Mineral processing plants include different stages like crushing, grinding, classification and concentration, all of which have partially affect the final product. To identify and solve the related problems of each stage, process audition should be carried out continuously to find the major solutions of improving product and decreasing the maintenance and operating costs. The Iranian Gohar-Zamin iron ore beneficiation plant consists of equipment such as gyratory and cone crushers, high pressure grinding rolls (HPGR), ball mill, dry and wet double-deck vibrating screens, hydrocyclones cluster, magnetic drum separators, thickener and horizontal vacuum belt filters. The defects of initial design as well as current non-standard operating conditions of equipment were monitored and detected and the opportunities for process optimisation were presented as follows: establishing the control loop of power draw for cone crushers, the modification of feeding chute in cone crushers to minimise the non-uniform wear of parts, removing segregation in the fresh feed bin and screen’s circulating load chute in order to provide the proper feed to HPGR, reducing wear rate on HPGR rolls surfaces, decreasing the amount of rejected materials in screen, equalising the solid content and particle size distribution (PSD) of feed in all magnetic drum separators and equalising the PSD of hydrocyclones overflow. This paper provides a guideline for the mineral processing industry to focus its efforts on process design to deliver the efficiency with minimum capital costs. This paper outlines an investigation into the recovery of saleable fractions of coal from ?as-arising? South Export Plant effluent streams, using Baleen microscreening technology. South Export Plant, a subdivision of BHP Billiton Energy Coal SA (BECSA) Coal Processing, is a two-module plant treating 2000 t/h. The nominally -150 µm coal is untreated and is therefore passed from classifying cyclones to the thickeners for process water recovery. The thickened underflow is pumped into a series of slurry cells for further settling and recovery of supernatant water. The marginal quality, moisture content, and handlebility of this settled material renders it unsuitable for inclusion into saleable products and it is thus stockpiled and trucked to designated pits for disposal. Over the years, stockpiling and trucking has become an overly expensive exercise. In an effort to recover some of this cost, a task team was assigned to investigate less costly options to process slurry across BECSA plants. Various technologies such as froth flotation, sieve bends, and Reflux Classifier were considered, although the results were generally not beneficial ? this could be attributed to weathered/oxidized coal. A decision was made to pursue an alternative approach by testing the suitability of the new ?Baleen Filter?. The concept is to screen out the higher-grade fraction (+50 µm) as saleable product and reject the finer fractions to the slurry ponds. The Baleen Filter was found to effectively screen at an acceptable efficiency between 94% and 99.99%, with a very sharp cut-point (d50 and Ep). The actual yields from the screening results were better than the predicted yields in terms of both mass and energy as predicted from feedstock analysis.

The development of short- and medium-term mine production schedules in isolation from each other has meant that only a local optimum can be achieved when each scheduling phase is carried out. The globally optimal solution, however, can be achieved when integrating scheduling phases and accounting for the interaction between short-term and medium-term activities simultaneously. This paper addresses the task of integrating short- and medium-term production plans by combining the short-term objective of minimizing deviation from targeted mill feed grade with the medium-term objective of maximizing net present value (NPV) into a single mathematical optimization model. A conceptual sublevel stoping operation comprising 30 stopes is used for trialling segregated and integrated scheduling approaches. Segregated medium- and short-term scheduling using separate models achieved an NPV of $42 654 456. The final scheduling approach involved integrating the two scheduling horizons using the newly-developed globally optimal integrated production scheduling model to achieve an NPV of $42 823 657 with smoother mill feed grade. The larger the stope data set, the larger the difference between the two scheduling approaches is likely to be. At the very least, an integrated approach ensures feasibility across the two scheduling horizons, which cannot always be assumed when using a segregated approach.

One of the earliest records of metal recovery by solution leaching is described by Agricola as 'juice of rock' in the 1550s. In these early years of hydrometallurgy and civil engineering, few controls and systems were employed to enhance recovery and protect the environment. Since that time, leaching (dump or heap) operations have made significant strides in increasing metal and solution recovery while protecting the environment, all goals of a sustainable operation. It is now recognized that the design and operation of modern heap leach facilities requires contributions from many fields of study, including hydrometallurgy, civil engineering, geotechnical engineering, unsaturated-flow hydrology, mine planning, geosynthetics engineering, geochemistry, process engineering, mechanical engineering, and electrical engineering. While advancements in these fields have resulted in more sustainable heap leach operations, challenges in the industry still exist. A number of heap leach operations exhibit poor or lower-than-predicted metal recovery, loss of solution flow and control within the ore heap, loss of ore heap stability under leach, failure of liner and/or solution recovery systems, and overtopping of process water ponds. A number of these issues may be the result of several compounding conditions. For example, poor metal recovery may be due to an inadequate scale-up assumption (scaling laboratory tests to field-size heaps), lack of control of the in-heap geochemical environment, changes in ore mineralogy from the original design, changes in mechanical and hydraulic properties of the ore from the original design, ore handling and pre-treatment, inadequate solution management system, and inadequate solution application. The purpose of this paper is to present and discuss issues that may affect the sustainability of a heap leach operation. Since sustainability encompasses a broad range of topics and issues, the focus of this paper will be on issues affecting metal and solution recovery, solution flow and containment, and stability of the ore heap.

Ion exchange resins were investigated for the effective recovery of platinum, palladium, and gold from a pregnant cyanide heap leach solution. Screening results indicated that strong-base anion exchange resins proved to be most effective in the recovery of these metal cyanides. Gold was selectively recovered with the use of Minix, while effective recovery of gold, platinum, and palladium over the base metals, copper, and iron, was achieved with Amberlite PWA-5. Successful elution of these metal cyanides was possible from both Minix and Amberlite PWA-5, using a 2M potassium thiocyanate solution at ambient temperature. Acidic thiourea was unable to elute platinum from either Minix or Amberlite PWA-5. Effective elution of palladium and gold were, however, achieved with use of acidic thiourea. Using these results, two conceptual flow diagrams for the recovery of these metals from cyanide solutions are proposed.

This paper shows, through a case study, the impact of multivariate grade modelling upon mine design and mine planning. A deposit explored by drill holes is considered, in which the grades of five elements (copper, silver, molybdenum, arsenic, and antimony) are of interest. Forty alternative models of the deposit are constructed by fitting the joint correlation structure of the grade variables and using conditional cosimulation. In addition, a reference model, obtained by averaging the alternative models, is also considered. The study shows that the resulting mine design (final pit characteristics and production schedules) is sensitive to the grade model under consideration, and that the design based on the reference model may not be optimal when compared to the alternative models based on cosimulation. However, when assuming a given long-term plan and extraction sequence, the grades and net present value (NPV) calculated on the reference model are unbiased with respect to those calculated on the alternative models with the same extraction sequence. The latter allow assessing the possible dispersion of the actual grades and NPV around their expected values, and are useful for the planner in order to determine the probability of meeting given production targets and of exceeding or falling short of given threshold grades. Additionally, unlike cosimulation, the separate simulation of each grade variable leads to unrealistic resource models and to biased results in mine design and mine planning. This approach should therefore be avoided, unless the grade variables are spatially uncorrelated.

A mineralogical study was conducted on the feed (3.51 g/t Au and ~90 g/t Ag) and four leach residue samples (assaying 0.09 to 0.19 g/t Au and 30.0 to 61.5 g/t Ag) from the Pinos Altos silver-gold deposit in Mexico to determine the cause for gold and silver losses. A comprehensive mineralogical and analytical approach including fire assay, gravity pre-concentration, ore microscopy, mineral liberation analyser (MLA) and electron microprobe was used for the current study. Results showed that gold and silver lost in the leach residues occurred mainly as inclusions in quartz and silicates (accounting for over 80% for Au and 92% for Ag of the head assays, respectively), with a minor amount in iron oxide and other minerals. The amount of liberated gold and silver is negligible. Results also showed that gold and silver particles in leach residues are mainly ranged from 1 µm to 5 µm in size, which implies that ultrafine grinding is required to improve the recoveries of these two metals. The latest Draft MPRRB was released for public comment in October 2006. The main purpose of the Bill is to collect royalties at mines developed in terms of new-order mineral rights granted through the MPRDA process. The transition phase stipulated in the MPRDA will be completed by 1 May 2009, on which date mineral royalties will become payable to the state. The royalty rates stated in the MPRRB differ from mineral to mineral and also depend on the degree of refinement. Gold is the subject of this paper, where the royalty rate ranges from 1.5% (for refined gold) to 3% (for unrefined gold) of sales revenue. This royalty is payable regardless of profit, with a maximum 75% relief for loss-making mines. The purpose of this paper is to establish whether or not it would be necessary for gold mines to adjust their mineral reserve statements as a result of this Bill. The methodology is to add the royalty costs stipulated in the MPRRB to the actual quarterly information for the past ten years as reported by the gold-mine members of the COM. The rationale is to investigate the impact this Bill (in its current form) would have had on gold reserves that must be left unmined in the ground because of a higher pay limit. The results of the study point to a significant impact on reserves available for mining with the subsequent shortening of mine lives and retrenchment of workers. Had the MPRRB been effective for the 10 years prior to 1996, it would have resulted in 46 tonnes of gold being sterilised. Stated alternatively, 30 700 workers at COM gold mines alone would have lost their livelihoods.

This paper presents an evaluation of the effect that the mineral feed characteristics have on the metallurgical performance in an industrial flotation circuit. Variables such as mineralogy, particle size, solid content and mineral grade were evaluated using a flotation simulator, which was previously developed and validated using industrial data from different concentrators. The metallurgical performance was evaluated not only from the point of view of recovery and concentrate grade, but also by analysing less common variables such as froth carrying rate, froth and collection recovery, water recovery and others. Then, new data from the industrial flotation circuit was used to complement this analysis and evaluate the simulator predictability by comparing simulated and measured data. The results allowed for the quantification of the significant effect that mineralogy and particle size have on recovery and/or concentrate grade. Therefore, the grinding stage and flotation cells design become important factors to avoid a significant loss in metallurgical performance when feed mineral characteristics change in an industrial operation. In this context, an evaluation of cells design and arrangement should be performed to compensate the loss in recovery and concentrate grade in order to find an optimal operating condition. Compressed air is widely used on South African gold mines. However, due to recent and proposed future electricity tariff increases it is quickly becoming too expensive to produce and use. Boxfront chute systems at ore passes were focused on during this study, and a number of alternative power sources were examined. After comparing primarily costs, and secondarily safety and practicality, of a number of systems based on water and hydraulic oil, a system making use of either air or water was determined to be the most cost effective. A payback time of 8 years was calculated, which will be significantly less taking into account the avoidance of failures due to electricity and water shortages, which would not affect this system due to its ability to swap between either air or water. It was recommended that this system be installed at all boxfront chutes as soon as possible so that the company can begin to benefit from the cost savings.

This article discusses the critical role of leadership in the technology adoption process within organizations, particularly in industries like mining, where innovation is essential for maintaining competitiveness and operational efficiency. It highlights the limitations of traditional technology adoption models, such as the Technology Acceptance Model (TAM), Diffusion of Innovations (DOI), and Unified Theory of Acceptance and Use of Technology (UTAUT), which focus on individual factors and overlook the strategic and organizational roles of leadership. The study proposes the Ambidextrous Leadership-Technology Adoption (ALTA) model, which integrates leadership styles such as transformational, transactional, adaptive, and ambidextrous leadership into the technology adoption process. The model emphasizes the balance between exploration (fostering innovation) and exploitation (ensuring operational efficiency). The findings suggest that transformational leadership fosters innovation by encouraging risk-taking and creativity, while transactional leadership ensures efficient technology integration. The article also identifies key barriers to technology adoption, such as organizational resistance to change, which can be mitigated through adaptive leadership that addresses employee concerns. The research emphasizes the importance of a supportive organizational culture and cross-functional collaboration, which are essential for successful technology adoption. The study concludes by offering practical recommendations for leaders to foster a culture of innovation, manage resistance, and balance short-term efficiency with long-term technological advancement.

The Gautrain rapid rail link project is currently Africa?s largest infrastructure project connecting South Africa?s major airport (OR Tambo), Johannesburg and Pretoria. Phase one is planned for completion in time for the 2010 FIFA Soccer World Cup and involves 80 km of track and 15 km of underground tunnels. The key shaft sinking blasting issues revolve around maximising advance and improving blasting cycles to meet the tight deadlines as well as environmental control which, in some cases takes place only 15m from the city infrastructure. To achieve success, DetNet South Africa supplied a range of electronic detonator systems to cater for the different blasting applications involved (tunnels, portals, shafts and viaduct foundations). One such product, QuickShot, was used for the first time in a major civil engineering project and has been used in most of the shaft sinking blasts to date. The QuickShot system combines pre-programmed electronic detonators with special on-bench components that enable the user to quickly and easily design the firing sequence solely by using the order of connections. This precludes the user from having to deal in absolute delay times. The connecting system enables benches to be hooked-up speedily by multiple users who have differing levels of experience. This paper provides details of how, after 33 months, the system has been embraced by the project by aiding in maximised advances, improved cycle times and meeting the required environmental constraints.

As a rule, removing waste rock at the beginning of the process improves the conditions for the flotation of minerals, and also reduces the operating costs of crushing, grinding and flotation. Lead-zinc ores in the Shalkiya deposit of the Republic of Kazakhstan are classified as difficult for enrichment, but taking into account their significant reserves, they are one of the main potential ores for the production of lead and zinc. Under industrial conditions, for processing ores of the Shalkiya deposit, a selective flotation concentration scheme with the production of lead and zinc concentrates is recommended. However, according to the recommended scheme, it is not possible to obtain high-quality concentrates of lead and zinc, with high metal recovery. The paper presents the results of studies of preliminary gravitational enrichment of lead-zinc ore in the Shalkiya deposit. Based on the fractional analysis for the particle size range of -40+8 mm, Henri- Reingard enrichment curves were constructed, separation density (2730 kg /m3) was established to isolate the light fraction with the lowest possible lead and zinc content, and gravity enrichment indices (0.7-0.71) were determined. It was found out that when using gravitational enrichment of the original large-sized ore in the Shalkiya deposit, tails are released at the beginning of the technological process with a yield of up to 20% with the extraction of silica up to 30%, calcite up to 11% and carbonaceous matter up to 12%. As a result of the studies, it was found that the beneficiation of crushed lump ore could be conducted in heavy suspensions. One of the positive aspects of the use of gravitational enrichment is the reduction of energy costs for grinding the heavy fraction, which was experimentally proved in this article. Manganese ores are the major source of manganese for the production of manganese ferroalloys. There is a gap in the knowledge of the decrepitation behaviour of manganese ores, which presents a problem in the operation of smelters. Decrepitation, which is the breakage of the ore particles upon heating, is an important quality parameter for these ores. The purpose of this investigation was to determine the extent to which South African manganese ores decrepitate during preheating in a rotary kiln. The effects of temperature, rotational speed, and particle size decrepitation were investigated. Manganese ores were heated in a laboratory-scale rotary kiln at temperatures of 600, 800, and 1000°C, and rotational speeds of 3, 6, and 12 r/min. The size ranges were +6-20, +20-40, and +40-75 mm and the residence time was constant at 30 minutes. The decrepitation index (DI) is quantified as the ratio of the mass of <6 mm particles after pre-heating to the total mass of the sample. It was found that the DIs for all ores used were proportional to the temperature and the rotational speed and inversely proportional to the particle size range with temperature being the most important parameter. Ore A was the most susceptible to decrepitation followed by ore C and ore B; this was mainly to the decomposition of kutnohorite, the content of which was the highest in ore A and the lowest in ore B.

A control philosophy to be applied by Lonmin to maintain constant electrode immersion in their no. 1 circular smelting furnace is put forward. This control philosophy is facilitated though a combination of thermodynamic models used to predict the slag composition and empirical correlations to estimate the furnace geometric factor as well as the slag conductivity. The model can determine the operating resistance set point required in order to maintain a desired electrode immersion as a function of the feeds to the furnace, slag level and temperature. If modifying the resistance set point cannot maintain the desired immersion without moving out of the furnace P-V-I operating envelope, the model can be used to determine the amount of slag modifiers (silica or lime) required to shift the slag chemistry back into a region where the immersion can be controlled though resistance set point manipulation.

"After detonation of the explosive, the final blast-induced damage area around the blast-hole falls into three categories, namely crushed zone, fractured zone, and elastic deformation zone. This paper presents a modified model to calculate the size of crushed zone around a blast-hole in drill-and-blast, with the hoop compressive stress and cavity expansion effect taken into account. The material in the crushed zone was assumed to be a granular medium without cohesion, but with internal friction. On this basis, the formula for crushing zone radius was derived. The proposed approach was verified with tests reported in the literature and the simulated results from SPH-FEM coupled models. A full statistical analysis was also carried out, and the predicted values were found to be in better agreement with the test results compared with other models. A sensitivity analysis of the modified model showed that the size of the blast-induced damage area is mainly affected by the following factors: rock mass properties, in situ stress, and borehole pressure. In particular, the roles of borehole pressure and in situ stress are discussed. Finally, suggestions are made on how the size of the crushing zones can be decreased. IntroductionOver the past decades, drill-and-blast has become the most commonly used technology in rock excavation. It is well known that in rock mass fragmentation with explosives, the annular rocks around the blast-hole are converted into fines. The formation of these fines consumes a significant part of the energy of the detonation, which in general is ignored in the determination of the efficiency of detonation (Glatolenkov and Ivanov, 1992; Furtney et al., 2012). Many studies show that only 20–30% of the total explosive energy is effectively used in fragmenting the rock, and up to 50% of the energy generated by conventional charges is wasted in overcrushing of the crushed zone and the inner part of the fractured zone (Ouchterlony et al., 2004; Sanchidrian et al., 2007). How to control the crushed zone to enhance the effective utilization of explosive energy, reducing the unit explosive consumption and the engineering cost, is therefore of great significance."

Ti-64, which accounts for more than 50% of the worldwide titanium tonnage, has found commercial importance in industries requiring components with high specific strength and resistance to corrosion. Investment casting is the preferred production method due to the difficult machinability of the alloy. This study was aimed at investigating the mechanism and the extent of alpha case formation on Ti-64 components cast using the investment casting method with YFSZ (yttria fully-stabilized zirconia) shell moulds after vacuum induction melting. The extent of the reaction between the mould hot face and the molten metal has been studied by varying parameters such as soaking temperature and mould hot face composition, and examining their effects on the reaction with the mould. An increase in the soaking temperature had an effect on the alpha case, both in appearance and hardness, but had no effect on contamination levels by carbon, oxygen, and nitrogen. The depth of alpha case increased with soaking temperature, increasing from 35 µm to 161 µm with an increase in temperature from 1200°C to 1400°C. The micro-hardness profiles provided insight into the effect of the alpha case on the mechanical properties of the Ti-64 alloy by displaying hardness values of 1000 HV0.1 and above, but could not be solely utilized to determine the alpha case penetration depth due to microstructural differences in the unaffected Ti-64, in particular the martensitic microstructure that formed with a fast cooling rate from a higher temperature. Levels of expected contaminants such as Zr, Y, 0, and C were low. The addition of the colloidal zirconia binder affected the interfacial reactions. YFSZ proved to be a thermodynamically stable refractory material, with the alpha case possibly forming as a result of segregation.

The objective of this work was to provide process engineers with values of the physical properties of various slag systems involved in high-temperature processes. Software that calculates the thermo-physical properties of slags from chemical composition is available on the www.pyrometallurgy.co.za website. This paper outlines the principles underlying the various models available in the program. The software calculates the following properties of crystalline, glassy, and liquid slags (where appropriate) as a function of temperature: heat capacity, enthalpy, density, viscosity, thermal conductivity, electrical conductivity, and surface tension. We hope, in the future, to update the program to (i) add new models as they become available, (ii) remove any ?bugs? discovered in existing programs, and (iii) provide guidance on the limitations of individual programs.

As part of an investigation of possible water-saving measures at Anglo American Platinum&apos;s Mogalakwena Mine in Limpopo, South Africa, a study was made of conditions on the wet beaches of two adjacent tailings dams, each serving a separate plant on the mine. For one of the dams, a special catamaran was designed and constructed to enable the full length of wet beaches to be accessed and sampled immediately after a layer of tailings had been deposited. For the other dam, the wet beach was accessed using conveyor belting and scaffold planks. The length of the beaches was 400 m on the first dam, and 200 m on the second, and each was sampled at 50 m intervals. The parameters reported in this paper, for both beaches, are: > Water content profiles along each beach from the surface to as deep as 2.5 m, at times ranging from 12 hours to 6 weeks from the end of deposition > Particle size distributions at the surface, down the full length of the beaches > Measurements of feed relative density, tonnage and volume, decant and drain flow volumes, as well as rainfall and evaporation for both dams. The surface water contents shortly after deposition have been used to establish the relative density of the settled, decanted tailings and its variation down the beach. This data, combined with the decant and drainage flows, is used to establish the calculated and actual water recoveries from both dams.
