Process control limitations have led to suboptimal performance of the crushing section of Sishen MineÆs Jig Plant. The performance of the PID (proportional-integral-derivative) controller implemented during commissioning was hampered by the relatively small buffer capacity between the crushers and screens. The inability to maintain the tertiary crushing chamber under full choke conditions lead to inefficient crushing and reduced crusher product cubicity.Model predictive control (MPC) was implemented in the tertiary crusher plant in May 2012 and resulted in a throughput improvement of six per cent in its first month. The controller was further optimised and indicated a throughput improvement of 16 per cent during on/off testing in July 2012. The throughput improvement is attributable to the finer crusher product resulting from operating the crusher under full choke conditions and controlled feed rate to the tertiary crusher plant screens. The next step is to couple the model predictive controller, automated gap control system and an economic optimiser to ensure maximised throughput and value from the resource.CITATION:Leeka, E K, 2013. Owing to ongoing development of new orebodies and changes to existing mining operations, new ore types with distinct mineralogy, porosity and textures are generated as feed for iron and steelmaking. Moreover, further product differentiation occurs as fine ores are increasingly beneficiated to achieve grade. A study was necessary to characterise a suite of iron ore fines in terms of their propensity for formation of quasi-particles and green bed permeability prior to sintering. In this study, two Marra Mamba bedded iron deposit (BID) samples, one Pisolitic channel iron deposit (CID) samples, two dense hematite samples (coarse and fine grained microplaty hematite), one hematite-goethite BID samples and one hematite-goethite bedded/detrital iron deposit (BID-DID) composite sample were investigated. Both Marra Mamba fines and Pisolitic fines exhibit the highest green bed permeability followed closely by hematite-goethite fines, fine microplaty hematite fines, hematite-goethite BID-DID composite fines and coarse microplaty hematite fines at a moderate sintering bed depth of 500 mm. While porous fines generally form better quasi-particles upon granulation than dense fines, the amount of moisture addition increased due to the moisture saturation of the porous fines. As sinter strands become ever larger and deeper, it was necessary to examine the granulation performance of these ore types at a range of bed depths ranging from 300 to 900 mm. On average, the green bed permeability achieved by different ore types, decreased by approximately 7.5 - 9 Japanese Permeability Unit (JPU) as the bed height was increased from 500 mm to 900 mm. In order mitigate the effect of lower bed permeability of the deeper beds, small additions of hydrated lime were investigated as a binding agent to facilitate the formation of strong micro-pellets. With the addition of three per cent hydrated lime, equivalent to approximately 2.3 per cent burnt lime, the majority of fines achieved adequate permeability for deeper bed sintering, with the exception of coarse microplaty hematite fines. In simulated coastal steelmaking sinter blends, it was found that the overall granulation performance of the blend is contributed to by individual fines constituting the blend. Critical decisions in iron ore project evaluation and production are based on global and local spatial estimates of primary mineral deposit properties (such as in situ geochemical grades) and geometallurgical responses (such as screened, washed or concentrated product yields and grades), which are derived from limited sample data. These spatial estimates are typically made using classical geostatistical techniques, which fundamentally assume that the attributes of interest behave additively. This assumption is generally appropriate for æprimaryÆ variables but æresponseÆ variables may behave non-additively and therefore their direct linear estimates may be biased.In this paper an existing additivity testing mechanism is used to quantify the bias resulting from direct linear estimation of a non-additive iron ore attribute. Data from a magnetite project are used to determine the circumstances under which such biases may be of material impact. This paper discusses the geotechnical condition of bedding shears and small- and large-scale faults and shears in Archean banded iron formation (BIF) bedrock, based on observations of core and televiewer images. Information that can be collected includes the orientation of defects, infill thickness, strength and material type, defect shape and surface roughness.The spacing and continuity of bedding shears may be critical to slope design where performance is structurally controlled with bedding dipping out of a wall. The intensity of development of the bedding shear is a useful indicator of the amount of shearing a bedding surface has been subjected to. This can allow for engineering judgement to be used in adopting peak or residual shear strengths along defect surfaces when developing the design.The spacing and continuity of bedding shears may also contribute to the blockiness and degradation of a rock mass where the structural orientation is otherwise favourable. Additionally the condition, thickness and strength of infill of major fault structures can affect slope design and performance, depending on orientation.Comparison of the condition of structures observed in core with the corresponding in situ televiewer image has been made to assess what characteristics are most accurately captured by each technique and whether the additional information gathered from using the televiewer technique is justified by the cost. With the expansion of magnetite projects in Australia has come the opportunity to take advantage of newer technologies that were not necessarily available when the magnetite industries of North America and Europe were maturing. One of these technologies is the IsaMill, originally developed for the economic treatment of ultra-fine grind (UFG) duties of Mount Isa Mines. As understanding of the IsaMill has increased, so too has the ability to process coarser feeds while maintaining the same energy efficiency advantage and tight product size distribution that originally made the IsaMill so attractive. In the case of magnetite the hard non-elastic ceramic grinding media is ideally suited to the grinding duty when compared to steel grinding media. The centripetal separator and naturally steep product size distribution curve provide a mill discharge that maximises the critical concentrate grade. This paper analyses the effect of the IsaMill grinding technology on the full-scale Ernest Henry Mine (EHM) magnetite operation along with pilot and lab scale demonstrations of optimisation. Issues encountered and the solutions to maximise the mill throughput and quality are examined in an effort to promote better understanding across the industry. The discovery of the Nyidinghu Iron Ore Deposit totalling 2.46 Bt of resource continues FortescueÆs highly successful exploration record of discovering multi-billion tonne deposits under cover with little to no surface expression. Since inception in 2003 Fortescue have discovered and delineated the Christmas Creek and Cloudbreak deposits in the Chichester Range totalling 3.38 Bt and 3.25 Bt in the Solomon region. Together with other deposits Fortescues resource portfolio now approximates 10 Bt of hematite - goethite mineralisation.The Nyidinghu deposit is situated on the southern margin of the Fortescue Valley, 35 km south of FortescueÆs Cloudbreak mining operations on the north margin of the valley. Nyidinghu comprises approximately 70 per cent BID martite - goethite mineralisation hosted by the Brockman Iron Formation and 30 per cent CID beneath alluvial outwash of the Weeli Wolli Creek in to the Fortescue Valley. Minor DID mineralisation occurs at the deposit margins.BID mineralisation is strongly controlled by the pre-existing NE/SW trending Weeli Wolli Fault system and bounded to the north by the Poonda Fault. Both fault systems are interpreted to have had a long and complex history commencing pre Ophthalmian Orogeny (ca 2.2 Ga) and remaining intermittently active through the Proterozoic.CID at Nyidinghu is the downstream continuation of the combined Weeli Wolli/Marillana CID palaeochannel system being mined by Rio Tinto and BHP Billiton at Yandicoogina and Yandi, respectively.Exploration commenced in August 2010 with the inaugural resource announcement of 1 Bt being made just six months later. To date over 1700 RC and 85 diamond core holes have been drilled forming the basis for the resource of 2.46 Bt and ongoing feasibility studies. Outotec has performed numerous research and development projects and various surveys in the study of reverse iron ore flotation. Over the past four years their TankCell-70 and TankCell-160 flotation cells at the Germano concentrator of Samarco in Brazil were extensively surveyed. These surveys have revealed some extreme operating conditions in reverse iron ore flotation and are the subject of this paper. Some of the findings include large variations in the content of solids in the various flotation stages. At the bottom of the cleaner cells, the content of solids by weight reached over 60 per cent, whereas at the bottom of the scavenger cell this was less than 50 per cent. Froth carry rates were also significantly different in the various flotation stages. In the case of coarse material, the scavenger cells operated at a froth carry rate of over 40 t/h.m2. With fine material, however, froth carry rates of less than 10 t/h.m2 were measured. High froth carry rates caused significant changes in the residence times at Samarco. In the rougher cells, the fifth cell had more than double the residence time of the first cell. This was even more pronounced with the scavenger cells, where the second cell had more than triple the residence time of the first cell. High froth carry rates also caused losses in iron recovery. As a consequence of such findings, it appears that different rules apply in the sizing of reverse flotation circuits compared to direct flotation circuits. Different operating parameters (mixing intensities and air flow rates) must also be used in the rougher, cleaner and scavenger cells in order to optimise the metallurgical performance. "Work in CSIRO with several Australian ores has shown that?by heating a high-phosphorus goethitic iron ore and then leaching with caustic or acid, the phosphorus levels in the ore can be lowered to a commercially acceptable value of around 0.08 weight per cent phosphorus (P). With increasing heating temperatures up to 1300¦C, the extent of phosphorus removal increased. This is considered to be associated with mineralogical changes in the iron oxide phases in the ore during the heating.Little phosphorus was removed from four high-phosphorus goethitic iron ores containing 0.12 - 0.16 weight per cent P in leaches with boiling water. However, leaches with sulfuric acid removed ten to 20 weight per cent of the phosphorus and leaching with sodium hydroxide removed even more phosphorus to produce leach products containing between 0.08 and 0.12 weight per cent P from three of the ores.After heating at 300¦C, leaches at a low pulp density of 0.5 weight per cent solids with 1 - 5 M NaOH and 0.1 - 1 M H2SO4 gave leach products with 0.06 - 0.09 weight per cent P. The lixiviant concentration required and extent of phosphorus removal depended on the ore. At a higher pulp density of 25 weight per cent solids, leach residues with between 0.07 - 0.14 weight per cent P were obtained.More phosphorus was removed from ores heated at 900¦C. Leaches at both the low and high pulp densities, with 1 - 5 M NaOH and 0.1 - 1 M H2SO4, gave leach products with 0.05 - 0.09 weight per cent P. However, the lowest phosphorus levels were obtained after heating the ores at 1200 or 1300¦C and leaching with 1 M NaOH or 0.1 M H2SO4. Leach residues with 0.02 - 0.06 weight per cent P were obtained, even from leaches at the higher pulp density of 25 weight per cent solids. There is now a new generation of mobile crushing and screening plant systems available which have been developed based on the motivation of reducing truck haulage. Newly designed mobile crushing and screening plant systems have the advantages of mobility, flexibility, economy and reliable performance, making this system very appealing for small- to medium-sized projects or projects where a number of resources are separated by distance.A brief review of the past history and experience with transportable crushing plants provides an insight into some of the issues with transportable plants in mineral processing. A closer look at a simple model based on exploiting small but high-grade orebodies suggests the concept has merit, however there are many more engineering, logistics, legal, technical and management aspects which have limited the application of such a concept in the resource sector. This paper explores the concept in detail and endeavours to analyse the preferred commodities and scenarios under which the concept could be used and the economic and logistical limitations for iron ore. The paper also looks at the risk assessment criteria to be applied in selecting the type of resource projects where the model could be applied successfully. Other aspects considered in this paper are the project planning requirements, technical and economic feasibility, bankability and operability. "The large Yandi channel iron deposit (CID) is located in the north-west of Western Australia and is currently mined via open pit methods. Drilling at Yandi is widely spaced and current estimates are mostly linear averages of the surrounding local samples. Linear estimates such as ordinary kriging (OK) based on block sizes that are significantly smaller than the dimensions of the drilling grid are less variable than the unknown reality (Armstrong and Champigny, 1989).Conditional simulation (CS) provides a series of plausible realisations that represent the actual grade variability at a small scale (eg 1 m + 1 m + 1 m). These simulations are very useful for a number of purposes, eg: optimising grade control, stockpiling and blending selection of optimal drill hole spacing assessing resource risk on contained tonnage and metal.At Yandi the major constituents of the ore (Fe, P2O5, SiO2, Al2O3 and LOI) are correlated to varying degrees. Independent CS of each assay variable will not reproduce these correlations. Reproducing the correlations (and the shape of scatterplots) is important if the simulations are used for the abovementioned purposes. This paper examines and compares various methods of CS that aim to reproduce the correlations between the assay variables.The CS methods evaluated in this paper are conditional co-simulation (CCS) using the linear model of co-regionalisation and two other, alternative multivariate simulation methods, which use min/max autocorrelation factors (MAF) or the stepwise conditional transform (SCT) to de-correlate assay variables before performing independent CS. It was found that CCS best reproduced the characteristics (histograms, variogram, scatterplots, etc) of the declustered drill hole data (Figure 1). Whilst simulation using MAF generally produced acceptable results, the method did not adequately reproduce the variance of the assay variables. The univariate statistics, histograms and experimental variograms were acceptable for simulations generated from the SCT. Bivariate statistics, cross-variograms and scatterplot reproduction for the SCT were unacceptable. The latter method produced inferior results because there were insufficient samples to obtain a reliable transform of the third assay variable in the transformation sequence.None of the abovementioned simulation methods provides good reproduction of all the scatterplots. This is due to the presence of clay pods, which cause some scatterplots to display two trends. These clay pods contain higher percentages of SiO2 and Al2O3 than the surrounding CID. The clay pods are generally smaller than the drill-grid dimensions. Thus their locations are typically unknown and they cannot be defined by manual interpretation, eg via wireframes. The locations of the clay pods were simulated via indicator CS. CCS was then performed separately for the clay pods and the CID. This significantly improved the reproduction of the correlation coefficients, the scatterplots and visually the simulation was more geologically realistic. "Compared with conventional roasting and magnetic separation processes, higher reduction temperatures and stronger reducing atmospheres are used in reduction technologies to reduce iron oxides to metallic iron, which is often liberated during reduction and amenable to magnetic separation. Reduction and magnetic separation of an Australian refractory iron ore was therefore studied as a function of reduction temperature, time and coal addition. It was found that during reduction, the particle size of the reduced iron increased with reduction temperature and time. Subsequent magnetic separation tests were further conducted on the reduction products. A reduced iron powder with a Fe grade of 85.67 per cent was obtained at a Fe recovery of 87.82 per cent under optimum reduction conditions where a metallisation rate of 85.82 per cent was achieved. Assmang Khumani Iron Ore Mine is exploiting the iron ore deposits that can be found in the Bruce-King-Mokaning farm areas in the Northern Cape, South Africa. The Bruce, King and Mokaning (Khumani) deposits are approximately 10 km south of the town Kathu, adjacent to the Sishen Mine. Assmang Limited is jointly owned and controlled by African Rainbow Minerals Limited and Assore Limited.Measurement, calculation and trending of plant throughput and chemical ore properties are critical in maintaining a successful beneficiation operation due to these values forming the basis of decision-making and thus promotion of efficient ore extraction. The Khumani management and engineering information system (MEIS) supplies information on key process parameters to an operational team and is required to do so within an optimal time frame, for maximum impact.Diverse data is put into the MEIS from multiple specialist systems, with interfaces that require manual intervention. Manual intervention is resource and time intensive to the point which limits the effect on the process and decreases the potential for value addition.Automation of interfaces decreases resource and time requirements, standardising plant wide data sources and providing the opportunity to provide specialist system data to decision-makers in a timely fashion, resulting in maximum impact on the process output.Engineering and metallurgical management systems were interfaced at Khumani Iron Mine by means of an automated table which facilitates the transfer of production data validated within the engineering system as input to the metal accounting system. In a continental environment, sediment mobilisation, dispersion and deposition are mainly controlled by mass gravity and streamflow processes. Alluvial sedimentary systems have an important economic value because of their capacity to host mineral resources. In the Hamersley Province, alluvial iron deposits (including the well-known detrital iron deposits and channel iron deposits) play an increasing role on the commodity market. Alluvial deposits exploration is challenging and generally involves geomorphologic and stratigraphic field studies, as well as expensive exploratory surface sampling and drilling. We applied a new surface processes modelling technique to investigate iron rich material, ie the erosion product of bedded iron formations -dispersion in the Hamersley Province. LECODE is a 3D-parallel surface processes forward modelling code designed to compute surface flow and solve erosion, transport and sedimentation on the geological time scale. The code offers new quantitative ways to better understand how sedimentary deposits develop in intra-continental and channel environments. Here we show that our integrated forward model is capable of opening a window to the construction of sedimentary architectures, including facies distribution, deposit thickness and development of heterogeneities such as mineral traps over the modelled domain. The model results represent 1 Ma of surface evolution and are validated through comparison to published paleovalleys map and known occurrences of iron ore deposits. This numerical modelling approach allows for the first time to track alluvial materials from source to sink through time, test existing geological models and faithfully reproduce the first order distribution of alluvial iron deposits in an area of interest. This work strongly suggests the presence of iron rich alluvial deposits reserves under cover, in unexplored detrital fans in the Fortescue Valley. This method, potentially coupled with sediment geochemistry and basin analyses studies, has the potential to maximise alluvial iron deposits exploration success, while reducing exploration cost and associated environmental impact.CITATION:Duclaux, G, Salles, T and Ramanaidou, E R, 2013. Precrusher stockpiles are designed principally as buffers to decouple the mining and processing operations. They are usually paddock dumped or dumped over a face to form fingers by dumping haul truckloads and reclaimed by front-end loader in an ad hoc manner. In addition, they are often not built and reclaimed to completion but continually added to and extracted from. While this design suits the mining process and is operationally simple, there can be little confidence in the grade of the ore that is fed to the crusher. This makes short-term grade control difficult and reconciliation back to the mine face imprecise. Well-designed and operated precrusher stockpiles can overcome these deficiencies.The different types of grade variability in mining are reviewed in this paper. The role of precrusher stockpiles in reducing short-term variability is discussed and their ineffectiveness in addressing long-term variability is highlighted. Their role in removing the serial correlation of the extracted ore is explained.Precrusher stockpiles carry out the four, at times competing, objectives of storing, buffering, blending and grade separation. Their actual design and operation result from a compromise between these four competing roles. These roles are explained in detail along with the advantages and disadvantages of the different types of precrusher stockpiles. The recommended blended-in blended-out stockpile (BIBO) design is discussed in detail. Matched pairs of BIBO stockpiles of limited tonnage built and reclaimed to completion retain the best knowledge of grade and facilitate the reconciliation process.Simulation studies have been carried out on BIBO stockpiles to understand the blending opportunities of the different options for building and reclaiming, and to identify the methods that achieve maximum blending. It was found that laying down rows in one direction and reclaiming across these rows gives the best blending. Matching the width of the reclaim face with the daily crushing requirements is also important. Normal practice in the mining industry is the creation of a single geological model. These models provide a single interpretation of the geological and mineralisation domains. These interpretations infer the exact behaviour of ore domain contacts at shorter scales when resource definition drilling is done on wider scales and are thus locally highly uncertain. The interpreted geological model provides a single number for the volume and tonnes of mineralised material enclosed by the mineralisation envelope. It is on this single number for volume and tonnage that capital intensive mine development decisions (mine design and scheduling, stockpile strategy, waste management, closure planning, dewatering strategy, product quality, etc) are based. Some of these decisions require knowledge of grade variability for small volumes of material such as quarterly production periods. It is generally recognised that this information cannot be derived from single kriged geological models, but can potentially be modelled by conditional simulation techniques. This paper presents the art of on-stream particle size and elemental analysis used at iron ore concentrators, followed by the results and experiences from several sites.Online particle size analysis is rather common at medium- to large-sized concentrators. Online X-ray fluorescence (XRF) elemental analysis, however, is only used in some iron ore concentrators, while it is a routine practice in base metal concentrator plants. Online XRF analysis is applicable for process monitoring and control down to four to five per cent silica by measuring Fe assays accurately. With lower silica content, direct measurement of silica and other light elements is required. Some light element analysers that are based on the prompt gamma neutron activation analysis (PGNAA) method have been developed, but they have not performed up to expectations with slurry analysis. Other methods have been tried though these have not been used beyond prototype installations. Operating online light element slurry analyser installations are not common in iron ore applications.There is an economic incentive to mine lower and variable grade iron ore resources, which require concentration and removal of several impurities to produce high-quality concentrates for pellet production. Monitoring such operations by on-stream analysis has significant economic benefits, and there is a need to develop a dependable slurry online analyser for Si, Al, Mg and other light elements. Flinders Mines is an iron ore explorer and developer with a tenement package located in the Hamersley Ranges region of Western Australia, approximately 70 km north of Tom Price. Exploration over the past five years has identified a Global Resource in excess of 900 Mt at a grade of 55.2 per cent Fe (+50 per cent Fe cut-off). This resource is spread across multiple deposits and has been divided into a number of mineralisation type domains. These domains are comprised of transported hematite rich detrital iron deposits (DID) and goethite dominant channel iron deposits (CID) as well as in situ bedded iron deposits (BID). The BID at PIOP is low in alumina and silica with a high calcined iron content making it an attractive exploration target. BID exploration techniques include a combination of mapping, structural analysis, downhole gamma logging and 3D geological modelling. In response to the implementation of a new schedule for iron ore fines in the International Maritime OrganizationÆs (IMO) International Maritime Solid Bulk Cargoes (IMSBC) Code, improved measures for the management of moisture have been developed. In particular, prediction of cargo moisture allows management of iron ore fines within the supply?chain to facilitate the safe?shipping of iron ore fines.An ARIMA model, augmented to allow for shipment tonnage, has been developed to predict the moisture level from previous shipments of the same product. The model explains about 60 per cent of the moisture variance. ?Intelligent mine? conjures up a futuristic image of unmanned extractors and loaders working in harsh conditions in a remote lunar landscape. The promise of increasing mine fleet productivity and solving the problem labor shortages in mining regions can certainly be achieved today through remote controlled extraction and automated hauling. The technology is available and it doesn?t seem to be so much science fiction when Google?s self-driving cars hurtle down the freeway. ?Intelligent mining,? on the other hand, implies the application of information technology at every phase of the mining value chain, from exploration and geological modeling to equipment, operations and maintenance, and logistics and transportation. These are really industry-specific, enterprise-class software solutions focused on using information technology to support the business processes of mining and make them more efficient and effective. Overlaying the physical world with the digital or virtual world enables us to model and simulate our assets, giving us the ability to effectively design, build, and ultimately optimize the performance and reliability of our assets throughout the lifecycle. The digital asset, often a 3D model, is created initially during the engineering and construction phase, and is handed over to the operator before the mine goes into operation. Combined with geospatial or geographic information systems, the operator has a complete digital representation of the physical world, which forms the foundation for risk and performance management, along with compliance and regulatory reporting. Laser scanning and positioning technology can be used to create point clouds ? information models consisting of millions of data points ? which enable the visualization and representation of the ?as-operated? reality. But consider that once the mine is in operation, it throws off an endless stream of data in the form of performance and condition data from sensors and monitoring devices on fixed and mobile assets through networks, servers, and services. This ?big data? can be processed and analyzed to spot trends, help predict events, and formulate reliability strategies as early as the design stage (e.g., reliability-centered design). ?Intelligent mining? implies that massive amounts of data augment the reality of the physical mine, plant, and equipment. This embedded intelligence can be used to optimize operational efficiency, increase asset availability and utilization, improve safety and environmental integrity, and maximize return on investment. Lastly, the sweet spot for intelligent mining is seen in the convergence of consumerization and industrialization. The application of ?consumer? technologies that we use every day on our iPhones and Android devices, such as cameras, motion sensors, and positioning in an industrial context, are producing ?immersive? experiences. Overlaying the digital world on the physical world and connecting them accurately through intelligent positioning results in ?intelligent infrastructure,? which is safer and more sustainable.
