Exxaro Sands KZN produces?among other heavy mineral products?high titania slag, which is used as feedstock to the pigment industry. The titania slag is produced from the smelting of ilmenite in two 36 MW DC furnaces. In this smelting process carbon monoxide gas is produced. This gas is cooled, scrubbed and washed to remove entrained dust. This paper provides details on the gas cleaning plant system and the chemistry, mineralogy and size distribution of the particulate material contained in the off-gas stream. Characterization of the dust shows that is consists mainly of ilmenite, but with relatively high levels of SiO2and MnO. Smelting of the dust in a 500 kW DC furnace was carried out to investigate the potential for recovering valuable elements from the dust.

All relevant material data is available at every single step of the material’s journey. SILAG is an open, scalable system based on Windows NT / 2000. Using standard interfaces of Windows NT, like API, ODBC, SQL and socket technology, the system is very flexible and can easily be tailored to meet different requirements. SILAG can be used as a stand-alone solution or - if complete plant control and visualization is required - as a component of a fully integrated automation system with the Win CC HMI system and the PCS7 process control. In contrast to conventional material tracking systems, SILAG offers many advantages. - The Material Tracking System is an object oriented, online to the process, linked system. All changes in the plant during operation e.g. selecting another conveyor route, start and stop etc. will be automatically detected and will influence the calculation. - The systems is able to split and blend material (quantity and quality).Measurements of tonnage, volume or quality analysis can be linked online to the system. Each movement of material is monitored by the system and leads to online recalculations of the images and databases. - All material data is based on 3D-stockpile images, which are calculated by an internal mathematical model based on quantity and quality information. - If a laser scanner is available on a stockyard machine it can be taken to update the profile directly from the piles. - Efficient control and report functions are available on each, free selectable point of the total plant.

Metal inventories are usually reported in financial statements of mining companies. However, the value of these inventories can be reliable only if the metals in stock are measured within acceptable tolerances. Reliable metal balancing requires accurate mass measurement, sampling, and chemical analysis. Many mining companies are usually unable to validate the accuracy of metals in inventories at the end of their financial year. This is mainly due to poor mass measurement, sampling, and chemical analysis practices. This has an adverse impact on metallurgical accounting and metal valuation. In addition, it puts a lot of stress on external auditors, who have the duty to recommend the approval of the financial statements to the board of directors. Although a full value chain of metal reconciliation includes the accuracy of Mineral Reserve definition and grade control at the mine, this paper discusses the implementation of best practices for mass measurement, sampling, and chemical analysis at processing plants. This is an important aspect of sampling and reconciliation that is required in order to improve the reporting of inventories in the financial statements of public mining companies. The use of testwork to establish an economically feasible separating plant has been a long established practice in the mineral processing industry. However, uncertainties in orebody characteristics and equipment/plant operation can have a significant impact on the separation performance of a given project. This paper explores the impact of uncertainties derived during testwork at key processing stages on the overall performance of mineral processing flowsheets. Case studies for both mineral sand and iron ore projects will be used to illustrate the concepts studied in this paper.

In recent years, rapid depletion of the higher grade reserves, allied to decreases in paylimits, has led to the exploitation of secondary, erratically mineralized placer horizons on various marginal and low grade gold mines. On Blyvooruitzicht Mine, the rich Carbon Leader Reef has limited reserves, necessitating exploration of the lower grade Middelvlei Reef. This placer has always presented evaluation and exploration problems, to such an extent that it was, at one stage, considered uneconomic. Despite an extensive underground drilling programme no ore reserve targets of reasonable size were apparent. However, when a certain degree of parallelism between sedimentological trends in the Middelvlei Reef and the underlying Carbon Leader was recognized, a meaningful exploration model could be developed. Firstly, all historical sampling records for the Carbon Leader were entered into a computerized system; the database comprised in excess of 340 000 data points. Variables captured consisted of gold value, uranium value, con- glomerate thickness and total reef thickness. The raw data were then averaged into blocks, and plots of different variables were computer-generated for further analysis. This enabled the Carbon Leader to be modelled sedimentologically and, thereby, exploration targets for the Middelvlei Reef were generated, based on the Carbon Leader facies trends. Geostatistical analysis of sampling data in exposed areas of the Middelvlei Reef underground has confirmed the sedimentological breakdown of the placer into distinct facies areas. A facies model relating value distribution patterns to depositional trends, both for the Carbon Leader and the Middelvlei Reef, has thus been incorporated into a mine planning strategy.

In the wake of the financial crisis that affected world markets in 2002, there has been an increasing international focus on corporate governance. Various corporate governance codes of practice have been introduced, such as the Sarbanes-Oxley legislation in the USA, the Combined Code in the UK, and King III in South Africa. This focus on corporate governance has increased since the most recent financial crisis in 2008, the effects of which are still being felt world-wide. In the mining and minerals industry, reliable metal accounting is essential to sound corporate governance and is also becoming a focus of increased attention and concern, particularly as the figures generated by the metal accounting system feed directly into the financial accounts of mining companies. Mass measurement, sampling, and analysis provide the input data for the metal accounting system and sound corporate governance requires that the procedures used are based on best practice and that the data generated is accurate and handled correctly, transparently, and consistently to produce the accounting reports. The AMIRA Code of Practice for Metal Accounting has been widely adopted in the industry as a means to achieve this, and the compilers of the Code have conducted numerous metal accounting audits at operations, both in South Africa and abroad. The demand for continuous improvement in the industrial world is an ongoing process. Some sectors, where the competitive forces are well established, have led the development of new and reliable technological innovations. Although the metallurgical industry can rightfully be proud of its process improvements, there is still work to be done in materials and in material handling. In some cases, the improvements will be as simple as adopting technologies that have been perfected in other processing or manufacturing industries. This paper discusses the next design generation for copper tankhouses which will yield: ?Improved copper quality ?Improved equipment availability ?Lower life cycle costs ?Safer operations. These benefits will be realized through new developments and design improvements in: ?Permanent cathodes ?Cathode washing ?Cathode stripping machines ?Anode preparation machines ?Improved lead anode design ?Recycling of lead anodes and refurbishment of cathodes. The demand for base metals, and in particular copper, has led to more research into improving efficiencies in electrowinning and refinery plants around the world. One of the areas previously taken as a matter of course was the production of lead anodes and stainless steel cathodes. In South America alone there are over 600 000 cathodes and anodes in circulation?a very significant figure.

A novel mathematical model is presented which describes the behaviour of beds of particles, of uniform size and shape but different densities, during autogenous separations. The approach used in the formulation of the dispersion model is a phenomenological one based on a statistical view, which leads to a diffusion-like representation of the autogenous-separation process. Although the model currently considers only density-related phenomena, it accounts quantitatively not only for the density-segregation aspects of the process but for the interactions between the particles. Quantitative predictions of the dispersion model are compared with the results obtained in tests using a specially constructed experimental batch jig, and it is shown that the model provides an adequate quantitative description of the process for particles of uniform size and shape. It is pointed out that, for the description of more complicated autogenous separations, a more rigorous formulation of the particle drag and density-segregation terms will have to be incorporated into the dispersion model. Nonetheless it is concluded that the model as presented in this paper provides not only a novel insight into the mechanisms of autogenous separations but a means by which to analyse similar systems.

Laboratory investigations were conducted to establish the feasibility of bioleaching a mixed copper oxide/sulphide rougher concentrate from Nchanga Mine on the Zambian Copperbelt. The objective was to determine the kinetics and extent of copper extraction for this material. Batch experiments were conducted under different solution conditions in stirred tank bioreactors. The progress of (bio)leaching was monitored through measurements of soluble ferrous and ferric iron, copper, pH, and redox potentials, while bacterial activity was monitored online through 02 and C02 gas utilization rates. About 20 per cent copper was solubilized within 2 hours in all cases of non-oxidative (abiotic), oxidative (abiotic), and bioleaching experiments. This was attributed to the dissolution of mainly copper oxides. Subsequently, bioleaching experiments resulted in an overall copper extraction of 93 per cent, with up to 8 g.L-1 copper after six leaching days, compared to 58 per cent copper extraction in the abiotic oxidative acid leaching experiments. However, there was little effect of time (i.e. poor dissolution kinetics) on copper recovery for abiotic non-oxidative acid leaching of the material. Hence, the rate of sulphide leaching increased due to the activity of bacteria. Thus, the material is potentially bioleachable under mesophilic conditions. However, more exhaustive test work needs to be conducted to establish the effect of bioleaching variables and heat requirement.

It should be possible to use an oxygen probe to follow iron removal during converting, if local equilibrium is established between iron in the matte and the iron oxides in the fayalitic slag. The oxygen activity is expected to increase strongly as the iron content of the matte decreases (and the iron activity in the matte drops) while the iron oxide activity in the slag remains constant. To test this idea, oxygen activities were measured in synthetic mattes (made up of mixture of Cu2S, FeS and Ni3S2) when in contact with silica saturated SiO2-FeO slags, and silica and (initially) magnetite saturated SiO2-FeO-Fe3O4slags. The measurements were performed on laboratory scale at 1250°C, using an oxygen probe consisting of a stabilized zirconia electrolyte and Fe/FeO reference, and containing the sample in a silica crucible. Electrical contact to the matte was by means of a platinum wire. The measured oxygen activity was sensitive to the iron content of the matte, and insensitive to the composition of the gas atmosphere over the melt. The measured oxygen activity was generally close to that predicted by Fact Sage calculations. This indicates that such oxygen activity measurements could be useful to monitor iron removal during converting of nickel-copper-iron mattes.

Determination of the optimum cut-off grades is one of the most important aspects of mine production planning. A cut-off is a grade below which we choose not to process material. This material is treated as waste and dumped. Dumping waste is accompanied by the rehabilitation cost which will affect the overall cost of final production and also the optimum cut-off grade. Rehabilitation cost is the cost per ton of rehabilitating material of a particular type of rock after it has been dumped as waste. One of the most popular algorithms for determination of the optimum cut-off grade is Lane?s method. Lane formulated the cut-off grade optimization, but he did not consider rehabilitation cost during the optimization process. This cost item should be evaluated first, and then considered during the cut-off grade optimization process. In this paper the rehabilitation cost is inserted directly into the cut-off grade optimization process using Lane?s theory. The cut-off grades obtained using the suggested method will be more realistic than ones using the original form of Lane?s formulations.

The internal rate of return (IRR) is one of the most popular project evaluation criteria in the mineral industry, as well as in other industrial sectors. Analysis of its assumptions reveals, however, that this criterion does not function in the way it is supposed to. The search for a new criterion that would reflect the true rate of return (TRR) of an investment project or the true borrowing rate (TBR) of a borrowing project has led to the development of several approaches, yielding, for the same project, generally different values of the interest rate in question. Two of those approaches have been selected as the most representative and practical. Each has been presented in two variants, and subsequently analysed. As a result, it is shown that the various approaches to the TRR/TBR are all consistent with the net present value (NPV) criterion, and that each can serve as an independent project evaluation instrument, provided its assumptions can be regarded in a given situation as realistic enough.

This paper summarizes a behavioural safety project undertaken in seven quarries in the UK in order to investigate its applicability as a means of raising the standards of health and safety in the UK quarrying industry. A behavioural safety methodology was developed and trialed at two quarry sites in the UK. During the study the number of unsafe acts and minor accidents had decreased and at one of the quarries there was a 95% reduction in the number of working days lost. It was then introduced at a further five sites of varying sizes and within this focused specifically on lone workers as well as behaviours that affected quality and environmental issues. Positive improvements were noted in most of these operations. The project also looked at the effectiveness of health and safety performance indicators. Here, the common lead and trailing indicators for both safety and health that are commonly used by industry were identified. In consultation with the UK quarrying industry these were then used to identify specific performance measurement criteria that can be used by the quarrying sector to measure performance. Following on from this, a quarry specific health and safety management system specification was developed for large and small quarries.

Two backfill systems have been developed on West Driefontein, namely the centrifuge dewatered tailings system and the cyclone-classified tailings system. Modifications to the two systems since the publication of the original paper (Close and Klokow, 1985) are discussed in addition to the results obtained. Considerable experience has been gained from the operation of the centrifuge dewatering units as well as the placement of dewatered tailings in a difficult mine environment. The centrifuge dewatered tailings method has proved successful in the extraction of a highly stressed block of ground at No. 5A Sub-vertical Shaft. The utilization of backfill support in this area made it possible to dispose of a high-grade barrier pillar. This pillar was considered necessary prior to the introduction of backfill support. The recovery of the gold from this pillar made the use of dewatered tailings backfill cost- effective, despite high labour and maintenance costs. Current experience with the bagfilling method of placing cyclone- classified tailings indicates that it is viable and requires considerably less capital investment. Although expensive at present, it is envisaged that costs will decrease once cheaper bags and other forms of stope support are used. The placement of backfill in small-diameter sausage-type bags requires no change in mining cycle and allows the backfill to be placed close to the stope face. Both backfill systems are being expanded but preference is to be given to the cyclone-classified tailings system.

Environmental impact assessment (EIA) in South Africa is administered by the Department of Minerals and Energy (DME) for the mining industry, and the Department of Environmental Affairs and Tourism (DEAT) for all other sectors. Thus far, EIA research has focused on the process under the auspices of DEAT but none has focused on the EIA process that has been mandatory in the South African mining industry since 2004. Using the Lee and Colley(Lee et al.13) review package as a basis, a review model specifically tailored to the needs of the mining industry was applied to review the quality of a sample of 20 environmental impact reports (EIRs)approved by the DME. Results reveal that 85% of the EIRs are of a satisfactory quality. Presentational and descriptive components generally achieved higher quality grades than the analytical components such as impact magnitude and alternatives. The results show that in spite of some areas of weakness, and in spite of being conducted in terms of different legislation, EIR quality in the mining sectors appears to conform to the overall standard of quality of EIRs in other sectors in South Africa, and is also on a par with quality abroad. Hence, despite the criticism that DME is usurping the role of DEAT, it is concluded that EIRs of comparable standard are being produced, and that the quality of EIRs in the mining sector do not provide supporting evidence for this criticism. However, EIR quality is only a single aspect of EIA effectiveness, others including action and implementation of EIA proposals and mitigation measures.

The Constitution of the Republic of South Africa advocates the importance of sustainable economic development and justifiable environmental consciousness by business. The government needs to ensure that every citizen of the Republic has access to an environment that is protected, pollution free, and sustainable by enacting certain regulations. However, there are more than 5 700 derelict and unrehabilitated mines of all types in South Africa. Former asbestos operations were among the first to be targeted for clean-up under the programme instituted by the Department of Mineral Resources (DMR), owing to the proven direct impact of asbestos pollution on health. This paper seeks to investigate the challenges faced by the coal sector as far as mine rehabilitation and closure is concerned. For the purpose of this paper rehabilitation is defined as per the Chamber of Mines Rehabilitation Guidelines publication, which defines rehabilitation as putting the land impacted by mining activities back to a sustainable and usable condition. Some of the current rehabilitation challenges are technical skills (know-how), leadership focus, poor planning, cost saving initiatives, and the government's lack of capacity to enforcement rehabilitation requirements. It is imperative that mining companies identify rehabilitation as a critical strategic pillar that directly influences license to operate. The case study evidence indicates that relevant policies, appointment of accountable people, sufficient leadership support, and the correct choice of rehabilitation equipment can assist to improve the rehabilitation and land management challenge.

"In this investigation, we optimize the grinding circuit of a typical chromite beneficiation plant in India. The run-of-mine ore is reduced to a particle size of less than 1 mm in the comminution circuit and concentrated using gravity separation. The comminution circuit comprises two-stage crushing and single-stage grinding in a ball mill in closed-circuit with a highfrequency screen. A detailed circuit audit was undertaken at the plant to understand and evaluate the performance of the grinding circuit. The audit revealed abnormalities in the process and design parameters which caused high energy consumption, lower throughput, and loss of ultrafine chromite. Laboratory studies indicated the differences in the grinding properties (work index, breakage rate, etc.) and liberation sizes of these ores. Studies also revealed that grinding media size, particle retention time, and pulp density are crucial in coarse grinding. Based on the laboratory grinding and characterization studies; simulation studies were performed to optimize the operating parameters of the grinding circuit.IntroductionComminution is a critical process in mineral processing which strongly influences the economics of production. In mineral processing, particles containing valuable minerals must be disintegrated at a sufficiently fine size to liberate valuable minerals from waste constituents, so that they can be easily separated by an appropriate beneficiation method. The Sukinda chrome ore beneficiation plant utilizes different types of run-of-mine (ROM) ore with different physical properties (viz. grindability characteristics, work index, mineral composition, liberation, chemical composition, etc. for the production of chrome concentrate. In the feed preparation circuit, the ROM ore is crushed and ground to below 1 mm. Grinding in the chromite beneficiation plant is a critical unit operation to achieve the desired product size of below 1 mm and to control the generation of the ultrafine particles. Furthermore, about 40% of total power consumption in the beneficiation plant is accounted for by the grinding of the ore. This implies that any improvement of the circuit performance will lead to an overall increase in productivity."

A number of issues relating to the computational aspects of pillar design are addressed in this paper. The computation of average pillar stress values is important when attempting to establish criteria for pillar design and in the analysis of the stability of tabular pillar layouts. One of the default ?classic? numerical methods that are used to determine pillar stresses is the displacement discontinuity method. In many instances it is not clearly understood that this approach does suffer from some limitations, particularly in relation to the fact that in coarse element simulations, the simulated average pillar stress (APS) can depend on the chosen mesh size. The nature of this error is highlighted in this paper and some strategies are suggested to bound the magnitude of these errors. It is demonstrated as well that the popular linear stiffness approximation to pillar or seam compressibility does appear to allow reasonably accurate estimates of the average pillar stress when either the pillar height is varied or when the seam modulus differs from the host rock modulus. A practical implication of this study is that if the seam modulus is noticeably lower than that of the host rock, such as for coal seams, it is important to use a linear stiffness constitutive model for the pillars rather than a ?rigid? pillar assumption. This added complexity seems unnecessary, however, when simulating hard rock pillars in mines where the seam modulus is very similar to that of the surrounding rock.

The phrase ?back to basics? is used to describe the fundamental principles and philosophies on which a successful mining operation is based. At Richards Bay Minerals (RBM), ?back-to-basics? (BTB) has been implemented as a continuous process to probe operational functions with a view to increase production without capital expenditure. It also ensures that the fundamentals of dredge mining are understood and adhered to. BTB is based on the principle that people drive organizations, necessitating an interactive implementation approach. At the RBM mine this entails a three-pronged approach, namely practical training, teamwork initiatives and the use of lean Six Sigma methodology. It is the latter on which this paper will focus. The lean Six Sigma methodology is successful in identifying, managing and documenting BTB projects, while team work initiatives are integral to successful project implementation. This paper describes two examples of how the Six Sigma methodology can be applied to a dredge mining operation. The first example focuses on the improvement of Mining Pond Echo (MPE) plant throughput by reducing the lost opportunity (non-production) due to tails downtime. The project was successful in increasing plant throughput by 4.5%. This was achieved by increasing the tails disposal system availability by running MPE as a four tails lines operation and focusing on causes of tails production downtime. Subsequently, the tails system at MPE is no longer the production bottleneck. Second, the Six Sigma methodology was successfully applied at Mining Pond Charlie (MPC) to increase the primary dredger throughput by 4.6% through focusing on the dredging technique and maintenance issues. This project highlighted the need for trend analyses to ensure an effective dredging technique, coupled with simple production documentation, which also ensures a focus on maintenance. Zircon (ZrSiO4) is the most frequently found zirconium ore occurring in heavy mineral sands, from which it is extracted as a co-product in the production of ilmenite and rutile. Estimated world reserves of zircon are 124 million tonnes, highest in Australia (around 56 million tonnes), followed by Mozambique (15 million tonnes), India (12.6 million tonnes) and South Africa (12million tonnes). Zircon finds its application in ceramics (54%) and refractory industries (14%), which account for 68% of zircon?s total world consumption of 1.20 million tonnes. The rest (32%) is consumed in foundry, TV glass, zirconia chemicals and other applications. It is a long recognized feature of the zircon industry that supply is totally dependent upon the concurrent production of titanium minerals. But in recent years, several new developments such as the discovery of zircon-rich mineral sands in Australia, the continuing trend of higher prices of zircon and increase in trade of lower quality zircon have changed the scenario. These factors have prompted more intensive efforts to increase the recovery of zircon, particularly in the process for separating zircon from alumino-silicate minerals. Tata Steel?s proposed heavy mineral sands deposit contains on an average 10% heavy mineral content and 15% slimes of the size below 63 micron. Mineral assemblages of the resource contain65?70% ilmenite, 4?6% rutile, 4% zircon, 16% sillimanite and other minor minerals. Wide size range and tenacious iron oxide coating are the inherent characteristics of this deposit. High concentration of sillimanite among the non-magnetic heavy minerals and heavy surface coatings on the minerals are challenges for high recoveries and production of premium grade zircon. This paper outlines various process steps that were taken at pilot plant stage to produce zircon of premium grade and subsequently develop the appropriate flow-sheet.
