Rock fall accidents continue to be the main cause of fatal and serious injuries in the mining industry. Although there has been an improvement in the FOG (falls of ground) related fatal and serious injuries over the past few years, the rate is still too high. New technology has made it possible to reduce this rate significantly. FOG accidents imply failure of the support system or the design of the support system in use. In this paper we deal with the latest technology available to assist the mines to reduce the rates of FOG related injuries and fatalities.

Modern industrial processes undergo frequent process state shifts due to changes in demand, feedstock or maintenance operations. Multimodal continuous process monitoring is therefore required for effective plant operation. Steady state analysis is a key component in effective multimodal monitoring. Various issues still remain in determining the starting and ending times of transition states. High dimensionality of process data is a characteristic that makes it difficult to select variables to consider when conducting steady state analysis. In order to address these problems, steady state detection on the principal component space is proposed. First, data undergoes principle component analysis to reduce dimensionality, then existing multivariate steady state detection algorithms are applied on the principle component scores. A novel algorithm, threshold PCA-SSD, is proposed and compared to an existing technique for steady state detection. Rotary kilns are used for a variety of mineral processing operations. Hatch makes use of a kiln model developed from first principles to evaluate designs for its clients. This tool has been applied to a variety of pyrometallurgical applications. This paper illustrates the application of numerical optimization techniques in combination with the kiln model in the interrogation of a generic iron-ore reduction process. The fundamental modelling concepts are explained, followed by a description of the optimization approach. The results show how the combination of the two methods, with modern computing power, can generate a large number of viable design and operating candidates.

Recovery of a chromite concentrate from UG2 flotation tailings streams, of a grade suitable for further pyrometallurgical treatment for the production of ferrochrome, has certain specific challenges not only by virtue of the decoupled nature of the primary PGM recovery process and secondary gravity based chromite recovery circuits, but also because of intrinsic variations in the nature of the ore and its mineral composition. Variability in the ore, together with upstream process dynamics, creates a challenging environment in which to achieve optimal recovery of a gravity concentrate with accurate grade control. This paper examines certain inter-relational aspects between the ore gangue and chromite mineral types, the influence of the primary PGM extraction circuit and secondary chromite extraction activity as applied specifically to UG2 ore against a background of actual plant experiences and circuit configurations applied in order achieve a suitable quality of chromite concentrate.

Commencing with the Pre-Feasibility Study (PFS) conclusions, the Orapa 3 process design evolved through a phase of value-engineering studies. An overall re-evaluation of the originally proposed process design was necessary both in order to address the interim increase in target throughput from 9.8 Mtpa to 12 Mtpa as well as to increase capital efficiency. In the interests of clarity, the PFS process design for Orapa 3 has been omitted from this paper, as it is no longer relevant. Recognition is however due to those engaged in earlier phases of the Orapa 3 project with respect to fundamental mass-balancing modelling; and ore and diamond characterization, which fanned the basis for the process design that has evolved from feasibility study activities.

The grinding circuit can be one of the most important mineral processing circuits in plants. Along with the application of large-scale milling machines, the design and optimisation of the operation strategy for grinding circuits is more complicated. An in-house grinding process simulation tool was developed to mass balance, model fit and simulate crushing, grinding and classification circuits. An industrial grinding and classification circuit in a copper mine was modelled, and the modelling parameters were verified by a particular group of plant survey data. To justify the prediction ability of the fitted models, the model predictions under different operation conditions were compared with another group of plant survey data. Then the model predicted the effects on the circuit of changing operating conditions. Circuit analysis of the comminution process for water feed to a SAG mill, water feed to sump, the rolling speed of a SAG mill and the percentage of ball filling in a SAG mill was put into practise, based on the simulation results. The simulation results can be used to help plant operators understand the features of the comminution process and may help to build a knowledge library for process control. Flotation concentrate originating from the Asarel-Medet porphyry copper mining and processing complex in Bulgaria has been subjected to regrinding using a Ro-Star mill; the effects of which on the downstream metallurgical behaviour are discussed. Particularly the effect on the liberation degree was studied through an optical microscopy and MLA-SEM automated mineralogy. On the other hand, copper selective flotation of the reground bulk concentrate was realised to evaluate the anticipated metallurgical improvement. Process parameters such as involvement of prior hydrocycloning and variation of collector dosage have been evaluated. Within a two-minute residence time inside the Ro-Star mill, an improved liberation degree of the copper bearing minerals has been observed. As a consequence, enhanced copper recovery and selectivity against pyrite was noted. It has been found that in order to guarantee efficient flotation of the resulting ultrafine particles, a modified flotation regime (i.e. changing collector suite and dosages) should be followed. Flotation is a complex physical chemical process in which flotation reagents play a vital role in valuable minerals recovery and concentrate grades. This study examines the performance of new generation AECI Mining Chemicals (previously named Senmin) collectors. They were developed to enhance the valuable minerals recovery and flotation selectivity by tailoring the collectors to target specific valuable mineral species present in an ore and thus create added value for concentrators treating PGM ores. The case study was conducted on a Platreef ore, where batch flotation tests were performed and the concentrates were mineralogically characterised for PGE and BMS using QEMSCAN. Further batch flotation testwork was conducted on Merensky and UG2 ores from various localities in South Africa to confirm the trends observed for Platreef ore. The results have shown that there is a strong correlation between PGE mineral type and AECI Mining Chemicals collector type - clearly demonstrating that one reagent type does not fit all flotation applications. "Coal pillars are prone to scaling over time, and are progressively reduced in size and consequently subjected to increased load and reduced strength. The effective factor of safety therefore reduces. Databases of failed and stable pillars cannot, therefore, be regarded as definitive.More than a decade has passed since the first attempt to predict the lifespan of pillars. This paper presents a review based on the new database and pillar strength equations. The methodology for the analysis is based on the fact that pillars scale. The ultimate safety factor (defined as the ratio between strength and load at the time of failure) is derived, followed by an estimate of the rate of pillar scaling, which results in an estimate of the expected time of failure.It is suggested that the predicted lifespan should not be used as an absolute indicator of expected pillar life, but rather as an index – the pillar life index (PLI) – to complement the safety factor and related probability of failure when evaluating pillar stability. A pillar with a predicted lifespan of less than 500 years would be regarded as being in danger of imminent collapse, while a lifespan of at least 1 000 years should be required for long-term purposes.The differences between this analysis and that published in 2003 constitute a strong case for regular reviews of all the empirically based stability indicators, namely the safety factor, probability of failure, and the PLI. Reviews at 10 year intervals appear to be required.The constants in the proposed method are valid only for the Witbank No. 1, 2 and 4 seams and the Highveld No. 2 and 4 seams.IntroductionIt is well known that over time, coal pillars are prone to scaling, and thus are progressively reduced in size and consequently subjected to increased load and reduced strength. In fact, scrutiny of the database of failed pillars indicates that failure occurred after periods ranging from 2 to 49 years, and not immediately after mining.The factor of safety for pillars at the time of failure is not the same as that immediately after mining. The concept of the safety factor is based on the pillar strength obtained by statistical analysis of pillar dimensions immediately, or within a month after mining, when the surveys are conducted. Strictly speaking, the safety factor as commonly used is valid only immediately after mining, and it continues to reduce thereafter. The ideal situation would be to base analyses of pillar strength on pillar dimensions at the time of failure, but that is simply not possible because the real dimensions cannot be measured at that time."

Zincor operates four Lurgi fluidized-bed roasters at its roast-leach-electrowin refinery in Springs, South Africa. In 2006, Zincor?s four roasters had reached ages ranging between 26 and 38 years, while the expected life of this type of roaster is generally 20 to 25 years. Roaster 3 was the first to be rebuilt in 2006 because its condition had deteriorated the most. Roaster 4 is being rebuilt in 2007 and the last two roasters will be rebuilt over the next few years as necessary. The main damage to Roaster 3 was caused by buckling of the roaster steel shell. This caused the freeboard and dome areas to shift, resulting in cracks in the dome brick lining and crumbling of the bricks lining the freeboard. The steel shell buckled owing to the combined effects of excessively high operating temperatures and corrosion. These were caused by the following two main factors: ?Thicker external insulation was installed during a previous maintenance shut, which resulted in an increased steel shell temperature and exacerbated the normal metal fatigue ?SO2/SO3 containing gas that had permeated the brick lining passed through its dew point during frequent planned and unplanned shuts over the life of the roaster. This caused acid formation between the refractory brick lining and steel shell, resulting in corrosion of the shell. The initial plan was to replace only the damaged areas of Roaster 3, but when it was dismantled more damage was found, and the roaster was rebuilding from the tuyeres upwards. During there building the opportunity was taken to modify the design of some of the brickwork to extend its life and make future repairs easier. This paper discusses the mode of failure of Roaster 3 and the lessons learnt during its dismantling and rebuilding.

"SAMPLING: THE IMPACT ON COSTS AND DECISION MAKING1. INTRODUCTIONFor years those in the minerals industry have been taking samples to assist them in making decisions; whether they be about investing billions of rand in a new mining operation, or simply whether a truck load of mineralised material should go to the mill or the waste dump, - we need a sample to help us make our decisions. This paper emphasises the importance and significance of sampling as a process, some of the associated technical problems and some of the advantages, especially in the light of traditional approaches that has usually left mine sampling to the least educated and lowest paid individuals on the mine. Perhaps the most important aspect that requires attention is the variability, usually measured in terms of precision, that tends to infect the sampling procedures. Francis Pitard 12 has stated: ""There is no such thing as reliable feasibility studies, unbiased ore grade control, accurate environmental assessments or effective process control, if you cannot identify and minimize the seven (ten) major sources of sampling variability. "" It is these ten sources of sampling variability and the way they arise that are briefly investigated. Variability is measured in terms of variances and rather than being self-compensating, there is good evidence to indicate that they are in fact additive at every step in the sampling and analytical process."

Nowadays the development of automatic on-line sampling systems has enabled large amounts of data to be available to plant managers. These data are inevitably prone to random and sometimes systematic errors. Data reconciliation methods are used to deal with random errors. In these methods, the measured data are adjusted in accordance to their error, so that the mass conservation law is satisfied at the same time. Measured data may also contain systematic errors, using these data in mass balancing software will result in inaccurate or even irrational results. In this paper three methods for detecting systematic errors (global test, node constraint test and maximum power constraint test) were presented. A step by step method to locate the systematic errors was demonstrated. Then, the new version of Movazen©, a mass balancing software, was introduced and used to locate systematic errors in the measurements taken from the Sarcheshmeh pilot plant copper flotation circuit. Residual collectors and their byproducts (e.g., CS2) in flotation effluents can cause water contamination and even result in serious health hazards to humans and animals, Therefore, residual flotation reagents should be removed properly before discharge or recirculation into flotation circuits. In this work, four thiol collectors (potassium ethyl xanthate (EX), sodium diethyl dithiocarbamate (SN- 9), O-isopropyl-N-ethyl thionocarbamate (Z-200), dianilino dithiophoshoric acid (DDA)) were chosen as model pollutants. The collector removal, mineralisation and byproduct formation were compared by sole O3 and O3/UV185+254nm. The degradation rate constants of thiol collectors by O3/UV185+254nm were 2~6 times higher than those by sole O3. The mineralisation of collectors was also remarkably enhanced by O3/UV185+254nm. The degradation efficiency by O3/UV185+254nm had the order: EX>SN-9>>Z- 200>DDA. The Z-200 and DDA were refractory flotation reagents. The degradation of thiol collectors caused the reduction of solution pH and the increase of ORP and conductivity. However, the O3/UV185+254nm achieved more evident changes of these parameters than sole O3. During the degradation of thiol collectors, less than 4% of total sulfur in collectors was emitted into air as CS2 and H2S. Compared to sole O3, the O3/UV185+254nm had additionally included UV185+254nm photolysis and O3/UV254nm, resulting in higher efficiency in removing collectors. The O3/UV185+254nm was an effective process in treating mineral flotation wastewaters containing organic reagents. South Africa has the world?s largest in situ deposits of platinum group metals, but economically exploitable resources are shrinking due to escalating costs and technical challenges. The South African National Research and Development Strategy comments that an increase in the knowledge intensity of the resource-based sectors is required to turn these resources to account. Highly trained human resources, continuous improvement, technological innovation, and smart acquisition of know-how will become the major differentiators in the global mining market. Mechanization and, ultimately, automation in mining have the potential to reverse the negative mining trend and resolve safety and other challenges. However, the adoption rate of mechanized mining in platinum (and hard-rock gold) has been slow for various reasons. Changing systems from conventional drill?and-blast to continuous mechanized mining is a big step-change endeavour. The problem of transformation is discussed, and the discipline of systems engineering is examined because of its successful application in aerospace and defence.

The Koidu Kimberlite Project is situated in the Kono District of Sierra Leone, approximately 330 km east of the capital city, Freetown. The mining lease area is 4 km2 and comprises 2 kimberlite pipes, 4 dyke zones and a number of blows off the dykes. Koidu Holdings established on the property and began dewatering and the removal of silt from the existing 30 m excavation of the No.1 Pipe in 2003. While the original planning for the pipes included conventional open pit operations, mitigating factors such as the proximity of the town, the presence of houses close to the perimeter of the pipe, the size of the pipe and the planned open pit depth with relevant stripping ratios, as well as uncertainties on the grades in respect of an underground operation, lent itself to the vertical pit concept. The vertical pit was established using an A-frame headgear for the hoisting arrangement, with sidewall support comprising a combination of 20 m and 40 m long cable anchors, rock bolts, wire mesh and pneumatically applied concrete. The pit reached steady state production in January 2007 and produced some 26,000 tonnes of head feed per month until August 2007 when mining reached a depth of 74 m below the pit collar (approximately 126 m below surface). Mining was suspended following a sidewall failure that disrupted operations. Now that the grades in No.1 Pipe have been validated, focus has been switched to an underground operation taking account of both No. 1 Pipe and No. 2 Pipe. While the mining costs for the vertical pit have been higher than for a conventional open pit, the concept did circumvent the social implications, the issue of grade consistency and diamond value at depth, as well as providing the time frame to carry out a full underground mining study.

"Portions of the Icy Cape placer Au district have been described and exploited since the early 1900s. Industrial studies of Au-bearing garnetrich intervals established a 3.5 million troy ounce resource in the western half of the district. This estimate is not compliant with CIM and SME definition standards for Mineral Resources and Mineral Reserves. We note high variability in the textures of sediments and their heavy mineral (HM) content and composition in the district, probably as a function of the depositional environment. Sediments are medium- to fine-grained sands with a valuable HM assemblage that averages 26.0% in a range of 1.1– 72.6%. Valuable heavy minerals (VHMs) garnet, magnetite, ilmenite, rutile, and zircon, but excluding Au, average 7.9% in a range of 1.0–37.6% of the HM assemblage. Trace quantities of uraninite, thorite, monazite, xenotime, and others are noted. Garnets have an average Y content of 726 ppm with a range of 0–2150 ppm. Energy-dispersive X-ray fluorescence confirms compositions commensurate with Ca, Al, and Mg silicates. We provide empirical analytical data and note high variability in the textures, HM content, and compositions as a probable function of depositional environment. Icy Cape District land and resources are owned by the Alaska Mental Health Trust Authority and managed by the Trust Land Office (TLO). In this study, the detachment behaviour of 314 μm diameter silica particles from a single 3 mm diameter bubble rotating in a confined cavity connected to a cross-flowing water channel was investigated. The liquid cross-flow generated a rotating flow inside the confined cavity, which was quantified using 2D particle image velocimetry (PIV) measurements. The fluctuating (x-y) velocity components inside the cavity for each cross-flow velocity, U, were then used to estimate the corresponding time/volume average turbulence intensity values, Ti. Turbulence intensity ranged from 9.3-16.2%. In the absence of a bubble, the rotating vortex within the cavity created a pressure field which decreased towards the centre of the vortex; wherein the lowest pressure zone was located at the centre of the cavity. The vorticity into the cavity was found to increase with increasing the turbulence intensity. A bubble, both without and with particles attached, was introduced into the cavity under different flow conditions and its motion was tracked using the shadowgraphy technique. Experimentally, it was found that the bubble-particle aggregate was trapped at the centre of the cavity (low-pressure region) following a spiral trajectory. An interface resolved 3D computational fluid dynamics (CFD) model was developed to predict the particle detachment conditions within the confined cavity. CFDpredicted vorticity in the absence of a bubble agreed well with experimental observation. The CFD analysis indicated that the vorticity inside the cavity was not significantly changed when a single bubble was introduced. On this basis, the computed vorticity was utilised in describing the force balance applied to the attached particle. Computationally, it was found that the critical turbulence intensity, beyond which the particle was detached from the bubble, was 14%. This value was consistent with the experimental observation of detachment at Ti at 15.7%, and above, but not at lower values. The FUTURE project aims to enhance seismic surveying in South African mining by integrating advanced acquisition technologies. In this paper, we detail surface and underground seismic surveys at the South Deep gold mine as part of the project. Surface seismic acquisition used co-located broadband micro-electromechanical sensors, one and three component recorders connected to geophones, distributed acoustic sensing using a straight fibre optic cable, along with a 6 ton broadband seismic vibrator operating with 4–180 Hz linear sweeps. In addition, underground surveys employed a combination of straight, and helically wound fibre optic cables, cabled-based and nodal sensors, along with a 500 kg drophammer mounted on a skid steer bobcat. The surface and underground seismic arrays were time synchronised using a GPS-time transmitter to allow for accurate seismic data recording in a GPS-denied environment. Results show the efficacy of these techniques in acquiring high-resolution seismic data, revealing detailed subsurface geological structures and mineralisation down to 3500 m below ground surface. Surface data revealed clear seismic reflections corresponding to the Black Reef and Ventersdorp Contact Reef. An underground P-wave velocity model exhibits low velocity anomalies that are associated with fracturing, while a P-wave reflection stack section shows significant reflections and a degree of faulting below the tunnel floor that was not observed on the surface reflection seismic data. We highlight the potential of these technologies to enhance safety, efficiency, and sustainability in mining. This study sets a benchmark for future reflection seismic surveys, paving the way for safer, more efficient, deep mineral exploration and extraction practices.
