The professional skills shortage is intensifying, and commentators are predicting a shortfall in supply of qualified professionals for the mining industry, ranging from thousands to tens-of-thousands by 2020 (Tuckwell, 2011; Scoble, 2011; Laurence and Hebblewhite, 2011). Human resources are already stretched, and university graduates arriving in the workplace are often moved rapidly into management positions where there is limited scope to develop their engineering proficiency. This process may well be developing excellent young managers, but our industry is producing fewer excellent young engineers (Munro and Tilyard, 2009). Many believe that it is engineering excellence that is likely to be the key to our industryÆs success in the decade to come. An innovative in-house graduate development program has been created by specialists at the JK Centre in partnership with two mining companies. This program, known as MetSkill«, has been running throughout 2012. Groups of graduates have had to identify a process plant optimisation opportunity and embark on a structured program of data collection and analysis, facilitated by a æteaching teamÆ of researchers and consultants from the Julius Kruttschnitt Mineral Research Centre (JKMRC) and JKTech. This group project culminates in a report-back session to senior company officials. Along the way, a series of short workshops and other activities provide opportunities to work on specialist skills, and support is also offered by senior technical specialists from the companies involved.This paper outlines key features of the MetSkill« program, along with a report-card on progress in 2012 and plans for further program development in 2013.CITATION:Drinkwater, D and Bianco, N, 2012. The optimisation of slope angles, that is to say, increasing them, compared to the original design is always the subject of analysis of stability for geotechnical engineers and economic analysis for planning engineers. Questions to be answered include: What is the acceptable risk? What factor of safety? What probability of failure or reliability? The Rosario Open Pit has a history of failure, poor quality rocks and high pore pressures. It was decided to deepen the pit below the programmed design to test the practicality of different design approaches, which if successful, could be used to improve the economics of mining at Collahuasi. The revised slope design has factors of safety in the range of 1.0 to 1.2, probabilities of failure of ten to 38 per cent, and increased slope angles of between 3¦ and 5¦ with respect to the original design. The pit deepening with these design slopes will deliver an extra two million tonnes of ore which will have a significant positive impact on mining economics.

For an optimal design and control of metallurgical processes, a deep understanding of the thermodynamics of the governing reactions is required. Modelling the thermochemical behaviour of those reactions is complex, as it involves multi-component and multi-phase systems. For this purpose, thermodynamic computing systems such as FactSage™ (Bale et al, 2016), which combine Gibbs energy minimisation routines with large databases of optimised thermodynamic data of solutions and compounds, have been used within the SMS group GmbH. Recently, the successful integration of those thermodynamic computing systems into the digital platforms of SMS has been achieved through ChemApp, which made running complex thermochemical calculations in Python-integrated development environments possible. ChemApp is a programmer’s package for thermochemistry and incorporates the Gibbs energy minimiser of FactSage™ as reported by Petersen and Hack (2007) as well as by Zietsman and Petersen (2018). The digital platforms link the fundamental and the industrial aspects together and can be applied as a process advisor, or for the evaluation of the environmental footprint and the economic implications of different process routes, as discussed by Reuter (2023). Two examples illustrating the progress of the developments in this regard will be introduced: 1. The Tilting Refining Furnace (TRF) for copper scrap recycling and refining to anode copper (the BlueControlApp). 2. Dephosphorisation control for the oxygen steelmaking process (Basic Oxygen Furnace (BOF)).

Maximising ore tonnage at a selected target grade requires that appropriate ore identification criteria be established. Iron ore mining block models may consist of many millions of estimated blocks, each block corresponding to the selective mining unit (SMU), with grade interpolated from drill hole data. Each block can be considered as a potential ore candidate. Analysis of such a huge database can require large computational resources, especially for sensitivity analysis requiring multiple computations. However, an alternative streamlined approach is possible, where the data are compressed to an appropriately smaller and representative subset. The consequent data reduction not only makes it feasible to consider the simultaneous analysis of multiple pits but also considerably speeds up computation, enabling sensitivity analysis of the potential ore tonnage as a function of the required grade. Ore identification criteria can be successfully established using appropriately chosen reduced data comprising less than one per cent of the blocks. The ore identified is virtually indistinguishable in tonnage and grade from the ore that would be selected using the entire block model.Two methods of data reduction are tested: sampling (using a proportion of unaltered blocks) and binning (consolidating groups of blocks to a single average grade). The source blocks are first sorted (such as by location, analyte grade, principal component score, random order or value) before sampling or binning. In this study, the sorting options considered were by location and Fe grade. The effectiveness of each method was evaluated using the block model subsets to select the maximum tonnage of ore at a specified target grade. Block model data from an anonymous Pilbara iron ore project with about one million blocks averaging 1.132 kt were used. The blocks are from multiple resource models, to be blended to a single product. Sampling is shown to be superior to binning because sampling preserves the full variability while binning, although matching the mean block grades reduces their variability.It was found that the appropriately sampled data sets (sorted by location) gave results virtually identical to the results for the full data set, even when the samples comprised less than one per cent of the original blocks. The reduction in computer time to identify maximum tonnage at a specified grade was approximately proportional to the sample percentage. The increase in computation speed greatly facilitated sensitivity analysis. A sampled data set of one-eighth the total block model was used to investigate the effects of changing each of the component grades around the original grade specification. The results of this sensitivity analysis are discussed, and illustrate the potential benefit of carrying out sensitivity analysis in determining feasible and marketable product grades.CITATION:Everett, J E, 2015. CaF2 has been a common constituent in a wide variety of welding fluxes, including those used for submerged arc welding (SAW). The widespread use of CaF2 stems from its role in lowering the liquidus temperature as well as the viscosity of the molten slag that covers the weld pool. However, the harmful effect of fluoride evaporation from molten flux, on the environment as well as the health of the users is becoming increasingly evident over the years. This has led to increasing attention towards reducing the CaF2 concentration in the fluxes. The fluoride-free formulations face the challenging requirement to maintain the thermo-physical properties (viscosity, liquidus temperature etc) like those observed in fluoride-containing fluxes. In the present work, three fluxes with compositions in the CaO-MnO-SiO2-Al2O3 system have been identified as promising alternatives to the CaF2-rich fluxes. However, the thermo-physical properties of any such flux need to be comparable to CaF2-based commercial SAW fluxes before it can be adopted for regular use. The single hot thermocouple technique (SHTT) has been used by several researchers in the past as a tool for observing the melting and solidification characteristics of fluxes. This device has been developed in the present work and is used to characterise the melting behaviour of the fluxes. The measured solidus and liquidus temperatures from SHTT were compared with the results from differential thermal analysis (DTA) and simulations using the FactSage™ software for a comprehensive understanding. In spite of having a slight deviation in the measured values from the multiple techniques, the results obtained from these multiple methods show that the selected compositions could be potential CaF2 free alternative welding fluxes.

Stilfontein Gold Mine, located approximately 160 km west of Johannesburg, produced both gold and uranium from 1952 through to the early 1990s. On decommissioning the mine infrastructure, treatment plants, rock dumps and three tailings facilities were left to be rehabilitated at considerable cost to the mining company. The community that had grown up with the mine and had settled in the mine village were faced with deteriorating socio- economic conditions.   Mine Waste Solutions (MWS), a company with a socio-economic Vision expressly created by DRD (Pty) Ltd and Fraser Alexander (Ltd) for the purpose, took over the mine surface infrastructure with the objective of closing it down in an economically sustainable manner by recovering materials, converting mine infrastructure to useful purposes and re-mining of the tailings to recover residual gold to finance the project. A business case was prepared and presented successfully to investors and bankers and the project was commenced in 2003.   The paper covers the scope of the project and gives an account of the practical lessons that were learnt as the project developed over a period of five years. Key technical issues that are covered by the paper are the re-mining techniques that were deployed to clean up the old tailings dam footprints and the selection of the deposition site to minimise the incremental impact associated with the tailings and concurrent rehabilitation of the facility. In addition the paper will outline the positive benefits that were generated for the community and the improvement that was achieved in the physical environment.   The paper illustrates clearly how a mine can be closed in a manner that produces benefits for the community, the environment and the investor.

An extensive experimental campaign was developed in a continuous 6 x 2' (D x L) pilot scale SAG mill. The effect of the feed flow rate, feed solids concentration, ball filling fraction and feed size distribution, over the mill performance was investigated. The residence time distribution (RTD) for the fine material was measured in every test, in order to detect changes in the mixing characteristics of the mill under different operating conditions. Based on phenomenological considerations a state model of the SAG mill was developed, which independently incorporates mechanisms such as: grinding, mass transport and classification in the grate discharge. These can be parametrised using information and optimisation software. This comminution model extends the compensation condition, which is a conventional hypothesis for ball milling, to the semi-autogenous mill grinding. The mathematical analysis of this hypothesis, applied to SAG mills, allow the reduction of the number of parameters in the model, using the relationship Ki = (1-bii)Si, where b and S have the conventional meaning. Therefore, the distribution fracture matrix bij and the specific fracture rate SIE are grouped in just a single diagonal matrix Ki.

Because of the problems with 1st and 2nd generations of Advanced High-Strength Steels (AHSS), a 3rd generation of AHSS steels has become prominent and these steels have properties in between the 1st and 2nd generations of AHSS. However, although the 3rd generation of AHSS is a promising candidate as a replacement for its predecessors, there remain some challenges in processing these steels which are essentially medium Mn (Mn content ~ 5–7 wt per cent) and high Al (Al content ~ 1– 3 wt per cent) steels. The use of conventional casting powders based on the CaO-SiO2 system is unsuitable for high and medium Mn/Al steels. This work investigates the development of CaO-Al2O3- based mold fluxes for casting third-generation AHSS steel. Mold fluxes, with otherwise similar compositions but different C/A ratios, are tested and their crystallisation behaviour is examined using differential scanning calorimetry (DSC). A calcium aluminate phase having a composition Ca12Al14O33 was found to be the main crystalline phase in the mold fluxes. A decrease in crystallisation temperature was observed as the CaO/Al2O3 ratio increased from 1.00 to 1.33. The effective crystallisation rate constant exhibited an increase with decreasing crystallisation temperature, indicating a potential influence of nucleation rate on the overall crystallisation rate and suggesting an anti-Arrhenius behaviour in the crystallisation process of these mold fluxes.

The relative reactivities of chars prepared from different coal samples at temperatures in the range 500 to 1150¦C were determined by measuring the rates of metallisation of a standard ilmenite concentrate. The results have been interpreted in relation to different measured physical and chemical properties of the chars. Char reactivities were found to correlate with the maximum specific surface area (SSA) of the chars, obtained from plots of SSA versus temperature. Weathering of coal samples gave higher reactivities which correlated with higher SSAs. Experiments using recycled chars showed that the high internal SSAs developed during earlier reduction reactions provide no benefit in terms of increased metallisations. The important role of char hydrogen contents in controlling low temperature metallisation rates was demonstrated. Chars prepared from different rank coals had the same hydrogen content when prepared at the same temperature. Ilmenite metallisation rates had a linear dependence on the hydrogen content of the chars. Large differences in the slopes of the metallisation versus H2 content curves for different chars were interpreted in terms of SSA variations and catalysis of the gas reactions by dispersed metallic iron particles in the chars. A simple test based on magnetic separation of the char was shown to give an indication of enhanced reactivity due to contained metallic iron.

The extractive phase of broad-scale mining can have major impacts on landscapes and associated ecosystems. Post-mining ecological rehabilitation typically starts with reconstructing topography. A fairly common industry practice has been to use landform elements such as plateaus, terraces, and gentle slopes for stabilisation purposes. However, this approach can lead to the generation of fairly uniform landforms that do not necessarily reflect natural ecosystems. Previous research in undisturbed and agricultural landscapes shows that ecological attributes and diversity in microclimates is positively correlated with landform heterogeneity. An objective of this study was to investigate if those findings are still valid in post-mining rehabilitating landscapes on North Stradbroke Island, Queensland, Australia. We investigated the relationship between landform heterogeneity and status of ecological recovery. The landform heterogeneity is measured through variance in three landform characteristics (relief, slope, aspect) using remote-sensing data and the status of ecological recovery is represented by ecological indicators measured through field surveys. The results indicate strong correlations between landform heterogeneity indices and native vegetation species richness with sensitivity to the spatial scale of investigation. It is recognised that climate, substrate and rehabilitation practices act as primary drivers of rehabilitation success. However, the results indicate that, in some examples, landform heterogeneity (heterogeneity in relief and slope angles) contributes up to 30 to 50?per?cent of the variance in native vegetation species richness. While the primary drivers of ecological recovery are difficult to control over extensive areas and extended time periods, landform heterogeneity provides a tool to indirectly control the micro-environmental parameters to improve ecological recovery. Reducing the uncertainties in the choice of ecological and landform indices and the degree of landform heterogeneity suitable for particular rehabilitating landscapes would be site specific. The introduction of desired landform heterogeneity may provide a very effective tool for significant improvement in ecological rehabilitation across broad-scale post-mine landscapes, an outcome of benefit to industry, government and local communities.CITATION:Datar, A and Mulligan,?D,?2014. In designing climate exposed soil structures such as caps and covers over mine waste it is necessary to include the wetting and drying influences of the local climate in order to accurately predict the net water, vapour and oxygen fluxes across the ground surface and through the base of the covers. The most advanced evaporative flux modelling tools currently available to practitioners have been limited to rigorous one-dimensional models (ie SoilCover) or semi-empirical two-dimensional models (ie Hydrus-2D). It is common practice to use the rigorous one-dimensional evaporative flux model results to develop a surface boundary function that can then be applied within a saturated/unsaturated two-dimensional model. However, this is not an ideal situation and results in a further approximation of the real system being modelled. This paper will highlight the use of a new modelling tool, VADOSE/W, which brings existing, rigorously formulated evaporative flux theory into the familiar setting of a two-dimensional model. The model is enhanced for simultaneous two-dimensional oxygen gas transport analysis, which has direct application in the mine waste industry. A key focus of the paper will be addressing the limitations of one-dimensional analysis for cover systems on sloping and hummocky terrain.

Sample preparation for gold samples, where the distribution and size of gold particles is often irregular, usually demands that a relatively large sample weight is taken to produce a representative sample for analysis. Traditional sample preparation of gold samples incorporated multiple stages of coarse particle size reduction followed by subdivision of the sample prior to final fine pulverising. This technique developed because of the limited equipment options available to laboratories. As a result significant errors are introduced and the final sample size being pulverised is a small fraction of the original sample weight. Three significant developments have occurred in the last 25 years to significantly improve sample preparation of gold samples: 1.  large capacity fine pulverising,2.  fine jaw crushing, and3.  whole sample coarse pulverising. In the mid-1980s an Australian manufacturer developed large capacity pulverising bowls which had the ability to reduce samples with a mass of 1.5 - 3.5 kg to a nominal 0.075 mm product in approximately three to five minutes. Laboratories were able to produce a large homogeneous pulverised sample which significantly reduced the error in sampling. However, exploration and mine samples are usually 7 to 10 kg and the sample requires a subdivision stage following crushing to produce the 3.5 kg for the pulverising step, thus introducing potential for significant error. The development of fine jaw crushing allowed particle size reduction to -2 mm which reduced the subdivision error of the bulk sample prior to fine pulverising. Subdivision of the crushed sample at -2 mm still results in potential sampling errors, where the gold particles are not sufficiently liberated to be representatively sampled. Clearly the best option would be to reduce the particle size small enough to ensure a representative sample prior to final pulverising. Continuous mills offer a partial solution but are relatively slow and subject the sample to differential pulverising prior to subdivision. Clearly this does not provide the best solution for routine laboratory applications where high volumes of samples are to be processed. The recent development of a large capacity coarse pulverising system allows samples of up to 10 kg to be reduced to -0.25 mm prior to subdivision, and fine pulverised to -0.075 mm. Laboratories now have the necessary equipment to perform reliable large capacity sample preparation of gold samples. The exact choice of a sample preparation scheme may still depend on particular ore types but the need for multiple crushing and subdivision stages is redundant.

The cycle time between adjacent stopes is critical to achieving the required production rate from 3500 Orebody; one of the Enterprise Mine orebodies. Current Mt Isa cemented fills require a 90-day cure period which had to be cut to 30 days while maintaining the required strength criteria. The Enterprise Mine Feasibility Study recommended that this be achieved by Cemented Slurry Rock Fill (CSRF), but that on-going research into paste fill be continued. The continuation of the research, in conjunction with overseas visits has recommended that the 3500 Orebody be filled with paste fill, with the potential to fill other orebodies. The paste fill will comprise cyclone and thickener dewatered copper tailings to which Portland Cement (PC) is added before vertical borehole delivery and undergound pipeline reticulation to individual stopes. The benefit is not only re-use of copper tailings but also much reduced binder usage.

The constructionhunnelling industry in Hong Kong has taken an upturn during the last few years due to the commencement of works to relocate the International Airport to Chek Lap Kok Island. The Airport Core Program consists of ten individual projects including roads, landfill, bridges and tunnels to build the airport and link it to the mainland of Hong Kong. Part of one of these projects is Cheung Ching Tunnel located on Tsing Yi Island. The proposed tunnel consists of a 1.6 km twin tube road tunnel through the island's central ridge, taking three lanes of traffic each way. Each tunnel is 16 m wide - (the widest road tunnel in Hong Kong) and are 10 m high. ICI Explosives (China) saw an opportunity to supply bulk explosives to the Cheung Ching tunnel and contacted ICI Australia to determine availability of a bulk system for tunnel blasting, and assist in its introduction. This paper discusses the methodology behind developing that bulk system to suit a large tunnel drill and blast operation. It also looks at the problems encountered along the way, from the development of the product to the application of the system in the tunnel and the eventual success of introducing a bulk system into a large tunnelling project.

It has long been known that ventilation is a cost-effective method to lower respirable dust concentrations in all types of mining applications. The National Institute for Occupational Safety and Health has been working on a number of different research techniques that use ventilation as a critical component to lower respirable dust levels at surface and metal/non-metal operations in the United States. This article presents five such research efforts. The first research area discusses how improving the ventilation flow patterns in an iron ore mill facility lowered respirable dust concentrations by 31 per cent throughout the primary grinding area. The second research area examines how respirable dust levels were lowered at a dimensional stone shop by using air cleaning units suspended from the ceiling. A third area discusses how improvements in ventilation at underground limestone mines lowered respirable dust concentrations. The fourth area examines how improvements in dust filtration and pressurisation systems significantly impacted the air quality in enclosed cabs of surface mining equipment. The last area presents a newly developed clothes cleaning technique. This technique uses an air spray manifold to blow dust from a workerÆs clothing in an enclosed booth, which confines the dust for capture and removal by a baghouse dust collector. These research areas represent an array of different control technologies to lower respirable dust concentrations. Ventilation is an integral part of these control technologies.

Destress blasting techniques have been widely employed in underground mines for the purpose of preconditioning highly stressed rock mass. Appropriate applications of the technique successfully contribute to increasing mine safety (eg mitigating the risks for rock bursts). This paper presents a simulation technique to estimate the extent of damage zones induced by destress blasting. A 3D numerical model with a single blasthole is constructed with FLAC3D code, whereby static analysis is carried out in which horizontal and vertical stresses are applied to the model in order to simulate stress conditions in a deep underground mine. Afterwards, dynamic analysis is performed whilst applying time-varying blast pressure along the blasthole. The blast pressure profile takes into consideration an instantaneous increase and gradual decrease in blast pressure as well as the propagation of detonation along the blasthole. In this paper, constitutive models allowing for shear and tensile strengths of rock mass that are dependent upon strain rate are newly implemented into FLAC3D code with C++ programming language, whereby blast-induced damage is assessed by the extent of tensile and shear failure zones. The results obtained from the dynamic analysis show significant decrease in the extent of yielding zones induced by destress blasting with increasing the magnitude of in situ stress. They indicate that considering in situ stress state is indispensable in order to propose proper blast design for each level in underground mines. Based on these results, the relationship between the extent of the damage zone and depth at which destress blasting is performed is established. Furthermore, stress dissipation induced by destress blasting is examined with static analyses, in which the modulus of elasticity is decreased according to a rock fragmentation factor, a, only for the area where tensile and shear failures takes place during the dynamic analyses. A model parametrical study with respect to a is undertaken. The relationship between the rock fragmentation factor and the stress dissipation in the yielding zones is developed from the parametrical study. A gold mine in southern China has transitioned from an open pit operation to a fully underground mine. An overhand mining method is used which requires the mined stopes to be filled with backfill having an unconfined compressive strength of at least 0.35MPa. Tailings from the process plant is deposited into separate flotation and Carbon in Leach (CIL) tailings storage facilities. The tailings has a high fines content and the thickener on site could only produce a dilute flotation tailings at a solids content of about 30 wt%. This resulted in two undesirable outcomes: the density of flotation tailings in the Tailings Storage Facility (TSF) was significantly lower than planned so that the TSF could not store the life of mine tailings and that the backfill product had to include a high percentage of manufactured aggregate and increased cement content to achieve the required strength. This paper presents results of a tailings study which identified that the flotation TSF would be capable of storing the remaining life of mine tailings if an amended backfill product made up of 100% of flotation tailings could be introduced. A 100% tailings backfill with the addition of 8% cement was developed by classifying the tailings and using the coarser fraction in the backfill. This backfill allowed 60% of the flotation tailings to be placed underground and only the remaining 40% in the flotation TSF. A new thickener was designed and installed to thicken the tailings and rheological testing of the tailings, using a closed loop pilot plant, provided parameters to upgrade the underground reticulation system to deliver cemented backfill to stopes throughout the mine and to deliver thickened tailings to the TSF. A rapid automated search method, developed for the location of native gold grains in polished sections with a scanning electron microscope (SEM), has been extended to locate platinum group elements (PGE), in particular platinum and palladium, and their minerals down to 1 ¦m in size. Problems associated with the search for PGE minerals are discussed and examples of PGE minerals located with the facility in drill core sections, crushed ores, and metallurgical test products are given.
