In March 2003, Phelps Dodge started up an innovative pressure leach facility for processing copper concentrates at the Bagdad mine in Arizona. This paper describes the development of the concentrate leaching plant at Bagdad and the operational results from start up to present. Optimization efforts and an approach to mineralogical modeling of the concentrate to calculate oxygen utilization are also presented.

Copper concentrate from Bougainville's copper mine located on the west slope of the Crown Prince Range on Bougainville island, is pumped 27 km to the filter and drying plant at Anewa Bay for preparation and storage prior to shipment to overseas customers. After years of processing copper porphry ores, the Ray concentrator of Kennecott Minerals Company installed a concentrate regrind mill in its flotation circuit. The first cleaner concentrate is reground rather than the usual rougher concentrate. An additional cleaning of the reground product yields an increase in copper content of the final concentrate and a significantly lower insol content. The desired goal of decreasing the energy requirements for smelting the concentrate has been achieved.

"Mr. Chairman and fellow CMP members, most of these remarks will be made with particular reference to copper concentrate but the basics apply generally to other metal concentrates as well.For very good reasons, using copper as an example, smelting capacity usually is located either close to mine production or close to areas of high copper consumption. The mine producer can add on smelting capacity to insure that the copper in his concentrate can be processed into a marketable form under more or less controlled conditions including costs. On the other hand, the consumer wishing to assure a better supply of copper likewise can build smelting capacity and offer treatment charges attractive enough to discourage mines from investing in their own facilities. In this regard, freight is an important factor. Bulk shipments from the heart of Africa with a large overland component are uneconomic whereas concentrate movements from Australia or South America compare favourably with smaller metal shipments.A mine project which incorporates smelting capacity, will often, through the presence of this capacity, encourage active exploration and development of additional concentrate production in the vicinity. The usual result is that new mines within reasonable distance of the smelter will be able to avoid the capital required to build their own smelting and refining facilities and that the existing facilities will expand to appreciate economies of scale."

"I note that many of you are involved in the production of zinc, lead and copper concentrates and metal, which I am the most familiar with among the non-ferrous metals. Freeport Indonesia, Incorporated produces 180,000 tons per year (200,000 STPY) of 32% copper concentrate. A 111 kilometer (69 mile) pipeline transports the concentrate slurry to the sea coast. Rheology characteristics of the concentrate slurry must be monitored continuously to assure that the pipeline does not plug and that mini- mum degradation of the pipeline occurs. Factors affecting the rheobgy include particle size, percent solids, pH, and reagent additions. This paper includes a general pipeline description, slurry rheology factors affecting operations, and the problems encountered and their subsequent resolution. Six years successful operation of the worlds longest copper concentrate slurry pipeline has provided a unique insight into slurry behavior.

At Balmat in northern New York State, the St. Joseph Lead Co.'s 2100-tpd zinc mining and milling operation is utilizing a unique thickener in conjunction with conventional crushing, grinding and flotation methods. From 1930 through 1962, zinc concentrates went directly from flotation to the filtering, drying and loading facilities, all of which had to operate 24 hr per day. Wide fluctuations in tonnage also had to be accommodated due to variations in the grade of ore. Many problems were thus encountered in filtering and drying, but the cost of installing a conventional, large diameter thickener could never be justified. In 1963, after thorough investigation, an unconventional thickener that is unusual in several respects was installed at Balmat. The tank depth is 16 ft instead of the normal 8 ft. The rakes are raised and lowered by having the main drive gear located on a movable platform. Automatic controls are programmed to raise the drive platform and rakes during one shift of storage. During the next two shifts of withdrawal, the controls are programmed to lower the drive platform and rakes.

"The Jaguar concentrator, 60 km north of Leonora, Western Australia (WA), consists of a standard closed circuit semi-autogenous grinding (SAG) and ball mill producing a float feed of approximately 60 micron at 70 t/h. Following comminution, separate copper and zinc concentrates are produced by differential flotation. These concentrates are subsequently dewatered by thickening and then filtration.Separate audits of the Jaguar Operation’s copper and zinc concentrate thickeners were conducted to evaluate their performance, following occasions where site personnel had identified unnecessary loss of copper and zinc concentrate to the thickener overflow. The feedwells were identified as the source of the observed problems due to the following issues with their design/duty:lack of retention time in the feedwell as current design is completely opennot conducive to effective mixing required for efficient flocculationdiameter of the zinc concentrate thickener feedwell was undersize for its duty.To improve the performance of the thickeners, it is planned to replace both concentrate thickener feedwells with a high rate design for their respective duties in February 2016. The audits also identified that the feed system requires modifications with particular importance placed on minimising air entrainment of slurry into the thickener feedwell. Minimisation of air entrainment is hoped to be achieved by providing constant head pressure through installation of weir arrangements in the feedboxes and redirecting each feed pipe so that it feeds tangentially into the feedwell. In addition, improvements to the control philosophy of both thickeners will be made with the installation of an ultrasonic bed level probe and bed mass sensor, in order to make real-time adjustments to the underflow pump speed to maintain steady state operation.Following the feedwell replacement and modifications to both thickeners it is expected that losses of recovered copper and zinc will decrease to undetectable levels. SEVERAL improvements have been made in Granby smelting practice since the company abandoned the direct smelting of raw ore in the blast furnaces in June, 1927, in favor of sintered concentrate. These improvements have been made in several fields, but the most novel and outstanding change was the development of a process of concentrating most of the gold, and a somewhat smaller fraction of the silver present, in a small portion of the blister copper produced. The practice of making "copper bottoms" is usually associated with the reverberatory smelting of copper ores containing high percentages of impurities, or of copper matte high in precious metals. It has for its object, in the one case, the production of a major part of the copper relatively free from impurities and, in the other case, the production of a small per¬centage of the copper carrying the major part of the precious metals. Although the blister copper produced at the Anyox plant of the Granby company is remarkably free from deleterious impurities and normally contains no great amount of precious metals, certain economic considerations made it advisable to concentrate the existing precious metals into a relatively small percentage of the blister copper produced. The process devised took advantage of principles and reactions of the usual bottoms processes, but was carried out in the converters instead of in a reverberatory furnace.

DECISION to build a mill at the Bayard property was made in May 1942. Western-Knapp Engineering Co., of San Francisco, assisted by engineers of U. S. Smelting, handled the design and construction. Much of the milling equipment was moved from the Company's mill at Goldroad, Ariz. Wartime restrictions necessitated wood construction and paper sheathing except for structures adjacent to the Bullfrog shaft. Construction started in September 1942 and milling in March 1943. Bayard ores are processed in a single-ection mill. About half of the ore treated during the past year was hoisted through the Bullfrog shaft and the rest was trucked from other shafts. Coarse storage includes four bins, two of 120 tons each for Bullfrog ores and two of 85 to 120 tons each, served by a truck ramp. The low capacity figure refers to

THE ores treated at the concentrating plant largely come from the blanket replacement deposits of the northeastern part of Hardin County, Illinois, and consist of complex mixtures of galena, sphalerite and fluorspar in a gangue of quartz, limestone and sandstone. The several minerals are so intimately intergrown that they are not liberated at the sizes usually treated by gravity concentration in the usual fluorspar plant. For this reason, an all-flotation method of concentration was developed in cooperation with the station of the U. S. Bureau of Mines at Rolla, Mo.1 This flotation separation made possible the commercial production of four concentrates: (I) lead concentrates, (2) zinc concentrates, (3) acid-grade fluorspar concentrates and (4) metallurgical-grade fluorspar concentrates.2,3 Although fluorspar had been floated in Canada in 1921 4 and a plant at Rosiclare had been floating fluorspar since March 1929, fluorspar flotation was given considerable impetus by the Mahoning developments, since some features of the separation were quickly adopted by other fluorspar companies. The Bureau of Mines5 reports that in the 10 years preceding 1938 only 50,552 tons of fluorspar flotation concentrates were produced in the United States. The rise from this almost nominal figure to 153,750 tons (largely acid grade) in one year (1944)6 is indicative of the activity in fluorspar flotation occasioned by the war. The industry thus proved to be in a position to expand and keep up reasonably well with the requirements imposed upon it by such developments as occurred in high octane aviation gasoline alkylation, in the use of Freon as a refrigerant and as carrier in the Aerosol "bug bomb," and in the atomic bomb project as well as in the expansion of other activities requiring hydrofluoric acid; such as, for example, the aluminum industry. Despite the fact that the greater portion of acid-grade fluorspar produced in the last few years went directly into war uses, the future of the acid-grade field still appears bright. As a result of the activity in fluorine chemistry during the war, it seems likely that in the relatively near future almost every phase of human endeavor will find some fluorine compound involved. The other three concentrates produced deserve some attention in these introductory remarks. The lead concentrates first produced contained both zinc and fluorspar but these did not interfere with their marketing. As will be pointed out later, the quality has steadily improved until today it is a relatively high-grade product. Although some zinc smelters accept concentrates containing limited quantities of fluorspar, it is a very objectionable impurity. A roasting-leaching process has been developed for concentrating platinum group metals (PGM) from a PGM-containing ferroalloy. The optimized roasting conditions used a NaOH-to-ferroalloy mass ratio of 1.2 at 600 °C for 2 h. The roasted product mainly comprised Na4SiO4, NaFeO2 and Fe2O3. The iron oxide and sodium silicate associated with the roasted product were leached in water and dilute sulfuric acid solution, while the PGM was concentrated in the acid-leached residue. A PGM concentration of 23.4% was obtained with assaying, and the concentration factor of PGM from the ferroalloy to PGM concentration was greater than 9.

The recently completed major modifications and additions to Reserve Mining Company's taconite concentrating process incorporate a totally new control system. Design of the new control scheme is centered on reliability, versatility, centralization, and optimization. The design objectives were achieved through a distributed control system based on a network of independent field located micro-processor based control systems connected to a central control room. Operation of each micro-processor can be interrogated and modified from the central control room by the operator or by either of two computer systems. The two computer systems handle logging, alarming, specialized sequenced controls, and complex process optimization routines.

Rare earth elements (REEs) have many critical uses in advanced technology and the lack of a reliable domestic supply has been identified by the US DOE as a vulnerability to US economic security. Our research focuses on developing an economical process for extracting REEs from coal fly ash and power plant wastewater sludge by coupling a hydrothermal extraction process with the engineering of a ligand-associated media for concentrating REEs from the extraction liquid. Ash samples have been collected from two Detroit-area Power plants that burn 100% low sulfur coal (Trenton Channel) or fuel blends of 75% low sulfur coal and 25% high sulfur coal or 70% low sulfur coal, 15% high sulfur coal, and 15% petcoek (Monroe Power Plant). Ash samples are then subjected to hydrothermal conditions from 100-350 °C for 1-24 h at Los Alamos National Laboratory and leachate concentrations are measured by inductively coupled plasma-mass spectroscopy (ICP-MS) and compared to hydrofluoric acid digestion results. Experiments designed to aid in ligand selection and loading optimization show that di-(2-ethylhexyl)methanediphosphonic acid (H2DEH or DIPEX™) can be successfully loaded to a commercially available swellable organically modified silica (SOMS) media. Preliminary results show that DIPEX-associated SOMS surface loading can exceed 4x on a mass/mass basis and in simplified sorption experiments with Nd solutions (~pH 2), the DIPEX-SOMS media can sorb >90 mg Nd per g of media. Recovery of the sorbed Nd with low pH solutions has had low efficiency with the high (4 g DIPEX/ g dry media); however, near complete recovery was achieved with lower surface loadings (0.05 g DIPEX/ g dry media). Column experiments are being conducted to evaluate the optimal ligand/media ratio for repeated use. Completive sorption with Fe and other major cations are also being evaluated.

WET-PROCESS coal-washing tables as we know them today have been in use in this country for approximately 25 years. The literature records only a few table installations worthy of note prior to adoption of the present-day differential-motion table. According to Phillips,' six Campbell bumping tables were being operated by the St. Bernard Coal Co., Earlington, Ky., in 11893. As late as 1923, according to Richardson, 2 72 such tables were in operation in the Rosedale washery of the Cambria Steel Co., at Johnstown, Pa. Bumping tables probably were not used to any considerable extent except in the plant at Earlington, and at two or three plants in Pennsylvania, but they may be considered as forerunners of the present-day coal-washing table. The transition from bumping tables to the type of tables now in use signalized a revolutionary change in table design. The advantages of the new design over the old were so outstanding as to make its adoption inevitable. BUMPING TABLES Bumping tables, as the name implies, utilized a bumping action for conveying the refuse and discharging it over the refuse end. The tables were hung from rods attached to overhead supporting beams. A shaft and cam arrangement at one end of the table served as the actuating mechanism and imparted to the table an endwise, back-and-forth, swinging motion. A bumping block was fixed in the proper position at the shaft end, so that the table would strike against it at the end of each backward swing. The hanger rods or stirrups were so adjusted as to give the table a slight uphill slope toward the refuse end; that is, the end next to the driving mechanism. The feed box was near the upper end, of the table and designed to spread the mixture of coal and water over the width of the table. Wash water was added a short distance below the feed box with the table in motion and coal mixed with water being fed to it through the feed box, a certain amount of stratification took place, depositing heavy refuse at the bottom of the bed in contact with the surface of the table. MINING, to be precise, ends when the ore is delivered to a bin outside the mine. Usually the next step is concentrating; or, as it is more often called, milling. A few elementary definitions will help make clear the discussion that is to follow. A rock is an aggregate of minerals; copper ore is rock that contains copper-bearing minerals in quantity sufficient to make it profitable to mine and recover the copper in the form of marketable metal. Manifestly, under a literal interpretation, a mass of material might be copper ore one day and merely copper-bearing waste rock a week later, if the price of copper happened to drop in the interim. Emphasis already has been placed on the expansion that took place in the ore reserves of the Porphyry companies as a consequence of the great strides made in the technique of mining and ore treatment. So, even if one inserted a qualifying phrase, "at an average price for the metal," after the word "profitable," the definition would still be open to criticism. Place is another factor. It is evident that a body of excellent ore in Arizona might cease to be ore in the economic sense if it were moved intact to the interior of China. However, it is with ore in its technical and scientific aspect that this chapter is concerned. Speaking in general terms, the ton of Porphyry ore as it arrives at the surface contains 25 to 70 lb. of copper minerals in the form of disseminated particles or thin coats along fracture planes. When subjected to appropriate treatment this ton yields 12 to 40 lb. of metallic copper. These ranges take into account conditions of today and of 25 years ago. Two procedures are available: (1) concentration, followed by smelting of the concentrate, or (2) leaching and precipitation, usually by electrolytic deposition.
