In the 10 years from 1998 to 2008 the annual number of fatalities in the Australian mining industry has plateaued (MCA, 2007-08 and abc.net.au website). Despite significant efforts to eliminate fatalities, this is not a comfortable statistic in this very public performance indicator.GHD has been working with the mining and minerals processing industry to identify the key risks that lead to fatalities utilising a semi quantitative risk assessment technique (SQRA®), initially developed to assist Major Hazards Facilities prepare Safety Cases (OH&S, 2007-08) in response to the Longford Incident in 1998 (Dawson and Brooks, 1999).Workshop cross functional teams are assembled from the sites and led by the GHD facilitators to identify the incident types that can have fatal consequences, the causes of those incidents and the controls that are utilised (or could be utilised) to reduce the risk. The risks for each incident type are quantified to produce a risk profile for the facility and the critical controls – the controls that have the greatest impact at reducing the risk of fatality – are selected. These controls are assessed for their adequacy and improvement actions are identified. Prioritisation of the actions is achieved by re-estimating the incident risk profiles.A review has been undertaken using a small sample from the more than 100 individual studies that GHD has completed at mining and minerals processing sites. The five most significant risks reported by sites are:1. Fall from Heights,2. Vehicle/ Vehicle and Vehicle/Pedestrian interactions,3. Entanglement,4. Molten Metals and Materials, and5. Electricity.The most significant reductions in risk identified were found to be by implementing engineering controls. Examples include:1. Chutes to contain splashes and spills of molten materials,2. Redesigning instrument and equipment layouts to take personnel away form high risk areas,3. Designing remotely operated equipment to remove personnel away from high risk areas,4. Proper fire fighting equipment provisions such as deluges around flammable materials, and5. Adequate risk assessment to ensure equipment is designed to handle the real situations and not a design case to meet an arbitrary specification.All of these cases and many of the actions identified in the studies could have been handled through better design and construction early in the life of a project rather than retrospectively fitted after operations have begun.

The difficulty in screening of ores when the moisture contents reach certain critical levels has resulted in mining circuits using wet processes for screening. While this has been acceptable in past years it is no longer acceptable in certain countries and where the mining company is looking to reduce its impact on the surrounding environment.   Various mining companies have been looking at ways to remove the need of using water, with all its inherent drawbacks and to be able to produce its desired products in a dry process.   This would have the benefits of less environmental impact and cost, (due to not requiring wet processing equipment), less power consumption (reduced equipment needed), no corrosion issues, no contaminated waste waters and reduced maintenance activities.   Until recently this has proven elusive or with technical restrictions with current available acceptable technologies for high capacity plants.   One major mining company began seriously exploring ways to overcome this dilemma so that they did not replicate their current ways of operating for their new expansion plans.   They partnered with Metso Minerals to undertake extensive groundbreaking laboratory test work and provide potential solutions as to how to solve this. The laboratory test work proved interesting enough to design, manufacture and test on the actual mining site a prototype screening machine in the circuit.   This break through in screening technology reduces the environmental impact on the area in which the mine is located by: eliminating the storage and use of water, reduction in energy consumption due to having no pumps in the plant, reduction in plant costs and the upstream affects on the environment process used to manufacture and ship the materials the plant structure is built from, and no large tailings dams to take up land space and affect the environment through groundwater/ water table contamination and the negative effects on animals and ecosystems Laboratory test were conducted and a full size machine was installed at the plant site along side conventional machines. The screen size (2.4 m wide x 6.1 long double deck) was determined by the size of screens currently in operation at the mine. The parameters that were explored were: types of screen surface (polyurethane, woven wire etc), types of screen motion (linear, circular or elliptical), angle of motion ( 40,45,55,60 degrees etc), and throw (amplitude), speed and 'g' force.

Coal winning in the Latrobe Valley exceeds 45 mtpa uses a small number of Bucket Wheel Excavators and high speed conveyor systems. While this equipment offers many advantages in the production cycle, incorrect use can lead to low productivity and risks to the safety of the operators and equipment. The mining equipment is of high capital value and easily damaged when used outside the correct operating range. In the extreme case, this can result in total machine collapse, having major implications for personnel safety as well as production and costs. With an active productivity improvement program in the Latrobe Valley in the last two years resulting in a 50 per cent reduction of personnel, many experienced operators have retired. Mine management are facing the urgent need to rapidly train new operators to maintain high productivity levels and reduce the risk of accidents to personnel and high capital cost plant. With the assistance of the Central Gippsland College of TAFE a Certificate Level course has been developed for open cut operators. The course covers all essential training needs for the Latrobe Valley mines. The training is developed from National Competency Standards, allowing transfer of skills, and is flexible to suit other enterprises. It has been written for self-paced learning with the total job understanding, and to have competency-based learning outcomes, training tasks and assessments built-in to modules. With the introduction of this new training program, management is convinced that the element of risk within the mine will be significantly reduced. For these reasons it is an ideal training model for other enterprises.

Syncrude Canada Ltd operates one of the largest open pit mines in the world at Fort McMurray in northern Alberta, Canada. In 1993, Syncrude mined and processed 131.2 Mt of oil sands to produce 67.0 MBbls of synthetic crude oil (SCO). This represents approximately 13 per cent of Canada's crude oil requirements. In addition to the oil sand mined, Syncrude moved approximately 96 Mt of overburden ahead of the mining operation in 1993. Since start-up in 1978, Syncrude has had outstanding success in improving the safety and reliability of its operation. Much of this success has been achieved by reducing risk through the application of new and improved technology. This improved safety and reliability has resulted in, among other things, very significant improvements in operating costs and profitability. This paper discusses some of the technology applications that have been introduced at Syncrude to reduce risks to people, equipment, operations and the environment. Three specific examples will be discussed in detail to demonstrate how reductions in risk have greatly improved the operation.

In todayÆs evolving and globalised world, mining companies are being pressured to move beyond compliance towards long-term sustainability and sustainable development. Companies are expected to æengageÆ communities and measure the success of these engagements without a clear understanding of æhowÆ to do this. This move, away from compliance, develops more of a focus on sustainability and æcommunityÆ social responsibility rather than corporate social responsibility. This shift leads to the development of world-class projects that provide sustainable development for people, reduce the incidence of costly delays, and promote good global citizenship for companies. The process of æengagingÆ communities in mining project design and development leads to sustainable development, a stronger license to operate, and a reduction in social and political risk. To create this mutually beneficial relationship between communities and companies, communities must be æengagedÆ in the project development and risk assessment processes as early as possible, preferably during the exploration or the concept phases. How to create this æengagementÆ and manage this risk will be discussed.

A tunnel operations analyser is a new high technol- ogy instrument for use in underground work. By remotely sensing the acoustic emissions from operating machines and processes in a tunnel or shaft and by applying sophis- ticated computer processing to them individual process cycles and other detailed information about the operating processes can be collected. Detailed analyses and dissec- tions of the work in progress can be made and a variety of action oriented management reports produced. The pro- cess is fully automatic. Results of applying this device to two full scale tunnel projects are presented. The hardware and software that comprise the instrument are discussed in detail. Processes by which this device can be used to sub- stantially reduce tunnel costs are presented. It is concluded that this type of technology has great potential.

The development of a design-and-construct tunnelling project in Australia from its concept to its construction requires designs to be prepared and reviewed at several distinct stages prior to documenting ‘for construction’. On recent projects the post-tender stages have been variously called 30 per cent—70 per cent—100 per cent; or concept–substantial–final; or system definition–preliminary–critical. The design is reviewed at each stage by the designer’s internal reviewer, the contractor and its independent advisor(s), the owner and its independent advisor(s), the project’s independent certifier, proof engineers and often third-party stakeholders and their advisors. Documentation for each stage often dominates the design effort, at times distracting from design. This paper presents the authors’ experience of this design-and-review process. Comparisons of design budget and actual design spend and design program implications are presented. It is postulated that a subtle change has occurred in our industry that has diminished the value of the design dollar. Is there a better process? One of the greatest practical difficulties of measuring airblast occurs when a significant wind is blowing onto the microphone. Small windscreens are usually used to mitigate the wind noise on the microphone, but in some wind conditions, sound pressure levels (SPL) of over 120 decibel (linear) are frequently recorded. There are no specific procedures to mitigate the effect of wind noise when measuring airblast in any of the standards or guidelines pertaining to the measurement of airblast from blasting operations, other than the requirement to use an effective windscreen. A search for relevant literature was undertaken and measurements were taken over a period of six months at a test site using alternative microphone measurement methods. Previous researchers’ experiments with windscreens in silenced wind tunnels showed that wind noise can be reduced through the use of large diameter windscreens, and that at low frequencies, the windscreen size and the material type makes no difference to measured SPL values. Other researchers found that wind turbulence caused significant SPL measurement problems. A comparison with field data failed to explain the extremely high SPL recorded by the field microphones at wind velocities much lower than those used in wind tunnel testing. It has been concluded that turbulent airflow over and behind the microphone is a significant contributor to extraneous noise in airblast measurements in windy conditions. This turbulence can be generated by objects upwind of the microphone or by the microphone itself if the windscreen is ineffective. Reducing the wind speed over the microphone by placing it on the ground is the approach required by the international standard for the measurement of noise from wind turbine generators (IEC 61400–11). This paper presents data that illustrates the extent of the problem, reports on the trial of three different microphone mounting locations for measuring airblast from blasting and concludes that in windy conditions, microphones placed on the ground substantially avoid wind problems and do not reduce the measured SPL of the airblast.CITATION:Henley, K, 2015. Grinding clinker to finished cement consumes more energy than any other comminution process. World production of cement in 2009 was 2840 million tonnes and the energy required for comminution was 40-60 kWh/tonne depending on the clinker characteristics and the fineness of the finished cement. Machines used include single and multi compartment ball mills, HPGRs, vertical roller mills, centrifugal air separators, V separators, screens and crushers. The circuit most commonly used consists of a closed circuit HPGR followed by a single compartment ball mill and an air separator, and in operation the variables are adjusted to obtain maximum throughput with no loss of quality of the separator fines.A common objective in cement plants is to reduce energy consumption without affecting the particle size in the finished cement and simulation is used as one procedure to achieve this. Models are now available for all the machines commonly used in clinker circuits and circuit optimisation studies using simulation have been carried out in many plants leading to decrease in energy consumption per tonne of cement. In this paper the models used will be discussed briefly and several case studies will be reviewed which will highlight the effect of change in ball size in a two compartment mill, the role of the HPGR in an HPGR – ball mill – air separator circuit, and the use of a high intensity vibrating mill for producing finished cement with high additive ratio.

Mineral extraction is facing the twin challenges of finite resources and increasing environmental and economic costs. Society’s growth is matched by an increase in demand for the earth’s resources. It is incumbent on us as contemporary mining professionals to promote and facilitate ethical and efficient practices. Technological developments have and will continue to allow a decrease in viable cut-off grades, creating new economic opportunities from deposits that were previously uneconomic. Mining low-grade deposits however, even with perfect recoveries, will have a significant environmental cost for the metal won. The greatest opportunity to increase metal with the least environmental cost is to increase the metal yield from existing mines. The determination of mining polygons is a critical juncture where rock is typically subjected to the binary grading of either ore or waste. This is undertaken using a number of factors, such as the mining equipment being used and the recovery in the processing plant. Traditionally, mining polygons were generated on the in situ grade control model. This ignores the complex differential blast dynamics that occur during blasting. Two opportunities exist to improve metal yields: optimise the blast design to achieve the post-blast muck pile that will support the greatest outcome; and generate optimised polygons on the post-blast muck pile. A data set from a Canadian Gold deposit is used to demonstrate the potential benefit of iterative blast movement modelling and grade control polygon optimisation on metal yield. The impact of blasting on the total recoverable metal is presented, highlighting blast design as a critical process in the mining value chain.

The availability of three-dimensional computer hardware and software makes the solid modelling of geological entities a realistic and logical alternative to previous sectional and plan 'models'.The success of underground mining operations depends largely on the ability to accurately predict the three-dimensional location and grade of mineralisation in order to maximise the extraction of resources and minimise mining dilution. The integration of lithological, geotechnical and grade models into three-dimensional solid models provides an excellent basis for underground mine planning and operation

Australian coal mines have spent considerable capital on dragline improvements over the last two years. This has included ~$30 M on UDD conversions, >$20 M on new buckets, boom upgrades, electrical upgrades, etc. This is a natural part of the response of mining companies to technology and replacement programs. Capital expenditure is a normal part of the ongoing success of most companies. There is however, a tendency for some people to rely on the capital alone to provide the ongoing improvements in equipment productivity. Implementing new technology through capital expenditure is only part of the equation in continuous improvement. For 80 - 90 per cent of the year, the operator controls the productivity achieved by the dragline. Variation between operators is huge. The average standard deviation in productivity is 12 per cent and maintenance impact is over 40 per cent. Robbins 2003, states: Contrary to what we were taught in grade school, we werenÆt all created equal. Most of us are to the left of the median on some normally distributed ability curve. Further, he states: The issue is knowing how people differ in abilities and using that knowledge to increase the likelihood that an employee will perform his or her job well. There are two options for reducing variability between operators; improving operator ability and getting the machine to take over what the operator is doing (automation). Dragline automation will be discussed, however, this paper will focus more on the æhuman factorÆ and how to establish a dragline with minimum variability between operators.

Fluor, together with our clients, has yielded significant reductions in the total cost of mining projects by employing a systematic and methodical process of cost reduction. This paper outlines this structured approach to reducing the total cost of projects through the gathering of information, the evaluation of the zero base design, and the development of the execution strategy for the project in the study phase.Over the recent iron ore boom the cost of growth projects escalated rapidly due to a variety of factors including the engineering cost of re-designing facilities, construction in remote areas and an increase in the ‘perceived’ capital requirements for maintainable and operable facilities.Fluor has made strategic steps towards safely reducing the capital intensity of projects, by working with clients to develop zero base designs which utilise the minimum technical requirements in order to meet the function of the plant and then add cost for safety, maintenance and operability only where clearly justified.This paper has set forth a structured three phased approach to focus the team on reducing capital cost while maintaining a low increase in engineering effort.The initial ‘gather’ phase focuses the team on acquiring information and identifying decisions that will need to be made so that the team can prioritise and focus the attention on areas that will provide the greatest benefit. Within this phase the identification of zero base design requirements, review of lessons learnt and analysis of capital cost levers, allows the team to identify the key decisions on the project that will affect the capital cost.In the subsequent ‘evaluation’ phase the team established the zero base design, using the hierarchy of cost reduction as a guide to focusing the team’s attention on high yielding cost saving opportunities.In the final phase the team develops the execution strategy which will yield the least cost using strategies and tools such as modularisation, standardisation, replication, strategic sourcing and 3D design.CITATION:Merrells, J, 2017. When executing a ventilation change the mine ventilation circuit is in a state of flux throughout the entire change period with discrete mine areas both under ventilated and/or over ventilated during the change process. Whilst routine risk reduction strategies such as removing electrical power and people from the mine are commonly deployed it is wise to complete the change in the shortest practical time frame. This not only minimises the chance of unacceptable concentrations of contaminants accumulating around the mine but reduces the impedance on production activities which are routinely suspended during these change periods. This paper firstly highlights the importance of the maintenance of an accurate ventilation model and discusses issues which should be considered to assist to maintain in it a suitable state of health. Further it provides some tips on how to monitor that your model is in an acceptable state of tune so that it can be confidently deployed in the change process. Finally, it details the sequential process how a finely tuned and accurate ventilation model can be utilised to carry out major ventilation changes according to appliance pressure adjustments only and without the need to constantly measure and check resultant branch flows throughout the whole change process. Also discussed are some simple practical tips which will help ensure that the ventilation change process will go according to the devised plan on the day and in the most appropriate order including checking the efficiency and accuracy of the change, after it is completed.

In a gold CIP/CIL circuit, adding new circuit water to a final tails thickener and then directing the thickener overflow to the head of the circuit significantly reduces the cyanide concentration at the TSF discharge spigot. The new water is used to dilute the final tails. The dilution and recycle of the tails in this manner may have the added benefit of reducing reagent consumption, in some cases to the point where the reagent savings justify the expenditure and Cyanide Code compliance is achieved at no extra cost. Potential circuit configurations and water recycles can be modelled by splicing a flowsheeting and thermodynamics package, such that changes to the composition of the water can be reduced to chemical speciation with a Gibbs free energy minimisation enabling a complete understanding of the circuit water chemistry.

The iron industry produces a considerable amount of tailings per annum, due to its substantial volumes of production. The actual iron ore processing routes require the removal of slimes fractions. In addition to iron oxides and quartz, the iron ore slimes are generally composed of other minerals such as kaolinite and finely dispersed iron hydroxides which impact significantly the performance of reverse cationic flotation. In this study, we propose a two stage processing route that would allow further beneficiation of iron slimes which are not successfully beneficiated, avoiding their disposal as waste. The new amidoamine reagent was tested as a collector in a two-stage route to process two samples of iron ore slimes with d50 close to 10 μm and with high kaolinite content (13 to 20 per cent). The results showed that it was possible to obtain iron concentrate with 66.5 per cent iron and 48.4 per cent mass recovery for a feed containing 48.9 per cent Fe associated with hematite (39 per cent) and goethite (32 per cent). The collector efficiency was improved by mixing with frother for the slimes with higher goethite content of 55 per cent: the concentrate grade was increased from 58.8 per cent to 64.5 per cent with addition of the frother at the expense of reducing operation metallurgical recovery from 87.8 per cent to 75.6 per cent. The efficiency of the process was improved by applying an external energy impact to disperse the fine particles and clean the surface of the minerals. The new amidoamine collector does not require a depressor such as corn starch and may provide the development of new concentration routes for complex ultrafine iron ores. The combination of the amidoamine-based flotation at first stage with high intensity magnetic separation allowed development of optimised two-stage processing routes to valorise the iron ore slimes rejected to the tailings in the actual flotation plant.

The ironmaking industry consumes a large amount of fossil fuel derived carbon as heat source, reducing agent of iron ores and carburising agent of reduced iron. Although the demand for drastic decrease of carbon dioxide emission, carbon is an essential element for smelting process of molten iron. The carbon recycling ironmaking process by circulating CO has been already proposed to achieve carbon neutrality. However, the production of molten hot metal is not considered in this process because sufficient amount of carbon does not dissolve in reduced iron by CO. Therefore, our group has suggested a new carbon recycling ironmaking process which can produce hot metal. In this process, free carbon and iron carbides produced by carbon deposition reaction using metallic iron as a catalyst are used. It is known that only Fe3C is obtained as iron carbide by using CO gas, however, Fe5C2 is also produced by adding H2 gas. The composite agglomerated with these carbonaceous materials and fine iron ore (Deposited Carbon-Iron oxide Composite: DCIC) is reduced and melted in a furnace. It is reported that Fe3C in DCIC accelerates the reduction reaction and melting of the composite. In this study, the effects of iron carbides and free carbon on the melting behaviour of DCIC are investigated. Fe3C, Fe5C2 and free carbon were produced by vapour deposition using porous iron whiskers and CO-CO2-H2 gas. These were agglomerated with hematite reagent at a certain ratio to prepare DCIC samples with and without Fe5C2. The samples were heated up to 1300°C in inert atmosphere. The DCIC containing Fe5C2 completely melted and iron nuggets were obtained after the experiment. This behaviour was not observed in the composite without Fe5C2. This indicates that using Fe5C2 is more preferable than Fe3C for molten iron production using DCIC.

Oaky North is AustraliaÆs highest producing underground coal mine. In 2011, the mine produced 8.7 Mt of high-quality coking coal. The high quantities are a result of the constant strive for optimising the operating time of major production units, which involves investing numerous resources, including diesel equipment, in supporting and maintaining their operation.In July 2011 it was identified that the diesel particulate matter (DPM) levels in the underground workings were above acceptable levels, due to the high level of diesel activity. Over the next 12 months, several controls were implemented to reduce exposure to personnel: the main ventilation system was upgraded; the production forecast was adjusted to better manage the diesel fleet, removing surges in diesel usage; and an electronic diesel tag board was introduced to centrally manage the distribution of diesel usage around the mine.From the start of the campaign in emission reduction, an intense DPM monitoring regime was established. Within a few months of the introduction of the centralised tag board, there was a major reduction in emission levels. After the installation and commissioning of the new main fans, the emission levels dropped further, such that over-exposures are now a rarity.Oaky North continues to explore new systems to better utilise their diesel fleet while still maintaining control over DPM emissions.CITATION:Melloy, A, Holt, D and Jurak, M, 2013. High-chromium vanadium-titanium magnetite has not been exploited and made full use of on a large scale so far due to the immature utilisation technology and the reality that the utilisation efficiency of valuable metals still urgently needs to be improved. In the present paper, the isothermal reduction kinetics and mechanism of high-chromium vanadium-titanium pellets were studied at 800–1100°C. The mineral composition transformation of pellets before and after reduction was analysed by means of X-ray diffraction (XRD), and the microstructures were examined by scanning electron microscope (SEM) equipped with energy dispersive X-ray (EDX) to reveal the elemental distributions. The effect of reduction temperature on the volumetric swelling degree and cold crushing strength was also studied. It was found that reduction temperature has a large effect on the reduction rate of pellets, and the increase in reduction rate is more obvious in the range 1000–1100°C than 800–1000°C. The volumetric swelling degree of pellets increased with increasing reduction temperature, while the cold crushing strength decreased. The transformation of mineral species can be expressed as Fe2O3 ? Fe3O4 ? FeO ? Fe, Fe2O3·3TiO2 ? Fe3O4· (2FeO·TiO2 ) ? 2FeO· TiO2 ? FeO·TiO2, (Fe0.6Cr0.4)2O3 ? FeO· Cr2O3 ? Cr2O3 , and Fe2O3· VO/V2O3 ? VO. The apparent activation energy of the reduction reaction was calculated to be 44.3 kJ/mol, and the reduction rate is controlled by the combined effect of interfacial chemical reaction and gas diffusion through the porous product layer. The rate controlling steps were further studied by calculating the resistance percentages. A common problem faced by underground mining operations around the world is airborne dust sourced from production and auxiliary processes. In most underground mining methods, air is generally directed through a limited number of drives and is thus more effective at carrying dust away from operational areas quickly. In a block caving operation, there are a number of ways to set up ventilation systems. In its simplest form the air is entering the extraction level through access drives and then split over the number of extraction drives—based on the pressure differences—without being regulated. This is the case at Northparkes Mines. Larger operations and panel caves most often utilise designated ventilation levels and ventilation raises with some form of regulation to ensure adequate airflow to all work areas.Northparkes Mines utilise electric loaders as a productive means to transport ore to the run-of-mine (ROM) bin, which have the added advantage of allowing the mine to require less airflow through the extraction drives as dilution of exhaust gases is no longer required. Dust was controlled during the operational period of the previous two block caves by using water spray bars in each of the drawpoints, which were seen as the main source of dust. These drawpoint spray bars only wet the surface of muck piles and require a lot of water to achieve an effect on the overall air quality. The drawpoint sprays can be remotely operated from mine control, whenever a loader is sent to bog a particular drawpoint. A significant amount of airborne dust is also generated during loading as rilling of material occurs, with further dust being generated during tramming and dumping activities as only limited mixing of the water and ore occurs. The water sprays are ineffective at precipitating dust that has already become airborne.When built, the currently operational E48 cave was fitted with drawpoint water sprays. As the cave is in a different orebody with higher silica content, the water sprays were not able to keep airborne dust and thus silica quantities under control efficiently. It was therefore necessary to find more sustainable solutions. The problem was further intensified by the concurrent load-haul-dump (LHD) processes across multiple extraction drives and tipping points, as well as secondary breaking, using non-explosive blasting and development activities occurring nearby.This paper describes the practical approach taken at Northparkes Mines to reduce personal dust exposure on the E48 extraction level. As the extraction level is one of the main contributors to airborne dust at the mine, it is believed that much can be learnt by focusing improvement efforts initially on this part of the mining process and later applying the effective solutions in other parts of the mine.CITATION:Vejrazka, C and Wyllie, A, 2014.
