The vast majority of the roughly 100 million rock anchors installed in mines in the USA each year use resin cartridges1. About 4.5 million of these bolts are installed using a mechanical shell in addition to the resin to create an active (pre-tensioned) bolt. Over 1 million of the bolts are passive cable bolts and typically have an effective grout length of 1.2 m, regardless of the cable length, which could be as long as 6 m. The successful performance of the resin grouted bolts depends on several parameters, including the annular gap between the bolt and hole wall, which should be relatively small, ideally from 3 mm to 5 mm. This requirement, combined with the high viscosity of the resin, produces a high back-pressure that can cause the bolt being installed to buckle or not be installed to standard. It is this back-pressure that limits the effective grout length with passive cable bolts and causes the mechanically anchored bolt failures (typically called ?spinners? where the mechanical shell does not anchor). This creates potentially unsafe conditions and wastes time and money. A purpose, built rig was used to mimic underground installations and record the back-pressures during full scale applications in the laboratory. This information was used, and is still being used, to reduce the failures and sub-standard installations by producing improved designs. In addition, a flow model was calibrated that can act qualitatively to estimate the back-pressures and can be used as a crude screening process before full scale prototypes are built and tested. To date, the results obtained have been used to stop the use of a mechanical shell due to the proven higher rate of failures. A new, improved mechanical shell is being field tested and another system is underdevelopment. The use of the rig is therefore ongoing to develop improved mechanical anchor systems. It is too early for real data; however, anecdotal evidence seems to indicate that significant improvements can and will be made.

Mixed integer programming (MIP) has been used for optimizing production schedules of mines since the 1960s. The major problem in the long-term production scheduling for an entire orebody is that the number of integer variables needed to formulate an MIP model is too large to solve the formulation. This number may reach well over one hundred thousand. To overcome this difficulty, this paper presents two new algorithms to reduce the size of the problem. These algorithms assign an earliest and latest possible start date for each machine placement, eliminating the integer variables that correspond to machine placement before its early start date and after its late start date. A case study based on Kiruna Mine, the second largest underground mine in the world, is summarized in the paper. It shows substantial improvement in the solution time required using the new algorithms. This increased efficiency in the solution time of the MIP model allows it to be applied to Kiruna Mine, with the potential to increase substantially the net present value (NPV) of the project.

Modelling and scheduling for Grootegeluk coal mine, situated in the north- western Transvaal, is by means of a series of modular systems. Modelling of the multilayered body, which is part of the Waterberg coalfield, was based on a detailed study of the behaviour of coal and waste qualities and the sub- sequent use of standard geostatistical techniques. A notable improvement on previous methods was attained. Scheduling procedures and systems were developed to model a multibench pit producing coal for several metallurgical plants as well as a power-station. Scheduling was done by producing a series of longitudinal cuts, the cuts being subdivided into increments. By allocating cuts to certain periods, the resulting calculated product tonnages were com- pared with production targets, and by iteration a final scheduling sequence was determined.

1. INTRODUCTION We have a moral responsibility towards the world to reduce the harmful deposits we emit into the environment arising from beneficiation technologies. Industry has not willingly spent money to limit these emissions because it affected their profit margin with the end result of emitting harmful elements into the environment. Governments have thus rightly stepped in and enforced systematic reduction of these emissions through legislation. In the past beneficiation of sulphur bearing ores was typically done through hydro-metallurgical concentration, smelting, followed by Sulphur removal by converting processes like the Pierce Smith converter. The latter two processes emitted substantial quantities of Sulphur into the atmosphere. Spiralling costs and legislation have resulted in the quest to develop more efficient and environmentally friendly processes to achieve the same end results. New hydro-metallurgical processes like the ActiVox process has completely eliminated the pyro-metallurgical processes. Kansanshi are also operating a similar process. It however elicits other ground water and spillage pollution hazards and problems of it?s own. Various improvements has also been made to the pyro-metallurgical stages, examples being combined smelting and converting with the Noranda reactor, the Codelco CMT furnace, one step flash smelting/converting or the Mitsubishi continuous smelting, converting and slag cleaning process. The new converting processes are also normally enhanced using oxygen leading to higher SO2 gas strength with only a marginal increase in off-gas volume. These processes have led to better efficiencies and a more controlled environment that reduces pollution, but does not eliminate it completely. The fact that there are still more than 70 existing Pierce Smith converter plants throughout the world that needs to be replaced or upgraded at tremendous capital cost, means that we will have the environmental problems for some time to come. The need thus exists to cost effectively get these existing plants into a state where they meet the new environmental regulations, community and safety requirements. This paper will concentrate on just one aspect of this quest, i.e. reduction/removal of off-gasses emanating from the converting of non ferrous sulphur mattes to achieve higher or specialised grades of refined metals.

This article captures the intrinsic differences of thermal coal products, their utilization and their substitution characteristics. South Africa produces approximately 245 million tonnes of coal annually. Eskom consumes 46% (approximately 112 million tonnes), 26% (approximately 65 million tonnes) is exported, and SASOL Synthetic Fuels consumes 18% (approximately 44 million tonnes) and a further 9% (approximately 22 million tonnes) is consumed by domestic users in various different industries. Marketing theory contributes significantly to understanding the importance of technical product and quality appreciation and comprehension, encompassing elements of price, distribution, and promotion. Coal product specification is determined by the inherent geology of a resource and the number of complex actions to market the product to a specific consuming market. Sampling, analyses, beneficiation application, and an array of parameters contribute to matching thermal coal products to the value-in-use it provides to the different markets and its consuming industries. Coal producer shave come under increased scrutiny since South Africa has been experiencing electricity shortages since early 2008. General misunderstandings were declared on public forums and in the media by both legislators and the South African public since a perception developed that South African coal producers are exporting coal that could be utilized by Eskom.

The world is rapidly becoming more ?green? i.e. energy conscious. Since mining and mineral processing are massive energy users, the mining industry is seeking ways to reduce its energy footprint. In mining and mineral processing operations, energy is often the most expensive cost item. Comminution, i.e. grinding, is frequently the most energy-intensive step between mine and metal. High pressure grinding rolls (HPGR) are being installed in a rapidly growing number of ?hard rock? mineral processing operations. In the energy conscious cement industry, HPGR grinding has been standard practice for decades. HPGR is known to be energy-efficient; the question is how energy efficient? How can the energy efficiency of HPGR be enhanced? This paper reviews recent HPGR applications for the processing particularly of copper, gold, platinum, PGM-Ni-Cu and iron ores. HPGR technology is discussed with respect to energy efficiency. The harder the ore the greater the energy savings are likely to be. Typical energy savings of 10?20% can be expected when installing HPGR vs. a SAG mill. Wipf(2005) showed why conventional Bond Work index tests on HPGR product is likely to under-estimate the energy savings that can be achieved by installing HPGR. Energy efficiency of HPGR is, however, ore-specific. The biggest energy savings of HPGR tested thus far is 9.5 kWh/tonne claimed for Vista Gold?s Mt. Todd gold ore from Western Australia, a savings of over one-third of conventional SABC comminution energy. Several commercial scale iron-ore pellet feed plants install HPGR for fine-grinding of concentrate to increase the surface area of pellet feed in a manner that reduces overall energy consumption. Energy-consumption in comminution is, however, only part of the energy savings benefit story. HPGR typically also reduces the amount of steel lost through wear of mill liners and media. Marsden(2008) showed that when the energy that would have been consumed to produce the steel that is saved by applying HPGR is factored in, then the overall energy savings of HPGR is considerably greater. Johnson et al.(1988, 2005) tested HPGR in a flowsheet in which energy savings of around 50% can be expected if HPGR product screen oversize is recirculated to the HPGR. Innovative flowsheets have been proposed by Rule et al.(2008) and by Morley (2008) which are expected to result in significantly increased energy savings. HPGR applied in flowsheets in conjunction with coarse ore separation devices, e.g. ore sorting or DMS to remove barren waste from HPGR feed promises significantly greater energy efficiencies. Fine-grinding and ultra-fine grinding of ore or concentrates in conventional ball mills results in energy consumptions that increase exponentially with product fineness. Wipf (2009) presented a flowsheet in which he proposed the installation of HPGR ahead of the Aerosion ?Disintegrator? for ultra-fine grinding of ores and/or concentrates. This dry grinding arrangement is expected to achieve ap80 = 7 µm using up to 100 kWh/t less energy than could be achieved by wet ball milling. Using conventional comminution, an ore might require grinding to p80 = 45µm (? 325 mesh), for example, to liberate the valuable components, e.g. magnetite, from gangue, e.g. silica. Inter-particle comminution in HPGR may break some ores along grain boundaries thereby liberating valuable minerals from gangue at a much coarser particle sizes. Early magnetic separation rejection of silica gangue liberated from magnetite by HPGR at coarser grain sizes could further reduce downstream comminution energy consumption.

This paper describes experimental investigations into the reductive decomposition of arsenopyrite/pyrite (FeAsS/FeS2), a gold and silver bearing iron/arsenic sulphide using metallic iron powder. The main objective was to establish and experimentally confirm the thermodynamic and kinetic feasibility of reductively decomposing the sulphide matrix for precious metals recovery. In this context, cyanidation leach tests were conducted on the reductive leach residues. The arsenopyrite/pyrite flotation concentrate, mainly studied in the hydrochloric acid medium, decomposed through the non?oxidative chemical dissolution reaction and the reductive decomposition reaction for the arsenopyrite and pyrite components, respectively. Desulphurization levels below 65% were achieved at pH values below 0.15 and iron to concentrate ratios above 1, and the system was characterized by overall very slow kinetics. The reaction system had a direct linear relationship with iron to concentrate ratio and an inverse relationship with pH. An analysis of the pyrite/iron galvanic system showed that pyrite forms a partially inert cathodic surface on which the anodic dissolution of iron occurs, supported by the hydrogen evolution reaction. This phenomenon explained the low desulphurization levels and the mineral decomposition seemed to be restricted to the non?oxidative chemical dissolution reaction for the arsenopyrite component. The cyanide leach of the reductive leach residues showed very little improvement in gold recovery. The reductive leach process for arsenopyrite/pyrite has considerable limitations in terms of both desulphurization and precious metals liberation. The paper summarizes the current state of development of simulation models for SAG and FAG mills, and gives the results of recent investigations of the physical processes occurring in autogenous grinding. The breakage process is treated as the sum of three regions of breakage actions: normal breakage caused by nipping of particles between media (steel balls or pebbles); abnormal breakage caused by media when the particle or lump is too big in relation to the media to be readily nipped; and self-breakage resulting from the chip¬ping fracture and abrasion of the tumbling action of rock lumps. Each region of breakage action has associated specific rates of breakage and primary progeny fragment distributions. A simplified form of the model was used to predict the performance of an 8 m diameter SAG mill with L/D = 0.5 grinding a copper ore, and predicted maximum capacity and minimum kWh/ton at about 6% ball load at 25% total filling. Two FAG mills of L/D = 2 were necessary to give the same capacity, and the simulations indicated a lower kWh/ton for these mills. For this ore, both systems were technically feasible.

"Recent geological exploration at Rosh Pinah mine revealed that the mine’s major production is shifting towards the western orefield, which will increase the demand for air flow to be supplied to this area. A snapshot of the ventilation survey carried out in December 2014 at the western orefield drill drive B (WOF-DDRB) showed that the air flow was well below the required standards. In order to improve the existing conditions, possible options were considered and simulated using Ventsim™ software.The best option found was to replace the existing western orefield fans with the larger fans from the inactive southern orefield workings, to increase the air flow in the DDRB district. Simulation showed that as much as 20 m3/s of air can be received at the working faces of WOF 30, compared to the previously received amount of 1.37 m3/s. The economic analysis indicated that the above option can reduce the ventilation cost by N$1.9 million annually. It was also noticed that after implementing this option together with other projects, the ventilation conditions in the mine were greatly improved and currently give no cause for concern. IntroductionA good mine ventilation system should be capable of providing adequate quantity and quality of air to all working faces, and is critical to the occupational health, safety, and comfort of underground employees (Luxbacher and Ramani, 1977; Exikis and Kapageridis, 2006). No ventilation system can remain adequate indefinitely; as the mine workings are extended, the ventilation characteristics such as system pressures, air volumes, leakages, and airway resistances change considerably. Continuous improvement of the ventilation system is needed to ensure compliance with health and safety regulations (Lovejoy, 2010). It also ensures that the right quality and quantity of air is delivered to all the necessary areas at the lowest possible cost. This can be achieved by identifying inefficient airways and poorly ventilated areas in the mine and planning how best to upgrade them.The latest geological exploration shows that the focus of production at Rosh Pinah mine is shifting towards the western orefield (WOF). As mining progressed, the working areas have advanced away from the main fans, which increased the resistance to air flow drastically and resulted in increasing demands being imposed on the main fan in order to supply an adequate air flow. This process also created more leakage paths between the fan and the working areas, which has caused the air to short-circuit before it can reach the faces. Consequently, a much larger quantity of air has to be circulated by the fan so that the stipulated quantity reaches the face, which increases operating costs (Singh et al., 2004)."

Within the context of the overall gold market industrial demand plays an important role. Industrial demand for gold was 430 tonnes in 2008, approximately 12% of total end-user consumption. The dominant consuming industry in this market for gold remains the electronics sector, consuming an estimated 300 tonnes, primarily through the use of gold bonding wire for computer chips and plated contacts and connectors. Substantial demand also derives from dental applications, with other smaller industrial markets and decorative uses of the metal (non-jewellery) constituting the balance. In each market gold faces tough competition from alternative lower cost materials, such as silver and copper (electronics) and ceramics (dental). As well as the obvious benefits to the gold market resulting from this constant physical demand, there are an umber of additional positive factors concerning the use of gold in industrial applications: ?Price inelasticity: demand for gold from the major consuming industries has so far proven to be relatively robust in the face of significant increases in gold price. ??Stickiness?: the gold consumed by industrial uses tends not to return easily to the market (i.e. the demand is ?sticky?) because it is highly dispersed. ?Image: the beneficial environmental and medical applications of gold (e.g. gold used in the treatment of prostate cancer and in purification of contaminated water) are helpful to the positive image of gold. ?Added-value: new industrial uses for gold can create substantial added value in the supply chain, particularly in gold producing countries.

PRESIDENTIAL ADDRESS Given by Mr J. K. E. DOUGLAS, M.Se. (Eng.) (Rand) SYNOPSIS Lime is the most widely used and the cheapest chemical alkali known to man and virtually every product we use or eat has required lime in some phase of its manufacture. Its use goes back to the earliest days of man and many ancient buildings and writings bear testimony to this. The manufacture of lime involves quarrying, crushing and screening of limestone and the burning of the sized stone in kilns of which there are several types. The earliest kilns were of very crude design and only in comparatively recent times have large capacity, automated and scientifically controlled kilns been developed. The history of the South African lime industry is largely that of the three main lime companies and their story is briefly told. No other material used in industry has a greater diversity of uses or more varied functions and lime has applications in most South African industries. The main applications are in the production of gold and uranium, iron, steel and ferrochrome, carbide, sugar and paper and for water treatment, agriculture and building. The Republic is well endowed with high quality limestone and the conclusion is drawn that many other minerals will have been exhausted before we run out of limestone with which to process them. The expansion of the lime industry has in the past kept pace with the requirements of industry and the future demand is expected to grow in parallel with the growth of these industries. Since the war this growth has been phenomenal and with our expanding populations and abundance of raw materials it should continue in the years ahead. Limiting factors are the shortage of skilled labour and the distance from export markets. Confidence is expressed that the challenges of the future will be met and that the lime industry will continue to make an important contribution to the growth and prosperity of South Africa. INTRODUCTION Lime, gentlemen, is known to all of you. Like myself, most of you have undoubtedly found it to be, on the appropriate occasion, a most pleasant flavouring for gin. But this lime, or rather its juice, was in earlier days more than just a flavouring. In the days of sail it was vital to the health of sailors as a deterrant against the scourge of all sea-going men-scurvy. It thus played a small but important role in the opening-up of trade routes around the world on which was based the original wealth of many of today's more advanced nations. I propose to address you on the subject of lime this evening, not the citrus variety I have just mentioned, but the most widely-used and cheapest alkali known to man, which, largely unsung, plays an even more vital part in modern industry than did its namesake in the development of inter-continental trade. In the time at my disposal, I propose to tell you something of the history, geology and technology of lime manufacture. Then I will briefly sketch for you the development of this industry in South Africa and indicate the role it plays in supplying the requirements of many of our important industries. Finally we will attempt to look into the future. The importance of this chemical alkali to our modern civilization is seldom fully appreciated-virtually every product we use or eat has required lime in some phase of its manufacture, either directly or indirectly. It is one of those basic materials, along with iron, coal, sulphur, salt and petroleum without which industry and, in fact, our modern way of living could not exist. Fortunately, nature has endowed the world with a plentiful supply of the limestone from which lime is derived and most countries have deposits adequate for their requirements. As a result, not only has there been little trade in lime products between countries but in the past the widespread occurrences of limestone have set a pattern of numerous small plants each serving a limited area. These plants were generally crude affairs incapable of producing a quality product. It is not surprising that, in an industry comprised of small producers with limited financial resources and in fierce competition with each other, there was little interchange of information. Technological development was therefore slow and the industry tended to be regarded as a backyard operation. Its popularity was not enhanced by the fact that lime is difficult and unpleasant to handle if proper facilities are not provided. In recent years the lime industry has undergone very radical changes to meet the more exacting requirements of today's more sophisticated consumers. Only since the war have the larger companies emerged with proper management, highly mechanized plants and a scientific approach. HISTORY Lime was one of the first chemical reagents used by man and consequently lime burning is one of the oldest of the chemical industries. The use of limestone dates back to the stone age when primitive man used limestone to build fireplaces, construct shelters and make crude tools and weapons. It is probable that lime was first discovered by him when the stone in these fireplaces disintegrated to a white powder which he could use for decorative purposes. The first recorded use of limestone was when huge blocks of limestone were used to build the pyramids of Egypt in 4,000 to 2,000 RC. It was not long after this that the beauty of marble, which is in fact a limestone, came to be appreciated and it found wide application in sculpturing and for decorative wall construction. Originally lime, mixed with sand, was used mainly as a mortar for building purposes, the earliest record of its use for chemical purposes being in 350 B.C. in a report of the wreck near Marseilles of a ship carrying a cargo of linen and lime 'for its bleaching'1. Cato mentioned the burning of lime kilns in 184 B.C. and the Romans made extensive use of both limestone and lime for highway construction. Ten Council meetings were held during the year with an average attendance of seventeen and the standing committees held 45 meetings. FINANCE The annual accounts, which are attached to this report, show an excess of expenditure over income of R4,608 compared with R2,124 last year. This deterioration can be attributed largely to two important factors, namely an increase in secretarial fees of RI, 789 and an increase in the loss on the Journal from R2,343 to R3,508. In addition, our contribution to the expenses of the Federation of Societies of Professional Engineers increased by R607 from R549 to R1,156. The increase in secretarial fees is partly due to our increased demand for services and partly to increased salaries. In order to maintain its essential services it has been necessary for the A.S. & T.S. to increase salaries in order to keep pace with commerce and industry. With regard to the Journal, we did not expect immediate dramatic results from the changes that were effected as from the beginning of last year in the arrangements for publication. However, the improvement has been even slower in materialising than we expected. This situation is being watched carefully and we will not hesitate to make further changes if necessary. It became clear early in the year that the financial position was deteriorating and your Council decided that it was essential to meet the situation by raising subscriptions and entrance fees. At the same time it was decided that there are no grounds for a distinction between Town and Country members and that in future the scale for the compounding of subscriptions should be based on anticipated future membership, rather than past membership. These changes have had only a minor effect on the accounts under consideration. The MacArthur Forrest Memorial Fund shows an excess of income over expenditure of R132 and the total fund was, therefore, increased by this amount to R4,338. The balance sheet shows that the market value of quoted shares and debentures decreased during the year from R13,059 to R6,567, while accumulated funds now amount to R17,959 compared with R22,567 last year. It will also be noted that we are holding R25,844 on behalf of the Symposium on Opencast Mining. One of the main tasks in exploitation of mines is to select a method suitable for the deposits, specific features including geometric, geo-mechanical and geological features. The purpose of selecting a mining method at this stage is to choose one or more method(s) having the most coordination with the deposit?s conditions and external factors, including the allocated budget and local technology for detailed feasibility studies. Several methods have been developed in the past to evaluate suitable mining methods for an ore deposit, based on its physical characteristics. These approaches can be classified into three groups: (1) profile and checklist methods, (2) numerical ranking (scoring) methods, and (3) decision-making models. Most of these methods have shortcomings. Considering the fact that most of the specifications of mineral deposits, such as dip and depth, are linguistic variables, absoluteness of the explaining parameters by previous methods can be mentioned as the most important disadvantage of these methods. This paper discusses the Fuzzy technique for order performance by similarity to ideal solution (Fuzzy TOPSIS) to determine the mining method. The fuzzy decision making (FDM) software tool is employed to develop a Fuzzy TOPSIS based model. Application of this model with various values (crisp, linguistic and fuzzy) of the deposit eliminated the existing disadvantages of other methods. Two empirical illustrations demonstrate the effectiveness and feasibility of the evaluation procedure. These show that the proposed model performs better than its alternatives. The Skorpion process comprises three processing steps-atmospheric leaching in sulfuric acid, zinc solvent extraction and electrowinning to produce special high grade zinc. The major mode of impurity transfer was attributed to crud runs in the solvent extraction circuit. Crud may be described as a heterogeneous, partly inorganic, partly organic mass of material which accumulates predominantly at the interface between organic and aqueous solutions. The paper describes the root causes of the crud formation in the solvent extraction circuit and optimization strategies which are being followed to prevent impurity excursions in electrowinning. The Tellnes open pit mine in Southwestern Norway has been operating since 1960. The maximum height of pit walls is currently about 150 meters with the current mine plan extending this distance to 400 meters with slope stability being a major controlling factor. As a result of unfavorable combinations of directions of major joints and faults, local stability problems have occurred several places in the pits walls. Stability problems have affected the reliability of main transport roads on several occasions. Most of such incidents have occurred during heavy rainstorms and during periods of repeated freezing/thawing. This paper reviews some of the stability problems and the measures taken to deal with such stability problems.

A modified in situ leaching method for extracting gold from oxidized gold ores using a non cyanide lixiviant is proposed. A non cyanide lixiviant is suggested because of the obvious concerns posed by injecting cyanide bearing solutions into the subsurface. Oxidized gold ores are the initial focus because earlier research on the use of sodium thiosulphate as a lixiviant under anaerobic conditions indicated that the presence of pyrite led to rapid thiosulphate breakdown. A reconnaissance research programme, involving ore characterization and hydrometallurgical testwork on samples from four Australian ore deposits and preliminary reactive transport modelling studies was carried out. This work showed that lixiviant-oxidant combinations of sodium thiosulphate and ferric EDTA, and iodide and iodine are both capable of extracting high percentages of accessible gold from the selected samples under anaerobic conditions. The ore characterization and reactive transport studies, suggested that both physical and chemical methods of permeability enhancement may be required to lift bulk permeability and the availability of gold for dissolution to sufficiently high levels to obtain adequate gold recoveries. Physical permeability enhancement could be achieved by blasting and/or hydraulic fracturing of the ore. Assuming that such methods prove to be both necessary and economically viable, the mining method would no longer be regarded as simple in situ leaching. Therefore, the term ?in place leaching? has been adopted for the proposed gold extraction system

Industrial production of titanium occurs via the batch-wise reduction of titanium tetrachloride (TiCl4) with a reducing metal, being magnesium in the Kroll process, or sodium in the Hunter process. In the search for low cost titanium, the CSIR is developing a continuous process to produce titanium powder directly via metallothermic reduction of TiCl4 in molten salt, dubbed the CSIR-Ti process. The move to a continuous process has been attempted by a number of organizations, but was until now always met with failure, due in no small part to challenges inherent in the process chemistry. The reaction between TiCl4 and the reducing metal can occur directly, when TiCl4 or any titanium sub-chlorides present, comes into contact with suspended or dissolved reducing metal. The reaction can also occur indirectly, without any physical contact between the reacting species, via an electronically mediated mechanism. The reaction mechanism via electronic mediation can cause TiCl4 to react at the outlet of the feed port, rapidly causing blockages of the TiCl4 feed line. The electrical conductivity of the metal reactor can also cause the electronically mediated reaction to favour the formation of titanium sponge on the reactor walls and internals, rather than titanium powder. Various methods were investigated to overcome the problem of blockages in the TiCl4 feed line, e.g. mechanical removal, sonic velocities, dilution of the TiCl4 and the use of ceramic feed lines. This article discusses problems experienced with the continuous feeding of reagents, and various methods attempted are shown and discussed. Information is also given on the morphology, chemical composition and suitability of the final titanium powder for powder metallurgical application as presently produced by the CSIR-Ti process. The aspect of sustainability of ferroalloy processes has long been a serious matter for consideration in many of the world?s industrialized countries. A number of countries can be named where ferroalloy plants that were once flourishing, have all but disappeared. One of the most important factors playing a role in this type of occurrence is the cost and availability of quality raw materials. Given that all natural resources will be depleted with time, users are compelled to develop new processes that are sustainable in the changing environment. The DC arc smelting furnace is one such process that has proved itself, and has gained increasing popularity over the past two decades. This process, amongst other benefits, directly addresses the use of more readily available and more affordable raw materials in ferroalloy production. Since early in the new millennium, GLPS has been involved in various studies for different clients of furnaces for the production of ferroalloys. Two of these recent studies have culminated in the design, construction and commissioning of DC arc furnaces for the production of ferrochrome. One of these furnaces is a 10 MW unit at Mogale Alloys, and the other a 60 MW unit at the Middelburg plant of Samancor Chrome. This paper discusses the approach taken in the design and construction of these two furnaces, which, although varying significantly in size and capacity, are very similar in many other aspects of their design.
