"In this research, the operation of screen classifying in silica processing circuits was investigated and modified by replacement of available trommel screens with teetered bed separator (TBS). In addition the effect of the mentioned replacement and addition of attrition scrubber on quality of final product, impurities removal, recovery and production rate were inspected. Considering screen efficiency problems to achieve certain particle size distribution, hydraulic classifying system was selected instead of trommel screens. Application of suggested plan improved quality and particle size distribution of produced silica significantly. Optimization of size classification in process circuit resulted in increase in production rate up to 21% (from 67% to 81%), silica recovery (from 68.35% up to 83.11%) and relative enhancement in removal of impurities such as Fe2O3 and TiO2. After optimization and stabilization of grinding and size classification section, industrial attrition scrubbing tests were carried out and the best solid percent and retention time were determined i.e. 70% and 6 minutes, respectively. Using sodium carbonate during attrition scrubbing, has major effect on removal of surface coating and staining especially sharp increase in clay removal; therefore 2 kg/t of sodium carbonate can be optimistic point of industrial procedure for this silica processing plant. It should be mentioned that application of attrition scrubbing which is followed by screw classifier for de-sliming were useful for better cumulating of particles in the range of appropriate liberation degree (+106-300µm) and efficient removal of metallic (iron and titanium oxides) and non-metallic (clays and feldspars) impurities."

If lead-zinc ores have high oxidation rate, separation of lead and zinc is very difficult. This paper studied the technology of preferential flotation by the coarse grinding and re-grinding. The lead concentrate grade is 51.40% and the lead recovery is 62.83% when feed grades Pb 1.74% and Zn 6.46% with oxidation rate being 13.75%. At same time, the zinc concentrate grade is 50.07% and its recovery is 90.01%.

Next generation flotation agents of KSK series for the concentration of complex copper-lead ores and the new ferromagnetic nanosized depressor of galena are introduced in this work. The feature of the KSK flotation agents is that they exhibit both frother and collector properties. KSK-6 can successfully substitute the widely used in Kazakhstani industry reagent ?-80 at the reduced consumption of butyl xanthate by 30 %. The new ferromagnetic nanosized depressor of galena, besides a low consumption rate of 100 g/t, also makes possible to exclude sodium sulfite (3-4 kg/t) and ferrous sulfate (5-6 kg/t) from the separation process, and receive high metal grade concentrates. Systemic process mineralogy study on Baerbulawu refractory hematite ore in Kazakhstan has been carried out. The ore contains Fe 41.34%, and 87.26 % of which exists in hematite. Most hema-tite occurs as fine or ultrafine grains and its average size is only 0.015mm. The gangue is mainly composed of quartz, mica, chlorite, kaolinite and other clay minerals. The liberation of hematite is only 66% when the ore is grinded to 75% ?0.074mm, while part of gangue is already liberated from hematite under this grinding condition, so these gangue can be cast away by magnetic separation in advance. Hematite will not liberate completely from gangue untill grinding fineness reaches 86% ?0.038mm, at the same time, free particles of ultrafine hematite tend to coagulate randomly with quartz and clay minerals, so appropriate dispersant is necessary to pre-vent hematite and clay minerals from coagulation. Based on the process mineralogy research, final technology flowsheet is high-intensity magnetic separation by coarse grinding?rough magnetic concentrate regrinding?inverse flotation, and an ideal index is achieved. The yield of final iron concentrate is 43.46%, and its grade and recovery are 66.76% and 70.55% respectively. The research result is also useful to other similar iron ores.

The coking coal or clean coal from raw material division, Tata Steel Ltd. is a prime source of energy for inhouse steel making. Coal reserves of semi soft coking coal at West Bokaro is beneficiated by dense media cyclone and froth flotation processes to produce clean coal. In dense media cyclone process two byproducts-middling and rejects are also produced along with clean coal. With the growing demand for clean coal, it becomes imperative to maximize the recovery of clean coal in beneficiation processes. This will help, not only in reduction in cost of production, but also in raw resource conservation, and proper utilization. In this context, a case study was conducted at West Bokaro to identify opportunities for clean coal recovery from by-products. This paper mainly discusses the process for recovery of clean coal from byproducts and study of further liberation of clean coal from byproducts for economic consideration.

Russia is one of the largest manufacturers of potash fertilizers in the world. Processing of potash ores basically is carried out by a flotation way. Potash ores of the Verhnekamsky potash deposit contain sylvite (KCl), halite (NaCl) and water insoluble impurity (up to 8 %), presented silicate- carbonate minerals, easily slimed by ore crushing in rod mills. Ore of some deposit sites, developed by ?Uralkali? Co, contains a significant amount of a carnal-lite (KCl.MgCl2.6H2O). Work practice of flotation potash plants has shown, that increase of car-nallite content in ore leads to increase magnesium ion content in a circulated plant brine (saturated salt solution of potassium and sodium chlorides-sylvite brine) and to deterioration of indicators of ore processing. In the Paper we present results of researches of floatability of various size sylvite and influences silicate-carbonate slimes on sylvite flotation in brines with the various magnesium chloride content. It is established, that with increase magnesium chloride content in the brine mainly decreases the flotation of coarse sylvite and amplifies adverse effect of silicate-carbonate slimes on sylvite flotation. In this connection deterioration of potash ore flotation is caused not only decrease sylvite floatability but also strengthening adverse action of water insoluble impurity on potash flotation. It is shown that the application of frothing agents, which render the stronger dispersive action on the colloidal-micellar structures of amine in the salt solution increases the absorption of collector on the sylvite and improves the flotation of sylvite into magnesium the containing salt solutions. The application of an organic depressor to the greatest degree of decreasing the absorption amine on the slimes and to the smallest degree possessing anionic properties proves to be most effective with the flotation carnallite of the containing potassium ores. It is offered the application the frother on a basis of glycol ethers and organic depressor on a basis of urea-formaldehyde resin. Results of industrial tests developed reagent modes for flotation treatment of ores with the raised carnallite content (to 6 %) on ?Uralkali? Co plant have shown that their application has allowed to receive equivalent indicators potash flotations at change of magnesium chloride content in the brine from 0.7 % up to 2.4 % .

SAGDesignTM Testing for grinding mill design was introduced commercially in 2004. Up to January 2008, 18 projects have been completed and 99 samples have been tested using this method. Two papers have been published describing the patented test procedure and one of these shows how the results compare with other grinding test methods. This paper will briefly discuss the theory on which this technology is based, and explain the procedures used to develop the calibration equation. Case studies are also included to demonstrate the effectiveness of the test work being done. These case studies show how the SAGDesign test is being used today: to design new grinding circuits for commercial full scale use; to calculate throughput in existing mills for production planning; and to accurately define grinding mill requirements at the scoping, pre-feasibility or feasibility study stage of project development, in order to economically identify the size and cost of the grinding mills that will be needed for the project. This is important because if the full rec-ommended SAGDesign testing program is done at an early stage in the project, the definitive cost for a guaranteed throughput, grinding mill design (by Outotec if their mills are purchased) is available. New grinding mill design for final engineering will be represented by the test work done on the Climax Molybdenum Project for Phelps Dodge (now FMI) in Colorado, USA. The SAG mill and ball mill for Climax are now in fabrication with project start up in late 2009. Next, the sizing of grinding mills at the scoping, pre-feasibility or feasibility study stage of mine development will be represented by a large metal mining property in Russia. Finally, calculation of the throughput for existing mills will be represented by work done at a base metal mine, in eastern Canada. Test work for designing SAG mills is now done in four laboratories at the time this paper was written. One in the USA at Dawson Metallurgical Laboratories, Inc. in Salt Lake City, two in Russia at the TOMS Research and Design Institute and at the Irgiredmet Research Institute, both in Irkutsk, and a fourth mill has been installed in Australia at AMMTEC Limited?s lab in Perth. A fifth SAGDesign test mill for radioactive ores has been built by Starkey & Associates, specifically for testing uranium ores and can be moved to any licensed lab in the world on a project basis.

Crushing plants are widely used around the world as a pre-processing step in the mineral and mining industries and as standalone processing plants in the aggregates industry. Despite automation and different advanced model predictive control, a lot of the process is still managed by operators. The operators affect a lot of the performance. The numbers of the improvement they can achieve are at least as big as the advanced control algorithms?, today. Therefore, it is also important to train the operators so they know how to behave in different situations. Models for crushers and other production units have been developed during the years and the latest add is the different units? dynamic behavior being brought in, which gives the crushing plants dynamic time dependant performance. This can be used as a simulator for operators training. By connecting a Human Machine Interface (HMI) to a dynamic simulator with the models incorporated, a training environment for operators can be achieved. In this paper, a dynamic crushing plant simulator implemented in MATLAB/SIMULINK has been connected to an HMI via a PLC. The HMI is placed in a control room at the university and complemented with monitors showing sequences from the process connected to the simulations, thus creating a realistic control room for training. In the created training environment, the operators can be trained under realistic conditions. Simple training scenarios and how they could be simulated are discussed. Apart from the increased level of knowledge and experience among the operators, the time is an important factor. While a real crushing plant is still being built, the operators to be can already be trained, saving a lot of the commissioning time. Due to the natural variability of ores, it is necessary to carefully test flotation behavior of flotation cells before designing flotation circuits. For performing quick and versatile tests in the laboratory, Siemens developed a laboratory-size Hybrid Flotation Cell, which has been down-scaled from the 300 m³/h production cell to a 0.6 m³/h flotation cell. This small cell is being used as a test bed for technical and chemical concepts, the improvement of decisive components and the characterization of customer ores. In this study the evaluation results for Andean porphyry copper ores are shown. Total recovery rates of the order of 45 to 50 % have routinely been achieved in a single flotation cycle over a wide range of feed grades. In addition, the Hybrid Flotation Cell has proven to be particularly well suited for the flotation of fine particles below 20 µm down to below 1 µm, at high recovery rates and concentrate grades.

More complex and heavy-concentrating oxidized and mixed sulphidic oxidized ores are involved in production because of increasing needs for non-ferrous metals. Extraction of the oxidized minerals of non-ferrous metals general in current technologies. The problem is solved to oxidized polymetallic ores the preliminary selective sulphidization is the oxidized surface of the components by means of hydrogen sulphide, sulphide and calcium polysulphide, and also element sulphur, etc. The task was to study details of flotation of the oxidized lead-bearing ore of the Zarechnoe deposit (Kazakhstan) with calcium polysulphide as sulphidation. According to chemical analysis initial samples of the ore contain, %: lead – 4.8; zinc – 0.1; general iron – 0.81. Phase structure lead is characterized by the oxidized form of 57.76-64.5 %; by sulphidic status of 25.5-32.64 %, and by plyumboyarosite of 19.0-23.02 %. Researches on flotation beneficiation of oxidized lead-bearing ore are conducted. Sulfidizator gave to grinding, on flotations there were used the collector (butyl xanthogenate of sodium) and frother (T-80). Experiments were conducted with a new sulphidizator – calcium polysulphide. The latter is obtained by interaction of CaO calcium oxide with sulfur and water at high temperature with component mass the following ratio S:CaO:H2O =10:5:85. Extent of mill initial ore was optimised (88.42 % of - 0.071 mm grade). For the optimum mill mode the studies on matching of an optimized consumption of sulphidizators are performed. On basic technology with application of sulphide of sodium as a sulphidizator at optimum mill, the lead concentrate with the content of lead 64.4 % at extraction of 86.6 % was received. The content of cerussite in a concentrate was about 14.9 % at extraction of 82.1 %. With application of calcium polysulphide as a sulphidizator the lead concentrate with the content of lead 68.0 % at extraction of 88.0 % was received. The content of cerussite has made 16.0 % at extraction of 85.0 %. Application of a new sulphidizator allows to increase extraction of lead in a concentrate from 64.4% to 68% and cerussite extraction – from 82.1 % to 85.0 %. The possibility of application of calcium polysulphide as a sulphidizator instead of conventional sulphurous sodium was established.

The ?yield plastic? rheological model describes the flow behaviour of a variety of non-settling suspensions, including many types of mineral slurry. The current paper presents the laminar flow relationship (pressure gradient vs. flow rate) for a yield plastic fluid flowing through a pipe or cylinder. Simplified algebraic equations, suitable for engineering purposes, are presented for yield plastic fluids with values of the scaling factor in the range that includes most industrially important slurries. The laminar pipe flow relationship is one of the most important fluids engineering calculations. It may be used to determine the rheological parameters of a material in a capillary rheometer or flow loop. If the rheology is known, these relationships may be used to determine the laminar flow pressure gradient in pipelines of various sizes.

Fankou Lead-Zinc Mine produced pyrite concentrate (P.C.) from the zinc tailings by rougher and scavenger flotation before 2010, with the averaged S grade of 40.54% at recovery of 79.34% ( to the feed of S circuit). On the one hand, the economic value of P.C. increases with its purity, on the other hand, when the S grade of P.C. feed to sulfuric acid manufacturer is over 47%, the pyrite cinder can reach a high Fe grade of 62% which can be directly sold as iron concentrate. On this background, engineers in Fankou Mine set the P.C. with S grade of 47% as target. The direct way to reach that goal was to clean the rougher P.C.. Lots of cleaning flotation tests were conducted and the compromised strategy was to produce two ranks P.C. with the S grade of 47% and 38% at the recovery of 44.20% and 36.17%, respectively. The dual-product flowsheet was successfully industrialized in 2010. In order to further improve the quality of P.C., gravity separation was introduced into the flowsheet. The numerical simulation and separation tests were performed to evaluate the beneficiation and classification performance of hydrocyclone as it treated the rougher P.C.. It was shown that the underflow of hydrocyclone could addressed the S grade of 47%, and the finer size overflow could also be enriched to P.C. with S grade of 47% by flotation, due to the contained pyrite with well liberation. That is to say, with the ingenious addition of hydrocyclone to treat the rough P.C., single P.C. with S grade of 47% could be achieved. The new flotation-gravity separation flowsheet was commissioned to produce the high quality P.C. at the end of 2013. The averaged S grade is 47.20% at recovery of 82.26% in 2014. The two steps flowsheet improvement maximizes the enterprise benefits and leads to simple utilization of Fe in pyrite in downstream industry.

Oxiana Sepon?s mineral processing facility in south central Laos produces copper cathode using leach-autoclave-SX/EW flotation technology. Pyrite recovery in the flotation circuit is critical to the operation, as it is used to generate acid for the leach circuit. However, low pyrite recovery has been an ongoing challenge in the flotation circuit. Tailings characterization work done by Ian Wark Research Institute showed that the pyrite losses to the tail are made up of a combination of coarse liberated particles and finer particles that have been coated by clay fines. In December of 2005, a joint Cytec-Oxiana technical program was initiated to address the pyrite recovery issue. A series of diagnostic tests were performed in the Cytec Stamford Research Facility using synthetic plant water showing that the collector was precipitating as a metal salt, and was un-available for mineral attachment. The tests also identified several collector chemistries that would likely be robust in the Sepon low pH, high dissolved metal ion environment, and will not complex with ferric, ferrous, or copper in solution. With the support of the Sepon on-site engineers, an extensive, successful laboratory program was completed, which then was followed by on plant testing that showed a step wise improvement in pyrite recovery.

Compared with conventional roasting and magnetic separation processes, higher reduction temperatures and stronger reducing atmospheres are used in reduction technologies to reduce iron oxides to metallic iron, which is often liberated during reduction and amenable to magnetic separation. Reduction and magnetic separation of an Australian refractory iron ore was therefore studied as a function of reduction temperature, time, coal addition, feed thickness and size of Australia iron ore. It was found that during reduction, the particle size of the reduced iron increased with reduction temperature and time. Subsequent magnetic separation tests were further conducted on the reduction products. A reduced iron powder with a Fe grade of 85.67% was obtained at a Fe recovery of 87.82% under optimum reduction conditions where a metallization rate of 85.82% was achieved. The mechanism involved in reduction is discussed based on XRD and SEM examinations. And the results indicated that theiron minerals such as hematite and limonite in the Australian iron ore were reduced as follows: Fe2O3?Fe3O4?FeO?Fe. Furthermore, the metallic iron particles produced by reduction increased in size with longer reduction times.

In view of the state of the long time use of sodium cyanide in lead-zinc-sulfur-silver multimetallic ore production, we propose alternative reagents system through experimental research. The experiment first used TJ, sodium sulfide to adjust the flotation pulp, after that, zinc sulfate, sodium sulfite was added to low alkaline pulp to inhibiting zinc sulfur mineral and adapted MB, 25# aerofloat and diethyl dithiocarbamate combination collectors to float lead minerals. The obtained test index is as follows: lead concentrate recovery rate of small scale test was increased by 5 to 10%, the recovery rates of gold and silver in lead concentrate were increased by 7% and 11% respectively; the industrial test is conducted under the condition that the total grade of lead and zinc content in raw ore decreased by 4.81%, the total recovery rate of lead and zinc increased by 7%, recovery rates of gold and silver in lead concentrate were increased by 7.62% and 9.65% respectively. So it successfully realizes the target to replace the sodium cyanide, using low-alkaline non-toxic reagents system in mineral processing practice of three kinds of complex lead-zinc-sulfur ore of this mine. "A mechanistic model for tumbling mills was developed during PhD studies at the JKMRC. The concept was presented at the IMPC of 2014, followed by progress in a sub-process of the model presented at the IMPC of 2016. Additionally, a number of papers on the sub-models and breakage function have been published. This paper provides a consolidated summary of the outcomes and status of the model. The overall model structure is presented along with the sub-models such as appearance functions, breakage rate functions, energy distribution, transport, and multicomponent grinding interaction model. The strengths and capabilities of the model structure as achieved to date are presented. The gaps in knowledge and sub-processes are also presented, providing a guide to the areas that require further research and development. It is proposed that the approach developed in this paper provides a structure that can accommodate future mechanistic, dynamic mill model evolution that can incorporate the latest research outcomes and provide a platform to test modelling improvements. This can assist in substantially improving the predictive mill modelling capability in the industry, the importance of which should not be underestimated for this workhorse of mineral processing.INTRODUCTION Grinding is almost the largest single energy-consuming process in the mineral processing industry, which was estimated that about 0.2% of global, and 1.3% of Australia’s electricity is consumed by comminution of gold and copper ores (Ballantyne and Powell, 2014). South Africa has extensive mineral processing and extractive metallurgy capacity and infrastructure for metal production from natural resources. Decreasing ore grades, increasing labor costs, and more stringent legislation have made economic metal production from primary resources challenging. Opportunities exist for metal production from secondary resources such as mining wastes and end-of-life consumer goods. The objectives of this study were to evaluate the current status of metal production from secondary resources in South Africa and to identify potential opportunities for further development. Two main classes of secondary resources, namely mining waste and electronic waste, were considered. Primary metal producers are dominating metal production from mining wastes; several of the gold, platinum and chrome producers operate low risk and low cost tailings retreatment facilities that contribute significantly to their overall production. Further opportunities exist in, for example, the treatment of more than 450 estimated gold tailings dumps in Gauteng, as well as metal recovery from slags and furnace dust. The majority of companies involved with electronic waste recycling in South Africa focus on collecting and disassembling; only a few perform preliminary physical processing, with the recovered fractions then being sent overseas for metal recovery. Projections are that the rate of waste generation will increase significantly and that treatment will become critical to comply with more stringent environmental legislation. Projects related to process development, techno-economic evaluations and environmental impact studies for metal recovery from batteries, printed circuit boards, and fluorescent lamps are underway. South Africa is ideally positioned to further explore opportunities for synergistic relations between metal recyclers and primary metal producers. Processing of electronic waste for production of technology metals, for which limited natural resources exist in South Africa, would be a key enabler for local manufacturing industries and expansion of the value chain.

Opportunities to monitor and control primary grinding mill performance are strongly sought after in the mineral processing industry. Currently, limited on-line information about mill charge motion and content is available to mill operations for control purposes, leading to periods of lower throughput, instability, variable product size and accelerated mill liner and lifter wear. In response to this need, CSIRO has developed an on-line surface vibration monitor for primary grinding mills which produces data that has been shown to provide new information about the mill charge in terms of toe and shoulder position, as well as potentially key features such as the overall charge level, the distribution between rock and balls in the mill, and the impact of the charge on the mill liners and lifters. This paper outlines the key features of the on-line monitor system, particularly those relating to data transmission, data analysis, and the design of the monitor and its independent power supply. It describes the coupling of single vibration sensor data from the CSIRO on-line monitor to the actual operating conditions of a SAG mill and how the vibration response and hence mill operating conditions vary as a function of time, including during mill equipment failures such as a broken discharge grate. Opportunities for improved mill control based on the data from the on-line monitor are also discussed, as well as the implications in terms of mill processing and maintenance performance. Recently a CSIRO monitor was also installed on a ROM ball mill and analysis of the vibration sensor data from this installation is currently underway. Preliminary findings from this installation will be presented along with comparisons of generic information, such as toe position (measurement precision and operation variability) and vibration signal (intensity, sensitivity and operation variability), between this type of primary grinding mill and AG/SAG mills.

"This paper contains description of research results of technology development for copper recovery from weathered tails of iron processing plant. The predominant host mineral that contains valuable component is chalcopyrite occurring in its free form and in associations with ore and rock-forming minerals. Copper grade is 0.26-0.30%. Emulsion inclusions of chalcopyrite in pyrite and sphalerite were noted. Major problem is low copper recovery (30-35%) by flotation. When studying chalcopyrite in primary concentrate it was determined that the surfaces of many chalcopyrite grains are covered with oxide films which prevented collector attachment onto them. Second issue was deep association of chalcopyrite with pyrite and sphalerite. Sulfidizing reagent addition did not help to reach the required level of copper recovery to concentrate. In the result of research performed the technological flowsheet was developed including preliminary treatment of head material in a special unit aiming at oxide films removal, followed by copper rougher flotation on head size tails, crude concentrate regrinding and a number of cleaner flotation operations. After the treatment of weathered tails according to the flowsheet developed, copper recovery to flotation concentrate became 71.53%, at 23.46% copper grade. The suggested technology allows one to solve the issue with treatment of technology-related copper-containing stockpile material, as well as to include the ores where copper is represented by sulfide minerals covered with oxide films into processing."

Chemical composition, mineral composition, and iron occurrence state of main mineral are studied, Research of mineral processing technology is carried out according to ore features. The test results indicate, that through staged grinding-staged concentration process, the better separation index is up to 65.54%, iron preparation concentrate grade and 85.66% recovery with the fineness (-200 mesh) 45.88% in the primary grinding ore and the fineness (-200 mesh) 75.50%, in secondary grinding ore in the situation of best magnetic field intensity (roughing 0.2T and cleaning 0.15T).
