The paper describes the components of an Integrated Furnace Control system for covered-arc (shielded arc) smelting with results from the recently started 75 MW Cerro Matoso Line 2 Furnace. The paper starts with a review of the mechanisms of power and feed input and heat losses in the shielded-arc smelting process, and describes how the details of the control system are tailored to the process. The control modules of a covered-arc smelting furnace are described including measured results and screen captures. This paper focuses on Integrated Furnace Controls tailored to shielded-arc smelting, but similar approaches have been recently applied to other furnace processes including immersed-arc smelting.

"The decreasing availability of resources amenable to surface operations has led to increasing numbers of underground mines, with trends indicating this will continue into the future. As a result, there is a need for additional optimization processes and techniques for underground mines, with many analogous methods having already been developed for surface mining. Current methods for design and optimization of stope boundary selection and scheduling mainly involve heuristic methods which focus on a single lever. Individual optimality may be approached, but globally optimal results can be obtained only by an integrated, rigorous approach. In this paper we review previous methodologies for stope boundary selection and medium- to long-term scheduling and highlight the need for an integrated approach. Previous integrated approaches are reviewed and an improved modelling system proposed for shorter solution times and greater applicability to mining situations. Randomly generated data-sets for gold-copper mineralization are used to investigate the model performance, describing solution time as a function of data complexity.IntroductionThe increasing need for mineral resources is driving an increase in underground mines. Lower grade mineralization with larger amounts of overburden is becoming economically viable due to technological advances; however, the software and tools available for strategic underground mine planning are not well developed. Advances in the methods used to determine underground layouts and scheduling must occur to ensure underground mining is as optimized as open pit operations, as underground mining involves many more technical restrictions.The process of determining stope boundaries and scheduling is an example of an aspect of underground mining amenable to optimization (Topal and Sens, 2010). The current industry standard for medium- and long-term planning for sublevel stoping (SLS) is to exclusively determine stope outlines and then determine an appropriate sequence and schedule accordingly. This process violates the concept of optimality as integrating the constraints imposed by pre-determining stope outlines does not allow for considerations in scheduling to influence boundary planning (Ataee-Pour, 2005). An integrated planning process that combines both stope outlines and scheduling would approach the optimal solution and hence generate more value for operations. This investigation specifically deals with the underground sublevel stoping (SLS). Other underground mining methods such as block caving, sublevel caving, and room and pillar mining have unique characteristics and therefore require specific stope boundary/production scheduling considerations."

It is common practice for underground mine plans to be created sequentially, where results from one planning process form the input data for another. While this is practical for manual methods, computerized optimization techniques should consider an integrated approach to creating the global mine plan. This is because optimizing an individual mine planning process, such as stope layouts, introduces a likelihood of increasing costs or decreasing revenues associated with other areas, such as production scheduling, as harmful decisions must be balanced. Considering the interaction and influence that individual underground mine planning processes have on each other during optimization will provide more profitable results than if these are ignored. Optimization techniques for stope layouts and production scheduling are reviewed. An integer programming model is proposed that allows for either integrated or isolated optimization. Both approaches are separately applied to a block model. The results demonstrate the model?s ability to produce optimal long-term sublevel stoping mine plans and the benefits of using an integrated approach. Mintek was a leading participant in the BioMinE project between 2004 and 2008. This project, which was funded in part by the European Commission, was aimed at the development of biotechnology for the minerals industry in Europe. Mintek?s research programme focused mainly on the development of integrated bioleach-based processes for the recovery of base metals from complex, low-grade sulphide concentrates. Specific European mineral resources were targeted and used in integrated piloting campaigns involving bioleaching, solution purification, and metals recovery. This paper describes the use of thermophilic bioleaching for the recovery of nickel and copper from a low-grade nickel-copper concentrate produced at the Aguablanca Mine in southern Spain. Currently, the Aguablanca Mine produces a bulk nickel-copper concentrate for sale to a smelter, and the proposition is to increase the profitability of the operation by the on-site production of metal or metal intermediate. Initially, bench-scale bioleach tests were conducted to determine the bioleach operating conditions. These tests included an evaluation of mesophilic, moderately thermophilic and thermophilic microorganisms. In order to achieve sufficiently high levels of both copper and nickel extraction, a thermophilic process was selected?this was necessary for leaching of the refractory chalcopyrite that occurs in this concentrate. Additional bench-scale test work was carried out to derive a conceptual process flowsheet for the solution purification and metals recovery circuit. The results of the bench-scale tests were used to design, construct and commission an integrated pilot plant, which was subsequently operated at Mintek for over seven months. During this time, the solution purification and metals recovery processes were optimized, and all recycle loops were closed. The final process flowsheet included the following unit operations: concentrate regrinding, thermophilic bioleaching at 70°C, primary iron removal using limestone, copper solvent extraction and electrowinning, secondary iron removal, nickel hydroxide precipitation using magnesia, and final solution purification using lime. Where applicable, process solutions were recycled to preserve water. The process design data derived from this pilot-plant campaign formed the basis for a conceptual engineering study for the developed process. In the study, mass and energy balances were derived, and a process flowsheet was developed and used as the basis for estimating the capital and operating costs of the process. This enabled a preliminary economic analysis of the process to be undertaken. The findings of this study are discussed.

This paper presents an integrated pipeline transport system for thickened coal sludge, which combines pretreatment and pipeline transport with combustion techniques of thickened coal sludge. The pipeline can transport thickened coal sludge with a sufficiently high solids content (about72%?77%) and high apparent viscosity (about 1 000Pa?S?3,000 Pa?S) directly by pipeline having neither use for water nor an addition agent. The transport distance can be as high as 1 000 metres. In particular, the operating principles, key equipment and technical parameters of this integrated system are examined in this paper. The integrated system effectively causes no pollution to the environment because it is completely sealed, and conserves energy over traditional conveyer designs. The paper describes the design options available for the simultaneous production of liquid sulphur dioxide, via cryogenic condensation, and sulphuric acid in a sulphur-burning sulphuric acid plant. The impact of the operating conditions of the cryogenic condensation on plant capital and operating costs are discussed, with the main focus on the optimization of the most important economic and operative drivers of the non-ferrous mining industry, such as energy efficiency, reliability, and availability. A case history relevant to an integrated sulphurburning plant producing liquid sulphur dioxide and sulphuric acid, recently started up in the Democratic Republic of Congo, is described. Based on many years experience, the well proven Swiss Tunnel Seismic Prediction System TSP has been substantially augmented for online geological prognosis in underground construction. In its latest version, the Integrated Seismic Imaging System ISIS provides high resolution seismic images of the rock mass around a tunnel face via an array of standard anchor rods. These rods contain 3D-geophones at their tips and can be readily installed during excavation work. A further innovative component of the system is the newly developed high-power repetitive source for application in hard rock: a pneumatic hammer with laser triggering to be mounted on construction machinery. A user-friendly software package permits online data acquisition and processing, 3D-visualization, and a first geological interpretation. Tomographic images of compressional and shear wave velocity fields at fault zones in metamorphic rock of the Gotthard Base Tunnel in the Central Alps are presented. Das langjährig bewährte Schweizer Tunnelseismische Vorauserkundungssystem TSP wurde inzwischen wesentlich weiterentwickelt. In seiner neuen Version, dem Integrierten Seismischen Imaging System ISIS, ermöglicht es hochauflösende seismische Abbildungen des Gebirges im Vorfeld und Umfeld einer Tunnelauffahrung mit Hilfe einer Anordnung von Felsankern, die an ihren Spitzen 3-Komponenten-Geophone enthalten. Eine weitere Neuerung von ISIS ist die pneumatische Hochleistungs-Impulsquelle mit Laser-Triggering. Eine benutzerfreundliche, interaktive Software ermöglicht die online Datenerfassung und -auswertung, 3D-Visualisierung und eine erste geologische Interpretation. Tomografische Abbildungen von Kompressions- und Scherwellengeschwindigkeitsfeldern an Störungszonen in metamorphem Gestein des Gotthard-Basistunnels werden gezeigt. Basé sur de nombreuses années d’expérience, le système suisse, bien établit, de reconnaissance sismique à l’avancement des tunnels (système TSP), a été sensiblement amélioré pour obtenir une prévision géologique en temps réel durant l’avancement de travaux souterrains. Sa dernière version, le Système Intégré d’Imagerie Sismique (ISIS), fournit des images sismiques haute-résolution du massif rocheux à l’avant d’un tunnel grâce à un réseau de tiges d’ancrage standard. Ces tiges, équipées à leur extrémité de géophones 3 composantes, s’installent très aisément durant les travaux d’excavation habituels. Le élément d’innovation récente concern le nouvelle source très répétitive et de forte puissance pour les applications aux roches dures: un marteau pneumatique déclenché par un système à laser. Un ensemble de programmes informatiques convivial permet l’acquisition et le traitement en temps réel des signaux et produit une vue 3D ainsi qu’une première interprétation géologique. Nous présenterons des images de réflexion d’ondes de compression et de cisaillement ainsi que des inversions tomographiques de zones de faille dans des terrains métamorphiques obtenues à l’occasion du creusement du tunnel de base du Gothard, dans les alpes centrales.

The development of short- and medium-term mine production schedules in isolation from each other has meant that only a local optimum can be achieved when each scheduling phase is carried out. The globally optimal solution, however, can be achieved when integrating scheduling phases and accounting for the interaction between short-term and medium-term activities simultaneously. This paper addresses the task of integrating short- and medium-term production plans by combining the short-term objective of minimizing deviation from targeted mill feed grade with the medium-term objective of maximizing net present value (NPV) into a single mathematical optimization model. A conceptual sublevel stoping operation comprising 30 stopes is used for trialling segregated and integrated scheduling approaches. Segregated medium- and short-term scheduling using separate models achieved an NPV of $42 654 456. The final scheduling approach involved integrating the two scheduling horizons using the newly-developed globally optimal integrated production scheduling model to achieve an NPV of $42 823 657 with smoother mill feed grade. The larger the stope data set, the larger the difference between the two scheduling approaches is likely to be. At the very least, an integrated approach ensures feasibility across the two scheduling horizons, which cannot always be assumed when using a segregated approach.

The traditional vertical transportation systems deliver both gangue and useful mineral. The extraction of the desired minerals requires the construction of mineral processing and waste management plants, driving production costs, and often creating a negative environmental impact. The proposed technology is an integration of mineral processing within the transportation system. The mined rock is crushed and then loaded into a vertical lifting system filled with heavy media, with an intermediate density between the mineral and the waste rock. Driven by gravity separation, the desired mineral floats to the earth's surface, while the waste sinks. Delivered minerals and sunk waste is extracted from the heavy media and is then regenerated to a dry state. The useful mineral should be suitable for further use, and the waste used for backfilling. Remained residues of the heavy media may be recycled and reused in the vertical transportation system. Trials of the proposed process in a pilot format have confirmed economic and environmental advantages over traditional methods of transportation and mineral processing technologies. Western Deep Levels (North) is a deeplevel, longwall gold mine. Severe strata control problems and high rates of elastic closure, resulting in high rates of energy release, are associated with mining at depths of up to 3 500 metres. To assist in controlling these aspects of mine design and safety, a waste backfilling system has been designed and commissioned. The integration of such a system into an existing, producing longwall brings many problems of logistics, organization, planning and control. It is the purpose of this paper to examine these aspects of fill management, and to describe some of the practical problems involved with the integration of this project into the mining environment. Although many of the rock mechanics and soil mechanics aspects of backfilling systems are common there are specific problems involved which apply to longwall systems. Very strict guidelines are required for planning personnel to design their backfilling systems for a particular situation. These aspects are examined, and basic models developed which can be used without the necessity of comprehensive input from rock mechanics. A summary of the financial implications is included, and these are examined with regard to possible future applications and expansion of waste filling.

We have conducted a stress analysis of overcoring stress measurements undertaken at the Zedex Test Site (ZTS) in the Äspö HRL, Sweden. Two different types of overcoring cells have been used at the site: the 9-gauge Borre Probe (CSIR-type) and the 12-gauge CSIRO HI cell. Inversion programs based on the least-squares criterion were developed and calibrated. The primary and secondary stress field in the ZTS were back-calculated using strain data from individual cells as well as from combining data from both cells. We propose that the combination of strain data from the two cells significantly improves the determination of the stress field. A striking result is the good agreement between the re-analysed overcoring data and the existing hydraulic fracturing data. The deviations for the horizontal stresses between the re-analyzed overcoring data and the existing hydraulic fracturing data are approximately 3 MPa. The deviation in the orientation of maximum horizontal stress is approximately 10-20°. Nous avons analysé les résultats de mesures de contrainte par surcarottage réalisées sur le site Zedex, du laboratoire souterrain HRL d’Aspö, en suède. Deux types de cellule de mesure ont été utilisés sur ce site : la cellule à 9 jauges (du type CSIR) et la cellule à 12 jauges (du type CSIRO HI). Un programme d’inversion mettant en œuvre une norme par moindres carrés a été développé et validé. Les champs de contrainte primaires et secondaires du site Zedex ont été évalués d’une part en considérant chaque mesure isolément, d’autre part en intégrant l’ensemble des données de déformation dans une inversion unique. Nos résultats suggèrent que l‘association des diverses mesures dans une intégration unique améliore nettement la détermination du champ de contrainte. Un résultat intéressant est le bon accord entre ces nouveaux résultats et les résultats des mesures par fracturation hydraulique. Les écarts sur l’amplitude des contraintes horizontales est de l’ordre de 3 Mpa, les écarts sur les orientations de l’ordre de 10-20°. Auf dem Zedex Test Gelände im Äspö Festgesteinslabor (HRL) wurde eine Spannungsanalyse mittels Overcoring Spannungsmessungen durchgeführt. Hierzu wurden zwei verschiedene Methoden verwendet: das 9-kanal Borre Gerät (CSIR- Ausführung) und die 12-Kanal CSIRO HI Zelle. Inversionsprogramme, die auf dem “least-squares”- Kriterium basieren, wurden entwickelt und kalibriert. Das primäre und sekundäre Spannungsfeld des Zedex Test Geländes wurde sowohl aus Verformungsdaten individueller Zellen als auch aus Kombination beider Zellen ermittelt. Wir nehmen an, daß die Kombination der Messergebnisse beider Geräte die Bestimmung des Spannungsfeldes signifikant verbessert. Überzeugender Beweis hierfür ist die gute Übereinstimmung der überprüften Overcoring Daten und Ergebnisse aus existierenden Hydraulic Fracturing Versuchen. Die Abweichungen der horizontalen Spannungen aus beiden Datensätzen ist etwa 3 MPa und Abweichungen der Orientierung der größten Horizontalspannung liegen bei etwa 10-20°.

"Mineral resources are typically informed by multiple data sources of varying reliability throughout a mining project life cycle. Abundant data which are imprecise or biased or both (‘secondary data’) are often excluded from mineral resource estimations (the ‘base case’) under an intuitive, but usually untested, assumption that this data may reduce the estimation precision, bias the estimate, or both.This paper demonstrates that the assumption is often wasteful and realized only if the secondary data are naively integrated into the estimation. A number of specialized geostatistical tools are available to extract maximum value from secondary information which are imprecise or biased or both; this paper evaluates cokriging (CK), multicollocated cokriging (MCCK), and ordinary kriging with variance of measurement error (OKVME).Where abundant imprecise but unbiased secondary data are available, integration using OKVME is recommended. This re-appropriates kriging weights from less precise to more precise data locations, improving the estimation precision compared to the base case and to Ordinary Kriging (OK) of a pooled data-set. If abundant secondary data are biased and imprecise, integration through CK is recommended as the biased data are zero-sum weighted. CK consequently provides an unbiased estimate with some improvement in estimation precision compared to the base case."

Seismic integration schemes aim to incorporate the rock mass response provided by the historical seismic activity to improve the ability of numerical models to reproduce future response to mining. Up to now, integration schemes considered the events using quasi-static models. This paper presents case studies that consider some of the seismic and modelling issues needed to extend these schemes to include the dynamic characteristics of seismic events. The ultimate aim of an automated integration scheme seems impractical for dynamic modelling. The predictions of the WAVE elastodynamic finite difference program are, however, suitable for modelling limited numbers of events to determine either the near-field velocities and damage or the effect of fractures and excavations on the far-field low frequency response. Les projets d’intégration sismique ont le but d’incorporer la réponse de la masse rocheuse à l’activité sismique historique pour améliorer la capacité des modèles numériques à reproduire la réponse future à l’exploitation minière. Jusqu’à présent, les projets d’intégration étudiaient les évènements avec des modèles quasi-statiques. L’étude présente révèle des études de cas qui considèrent certaines des questions concernant modelage et séismes qui sont nécessaires pour porter plus loin ces projets en incluant les caractéristiques dynamiques des évènements sismiques. Le but final d’un projet d’intégration automatisé semble impraticable pour la modélisation dynamique. En revanche, les prédictions du programme élastodynamique par la méthode des différences finies WAVE sont appropriées à la modélisation d’un nombre limité d’évènements de façon à déterminer soit les vitesses à petite échelle et les dommages, soit les effets des fractures et excavations sur la réponse de basse fréquence à grande échelle. Diese Arbeit stellt Fallstudien dar, die einige der seismischen und modellierenden Fragen betrachten, die benötigt werden, um diese Schemata auszuweiten, um die dynamischen Charakeristika seismischer Fälle einzuschließen. Das Endziel eines automatisierten Integrationschemas erscheint für das dynamisches Berechnen undurchführbar. Die Vorhersagen des WAVE elastodynamisch begrenzten Unterschiedprogramms sind jedoch verwendbar für das Berechnen von begrenzten Anzahlen von Fällen, um entweder die Nahfeldgeschwindigkeiten und Schaden oder den Effekt von Brüchen und Extraktionen auf der Fernfeld Niederfrequenzantwort festzustellen.

The mine production scheduling problem (MPSP) has been studied since the 1960s, and remains an active area of computational research. In extending the concepts of the MPSP, the automated mine may now be regarded as a hierarchical intelligent agent in which the bottom layer consists of distributed robotic equipment, while strategic functionality occupies the higher layers. Here we present a disambiguation of artificial intelligence, machine learning, computational optimization, and automation within the mining context. Specifically, the Q-learning algorithm has been adapted to generate the initial solutions for a high-performing strategic mine planning algorithm, originally developed by Lamghari, Dimitrakopoulos and Ferland, based on the variable neighbourhood descent (VND) metaheuristic. The hierarchical intelligent agent is presented as an integrative conceptual platform, defining the interaction between our new Q-learning adaptation and Lamghari’s VND, and potentially other hierarchically controlled components of an artificially intelligent mine, having various degrees of automation. Sample computations involving Q-learning and VND are presented.

This paper will highlight the system components of a successful underground mining automation project recently launched at DeBeers Finsch Mine. It will also show that integration of short-term mine planning with other upstream and downstream mining processes in the extraction of kimberlite ore from a block cave is not just critical to the future sustainability of this underground mining operation but also for profitability and cost-effectiveness. This paper will discuss the information data flow required from the mine-planning process through to production for underground block cave mining. The benefits associated with this type of integrated mine planning and automation system will be highlighted.

Horizontal rotating mills are being used all over the world associated with different mineral and power generation industries. David Brown South Africa, with over 140 years of experience in gear manufacture and design, has been supplying these industries with innovative designs at exceptional quality. The gearing systems associated with these industries are challenged daily with operating conditions with are not always fully understood. Failures are therefore experienced, over time in the industry, which can therefore not always be fully explained. David Brown South Africa has developed a gear monitoring system, the Intelligent Gearing System, in association with Transmission Dynamics (UK), in order to monitor and analyze these operating conditions in real time. The system has been designed on the principles of Six Sigma, incorporating Design for Six Sigma. The purpose with this system design is to monitor the operating conditions on the pinion, record the information and analyze the data in relation to the rate of fatigue damage to the girth gear and pinion. This is done in real time and unattended. The output from the Intelligent Gearing System can be fed back into the operating system of the mill user, in order to display an alarm for operating conditions exceeding the design criteria as well as information on the rate of fatigue damage due to these operating conditions. When the mill operating conditions are better understood, and the effect on the fatigue life of the mill gearing components, mill users can forecast critical spare holding levels with an increased accuracy. The Intelligent Gearing System also allows early actions to remove reasons for system overloads.

Tests indicated that effective recovery of pyrite from a coarse Witwatersrand quartzitic ore can be accomplished by intensified flotation in an air-sparged hydrocyclone. Air is fed through the porous cylindrical wall of the hydrocyclone into a swirling layer of slury. Hydrophobic particles are attached selectively to small air bubbles, which form a froth and are recovered through the overflow. Hydrophilic particles pass out in the underflow. A spigot in which flow is restricted by an orifice was found to be more successful in preventing blockage by wood chips than an annular opening between a pedestal and the cylinder wall. Pyrite recoveries of 85 to 93 per cent at grades of 35 to 40 per cent sulphur were obtained in the air-sparged hydroclone with residence times of about 1 second. Comparative tests in a batch flotation cell after 320 seconds yielded average recoveries of up to 96 per cent, but with a mean grade of 32,5 per cent sulphur. A high colector dosage of 120 g/t was required in the cyclone, compared with the 40 gft used in conventional operations. An air flowrate of about 150 I/min was adequate at a slury feed rate of 35l/min. Particle sizes between 38 and 106µm yielded the best flotation results.
