In 2002 the commissioning of an ilmenite smelter on the North Coast of South Africa was extended by three months due to the failure and subsequent replacement of the magnesia-based refractory lining. The lining failed due to the hydration of magnesia caused by an unexpected source of water. The incident resulted in significant financial losses and a prolonged insurance claim which was settled in 2009. As magnesia-based refractories are used extensively in both ferrous and non-ferrous applications, the authors of the paper want to share the experience gained from this incident with others. The paper reviews the literature available on furnace start-up practices and explains the hydration of magnesia using available sources. The incident is studied in more detail, both technically and economically, and the costs incurred are quantified in terms of the cost of the original lining. The paper concludes with lessons learned and recommendations made for future work. The intention of the paper is to stimulate open debate regarding best practices in preheating of furnaces lined primarily with magnesia. Keywords Commissioning, hydration, start-up, magnesia.

Labour-intensive narrow reef stoping, as traditionally practised in South African gold and platinum mines, is almost unique in the modern first-world mechanized mining environment. Shortcomings of the system include the ever increasing cost of labour, a cap on achievable productivity and a poor safety record, particularly in the field of rock-related accidents. In the absence of sustainable alternative technologies, the South African mining industry has spent millions of rands improving the present system, focusing on improving workplace safety. This paper details the changes to stope support at Impala Platinum?s Rustenburg operations, and the impact on rock-related safety performance. Spiral concentrators are widely applied to beneficiate commodities such as Cr2O3, mineral sands, and ferrochrome. The application of spirals for heavy minerals has been limited to a feed top size of 1 mm. At particle sizes larger than this, friction retards heavy particles and the particles' primary velocity approaches zero, resulting in a solids build-up, therefore inhibiting further separation. Recently, a new Multotec SC25 spiral model was introduced to the industry, which aids in beneficiating particles of up to 3 mm, with successes having been demonstrated in ferrochrome slag and titanium-bearing minerals. This spiral also has potential in electronic waste applications. This paper examines the applicability of the SC25 spiral in coarse Cr2O3 recovery. This stems from the fact that junior chrome miners tend to discard particles larger than 1 mm as they neither have milling nor dense media circuits. Also, alluvial chrome miners discard +1 mm even though this size fraction contains recoverable and liberated Cr2O3. The SC25 spiral has shown better Cr2O3 separation efficiencies than the SC21 model and with higher SiO2 rejection at saleable grades, thus providing an additional revenue stream specifically for the coarser (+820 μm) size fractions. Traditionally, the term `total system' design applied to comminution conjures images of a design that addresses the usual business and operational drivers, including health, safety and environment (HSE), capital cost, operating cost, throughput and product size. In terms of the physical process, the mine to customer type studies also exemplifies an approach that satisfies a normal `total systems' approach. As an industry there are drivers that are forcing a re-consideration of what we regard as our total system. This modification of drivers will require changes in approach and implementation to provide the best solutions. Some of the major changes that impact the drivers are shortage of skilled personnel, changing social attitudes to remote mine site work, greenhouse gas emissions (GHGE), quality of available orebodies and geographical location of new mine sites. One approach to the challenges presented by the changing business environment is to expand the system envelope around comminution to ensure that comminution, in its widest sense, helps to meet the new realities. Background to the new drivers and constraints is provided and some of the appropriate responses are examined in relation to the impact on the total system.

Amandelbult Mine is currently undertaking a trial to mechanise the mining of the UG2 reef through the introduction of room and pillar mining. As part of the trial, a system of managing the control of the hanging wall has been introduced, based on systems and technology that are proving successful in the nearby coal mining industry. The principal features are the use of a high bond strength, stiff bolting system which can be easily installed to a high standard, and a range of in situ tests and measurements to optimise the level of support installed to control the movement of the hanging wall. The rock bolt system and the measurements and tests described are new to the platinum mining industry. The paper describes these systems and their adaptation and application to hard rock mining. La Mine d’Amandelbult est actuellement dans des essais en vue de mécaniser l’extraction dans la veine UG2 grâce à l’introduction d’une exploitation par chambres et piliers. Dans le cadre de ces essais, un système de gestion de la paroi suspendue a été introduit, base sur des systèmes et une technologie qui prouvent donner de bons résultats dans l’industrie voisine d’extraction de la houille. Les caractéristiques principales sont l’utilisation d’un système de verrouillage raide et à forte adhérence qui peut être installé à un haut niveau de qualité et une gamme d’essais et de mesures in situ pour optimiser le niveau de soutien installé pour contrôler le mouvement de la paroi suspendue. Le système de verrouillage de la roche ainsi que les mesures et les essais décrits sont une nouveauté dans l’industrie minière du platine. La communication décrit ces systèmes ainsi que leur adaptation et leur application à l’exploitation minière en roche dure. South Africa holds approximately 70% of the world’s total chrome reserves. Chromium is an important raw material for the production of stainless steel and ferrochrome alloys. Over the years, China’s ferrochrome market has been dependent on chrome ore imports from South Africa. In 2018, China imported about 75% of its chrome ore from South Africa. With the low platinum price and the rising demand for stainless steel, a growing demand to evaluate new beneficiation technologies for fine chromite was identified. Gravity separation of fine chromite (<75 μm) is inefficient, due to the limitations of the technology to upgrade fine particle size distributions. Potential for the recovery of chromite, specifically fines (<75μm), lost to UG2 PGM flotation tails, but also from MG and LG6 spiral circuit tailings exist. Flotation of podiform chromite ores from India and Kazhkhstan is successful in generating saleable product grade, following acid or alkaline flotation routes. Application to South African stratiform chromite is being evaluated, with the emphasis on evaluating reagent type, optimising dosages and the effect of pH in optimising flotation performance. Flotation can unlock additional value from chromite tailings material. The effect of ore characteristics such as gangue mineralogy, particle size distribution and headgrade are reported. The performance in terms of product quality and yield are evaluated and compared. The impact of this paper will not only prolong life of mine and increase revenue but will also alleviate environmental burdens associated with tailings dams. Drying, calcination, prereduction, and smelting are the main steps in conventional crude ferronickel production. Industrially, these steps are conducted using the rotary kiln-electric arc furnace (RKEF) process. In this paper, calcination characteristics of Sivrihisar laterite ores from the Central Anatolia region are investigated. The extent of elimination of chemically bound water and other volatiles was studied by experiments conducted at various temperatures in the 250?800°C range. Phase changes were examined using X-ray diffractometry. For the particle size used in the study, 300°C was determined to be almost sufficient for complete transformation of goethite to haematite, and 700°C was required for effective elimination of all volatiles in the ore.

Process and steel chemistry differences in hot rolled Al-killed low carbon strip steel between the hot charge route (HCR) as practised in a compact strip production (CSP) plant and the conventional cold charge route (CCR) have been studied. This was done with reference to differences in reheating practice, hot rolling practice and steel chemistry through emphasis on the effects of solubility and reprecipitation of AlN in the two process/product combinations and its effect on ferrite grain size development. An earlier modelling study on the evolution of the austenite grain size in both of the above hot rolling processes has also now been extended to include an estimate of the possible effects of retained strain after the last finishing pass on the ferrite grain size. As part of this study the equilibrium solubility trends of AlN in a number of boron-free low carbon Al-killed strip steels with low and high sulphur content from the two respective processes was investigated by the thermoelectric power (TEP) technique and differences in the effects through the derived solubility equation of Log[Al][N]=2.6?9710/T at typical slab reheating temperatures was demonstrated. Ferrite grain size modelling using the significantly lower Ar3 transformation temperatures generally found in hot rolled low carbon strip steel produced in the CSP plant using the HCR compared well to the larger grain size produced in the conventional CCR strip rolling plant. The piloting and eventual large-scale operation of fixed-bed carbon columns for the recovery of gold from plant effluents is described. A fixed-bed carbon pilot plant comprising three adsorption columns was used for the recovery of gold from clarified plant effluent at the Vaal Reefs Exploration and Mining Company (West Division). The effluent ,which contained 0,1 toO,S g/t of gold and less than 10 g/t of free cyanide, was adjusted to pH 8 prior to use. Daily acid treatment of the carbon circuit with 3 per cent hydrochloric acid was shown to have a most significant effect on increasing the gold adsorption. The acid treatment involved a plant downtime of only I to 2 minutes per day. High loadings of gold (up to 30 k g/t) and copper (up to 75 k g/t) were obtained on the leading column, while the gold recoveries averaged 98 per cent over 17 weeks of continuous operation. The subsequent elution of loaded carbon in a pilot elution column indicated the use of abnormally high amounts of the pretreatment reagent (caustic soda and cyanide) used in gold elution. This was attributed to the high loading of copper on the carbon. However, the elution of both the gold and the copper at 110°C with demineralized water as the eluant was satisfactory. In a similar large-scale operation, three fixed-bed carbon columns each containing 4,5 t of carbon were used to treat 80 to 120 t/h of plant effluent with a gold concentration of about 0,15 g/t. Gold loadings of 5 to 6 k g/t were obtained regularly, while the gold recovery averaged 97 per cent over a 12-month period. The capital cost of the plant was recovered in 2 to 3 months. The evidence presented strongly suggests that copper plays a significant role in the adsorption and elution of gold under the prescribed conditions, and in the subsequent precipitation of gold following acidification of the eluates. The formation of a highly insoluble gold-copper complex produced under acid conditions appears to explain many of the observations made in the investigation.

Metso Minerals Cisa have developed VisiofrothTM - a system which calculates parameters of the froth surface using vision from remote cameras mounted about individual flotation cells. The parameters calculated from this system can be utilised within process control strategies to achieve stabilisation or optimisation of the flotation process. As part of a JKMRC AMIRA P9 field campaign, froth vision was collected from various cells operated at different air rates and froth depths within Rio Tinto&apos;s Northparkes copper roughing and scavenging circuit. At the same time, samples were collected to determine the cell metallurgical performance at each operating condition. These froth images have been processed using the VisiofrothTM system with froth velocity, bubble size, froth collapse rate and various froth colour parameters calculated. These parameters have been compared to the measured concentrate flow and concentrate grade produced at each condition. This analysis shows that the concentrate tonnage flow is strongly correlated with froth velocity whereas the concentrate grade is best correlated using froth velocity in combination with a bubble stability parameter which affects the bubble size distribution on the top surface of the froth. This paper summarises the results from this analysis as well as an overview of the VisiofrothTM system and the parameters that are measured by the software.

The peak in Sulphur price late 2008 caused again intensified investigation into the decomposition of sulphates and spend acid. One option is the recycling of sulphur from spend acid, which already started more than 40 years ago in the field of spend acid from organic processes in refineries and acrylic glass manufacturing. Since this acid couldn&apos;t be neutralized and discarded due to high organic contents, another source of SO2 to produce sulfuric acid is the decomposition of metal sulfates. The decomposition of metal sulfates was investigated at the next peak in Sulphur price in the 80?s. The first major scale pilot tests and studies of gypsum decomposition were carried out for clients in Florida. The decomposition of gypsum was quite often mainly influenced by the strategic decision of some countries to get own and independent acid production. In other cases the industry doesn?t have enough space to dump the gypsum. Therefore the company was also forced to convert the gypsum into ?saleable? products to avoid these residues. Other projects were made for the recycling of iron-sulfates from the pigment industry. The motivations for these projects were not only given by acid price. For the German pigment industry it was no longer permitted in the 80?s to dump the iron sulphate residues into the sea. These regulations forced the industry to develop new technology, which allows converting of the FeSO4-residues into iron oxide and acid. Therefore economical and mainly environmental factors influenced the decision of the companies to develop and to build these plants. Beside the above mention iron- and calcium-sulphates many other process exist, which produce metal sulphates as an intermediate product. These cases are not forced by environmental or strategic factors. In cases like Ni, Co or Mn-decomposition the main product of the plant is treated in the decomposition plant and later on used as ferrous-alloys. These final products are higher in price compared to e.g. CaO, which exclude the high-energy consumption for the endothermic chemical decomposition reaction. The reaction of SO2 generation based on acid or sulfate decomposition takes place in the range of 1000°C. The energy demand of the endothermic reaction is considerable and leads due to the high fuel-combustion off-gas stream to a diluted SO2 gas. Energy prices are usually increasing at the same time like sulphur. Sulphuric Acid based on decomposition is therefore more expensive than as acid based on sulphur combustion. The paper describes fluid bed technology and possible process concepts for decomposition plants. Additionally the thermodynamic background of the decomposition process and the main influence factors are provided to receive a better understanding of this technology.

This paper summarizes a behavioural safety project undertaken in seven quarries in the UK in order to investigate its applicability as a means of raising the standards of health and safety in the UK quarrying industry. A behavioural safety methodology was developed and trialed at two quarry sites in the UK. During the study the number of unsafe acts and minor accidents had decreased and at one of the quarries there was a 95% reduction in the number of working days lost. It was then introduced at a further five sites of varying sizes and within this focused specifically on lone workers as well as behaviours that affected quality and environmental issues. Positive improvements were noted in most of these operations. The project also looked at the effectiveness of health and safety performance indicators. Here, the common lead and trailing indicators for both safety and health that are commonly used by industry were identified. In consultation with the UK quarrying industry these were then used to identify specific performance measurement criteria that can be used by the quarrying sector to measure performance. Following on from this, a quarry specific health and safety management system specification was developed for large and small quarries.

The aim of the paper is to discuss the possibility of producing aggregates with an increased content of regular particles, as well as to present a method of aggregate production which has not previously been used in the industry. Traditional aggregate production circuits require the application of three or four grinding stages (depending on the particle size of the feed), but for fine particle fractions of aggregates, irregular grains occur on average with a content of 10%. The innovative technological circuit can produce the aggregates with the content below 3%, even in a single- or two-stage crushing circuit. Downstream jig beneficiation of such prepared material results in higher separation sharpness, lower probable error index (Ep) and imperfection (I). In a first for the diamond industry, Koffiefontein Mine in the Free State, South Africa, opted for the front cave mining method to extract a 90 metre high block of kimberlite ore. Block caving, because of its high initial capital requirements, resulting in a negative internal rate of return (IRR),was ruled out as a feasible mining method for Koffiefontein Mine. Front caving is essentially a combination of the traditional block cave and sub-level cave mining methods, but uses two or more levels of retreating drawpoints. Two extraction levels, in the case of Koffiefontein Mine, are spaced 12 m apart vertically, with the upper 478 m level (48Level) acting as the undercut/extraction level, and the lower 490 m level (49 Level) as the extraction level. Caving is achieved by undercutting a small column of ore, which is then drawn, on both the 48 and 49 Levels, until the planned extraction percentage is achieved. The next column of ore is then mined by advancing the undercut (48 Level), and the process is repeated until the entire ore block is depleted to the contact. Caving-by-gravity techniques of mining rely on closely controlled draw of the caved ore to ensure proper caving action and to minimize the dilution of ore with waste material from the open pit. This paper discusses the need for, and implementation of, a draw control system at Koffiefontein Mine — a computerized production management system, and a draw control system based on linear programming, to allow control over the draw rate and mining sequence — a major factor in all production planning to optimize production efficiency, ore recovery and cave management.
