Gerdau Monroe has installed and commissioned the Tallman Supersonic Carbon Injection system (TSCi™) for use in their 135-ton Electric Arc Furnace (EAF) located in Monroe, MI. TSCi™ is an innovative injection system with the primary aim of improving injection carbon delivery to the steel bath by increasing efficiency. It is proven technology with installations at numerous steelmaking facilities all over the world. Results from installation and commissioning of TSCi™ at Gerdau Monroe will be reported as well as on-going trials and optimization efforts. Standard injection systems deliver carbonaceous material from a vessel to the EAF using air where it is injected through a lance pipe or oxy-fuel burner. Using this method, material delivery to the EAF is limited by the pressure and velocity of the transport air. Loss of efficiency can be observed by looking at the quality of the injection carbon stream during operation or by measuring loss on ignition of EAF slag or off-gas system dust. TSCi™ uses a patented design and proprietary technology to improve delivery of carbonaceous material to the EAF. Using this method, savings at Gerdau Monroe were realized by reducing the amount of carbon used in each heat while maintaining or improving upon existing foamy slag practice. As well, significant savings were achieved as a result of reduced FeO content in the slag and improved recovery of iron. Additional savings can be realized by using a smaller mesh material to take advantage of lower material cost and higher injected surface area. Other inherent benefits to improved injection carbon include lower energy and electrode consumption, reduced refractory wear and reduced maintenance cost.

With the difficult economic challenges currently facing the steel industry, it is essential to perform a complete analysis when determining which rolls to purchase. A properly designed “Total Cost of Ownership” model can result in significant savings. This paper will review the costs associated with rolls in both Hot Strip and Cold Strip Mills. The multitude of factors that must be considered in performing a complete analysis for the roll purchasing process will be discussed. Models for both Hot Strip and Cold Mills will be presented. Examples where traditional analysis can lead to expensive, incorrect decisions will be presented.

Os mancais de rolamento dos rolos secadores da linha de estanhamento eletrolítico da CSN são expostos a severa contaminação por água e ácido sulfúrico. O tempo médio entre falhas (MTBF) de cada rolamento da linha é de apenas 30 dias. A CSN aceitou realização de teste com um par de rolamentos autocompensadores de rolos vedados que foram montados em um rolo, com a supervisão da SKF. Os rolamentos do teste operaram por mais de 150 dias, apresentando sobrevida superior a 400% até o momento, sendo que ainda continuam em operação. Há cerca de 60 rolamentos operando simultaneamente na linha, sendo que a solução poderá ser replicada para os demais pontos, aumentando a vida em serviço dos rolamentos e reduzindo custos de manutenção.

Em um mundo de recursos naturais decrescentes, com a intensificação das indústrias automatizadas de todos os tipos (I4) e contínuo aumento da população, é necessário desenvolver melhores caminhos para a geração e distribuição de riquezas. Uma das alternativas para este objetivo é o conceito da Economia Circular. Este artigo apresenta um exemplo focado na intensificação do uso de resíduos de biomassa na produção integrada de aço exclusivamente baseada na combinação de reatores industriais existentes em um layout que favorece o conceito da economia circular. O ferro também é obtido do processamento tradicional de sucata, reprocessamento de resíduos de ferro e óxidos de ferro, como a escória, pequenos óxidos de ferro, reversos metálicos, resíduos da indústria siderúrgica integrada tradicional. Os resíduos de biomassa são provenientes da demolição de casas de madeira, e outros resíduos de biomassa, como limpeza florestal para evitar-se incêndios, resíduos de moinhos, paletes usados e qualquer outra fonte de biomassa. As combinações dos reatores tornaram-se possíveis devido à nova versão do processo de Carbonização Contínua, Carboval, um reator especialmente projetado da tecnologia Lambiotte tradicional, para produzir, de preferência, o carvão vegetal que possui as mesmas características necessárias para alimentar o Mini Alto Forno tradicional a base de carvão.

Conventional wire rod blocks have some limitations. They can only roll with fixed reduction ratios which always require the same rolling diameters within the block. With MEERdrive® SMS, as a pioneer, has introduced an innovative drive concept for wire rod blocks that can overcome the limitations of conventional solutions. The clue: the concept is based on individual drives for each stand position. The La Colorada underground mine in Zacatecas, Mexico is a mechanised cut-and-fill silver mine with a capacity of 1250 t/d. The project focused on training the mine’s experienced operators for a fleet of underground trucks, through the use of a training simulator. The project was run by the simulator vendor, in collaboration with the mine’s maintenance, safety and production management.A training program was created targeting maintenance reduction, productivity improvement and increased utilisation and availability. Operators were first acclimatised to the simulated environment, had their current performance baselined, then received targeted coaching, with the process repeated to reinforce learnings. Concurrently, production, maintenance, and safety data was being measured in the real world to measure skills transfer. Due to limited telemetry available from the equipment, many of the data points for the project were sourced from maintenance logs, and accounting data.Equipment failure data measured from unscheduled maintenance records showed an overall 6.5 per cent decrease in unscheduled maintenance following the implementation of the training program. This rate of reduction correlated with the significant decrease in equipment abuse behaviours measured within the simulator during this period. Additionally, overall maintenance activities showed a significant decrease, confirming that reductions in unscheduled maintenance were not achieved through increases in scheduled maintenance. The reduction in equipment damage also increased availability and utilisation of the truck fleet. This highlights that the maintenance improvements not only reduced maintenance costs, but made the fleet available for more production. Moreover, the variability of the operator performance was decreased by 86 per cent, and the difference between their best operator and the worst is less than the baseline; this showed a gap where machine abuse, productivity and cost are impacted directly.This project illustrated that even small-scale mining operations with an experienced operator workforce can achieve positive return on investment (ROI) from simulation-based training. During longwall mining in the Bowen Basin, open tension cracks formed by overburden subsidence occur to a height of about 175 m above the mining horizon. Within this zone, water in aquifers or inundated workings will flow into the mine.At the Oaky Creek mines Aquila seam, open cut pits containing pit water overlie German Creek seam longwall panels at a height of about 105 m. The highly saline water is classified as contaminated and cannot be discharged off-site. Because alternative water storage facilities were not available, innovative water management solutions were needed to allow longwall mining to proceed without underground flooding.Computer modelling and underground inflow measurements have been completed to accurately determine inflow rates into longwall mines from overlying water sources at increasing overburden heights. Research work has also included determining cost-effective blanket treatment of final voids and reshaping spoil piles to minimise downward seepage.Ponded water overlying the Aquila low, Grasstree south and A6 pits required remedial works prior to longwall undermining to prevent flooding. In the Aquila low pit it was necessary to partition the pit and remove water overlying longwall 32. Two in-pit bridges were constructed by dozing and track compacting low wall spoil. The final void above the longwall panel was kept dry during undermining. Maximum recorded underground inflow rate was 30.0 L/s.The Grasstree south pit final void, part of the ramp and much of the spoil piles were inundated prior to undermining of 308 panel. A bridge and blanket were required to prevent ponding above the longwall. Maximum recorded inflow during undermining was 23.2 L/s.The pit A6 south final void, which contained dumped, saturated rejects and inundated highwall mining entries was undermined by longwall 36 at the Oaky No 1 underground mine. Because mapping of highwall entries was not available, the maximum calculated inflow rate of 73.0 L/s was based on all design entries being fully inundated. The actual inflow rate during longwall mining ranged up to 20.0 L/s.Water management improvements that have been implemented include greater use of contaminated pit water to wash coal, use of evaporation fans, and installation of a 6 ML/day reverse osmosis plant for water purification.CITATION:Klenowski, G and Winter, S, 2017. Ernest Henry Mine (EHM), located in north-western Queensland, is an underground copper/gold sublevel caving operation currently producing over 6 Mt/a of ore. The mass mining method of sublevel caving (SLC) used at EHM involves systematically blasting a series of uphole rings in parallel ore drives and drawing the broken ore using a top-down approach. Each ore drive contains multiple precharged rings to prevent having to charge in close proximity to the brow of the previously fired ring; however, the current initiation system still involves ‘hooking up’ all detonator lead cords of the first precharged ring. The unstable nature of a rill and working close to a brow presents hazards to personnel completing the hook-up process. There is also a business risk of ore loss when damaged ground support completely prevents access to the next precharged ring. If the hook-up step could be eliminated, the risk to personnel and the business would be significantly reduced.EHM engaged Orica Mining Services in 2016 to trial their WebGenTM 100 – wireless electronic blasting system (WEBSTM) for the first time in an underground mining environment. Having successfully signal-tested the equipment, two test holes were initiated, followed by a single production ring and then multiple production rings. In total, 30 production rings were successfully fired underground at EHM in 2017. To do this, WEBSTM was successfully integrated into EHM’s current charging and firing process, resulting in no business delays or loss to production. None of the 30 rings required hooking up and all were initiated from the surface with no personnel underground. A high level of ownership from all personnel involved ensured the trial was a success, and provided scope for wireless detonators to be used successfully on a large scale – both at EHM and other sublevel caving operations. Many caving mines use numerical flow models to simulate mine production, forecast recovered ore grades and optimise the draw strategy. In sublevel caving (SLC) mines, the effects of blasting and fragmentation at an individual ring scale generally cannot be included in these models. Previous attempts to use results from marker recovery trials to calibrate numerical flow models have been limited due to difficulties in accounting for blasting effects at a ring scale. This paper outlines how an empirical criterion for blasting and fragmentation was used to attribute variable flow properties into a numerical flow model based on the blast design and modelled fragmentation. The flow model was then validated using data from a number of full scale marker recovery experiments. The result of this approach was a significant improvement in forecast accuracy when compared against the same modelled cave marker recovery without the inclusion of these blasting effects. Improvements in the flow model are currently being adopted within the mine scale model to further improve the accuracy of grade forecasting, optimise the draw strategy and increase net present value. The integrated modelling approach is also being used to simulate the effects of different drill and blast designs on cave recovery. It is suggested that, if implemented, the technique would lead to improved blast designs in other SLC mines, increase the value of marker trial data and reduce costs associated with large scale blast design trials.CITATION:Campbell, A D and Power, G R, 2017. "The Gosowong Gold Project is owned and operated by PT Nusa Halmahera Minerals (PT NHM), an Indonesian company 75 per cent owned by Newcrest. It is located on Halmahera Island, in the North Maluku Province of the Republic of Indonesia, approximately 2450 km north-east of the national capital, Jakarta (Newcrest, 2017).Kencana is one of two underground gold and silver mines at the Gosowong Operation where ground conditions vary from competent to very poor. Development headings occurring in poor rock mass conditions require high capacity ground support including long tendon cable bolts. Manual installation of cable bolts in these development headings has been a time consuming process due to borehole collapse, blockages requiring subsequent re-drilling and a minimum eight hour grout curing time interval. The installation of cable bolts including the setting, plating and tensioning can impact the critical path for development heading advance resulting in development cycle delays.A review was conducted by PT NHM on current industry practices for alternatives to manual cable bolting. PT NHM subsequently approached Minova to assist with the development and trialling of self drilling anchors (SDAs) installed using jumbos with a rapid setting pumpable resin, CARBOTHIXTM. A series of system development trials were conducted and a reliable bolting system was developed utilising the existing jumbo drilling fleet with minimal required modifications.The system developed was a ‘one pass’ bolting process to install and grout SDAs using a two component resin with a remote, mechanised system. Improvements achieved from the system include: eliminating hole closure issues and more immediate support in poor rock mass effectively reducing personnel exposure to poor ground conditions by removing the requirement to access the drive backs reducing grout set time with full installation times for 6 m SDAs averaging 25 min.The resin grouting system has now been successfully implemented to effectively manage areas of poor ground conditions and to accelerate advance rates in high priority headings.CITATION:Pateman, D and Sprague, T, 2017. As more than a few mines gradually sink under the weight of emails, whiteboards, notice boards and ever more complex spreadsheets, the holy grail of effective short-term interval planning and control in underground mines is as far away as ever. Despite the mining industry investing ever greater amounts in planning and Enterprise Resource Planning systems, short-term plans become ever more complex and rigid. What the industry desperately needs are not more ‘disembodied voices down the speaking tubes’, but flexible and effective planning systems that encourage people to make reasonable commitments to each other so that everyone can work as a coordinated team to complete the work required each shift.One solution to the challenge has emerged. This paper describes the ‘Fewzion’ shift planning and short interval control system which has been developed at Anglo American’s Moranbah North and Glencore’s Oaky Creek coalmines in Central Queensland. Fewzion has drawn on management theory embodied in Management Operating Systems, Lean and Theory of Constraints approaches to continuous improvement to play a key role in both mines achieving record breaking tonnages.In addition to explaining the Fewzion approach, a case study is presented describing how Anglo American’s Moranbah North improved production by 39 per cent in 2014/2015 and won ‘Coalmine of the Year’ two out of the last four years and how Glencore’s Oaky Creek sustainably improved monthly development meters by 34 per cent within two months of implementing Fewzion.CITATION:Moynagh, P and Britton, G, 2017. PT Nusa Halmahera Minerals (PT NHM) is an Indonesian joint venture company owned by Newcrest Mining Limited (75 per cent) and PT Aneka Tambang (Persero) (25 per cent). PT NHM operates two underground gold mines, Kencana and Toguraci at the Gosowong mine site in North Halmahera District, North Maluku Province, Indonesia.Due to several major stope overbreak events at Toguraci, the mining method and sequence was reviewed. The method was changed from a bottom up Avoca stoping approach using waste rock as fill material and leaving sill pillars, to a top down open stope method using paste fill without sill pillars.The revised mine plan originally had stoping progressing from the current level to the base of reserves followed by extraction of the sill pillars in the upper levels at the end of mine life. Geotechnical modelling was conducted on the revised mine plan and it was recommended that the sill pillars be taken early due to the risk of them overstressing and being difficult to recover if left until the end of mine life. The backfill material above the sill pillars is unconsolidated run-of-mine development waste rock or unconsolidated rock fill (URF).Due to earlier attempts to extract sill pillars under URF not being successful in the upper areas of the mine, it was stipulated that the URF above the five remaining pillars must be consolidated prior to stoping. Cost benefit analysis showed this to be justifiable due to the high-grade nature of the ore locked up in the pillars.Grout was initially planned to be injected in one pass through self-drilling anchors (SDA) in a 2.5 m pattern. Initial attempts to do this failed due to the SDA aperture and grout consistency. A modified method was employed using poly pipe installed into open holes that were drilled through the sill pillar and into the URF from below. Repeated application at each location ensured full grout consolidation. Drill holes were used to confirm grout thickness as well as add more grout. Design thickness was based on stress analysis.Despite different URF types being present due to varying quantities of fines, the process was similar for each area. The presence of paste in the URF of one target affected the quantity of grout it received.With a design thickness of 4–5 m of consolidation in the URF, depending on stope width and dip, each consolidated pillar (to date) maintained integrity during the stope operation. Roxgold was a small exploration company when it discovered the Zone 55 orebody at the Yaramoko project in Burkina Faso in 2010. Since this time, it has actively progressed the project with the completion of a preliminary economic assessment in 2013, a feasibility study in early 2014 and obtained full permitting for construction in January 2015. With no other underground gold mine in Burkina Faso, developing a modern and productive modern gold mine in West Africa was considered a significant challenge as Roxgold moved from explorer to producer.To facilitate this development, Roxgold engaged an international underground mining contractor to partner this development. This has enabled Roxgold to successfully develop the mine over a relatively short time frame with construction commencing in April 2015, first gold being poured in May 2016 and commercial production being achieved in October 2016.This paper discusses key elements of the project development and highlights some of the challenges faced with operating in a remote poorly developed area with a limited mining culture. Downer’s mining division has made an operational and financial commitment to developing engineered solutions that mitigate the risks associated with operator proximity to uncontrolled development drill boom movements, and unguarded rotating drill steels.With the potential for serious injury or fatality, these identified risks are categorised as critical. Previous attempts by the industry to engineer them out have produced limited success, with numerous incidents still occurring year on year. Ultimately, the industry (as a whole) remains reliant on procedural prevention for operator safety.Downer understood the success of such an initiative would largely depend on the effective collaboration between operational experience, technology experts and automation. With so many variables requiring consideration; such as physical operator movement, machine boom movements, variable machine positions, and underground environmental impacts – challenging traditional technologies was necessary to deliver an optimal solution.For that reason, discrete detection (similar to laser curtains or beams) was considered not fit for purpose. The use of situational mapping, using rotating lasers, however, provided the optimal solution. The lasers collect data that is then processed using a custom software application.The software application is specifically programmed for tracking and classifying objects within detection zones, using advanced algorithms and filtering. Recognition and removal of non-positive disturbances are possible without losing personnel detection capability. The detection of relevant classified objects (humans) is determined by analysis of object size, age, movement, and speed etc. When the relevant object is detected, an alarm and inhibit function is applied preventing drilling functions.Any breach of the safety zone (forward of the front jacks) will automatically disable the hydraulic boom function. This can only be reset in the cabin once the person or persons have returned past the front jacks of the development drill into the safety zone.Downer, in collaboration with partner YUMARR Automation, has successfully developed this reliable boom isolation system, and is called JumboGuard. Gold Fields Australia is constructing two major ventilation shafts at the Wallaby gold mine in Western Australia. The new ventilation shafts are required to facilitate the long term ventilation strategy for the mine, thereby allowing continued extraction of ore beyond 1000 m below the surface. The construction work has involved all of the challenges that shaft construction can throw up, including challenging geotechnical conditions, unexpected high water inflows and major circulation loss during pilot hole drilling for raise boring. An extensive geotechnical and hydrological investigation program was undertaken prior to awarding the shaft construction contracts. While most of the risks were identified, several proved to be much more challenging than expected. The shaft construction methods included conventional sinking into the fresh rock profile in each shaft, followed by raise bore pilot hole drilling and reaming. A headframe was constructed for the first shaft, which was sunk to 92 m with a stage suspended in the shaft to facilitate the concrete lining and provide rope guides for the kibble winding. Drawing from experience when sinking the first shaft, additional ground pre-conditioning was implemented for the second shaft, which was pre-supported with continuous piles to 28 m followed by sinking to 50 m using a crane instead of winders and a headframe. Following the conventional sinking through the weathered zone in each shaft, the shafts were completed using a raise bore. The first shaft utilised a riser pipe and rotary vertical drilling system (RVDS) with the second shaft having utilised a dual rotary rig for pilot hole drilling. Underground contractors in the mining industry must be prepared to take a position at the forefront of innovation of equipment and work methods in order to maintain a competitive advantage over in-house operations and remain relevant. Innovative concepts such as split-feed development jumbos, high capacity trucks and loader guidance systems were implemented by contractors to stay ahead of ‘the pack’. All of these are now common across the industry.The demands of regular participation in competitive tendering coupled with aggressive fleet depreciation, means contractors tend to have more communication and opportunities to work with equipment suppliers than mine owners. Therefore, they are more likely to influence equipment design and product directions. They also have a unique opportunity to assist in trialling new concepts and technologies across a wide variety of operating conditions rather than being restricted to one mine.In addition, as a ‘guest’ on a mine site, mining contractors do not have the luxury of creating the environment for their preferred systems, rather they must have the capacity to adapt their technology to suit the offered environment at a particular mine. This leads to a pursuit of adaptive technologies that can be implemented selectively and seamlessly without excessive disturbance rather than ‘all-of-mine’ systems. These incremental innovations then become available for use across the mining industry where they can add value as ‘bolt-on systems’ to existing operations.Mining contractors, therefore, act as the bellwether for industry practices and equipment. However, in order to maintain their position they must engage industry stakeholders to deliver practical, innovative and cost-effective technologies that add value and result in an improved bottom line for all. O ar soprado é uma das principais utilidades responsáveis pelo processo de transformação do minério de ferro em gusa no Auto Forno. Para que ocorra o processo de redução o ar soprado é superaquecido nos regeneradores dos autos fornos a uma temperatura de 1.300°C. Este energético é fornecido na CSN-UPV pelos turbos sopradores da Central Termoelétrica nº 2 (CTE#2), área dos Motos Sopradores 1 e 2 e os turbos sopradores n°1 e 3 da CTE#1 que operam com a velocidade reduzida 24 horas soprando para atmosfera e consumindo vapor de 30Bar. Devido à obsolescência do sistema de ar soprado da CTE#1, alto custo de operação e risco para a segurança operacional, este trabalho apresenta o estudo do problema em questão, a metodologia utilizada para desativação do ar soprado da CTE-1 e a redução de custo.

A Fábrica de oxigênio da AMT produz gases O2 e N2, utilizados no processo de produção de aço. Neste processo de fracionamento de ar, existe um compressor de ar que é responsável pela captação do ar atmosférico. Este compressor é do tipo centrifugo de 4º estágios de compressão, fabricação Hitachi, e tem capacidades de vazão de 114.000 Nm³/h e pressão de descarga 5.4 Kg/cm². Em Novembro de 2012, foi realizada inspeção no compressor e identificado trincas nas pás do impelidor do 4º st e perda de espessura de parede das pás do impelidor do 3º st de compressão. Houve perda da confiabilidade de operação do equipamento, sendo necessária uma ação para correção do problema. Depois de identificado a causa raiz das trincas,foi decidida a compra de dois novos impelidores com modificações no material para aumentar a resistência à corrosão. Na aquisição dos novos impelidores havia duas possibilidades: 1) Adquirir novos impelidores junto ao fabricante original do equipamento; 2) Adquirir novos impelidores por processo de engenharia reversa (levantamento de desenhos da peça desgastada para fabricação de uma nova) em conjunto junto com empresa especializada. Este trabalho irá mostrar os critérios e considerações que levaram a AMT decidir pela compra de novos impelidores por “Engenharia Reversa”, bem como, suas vantagens e riscos assumidos.

Olympic Dam is a world-class deposit and is unquestionably one of the most geologically, structurally and texturally complex orebodies in the world. As development advances into the Southern Mine Area (SMA) the geological understanding is rapidly evolving as underground drill rigs are prioritised to provide the additional data necessary to convert Indicated and Inferred Resources into Measured Resources. The SMA represents approximately 70 per cent of Olympic Dam’s total resource and is significantly more complex when compared to the Northern Mine Area with respect to the diverse nature and origin of lithotypes, rock mass characteristics and the extent of major structures controlling primary mineralisation trends.Recent mine development into the central SMA has been impacted by a major structural gouge zone. Sound geological interpretation allowed mine geologists to successfully integrate their local understanding of the distribution of lithotypes with critical geotechnical data, chiefly rock quality designation (RQD), to delineate and better predict this major structural gouge zone. As a direct result, development rates improved whilst also increasing awareness for the importance of sound geological interpretation utilising all available data. In order to maximise predictability across all systems in place through the mining geology value chain, the integration of geological and geotechnical data in a geotechnical RQD block model provides an additional tool to assist in preventative solutions for complex problems to achieve a proactive mining environment.This paper details the methods used to build the RQD block model, the geostatistical estimation parameters, 3D geotechnical domain wireframes, challenges regarding legacy approaches, and collection of geotechnical information and incorporating/linking geotechnical data with geological features, including the use of grade and lithotype domains. Although the geotechnical block model proved difficult and complex to construct, the resultant product has seen successful integration of geological and geotechnical data into mine planning providing higher resolution of critical parameters for local mining areas.CITATION:Clark, J M, Passmore, M and Poznik, N, 2017.
