Most copper/cobalt ores from the Central African Copperbelt contain sulphidic compounds, which are not extractable in direct leaching. Roasting provides the possibility to transfer the valuable components into leachable compounds. In an operation window defined by temperature and off-gas composition it is possible to selectively oxidize iron sulphides to haematite and copper/cobalt sulphides to sulphates. Selective sulphating of the valuable minerals is an important condition for the subsequent leaching stage. The dissolved copper and cobalt are recovered by solvent extraction and electrowinning. This technology has been part of an established process for many decades. The concentrates from recent projects on the Copperbelt have lower sulphur contents, and frequently higher copper contents, than those from older projects. The paper shows the consequences of this trend for plant operation and explains useful counter actions by means of case studies. Autothermal combustion is ensured even at very low sulphur contents. Off-gas treatment has so far been based on SO2 removal through sulphuric acid production. The generated acid is used to make up acid losses in the hydrometallurgical plant section. This well-proven process combination is still the preferred route if the feed sulphur content is high enough; however, some cases may require different off-gas cleaning concepts without compromising on clean air quality. Roasting in a fluid-bed furnace remains the core of the technology. Fluid-bed roasters are easy to operate and provide an excellent control of the calcine quality. Different feeding and heat-recovery systems are used to provide a tailor-made solution for each project. Outotec built it first sulphatizing roaster in Zambia about 30 years ago. At that time, the roasting of metal sulphides was already one of the main technologies in the company. Outotec has developed roasting solutions for copper, gold, zinc, lead, molybdenum, and pyrite ores. The continuously expanded and upgraded research facilities provide an excellent basis for developing sustainable, energy-efficient, and economic solutions for copper and cobalt production in Africa.

The use of testwork to establish an economically feasible separating plant has been a long established practice in the mineral processing industry. However, uncertainties in orebody characteristics and equipment/plant operation can have a significant impact on the separation performance of a given project. This paper explores the impact of uncertainties derived during testwork at key processing stages on the overall performance of mineral processing flowsheets. Case studies for both mineral sand and iron ore projects will be used to illustrate the concepts studied in this paper.

In the previous chapters we did not concern ourselves with the fact that the geostatistical properties of the regionalized variable x (z) are affected by the size of the support w. Ideally, when analysing an ore body O, we would like to determine the properties of point values in O, i.e. the properties of a regionalized variable with an infinitely small support, say w°. In practice, point values are never known. To measure the value of x at a point z we must take a sample of size w centred at z. For example, if we are interested in the grade at point z, w will be the volume of the sample 'centred in z; if we are interested in the metal accumulation at point z, w will be the area of the cross-section of the sample centred in z. We say that the measured property is a regularized variable, and so the semivariogram (or covariogram) calculated from the values obtained is also regularized. In the majority of the mining problems which can be solved by geostatistical methods, we are interested in the properties of blocks of ore and of samples with a finite non-point support. It will be shown in the following chapters that these problems can be solved by calculating the average value of the point sernivariogram in volumes or areas of finite dimension, or between such volumes or areas. These calculations would be simple if we knew the point semivariogram. This means that the point semivariogram has to be estimated from the observed regularized semivariogram(s).

The presence of colloidal silica negatively impacts various hydrometallurgy processes. This paper details the nature of colloidal silica, operational issues caused by colloidal silica, as well as various mitigation measures. MMG Kinsevere observed severe phase-continuity instability, increased crud formation, and reagent consumption, and reduced current efficiency in electrowinning with a deterioration in copper quality. Historical mitigation measures were initially implemented but failed to solve the problem. MMG Kinsevere successfully achieved efficient silica removal without adverse effect on the solvent extraction with the use of DEHSCOFIX® SC12 coagulant. A week into the coagulant trial, silica concentration had dropped from > 1500 mg/L to within 500 mg/L. The solventextraction plant recovered its stability and again operated at maximum capacity. Additionally, improvement was observed on current efficiency and copper cathodes quality with use of the coagulant.

Geological mapping makes an important contribution to orebody knowledge during the evaluation of structurally controlled gold veins. Orebody knowledge comprises an understanding of mineralization characteristics relevant to evaluation, mining, processing and environmental issues and allows project expectations to be realistically set. Structural interpretation to define continuity and mineralization controls is a key part of geological risk reduction and the reporting mineral resources using the JORC and other codes. The Dolgellau gold belt is a small British field that produced an estimated 150 000 oz from narrow quartz veins. Historical records, recent exploration and production data, published material, and accessible surface and underground exposure provide a valuable case study. Previous mapping has shown the general geometry of vein systems, but tends to accentuate gross geological continuity. Recent work has attempted to determine internal vein architecture and examine the significance of the historical views of ore shoot controls. The work resulted in the definition of vein continuity scenarios for the gold belt and evaluation expectations associated with each. This has, in turn, led to a realistic view of what can be achieved from an evaluation and project development perspective.

"Government’s equity role in the minerals sector is one of the nationalist measures implemented in order to ensure greater control and management of a country’s mineral resources. This paper evaluates the Tanzanian government’s equity participation in the minerals sector from 1996 to 2015. The research methodology included determination of the number of mineral rights, minimum allowable exploration expenditures in prospecting licences (PLs), and forms of equity role of the government. Data was collected and analysed for PLs, mining licences (MLs), and special mining licences (SMLs).The study revealed a number of challenges faced by the Tanzanian government as regards its equity strategy in the mineral sector. One of the major challenges was the secrecy surrounding agreements and contracts entered into between the government and private sector investors, which were concluded via various business ownership and mineral development projects. This secrecy resulted in non-transparency and lack ofaccountability in the mining industry.The financial benefits accruing to the government were inadequately realized, evident through inconsistent payments of corporate income tax and mining royalties by the mining companies. Furthermore, the government does not have solid mechanisms and frameworks for assessing non-financial benefits, thus it is difficult to measure the impact of these factors.It is recommended that the Tanzanian government review the Mining Act and Regulations of 2010 to include the provision of solid mechanisms and frameworks for all forms of government equity role.This paper is based on an MSc research study undertaken at the University of the Witwatersrand.IntroductionGovernments can grant private companies mining rights to extract mineral resources, or take a stake in the companies as well as establish state companies to oversee their interests in the minerals sector. The establishment of a state company to oversee government interests in the mining sector implies the direct participation of government by way of equity participation. "A computer system for the design of open pits to mine stratiform orebodies has been developed for use at Nchanga Consolidated Copper Mines, Ltd. The particular requirements of such a system, for example, the accuracy of representation of geological detail and the ability to follow footwalls, arc described in this paper, together with the methods that have been adopted to satisfy them.A modified version of the Open Pit Design Program of Rio Tinto Zinc Consultants, Ltd. is incorporated in the system and the geological data are converted into a form usable by the computer by means of a pencil follower. Some of the uses which have been made of the system are described, with reference to the long- and medium-term planning of the Nchanga Open Pit, the major producing pit at Chingola Division."

Successful prediction of the collection efficiency of cyclone separators is a necessary step in cyclone design and verification. Aside from standard empirical relations, CFD modelling is widely adopted to supplement the design of cyclone units in relation to the desired separation performance. Nevertheless, effective adoption of numerical modelling is sometimes prevented by large modelling errors, especially for small size particles which are more subject to turbulence effects than larger particle classes. In the past, this motivated the adoption of more refined turbulence modelling approaches, such as large-eddy simulations. These approaches provide greater insight into time dependent behaviour, while leading to larger computational cost with respect to more standard approaches. In this paper, an effective Eulerian-Lagrangian Reynolds-averaged Navier-Stokes (RANS) approach is investigated, which is able to predict the complete separation efficiency curve with satisfactory accuracy, without requiring prohibitively long computational times. An assessment of the proposed approach is carried out against experimental data from large laboratory scale cyclones, in the form of mean and fluctuating velocity profiles from LDA measurements (Hoekstra, 2000), as well as with respect to the experimental separation curve (Zhao, 2005). The final application to a full-scale industrial cyclone unit is then carried out with the aim of tuning the cyclone design to the separation efficiency curve as required by downstream processes. Smith in presenting his paper was that the planning aid outlined in the preprint was neither sophisticated nor complicated. However, it was a system which worked and was a very real way in which the computer was being used to assist miners, in particular, who at the present moment have very little experience in the use of computers.Mr Smith apologised for the fact that the editors of the paper had eliminated all reference to 'time'. This was very unfortunate because the essence of the system was that it saved time, which was one of the main points made in the paper.The operations being planned by this means cover the Rokana orebody which is a stratiform body mined by open stoping.The planner has to decide how much ore to mine from each base in each time period of his plan, that is, from three to four months hence to a year ahead. Normal procedure is for the planner to have discussions with the underground manager on some of the information he requires. The sort of information needed is (i) tramming limits for each face, (ii) extraction and grade factors, (iii) the present status of mining operations so that the planner knows where to start the new plan, and, (iv) details of any other mining consider¬ations that need to be incorporated in the plan.The objective at this point is to produce an initial plan for discussion purposes. All the information required comes from one sheet per stops and shows, inter alia, the stope identifier, the length along strike, the ore tonnage, the copper and cobalt grades and, finally, the extraction and grade factors.The program itself, among many other things, checks the data for validity, compatibility, completeness and credibility and prints error messages accordingly. Output from this system is in the form of a summary of production from each face, as well as giving the figures of ore reserve depletion. This summary indicates which slopes are to be mined in this time period, the original survey grades (copper and cobalt), the estimated production grades, how much is to be mined from each stope and the copper and cobalt production accordingly."

TiB2 and CeO2 particle-reinforced Al6061 hybrid composites were manufactured using stir casting and hot rolling techniques. The base alloy and composites were hot-rolled at 500ºC and a 50% reduction was achieved through 12 passes. The effect of varying TiB2 and CeO2 particle additions on the microstructure and mechanical properties of the Al6061 matrix was studied. Scanning electron microscopy showed uniform dispersion of both the reinforcements, with good interfacial bonding. Microhardness and tensile properties like yield and tensile strength were found to be higher for hybrid composite with 2.5% TiB2 and 2.5% CeO2 compared to Al6061 alloy and other hybrid composites. The increased tensile strength is attributed to good dispersion and interfacial bonding between the particles and Al6061 matrix. Fracture analysis using a scanning electron microscope revealed ductile fracture for the Al6061 alloy and mixed characteristics of ductile-brittle fracture for hybrid composites

"The smelter at Sudbury Integrated Nickel Operations, located in Sudbury, Ontario, operates a single electric AC furnace. This furnace treats nickel sulphide concentrates produced by Glencore and third-party feeds and as such its performance is key to the company’s nickel supply chain. Currently the plant has two shutdowns per year in order to carry out significant repairs on matte tap-holes.Improved monitoring systems that enable better prediction of tap-hole wear have been a continued focus. The electric furnace is an essential piece of the smelter flow sheet requiring the need for planned tap-hole maintenance along with robust systems for management according to to this plan.The ability to meet our goal of zero harm is ensuring that safe practices are in place. Detailed procedures and cool-down practices have been implemented to ensure that required matte chemistry and temperature criteria can be met during the period leading into a shutdown for tapblock maintenance.A significant repair of the electric furnace will take place in 2015. During this rebuild, the sidewalls and matte endwall will be replaced. There is work underway to improve wall and matte end performance in an attempt to extend the time between rebuilds. This paper will review the approach taken towards this end."

Aluminium alloys have gained popularity in many industries due to their high strength and low weight. One shortcoming of aluminium alloys is their poor resistance to abrasion and erosion wear compared to materials such as stainless steels. In this project, aluminium alloy 2014 (AA2014) was coated with a 1.5 mm thick laser-deposited layer composed of silicon, copper, and aluminium with the aim of increasing the wear resistance. The amount of silicon, copper, and aluminium added to each sample was determined by a mixtures model. It was discovered that the Al-Cu system is very sensitive to silicon additions and that wear resistance depends on the primary phase to solidify as well as on the final phase distribution. Two primary phases were identified; alpha aluminium and theta intermetallic. It was observed that the clad layer increases both the hardness and wear resistance of AA2014, and that the material solidifying as primary alpha aluminium displayed a lower hardness but higher wear resistance than the samples containing primary theta phase. All clad layers performed better in terms of wear resistance than the unclad samples. The knowledge gained and principles used in this project could be applied to many other aluminium alloys.

Despite the widespread use of DEM to simulate particle processes, comparatively little work has been done to evaluate its accuracy. One of the reasons is a lack of available measurement techniques that can capture dynamic information at the momentum transfer timescale which is lower than 10-6 s - typical of the kinetics occurring within the drum. This work makes use of Positron Emission Particle Tracking (PEPT), an in-situ method capable of measuring 3D kinematic data at 1000 frames per second. PEPT measurements are performed using 3 mm and 5 mm mono-size glass beads in a 300 mm diameter rotating drum at critical speeds that are relevant to industry. We undertake systematic ‘tuning’ of DEM with a view to optimising the agreement between experiment and simulation. To ensure an equitable comparison scale, both the DEM and PEPT data are coarse grained within representative volume elements. It is common practice in the mineral processing industry to use hydrocyclones for particle classification. However, classification in the UG2 platinum circuits using the hydrocyclone poses major challenges due to the differences in density between silica and chromite, the two major components of this ore. Silica,-the PGM carrying component, has an average density of 2.7 and the barren chromite component has an average density of 4.5. When conventional and flat bottom cyclone are used there is a misplacement of particles due to differences in density leading to inefficiencies in the classification by size. As a result of the density effect, coarse silica reports to the overflow, resulting in loss of recovery, and fine chromite reports to the underflow, resulting in loss of milling capacity and unnecessary production of fine chromite. A classifier based on a different concept was required in the classification of UG2platinum ore. The three-product cyclone, which is a hydrocyclone with two concentric vortex finders to produce three distinct products, has been tested in the UG2 ore application and indications are that misplacement of particles due to differences in the component densities can be minimized through the use of this unit. Industrial and pilot plant trials were conducted and indications are that the three-product cyclone can be installed to selectively produce a middlings stream that can be screened using Pansep screens to provide a screen oversize, which is predominantly coarse silica that can be preferentially reground to recover the PGM values contained in the coarse silica.

The quest for efficiency in comminution is an ongoing concern as comminution usually constitutes a major cost component in the metal production industry. Such improvements can be made by circuit optimization or development of more efficient equipment. A novel crusher, known as the rotary offset crusher (ROC), promises to deliver in this space. The ROC was invented in 2002 by Michael Hunt, Henry Simonsen, and Ian Sinclair, but failed to garner enough support to progress to production. The original design concept was recently rekindled, and a laboratory version of the crusher has been built and commissioned at the University of the Witwatersrand. The crusher is simple in design, with two cylindrical discs that are parallel to each other, and, as the name implies, there is an offset between the vertical axes of the discs. The top disc has a conical section on its lower face, and this creates a crushing zone between the opposite faces of the two spinning discs. Centrifugal motion transports particles through the crushing zone. Batch experiments have been conducted with quartz at various crusher settings (discs offset, rotational speed, and vertical exit gap) for various feed size distributions. The indications so far suggest that the disc speed is a key factor affecting the performance. Size reduction ratios as high as 11 were recorded from experiments with quartz at a speed of 830 r/min.

The utilization of centralized blasting systems is progressively becoming a feature of the South African mining industry, owing to increased pressure from the Department of Mineral Resources (DMR) to ensure safer blasting conditions. The purpose of a centralized blasting system (CBS) is to ensure reduced blasting-related incidents and to improve the underground working environment for the mine?s employees. The brief from Samancor Western Chrome Mines (WCM) pertaining to this study was to explore?at a conceptual level?all variables pertaining to the implementation of the CBS. Studies have indicated that Sasol?s SafeBlast? was preferred due to low overall risks and user-friendliness. Empirical observations, however, indicated that attention should be given to the current shaft-clearing procedure and to the installation of additional transformers. This is required to co-ordinate the power supply from 2 level to 10 level with the required supply of the network slave station. A cost analysis indicated that an electronically initiated CBS will result in a R24 cost increase per panel, which relates to a mere 1% cost increase per panel. This cost, in addition to the R1.1 million capital cost, proved to be negligible in comparison to the possible direct and indirect costs incurred by the mine in the event of a blasting-related incident. It was found that Samancor should conduct further studies incorporating the necessary requirements to ensure a successful transition, while considering all stakeholders on the mine. This study proved that the transition to a CBS would ensure safe and efficient blasting at Samancor?s Mooinooi Mine.

Metso Minerals Process Technology Asia-Pacific (MMPT-AP) has been working with many mining companies worldwide performing `Mine to Mill' or Process Integration and Optimisation (PIO) studies. MMPT-AP has developed a proven methodology to improve the efficiency of the mine-mill interface and gain maximum benefit. The PIO methodology involves rock characterisation, mathematical modelling and simulation to generate a list of operational and control changes for both the mine and concentrator. Following the methodology, the list of recommendations is developed relatively easily; the more challenging part depends on the company. Success of a PIO project relies on the ability of an organisation to implement change - both operationally and culturally: the human element. When a PIO project is started, there is initial interest and commitment from the company. But how can this be maintained? How does an operation know if the benefit continues? MMPT AP is now developing long-term relationships with clients to ensure that the increased production and improved efficiency continues. Direct and indirect measurements are used to determine the key factors involved and to understand the cause/effect relationships. Simulation tools also can be used to compare current with recommended practices - so when material properties vary over time, the benefits can still be quantified. PIO is about empowerment: by measuring and understanding what parameters affect concentrator performance, the site personnel now have the knowledge to make a difference. Rather than simply reporting variable or poor concentrator performance, operations can predict when production will be affected and put controls in place to prevent it from happening. This requires support and commitment from the company or `buy in'. Ensuring this buy in continues is the challenge facing every company involved in PIO work - but the benefits are well worth it. This paper will review MMPT-AP's experiences in implementing PIO projects in the long term: from both the consulting and operational viewpoints. MMPT-AP's involvement with a number of companies will be discussed as examples of what works and what does not.

A mechanistic description of axial segregation in rotating drum flows remains an open question. Consequently, optimal mixing of grinding balls and rocks for efficient breakage, maximum production of fines, and slurry transport is seldom achieved. Experimental and numerical studies of granular mixtures in rotating drums identify alternating axial bands that eventually coarsen in the long-term limit. Most models of axial segregation are limited to binary mixtures and cannot always predict the logarithmic coarsening effects observed experimentally. A key missing factor is a robust description of the axial free surface profile that is valid across a wide range of flow regimes. We present a practical model of the axial free surface profile by linking it to readily-derived geometric features of the cross-sectional S-shaped free surface profile. A parametric study shows good agreement with experimental measurements reported in the literature and heuristically valid trends.

Electrowinning is one of the nickel recovery processes from solutions obtained from the leaching of nickel sources. Every year significant amounts of nickel products are used in various industrial processes and daily life, such as catalysts or batteries, which are a valuable source of nickel for recovery. Nickel purity is also very important in the electrowinning process, because the amount of impurities in nickel such as sulphur, if greater than 100 ppm, make it unsuitable for use in catalysts and plating. Because sulfur is intrinsic to the sulphate electrowinning system, we needed to investigate parameters that can affect the quality and purity of nickel. In this regard, experiments were performed in static and circulating electrowinning processes. A monitoring and circulation system was designed and built to measure voltage, current and temperature as well as to circulate the solution in the system at a specified rate. It was then observed that nickel ion concentration, pH, using the circulation system and additives, were factors affecting the purity and quality of nickel, and in the best case the amount of sulphur in nickel was below 100 ppm.
