During incineration of municipal solid waste (MSW), some heavy metals and other environmentally harmful elements are liberated into bottom ash. The stricter environmental regulations require a higher immobilization efficiency of the ash before its safe disposal and application. Vitrification is one of the promising options, and has the advantages of high destruction efficiency of organics, high immobilization of heavy metals, and large volume reduction. The main components of the vitrified slag are SiO2, CaO, Al2O3, Fe2O3, Na2O and MgO, and the compositions have direct effect on the glass formation during vitrification, and further on the physical and mechanical properties of the slag. To provide essential data for the utilization of bottom ash as vitrified slag, the phase relations and thermodynamic properties of the oxide system need to be systematically investigated. In the present study, the liquidus temperature of the typical vitrified bottom ash slag was determined by using differential scanning calorimetry (DSC) measurement. High temperature equilibrium experiments were conducted to investigate the phase relations of the sub oxide system of CaO-SiO2-Na2O by means of Scanning Electron Microscopy (SEM), Electron Microprobe Analysis (EMPA) and X-ray Diffraction (XRD). The results show that the melting temperature of the vitrified bottom ash is around 930°C. In the CaO-SiO2-Na2O system with less than 50 mol% SiO2, the liquidus temperature de-creases with increasing amounts of Na2O along the tie-line of Na2O-Ca3Si2O7. Two compounds Na2Ca3Si2O8 and Na4Ca8Si5O20 are identified in the oxide system.

This paper describes a methodology used to develop a numerical model for the study of particulate suspension rheology. Initially, Computational Fluid Dynamics (CFD) models of different rheometer geometries were tested with both a Newtonian fluid (water), and a non-Newtonian Herschel-Bulkley slurry. Rheograms were reproduced from these models and compared to experimental values. Once a single-phase model had been validated, a coupled model combining CFD and the Discrete Element Method (DEM) was created. Two open source software packages were chosen. CFD is implemented using Open FOAM®, and DEM using LIGGGHTS. These two different codes were coupled via another program called CFDEM. This coupled model is currently capable of modeling spherical particles in a suspending liquid. DLVO forces have been included in some models to account for inter-particle forces due to the surface charge on the particles. The coupled model is currently being validated. The German Kupferschiefer (copper shale) mining history reaches back over 800 years with its last active mines being shut down in 1990. Increasing metal demands and potential thread of future supply shortages led to the initiation of new exploration programs including feasibility studies for the Spremberg deposit as well as Federal Ministry of Education and Research (BMBF) funded research investigations of Kupferschiefer Waste Dump treatment in the Mansfelder region. This article describes the sensor based sorting results of coarse Kupferschiefer via Near Infrared (NIR) Sorting, being conducted by the department of mineral processing (AMR) in Aachen, Germany. It provides information about the necessity of presorting of the different ore types prior to flotation and puts the NIR Sorting results into context with conventional Kupferschiefer processing. In this study, the effect of adaptation of B.subtilis to sphalerite and galena with respect to the selective flotation of sphalerite from the sphalerite-galena synthetic mixture has been examined. The changes in the surface charge of the mineral and the bacterium, cell wall components and the profiles of secreted proteins are discussed. The flotation recovery of galena increases with the increase in the adaptation cycle of B.subtilis to sphalerite and galena, while the flotation recovery of sphalerite is independent of the adaptation cycle with either mineral. From the gel electrophoresis analysis, the protein profile for the unadapted and adapted cells is found to differ distinctly and this may be attributed to varying molecular weight fractions arising from different growth conditions. Electrokinetic measurements showed shifts in the iso-electric points of not only B.subtilis but also of the chosen minerals after adaptation. Additionally, the zeta potential of B.subtilis is found to become less negative after bacterial adaptation to the chosen sulfide minerals, while it showed an increase in the magnitude of surface negative charge after various enzymatic treatments. The change in the surface morphology and cell wall components such as phosphate, uronic acid and acetylated sugars of the bacterial species during adaptation to sphalerite and galena has been assessed. Selective flotation tests on a synthetic mixture of galena and sphalerite confirm that sphalerite can be preferentially floated from galena in the presence of the insoluble fraction of lysed B.subtilis cells initially adapted to sphalerite, with a high selectivity index. "After almost 100 years, since the first commercial application began in Australia, flotation has shown an extraordinary growth and nearly 2 billion tons of ore per year are presently treated by flotation processes. During this time flotation has promoted a wide scope of research activities ranging from fundamental chemistry and hydrodynamic studies to studies of industrial operations. In general, fundamental studies have been mainly related to ideal situations. In recent years, however, large efforts have been focusing on achieving a better insight into the actual sub-processes provided by the development of new and more sophisticated instrumentation. Since the massive incorporation of flotation columns, around 15 years ago, a renewed interest in flotation fundamental studies, process modelling and new cell designs have been observed worldwide. The key role of the froth has been recognized as an independent and sometimes rate limiting process step. Thus, separation of pulp and froth process stages seems the most appropriate in terms of process modelling, diagnostic, design and scale-up purposes.In relation to flotation equipment development, until the middle of the 1970?s, only the sub-aeration mechanical cells were dominant. Since the 1980?s, the use of pneumatic cells and forced air mechanical cells has emerged strongly. Also, in the last decade, flotation equipment has shown a dramatic increase in size, reaching values of 200m3 in unitary mechanical cells and more than 300m3 in columns. The general feeling, however, is that, despite the great advance observed in terms of process knowledge, the mechanisms and principles of industrial flotation cells design and scale-up are still not fully understood.Advances in process instrumentation and control now in use allow for more efficient operations, both in metallurgical performance and savings in operating costs.INTRODUCTIONFlotation is a widely used process within the minerals processing industry, as well as being used for water treatment and de-inking of recycled paper. Froth flotation started in Australia at the beginning of the 20th century and since then flotation technology has made significant advances. Flotation was firstly applied to sulfide ores. The largest tonnages treated by flotation are copper and copper/molybdenum ores, handling about 50% of the total ore processed. Also significant are phosphate, iron ore and coal treatments. At present, Chile is the foremost copper producer in the world with around 35% of the world?s production. Figure 1(a) shows the evolution of copper production in Chile over the last decade. The total amount of fine copper produced in year 2001 was 4.7 million tons, from which 3.2 million tons was processed by flotation while 1.5 million tons went through LIX-SX-EW processes, which also showed significant development during the same period (Anon, 2001). The total flotation treatment of copper ores in Chile is about 325 million tons per year (Anon, 2002), so the world treatment of copper ore by flotation can be estimated at about 1 billion tons per year. Consequently a total of nearly 2 billion tons of ore per year is presently processed worldwide by flotation (Fuerstenau, 2001). In order to handle the higher tonnage of low-grade ore, a worldwide trend towards the development and use of larger flotation machines began in the 1960?s. Figure 1(b) shows that the trend became extremely marked from the beginning of the 1990?s, which is consistent with the strong increase in copper production during the same period."

Spiral concentrator, which works on the principle of gravity separation, is widely used in the mineral industries for separation of solid particles based on the size and density. In the present study, CFD simulation of the flow profile on a laboratory scale spiral concentrator of height 2.29 m, pitch 0.435 m and width 0.17m was carried out. A single computational domain covering the entire spiral was considered. Volume-of-Fluid algorithm was used to track the interface and predict the flow profile. In the present study the Donor-Acceptor method was used for the calculation of volume fraction in the cell. Simulation results show that the velocity increases as the water flows down due to the convective force and gravitational force, but the viscous force acting in the opposite direction retards the flow. Thus the maximum velocity is attained at turn three at which the viscous force overpowers the other forces and further down the velocity decreases. Measured water depths along the radius of the spiral at various heights were compared with simulated depths, which were in good agreement. The simulated liquid phase velocity profile was used to carry out preliminary studies on the flow profile of solid particles of size 500 micron and densities 2600kg/m3 and 5100kg/m3, based on the Lagrangian model taking into consideration fluid-particle interaction.

Brazil has large reserves of coal (7 billion tons) located predominantly in the south of the country. Despite the relative ease of exploitation, these resources have been underestimated as a source of energy. Currently the country's strategic planning aims to minimize the gap between coal and resources traditionally used in the Brazilian energy matrix. In this scenario, the processing of Brazilian coal in columns flotation appears as a promising alternative, having been successful in mineral systems containing fine particles. This paper aims to study the overall process of column flotation for a specific Brazilian coal. The material used in this study consists of fine coal that is usually discarded as waste and deposited in the tailings dams. The objective is to recover carbonaceous matter and reduce the ash and contaminants grade. The variables analyzed were the influence of size particle, solids concentration in the pulp, the concentration of surfactants and frothers to be used. The first results showed that it is possible, from a feed with around 65% of ashes, to obtain products with approximately 35% ashes with mass recoveries about 40%. Concentrations of frother (pine oil) ranged from 50 g/t to 300 g/t and the collector (diesel oil) of 50 g/t to 200 g/t. Keywords: column flotation, coal, tailings, negative bias

Rapid 3D characterization of multiphase mineral particles in a variety of mineral processing applications is described, including: mineral liberation analysis, grain size, mineral exposure analysis, particle damage, and pore network structure for fluid flow simulation in heap leaching. While micro X-ray computed tomography systems (microCTs) have been used for many years, industrial adoption is limited due to a variety of reasons, including insufficient resolution, the general lack of imaging contrast to differentiate different mineral phases within a multiphase mineral particle and the lack of automated 3D mineral processing software. For example, resolution with industrial CTs and desktop microCT is of the order of tens of microns to a few microns at best, depending on specimen size and CT configuration. We describe a novel lab-based X-ray microscope, XRM, which overcomes these resolution and contrast limitations, notably as the industry is going towards finer grains and more complex ore bodies. Using lens-based optics and detectors (similar to its XRM counterpart in synchrotron beam lines), resolution of the lab based system is in the submicron range with contrast better than conventional microCTs. Hence, visualization, differentiation and segmentation of most mineral phases of interest to the industry are now feasible. Coupling these high resolution and high contrast tomography images with a suite of customized 3D segmentation algorithms and analysis software, applications in mineral liberation analysis for process control, particle damage assessment and other mineral processing applications can be achieved. This non invasive 3D technique which requires relatively little sample preparation is currently being considered for coal, industrial minerals, and base/precious metal ores, complementing existing microscopy techniques such as QEMSCAN and MLA for a variety of applications

"The paper presents a analysis of the history and the trends of development of flotation apparatus. The laws of their evolution are stated and the place and role of column flotation are indicated. It is demonstrate development and different design of column apparatus. The major parameters of column cell such as diameter and height are discussed. Options are proposed on optimization of hydrodynamic characteristics of columns with large-capacity cells. High efficiency of columns with cell height of 4-6 m is shown on examples of coal preparation. A new generation of multi sectional column cells has been developed. In the cells are zones with different aerohydrodynamic parameters: combined in the machine are co-and counter- counter flows of phases. The transition from single-chamber column to multi-sectional apparatus makes it possible to create favourable hydrodynamic and aeration regimes in each section of the column dependent on the pattern of material distribution by floatability. Efficiency of application different designs column apparatus uses shown on the example of enrichment of various non-ferrous metals ores and coal. The principles of mathematical simulation of the flotation process are developed. A scaling-up procedure for column cells was based on flotation macro- and micro- dynamics simulation.INTRODUCTIONColumn flotation is considered to be one of the most significant achievement in the field of mineral processing in the end of last century. We cannot but agree with this statement but would like to understand what underlies this success. History of the flotation column can not be considered in isolation from the development of flotation apparatus on the whole. It can be argued that the first attempt to switch from oil flotation to the use of bubbles during flotation was performed Bessel brothers in 1877 (Berlin patent 42 class 22, July 2) and in 1886 (Berlin patent 39,369 May 12). According to these patents, the crushed ore was mixed with oils , hydrocarbons and water. Then the pulp received in this way was heated up to boiling . Air bubbles and steam formed during boiling facilitate the flotation of ore particles coated with oil (first patent) or bubbles been generated by the reaction of lime with acid (second patent). The evolution in the design of the flotation apparatus incorporates the following key stages. Further development is connected with the Francis Elmore’s idea to use gas bubbles received at water electrolysis (UK, 13578; 1904). This method was not introduced then, but much later, in our time and on the essentially new technical basis it found a use for sewage treatment (electroflotation). Gas bubbling under vacuum patented also by Elmore (UK, 17816; 1904) obtained a practical use. It should be noted that the method did not lose its importance till now. The design of the camera has been surely optimized (Glembotskii etal, 1963). A year later A. Macquisten (UK, 26712) developed pressure (compression) flotation. Thus, the H.Sulman, H.Picard, D. Bell’s (US, 853120, May 29, 1905) basic patent and the adjoining T. Goover’s patent 1910 (US, 953746) formed the basis of the first and most important element of modern flotation: flotation with air bubbles sucked in from the environment. In 1914, J.Callow received a patent for on an apparatus where air was sparged through the porous false bottom of the cell ( US, 1104755). Woolen fabric folded four times was fixed on a perforated metal frame to be used for air sparging (Gaudin, 1932). The following year Durrel created the prototype of the injection (ejector) apparatus. The jet aerator made it possible to significantly reduce the size of the bubbles, in comparison with the filter cloth. An apparatus with slurry pre-aeration in an airlift prior to feeding into separation cell was developed Wagner in 1917 (US, 1235083). And finally, the first column apparatus with a counter-current of slurry and air was developed by M. Towne and S. Flynn in 1919(US, 1,295,817). ("

Thiol collector mixtures are commonly used in the flotation of base metal sulfides and platinum-bearing ores. There are synergistic benefits claimed for these collector mixtures, with mixtures lowering total dosage requirements, improving coarse particle recovery and the rate of flotation. Some of the secondary collectors are known to have frothing effects. Therefore, a previous study aimed to decouple froth and pulp effects and considered only the bubble-particle attachments in the pulp. This was achieved through microflotation experiments, where various ratios of the ethyl and isobutyl chain lengths of xanthates, dithiocarbamates and dithiophosphates were used as collectors. Results from these experiments showed a marked increase in galena recovery using mixtures of xanthate with either dithiophosphate or dithiocarbamate. In the current study, the froth phase was introduced in the form of batch flotation studies to determine whether benefits noted during microflotation experiments would be carried through to a more realistic froth flotation scenario. The findings show that there was no significant difference in the flotation recovery between the best single collectors and mixtures of these collectors. In addition, single collectors that behaved poorly in microflotation experiments showed good flotation performance in the batch flotation experiments. The differences between the microflotation results and the batch flotation results are attributed to differences in particle froth stabilizing properties and/or differences in energy input between the microflotation and batch flotation cells. The internal parameters of ball mill are very important in the grinding process and have significant impact on the grinding results. Accurate measurement of the internal parameters of ball mill is crucial and indispensable for optimization and control of grinding process. In this paper, a novel tri-sensor measurement method was used to measure the external signals (i.e., bearing pressure, sound intensity and power consumption) of ball mill. Mathematical models, which link the external signals of ball mill with its internal parameters, were established to predict the internal parameters of ball mill. Experimental results showed that the mathematical models could directly predict the internal parameters of ball mill once the external signals were obtained. The tri-sensor measurement method and the mathematical models proposed in this paper provided a new way and solid basis for optimization and control of ball milling.

"Due to an increasing demand for nickel and cobalt and the depletion of nickel sulphide deposits worldwide, the production of ferronickel from lateritic nickel ores becomes more significant. About 60 percent of nickel reserves are present in laterite deposits. Common production methods like acid leaching or smelting operations implicate high material and energy consumption. Physical processing methods are also not efficient, because of the fine microstructural intergrowth of the minerals carrying valuable elements such as nickel and cobalt. Due to the high energy consumption of metallurgical treatment of lateritic nickel ore (nickel grade: 0.8 - 3.0%, Co: 0.05 - 0.15%), the separation of waste material (about 75 - 85%) before the metallurgical treatment is desirable. Therefore, an alternative process has been developed, combining a pyro-metallurgical pre-treatment with selected mechanical processing methods. The developed process consisted of a selective pre-reduction and non-selective segregation of the contained metal phases in the first stage. By this, the properties of the metal carrying minerals were changed and could become subject to concentration by means of fine beneficiation processes afterwards. The parameters of the pre-reduction and segregation were varied and the pre-treated samples were examined concerning their efficiency of metalization grade and metal grain size. This paper describes the investigation of pre-treatment methods of a lateritic nickel ore. The pre-treatment and possible subsequent separation methods were examined with regard to the recovery of the valuable elements. Metalization grade was around 80% for both Ni and Co with metal phase grain sizes below 20 µm. Scanning electron microscopy revealed distribution of new metal phases not only on the reducing agent, but also on the “slag” material.INTRODUCTION Nickel laterites are characterized as strongly weathered regoliths with several zones containing reserves of nickel (Ni) and cobalt (Co). These laterites are formed on serpentinites and ultramafic rocks under climatic and/or tectonic conditions that have changed over time (Butt & Cluzel, 2013). The formation of Ni laterites is influenced by numerous geological and environmental factors. In general, there are three ore types named according to the dominant Ni hosting minerals: oxides, hydrous magnesia (Mg) silicates and clay silicates (Butt & Cluzel, 2013). The most Ni laterite deposits contain two of these ore types, usually an oxide zone and an either clay or Mg silicate zone. Distribution of these principal deposit types, their average Ni-bearing phases and mean Ni grade are shown in Table 1. A schematic profile of the different deposits based on the development on serpentized ultramafic rocks is given in Figure 1 (Butt & Cluzel, 2013)."

The heap leaching of oxide copper ores with copper cathode recovery by solvent extraction and electrowinning is now well established as a low-cost method of copper recovery. The main purpose of this study was to extract copper from the copper low-grade oxide ore of Chodarchaei mine using column leaching. The copper oxide ore contained 1.1% Cu and 1.75% Fe. The mineralogical analysis indicated the malachite (Cu2(OH)2CO3) was mainly composed of oxidized phases. The sulfuric acid leaching experiments were performed under the laboratory conditions. The influence of several parameters on the course of the reaction such as particle size, acid concentration, flow rate, and time was examined. The optimum collective extraction of copper and iron was obtained at a particle size of +10-15 mm for a leaching duration of 3 days with sulfuric acid concentration of 100 gpl and using a flow rate of 2.5 cc/min. Under these conditions, the recovery of copper and iron were 98.54% and 41.99%, respectively. Keywords: column leaching, copper, iron, working diagram.

"Spiral concentrators offer a cost effective way to separate valuable minerals from gangue by displacing lighter materials to the outside, and heavier materials to the inside of the spiral. The separation can be seen as visible concentrate bands and splitters are set at the bottom of the spiral to effectively split the ore into various densities. As there are typically many spirals in a concentrator plant, it becomes ineffective to continually adjust the splitter positions manually. Vermaak et al. (2008) proposed to use image recognition to detect the concentrate bands, thereafter, creating a model predicting the positions under certain input conditions. This model could then be used for optimisation and/or control of splitter position or band position. In contrast an online concentrate band detection system would provide real time concentrate band positions without losing accuracy due to model generalisation. These systems are usually expensive and time consuming to develop, due to a lot of centralised features required (image capturing, image processing and/or feedback to a controller). This study took advantage of the recently developed Raspberry Pi minicomputer to perform rapid prototyping of an online image processing sensor. The Raspberry Pi, and accompanying camera module, offers a portable Linux environment which can natively run the required image processing algorithms. Furthermore, extensive use of OpenCV was made to reduce development time, by relying on existing and proven algorithms to detect the concentrate bands. The Raspberry Pi also incorporates generic input/output ports which can be used in future work to provide the signal to a controller. In conclusion, the Raspberry Pi was successfully used to perform real time concentrate band position detection on a spiral concentrator. This solution is more general than an experimentally identified input-output model and may be used for control or optimisation studies in a wide array of spiral concentrators."

Liberation of valuable minerals from low-grade ores is an important challenge faced by the minerals industry. It is necessary to grind the ore to extremely fine size in order to liberate the mineral from such ores. As it is generally difficult to produce ultra-fine particles of diameter less than 1-10 mm using traditional grinding equipment such as the ball mill and the rod mill, several new types of grinding equipment are being explored to produce ultra-fine particles. The planetary ball mill is promising in that it makes grinding to submicron sizes possible by imparting high energy to the ground powder. It consists of four pots mounted on a disc. The pots and the disc rotate in opposite directions. The high-speed rotation of the pots and the disc makes the grinding media move at high centrifugal velocities leading to high impact energy and thus improving the grinding performance. The planetary mill is currently being explored for its capability to produce ultra-fine particles on a large scale. In this context, there is a need to understand the dynamics of the ultra-fine grinding process within the planetary ball mill. Here, we address this need by studying the movement of media inside the pots and the grinding kinetics, employing both experimental and modeling techniques. The experiments were conducted on a laboratory scale planetary ball mill. The particle size distribution of the powder was monitored to allow an estimate of the grinding kinetics to be made while video images of the media profiles inside the pots were taken to allow quantification of the media movement as a function of process variables such as the media size, percent loading, etc. The population balance modeling (PBM) framework was used to simulate the kinetics of grinding while the discrete element modeling (DEM) approach was utilized to simulate the media motion. The parameters in the population balance model, namely, the specific breakage rate and the breakage distribution function were determined by fitting the batch grinding equation to the experimental data. The predicted powder size distributions were found to be in good agreement with the experimental data. The experimental results have shown that the mean size of product powder decreases as the size of the grinding media decreases. "We have used the microscopic thin balance developed by Scheludko at al. (1970) technique to study the stability and interactions within the thin film between the silica surface and air bubble with (i) a long chain C10 amine and (ii) a cationic/anionic surfactant systems consisting of mixtures of a long straight C10 chain amine with long straight chain C8, C10 and C12 sulfonates. It was found that the mixed surfactants caused lower contact angles, lower rates of the thin aqueous film rupture and longer film lifetime, compared to the pure amine system.This behavior was explained by the initial strong adsorption of positively charged interfacial complexes from the mixed surfactant system at the air/solution interface followed by adsorption at the silica interface. It was also shown that the chain length compatibility between the anionic and cationic surfactants controls the strength of the interfacial complex, determining an inhibition in the thin film rupture and dewetting of the film. The rupture mechanism was explained by an earlier established heterocoagulation mechanism between the positively charged air/solution interface and the solution/silica interface which remained negatively charged. The formation of the interfacial complex at the air/solution interface was confirmed by using surface tension data."

The Indian steel industry is growing at a rapid pace and expected to be the 2nd largest steel producer in the world after China. To cope up with this growth and to sustain it, the industry needs to focus on effective utilization of domestic metallurgical coals. While the importance of indigenous coal has increased, its supply from the domestic sources is declining. This is primarily due to high ash content in Indian coals leading to its difficulty in washing to a low level competitive to imported coals. Non-availability of a suitable beneficiation technology to bring down the ash to such a low level is the other reason. Effective utilization of current technologies has enabled Tata Steel to bring down the ash to 13-16% from its captive collieries. However, further lowering the ash using the conventional beneficiation technologies is difficult and unsustainable. New technologies should be developed for bringing down the ash further. A thrust area research program has been undertaken at Tata Steel for producing clean coal with 8% ash maintaining the yield currently achieved in its washeries. The technologies attempted are based on chemical beneficiation of coal. In leaching process, suitable chemicals are used for extracting ash minerals from the coal. As an alternative process, the combustible part of the coal is being extracted using a suitable organic solvent through an organo-refining process. Both the processes have been successfully developed in the laboratory and are being demonstrated in pilot scales. Various beneficiation processes practiced at Tata Steel including the efforts made for developing new processes for achieving clean coal with 8% ash have been discussed in this paper. "The study provides the comparative analysis of the performance of water only cyclones and hydrocyclone for iron ore fines processing at Joda Iron ore processing plant, Tata Steel. Joda iron ore deposits have higher proportion of kaolinite in the finer fractions and are meant to be separated with cyclones. The iron processing flowsheet of Joda comprises of water only cyclone for beneficiation of iron ore fines. Water only cyclones are used for the beneficiation of fines in the iron ore processing industry and have a larger cone angle compared to that of conventional hydrocyclones to enhance the density effect in the separation. They are aimed to achieve better product quality of underflow however; the desired result could not be achieved at the Joda processing plant. The water only cyclones were operating at the corrected cut-size of about 60 micron with an imperfection of 0.40 and water split to underflow was approximately 10%. The overall Fe recovery from the water only cyclones were 60%. Since the quality of fines produced from the water only cyclone couldn’t be improved, an attempt was made to process the fraction in the conventional hydrocyclone to achieve the desired product quality. The trial results indicated better product quality with the Fe recovery of 72% at corrected cut-size of 70 microns and imperfection of around 0.29. In view of above results it was recommended to replace the water only cyclones with hydrocyclones to achieve higher product quality of about 60% Fe content.INTRODUCTION Water only cyclones were installed at wet plant, Joda to process the classifier fines where the cyclone underflow is considered as concentrate and overflow is discarded as slime. Because of the lower capacity of the cyclones 30% of the classifier overflow was bypassed directly to thickener. Apart from this the quality of fines produced from the water only cyclone couldn’t be improved further hence an attempt was made to process the fraction in the conventional hydrocyclone to achieve the desired product quality and quantity. The conventional Canadian oil sand processing, the Clark Rowe process, is associated with many risks for the environment and high energy costs. To recover the bitumen from the oil sand (tar sand), large quantities of water have to be heated up and mixed with caustic soda and the oil sand. During this process, tailings with stabilized clay colloids are formed and dumped in tailings ponds. To avoid these disadvantages, a new, non-aqueous extraction process is to be established. Organic solvents are used instead of water and caustic soda to mobilize the bitumen from the sand-clay mixture. Pressure filtration, washing and steam pressure filtration are part of the new concept. A mixture of organic solvents and the oil sand is first pressure filtrated in a nutsch filter until a saturation level of one is obtained. After the cake has been formed, the filter cake is washed with organic solvent to flush the bitumen loaded solvent out of the cake. The following steam pressure filtration mechanically and thermally removes the remaining volatile components of the solvents from the filter cake. The filtrates from the pressure filtration, the washing phase and partly from steam pressure filtration are subsequently thermally treated to recover the organic solvents and obtain a higher bitumen concentration in the mixture. This mixture is then lead to an upgrader to win synthetic crude oil (SCO). The recovery of bitumen in the conventional hot water extraction process based on the Clark Rowe process can, in highly optimized plants, achieve between 88 and 92 %. Variation of oil sand properties leads to an actual range of between 80 and 90 % of bitumen recovery. With the alternative process based on organic solvents, the bitumen recovery exceeds the recovery of the conventional process by up to 16 percentage points. The composition of the two organic solvents in the first step of forming a suspension with the oil sand is important. The aromatic component is crucial for liberating and solving the asphaltenes, which tend to flocculate. The order of the two components of organic solvents is also important in the washing step. The paraffinic component is essential to achieve successful steam pressure filtration with respect to fast steam breakthrough and a filter cake free from organic compounds, as a result of its lower boiling point. Mining operations offer many opportunities for the use of IT and communication technologies to improve automation and thereby deliver higher levels of productivity, cost, quality and safety. In this paper, we discuss a particular application, namely, building a fully automated train control and operation system within a mining area. We first outline the basic architecture and functionality of such a system and then present a real-life case study where the railway system within a remote iron ore mine in Canada was converted to a fully automated train operation system. This hard real-time safety-critical system required the use of advanced technologies such as embedded systems (e.g., on-board train controller), radio communications, formal methods, optimal scheduling, and extensive simulations. We focus on the design aspects for maintaining the system in safe states.
