Electric furnace smelting is one of the principal unit operations for ferroalloy production, and increased process intensity, improved availability, minimal maintenance and a longer campaign life are common objectives for electric furnace operation in order to obtain favourable economics of production. Furnace designers have continued to develop innovative solutions that have allowed these objectives to be realised, e.g., furnace cooling systems, and numerical modelling plays a key role in the design process. Enhanced understanding of the energy transfer process in the furnace and the ability to develop, evaluate and optimise components of the crucible design to match process requirements are the key motivators for modelling. This paper provides an overview of recent applications of numerical modelling to the design of electric furnaces. The aim is to illustrate what can be done, and identify areas where further work is needed in this field. Examples include furnace bath modelling, crucible cooling system design, taphole design, baking of Soderberg electrodes, off-gas systems, and fume control and building ventilation. It is argued that the trend is for numerical models to become more encompassing while at the same time more accessible, and therefore further improvements in furnace design will be realised with continued and well validated modelling efforts.

The oxidation state dependence of the electrical conductivity of a calcium ferrite slag with 25 wt% CaO was measured at 1300°C using a shallow slag layer and two-electrode technique. The experiments were started in air and the slag was sequentially reduced by means of a controlled gas atmosphere using CO2and CO. The electrical conductivity in air was approximately 300 S/m and increased with reduction to approximately 1900 S/m at a pO2of 10-10atm. The interest in the oxidation state dependence of the conductivity of calcium ferrite slags was to provide a comparison with the conductivity of iron silicate slags and to establish the effect of slag basicity on the electrical conductivity and its oxidation state dependence. The results obtained are discussed in terms of the slag structural information available in the literature. The co-ordination of the ferric ions appears to play a large role in determining the electrical conductivity. Keywords: calcium ferrite, slags, electrical conductivity.

A comprehensive review of ore pass records, from ten Quebec underground mines, indicated some of the limitations of available design tools to predict the occurrence of ore pass interlocking hang-ups in metal mines. The Distinct Element Method was used to perform a series of numerical experiments in order to investigate the influence of ore pass geometry, rock fragments shape and size distribution on material flow in an ore pass. Guidelines have been developed to help limit the occurrence of interlocking hang-ups in an ore pass. The proposed guidelines were evaluated with respect to field observations. Ein kompletter Bericht der Erzrollezeichnungen, von 10 Quebec unterirdischen Gruben, hat einige der Beschränkungen der vorhandenen Designwerkzeuge angezeigt, um das Auftreten Erzrolle der blockierenhang-ups in den Metallgruben genau vorauszusagen. Des séries de modélisations numériques, utilisant la méthode des éléments distincts, ont été réalisées afin d’évaluer l’influence de la géométrie des cheminées, de la forme des fragments rocheux et de la distribution granulométrique sur l’écoulement du matériel dans les cheminées. Cet exercice a permis de développer des lignes directrices pour le dimensionnement des cheminées afin de limiter l’occurrence d’accrochage par enchevêtrement rocheux. Les lignes directrices proposées ont été évaluées en fonction des observations effectuées sur le terrain.

The slag produced in the Peirce Smith converters at the Ilo smelter of Southern Peru Copper Corporation has shown a wide range of magnetite content, which introduces an additional problem in the smelting units due to materials? recirculation. However, the operation data analysis and the application of thermodynamic concepts have made it possible to produce slag with magnetite content between 18 and 20%. The results have suggested that matte grade enhances magnetite formation while silica controls its precipitation, and they are also influenced by the increasing temperature of the slag. Thus, in order to obtain the required magnetite content in the slag, matte grade is gradually enriched in equilibrium with slag containing from 25 to 32% silica.

Due to the reduction in frictional resistance, the characteristics of joint infill have a major role to play on rock mass instability. This paper elucidates the laboratory behaviour of graphite infilled joints based on a large-scale shear apparatus under constant normal stiffness (CNS). Discontinuities in a graphite mine have been simulated using high strength gypsum plaster, with the joints infilled with compressed graphite layers. The Fourier series was employed to characterize the joint surface, and the method of using the Fourier coefficients for the prediction of dilation and normal stress with displacement is explained. Die Charateristik von Verbindungsfüllungen hat einen wichtigen Einfluss auf Felsmassenstabilität aufgrund der Verringerung des Reibwiderstandes. Diese Veröffentlichung untersucht das Verhalten von Graphit gefüllten Verbindungen im Labormaßstab mit einer Methode die auf einem gross-umfang Apparateprinzip unter konstanter Normal-Steifheit beruht. Unregelmässigkeiten in einer Graphit Mine wurden mit Gypsum Gips von hoher Festigkeit simuliert, die Verbindungen wurden mit kompressierten Graphitschichten gefüllt. Fourier Reihen wurden angewandt um die Verbindungs Fläche zu Characterisieren. Die Methode die verwendet wurde um die Ausdehnung und Normalkraft mit der Verschiebung mit Hilfe von Fourierkoeffizienten zu bestimmen wird beschrieben. Due à diminution des résistances par frottements, les caractéristiques des joints de remplissage joue un rôle majeur sur les instabilités de la roche. Cet article étudie le comportement en laboratoire des joints de remplissage en graphite à partir d’un dispositif de friction à grande échelle sous rigidité normale constante. Les discontinuités dans une mine de graphite ont été simulées grâce à un plâtre à haute teneur en gypse, dont les joints ont été remplis de couches de graphite compressées. La caractérisation de la surface des joints a été réalisée avec les séries de Fourier. La méthode utilisant le coefficient de Fourrier pour la prédiction de la dilatation et de la compression en fonction du déplacement est également expliquée.

The selection of stripping dragline is a complicated problem. Several factors, such as the deposit buried conditions, the demand of mine production rate, cast blasting result, the mining/stripping operation method and parameters, etc. may comprehensively influence the optimal selection of technical specifications of the dragline. Under these circumstances, the basic thinking and procedures for dragline selection are put forward as follows. •Step 1—Initially estimate the dragline annual stripping rate and stripping bench height according to the annual coal production rate and advancing speed of mining front. Then the feasible alternatives of dragline sizes can be calculated and selected from the existing dragline series. •Step 2—A computer simulation model is developed to simulate the dragline stripping operation, to obtain a series of working face parameters, then to select the best dragline alternative. This step can be interactively iterated until the satisfactory results are obtained. •Step 3— Sensitivity analysis can be done with the systems simulation model by changing the stripping bench parameters, e.g. stripping bench height and cut width, etc. to verify and modify the selection results if necessary. The mathematical model for dragline stripping simulation has been set up. The flowchart of the model is shown. A case study for a large surface coal mine with annual production rate of 16 Mt/a is followed. The dragline bucket capacity and operation radius, stripping bench height and cut width as well as other parameters are comprehensively optimized and selected. The bubble size, together with the gas rate, determines the bubble surface area flux in flotation machines and, therefore, impacts directly on the kinetics of flotation. Understanding the variables that influence bubble size is one of the keys to understanding flotation recovery. Surprisingly, these relationships are poorly understood, largely due to the difficulties associated with gas dispersion measurements in industrial environments. The McGill gas dispersion sensors (bubble size, gas rate, gas holdup) are capable of reliably making such measurements. This paper reports on a study, using the McGill sensors in a 0.8 m3 Metso RCSTM pilot cell, which investigated the effect on bubble size of frother type and concentration, gas rate, temperature and rotor speed. A Denver laboratory cell was used to investigate the effect of elevation above sea level. Frother concentration proved to have the predominant influence on bubble size, and the effect of frother type can be normalised as a function of the critical coalescence concentration (CCC). Measurements made at many plant sites worldwide are compared to the model developed using the Metso RCSTM unit.

The Boudouard reactivity of single cokes produced from selected bituminous coals and commercial cokes has been investigated in a thermo gravimetric furnace. The effect of potassium as a catalyst for this reaction was studied, as it is known to accumulate in ferromanganese furnaces. A gaseous impregnation technique using K2CO3 as the potassium source was applied to impregnate the coke samples. The reactivity experiments were designed to simulate conditions occurring in an industrial furnace, as used for production of Mn-alloys. The coke particle size varied from 3.35 to 6.63 mm, while the temperature was maintained between 800- 1100oC with a gas composition from 50 to 75% CO2 in a CO/CO2 mixture. To determine the catalytic effect of potassium, the concentration varied from a fraction of a percent up to 15%wt. The results show that single chars vary significantly in reactivity, depending on the properties of the parent coal, while commercial cokes exhibit similar reaction rates. Temperature and partial pressure of CO2 have the strongest influence on the reactivity, while the influence of gas flow rate and coke particle size were found to be negligible. The catalytic studies revealed that the relative reactivity of non-impregnated samples are preserved after the impregnation, so the least reactive coke is still the least reactive after the impregnation for the whole range of potassium loads. Also, it has been confirmed that the Boudouard reactivity reaches a plateau at potassium concentration of 4%wt.

This paper presents a new approach capable of volume calculation of 3D reconstructed geological objects. The method is based on a well-known concept that states the volume of an object can be computed as the limit of the sum of the area of infinite number of sections, which cut the 3Dobject. Since shortage of input data about the geological objects usually exists, Mathematical Morphology and polynomial interpolation are employed to generate a set of intermediate sections between the set of initial sections. A Mathematical Morphology tool is applied to compute the area of the two of sets initial and generated 2D sections. Regularities together with Delaunay Triangulation are employed to perform 3D reconstruction. A formula is developed on purpose of volume calculation of the reconstructed objects. A set of ten theoretical, electrical resistivity cross-sections were generated and used to perform an experiment to show the capability of our approach to estimate the volume of complex 3D geological object in case of sparse 2D sections. The volume determined using the morphological approach presented in this paper show good correlation with the volume of the original input object. Advantages and disadvantages of our volume calculation approach are discussed in the conclusion of this paper. Worldwide TiO2is extracted from natural ilmenite, rutile, and anatase minerals via the sulphateand chloride processes. The sulphate process generates large volumes of less toxic wastes, whereas the chloride process, including the ilmenite-chloride process of DuPont, yields much lower volume of wastes, which are highly toxic and hazardous. The treatment and disposal of such hazardous chloride wastes is both expensive and difficult in terms of long-term monitoring. Besides the waste management and disposal, there is also a shortage of high-grade titanium dioxide minerals in nature, which consequently yields much larger tonnages of sulphate and chloride wastes. In the present investigation we report the results of an alternative titaniferous mineral beneficiation process based on soda ash roasting of minerals. Compared to the conventional processes for beneficiation of TiO2- ores, the alkali roasting of titaniferous offers several advantages including the zero process wastes. In the soda ash roasting process, the mineral is mixed with sodium carbonate and heated above 1023 K in air. The oxidative roasting of ores yields several complex alkali compounds, some of which produce a liquid mixture above 1123 K. In this paper, we have attempted to characterize the composition and physical chemistry of alkali-rich liquid phase. The phase equilibria in the Ti-(M:Fe)-Na-O system are evaluated and compared with the phases formed as a result of roasting reaction. The experimental results revealed that the composition of complex alkali liquid at the reaction interface plays an important role in determining the transport of O2-ions and decomposition of ilmenite. The roles of the crystal structure of mineral phases and their energetics are also emphasized in controlling their decomposition during alkali roasting. The presence of molten alkali in controlling the partitioning of water-soluble alkali salts and insoluble sodium titanate is also explained. ABSTRACT: Strength, deformability and fluid flow properties of rock joints are to a great extent controlled by the surface roughness. The hydraulic conductivity of a rock fracture depends on the aperture distribution, the surface roughness and the contact area, each of which depend on the stresses that act on the fracture plane. However, despite much recent work, a complete understanding of the relationship between void space geometry, contact areas, applied stress, and hydraulic conductivity has yet to be achieved. Moreover, although in situ rock joints are subjected to both normal and shear loading, few studies have been conducted to investigate the effect of shear displacements on fluid flow through a single rock fracture, and which have addressed the issue of flow anisotropy induced by shearing. Experimental flow tests show that with increasing shear displacement, the fracture becomes heterogeneous and anisotropic, and becomes more permeable in the direction parallel to the displacement (Yeo et al., 1998). On the other hand, dry shear tests show that the surface fails in areas facing the shear direction (Grasselli and Egger, 2003). Moreover, the experimental results confirm that the shear strength of rock joints is direction-dependent. In this paper, a three-dimensional morphological description of several a natural fractures that have undergone shear displacement were generated using the Automated Topographic System at the University of Basel. The data analysis method of Grasselli (Grasselli et al., 2002a) is used to determine the surface parameters that are known to control the shear strength. Simulations of fluid flow through this fracture, in various directions relative to the direction of shear, are conducted using an FEM flow simulator. The results constitute the most detailed analysis yet undertaken of the relationship between shear displacement, shear strength, and fracture transmissivity. RESUME: La rugosité des joints en roche joue un rôle primaire sur la réponse hydromécanique du massif fracturé. En effet, la conductivité hydraulique des discontinuités en roche est influencée par la rugosité, et par la distribution des ouvertures et des zones de contact, dont chacun dépend de l’effort normal et du cisaillement qui agissent sur la surface du joint. Les essais d'écoulement en laboratoire montrent que si cisaillée, la fracture devient anisotrope, et plus perméable dans la direction parallèle au déplacement (Yeo et al., 1998). D'autre part, les essais de cisaillement indiquent que seules les zones de la surface qui font face à la direction de cisaillement sont impliquées dans le cisaillement (Grasselli et Egger, 2003). D'ailleurs, les résultats expérimentaux confirment que la résistance au cisaillement des joints de roche est dépendante de la direction. Dans cet article, plusieurs fractures en roche ont été analysées en utilisant un système de mesure topographique à l'Université de Bâle. La méthode d'analyse de données proposée par Grasselli (Grasselli et al., 2002a) a été employée pour calculer les paramètres de la surface qui déterminent la résistance au cisaillement. Plusieurs simulations du coulage, dans diverses directions relativement à la direction du cisaillement, ont été faites à l’aide d’un programme de calcul à éléments finis. Les résultats constituent une des analyses les plus détaillé sur le rapport entre le déplacement pendant le cisaillement, la résistance au cisaillement, et la transmissivité spécifique de la fracture. ZUSAMMENFASSUMG: Die Festigkeit, Verformbarkeit und Hydromechanik von geklüftetem Fels wird hauptsächlich von der Oberflächenrauhigkeit der Bruchflächen bestimmt. Die hydraulische Leitfähigkeit einer Kluft hängt von der Verteilung der Rissbreiten, der Oberflächenrauhigkeit und den Kontaktflächen ab, die ihrerseits von dem auf die Bruchfläche wirkenden Druck beeinflusst werden. Obgleich in letzter Zeit viel in dieser Richtung geforscht wurde, kann der Zusammenhang zwischen Porenraumgeometrie, Kontaktflächen, wirkendem Druck und hydraulischer Leitfähigkeit noch nicht vollständig erklärt werden. Obwohl Klüfte in situ sowohl Normal- als auch Schubspannungen ausgesetzt sind, wurde der Einfluss von Scherverschiebungen auf den Kluftwasserfluss und die daraus resultierende Fliessanisotropie in einer einzelnen Kluft bisher kaum untersucht. Experimentelle Untersuchungen des Durchflusses zeigen, dass die Kluft für größer werdende Scherverschiebungen heterogen und anisotrop wird wobei die Permeabilität parallel zur Verschiebungsrichtung ansteigt (Yeo et al., 1998). Andererseits zeigen trockene Scherversuche, dass die Oberfläche an Stellen versagt, die gegen die Verschiebungsrichtung anstehen (Grasselli und Egger, 2003). Des weiteren bestätigen die experimentellen Ergebnisse eine Richtungsabhängigkeit der Kluftscherfestigkeit. In diesem Artikel wird eine dreidimensionale morphologische Beschreibung mehrerer natürlicher, durch Scherspannungen verschobener Klüfte vorgestellt, die vom Automated Topographic System der Universität von Basel erstellt wurde. Das von Grasselli (Grasselli et al., 2002a) entwickelte Datenanalyseverfahren wird zur Feststellung der die Scherfestigkeit bestimmenden Oberflächenparameter herangezogen. Mittels einer FEM-Simulation wird der Durchfluss durch eine solche Kluft in verschiedenen Richtungen simuliert. Die Ergebnisse stellen die bisher ausführlichste Analyse des Zusammenhangs zwischen Scherverschiebung, Scherfestigkeit und Durchlässigkeit (Transmissivität) einer Kluft dar.

As a result of strategic analysis in respect of the needs for air quality management a new advanced and holistic approach to air quality management process was introduced in the North West Province (NWP) of South Africa. The process is based on the principle of co-operative management. It involves both active participation of all Interested and Affected Parties (I&AP) and the holistic approach to solving problems with the underlying principles of shared ownership and sustainable development. The process consists of the followings phases: ? Industrial process quantification ? Quantification of impacts ? Formulation of the required control measures ? Definitions of certificate conditions ? Implementation of an adequate compliance management system at company level ? Ongoing co-operative air quality and system management with the strategic objective of continuous improvements The system has been successfully introduced in the North Province and proved to be an effective management tool and aids assurance of sustained environmental ability to cope with the pressure of industrial developments. The benefits and effectiveness are discussed using Hernic Ferrochrome as an example. Hernic Ferrochrome is one of the first companies, which successfully implemented this system.

This is a sampling of the papers presented at the conference, the proceedings can be bought from the SAIMM Arbitrary Lagrangian Eulerian (ALE) computational techniques allow treatment of gases, liquids and solids in the same simulation. ALE methods include the ability to treat shock waves in gases, liquids and solids and the interaction of shock waves with each other and with media from one of the other categories. ALE codes can also treat explosive detonation and the expansion of the explosive gases and their interaction with air and solids. ALEGRA is a 3-D ALE code that has been developed at Sandia National Laboratories over the past few years. ALEGRA has been applied to a 2-D simulation of presplitting using decoupled explosives in rock blasting with very interesting results. The detonation of the explosive at the bottom of the hole sends a shock wave up the borehole driven by the explosive gas expanding into air. The explosive gas compresses the air against the stemming column where it rebounds and recompresses at the bottom of the borehole. This type of ringing takes several cycles to damp out. The explosively induced expansion of the borehole is also treated by ALEGRA as well as the shock wave imparted to the rock. The presentation of this paper will include several computer animations to aid in understanding this complex phenomenon.

Ferroalloy producers are large-scale users of electrical energy, which in many countries is in short supply and increasingly expensive. Preheating and/or pre-reduction using natural gas, recycled furnace gas or coal fines have lowered the specific use of electricity, but the high energy concentration necessary for most reduction processes can be achieved only by the use of high electric currents. Most countries have insufficient electricity to supply the demands of industry and the domestic consumer, particularly during certain periods of the day and certain times of the year. The generation and distribution of electricity is a large-scale expensive business, which is financed and managed directly or indirectly by government bodies in most countries. Both economic and political imperatives determine how much electrical energy is made available to whom and at what price. In South Africa demand is set to outstrip supply within the next few years, and the local supplier Eskom has moved from a traditional demand tariff pricing structure to a time-of-use tariff pricing so as to limit peak demand usage. This will mean a substantial increase in electricity cost to those users unable or unwilling to reduce consumption during peak periods. The optimal use of the available electrical energy depends both on the process, the furnace size, the configuration and infrastructure of each plant and its cost structure. As the cost and availability of electricity is set to change dynamically, the management of the situation becomes a real time control and optimisation problem. This paper discusses some the process and operational constraints associated with low- or no-load conditions and how to manage the situation. Electrode management will be one of the key issues.

The reducibility of three different manganese ores with coke was studied. The three ores were reduced to different extents under the same experimental conditions. The investigations showed that in the temperature range of 900-1000 ×C, Fe2O3 in the ore was reduced to metallic iron. MnO2 was reduced to Mn3O4 in all cases except one in which it was reduced to Mn2O3. The kinetics of reduction was controlled by different mechanisms in the different ores. Temperature had a significant influence on the reducibility of the ores.

A Programmable Logic Controller (PLC) based automation system with suitable Human Machine Interface(HMI) terminals along with intelligent field mounted sensing/control devices allows to monitor and control the complete plant effectively with optimum deployment of man-power. In association with this, use of process optimization controllers enables to achieve specialised functionalities of the submerged arc furnaces like material management, lining management, electrode management, power management, overall production management etc.

This paper describes the process of scraper winch pull force measurement and shows the results of the actual winch pull force in extreme stall situations as well as during the face and gulley cleaning. It was found that by slowing down the motor and causing it to slip, torque up to 3.5 times higher than the nominal can be developed, resulting in the same increase of winch pull force. On the other hand, measurements of the actual force needed for cleaning of the face and the gully have shown that the currently used winches are too powerful. The extra torque that can be developed by the already too powerful winch motor poses a significant danger and necessitates the implementation of measures that will eliminate this risk.

This paper summarises the strategy for selection between a two module coal plant incorporating large, but less equipment, and a three module coal plant with more but smaller equipment. The two options were evaluated in terms of three main categories: ? Size ? size of the equipment and the effect on the process efficiency as well as the difference in physical dimensions of the plant to accommodate the larger equipment; ? Cost ? capital savings between a two and a three module plant, processing the same ROM (run-of-mine) tons per hour (t/hr); and ? Practicality ? in terms of constructability of the plant, safety of using larger equipment and maintainability of the equipment. Decisions that were taken to reduce the risk associated with size, cost and practicality on the chosen option of a two module plant will be highlighted.

Abstract: The formation and mechanism of rock cavern roof arches are studied and effects of rockbolts reinforcement are evaluated. It is concluded that a self-supported roof arch may be formed by the excavation. To stabilize such a roof arch, fully grouted rockbolts are effective. Tensioned cable anchors may have a negative influence on the arch stability. Zusammenfassung: Die Formation und der Mechanismus von Deckenbögen in Bergkavernen wird studiert und der Effekt von Verstärkung mit Bergbolzen wird bewertet. Es wird festgestellt, dass die Exkavation einen selbst-stützenden / freitragenden Deckenbogen formen kann. Eingegossene Bergbolzen sind effektiv um einen solchen Deckenbogen zu stabilisieren. Spannkabel können unter Umständen eine negative Einwirkung auf die Stabilität des Bogens haben. Résumé: Le mécanisme et la formation de voûtes dans les cavernes rocheures sont étudiés et l'effet du renforcement par boulonnage est évalué. The ‘Metallurgical Operations’ Department of Grinaker-LTA Process Engineering (GLTA) currently undertakes then primary mining as well as the re-deposition of tailings forTicor South Africa (Ticor) at their Hillendale mine near Empangeni, KwaZulu-Natal, South Africa. The mining plant, which was designed by GLTA on a Build, Own, Operate and Transfer (BOOT) basis, is capable of mining 780 000 tons per month of ROM material which is then pumped to the Primary Wet Plant for treatment by Ticor. Hydraulic mining via high pressure water cannons and subsequent transfer of the heavy mineral slurry at an RD of between 1.35 and 1.48, has never before been undertaken successfully at this level of production on an in situ reserve. The presentation will take the form of a case study in which the unique site operating conditions will be detailed and discussed, as will the innovative process and engineering solutions employed by GLTA to overcome the engineering and production challenges encountered. In order to protect the intellectual property involved in this operation, this paper is fairly general in nature, and attempts merely to provide the reader with a broad perspective understanding of the operation, and some of the difficulties encountered during the early stages of production.
