The steel market is experiencing a difficult conjuncture: on the one hand steel producers minimize their investments while optimizing their over- production, on the other hand suppliers reduce their internal human resources and capacity in order to overcome the instability of the new era. A return to the steel production levels of the past is not expected in the short term. Research, development and plant concept optimization is one recipe to drive the future of the steel business. This article describes a new concept for a VOD plant developed as a result of thorough investigation and assessment of all possible solutions. A joint and tight cooperation with the final customer was necessary to reaching important results. This article consists of the contributions from the plant suppliers in terms of their experience and feedback, as well as the final user’s. The final customer, voestalpine Giesserei Linz GmbH, and the plant supplier, Primetals Technologies, are both worldwide players and highly focused on reaching best quality and innovation.

Abstract Usiminas Steel Plant in Ipatinga installed an accelerated cooling device named CLC (Continuous On-Line Control) in 2010, enabling it to supply steels produced by TMCP (Thermo Mechanical Control Process) technology. This technology complements the TMCR (Thermo Mechanical Control Rolling), with the inclusion of the accelerated cooling process after controlled rolling. There are various gains in terms of quality and productivity associated to the application of such technology. However, the flatness control for API steel becomes crucial because large thermal stresses may be generated due to thermal heterogeneity during the fast cooling when the austenite phase decomposes mostly into ferrite and bainite. In literature, there is lack of knowledge regarding a full understanding of the relation among cooling conditions and plate flatness. Therefore, this work has focused on the effect of the cooling strategy for API steels, aiming at optimizing flatness and keeping the mechanical properties within the specified ranges. The starting point was dilatometer simulation, where cooling conditions such as start cooling temperature, SCT, finish rolling temperature, FRT, and cooling rate, CR, were changed in order to evaluate their effect on microstructure. Those laboratory conditions supposed to give the best results were transposed to industrial scale, so as to produce experimental lots of plates with five different cooling strategies. It was shown the possibility to find a cooling profile that guarantees the balance between mechanical properties and flatness requirements. The definition of the chemical specification at multiple steps of the steelmaking process is very common in the industry. Among all elements and compounds, the Sulphur content has a special control over several stages, from the coal blend to the final products. Coke, iron and steelmaking specialists usually agree on a static specification for each intermediate product according to their local operation capacity and production cost. However, local decisions have major impacts on the whole production chain and many global factors should be considered in order to make the best decision. In this study, we will exemplify focusing on Sulphur content concepts and techniques that could be applied to many decisions in an integrated carbon steel plant. The variation of coal and coke prices, the desulphurization cost and time, the processes operating points, the hot metal rate at converters, prices and demands of low and ultra-low Sulphur steel grades are some of the integrated factors that are usually disregarded during the specification process. Mathematical modeling presents itself as a proper option into dealing with all the complexity that emerges from integrating all these processes' trade-offs and decisions. This study presents the results of a mathematical model that encompasses economic, thermal, chemical, and mass balances, physical quality of materials and productivity constraints of all processes of a hypothetical integrated carbon steel plant. It optimizes the iron and steelmaking process on a global and unique objective, dynamically defining targets for product quality to achieve the lowest steel production cost. This study details multiple market-plant scenarios in order to compare economic and operating results of a static vs dynamic specification practice.

Super duplex stainless steel presents a biphasic structure composed by ferrite and austenite with different characteristics and properties. In the micromilling process the cutting edge radius has similar dimensions to the grain size. The biphasic structure found in this material could influence on the cutting tool life and the surface integrity of the workpiece. Due to its low machinability, caused by high hardening level and low thermal conductivity, the process can produce built-up edge and high surface roughness (Ra). In this work it is performed an experimental study of the micromilling of super duplex UNS 32750 and the influence of the cutting speed (Vc) and feed per tooth (fz) on the surface integrity and tool wear. The design of experiments considered two levels and three replicates. Results indicate the increase of roughness for bigger feed per tooth, small influence of the cutting parameters on the burr formation. The tool presented flank wear after the experiments.

Electromagnetic based (EM) sensor technology has been shown to detect changes in the magnetic permeability of steel strip travelling down the run out table after rolling. Measuring below the Curie temperature, these changes can be interpreted in terms of the phase transformation from austenite (paramagnetic) to ferrite (ferromagnetic). These real time measurements provide a detailed insight into the changes in the structure at high temperature providing the steel producer with feedback on quality control, product consistency and product development. However unlike mill microstructure models, the sensor measurement provides a point reading at a distance through the cooling course. To map the transformation in more detail, a sensor array is required along the length of the Run Out Table i.e. to measure points on the austenite to ferrite transformation curve. This paper describes the process and metallurgical factors that should be considered in the optimum design of a sensor array, i.e. the number and location of the sensor heads. Examples of cooling strategies for different steel grades e.g. low carbon, structural and dual phase steels are used to demonstrate the importance of sensor location. In addition, the effect of variability within typical industrial parameters e.g. cooling speed, on the sensitivity of sensor output and location will be considered.

This experience has allowed SMS Group to intimately understand the advantages and disadvantages of each design. The most vital component of the continuous caster is the mold copper design, as it has the most influence over the ability to cast a quality product. Updating to a modern copper design is less complicated than most steel producers think and the benefits are significant. Premium mold coatings such as UniGuard® and NanoGuard® allow casters to guard against exposed copper and wear while producing quality products for record campaign lengths.

The demand for increasing energy efficiency and CO2 reduction is one of the global megatrends of our time. Although the steel industry suffers from a volatile economic environment, the steel plants are interested to find opportunities for sustainable cost reduction and put efforts into healthy solutions for the environmental. Integrated steel plants are trying to cut electrical power and energy costs as these are among the biggest cost factors that can be influenced and taking all the advantages they can. For the integrated iron and steel making route the interaction of waste energy utilization along with process energy demand, natural and metallurgical gases, steam and heating systems as well as power generation has to be considered. Potential energy sources, such as sinter plant, basic oxygen furnace (BOF) cooling stack or reheating furnaces are considered in order to elaborate an integrated energy concept. Especially electric power generation is an attractive option for steel plant operators since it can easily be connected to the existing power grid of the steel plant. When direct local use of waste heat is limited, the best option is to convert it to mechanical/electrical power with a Rankine Cycle. A stand-alone system, compact design with minimum operational costs in order to fit into the existing steel plant layout, are the main requirements of such units. The objective of this paper is to demonstrate economic feasible opportunities for energy recovery for sinter cooler and basic oxygen furnace with focus on electric power generation via ORC modules taking at the same time advantages of CO2 reduction by utilizing waste heat from the process. Furthermore typical arrangements and layouts of such solutions as well as basic economic calculations will be presented in the paper.

A customized version of the Microsim-PM software for one Steckel rolling mill was built and adapted for specific mill parameters. The focus of this study is to use this model, which predicts the austenite grain size distribution evolution during rolling, to understand and quantify metallurgical issues happening during hot rolling. This will allow the steel mill to optimize the rolling process and chemical composition before the first industrial trial. Materials rolled for final thicknesses of 4.75, 6.30 and 12.5 mm of a carbon manganese steel and a microalloyed steel were selected to tailor the equations used by the model and to accurately reproduce the reality of the Steckel mill. This paper analyses the results from the customized model and compares them to mill data and final microstructure. Measured and predicted Mean Flow Stress (MFS) values are compared. After rolling, the material is subjected to accelerated cooling using laminar cooling. These cooling curves obtained from mill data are also considered to analyze the final microstructure characterized for all the cases using EBSD. The quantification of the microstructure allows for a better understanding of the relationship between chemical composition, process parameters and mechanical properties.
