The use of copper cooling elements to enhance refractory lining life in pyrometallurgical vessels is common in modern furnace design. Copper elements typically incorporate a base panel with cast in cooling passages and an integral extended surface (formed of pins, fins or similar) onto which suitable refractory material is cast. The metallic, conducting parts are located towards the cold face of the lining, with the refractory material interposing between the coolers and the process. The coolers are designed to arrest wear of the refractory material by freezing a layer of slag or partially reacted material onto the hot face, thereby rendering the lining inert to further attack [1]. These coolers have achieved success in new furnaces and relining of existing vessels. The freeze layer is prone to mechanical damage during operational and process instability. The coolers must be capable of extracting the additional heat flux under upset conditions to facilitate rapid self-repair of the freeze layer and prevent further refractory wear in the intermittently exposed areas. However, operational experience has shown that the high heat flux capabilities of the copper coolers have some disadvantages, especially in processes producing vapours which form corrosive compounds when condensing onto the cold surfaces of the coolers. When corrosive conditions develop, the entire composite will fail due to loss of structural integrity, and as a result of leaks from the cooling water passages. This paper describes recent developments in the approach to the design and manufacture of copper cooler panels customized to achieve specified heat fluxes and temperature profiles, thereby reducing the formation of corrosion mechanisms in applications with corrosive gaseous environments and enhancing refractory lining life. Condensation formation prevention is achieved by adjusting the geometry of the cooler and selection of suitable materials of construction.

ABSTRACT: This paper contributes to the study of underground structures in argillaceous media, especially Tournemire argillites (Aveyron, France). The basic results obtained over six years in two experimental drifts at the Tournemire site are presented. In situ measurements cover drift wall temperature, humidity and convergence. Delayed convergence represents around 50-65% of the total measured convergence. Analysis of the measurements has shown that delayed convergence is explained by the viscoplastic behaviour of the argillaceous formations. Lemaitre’s rheological model has been extended to the orthotropic case, as Tournemire argillite is naturally anisotropic. The triaxial creep test results on samples at different orientations enabled the parameters of the Tournemire argillite to be identified in terms of orthotropic viscoplastic law. A plane deformation model, using this rheological law and the initial stress field in the site, was developed to interpret the convergence measurements in the drifts. The computed results match the measurements well, especially during the excavation phase. KEY WORDS: Argillite, convergence, time-dependent behaviour, creep, viscoplasticity, modelling. ZUSAMMENFASSUNG: Der vorliegende Artikel ist ein Beitrag zur Untersuchung der unterirdischen Strukturen tonhaltiger Milieus, insbesondere der Tongesteine von Tournemire (Aveyron, Frankreich). Die wichtigsten Ergebnisse, die in zwei Forschungsstrecken am Standort Tournemine über einen Beobachtungszeitraum von sechs Jahren zusammengetragen wurden, werden hier vorgestellt. Gemessen wurden in situ Temperatur, Feuchtigkeit und Streckenkonvergenz. Von der insgesamt gemessenen Konvergenz sind etwa 50 bis 65 % auf zeitlich verzögerte Konvergenz zurückzuführen. Die Auswertung aller Messungen hat ergeben, dass die zeitverzögerte Konvergenz mit dem viskos-plastischen Verhalten des Tonsteinmassivs zu erklären ist. Aufgrund der naturgemäßen Anisotropie des Tongesteins von Tournemine wurde das rheologische Modell von Lemaitre auf den orthotropen Fall ausgedehnt. Triaxiale Kriechversuche bei jeweils unterschiedlicher Ausrichtung dienten der Ermittlung der einzelnen Parameter des orthotropen, viskos-plastischen Gesetzes. Zur Auswertung der Konvergenzmessungen innerhalb der beiden Strecken wurde unter Beachtung dieses rheologischen Modells sowie des ursprünglichen Spannungszustands vor Ort ein flächiges Deformationsmodell entwickelt. Die Rechenergebnisse zeigen eine gute Übereinstimmung mit den Messungen, insbesondere während der Vortriebsphase. RESUME : Cet article est une contribution à l’étude des structures souterraines dans les milieux argileux, notamment les argilites de Tournemire (Aveyron, France). Les principaux résultats obtenus pendant six années, dans deux galeries d’expérimentation au site de Tournemire, sont présentés. Ces mesures portent sur la température, l’humidité et la convergence des parements des galeries. La convergence différée représente environ 50 à 65% de la convergence totale mesurée. L’analyse de l’ensemble des mesures a montré que la convergence différée est interprétée par le comportement viscoplastique du massif argileux. Etant donné que l’argilite de Tournemire est naturellement anisotrope, le modèle rhéologique de Lemaitre a été étendu au cas orthotrope. Les résultats des essais de fluage triaxial, sur des échantillons à différentes orientations, ont permis de déterminer les paramètres de la loi viscoplastique orthotrope. Un modèle en déformation plane, utilisant cette loi rhéologique et l’état de contrainte initiale dans le site, a été développé en vue d’interpréter les mesures de convergence dans les galeries. Les résultats des calculs sont en bon accord avec les mesures et plus particulièrement durant la phase de creusement. Surface defects on continuously cast slabs require treatment by grinding. This extra phase in the process causes lower throughput of final product and extra energy costs. The elimination of slab treatment after casting implies that slabs can be direct rolled or hot charged, resulting in higher throughput and lower energy costs. To increase the number of slabs that can be direct rolled or hot charged, defects have to be predicted before a slab has completed the casting process. Transversal and longitudinal cracking, casting powder entrapment and other inclusions, bleeders, deep and uneven oscillation marks, stop marks and depressions are the defects thatare considered for prediction. A structure with two models is proposed. The first model describes the effect of mould level, water inlet temperature and casting speed (MV?manipulated variables) on 38 thermocouple temperatures (IV?intermediate variable). Casting speed is a manipulated variable while mould level and water inlet temperature are treated as measured disturbances. This model is known as the MV to IV model, and is used to control the occurrence of defects. The second model describes the effect of the thermocouple temperatures on the defects at different positions and locations on the slabs (OV?output variables). This model is known as the IV to OV model and is the predictor of defects. The models are determined using time-series methods in the form of auto regression with exogenous input using data of approximately 500 slabs cast over a period of 6 months. The models are validated using plant data from 44 slabs gathered three years later, with good results. As an example, published results give a sensitivity and specificity of 61.5 per cent and 75 per cent respectively for longitudinal cracks on validation data, while the presented method gives 63.6 per cent and 93.5 percent, respectively. The IV to OV model is used in an inversion to determine the optimal thermocouple temperatures for each slab width. Generally, monitoring of refractory furnace linings is of interest to the metallurgical industry. The main issues are to control wear of the furnace lining and break out of molten metal. Penetration of molten metal through the lining can cause considerable damage to equipment in the vicinity of the furnace and endanger operators. Rebuilding of a furnace lining is expensive, mainly because it stops production, but also because the lining materials are expensive. Here, two methods for monitoring the lining of a smelting furnace are presented. The methods are based on monitoring of the temperature distribution in the lining, more specific monitoring an isotherm in the lining. One method is based on the assumption of unidirectional heat flow locally, reducing the problem to a set of one-dimensional heat conduction problems. The other method is based on inverse heat conduction. In this context inverse heat conduction means estimating the wear from temperature measurements using mathematical optimization techniques. The study is based on the ilmenite smelting furnace at Tinfos Titan & Iron KS. Some results from real temperature measurements and real observations from the ilmenite smelting furnaces is presented.

In-pit crusher location selection has had an important role recently, since increasing diesel prices. One way of reducing the haulage costs is to shorten the truck haulage distance by bringing the truck dump point into the pit. This study covers the work done on the optimum crusher location definition for a company that produces aggregate near Izmir, a city of Turkey located in the west. This paper will discuss the effects of pit geometry and mine access requirements on optimum crusher location selection that are mainly based on the establishment of minimum haulage distance. The method will be introduced first and then the computer algorithm developed for this study will be discussed later in the paper. The purpose of the project was to investigate the challenges faced by Khutala Colliery pertaining to underground road construction and maintenance. Furthermore the influence of these challenges on productivity and safety requirements were taken into consideration. The operating standards required for the construction and maintenance of the 2 seam road transport infrastructure was investigated, together with reasons why the standards of operating procedure are not met. The Code of Practice put in place by Khutala Colliery was used to view the standard operating procedures. Leading practices on underground road construction were researched. The project aims to discover the gaps that Khutala Colliery must bridge to implement enhanced practices with regards to underground road construction. During the period of study, observations were carried out to determine whether the road construction standards of operating procedure were being adhered to at all times for both road construction and road maintenance. Khutala Colliery has put in place a traffic management plan, which includes safety practices and work policies that must be adhered to while travelling on underground transport roads.

Technologies and systems used in the management of energy consumption in the mining and metal processing industry are well understood and documented from the supply side of the business. It is our contention that in many instances, through a more complete understanding of the demand side of the business, based on the detail of the operations plan, will provide greater lead time in terms of the design, implementation and utilisation of power supply infrastructure. Thus, optimal management of demand in a proactive manner, based on production requirements, will ensure both security of supply as well as continuity of operations. This paper describes the technology and methodology that is being developed to enable the above statement to be achieved. We use a case study to demonstrate the ability of the tools and methodology and conclude by outlining the business benefits achievable as well as the future developments emanating from this initiative.

This paper briefly reviews the adequacy of existing management theories and practices and the managerial proficiency or competency in the South African mining industry. The investigation revealed that existing management practices are totally inadequate to enable all employees on all the levels of the mining industry to achieve the results required from them, in all aspects, at all times. As a result, the South African mining industry is gradually losing its long standing reputation as a relative cheap, competitive, and reliable supplier of minerals to the local and global markets. According to some prominent management authors and theorists, an all-inclusive unified management theory does not exist at present. In this paper the authors summarize the main aspects of a newly developed comprehensive, practical, and integrated management method. It is believed that the application of this method would significantly improve the future performance and competitiveness of the South African mining industry

"Modern tundishes have evolved as vessels to serve as the final step in refining of molten steel by removing inclusions and promoting thermochemical homogeneity.In this study the flow behaviour in a four-strand tundish was investigated by means of a ½-scale water model as well as numerical modelling. The numerical and physical models were used to characterize residence time distribution and calculate properties pertaining to tundish flow regime. Three different tundish configurations were investigated: a bare tundish with no flow control devices, a tundish with a turbulence inhibitor, and a tundish with both a turbulence inhibitor and a dam.The physical and numerical models showed that a tundish without flow control devices is prone to significant short-circuiting. A tundish with a turbulence inhibitor was shown to be successful in preventing shortcircuiting and provided surface-directed flow that might assist the removal of inclusions from the melt. However, it was also observed that the upward-directed flow caused the maximum turbulence kinetic energy near the surface to increase dramatically. The potential for slag entrainment should therefore be considered during the design and operation of tundishes with turbulence inhibitors."

The role of the electric arc in the consumption of electrodes in submerged arc furnaces has long been debated. The hostile environment in the furnace does not make direct measurement feasible, so simulation has been used to evaluate the arcs contribution to the erosion. Magnetofluiddynamic (MFD) electric arc simulations and a cathode / anode sub-model developed in order to provide boundary condition to the arc model have been used for this purpose. The cathode / anode sub-model provides current distributions and cathode / anode fall voltages for the arc and temperature distribution for the electrode surface, which is paramount to the erosion rate which in turn is calculated from the Clausius Clapeyron equation and the Hertz Knudsen formula for the vapour transport. In the case of high-current industrial AC arcs, arc currents are typically ~100 kA, phase voltages ~100 V and total furnace power ~10 ? 60 MW. The results show that although enormous amounts of material is evaporated, much of it recondenses on the surface. Furthermore the results show that the arc erosion increases strongly with the arc current. If a single arc is present its contribution to erosion is close to the actual total erosion in the furnace. Results from this analysis indicate that there are possibly more than one arc present in the crater, in which case less than 40% of the total erosion would be due to the arc, the rest is chemical erosion.

The ferroalloys industry has generated historically substantial solid waste. The accumulated waste causes serious problems to the environment. However, it is possible to transform the solid waste into an environment-friendly resource to serve the human being. Consequently, the construction of plants that are ?environment-friendly? and that accommodate ?recycling? has become a target of most ferroalloy producers in the world to ensure sustainable development. This paper introduces the practice of Shanxi Jiaocheng Yiwang Ferroalloys Works, the biggest manganese metal producer in China, in the development of an ?environment-friendly and recycling? process. The process includes power generation using coal gangue, waste from local coal mines; hollow bricks manufacture using slag and fly ash from the power station; cement production using slag from ferroalloy smelting; recovery of ferrous and non-ferrous elements in the dust from the furnace gas cleaning system; application of silica dust in construction and so on. The final objective of the plant is to realize zero discharge of solid waste. The profit of the ?environment-friendly and recycling? process compensates in part for the operational expense of the environment facilities.

RESUME : Le comportement mécanique partiellement saturé du minerai de fer a été étudié à partir d’essais de compression simple sur des éprouvettes à pression capillaire imposée par les solutions salines. Les échantillons restent peu saturés (32 %) même pour une humidité relative de 94 %, du fait de la présence de mésopores. Jusqu’à 90 % d’humidité relative la résistance diminue régulièrement. De 90 % à 94 % une forte chute est observée et pourrait être liée à la fois aux effets capillaires et à l’hydratation de certains minéraux. Le cycle hydrique subit par la roche dans la mine a été modélisé en 1D à l’aide d’un code de calcul entièrement couplé pour les milieux poreux partiellement saturés. Les calculs ont montré notamment une diminution importante en paroi des contraintes totales au cours de la phase de désaturation et une augmentation importante au cours de la phase de resaturation. Ces variations pourraient induire un endommagement du massif et être à l’origine d’instabilités, et soulignent l’intérêt d’une modélisation avec une géométrie plus adaptée. ABSTRACT : The partially saturated mechanical behavior of iron ore has been studied from uniaxial compression tests on samples in which the suction is imposed with aqueous solutions. Samples are little saturated (32 %) even for a 94 % relative humidity because pores are too large. Up to 90 % relative humidity the strength decreases regularly. From 90 % to 94 % a great decrease is observed ; it could be explained by the capillary effects and the moisturizing of some minerals. The hydrous cycle imposed to the rocks in the mine has been modeled with an 1D fully coupled code for partially saturated porous media. The computations have shown an important decrease in the total stresses at the wall during the desaturation stage and an important increase during the re-saturation stage. These variations could induce a rock mass damage and instabilities, and highlight the necessity of a modeling with a well-adapted geometry. ZUSAMMENFASSUNG : Das mechanische Verhalten von teilweise gesättigten Eisenerz wird durch einachsige Druckversuche untergesucht. Die Prüfkörper haben einen durch Salzlösungen gestimmten kapillarischen Druck. Sie bleiben kaum gesättigt (32 %), sogar bei einer relativen Feuchtigkeit von 94 %, aufgrund der Anwesenheit von Mesoporen. Bis eine relative Feuchtigkeit von 90 % verringert sich gleichmässig die Druckfestigkeit und zwischen 90 % und 94 % merkt man eine starke Abnahme in Verbindung, möglicherweise, mit kapillarischen Effekten und Hydratation von bestimmten Mineralen. Die nümerische 1D Modellisierung des gezwungenen Wasserzyklus im Stein der Mine ist mit einem für porösen Medien ganz vernetzten Rechnungcode geführt. Sie zeigt besonders ein bedeutendes Sinken der Gesamtspannung während der Entwässerung und eine bedeutende Steigerung während der Sättigung. Diese Veränderungen könnten die Beschädigung des Gesteines herbeiführen und die Grundlage von Unstabilität sein. The Smelting and Converting El Teniente Process for copper concentrates as well as Slag Cleaning Furnace Technologies to treat slags coming out from the El Teniente Furnaces are widely applied today in Chile and around the world. Several industrial applications of this process have shown their capability to treat copper concentrates in a wide range of chemical and mineralogical compositions. Main operational parameters determining performance of the process are: oxygen enriched air flow rate, degree of oxygen enrichment, moisture content of the solid materials processed, molten material levels inside the vessel, frequency of molten materials tapping, bath temperature and copper losses in slags. In this work, the copper losses in the slags from El Teniente pyrometallurgical process are predicted by calculation from thermodynamic data and compared with those determined by microscopic examination and slag industrial data. Results obtained show that the main part of copper losses in the slag from El Teniente Furnace are mechanically entrapped or floated unsettled droplets of the coexisting matte phase. by the contrary the very low copper losses in the slag from slag cleaning furnace are limited by the physico-chemical form.

Special General Meeting A Special General Meeting to consider the changes to the Constitution was held immediately prior to the AGM. 1. Purpose In order for the SAIMM to remain relevant and ensure maximum value to all members, Council propose three changes to the Constitution. 2. Background Three changes to the Constitution were proposed by the Council on 21 July 2006. These changes now have to be approved by means of a ballot at a Special General Meeting. These three proposed changes are discussed briefly below:

Metal powder compaction offers unique advantages in the manufacture of net-shape components using techniques such as laser sintering, conventional press and sintering, metal injection moulding, direct rolling, direct forging, and hot isostatic pressing. If the output from the primary metal production process is in powder form, then considerable cost and energy savings can be realized by direct conversion to semi-finished or final shapes. This possibility exists for titanium and possibly also for Ta, Zr, Hf, and Nb metals. However, these attractive benefits are associated with some significant risks. The high surface-to-volume ratio of powder particles coupled with the reactive nature of these metals means that special care must be taken when handling them. Powder explosions are unfortunately still a regular occurrence internationally and these often result in serious injury and loss of life. Even seemingly 'safe' compounds such as sugar, flour, and grain can be extremely hazardous when handled or milled and dust clouds are produced. In addition, exposure to airborne particles can have adverse effects on the human body, especially when particles are inhaled on a regular basis. Furthermore, the medical consequences of these are not fully understood, especially in the case of nanoparticles. The impact is often not observed immediately and debilitating illnesses may emerge only years or decades later. As far as is known, there are no South African guidelines for handling of metal powders. This paper attempts to provide an awareness of the risks associated with metal powders (including those produced indirectly by other metalworking/finishing operations) as well as some guidelines for their safe handling, based on international best practices.

In 2002 a coal dust explosions occurred in the Polish collieries “Jas-Mos” and “Rydultowy” in the Upper Silesia coal basin. In the “Jas-Mos” colliery the coal dust explosion was initiated in the face of gallery by explosives and causing ten death. The stone dust barrier extinguished the flame, stopped the explosion development and saved forty nine miners working in that area. In the “Rydultowy” colliery methane inflammation caused three deaths and seven serious burns and ignited the coal dust explosion. The coal dust explosion was stopped by stone dust barrier and did not cause any victims itself. This paper presents the investigation carried out by the Central Mining Institute Experimental Mine “Barbara” and shows that the stone dust barriers remain still a basic mean for suppression of coal dust explosion in mines. The investigation were aimed at determining the cause of explosion and circumstances that led to their propagation. The evaluation of the state of dust explosion hazard in the areas of accidents have been performed, and the range of flame estimated.

Expert Online, as a software system, is aimed at providing plant operators in the minerals industry with effective training and on-the-job assistance. It incorporates a number of features to achieve this goal, of which the most important is its ability to explain the dynamics of the plant and control system in simple language, mimicking an informed plant expert who has online access to the inner workings of the plant and control system. This is made possible by a novel form of Artificial Intelligence, called the Interpreting Expert System. Previous implementations of the IES were only capable of explaining controller actions. Expert Online will extend this capability to also perform the more difficult task of explaining process behaviour. Expert Online will implement three main processes, namely the accumulation of data from the controllers and plant models, the interpretation, processing and filtering of that data and lastly communicating the relevant information to the user, both as written messages and in other audio-visual forms. Although Expert Online is aimed at the operator, other plant personnel, like supervisors and plant managers, will also benefit from it. This paper focuses on the structural and functional design of Expert Online for implementation on the latest version of Mintek’s open control platform, PlantStar, highlighting advances and additions since the previous implementations of the Interpreting Expert System and concluding with an example illustrating some of the principles.

The authors developed the TBM Excavation Control System (the TBM Navigator), in order to realize the advanced observational construction. During the excavation using this system, the rock strength value is immediately calculated from the TBM driving data as an index of rock properties, and the drill energy coefficient is also calculated from the drill logging data that is carried out using the probe hole ahead of the tunnel face. In this study, a new, geostatistical simulation-based method is proposed for the automatic prediction of the rock properties ahead of the tunnel face with good precision, using both the drill logging data and the TBM driving data. The applicability of this method is validated through the prediction at the actual tunnel excavation that passes through the faults. Les auteurs ont mis au point un Système de Contrôle de forage avec la machine à pleine section (Navigateur de la machine à pleine section), en vue de réaliser un système de surveillance plus efficace. Avec ce système, la résistance de la roche est immédiatement calculée, au cours du forage, à partir des données de conduite de la machine, comme indice des propriétés de la roche, et le coefficient d'énergie de la foreuse est également calculé à partir des données de log de forage collectées dans un trou de sonde foré dans le front de taille. Dans cette étude, on propose une nouvelle méthode basée sur la simulation géostatistique qui permet de prévoir d’une manière automatique, des propriétés de roches se trouvant derrière le front de taille avec une précision satisfaisante, à l’aide des données de log de forage et celles de conduite de la machine à pleine section. Cette méthode s’est avérée suffisamment précise au cours du forage d’un tunnel réel qui traversait une zone de failles. Unter Einsatz dieses Systems wird die Gesteinsfestigkeit während der Ausschachtungsarbeiten unmittelbar aus den TBM Antriebsdaten als ein Index für die Gesteinseigenschaften berechnet. Gleichzeitig wird auch der Bohrenergiekoeffizient aus den Bohrlogdaten berechnet, die an Hand der Probebohrung am Stirnende des Tunnels erhalten wurden. In der vorliegenden Studie wurde ein neuartiges, auf geostatistischen Methoden basierendes Verfahren für die automatische und angemessen genaue Vorhersage der Gesteinseigenschaften am Stirnende des Tunnels vorgeschlagen, für das sowohl die Bohrlogdaten als auch die TBM Antriebsdaten verwendet werden. Die Anwendbarkeit dieser Methode wird durch die Vorhersage bei einer tatsächlichen, durch Verwerfungen verlaufenden Tunnelausschachtung bewiesen.

The high-resolution three-dimensional (3-D) seismic reflection data acquired for Impala Platinum between 1998 and 2002 in the western Bushveld Igneous Complex form an integral part of Impala?s mine planning and development programme. These data are of sufficiently high quality to provide unprecedented 3-D models of the geological structure of the Merensky Reef and UG2 Chromitite Reef, from which the mine deduces the size, geometry and distribution of mineable blocks. Conversely, the seismic data details zones of un-mineable ground caused by structural disturbances in the form of potholes, fault zones and pegmatoid intrusions. Furthermore, variations in dip and strike are well imaged, allowing the mine planners to optimize the mine design and layout. Current interpretation work is focused on enhancing the accuracy of these geological models even further through the analysis of ?seismic trace attributes.? Preliminary testing on the Impala Platinum 3-D seismic volume has shown that attribute analysis has the potential to illuminate a number of geological reef disturbances that are otherwise ?invisible? in the original seismic time volume. Potential areas of improvement include inter alia: ?Improved definition of major fault zones ?Improved definition of zones of reef depression (?slumping?) ?Identification of reef terracing and/or reverse dip.
