The Telfer concentrator, located in the Great Sandy Desert of Western Australia, consists of a dual train gold/copper operation processing ore from one underground and, currently, two open pit mines with differing mineralogy. The flotation circuit of each train was designed to operate in several modes depending on the feed mineralogy. The majority of ore mined at Telfer is processed in a sequential mode where copper minerals are first floated into a saleable copper concentrate followed by the flotation of an auriferous pyrite concentrate which is treated in an on-site hydrometallurgical plant (carbon-in-leach (CIL)). Gold is recovered as a gravity product within the primary grinding circuit, to the copper concentrate, and to a lesser extent, the CIL circuit.Since Telfer was re-opened, with a new concentrator, in 2004, the processing plant has struggled with poor copper concentrate grades, partially due to the excessive entrainment of non-sulfide gangue minerals in the copper flotation circuit and, more recently, due to composite copper particles produced when processing ore from a supplementary satellite pit that has not previously been processed through the new Telfer concentrator. Gold recoveries in the CIL circuit have also been below industry standard. This paper presents the implementation of recent changes made to the circuit to address these performance issues. The reconfiguration of the circuit has involved the installation of the following major equipment items: two ISAMillsÖ in ultra-fine grinding applications (one in the copper circuit and one in the pyrite circuit), two Jameson Cells to improve fine gangue rejection and a bank of 5 + Outotec TC30s to recovery copper and gold from the reground pyrite stream. The Phu Kham deposit represents a copper-gold porphyry system, with mineralisation present in skarn, stockwork and disseminated styles. Significant folding and alteration events have created a complex heterogeneous mineralogy horizon. Weathering and water table contact have created a leached zone, overlying transition zones with supergene chalcocite- dominant secondary copper mineralisation and clay-rich gangue. Primary ore copper mineralisation is mainly chalcopyrite with minor bornite. The major challenges to the copper-gold flotation process are a wide size distribution of chalcopyrite mineralisation and poor primary grind liberation, a high pyrite content in skarn ore requiring aggressive pyrite depression conditions, clay-rich gangue and non-sulfide copper mineralisation in weathered zones, and a significant association of gold with pyrite.The Phu Kham concentrator has been developed as a conventional semi-autogenous grinding (SAG) and ball milling circuit followed by selective rougher flotation, regrinding and cleaner flotation to produce a copper concentrate containing payable gold and silver values. The concentrator flow sheet design offered a capital efficient compromise between high copper recovery bulk sulfide flotation with large cleaning capacity, and lower recovery copper selective rougher flotation to ensure concentrate specification of 24 per cent copper grade could be achieved. This paper will examine and discuss concentrator flow sheet development, including projects implemented since commissioning to improve copper recovery, and future projects designed to maintain and enhance copper in concentrate production with decreasing copper grade and increasing pyrite content of ore feed, and increasing hardness of primary ore.CITATION:Bennett, D, Crnkovic, I and Walker, P, 2012. A challenge on many industrial flotation circuits is controlling concentrate mineral grades using measurements that are provided infrequently. The mineral grades in concentrate streams are a critical performance indicator in any industrial flotation circuit. Failure to achieve concentrate mineral grade targets has significant financial consequences on a flotation operation. A violation of a gangue mineral grade limits by the concentrator may also result in significant penalties. Online grade analysers which can provide reliable real-time grade measurements are essential for effective grade optimisation. The Blue Cube MQi analyser (by Blue Cube Systems) has recently come to prominence for its ability to rapidly determine mineral concentrate grades online and in-stream. This has provided excellent insight into the actual process dynamics in the flotation circuit, and hence enabled real-time control and optimisation of concentrate mineral grades. MintekÆs Measurement and Control division, specialising in advanced control solutions for mineral and metallurgical industries, has had the opportunity to link the FloatStar Grade-Recovery Optimiser to the measurements provided by the Blue Cube system at a nickel concentrator plant. The project initially focused on stabilising the final concentrate grade without directly accounting for nickel recovery. The site later procured additional Blue Cube MQi analysers, resulting in the expansion of the FloatStar Grade-Recovery Optimiser to incorporate recovery component in the performance. This site already had the FloatStar Grade-Recovery Optimiser for several years, but the original grade measurement device was unreliable and ultimately failed. Flash flotation is a process designed to remove coarse, liberated, fast floating minerals from hydrocyclone underflow. Irrespective of liberation, coarse particles would normally remain in a grinding circuit until they are reground fine enough to report to the hydrocyclone overflow. Additionally, minerals of high density also report to hydrocyclone underflow despite being fine in size and/or liberated because hydrocyclones separate on the characteristics of both particle size and density. Dense particles continually reporting to the hydrocyclone underflow can lead to over-grinding and the production of ultra fine particles. These particles exhibit slow flotation kinetics and thus are difficult to float in conventional flotation circuits. Therefore, removing coarse, liberated particles from the hydrocylcone underflow by flash flotation has the potential to improve recovery and can improve dewatering unit operations and reduce grinding costs.The impact on the overall performance of the flotation circuit by removing coarse, fast floating minerals prior to conventional flotation is not well understood. Ultimately, predicting the overall recovery improvement provides the justification for the installation of a flash flotation cell within the milling circuit. Flotation feed density is an operating parameter which is currently not well understood. Most models of flotation only incorporate its effect on particle residence time, but it is likely to have additional effects within both the pulp and froth phases of the machine. Test work was performed in MetsoÆs 3 m3 RCS test rig to investigate the effect of flotation feed density on metallurgical performance. The rig was operated at Rio TintoÆs Northparkes operation using flotation feed and scavenger tail. For each feed, tests were performed at different feed densities, and measurements were performed to estimate the pulp and froth recovery as well as other key flotation parameters (eg bubble size, turbulence and froth stability). Results of this test work have shown that the pulp density does affect key parameters of the flotation process in both the pulp and froth phases. Pulp phase kinetic rates decrease at high density and this is attributed to a reduction in the turbulence within the cell. Froth phase recovery, however, improves presumably because of a stabilising effect due to a greater loading of solids on bubble surfaces.There is a need for more research to be done to better understand these interactions so that metallurgists can determine the optimum flotation feed density to use at a particular operation, or within a section of a flotation circuit.CITATION:Runge, K C, Tabosa, E, Crosbie, R and McMaster, J K, 2012. Kalgoorlie Consolidation Gold Mines (KCGM) operates the Kalgoorlie Super Pit open cut, Mt Charlotte underground mine, Fimiston process plant and Gidji Roaster facility for joint venture partners Newmont Mining Corporation and Barrick Gold. In 2004, the Fimiston plant was upgraded by the addition of gravity concentration to the Fimiston and Mt Charlotte grinding circuits, including the installation of a central intensive cyanidation reactor to process the gravity concentrates. The gravity project was justified after detailed analysis demonstrating an expected increase in overall gold recovery of approximately one per cent, in addition to reduced elution costs and reduced gold inventory in flotation concentrate stockpiles. The gravity circuits were commissioned in August 2004, and have since consistently recovered 10 to 20 per cent of the gold present in the KCGM ore, delivering a reduction in coarse gold losses equivalent to 0.45 per cent additional metal recovery and contributing to improved metal accountability.CITATION:Giblett, A, Hillier, D, Parker, K and Ramsell, V, 2012. Although it is well understood that in flotation collection zone and froth zone are deeply interconnected, and reagents (and in particular collectors and frothers) cannot be selected without considering their synergistic effect, this concept is rarely applied in plant practice. The feed mineralogy also has an important role in how particles and reagents interact in flotation, which is sometimes overlooked by operators. In this work, a combination of batch flotation tests and froth stability measurements was used to optimise the collector and frother scheme for the flotation of a copper ore. The methodology was applied to an Australian copper plant which was experiencing high variability in froth stability in the roughers when the feed ore mineralogy was changing. It was hypothesised that chalcopyrite in the feed in combination with isobutyl-xanthate had a destabilising effect on the froth phase under the reagents scheme used. Froth stability was restored if a shorter chain length, less hydrophobic, xanthate was employed. It is apparent that the hydrophobicity of adsorbed films at the solid/liquid/air interfaces has a critical role in enhancing or reducing froth stability. Unstable froth causes a reduction in copper recovery in spite of a high collection zone flotation rate. The case study suggests that collection zone and froth zone can rarely be optimised independently of each other. With the laboratory procedure adopted, a more suitable reagents scheme was determined to respond to changes in the feed mineralogy, avoiding fluctuations in plant performance due to unexpected froth instability.CITATION:Farrokhpay, S and Zanin, M, 2012. Operational grinding mills emit significant acoustic emissions which are a consequence of the dynamic environment prevailing inside them. From a technical perspective, the noise presents an opportunity to determine some details of the processes occurring inside the mills. The noise generated is not random and can be attributed to a range of events that occur inside these mills, consequently non-contact acoustic determinations of in-mill behaviour provide powerful insights into the operation of primary comminution tumbling mills. To enable a logically coherent picture to be formed of the processes inside a mill, arrays of microphones have been used. This approach allows a clearer picture of the in-mill behaviour of the charge to be accessed. In contrast to single microphone approaches, usually located near the expected charge toe position, an array of microphones allows much more useful information to be obtained from grinding mill noise.This paper will discuss and present data obtained from microphone arrays positioned at the toe and shoulder locations of a mill, and how this information can then be used for the optimisation of grinding mills in real-time.CITATION:Pax, R A, 2012. Open pit operators are facing a number of challenges in the area of blasting and blasting processes, such as wall control, quality of fragmentation, explosives consumption and vibration. Remaining financially viable is one of the most significant objectives for mining professionals as they work through the blasting challenges within the mining chain of processes. This objective is such a significant challenge, primarily due to the high consumption of materials and the direct consequences on the downstream processes in the mining work flow, including loading, hauling, crushing, milling and mineral concentration. This paper reviews and discusses a technique to achieve this objective, namely air-decking. The performance in a number of mines around the world is reviewed focusing on the economic contributions of air-deck blasting. Various scenarios are investigated and simulated, covering both conventional and air-deck blasting, using JKSimblast software. The scenarios explore a range of issues and found that optimum results could be achieved with a minimum amount of explosives. The results obtained from the simulations were verified with blasts at Rixs Creek Coal Mine, Australia. Based on the verification results the simulations were then modified to more accurately model the actual conditions and parameters on site and to ensure that the models derived meet the production and control requirements at the mine site. Ultimately, overall analysis and comparisons were applied to the outcomes of the conventional and air-decking blasts revealing a reduction in material consumption of around 25 per cent with consequential savings and up to a 30 per cent reduction in ground vibration.CITATION:Abdalla, M A, Laing, T and Hagan, P, 2012. This paper presents the positive outcomes on an EPCM project, which was undertaken in a challenging environment, whereby the design team had to generate a design with a number of stringent serviceability criteria, any deviation from which would have had significant implications to the proposed design performance. The success of the design implementation within the tight time frame hinged upon the precise installation by a skilled contractor. A study was undertaken using various methodologies to determine the optimum loading and hauling configuration for different haul routes at Callide Mine, a coal mine located in central Queensland. The study involved development of an effective flat haul model that was used to estimate production rates in truck and shovel circuits that employ two excavators of differing capacities then Queuing Theory to construct a capacity constraint model for scheduling purposes to assist in truck allocation and finally a cost model to determine the most cost effective fleet configuration.The model was calibrated using haul road design and performance data of trucks and excavators currently in use at the mine. The study examined the effects of cycle time for different truck and excavator fleet configurations on production rate and costs.The study found haulage cost was directly related to cycle time while production rate reduced with cycle time. The Bayer process used for refining bauxite to smelting grade Alumina serves as the linchpin of the Aluminum production industry worldwide. Even though the process is well established, the presence of impurities in the liquor affects the quality of product and imposes a major economic cost on the industry. This review article focuses on the issues pertaining to Gibbsitic (Al2O3.3H2O) precipitation circuit. The comprehensive review provides a basic understanding of the aluminum trihydrate precipitation and agglomeration phenomena. Crystal growth rate and agglomeration play a significant role in determining the output PSD of agglomerates. Hence, the effect of certain thermodynamic and hydrodynamic parameters along with the impact of impurities (oxalates, aldols, acids etc.) and additives on hydrate growth has been reviewed.

Traditionally, the implementation of an automated control for a ball mill has been a challenging one. First, it must be capable of processing a variable SAG mill feed while at the same time avoiding to become a process bottle neck. Second thing is, it must deliver an adequate quality product (P80) to the process downstream. Then the ball mill itself and its associated classification equipment has problems of its own: it must maintain adequate control of cyclone?s pressure, density and pump-box level with often, less manipulated variables than needed, namely, variable pump speed and the opening/closing of cyclones. Thus, it becomes a non-linear multi-variable type of process with often too multiple and contradictory control objectives to satisfy simultaneously. On top of that, to extend cyclones availability and yet, maintaining their performance, is must both for process and maintenance purposes. Trying to solve the puzzle, Minera Los Pelambres implemented a novel and successful combination of MPC (Multivariable Predictive Control) and advanced control in two of its newest ball mills, reducing considerably process variability while maintaining high throughput and keeping the process well within constraints limits. Because of their differences in processing capacity, size and topology, two different stabilizing-control strategies were developed, tested and tuned. Hence, for both control approaches their implementation process, main results, areas of applicability, limitations and their key performance indicators are discussed further. This paper also discusses the need of such advance control technologies in the mining industry, including the impact of these technologies on best practices for their implementation, operation and long term sustainability

The detailed researches of a broad circle of problems connected to development of the electric pulse method destruction materials (EPD) of a various nature and area of use are executed. The electrical and power characteristics of process, physical fundamentals of selectivity of a breakdown and destruction are investigated, the device of electric pulse (EP) disaggregation and ?omminution of materials are developed, the technological efficiency of disintegration of industrial minerals estimated. Due to its technological advantages, the EPD could have a great potential in minerals mining and processing technologies. Low specific power and weight-and-size characteristics of EP installations based on the existing out-of-date electric equipment are at present the main reasons hindering the effective application of the method in mining and processing technologies. The main studies carried out in Russia in the field of electro technical equipment development for EP technology are presented. The pulse capacitors service life affects greatly the economic efficiency of the process because the capacitors cost accounts for a considerable, and in some cases, the most part of the operational costs. Determined and analyzed in the study are the ways which could significantly improve the specific characteristics of high voltage pulse generators (VPG), such as to use of high-frequency voltage transformation to develop a charger; to use pulse transformers (PT) with iron magnetic circuits made of materials characterized by high magnetic permeability, in pulse generating circuits; as well as to use special ways which could produce voltage pulses with a short front. The experiments have proved the possibility to adapt these technological solutions for EP devices, and a further strategy of the EP technologies development and application has been suggested on this base. The ever increasing demand for energy and the progressive depletion of crude oil resources, have renewed interest in oil shale as an alternative fuel resource. Weathered oil shale samples were assembled from El-Nakheil phosphate mine in Quseir area, Eastern desert, Egypt. The oil shale samples were prepared and analyzed by XRD (X-ray diffraction), XRF (X-ray fluorescence spectrometry), and optical microscopic techniques. Rock-Eval pyrolysis and total organic carbon were used to study shale hydrocarbon potential. A leaching procedure using inorganic and organic acids was used to selectively dissolve the oil shale associated ash forming minerals. XRD results showed that calcite is the dominant carbonate mineral, whereas primary silicate minerals are quartz and montmorillonite. SEM (Scanning Electron Microscopy) observations indicated that the organic matter is dispersed throughout the rock matrix. The acid soluble fraction upon leaching was determined to be 37.59 and 42.74 wt% by using 5% HCl and 10% HCl, respectively. The TOC was increased from 20.78 to 29.88 and 34.09 wt% by using 5% HCl and 10% HCl, respectively. Many thickener operations continue to be constrained by their ability to process consolidated underflows with high yield stress and associated rheological characteristics. To maximise separation efficiencies within a thickener operation the use of both engineering and reagents are always considered. BASF is developing a Novel Flocculant Technology (NFT), which combines both of these aspects to enhance the performance of the thickener operation, improving the areas of pumping efficiency, underflow density and throughput. The development progression through stages of laboratory scale batch test work to pilot scale dynamic testing has demonstrated the ability of BASF NFT to maintain effective flocculation performance whilst increasing the rate of underflow consolidation, and significantly reducing the associated underflow yield stress of the treated material. This paper will present application data through full scale dynamic testing conducted on a granite washing circuit to demonstrate the performance benefits that NFT offers to a thickener operation. Compared to the conventional flocculant treatment, within the operation parameters and conditions employed during the full scale trials, the NFT produced a reduction in underflow rheology (yield stress) of around 45 % relative to a given solids and improved the underflow consolidation by providing at least 20% relative higher underflow solids loading than the upper limit of the given typical thickener operation. One of the efficient means of ore disintegration during the processing is its volume breakage in such machines as roller-presses. Up to date neither the ore disintegration mechanism in roller-presses nor the reasons of their high efficiency are thoroughly investigated. In this work, the mathematical model of Finite Element Method of bad material disintegration in roller-press is discussed. The mechanism of the interparticle ore disintegration is traced.

Sandur Schist Belt of Karnataka Craton constitutes a hub of iron ore mining activity. The iron ore deposits of the region are closely associated with Banded Hematite Quartzite (BHQ), Shale, phyllites, & Graywackes. The gradual depletion of high-grade iron ores due to extensive utilization has necessitated the exploitation of low-grade iron ore including BHQ, which are available abundantly in different parts of India. In the present investigation, BHQ samples from Kammaturu mines of Sandur schist belt was studied to assess the possibility of upgrading the iron content to the maximum possible extent, so that it may find the better use in iron and steel industries. The sample collected from the study area analyzing 39.76% Fe, 39.8% SiO2, 0.66% Al2O3, and 1.92% LOI was subjected to beneficiation studies. The mineralogical studies reveals that the samples are predominately consists of hematite as an iron mineral and quartz as gangue mineral. Liberation studies and chemical analysis were carried out prior to the beneficiation process, which is flotation. Cationic Reverse flotation studies were carried out and discussed by varying different process variables such as feed size, depressant, collector cum frother dosage & pH. The results obtained are encouraging with an appreciable improvement in the iron content up to 62.8% Fe with Fe recovery of 50.43%. The concentrate obtained from the flotation can be used for pellet making process.

In the Sukinda valley, Orissa, India, a large quantity of overburden material is generated during the mining of chromite mineral (on average 10 tons for every ton of ore). The overburden hereby depicted as ?lateritic nickel ore? contains on an average 0.5% Ni. IMMT Bhubaneswar is working on this material for extraction of nickel and cobalt. But for better recovery of metal values, thermal activation or thermal reduction of ore is required. An alternative biotechnological route for reduction of ore is hereby attempted. An anaerobic dissimilatory Iron (III) reducing bacterial consortium (here denoted as IRB), capable of imparting iron phase changes in the lateritic nickel ore was established which improves the subsequent extraction of co-precipitated Co (III) and Ni (II) from the ore. In this study, properties of thermally and microbially reduced lateritic nickel ore are compared vis-à-vis original ore. Due to the phase changes, original light brown color of the lateritic nickel ore changes to dark brown on IRB treatment. This dissimilatory reduction of ore leads to formation of some magnetic particles, which were separable by hand held magnet. Roasting and IRB treated ore on acid leaching with H2SO4 show about 45 % and 36 % leaching of nickel ore compared to about 18 % leaching from the original lateritic ore. If bacterial reduction method is successful, cost intensive method of ore roasting process can be eliminated. Thus, it is possible to make use of dissimilatory iron reducing bacteria for recovery of valuable metals from off grade iron ore/ laterites.
