The meteorological conditions in South Africa are not conducive to the effective dispersion of air pollutants. In the light of this, and because of the magnitude, concentration, and future growth potential of the metallurgical industry, control of air pollution is essential. Methods of abatement are discussed for each branch of the metallurgical Industry, as well as for open-cast mining and bulk ore storage. Some recommendations are made regarding potentially rewarding research and development.

Three electric arc furnaces (EAFs) were constructed by Union Carbide at Tubatse Ferrochrome (TFC) in1975. This plant was expanded to four furnaces at the East Plant in 1985 and the gas cleaning system was enlarged without taking flow dynamics into consideration. In order to improve competitiveness, TFC has increased furnace capacity, partially substituted coal for coke, and changed the charge mix. These changes increase the heat and dust load into the air pollution control (APC) system. TFC embarked on a project to improve the APC capacity by: ?Quantifying the required off-gas capacity ?Optimising the aerodynamic flow through the system by means of Computational Fluid Dynamics (CFD) ?Converting the old Brandt Koyo top entry baghouses to bottom entry ?Upgrading the cleaning system ?Installing Gore-tex® ePTFE membrane filter bags The estimation of required off-gas capacity is traditionally done by rule-of-thumb methods such as specific extraction. A more elegant evaluation method was developed for simulating the effects of changes in charge mix on the furnace reaction gas volume and the APC system. Reaction gases are calculated by modelling the reactions taking place in the furnace and off-gas volumes are compared to both fan and baghouse capacity. This enables identification of bottle-necks in the off-gas system. CFD techniques were utilized to evaluate geometric imbalances and propose solutions to ensure optimal use of off-gas capacity. The system modifications were completed over several months and the modified equipment went into service in May2006.

A method of evaluating the possible effect of an industry on the environment is presented, and the method is illustrated by its application to a hypothetical problem. An analysis is offered based on an actual survey of four industrial sites in the Lydenburg area of the eastern Transvaal. The survey showed that there is a high incidence of potentially unfavourable conditions, and there is a distinct possibility that a topographically induced eddying motion will extend over the town and the industrial sites. This moving air could entrap air pollutants, resulting in high concentrations of pollutants over the town. It is concluded that none of the sites is suitable for industries that pollute the atmosphere.

Perceptions of disaster caused by burning fossil fuels have reached such a pitch that they seriously threaten the very future of the industry. Coal is a dirty word. A leader in Business Day(January 192009) claimed ?There is no disputing that renewable and non-polluting energy sources are preferable to the country?the true cost of so-called cheap coal-fired power stations is neither reflected nor accounted for by Eskom?the true and immediate but unacknowledged cost of continued coal mining is apparent in the catastrophic level of acidification from mining runoff of all significant natural water resources in the country?and their waters have been rendered unfit for human consumption. Air quality is in a similar state with?increases in pulmonary disease causing workforce absenteeism and compromised childhood development, among many other health problems recorded in areas polluted by coal mining.? The upshot is that our latest coal-fired power station, Kusile, is being required to use flue gas desulphurization. The costs are considerable, and the benefits minimal. Meanwhile, exports are being threatened by EU directives and an assumption that South African coal gives off excessive quantities of SOx and NOx when burned. The industry needs to arm itself with clear responses to these and similar misconceptions, and to communicate those responses loudly and clearly, if it is to survive.

As a result of strategic analysis in respect of the needs for air quality management a new advanced and holistic approach to air quality management process was introduced in the North West Province (NWP) of South Africa. The process is based on the principle of co-operative management. It involves both active participation of all Interested and Affected Parties (I&AP) and the holistic approach to solving problems with the underlying principles of shared ownership and sustainable development. The process consists of the followings phases: ? Industrial process quantification ? Quantification of impacts ? Formulation of the required control measures ? Definitions of certificate conditions ? Implementation of an adequate compliance management system at company level ? Ongoing co-operative air quality and system management with the strategic objective of continuous improvements The system has been successfully introduced in the North Province and proved to be an effective management tool and aids assurance of sustained environmental ability to cope with the pressure of industrial developments. The benefits and effectiveness are discussed using Hernic Ferrochrome as an example. Hernic Ferrochrome is one of the first companies, which successfully implemented this system.

Early research showed that the separation of particles based upon their density was not possible in steadily rising air streams. The terminal velocities of moving spheres are determined by their aerodynamic characteristics. This prevents particle separation by density in standard air classifiers. Passive pulsing air classifiers have accelerated airflow in certain regions, which achieves density-dominant separation. Numerical simulation of airflow within passive pulsing air classifiers was done to estimate airflow patterns near a damper. Analysis of those results shows the significant acceleration of the airflow above the damper. Laboratory trial separations have shown that passive pulsing classifiers are superior to standard air classifiers. Ph.D. (Toronto) (Visitor) A study was made of the kinetics in the leaching of nickel from pentlandite in dilute-acidic ferric sulphate solutions as a basis for subsequent studies on bacterial leaching. The chemical leaching rate was found to be highly dependent on the temperature and the concentration of ferric ions. The proposed mechanism for the leaching process is one involving rate control by chemical processes and mass transport. Good agreement was found between the experimental data and the proposed mechanism.

Evacuation operations from work places in the case of an emergency are the key to minimising the effects of catastrophic type accidents such as fires, explosions, cave-ins, floods, etc. The correct planning of these operations, having the necessary means for sounding alarms and communicating and suitable training of personnel are the key factors for guaranteeing successful evacuation. The article gives an analysis of the problem in the case of subterranean mining and various types of work developed by AITEMIN in this field, including the development of new alarm and communication means specially adapted to the characteristics of mining operations, development of tools for help in the preparation of emergency plans and experiences in the education and training of personnel.

Investor confidence can be compromised when one observes large discrepancies between the SAMREC reserves and the mining plan. It is therefore up to the responsible persons to ensure that all contributing factors get taken into account when determining a reserve declaration. Confounding factors could be further aggravated by large oscillations in the commodity price thus resulting in major changes to the mining plan, if the accepted price was either too optimistic or pessimistic. Additional factors that must receive our attention are, uncertainty in geological facies type, mining practices, geology and grade estimation. The paper outlines (in the authors? opinion) some of the important factors that need to be taken into account, in order to ensure proper alignment between the estimates of the life of mine (LOM) reserve grades, and the corresponding actualisation of the mining plan. These parameters provide an historical insight into what actually happens when attempts are made to implement the mining envisaged in the LOM plan. In turn these allow judicious application of discount factors that enable a realistic estimate of SAMREC reserve classification and declaration. Some of the factors that will be covered are: - 1) Flexibility of developed reserves and the ability to maintain this. 2) Mining control mechanisms and their overall efficacy. 3) The ability to extrapolate facies types and its effect on grade control. 4) The ability to control the mining mix and value variation. 5) Finding a happy medium between optimism and pragmatism.

Ti-64, which accounts for more than 50% of the worldwide titanium tonnage, has found commercial importance in industries requiring components with high specific strength and resistance to corrosion. Investment casting is the preferred production method due to the difficult machinability of the alloy. This study was aimed at investigating the mechanism and the extent of alpha case formation on Ti-64 components cast using the investment casting method with YFSZ (yttria fully-stabilized zirconia) shell moulds after vacuum induction melting. The extent of the reaction between the mould hot face and the molten metal has been studied by varying parameters such as soaking temperature and mould hot face composition, and examining their effects on the reaction with the mould. An increase in the soaking temperature had an effect on the alpha case, both in appearance and hardness, but had no effect on contamination levels by carbon, oxygen, and nitrogen. The depth of alpha case increased with soaking temperature, increasing from 35 µm to 161 µm with an increase in temperature from 1200°C to 1400°C. The micro-hardness profiles provided insight into the effect of the alpha case on the mechanical properties of the Ti-64 alloy by displaying hardness values of 1000 HV0.1 and above, but could not be solely utilized to determine the alpha case penetration depth due to microstructural differences in the unaffected Ti-64, in particular the martensitic microstructure that formed with a fast cooling rate from a higher temperature. Levels of expected contaminants such as Zr, Y, 0, and C were low. The addition of the colloidal zirconia binder affected the interfacial reactions. YFSZ proved to be a thermodynamically stable refractory material, with the alpha case possibly forming as a result of segregation.

Kaolin is one of the most important ingredients in porcelain manufacturing. Its main phase is clay mineral containing aluminum hydrosilicate, namely kaolinite. Beside kaolinite it also contains quartz, illite and feldspars, which impair its applicability. Kaolin is a non-reactive material, but metakaolin can be produced by heat treatment (calcination) of kaolin, which is also used by the cement and concrete industry due to its latent hydraulic (pozzolanic) properties. Beside thermal activation, reactive materials can also be produced by mechanochemical activation in general. This paper deals with the mechanochemical activation of kaolin. The raw material was classified into various size fractions, then ground in a batch stirred media mill under varying circumstances (residence time, circumferential velocity). After grinding, the structural changes of the products were investigated by X-ray diffractometry (XRD) and Fourier Transform Infrared Spectroscopy (FTIR). In addition, the particle size distribution of the ground material was determined by laser scattering. As a result of the grinding experiments and analytical measurements of the products, it can be clearly seen that reactivity of kaolin can be improved significantly by mechanical activation in a stirred media mill, but due to its high energy density the circumstances were optimised carefully to avoid aggregation. Analysis of the major and minor components of raw zircon as well as plasma-dissociated zircon was undertaken using inductively coupled plasma optical emission spectroscopy (ICP-OES). Microwave-assisted acid extraction as well as flux fusion using lithium tetraborate were investigated as digestion methods. Microwave-assisted acid extraction samples were analysed with matrix-matched standards. The most successful microwave-assisted acid extractions yielded 44.3(1), 49.75(7), 78.3(3) and 90.0(7) per cent recovery for Zr, Hf, Al, and Fe respectively using sulphuric acid. In no instance was acid extraction capable of complete digestion of the sample matrix. A standard addition method was applied to the flux-fusion samples due to the high complexity of the sample matrix. Method validation for the flux fusion procedure was performed using the SARM 62 certified reference material (CRM) with acceptable recovery ranges being based on the 95 per cent confidence intervals of the CRM. Successful analyses were achieved for Zr, Hf, and Ti with apparent content of 66(6), 1.7(1) and 0.15(1) per cent respectively.

The traditional electrolyte for aluminium electrolysis is based on molten cryolite (Na3AlF6), acting as solvent for the raw material, alumina (Al2O3). Over the years there has been a trend to increase the content of excess aluminium fluoride (AlF3) to the cryolite-based electrolyte, in order to enhance the current efficiency of the process. In most cases one has ended up at 11?13 wt% excess AlF3because higher contents makes it difficult to control the heat balance of the process. This problem may be overcome if sensors are developed that will allow online control of electrolyte temperature and composition, and we may then see a surge towards still higher AlF3contents. In the development of new anode materials to replace the carbon anode with inert, oxygen-evolving anodes, focus is on anode corrosion, and a low electrolyte temperature is then highly desirable. While the conventional process operates at around 960°C, electrolyte temperatures as low as 750°C are being tested. This is achieved by having large excess contents of AlF3(40 wt%). The consequences of using such electrolyte compositions are discussed.

The Pittsburgh Research Laboratory (PRL) of the National Institute for Occupational Safety and Health (NIOSH) recently conducted full-scale explosion experiments; these experiments evaluated the strength characteristics of various seal designs used for safely isolating worked-out areas in underground coal mines. Large-scale explosion tests were conducted within the multiple entry section of PRL's Lake Lynn Experimental Mine (LLEM) employing the only currently accepted test method endorsed by the Mine Safety and Health Administration (MSHA) for seal design in American mines. These explosion tests are labor-intensive, expensive to conduct, and can interfere with other critical underground safety and health research programs conducted by NIOSH. Therefore, the PRL has developed an alternative seal evaluation method, based on a hydrostatic pressure loading concept, that can facilitate the in-situ testing of seals in an operating mine. Two chambers within LLEM and one within the Safety Research Coal Mine (SRCM) were used for hydrostatic pressure loading various seal designs. The results from tests in these chambers compare favorably with those from the large-scale explosion tests in the multiple entries. Preliminary size-scaling relationships for predicting the strength of standard seal designs as a function of entry size is also presented. In addition to testing seal designs at the required 20 psi static pressure level, the new facilities also allow for the determination of the seal's ultimate failure pressure. This new approach shows promise as an alternative evaluation method for improving mine sealing technologies which, in turn, will enhance the safety of the underground personnel.

Data are presented on the effect of iron oxide on the electrical conductivity of CaO-SiO2-FeO-Fe2O3melts, and on limiting current and impedance in direct current or alternating current charge transfer at iron electrodes. The strong influence of iron oxide content can be utilized for in situ determination of total iron oxide content and Fe3+/Fe2+ratio. The possible probe designs are presented and the principles and procedures of the measurements are explained. "In the case of feasibility assessments or feasibility studies, an important point of discussion is often how to calculate the capital (CAPEX) and operating expenditure (OPEX) of a plant. Generally, there is also the request to know how the CAPEX varies when the size of the plant is increased. Nowadays, many databases give an indication of specific equipment costs in relation to the production rate. These data are based on cost information from equipment suppliers and have to be continuously updated by the owner of the database. The approach presented here is a model which allows sizing of process equipment, for example a leach tank, based on process data in combination with the calculation of mechanical properties. Furthermore, it calculates the CAPEX based on construction material cost and adequate machining surcharges. Thus, a single cost model for a leach tank is adequate for both copper and other hydrometallurgical plants and stays valid with changing construction material prices. To summarize, the advantage of this model is the more versatile approach and thus the flexibility due to the inclusion of design aspects, process and mechanical engineering aspects and an updatable database. The database, which is in regard to material cost and is the basis for the cost estimation, is easily updatable from commonly accessible data. This model thus approaches the procedures of an engineering company when designing a plant and executing a cost calculation. INTRODUCTION Hydrometallurgy nowadays plays an important role in processing of primary and secondary resources. In copper metallurgy, hydrometallurgy accounts for roughly 20 % of worldwide primary production, especially in the case of oxide or low copper-containing ores. Zinc smelters changed their method of production from a pyrometallurgical-dominated concept decades ago to mainly hydrometallurgical routes today. Gold production processes using leaching, especially, have a long history without any development which would not be competitive if not based on hydrometallurgical concepts (Pawlek, 1983; Winnacker-Küchler, 2006)."

A Life Cycle Assessment (LCA) of stainless steel production, including that of the nickel, ferronickel, ferrochromium and iron feedstocks was carried out using inventory data derived from the literature. The environmental impact categories considered in the study were Global Warming Potential (GWP), Acidification Potential (AP) and total (or full cycle) energy consumption. The effects of different sources of electricity (black coal, natural gas and hydroelectricity) were also examined in the study. The results of the LCA showed that when ferronickel is used as the nickel source, the total energy consumption for stainless steel production is approximately 50% higher than when nickel metal is used as the nickel source (75 MJ/kg cf. 49 MJ/kg). This result comes about largely because the Fe units in ferronickel have a much higher energy intensity than do the Fe units in pig iron, and the greater the use of the former at the expense of the latter, the greater is the total energy consumption. The results also showed that the production of ferronickel made by far the largest contribution (59%) to the total energy consumption for stainless steel production when this feedstock is used as the nickel source, but when nickel metal is used as the nickel source the contributions of the various stages are more evenly distributed. It was also observed that the electricity consumption of the electric furnaces used in the production of ferronickel, ferrochromium and stainless steel contributed approximately 50% to the total energy consumed in stainless steel production. Given the relatively low efficiencies associated with electrical power generation, significant reductions in the total energy of stainless steel production could be anticipated if more direct use of thermal energy was made in the ferronickel, ferrochromium and/or stainless steel smelting stages, for example by utilising bath smelting processes.

The stoping of platinum orebodies in the Bushveld has in the past been accomplished by using in-stope pillars to ensure stability of the workings. In the future, the use of continuous mining machines to mine the platinum orebodies is probable. It is not envisaged that such machines will cut in-stope pillars. This paper describes the alternative support systems that will replace the pillars and the stope geometries that will be required for this type of mining. The paper describes how the support resistance provided by in-stope pillars in current mining was determined and then evaluates support systems that can substitute for these pillars. Conceptual layouts based on existing breast mining layouts are presented. The layouts consist of panels of up to 100 m face length between rigid strike stabilizing pillars. A number of design charts are then proposed that allow for the design of appropriate support systems.

Lime has been added to the iron ore slurry transported by the Samarco pipeline since its operation start-up in 1977.Initially, internal corrosion was the main concern therefore the reagent was used only for pH correction. Over the last ten years, though, transport of more complex slurries demanded a significantly higher dosage of lime to guarantee adequate rheology control. Several other reagents have been tested for the same purpose yet none has proven to be as effective regarding technical performance, environmental impact and cost. However, an alternative was sought so that the slurry rheology could still be controlled in case lime addition became impracticable. The objective of this paper is to present a technical solution for this matter, which takes into account environmental aspects. It consists of adding soda for pH correction and an organic coagulant as a rheology modifier. The latter is a quaternary ammonium salt which affected the slurry transport properties in the same manner as lime when tested in a laboratory. It showed no plug formation and allowed solid particles to settle, forming a loose sediment after rest. These results indicate a low probability of plug occurrence in the pipeline and the formation of a readily reslurryable sediment upon shutdown of the pumping system. Industrial tests should be performed in order to validate the laboratory results.
