Paper written on project work carried out in partial fulfilment of B. Tech (Metallurgical Engineering) degree Fine coal of the Goedehoop Colliery is dewatered by centrifuging before being sold. Full-scale plant tests were carried out to reduce residual cake moisture by the addition of surfactants. It is believed that by modifying the interface between the coal surface and the adherent surface water, as well as the water occluded in the cake voids, drainage is improved. Two anionic surfactants at concentrations up to 150 g/t were tested on coal of <0.5 mm size. The results demonstrate that quite high additions of surfactant (80 g/t)were needed to reduce moisture from 20 to about 17?18%. It was observed that when increasing surfactant additions at low levels, within a very narrow concentration range, the retained moisture first increased sharply only to decrease sharply immediately thereafter; this effect points to a critical surfactant concentration. Based on the obtained results, the use of surfactants cannot be recommended at this stage; further investigations under more controlled conditions are required.

"Excavation of an industrial-scale submerged arc furnace, utilized in the production of silicomanganese, identified two high-wear areas in the refractory lining: the tap-hole, built with cold rammed carbon paste and SiC bricks, and the hearth, built with cold rammed carbon paste. To obtain insight into the potential causes of wear, thermodynamic calculations were conducted on eight sets of data, obtained for seven furnaces on three plants based in South Africa. FACTsage software and associated databases – FACTPS, FToxid, and FSstel – as well as the Mn-Fe-Si-C database of Tang and Olsen (2006), were applied. Theoretical indications are that chemical reaction between carbon refractory and slag, as well as dissolution of carbon and SiC refractory in metal, contributed to tap-hole refractory wear; and dissolution of carbon in metal contributed to hearth refractory wear. IntroductionDuring the excavation of a 48 MVA submerged arc furnace (SAF) used for silicomanganese (SiMn) production, it was found that the taphole and hearth were high refractory wear areas (Steenkamp, 2014). In both these highwear areas, carbon-based cold ramming paste formed the hot face refractory lining (crucible). The wear profile of this SAF is presented in Figure 1.The hot face refractory lining was formed by cold ramming of high-grade carbon ramming material. This material consisted of 50–70% anthracite, 15–25% graphite, 6–12% resin, 2–7% tar, 1–5% clay, and 1–5% alumina. The tap-hole was built using SiC bricks, consisting of 75% SiC, 23.4% Si3N4, 0.3% Fe2O3, 0.3% Al2O3, and 0.2% CaO.In the tap-hole area, the wear of the SiC refractory material was estimated at 0.4 t, and that of the high-grade carbon ramming material, at 1.9 t (Steenkamp, Pistorius, and Tangstad, 2015). The amounts of slag and metal tapped during six years of operation of the tap-hole (September 2007 to April 2013) were estimated at 33 088 t (Steenkamp et al.,2015) and 41 360 t, respectively."

A new method, localized uniform conditioning (LUC), was proposed in 2006 for modelling grades of small blocks of ore when data spacing is too broad for their accurate modelling by the linear regression based techniques, such as kriging (Abzalov, 2006). It represents a modified uniform conditioning (UC) technique that calculates the grade distribution functions for the large panels. LUC uses partitioning of the panels onto the small blocks and then ranks them in increasing order of grade. Based on the block ranks, a single grade value can be deduced for each block from the UC model of the gradetonnage relationships of the corresponding panel. After being first presented in 2006, the LUC method has been implemented in ISATIS© (commercial software) and became one of the common approaches for grade estimation when data spacing is broad in comparison with the estimated block size. Several years of study on the LUC method and its application to different geological environments, have allowed identification of the strengths and weaknesses of the method, which are as follows: ? The method produces accurate grade-tonnage functions, which are in a good accordance with a volume-variance relationship principles ? An initial ranking of the selective mining unit (SMU) blocks can be made by direct kriging from the sparse data grid. Therefore, the LUC method can be particularly useful at the early stages of exploration and mining project evaluations when sparsely distributed data is often the only available information ? Accuracy of the local estimation depends on the SMU ranking techniques. When ranking performed by direct kriging of the SMU blocks their spatial distribution is approximate. When the variogram of the studied variable is characterized by a large nugget effect, the block ranks produced by kriging can significantly differ from their ?true? distribution ? Block ranking can be improved using auxiliary data, either geophysical or geochemical. This allows use of the LUC method for integrating different data sets. In particular, LUC can be used for grade control in open pits by integrating resource definition data (e.g. drill-hole assays) and blast-hole assays. The latter are used for the block ranking.

The Namibian Copper Joint Venture has been formed to undertake development of the Haib copper deposit, one of the largest undeveloped copper resources in Africa. The development programme includes extensive hydrometallurgical testwork that is being managed by Kvaerner Metals (formerly Davy International).Various parts of the programme have been contracted to four third-party laboratories. The testwork involves sample selection and characterization, amenability tests, and a parametric study on the leaching variables. All portions of the programme are described and the results a represented. The ores selected for testing are quartz feldspar porphyries. The amenability tests include ?mapping? studies to assess optimum leach conditions, tests at high oxidation potentials, oxidation with various bacterial strains, and heap leach modelling. The parametric programme includes such variables as ore grade, leach temperature, crush size, pH, and ferric iron content of the lixiviant. Testing was done on both whole ore and concentrate. Results show that bacterial leaching is effective and that ore grade and temperature are key variables. Crush size and pH have less impact on copper extraction. For mid-grade ore, about 0.25 per cent copper, extraction is projected to reach 50 per cent after two years when heap leaching tertiary crushed ore at 60°C and pH 1.5. The heap leach operation would fit well with the proposed roast-leach operation used to treat higher grade ores. The latter could supply the low cost heat and acid needed in the heap leach.

Underwind and overwind protection system concepts for mine hoist shafts were developed in conjunction with and for the Safety in Mines Research Advisory Committee (SIMRAC). End-of-wind operation of mine hoists is the most hazardous aspect of mine hoisting, carrying the highest risk of loss of life, injuries to workers and loss of production. Systems operating mechanically and with local actuation were developed. This was done in order to remove the increased risk associated with dependency on remote or external energy and information supply associated with most existing protection systems. The proposed underwind protection system concept absorbs the energy of motion of a conveyance overrunning the design lower limit of travel by drawing a metal strip through a set of rollers. This action causes dynamic cyclic plastic bending of the strip material that converts the kinetic and potential energy of the conveyance into strain energy of the metal. In the concept design a pair of steel wire rope slings attached to the strips catch the overrunning conveyance and transfer the retardation force. The proposed overwind protection system concept absorbs the energy of motion of a conveyance overrunning the design upper limit of travel by early detaching of the conveyance from the hoist rope. This detaching is carried out via an additional detaching hook activation mechanism fitted at a sufficient height below the spectacle plate to allow the conveyance to retard to standstill under gravity before it would crash into the spectacle plate. The conveyance so brought to rest is prevented from falling by means of jack catches on the conveyance interacting with a rack (toothed profile) fitted on the guide rails in the retardation zone. Scale models (1:10 scale) of both protection systems were designed to conform to established retardation standards. The retardation standards were limited by the requirement of passenger safety in retarding cages. The models were then built and tested in a1:10 scale shaft model. Retardation performance close to the required levels was achieved. The retardation distance required should allow such systems to be retrofitted in most existing shafts. Given the simplicity and robustness of the designs, further development was recommended because of their enhanced self-sufficiency and reduced risk of malfunction. Surface Plasmon Resonance (SPR) spectroscopy, combined with cyclovoltammetry, has been successfully used to study the interactions between ethyl xanthate, heptyl xanthate, dithio-phosphate and propyl trithiocarbonate flotation collectors and a gold surface. Large, easily measurable responses have been obtained in the potential areas where the thiol collectors are known to interact with gold. The four collector types lead to differing SPR maximum values, with longer alkyl chains resulting in higher SPR responses, and the trithiocarbonate leading to the highest response values. The SPR responses differ considerably from the current density response at very anodic and cathodic potentials. There are indications that thiols might still be adsorbed at potentials as low as-300 mV (vs SHE). Roadheaders are very versatile excavation machines used in tunnelling, mine development, and mine production for soft to medium strength rock formations. Performance prediction is an important factor for successful roadheader application and generally deals with machine selection, production rate and bit consumption. Among many different parameters, brittleness is also one of the material properties related to breakage characteristics and can be used as a cuttability parameter from a mechanical excavation point of view. The main objective of the research study is to contribute the brittleness of rock excavated to construct a new empirical equation for predicting the performance of roadheaders in different material and operational conditions. In this regard, a new performance prediction model for medium duty roadheaders based on a brittleness index (BI) is presented. In this study, rock mass brittleness index (RMBI) is defined in order to investigate the influence of BI on roadheader performance. RMBI is an index which can be used to relate the intact and rock mass characteristics to machine performance. Results demonstrated that RMBI is highly correlated to instantaneous cutting rate (ICR) (R²=0.94). Moreover, through the further analysis and normalization, the pick consumption index (PCI) was introduced as a parameter having a good relation with pick or bit consumption rates (PCR) (R²=0.79). Finally, the new predictive models for ICR and PCR showed very good correlations with the actual measured values. Short-term plans must meet the long-term goals while accounting for shovel selectivity, operational space, and scheduling restrictions. There are several approaches that deal with these issues to deliver a feasible short-term schedule. This paper compares two approaches based on mathematical programming to address the short-term mining cut definition and scheduling in an integrated way. They work by scheduling extraction to comply with long-term production goals, but they differ in how mining cuts are modelled. The first approach schedules Selective Mining Units (SMUs) but aggregates them around predefined locations. The second approach does not work on SMUs; it decides directly what mining cuts are to be used from a pre-defined set of shapes. It assigns a destination and schedules the extraction for the selected mining cuts. We applied both approaches in a real case study to compare their results in terms of profit, mining cut design, expertise needed, profit, and optimisation performance.

Three electric arc furnaces (EAFs) were constructed by Union Carbide at Tubatse Ferrochrome (TFC) in1975. This plant was expanded to four furnaces at the East Plant in 1985 and the gas cleaning system was enlarged without taking flow dynamics into consideration. In order to improve competitiveness, TFC has increased furnace capacity, partially substituted coal for coke, and changed the charge mix. These changes increase the heat and dust load into the air pollution control (APC) system. TFC embarked on a project to improve the APC capacity by: ?Quantifying the required off-gas capacity ?Optimising the aerodynamic flow through the system by means of Computational Fluid Dynamics (CFD) ?Converting the old Brandt Koyo top entry baghouses to bottom entry ?Upgrading the cleaning system ?Installing Gore-tex® ePTFE membrane filter bags The estimation of required off-gas capacity is traditionally done by rule-of-thumb methods such as specific extraction. A more elegant evaluation method was developed for simulating the effects of changes in charge mix on the furnace reaction gas volume and the APC system. Reaction gases are calculated by modelling the reactions taking place in the furnace and off-gas volumes are compared to both fan and baghouse capacity. This enables identification of bottle-necks in the off-gas system. CFD techniques were utilized to evaluate geometric imbalances and propose solutions to ensure optimal use of off-gas capacity. The system modifications were completed over several months and the modified equipment went into service in May2006.

Metal powder compaction offers unique advantages in the manufacture of net-shape components using techniques such as laser sintering, conventional press and sintering, metal injection moulding, direct rolling, direct forging, and hot isostatic pressing. If the output from the primary metal production process is in powder form, then considerable cost and energy savings can be realized by direct conversion to semi-finished or final shapes. This possibility exists for titanium and possibly also for Ta, Zr, Hf, and Nb metals. However, these attractive benefits are associated with some significant risks. The high surface-to-volume ratio of powder particles coupled with the reactive nature of these metals means that special care must be taken when handling them. Powder explosions are unfortunately still a regular occurrence internationally and these often result in serious injury and loss of life. Even seemingly &apos;safe&apos; compounds such as sugar, flour, and grain can be extremely hazardous when handled or milled and dust clouds are produced. In addition, exposure to airborne particles can have adverse effects on the human body, especially when particles are inhaled on a regular basis. Furthermore, the medical consequences of these are not fully understood, especially in the case of nanoparticles. The impact is often not observed immediately and debilitating illnesses may emerge only years or decades later. As far as is known, there are no South African guidelines for handling of metal powders. This paper attempts to provide an awareness of the risks associated with metal powders (including those produced indirectly by other metalworking/finishing operations) as well as some guidelines for their safe handling, based on international best practices.

This paper presents a detailed and systematic approach to metallurgy diagnostics using an integrated novel gold deportment technique for complex copper-gold and refractory gold ore bodies. This uantitative gold deportment for these complex ore bodies is a challenging task due to reasons such as lower grades, high variability of visible and invisible gold content in different sulphides and iron oxide phases, significant presence of disseminated and composite carbonaceous matters along with associations of various copper sulphide phases. Gold mostly occurs as "invisible gold" (sub-microscopic gold) as solid solution or as colloidal-sized particles in different sulphides and other phases. The dominance of invisible gold and presence of highly preg-robbing and finely disseminated carbonaceous matter adversely affects gold recovery in flotation and leach circuits. Studies were initiated on various complex ore deposits and also on samples representing various process streams. Some case studies are presented in this paper to demonstrate the value of a high confidence gold deportment methodology in developing insights for problem diagnostics and to identify opportunities for metallurgical improvements. A systematic and holistic approach involving different fields of expertise is critical for successful development and delivery of solutions for complex ore bodies. Attachment of collectors containing thioamide groups to sulfide minerals is interpreted as interaction between NH-acids and sulfides acting as solid bases with the formation of a donor–acceptor reagent–mineral bond. As the acid function of the reagents increases, their sorption optimum is observed to shift to a less alkaline region. The developed concept has enabled us to propose a method for calculating optimal pH values for the sorption of reagents on mineral surfaces depending on the acidity of the reagents and the pH value of the medium. Our estimates correlate well with the experimental data. We studied the spectra of the reagents containing thioamide groups and the spectra of copper salts and their surface compounds on an oxidised copper film, chalcopyrite, and pyrite using the infrared (IR) spectroscopy. Some effective applications are described of reagents containing thioamide groups in the flotation of copper, copper-molybdenum, and gold ores, both separately and in combination with other collectors. It is shown that the flotation performance is maximised by adding two- and three-component collector combinations, including collectors containing thioamide groups. In this case, the increase in the recovery of copper, molybdenum, and gold is up to 2-5% compared to conventional process conditions. A new, high-performing reagent containing a thioamide group is proposed. A commercial pilot batch of the reagent was produced and sent for flotation tests in gold ore applications. Pneumatic flotation cells are high-intensity flotation machines with rapid kinetics, resulting in short residence times. Examples include the Jameson, PneuFlot and ImhoFlot cells. These cells do not use impeller-like mechanical cells. Rather, the air and pulp are mixed in a continuous stream of high fluid velocity through a downcomer or venturi to disperse the air into fine (approximately 0.5 mm) bubbles and maintain particle suspension. Froth wash water is often used to enhance concentrate grade, minimising recovery by entrainment. With the growing application of these types of cells, not only in cleaner stages (their traditional use) but also in pre-flotation and scalping duties, there is a need to predict their performance more accurately for circuit design and optimisation. No widely accepted model for pneumatic flotation cells is available and their metallurgical performance is often scaled up from laboratory and/or pilot plant testing by assuming fixed values for metal recovery, concentrate grade and concentrate percent solids. This paper describes a new approach to simulate pneumatic flotation cell performance and presents case studies demonstrating its applicability. Environmentally-friendly, safe and cost-effective technology for stope drilling has successfully been introduced at TauTona mine. It has enabled the problem of inadequate compressed air pressure and its downgrading impact on production capability to be overcome. The paper traces the development process which culminated in the conversion of the entire stoping operation at TauTona to electric drilling. Background work which took place at other mines is also described. Statistics of performance improvements are provided. 1. Introduction Holman?s Silver series and the Seco S215 were drills that had a measurable impact on the South African gold mining industry. It is too soon to say whether Hilti will join those great names. However, there is no doubt that the introduction of electric drills into the harsh and unforgiving world of deep level gold mining is a significant development. History has shown that being the first to enter a new technology is no guarantee of long-term success. The pain and suffering which accompany the birth of anything new can deplete the energy of the innovator while at the same time creating opportunities for competitors to leapfrog him. In addition to commitment and enthusiasm, the innovator must therefore also possess, or have access to stamina and resourcefulness to overcome the unexpected difficulties which will inevitably arise. All of these were needed for the Hilti project.

In the mineral processing industry, Ni-Cu-Fe-S converter matte is leached in order to remove base metals from a concentrate containing platinum group metals (PGMs). This paper investigates the atmospheric leaching process, in order to develop a better understanding of the leaching behaviour of the base metals; in particular Cu, Fe, Ni, and the PGMs in particular Ru and Ir with key process variables, acid concentration, copper concentration under oxidative leaching conditions. Higher initial acid concentration resulted in a higher copper, iron and nickel extractions, as well as higher leaching rates together with faster Cu, Ru, Ir precipitation occurring. On the other hand, a higher initial copper concentration resulted in more nickel but less iron being extracted. Keywords: PGM, converter matte, leaching, precipitation

The upsurge in cobalt price and demand is propelled by high demand from the electronics and electric vehicle industry. Konkola Copper Mines has cobalt occurring with copper in the ratio 1:10 in ore. The ore is treated in the concentrator and recovered at the smelter as an alloy (Cu 70%, Co 4%–7%, 15% Fe). Subsequent processing of the cobalt alloy is challenging, with very few plants able to treat it, leading to marketing challenges. Konkola Copper Mines sought to improve the cobalt alloy by producing a slag that is easier to handle and process in subsequent processes. Cobalt alloy (3.60% Co, 85.4% Cu) was re-melted in a copper bath four times the mass of the alloy. Silica and lime were added for phase separation and fire refining commenced. Following completion of fire refining and after holding the temperature at 1200°C, cobalt-rich slag was skimmed and blister copper was cast into anodes for electrorefining

South Africa and Australia are the biggest suppliers of zircon sand to the international zirconium industry. However neither South Africa nor Australia is well known for zircon beneficiation. Geratech Zirconium Beneficiation Ltd (GZB) continued with additional research on sodium hydroxide (NaOH) cracking of zircon sand during 2002-2003. In 2003 GZB started extracting zirconium from zircon sand by means of NaOH cracking on a commercial scale. Experience has shown that temperature profile and atmospheric control inside the furnace is crucial for the beneficiation of zircon sand. Silica carryover to zirconium chemicals could result if a high temperature is used. Once the sodium silicate is extracted from the sodium zirconate and dissolved in hydrochloric acid, two distinct routes can be followed to precipitate various zirconium chemicals. The most common route is to precipitate zirconium oxychloride crystals (ZOC), with subsequent purification from all contaminants (crystal route). Less known is the process (liquid route) that involves the direct precipitation of zirconium basic sulphate (ZBS). This route will yield a less pure product, with contaminants such as silica and titanium. An important factor in this route is the prevention of silica gel formation, which could hamper final product filtration. For applications like paint drying (zirconium octoate) or antiperspirants (zirconium hydroxychloride) low levels of contaminants have no effect on the final product. The advantage of the liquid route is fewer production stages compared to the crystal route. The disadvantage of the liquid route is that the market for the products will be significantly smaller. The optimum solution could be a plant design that could cater for both routes. Another example of an application of zirconium chemicals is the use of ammonium zirconium carbonate (AZC) in the paper industry. Zirconium basic carbonate (ZBC) is dissolved in ammonium carbonate to produce AZC solution. AZC is used mainly in European countries in the paper industry. For example, carton boxes were initially produced with formaldehyde as the binder, however, it has now been replaced with AZC since formaldehyde is considered toxic. AZC reacts with the cellulose fibres in the paper to act as the binder. The resulting product is not toxic, and printing ink dries very quickly due to the porous paper structure. Other applications of zirconium chemicals involve the use of acid zirconium sulphate tetrahydrate (AZST), zirconium orthosulphate (ZOS), potassium zirconium carbonate (KZC), and zirconium hydrous oxide (ZHO). Fluoride-based zirconium chemicals like zirconium tetra-fluoride (ZrF4) and hexafluoro-zirconic acid (H2ZrF6) are used in the aluminium industry. Zirconium oxide (Zr02) can be produced from any of the abovementioned precipitated chemicals via a high-temperature decomposition process. The physical properties of such oxides can differ tremendously, depending on the final application. The fired density of sanitaryware is typically 5.8 g/cm3, compared to milling media at >6.1 g/cm3. The required fired density is achieved by controlling the precipitation and decomposition conditions for these two oxides. The same applies to stabilized and mixed oxides, for example where zirconium oxide acts as an oxygen carrier in fuel cells.

The removal of a cylindrical core from thick-wall sections for creep analysis by the relatively new Weldcore® process represents a very exciting methodology for obtaining more representative creep damage data from large engineering structures. The cylindrical core that is removed, representing about 60% of the wall thickness, leaves a substantial removal site that needs to be repaired. This paper presents data pertaining to taper Friction Hydro Pillar Processing as an alternative repair technique for filling the core removal site. Process parameters were evaluated with special attention being paid to the effect of downward force on process response variables, weld defects, and mechanical properties of 10CrMo910 steel. Process temperature and torque response as well as total process energy input were also considered. This paper also assesses the static and dynamic performance of this repair technique. The influence of a varying downward force and the occurrence and position of discontinuities were quantified. Downward force was shown to have the most notable effect on weld joint dynamic performance and was found to be related to the process temperatures achieved in close proximity to the weld interface.

Physical modelling is one of the research tools in the understanding of the failure mechanisms and the deformations likely to be experienced by the strata during mining operations. Success of the physical models to predict the strata behaviour depends on satisfaction of the scaling requirements in modelling material used. This paper gives results from a laboratory work carried out into the factors influencing the strength and elastic properties of a physical model material to satisfy the scaling requirements determined from application of dimensional analysis to the pertinent variables affecting the deformation and failure of the underground structures. It was found that the conditions for preparing the material over its composition had a great influence on the final properties. The effect of different water quantities, sand size and mixing time upon the properties of modelling material was studied and water requirement for different proportions of sand/plaster to prepare the material was optimized. Various sand/plaster ratios of compositions were cured at three different levels of oven temperatures. Curing at low temperature produced material within the average modulus ratios ranging from 290 to 432, which are common to most rock types according to Deere?s rock classification, whilst curing at high temperature produced material within the low modulus ratios ranging from 64 to 140 depending on its composition. A combination of low and high temperature curing resulted with an increase in modulus ratio compared to high temperature curing. Curing the material at low temperature compared to other curing temperatures provided a satisfactory range of strength ratio. It has been shown that the relative amount of filler to plaster in the mix controls the frictional properties of the material and results with an increase in strength and modulus ratio of the material provided that suggested preparation and curing conditions were applied. Model material developed by curing at low temperature simulated modulus ranging from 241 to 343 and strength ratios ranging from 11.6 to14.8 of a coal mine rocks, satisfactorily.
