"Computer simulations of structural and compositional development in equiaxed dendritic alloy solidification are performed using a recently developed multi phase model. The model not only accounts for the transport phenomena occurring on the macroscopic (system) scale, but includes also the grain nucleation and growth mechanisms taking place at various microscopic length scales. In this paper, a numerical technique consisting of a fully implicit control-volume based finite difference method and a multiple time step scheme is developed for accurate and efficient simulations of both micro- and macro-phenomena. Sample numerical results are presented to reveal the effects of liquid now and crystal sedimentation on segregation and the final grain size distribution. In particular, the importance of the interplay between the dendrite microstructure and multiphase now patterns is shown.IntroductionIn recent years, modeling of equiaxed dendritic solidification without convection has experienced considerable progress (1,2]. Nucleation and growth kinetic laws have been coupled with transient heat conduction calculations to determine the solidification microstructure. However, modeling of equiaxed dendritic solidification with melt convection and solid movement has not been attempted so far, largely because of the complications associated with the transport of free equiaxed crystals in the melt. The gravity-induced transport of free crystals is fundamental to the development and extent of the equiaxed zone and also greatly affects the columnar to equiaxed transition. Another possible effect of crystal sedimentation or floatation is to cause severe macrosegregation as well as structural inhomogeneities. The only study available in the literature that accounts for both liquid convection and solid transport is by Ni and Beckermann (3], but deals with globulitic structures (as opposed to dendritic)"

This is not a conventional professional paper. It deals mostly with personal experiences. These concern a background in applied mineralogy. Your committee asked me to do this. I accepted with a California enthusiasm which has since diminished with the approach of a Chicago winter. Nevertheless, I wish to thank your committee and also to apologize in advance for omissions and inadequate statements, as such a paper must possess. My introduction to applied mineralogy took place in 1922 at Stanford University. Physicists had recently demonstrated that crystalline powders would reflect x-rays in a systematic manner. Professor A.F. Rogers sug¬gested that significant x-ray reflections might be obtained from powdered opaque minerals. With the aid of Professor D.L. Webster in the Physics Department, I constructed an x-ray diffraction outfit. It was a crude affair, but it worked. Starting with 1924, we secured recognizable patterns of a goodly number of ore minerals (1,2,3). Today x-ray diffraction outfits are common, and a card system of mineral identification is constantly used.

"Pressing environmental and energy security concerns have brought much needed attention to economic production of hydrogen as the secondary energy carrier for non-electrical markets as well as to meet increasing demand for crude upgrading and desulfurization. While steam reforming of natural gas is currently the dominant method of hydrogen production, it is depleting a valuable fossil fuel while emitting green house gases. Thus, in the long run, efficient, environmentally friendly, and economic means of hydrogen production using nuclear and renewable energy needs to be developed. High temperature electrolysis using solid oxide electrolyte cells is an exceptionally efficient means of generation of high purity hydrogen. It is also capable of directly converting steam and CO2 into synthesis gas. This co-electrolysis process enables conversion of CO2 recovered from concentrated industrial sources into a feedstock for synthetic fuels production. Use of CO2 provides a means of storing hydrogen in a concentrated and convenient form – a hydrocarbon. This is also an effective storage medium for intermittent renewable energy sources such as wind and solar.Ceramatec, Inc and the Idaho National Laboratory are applying solid oxide fuel cell technology to the production of synthesis gas by high temperature co-electrolysis of steam and carbon dioxide. This technology utilizes solid oxide fuel cell stacks to electrochemically remove oxygen from steam and CO2, leaving a clean stream of hydrogen and carbon monoxide suitable for fuel synthesis. By varying the relative concentrations of carbon dioxide and steam, the hydrogen to carbon monoxide product ratio can be controlled as required by the desired type of synthetic fuel being produced from the syngas. The resultant synthesis gas has been used as the feedstock to produce synthetic methane and Fischer Tropsch liquid fuels.Alkaline and proton exchange membrane electrolysis cells typically operate below 100°C, while solid oxide electrolysis cells operates in the 750-850°C range. This higher temperature improves the efficiency significantly. Practically, it translates into a lower cell operating voltage, 1.1-1.4V for high temperature electrolysis vs. ~1.8V for water electrolysis. Hydrogen production is stoichiometric with current in all types of electrolyzers.Carbon dioxide is a valuable resource as a feedstock for energy storage as a hydrocarbon. There is a vast amount of renewable energy that cannot be effectively utilized as grid electricity, but which could be used to convert CO2 to hydrocarbons, offering a solution to the even more difficult (than supplying grid power) challenge of production of sustainable, domestic transportation fuels. Conventional electrolysis and chemical processes could be deployed to accomplish this conversion. However, high temperature co-electrolysis of CO2 and steam to produce synthesis gas using solid oxide fuel cell technology has the potential of improving the efficiency by nearly 50%. A domestic synfuel industry will enable a much larger reliance on intermittent renewable energy than can be accommodated by conventional electric demand profiles while increasing our energy security."

"Wet chlorination process of de-copperized anode slime is followed by de-chlorination stage in which lead-sulfate and metallic silver form silver residue. The silver residue is subsequently reduced to Ag2Se matte and PbO-SiO2 slag to remove lead to the slag in a short rotary furnace. Although this smelting process is proven well in actual operations, few papers have investigated its metallurgical aspects. This paper will describe the effectiveness of controlling parameters adopted at the Naoshima Smelter & Refinery and discuss the decisive factors influencing silver loss to PbO-SiO2 slag.IntroductionThe precious metals plant at Naoshima smelter & refinery was established in 1989, and has produced electrolytic silver, refined gold and platinum-group metals (PGM) from de-copperized anode slime as by-products of electrolytic copper. The process for gold production has been innovated from conventional smelting process to hydrometallurgical process since 2004 [1], while the process for silver production has still remained the same.The process for silver production at the Naoshima smelter & refinery is illustrated schematically in Figure 1. De-copperized anode slime is, at first, concentrated in the froth flotation process, then leached in the wet-chlorination process, and converted to silver residue in the de-chlorination process. The silver residue, which is a mixture of lead-sulfate and metallic silver, is charged to a short rotary furnace for the oxidation roasting to volatilize selenium dioxide and subsequent reduction smelting. In the smelting stage, silver residue and reverts containing selenium are smelted with flux and carbonaceous materials to form PbO-SiO2 slag and Ag2Se matte. Furthermore, Ag2Se matte is transferred to a rotary cupell and oxidized by air with the addition of sodium carbonate and sodium nitrate to produce silver anodes while removing impurities into litharge. Silver anodes are electrolytically refined by the Moebius process. Electrolytic silver is washed, dried and, finally, cast into 30kg-bars."

"Without the use of a flux, only a poor dispersion of ceramic phase can be achieved. A molten-flux-assisted ceramic phase dispersion technique for producing aluminium alloy metalmatrix composites has been developed. In this paper, we report the physical chemistry for the dispersion of TiB2 in molten aluminium. In particular, aspects of the interfacial energy and the thermodynamics of the dispersion reactions are briefly discussed for enhancing the volume of dispersion phase in the molten metal and for controlling their morphology. This investigation also addresses the role of molten flux in the fabrication of AI-alloy mmc using a casting technique. The morphological aspects of the dispersion are explained on the basis of the classical theory· of nucleation.IntroductionMetal matrix composites (MMCs), have long been recognised as an important class of material due to their greater wear resistance, specific stiffness and temperature capability when compared to conventional monolithic alloys. Particulate reinforced composites produced by melt casting techniques have been amongst the first MMCs to achieve commercial market viability. The advent of melt mixing techniques such as the Duralcan™ process have enabled low cost, easily fabricated composites based on the AI-SiC and AIAlz0 3 systems to be produced. In this process, uncoated ceramic particles with diameters 10ltm and larger, are incorporated into conventional monolithic alloys with reinforcement levels up to 25 volume percent. The AI-7Si-SiC metal-matrix composites have good wear resistance, high strength, low density and high thermal conductivity. The combination of these physical and mechanical properties has become a major attraction for the fabrication of light-alloy composite disc rotor brakes for the automotive sector2. However, in silicon-free alloys, SiC is thermodynamically unstable above the composite melting point and is extensively attacked by the melt to form aluminium carbide3 :"

For the desulfurization of weak SO2 gas streams, Degussa developed a process using dilute H2SO4 solution containing H2O, instead of conventional gas scrubbing with all solid absorbent medium (limestone, MgO). The process is based on fast reaction of H2O, with SO2 yielding H2SO4 up to 70% strength, depending on off-gas temperature. Compared to the conventional systems with typically < 95% efficiency, independent on the raw gas SO2 concentration, residual SO2 concentrations of less than 20 mg/Nm3 can be easily achieved, corresponding to nearly 100% removal. These features render the H2O, process a very attractive, low capital cost technology to retrofit existing conventional desulfurization plants.

"Continuous strip casting has received considerable attention in recent years due to its economic advantages with increased energy savings and the elimination of intermediate processing steps. A promising concept in strip casting is the twin-belt (Hazelett) process which incorporates two cooled continuously moving thin metal belts wrapped around pulleys which tension and drive the belts at a predetermined speed. Molten metal is introduced at the entry end of the caster through a tundish and feeding nozzle into the mold. The twin-belt process has been successfully used with non-ferrous metals such as aluminum, copper and brass, and is a prime candidate for strip casting of ferrous materials. A numerical model has been developed which predicts the interface locations, the temperature fields in the solid and liquid regions of the cast and the velocity fields of the liquid metal at the entrance region of the twin-belt caster. The process variables considered are the velocity and cooling conditions of the belt and the nozzle shape. A body fitted coordinate system is used to track the front locations and to solve .the Navier-Stokes equations in the liquid region. Results obtained can help design efficient casters for thin strip steel castings. The development of the numerical model is presented, and sample results are discussed. I. IntroductionContinuous strip casting of steel has attracted world-wide concerns in recent years due to its economic advantages with increased energy savings and the elimination of intermediate processing steps. New methods of thin strip casting of steel are developing. One of the promising concepts is the Hazelett process, which is being used in nonferrous applications. The process incorporates two continuously moving, intensely cooled, thin metal belts. Metal blocks linked together are sandwiched between the moving belts and form moving side mold walls.In this work, the freezing front position, the temperature field and the liquid region flow field will be analyzed for the strip casting of metal using the twin belt caster (the Hazelett process). Up to now almost all theoretical analyses undertaken of the continuous casting of metal [1-3] have used a heat conduction equation, assuming slug flow in the liquid region. The effect of convection in the liquid pool during continuous casting were first investigated by Szekely and Stanek [4]. They considered potential flow between the feed metal orifice and the liquidus front, and slug flow in the mushy and solid regions of a vertical static continuous casting process for steel. Viscous effects and natural convection affects were not included Kroeger and Ostrach [5] studied the effect of natural convection flow in the liquid pool during solidification for a pure metal."

"In present work, we reported the fabrication of composites consisted of M42 powder metallurgy high speed steel and 45 steel at one step via spark plasma sintering (SPS) technology. The interface microstructure, compositions and microhardness with the interface forming mechanism were investigated. The results show that the morphology and microhardness within the M42/45 steel interfaces exhibit a gradient distribution. The interfaces possessed a transition layer up to 10.2 ?m with few distortions and microcracks. The formation of M42/45 steel interfaces were driven by both fusion and diffusion processes. The former one was primary at the early sintering process, while the later one becomes dominant over the followed sintering process.IntroductionPowder high-speed steels have been widely used in cutting tools, cold-hot tools and dies, as well as in cut materials and structure parts with wear resistance and high-temperature resistance, due to its high hardness, good wear resistance, desirable cutting toughness and favorable hot hardness [1-2]. For materials of some parts in practical production, not only the favorable toughness is required to resist the impact action, but also the high hardness and exceptional wear resistance are demanded. According to the functional requirements and working conditions, bimetal composite materials are prepared in a certain mode, proportion and distribution, by designing two metals with different chemical and physical properties [3-6]. Considering the composites exhibit different properties in different positions of the parts with a combination of the advantages of two metals, they can obtain enhanced properties that the single one can not achieve."

The plant is designed to produce 60,000+ tons of refined lead per year from a nominal feed consisting of 110,000 tons of SLI and industrial batteries, and 10,000 tons of lead contained in drosses and scrap. The plant will also produce as by-products polypropylene chips and detergent grade sodium sulfate, using the Engitec Impianti CX Technology. The battery separation circuit will consist of a battery breaking hammermill and a vibrating screen with water sprays to separate the battery paste from the grid metal and other battery components. The battery components, consisting of ebonite, and separator materials, will be separated&apos; from the grid metal and classified with the use of hydrodynamic water separators. The battery paste will be treated with sodium carbonate to produce a lead carbonate paste for smelting in a reverberatory furnace. The slag from the reverberatory furnace will be campaigned through a traditional primary blast furnace to produce hard lead. The sodium sulfate liquor from the lead carbonate filtration step will be crystallized to produce anhydrous sodium sulfate. The metallic grid metal will be treated through a small rotary smelter of the Engitec design to produce a hard antimonial lead. The plant&apos;s scheduled to be commissioned 12 months after receipt of all of the Federal and state permits. The plant will be integrated into the Buick Primary Lead Smelter, located in the center of Missouri&apos;s New Lead Belt, at Boss, Missouri. This will allow The Doe Run company to fully utilize all of its existing assets.

The Mitsubishi process is the sole pyrometallurgical process for the continuous production of blister copper from Copper concentrates and has been successfully operated around the world. The development of calcium ferrite slag (CaO-FeOx-Cu10), the so-called "C-slag", has enabled continuous converting from matte to blister copper in the commercial scale operations. Commercial interests in the slag led to many papers over the CaO-FeOx slag. However, Cu2O bearing slag has not been studied well due to experimental difficulties. The authors have quantified the thermodynamic properties of the CaO-FeOX-Cu2O system. The results have been utilized to analyze various issues related to the converting furnace, such as the magnetite precipitation from the slag or from blister copper and to develop better controlling criteria for the continuous converting operation. -

Design details of a 100 kVA DC electric-arc reduction furnace are described. The furnace is equipped with a 610 mm (24 inch) diameter graphite crucible hearth. A 76 mm (3 inch) diameter top graphite electrode is used as a cathode. The current passes through the bottom of the crucible and is carried to a bottom plate (the anode) by conductive magnesia carbon bricks. The furnace can be operated up to a maximum of 120 V, 1800 A, and presently 100 kW. The start-up operating experiences and metallurgical results of one reduction test with a Montana chromite containing 38% Cr2O3 are discussed.

The converting of high-grade nickel matte for production of low-sulphur matte or nickel metal is a process which has eluded metallurgists in the past because of the limitations of conventional converting furnaces. The high temperatures required and the refractory nature of nickel oxide has prevented practical success in a process which has been known to be theoretically feasible for a long time. The Ausmelt top submerged lancing system is capable of operating under close control of the smelting conditions. High temperatures and both rapid oxidation and rapid reduction can be achieved. These features have provided the basis for successful pilot plant trials of the desulphurisation of high-grade matte from the Kalgoorlie Nickel Smelter. Sulphur level in product was lowered from 20 to 25% to as low as 0.2%, with iron levels in matte in the range of 1.0 to 3.5%. The theoretical background of matte desulphurisation is surveyed and the pilot plant operations described. The implications of the results in relation to commercial plants and possible refinery operations are summarised.

One of the problems with ammoniacal-ammonium carbonate leaching of EAF carbon steelmaking flue dust is that zinc present in spinel phases is not leached. This paper presents results of test work in which prior to leaching, EAF dust was reduced with CO containing gas to decompose the spinels into zinc oxide and iron bearing phases, mainly metallic iron and wustite. From such reduction products, the amount of zinc leached increases but the iron co-leached becomes extensive. The effect of various leaching parameters such as liquor concentration and redox potential on zinc and iron dissolution has been investigated. Supplementary experiments utilizing pure zinc oxide and pure iron phases were also carried out. Results show that the co-dissolution of iron from severely reduced EAF dust cannot be prevented. This is because the wustite phase contains zinc which can only be leached when iron also dissolves. Further, the zinc bearing wustite phase is not totally soluble so that the residue cannot be made zinc free. In the absence of air, dissolution of metallic iron hardly occurred, though in leaching experiments of a long duration its transformation to a spinel structure was observed.

"This paper deals with the corrosion characterization of quartz particlate ZA-27 alloy metal matrix composites (MMCs). Quartz particles of size 50-80 microns are used as reinforcement. MMC's are prepared according to ASTM standards. Composites containing. 2, 4, and -6% by weight of quartz and unreinforced matrix were tested using 1 -N hydrochloric acid: The composite was found to be more corrosive resistant than matrix alloy. In each test the corrosion resistance of both alloy and composites were found to decrease with the exposure time.1. IntroductionMetal matrix composites- (MMCs) offer designers many added benefits, as they are particularly suited for applications requiring good strength at high temperature, good structural rigidity, dimensional stability, and light weight 1-5. The trend is towards safe usage of the MMC parts in the automobile engine, which work particularly at high temperature and pressure environments Particles reinforced MMCs has been the most popular over the last two decades.ZA alloy MMCs have most popular families being represented by. ZA-27 alloy reinforced with ceramic particulate. Although the incorporation of the second phase into a matrix material can enhance the physical and mechanical properties of the base metal, it could also significantly change the corrosion behavior.ZA alloys have been used extensively in industry. This is attributed to their excellent fludity, castability and good mechanical properties. Among the zinc-based foundry alloys, the ZA family of alloy have been widely used during the past few years. ZA alloys have many advantage over aluminium based ones, especially high strength with a low casting temperature 8."

(ESI) process, now being commercialized by MetWool, Inc., to recycle hazardous wastes using an extractive metallurgical process which is followed by vitrification of non-reducible metal oxides. In this process, volatile and reducible metals are reclaimed as their respective oxides and elements.

Thennodynamic properties of several quaternary systems are calculated using our recently modified Margules equations. The modified Margules equations are expressed up to infinite order in the vicinity of solvent. Quaternary system of one solvent and three,solute partials are derived. First order interaction coefficients of binary, ternary and cross -interaction parameters of quaternary system are used to&apos;evaluate the partial functions. In the original fonn of Margules equations,derived partial functions are convergent and same &apos;as Unified ,Interaction Parameter Fonnalism. But considering up to infinite order of the Margules coefficients, the functions are divergent, in order to overcome this restriction, Margules equations are modified to get consistent equations. Derived partial functions are thennodynamica Hy consistent with Maxwell and Gibbs Duhem relations. The derived logarithmic activity coefficient of the solvent and solutes are consistent with the ternary systems. The calculated data, ie., activity coefficient values of nitrogen and interaction coefficients are in good agreement with the data of Fe-Cr-V -N. Fe-Ni-V -N, Fe-Cr-Ta-N and Fe-Ni-Ta-N systems.

"For steel continuous castings, it is essential to control molten steel velocity at the meniscus, since the velocity is closely related to surface defects on the resultant products. Argon gas is supplied with molten steel into the mold through the submerged entry nozzle to prevent nozzle clogging. In this study, to investigate the influence of argon gas on molten steel flow, a numerical simulation was carried out by a two-phase model. Simulation results indicate that as argon gas bubbles ascend near the nozzle by their buoyancy, they induce the molten steel flow with them and resulted a meniscus molten steel flow from the nozzle to the narrow face of the mold. This flow direction is opposite to the case without argon gas. The calculated data are compared with the experimental data. The comparison shows generally good agreement between the measured and the calculated data. IntroductionIn a steelmaking process, molten steel carried by a ladle is first fed into a buffer vessel called tundish. From the tundish, it is then fed into a continuous casting mold. Molten steel solidifies gradually in the mold (the primary cooling zone) forming a solidified shell. As the solidified shell is just thick enough to support the molten steel at the mold exit, it is withdrawn through the mold by pinch rolls. It is progressively thicken as it is further cooled with water sprays in the secondary cooling zone. At the end of guide roll zone, completely solidified steel is cut into desirable lengths. Zirconium chlorinator residues contain an array of rare earths, scandium, unreacted coke, and radioactive thorium and radium. Because of the radioactivity, the residues must be disposed in special waste containment facilities. As these sites become more congested, and with stricter environmental regulations, disposal of large volumes of wastes may become more difficult. To reduce the mass of disposed material, the U.S. Bureau of Mines (USBM) developed technology to recover rare earths, thorium and radium, and unreacted coke from these residues. This technology employs an HCl leach to solubilize over 99% of the scandium and thorium, and over 90% of the rare earths. The leach liquor is processed through several solvent extraction stages to selectively recover scandium, thorium, and rare earths. The leach residue is further leached with an organic acid to solubilize radium, thus allowing unreacted coke to be recycled to the chlorinator. The thorium and radium waste products, which comprise only 2.1% of the original residue mass, can then be sent to the radioactive waste facility.

The high pressure acid leach process (HPAL) is being commercially used in four plants around the world to treat limonitic laterites. The two major operating costs of the HPAL process are the sulphuric acid and the energy required to heat the pulp to the desired temperature (>240°C). As an alternative to acid injection and steam heating, the in-situ generation of sulphuric acid and heat, produced during the high temperature pressure oxidation of sulphur-bearing materials blended with laterites, has been investigated at the laboratory scale. Various sources of sulphur have been examined, in particular, elemental sulphur, pyrrhotite and a Cu-Ni low-grade bulk concentrate. Under the proper blend ratios, all sulphur sources tested generated sufficient acid to result in equivalent nickel and cobalt dissolutions. A significant improvement to the process economics can result from the addition of sulphur sources containing valuable by-products, such as nickellcobalt andlor precious metals (gold and PGMs). This is especially true in the latter case, when the HPAL can be operated under Platsol conditions (i.e. with the addition of 5-10g/L of chloride), to dissolve the base metals and precious metals simultaneously in the autoclave. Various examples of the application of this concept are presented, together with a brief discussion of its implication on the autoclave design and the downstream processes to recover the values from the leach solutions. A series of processes to recover the gold from electronic scrap which contains initially about 200-600 ppm Au have been developed. First, mechanical beneficiation including shredding, crushing and screening was employed. Results showed that 99 percent of gold component leaves in the fraction of under 1 mm of crushed scrap and its concentration was enriched to about 800 ppm without incineration. The scrap was leached in 50% aqua regia solution and gold was dissolved completely at 60°C within 2 hours. Other valuable metals such as silver, copper, nickel and iron were also dissolved. This resulting solution was boiled to remove nitrous compounds in the leachate. Finally, a newly designed electrolyzer was tested to recover the gold metal. More than 99% of gold and silver were recovered within an hour in electrowinning process.
