. Fractured rock will gravitate through drawbells to drawpoints on the production level, and be loaded by LHDs for transport to crushers.

High-pressure waterjet technology is proposed as an alternative tool for selective underground mining of high-grade ore sections in stratiform orebodies showing a preferred ?bottom? or ?top? enrichment such as the Witwatersrand reefs and the Bushveld Complex platiniferous reefs. This technique, utilizing known mining technology together with more advanced machinery and additives as used in industrial and cleaning applications, may lead to an increased life-of-mine (LOM) for mining operations. A series of experiments was successfully carried out in a laboratory on Witwatersrand quartzite material, indicating acceptable cutting performance. Mining volumes by selectively cutting of reef portions are considered to be comparable to traditional drilling and blasting. Economic advantages of waterjet mining include energy savings due to the lower quantity of gangue rock to be hoisted to surface, as well as savings by a decrease in the usage of blasting materials. Capital expenditure of waterjet cutting, if applied on a broad scale, could be lower in the long term than that of conventional drilling and blasting methods. Mining by the application of high-pressure waterjet technology could become a competitive ?green technology? improving the economics and safety of labour-intensive mining operations. This paper suggests that waterjet cutting at an industrial scale can become a routine hard-rock mining technique in the future. Surface defects on continuously cast slabs require treatment by grinding. This extra phase in the process causes lower throughput of final product and extra energy costs. The elimination of slab treatment after casting implies that slabs can be direct rolled or hot charged, resulting in higher throughput and lower energy costs. To increase the number of slabs that can be direct rolled or hot charged, defects have to be predicted before a slab has completed the casting process. Transversal and longitudinal cracking, casting powder entrapment and other inclusions, bleeders, deep and uneven oscillation marks, stop marks and depressions are the defects thatare considered for prediction. A structure with two models is proposed. The first model describes the effect of mould level, water inlet temperature and casting speed (MV?manipulated variables) on 38 thermocouple temperatures (IV?intermediate variable). Casting speed is a manipulated variable while mould level and water inlet temperature are treated as measured disturbances. This model is known as the MV to IV model, and is used to control the occurrence of defects. The second model describes the effect of the thermocouple temperatures on the defects at different positions and locations on the slabs (OV?output variables). This model is known as the IV to OV model and is the predictor of defects. The models are determined using time-series methods in the form of auto regression with exogenous input using data of approximately 500 slabs cast over a period of 6 months. The models are validated using plant data from 44 slabs gathered three years later, with good results. As an example, published results give a sensitivity and specificity of 61.5 per cent and 75 per cent respectively for longitudinal cracks on validation data, while the presented method gives 63.6 per cent and 93.5 percent, respectively. The IV to OV model is used in an inversion to determine the optimal thermocouple temperatures for each slab width. Common practice in mineral resource estimation consists of partitioning the orebody into several domains defined by grade intervals, prior to the geostatistical modelling and estimation/simulation at unsampled locations. This paper shows the pitfalls of grade domaining through a case study in which we compare the performance of several estimation schemes and demonstrate that the use of domains defined by grade cut-offs implies a deterioration of the resource estimates, mainly in what refers to precision and conditional bias. Then, several conceptual limitations of the grade domaining approach are stressed, in particular the fact that it does not account for the spatial dependency between adjacent domains and for the uncertainty in the domain boundaries. Also, this approach is shown to be sensitive to the cut-offs that define the domains, to provoke artifacts in the kriging maps, histograms and scatter grams between true and estimated grades, and to lower the kriging variance, a feature that may impact the mineral resource classification. An alternative approach is finally proposed to overcome these limitations, based on a stochastic modelling of the grade domains and a co-kriging of the grades using information from all the domains. Three electric arc furnaces (EAFs) were constructed by Union Carbide at Tubatse Ferrochrome (TFC) in1975. This plant was expanded to four furnaces at the East Plant in 1985 and the gas cleaning system was enlarged without taking flow dynamics into consideration. In order to improve competitiveness, TFC has increased furnace capacity, partially substituted coal for coke, and changed the charge mix. These changes increase the heat and dust load into the air pollution control (APC) system. TFC embarked on a project to improve the APC capacity by: ?Quantifying the required off-gas capacity ?Optimising the aerodynamic flow through the system by means of Computational Fluid Dynamics (CFD) ?Converting the old Brandt Koyo top entry baghouses to bottom entry ?Upgrading the cleaning system ?Installing Gore-tex® ePTFE membrane filter bags The estimation of required off-gas capacity is traditionally done by rule-of-thumb methods such as specific extraction. A more elegant evaluation method was developed for simulating the effects of changes in charge mix on the furnace reaction gas volume and the APC system. Reaction gases are calculated by modelling the reactions taking place in the furnace and off-gas volumes are compared to both fan and baghouse capacity. This enables identification of bottle-necks in the off-gas system. CFD techniques were utilized to evaluate geometric imbalances and propose solutions to ensure optimal use of off-gas capacity. The system modifications were completed over several months and the modified equipment went into service in May2006.

Dense-medium beneficiation of fine (minus 0.5 mm) coal is not a new concept and has been used in South Africa previously. The dense-medium fine coal plant at Greenside Colliery operated for almost 18 years and, despite proving a difficult plant to operate, did succeed in producing a fine coal product with a low ash content of 7%. No other beneficiation process available could achieve this. Dense-medium beneficiation of fine coal was also used in other countries, of which the plants at Homer City in the USA and Curragh in Australia were the best known. The first application of dense-medium cleaning of fine coal was, however, at the Tertre plant in Belgium1. This plant was built in 1957. About nine years later, a second fine coal dense-medium plant was built at the Winterslag Mine, also in Belgium. According to reports, this plant operated satisfactorily for a period of some 17 years.

The accident at Unit No. 2 of the Three Mile Island nuclear reactor (TMI-2) on 28 March 1979 was the worst nuclear accident in US history and crippled the nuclear industry. An international Vessel Investigation Project was formed to assess the integrity of the vessel. However, it was not possible to remove specimens from the lower head until January?March 1990. Fourteen of the fifteen specimens removed by electrical discharge machining were from under the debris pile that accumulated on the lower head due to melting of approximately 19 000 kg (45%) of the core. Specimens were previously cut from the lower head of a cancelled reactor of very similar size and design destined for Midland, Michigan. These specimens were subjected to controlled heating cycles with peak temperatures from 800°C to 1100°C for periods of 1 to 100 minutes. The initial study qualitatively compared the structures in the 15 specimens from TMI-2 to the control specimens from the Midland lower head. The writer used the same specimens and employed microindentation hardness traverses, electron microprobe analysis, and selective etching followed by quantitative metallography (by image analysis) to obtain a far more detailed description of the thermal exposure experienced.

"Occupational noise-induced hearing loss (ONIHL) is classified as the leading work-related disability in the mining industry. ONIHL has a negative impact, on not only the health and occupational productivity of affected individuals, but arguably also on the country’s mining industry and economy. Hearing conservation programmes (HCPs) are an effective strategy in the management of ONIHL. However, current literature indicates that HCPs are not achieving the anticipated and desired outcomes in the South African mining sector despite the efforts focused on the management of ONIHL. Therefore, the purpose of this study is to propose the use of a feedback-based noise monitoring model as a tool for monitoring and managing ONIHL in the South Africa’s mining sector. This model is a basic static feedback model with practical applications such as estimating, monitoring. and providing quantitative information to aid miners, mining administrators, and policy-makers in decision-making around HCPs. Additionally, the model could form part of an early intervention and management strategy for ONIHL in the workplace. The strength of this model, although currently static, is that it encompasses all the pillars of HCPs and takes into account the policies concerned with the management of ONIHL in the mining sector. IntroductionHazardous noise levels (above 85 dBA) in the workplace place exposed employees at risk of developing a disabling occupational noise-induced hearing loss (ONIHL). ONIHL is the ‘partial or complete hearing loss in one or both ears as a result of one’s employment’ (Nandi and Dhatrak, 2008, p. 1). This type of hearing loss develops gradually as a result of being exposed to continuous or intermittent high levels of noise over a long period of time (McBride, 2004; Patel et al., 2010; Rappaport and Provencal, 2001). A hearing threshold below 40 dBs is classified as a disabling hearing loss (Yadav et al., 2015), resulting in a hidden condition that does not readily manifest itself (Tye-Murray, 2009, p. 3). Dugan (2003) describes disabling hearing loss as the ‘most prevalent, least recognized and least understood physical disability’, while Copley and Frederichs (2010) and Hermanus (2007) argue that permanent disabling hearing loss is a major contributor to the global burden of disease on individuals, families, communities, and countries."

TauTona Mine (the renamed Western Deep Levels East) is using a longwall mining method with stability pillars to extract the Carbon Leader Reef at a depth ranging from 2097 metres to 3456 metres below surface. Seismic activity and the complexity and hazards associated with negotiating geological features at great depth pose the most severe hazard to deep level gold mining in South Africa. It impacts negatively on safety and the profitability of the mining. The critical success factors in longwalling at depth are: ?Sound mining strategies and face shape control ?Ensuring follow behind development infrastructure is kept up to date ?Support system design as a strategy to effectively limit the serious effects of damaging seismicity. This paper describes the following: ?Implementation of the required mining strategies ?The evolution of a new stope support system and problems associated with its development and implementation. How this support system was adapted for the successful negotiation of major geological features with known seismic potential and problems encountered ?Current initiatives to optimize follow behind development infrastructure ?Current initiatives in designing a new gully support system and problems experienced with its development and implementation. Finally, this paper will deal with the way forward, briefly covering areas like the above-mentioned gully support system, the proposed phased introduction of technology, and the use of alternative mining layouts.

South Africa and Australia are the biggest suppliers of zircon sand to the international zirconium industry. However neither South Africa nor Australia is well known for zircon beneficiation. Geratech Zirconium Beneficiation Ltd (GZB) continued with additional research on sodium hydroxide (NaOH) cracking of zircon sand during 2002-2003. In 2003 GZB started extracting zirconium from zircon sand by means of NaOH cracking on a commercial scale. Experience has shown that temperature profile and atmospheric control inside the furnace is crucial for the beneficiation of zircon sand. Silica carryover to zirconium chemicals could result if a high temperature is used. Once the sodium silicate is extracted from the sodium zirconate and dissolved in hydrochloric acid, two distinct routes can be followed to precipitate various zirconium chemicals. The most common route is to precipitate zirconium oxychloride crystals (ZOC), with subsequent purification from all contaminants (crystal route). Less known is the process (liquid route) that involves the direct precipitation of zirconium basic sulphate (ZBS). This route will yield a less pure product, with contaminants such as silica and titanium. An important factor in this route is the prevention of silica gel formation, which could hamper final product filtration. For applications like paint drying (zirconium octoate) or antiperspirants (zirconium hydroxychloride) low levels of contaminants have no effect on the final product. The advantage of the liquid route is fewer production stages compared to the crystal route. The disadvantage of the liquid route is that the market for the products will be significantly smaller. The optimum solution could be a plant design that could cater for both routes. Another example of an application of zirconium chemicals is the use of ammonium zirconium carbonate (AZC) in the paper industry. Zirconium basic carbonate (ZBC) is dissolved in ammonium carbonate to produce AZC solution. AZC is used mainly in European countries in the paper industry. For example, carton boxes were initially produced with formaldehyde as the binder, however, it has now been replaced with AZC since formaldehyde is considered toxic. AZC reacts with the cellulose fibres in the paper to act as the binder. The resulting product is not toxic, and printing ink dries very quickly due to the porous paper structure. Other applications of zirconium chemicals involve the use of acid zirconium sulphate tetrahydrate (AZST), zirconium orthosulphate (ZOS), potassium zirconium carbonate (KZC), and zirconium hydrous oxide (ZHO). Fluoride-based zirconium chemicals like zirconium tetra-fluoride (ZrF4) and hexafluoro-zirconic acid (H2ZrF6) are used in the aluminium industry. Zirconium oxide (Zr02) can be produced from any of the abovementioned precipitated chemicals via a high-temperature decomposition process. The physical properties of such oxides can differ tremendously, depending on the final application. The fired density of sanitaryware is typically 5.8 g/cm3, compared to milling media at >6.1 g/cm3. The required fired density is achieved by controlling the precipitation and decomposition conditions for these two oxides. The same applies to stabilized and mixed oxides, for example where zirconium oxide acts as an oxygen carrier in fuel cells.

In this study, effects of the inert constituents, such as ash, and the effect of blending coals with differing rank and composition on the plasticity of coal blends were investigated. The reference coal originated from the Zonguldak region, in the north-west part of Turkey. Firstly, the effect of coal ash on the plasticity of Zonguldak coal was determined. Secondly, the relationship between the plastic properties of the individual coals and those of the blended coals were identified. Some important relations were found, related to the characteristics of the individual coals. Ultimately, the manner in which the plasticity of Zonguldak coal was affected by blending with low volatile coals was investigated. Keywords: coal blending, coal plasticity, coke, fluidity, rank.

Since the first IMPC took place in London in 1952 there have been many developments in our understanding of flotation, both in terms of chemical and physical factors influencing the process. Many of these developments have been captured in the proceedings of thirty congresses that have taken place since that first event, as well as in numerous journal papers and special volumes dedicated to flotation. This paper attempts to highlight the individual contributions which many eminent researchers and engineers have made over the past 70 years towards extending our understanding of, especially, the effects of chemical factors on flotation. Although the focus is mainly on more fundamental aspects, it seems that the ‘pull’ of practice has often preceded the ‘push’ from laboratory-based research. As the fundamental understanding of the role of chemical factors on flotation continues to be developed, the major challenge remains to transfer this knowledge effectively into the domain of operations of this profoundly complex process.

Gravity-driven rock falls account for a large proportion of all fatalities and injuries in underground mines. Potentially unstable blocks of rock are found in the hanging wall of excavations, which may be delineated by natural joints or stress fractures. These blocks, referred to as keyblocks, will fail if their weight exceeds the support capacity or if they are located between support units. This paper describes a computer program which simulates blocks in the hanging wall of an excavation based on measured properties of fractures and joints. Keyblocks are identified and placed at random locations in a predefined excavation. The keyblocks are tested against the support to determine whether they fail the support, drop out between the support or are stable. By repeating the procedure several thousand times, statistics of the probability of failure of the keyblocks are obtained. This approach allows the relative hazard associated with different types of support or excavation orientations to be obtained. It is concluded that a probabilistic approach is suitable for the evaluation of supports effectiveness in situations where large numbers of discontinuities or stress fractures are exposed in excavations.

Shotcrete has become a strategic component of support in underground mines. The ductility of reinforced shotcrete makes it a safe and economic means of surface support under adverse static and dynamic loads. The ability of ductile shotcrete to sustain load at large deflections enables excavations in squeezing conditions to be stabilized and the safety in excavations subject to rock bursting, to be assured. A Shotcrete Working Group was formed to find the configurations of fibre reinforcement that would give shotcrete the same ductility as when reinforced with mesh. Beams and panels reinforced with various types and lengths of fibre were accordingly tested. A single mix design consisting of river sand, ordinary Portland cement, fly ash, condensed silica fume and gunite dust and segregation suppressant was used. Steel and polypropylene fibre varying in length from 25 to 50 mm were used in nominal contents of 5 % and 0.5% by mass respectively. Beams, panels and control specimens were shot into specially made formers. Suitable mixing procedures were developed for the different types of fibre. The test specimens were shot in a semi-dry mix process. The shotcrete was cured until tested 28 days after shooting. The fibre contents and uniaxial compressive and Brazilian tensile strengths of the shotcrete were determined from the control specimens. The beams and panels were tested in bending in specially manufactured test rigs. The beams were examined for simple supports and fixed ends. The panels were fixed in a manner that simulated underground conditions and were loaded statically under uniform pressure. The beams were loaded and the corresponding deflections measured up to failure. The panels were loaded up to mid-span deflections of 150 mm. The results are presented in the form of load-deflection graphs. The peak loads and ultimate deflections for the fixed end beams were considerably larger than for the simply supported beams for the various types of fibre considered. None of the beams tested, however, were able to sustain load at relatively constant value beyond the peak load. The panel tests showed that 40 mm and 50 mm long steel fibre and 30 mm, 40 mm and 50 mm long monofilament polypropylene fibre reinforcement gave shotcrete the same ductility as mesh.

Laser metal deposition (LMD) is an additive manufacturing technique whereby a stream of metal powder is consolidated by a focused laser beam on the surface of a substrate or engineering component. The interaction zone between the laser beam and powder particles is scanned superficially, generating tracks of deposited material. The tracks are overlapped in a deposition strategy in accordance with slices of a CAD model. Successive layers of material are built up to fabricate a near net shape part. In this work, the technique is used to fabricate metal matrix composites (MMCs) by using an elementally blended feedstock combining metal and ceramic powders in the melt pool, which melt and solidify to create the required morphology. Ti6Al4V + TiC MMCs were produced with 10, 20, and 30 vol.% reinforcing ceramic, and Zr + TiC MMCs were fabricated with 10, 20, and 30 vol.% TiC. The deposited thin walls were analysed using optical microscopy, scanning electron microscopy (SEM) with energy dispersive spectroscopy (EDS), and indentation testing. In both systems, the analysis revealed the presence of partially melted TiC particles embedded in the metal matrix along with fine dendrites of re-solidified ceramic. The dendritic structures in the Ti-based composites were confirmed as TiC, whereas in the Zr-based composite the Zr metal reacts with theTiC to form ZrC, leaving Ti in solid solution. Both the MMCs show an increase in microhardness with increasing ceramic (carbide)content, reaching a peak HV0.1 value of 500 in the Zr- based MMC and HV0.1 of 550 in the Ti based MMC.

Having agreed to perform this task, I naturally started to wonder what on earth I was going to talk about, and on reviewing the literature I was surprised at how little I knew and how much I?d forgotten about the origins of this industry. For example: ?I?d forgotten that the Chinese invented black powder at least 1 000 years ago, back in the 10th century (although some say this invention occurred 2 000years ago). ?I didn?t know that Roger Bacon was the first person in the Western World to give exact directions for the making of gunpowder in 1242 and to understand its potential. Pepper?s Playbook of Metals quotes:?...above all, he is named as the discoverer of gun-powder, a material which has brought more wonderful changes in the great family of man than the most potent elixir that could have been devised to prolong life?.
