The lifecycle of a resource, specifically a metal, is often depicted as circle from primary production from mining to minerals processing and via manufacturing and use to disposal and recycling. When a material is recycled, it is considered as saved energy compared to producing the material from primary source. This is, however, a simplified representation. At each step of the life cycle, there are changes in the quality of the material due to different materials chemical and physical interaction, phase transformations due to diffusion, radiation etc. Due to these physical and chemical phenomena there are losses of material, which as determined by thermodynamics are not recoverable within the life cycle. This can be considered as an increase embodied energy per mass unit of substance and loss exergy from the material cycle. With low cyclic loss, the material will remain in the recycling loop for a long time, while with high cyclic loss it will disappear fast. Where you put the material determines how fast it disappears from the resource cycle. In this research paper the phenomena of quality degradation of material and idea of increase of embodied energy and exergy loss within a resource cycles is portrayed. The cyclic nature of material states and transitions and energy consequences of material quality degradation as well as the parameters affecting the length of the time scales of the material cycles are described. Currently the cyclic embedded energy and the history of material is not taken under consideration in generic life cycle assessment. This easily results into a conclusion that lifetime of product is optimized only in terms of how much energy an appliance uses during its lifetime, while ignoring the loss of embedded energy due to the effects caused by the environs the material is subjected to during the cycle. Better description of the time properties of material give us a possibility to design toward optimum lifetime of products in terms of resource efficiency. Grinding and flotation operations deliver better-optimized performance when they are monitored and controlled in terms of the minerals they process rather than as elemental assays that we usually refer to. Mesh of grind (MoG), liberation, floatability, grade and recovery etc. are more directly related with the minerals and their characteristics rather than the elemental assays. Hence, online analyzers only provide the status for the grade and recovery of metals and not the direction for the enhanced performance. Central Research and Development Laboratory (CRDL) and Rampura Agucha Mine (RAM) mill section of Hindustan Zinc Limited (HZL) jointly undertook various survey campaigns in the grinding and flotation process streams. Grinding circuit surveys involved systematic collection of representative samples from different grinding circuit streams under stabilized conditions for monitoring particle size and process mineralogy details across individual grinding circuit. Flotation survey campaigns included study of fort-nightly / monthly composites of un-ground flotation feed, lead concentrate, lead tailing, zinc concentrate and final tailing samples for size distribution details in the 150 ? 38 micron range, chemical analysis and mineral characterization through optical microscope. This work details the investigations results and their implications on beneficiation performance. Grinding circuit survey campaigns supported the task for modifying the originally installed configuration of hydrocyclones, to limit recovery losses due to excess grinding of soft galena and related silver minerals. Flotation plant surveys helped in adjusting flotation circuit process parameters to reduce loss of liberated and floatable galena and sphalerite grains into their respective tailing streams. Today we see a paradigm shift in political, environmental, and economic trends, which are challenging the mining industries. It is very clear that these issues are reaching unparalleled scale and complexity. Cost efficiency and corporate social responsibility are the two primary drivers for the mining industry today. The current challenges facing the industry include: ? Due to deterioration of quality of ores, the scale of operations has become humongous which necessitates high degree of automation and remote operations ? Scarcity of skilled manpower and the necessity to minimize employment of humans at unsafe locations ? Automation of routine activities, improving the efficiency of operations and reducing the cost of production ? Land, water and energy have become scarce in most of the resource rich regions In the current macroeconomic conditions, it is obvious that the industry is under tremendous pressure and it is imperative that the industry embraces sustainability, enhanced energy efficiency, and improved resource allocation. Closely related sectors like energy and utilities have set an example by acknowledging the need to alter their business practices to meet the essentials of sustainability, adoption of new operating models, policy and regulation structures. There is a need to continuously optimize the operations across the entire process value chain as well as across geographies in order to meet the market demand while dealing with supply chain constraints. The goals of optimization could be enhancement in productivity, reduction of production costs, carbon footprint, etc. The gamut of operations is vast, starting from exploration to mining, mineral processing, smelting, refining, casting, rolling (deformation processing), heat treatment, and finally manufacturing of industrial products / components. Advances in information and communication technologies (ICT) in combination with modeling and optimization tools have made it possible to address these issues in a quantitative manner based on real life data. Manufacturing industry, for example, has successfully leveraged these technologies (ERP, PLM, MES, APC, etc.) to enhance productivity and quality. In this presentation, I would like to illustrate the benefits that could be derived by implementing ICT-leveraged solutions available today for the mining industries. I will focus on the following recent technological developments in the context of their applications in the mining and minerals industries: Mobility technologies: The industry is looking for strategically sustainable solutions that fit the working profile of mining engineers and which provide up-to-date information in real time. Mobile applications for iPhones and iPads are gaining popularity, which is helping mining engineers to work on-line as well as off-line. Mobility technologies have made it possible to provide data anywhere and anytime in a form you prescribe. This enables proactive responses to changing dynamics of the marketplace. For example, a plant engineer can access information about any critical process equipment, monitor its performance and do the needful as and when needed. Similarly, scheduling of operations can be optimized based on the market demand and on the availability of raw materials, labor, and status of equipment.

29% of the total ore mined in the Russian Federation for copper production is finely disseminated copper-zinc-pyrite ores of the Ural Region. Physical and chemical characteristics of pyrite copper-zinc ores make for difficulties in obtaining high indices during processing. At present, the authors have elaborated the technology to improve the quality of copper concentrates up to 20.0% for the ones obtained during pyrite copper-zinc ore processing (based on the example of the ore mining and processing enterprise ?Uchalinsky GOK?, Russian Federation). There are examples of use of fair-sized pneumo-mechanical flotation machines by modernization of processing plants. Influence of frothers (a-terpineol and n-octanol) concentration on kinetics of a three phase contact (TPC) formation by a bubble colliding with a hydrophobic surface (Teflon) of different roughness was studied using a high-speed camera (1040 frames per second). It was found that the Teflon surface roughness and the frother concentration strongly affected time of the TPC formation (tTPC) and time of drainage (tD) of the liquid film separating the colliding bubble from the solid surfaces. With increasing Teflon surface roughness, from ca 1 to 80 µm, the time of the TPC formation was shortened by over the order of magnitude, from ca 100 to a few milliseconds only. At low a-terpineol and n-octanol concentrations, thetTPC values were shorter than in distilled water due to lowering the bubble velocity in the frother presence and diminished bouncing of the colliding bubble. However, at high frothers concentrations the tTPC values were prolonged, despite that the bubble velocity was similar. The prolongation of the tTPC at high frother concentrations indicates that air (micro- and/or nano-bubbles) was present at the Teflon surfaces of different roughness. The mechanism of the tTPCprolongation at high frother dosage is described.

Froth stability is widely recognized as a key driver of flotation selectivity. It is well known that froth stability is affected by the type and quantity of surface active reagents present (frothers), and the concentration and hydrophobicity of solid particles present. While some studies have been performed on the effect of frothers on froth stability in three-phase systems and the hydrophobicity of particles present, very little work has been performed on the effect of solids loading on froth stability. This may be due to insufficiently robust measurement techniques. This paper investigates the use of a new machine vision measurement to measure solids loading, and the relationship between this measurement, bubble size, and bubble burst rate on the froth surface. Taknar polymetal (Cu-Zn-Au-Ag-Pb) deposit and concentration flotation plant are located in the northeast of Iran. The flotation feed contains Chalcopyrite, sphalerite and pyrite with 4, 4 and 8 percent respectively. Cu and Zn contents are 1.26 and 3.5 present. Pyrite decreases the quality of base metal concentrates and increases the amount of sulfur compounds produced in the base metal extraction processes. Therefore, depression of pyrite is essential in the concentration of base metal sulfides by flotation. For flotation tests, 4 mixed collector systems, MIBC (20g/t), lime and tow depression systems (sodium cyanide (60g/t)-zinc sulphate and dextrin (300g/t)-zinc sulphate) were used as collector, frother, pH regulator and pyrite-sphalerite depressants in the chalcopyrite flotation stage, respectively, and SIPX, MIBC, lime and copper sulphate (as activator) were used in sphalerite flotation from first stage tailings. The results have shown that, sodium cyanide is a suitable depressant for pyrite and sphalerite in the first stage of flotation. Compared to dextrin as depressant, chalcopyrite recovery was decreased approximately 1.83%. In addition, when sodium cyanide was used as pyrite depressant, copper sulphate consumption raised approximately 90 g/t for activation of sphalerite. From Environment and HSE points of view, dextrin is natural, biodegradable, and non-toxic while cyanide is very high toxic. There are interactions between different minerals from the same ore, minerals and grinding media, and the electrochemical conditions present in the system. Grinding in steel rod and ball mills is a common practice in minerals processing. It is accepted, that the electrochemical interactions between the grinding media and minerals in a grinding mill, influence the corrosive wear of balls/rods and the surface properties of the ground minerals. A complex massive sulphide, Cu-Zn, TAKNAR, Iran, was used for all the experiments. The aim of this study was to investigate the effect of grinding media (dry or wet) on the pulp chemistry and recovery of Cu and Zn in bulk concentrate. 1100 g of ore samples were milled, and mill products with d80=85 and 75 micron in wet and dry grinding methods were produced. Rougher bulk flotation experiments were performed with 550g ore samples, at 30% solids. SIPX in conjunction with Aero238 in 1:2 ratio (48 g/t), was used as mixed collector system, and copper sulphate (200g/t) and MIBC (20 g/t) were employed as sphalerite activator and frother. Lime and High purity Oxygen gas were used for adjusting pH at 8.5 and aeration. The results showed that, more positive pulp potentials were measured when the feed had been ground in a dry environment, and the difference in pulp potentials between the dry and wet ground feed was approximately 250 mV after the grinding stage. In dry grinding method, the recovery of Cu and Zn increased approximately 5 and 10%, respectively. In addition, in dry ground samples, the volume of middling and coarse particles (+100 micron) were more and Dry ground flotation feed had better agreed with using a mixture of collectors. Copper concentrate containing complex sulphides of Cu-Ni with 14.13% Cu and 10.04% Ni besides impurities such as 0.33% Co and 0.71% Mo, is not acceptable to the copper smelters due to the smelting problems. Selective bioleaching of nickel from the concentrate can be considered an an option to make it suitable for copper smelter. Effect of elemental sulphur and pyrite on the bioleaching of Ni and Co has been investigated using a mixed culture of Acidithiobacillus ferrooxidans (A.f.) and Acidithiobacillus thiooxidans (A.t.). Parameters such as pH, temperature, particles, size etc. were optimised to understand the role of additives in the bioleaching. With 2% S at 308K, 2.0 pH, 5% pulp density and 200µm size particles while shaking at 100 rpm, 79% Ni, 41% Co and 5% Cu were bioleached as compared to the leaching of 81% Ni and 45% Co in presence of 10 wt% pyrite in 60 days; 27% Ni, 24% Co and 4% Cu were recovered in sterile experiment. The selective dissolution of nickel and cobalt as compared to copper may be explained by galvanic interaction between chalcopyrite: pentlandite / pyrrhotite. Bioleaching was facilitated by strong oxidizing conditions due to higher Fe3+/Fe2+ ratio/redox potential (ESCE) as a result of improved interaction of minerals through biooxidation of sulphur and accelerated galvanic interaction by pyrite. The mechanism of selective leaching of Ni and Co was established by XRD phase identification.

The relative abundance of coal in India compared to other fossil fuels makes it a natural choice as the primary source of fuel, be it for steel making, power generation or for other uses. The wide variations in nature and type of Indian coals formed during lower Gondawana period and categorized as difficult-to-wash due to its typical mineral matter association with the organic matrix call for suitable beneficiation techniques as the preferred option for quality upgradation. The good quality coking coals of the upper seams are fast depleting leaving behind the inferior quality lower seam coal. The lower seam coals presently being mined are mostly low volatile coking coal (LVC). They constitute about 50% of the total coking coal reserves in India. The beneficiation of Low Volatile Coking coals pose a major challenge and detailed R & D studies was taken up to study the beneficiation characteristics of these coals. The studies revealed that the liberation characteristics at coarser sizes are very poor and the coal is to be ground to finer sizes for liberation. The most important factor that determines coal cleaning efficiency is liberation of organic matter from mineral matter. To achieve liberation grinding is necessary as a result range amount of ultra fines (-0.063 mm) coal is generated. Presence of these large amount of ultrafine in the coal fines, often impose severe technical constraints affecting not only its floatability but also in the downstream treatment of the products like dewatering and cake formation particularly when it is beneficiating through froth flotation. In the present paper optimization of ultra fines (-0.063 mm) has been tried for a LVC coal of Jharia coal field for the better liberation and beneficiation of the above coal fines. This paper deals with the laboratory investigation of cathode ray tube (CRT) glass based glass foam, a relatively new product so called ?Geofil bubbles?. The main process engineering material properties of raw materials, such as particle size distribution, moisture content, density and specific surface area are shown. Then the preparation of raw cathode ray tube glass waste is presented including the following steps: crushing in impact crusher, grinding in laboratory scale ball mill, mixing, pelleting and sintering. We found that it was possible to produce foam glass (with proper mechanical stability and particle density) from the investigated waste CRT glass. The material characteristics of the final product strongly depend on the sintering conditions. In view of the importance of size reduction operations from the energy consumption point of view, during the past one hundred and fifty years a number of attempts have been made to develop a general energy-size relationship. However, to date it has not been possible to clearly define the scope of application of various laws proposed, though Bond law has been widely used with a moderate degree of success. It was, therefore, decided to carry out a thorough analysis of the batch ball mill grinding data available in the literature on several minerals that were ground under normal range of operating conditions. In particular, relationships proposed by Bond, Kapur, Voller and Morrell were examined in detail. It was found that the relationship proposed by Kapur in terms of the mean particle size provided a more accurate basis for estimation of energy. The value of the exponent of mean particle size in this relationship, a, is same as the exponent of the particle size in the expression for the grinding rate parameter: ki = Axia, provided the particle size distribution range corresponds to the self-similar or self-preserving regime. In this regime, mean particle size is proportional to the 80 percent passing size and size modulus. From the practical application point of view, it was possible to describe the variation of µ1 over limited, but significantly broad size range, using a constant value of a. Thus, by carrying out a few batches, grinding experiments over the size distribution range corresponding to the contents of the production mill, the applicable value of a can be determined. Aluminum is produced by the Hall-Héroult process, which involves passing a current through a molten mixture of alumina dissolved in cryolite (Na3AlF6) to reduce the alumina to aluminum. This process occurs in an electrolytic cell comprising a steel shell lined with a carbon cathode and refractory bricks. After a certain period of operation, the carbon cathode deteriorates and is removed from the cell along with the refractory bricks. These removed materials are referred to as spent pot lining or ?SPL?. Typically, 30 Kg of SPL waste is generated for every ton of Aluminum produced. Globally aluminum smelters produce more than 500,000 tons of SPL each year. Even though SPL has a high fuel value (8000 to 9000 BTU/lb) and contains valuable metals, it is classified as a hazardous material due to its cyanide content and leachable fluorides. Various disposal/recycle techniques have been developed over the years for SPL but none of them is satisfactory. Thus, large quantities of SPL are still being dumped in landfills. In some countries, even the land filling of SPL is not permitted. The safe disposal of SPL thus remains a challenging problem to the aluminum industry and the search continues to find methods of converting SPL into a non-hazardous waste and/or recovering the valuable materials contained in the SPL. We have developed a process to produce hydraulic setting cements (eco-cement) containing a novel fluoride rich cementitious phase, from SPL by an energy efficient, low temperature clinkering route. A raw mix blend of SPL, lime/limestone, calcium sulfate and tailings sands based on a set of design criteria developed by us, is clinkered in a two stage process; 2 hours soak at 800 °C followed by clinkering at 1000 °C for another 2 hours, to produce a soft clinker. The SPL eco-cement is made by grinding the clinker to a fineness of 5000 cm2/g Blaine with 1% by weight borax as a set retarder. A good quality cement having as high as 20 % by weight of SPL in the raw mix (28 % by weight in the cement clinker) is thus produced. The physical properties of the SPL cements are found to be comparable to the Indian standard (IS) specifications for Ordinary Portland Cements (OPC). We have produced the cement in a few Kg batches and tested the reproducibility of results from batch to batch for further scale up. Over the decades, mine and mineral processing plant operations for the most part, have been found to have had adverse impacts on the environment. At the same time, mineral processing and mining operations produce mineral products that are indispensable to modern society. Thus, the sector has desirable and undesirable attributes simultaneously. The situation presents itself as a contradiction (i.e.) the mineral processing and mining operations are wanted by society, and at the same time unwanted by society. The existing methods of addressing the issues raised above have evidently not been very successful in reducing the opposition to new projects and to the related activities such as land acquisition. This paper attempts to show the relevance and applicability of TRIZ for addressing the issue. TRIZ, or Teoriya Rezheniya Isobretatelski Zadach, is a Russian acronym meaning Theory of Inventive Problem Solving. TRIZ is a powerful tool that can be usefully applied to resolve such contradictions, using resources usually available within the system of interest. Accordingly, this paper introduces the issue background, followed by an introduction to some key concepts of TRIZ such as the 40 principles, separation principles and directed evolution. The paper goes on to apply the 40 principles to two case studies. The results show that TRIZ could be a useful tool to generate potentially innovative and sustainable approaches. Its most appropriate position would be as a supplement to current decision-making procedures, and as a validation tool to review existing solutions for possible improvements. Flotation practice usually uses the Sheridan-Grizvold selection method, where zinc minerals are activated by addition of copper sulphate and depressed by addition of sodium cyanide, ferrous sulphate, zinc sulphate or various mixtures of these reagents. The method is suitable for the flotation of sulphide ores, which, do not bear precious metals, such as silver and gold. When classical technology with cyanide is applied to depress zinc minerals, the precious metals, which are contained mainly into lead minerals, are dissolved into the solution, which represents a technological loss. In order to avoid this process, we have made use from the knowledge on the semiconducting properties of lead and zinc sulphide minerals. We have changed the surface charge of minerals by means of an electrochemical impact realized by direct current application and specially designed set of insoluble or semi-soluble electrodes. Thus, flotation separation of lead and zinc sulphide minerals was achieved, at increased recovery of lead, zinc and silver. The technology proposed was implemented in a Bulgarian flotation factory; it worked over 5 years providing significant, positive economic, technological and environmental impact. Silver recovery was increased by 0.8-1.0 %, and lead and zinc recovery was increased by 0.8-1.0 %. The technology is easily controllable and adaptable to raw materials and parameters of the technological process. It can be paid back for 6-8 months after the implementation. The optimized crusher kinematics is one of the key factors for high performance. To fine tune the crusher kinematics and crushing chambers one needs to know how different parameters affect. The main cone crusher parameters are head angle and diameter, gyration point, shaft speed, eccentricity, stroke length, and inclination and design of crushing cavity. Selecting the correct combination of these parameters is a multi task optimization challenge. In practical life there are more factors to achieve satisfactory performance, like crushing chamber wear and profile management keeping the performance constant over the whole wear life, control of crusher frame loads, ability to handle disturbances in feed material etc. The extensive research work has lead to a solution that enables the highest possible material density in the crushing chamber. This design provides maximum reduction of processed material and thus increased share of 0/10 mm product. High density in the cavity offers further benefits, such as high throughput capacity, less material contact with wear parts and even load on crusher frame and bearings. The challenge that an equipment supplier involved with high density crushing is how to design a robust cone crusher, which is able to cope with the high crushing forces due to high resistance from the crushed material against the gyration movement. The sedimentary phosphate deposit of Bayovar is located in a very dry area of Peru (desert of Sechura) which is close to the Pacific coast. It consists of seven superposed layers (beds) which call for different strategy of concentration. The ore is composed predominantly by apatite (84% in weight basis) plus silicates (16%). In order to treat the ore from beds 1-5, a suitable standard mineral processing circuit (composed of scrubbing, screening, attrition and desliming) started its operation in 2010, yielding 3.9 Mt/y of concentrate assaying 30% of P2O5. To concentrate phosphate from beds 6-7, however, it is necessary to carry out further cationic reverse flotation of silicates, at neutral pH, to yield a concentrate, which meets market specification. The new process was developed in laboratory scale by a collaborative program conducted between Vale S.A. and the University of Sao Paulo-Brazil. A pilot plant has currently been running in order to confirm the very good results yielded in laboratory scale. The successful accomplishment of flotation in the current beneficiation flow sheet will enable a capacity expansion of 1.9 Mt/y of concentrate assaying 30% of P2O5. As water resources are very limited at Bayovar region, all the steps of concentration, including flotation, must be performed with seawater, which must be continuously recycled. This work addresses some relevant topics related to the use of seawater in the reverse cationic flotation of silicates: influence of temperature, water quality (ageing and chemical composition) and collector type (ether amine versus condensate). The results indicate that condensate amine works better than ether amine. If flotation is conducted with the former collector, the separation process is able to tolerate changes in temperature (25-40oC) and water quality caused by either evaporation or ageing. This paper describes Newcrest?s approach and our experiences in establishing renewed metallurgical processes, specifically aimed at increasing innovation adoption. Some of our step changes discussed include: 1) Early waste rejection to avoid high energy processing downstream, 2) Broader gold product channels to reduce site based processing needs, 3) Lower energy processing, and 4) Geo-Metallurgy approaches. This study investigates the mode of occurrence of uranium in a copper concentrate from the Prominent Hill mine. Mineralogical and liberation studies of a high grade Cu concentrate (monthly composite) containing uranium (U) were undertaken using QEM-Scan in combination with QXRD and ICP-MS. The study aimed at determining in what form U was recovered, and by which mechanisms. The deportment of U was studied in 3 size fractions; +20µm, -20+8µm and -8µm. QEM-Scan analysis showed that uranium was present as U(Cu)-silicates, U-silicates, UPbOx/FeOx or traces of UThOx and UTiOx, with the U-silicates present across the size fractions. The association of uranium bearing minerals with copper sulphides varied across the size ranges. Interestingly, most of the U (46% by weight) was distributed in the finest fraction (-8µm), in which the deportment of Cu was low (6%). Over 40% of the U mineralisation in the -8µm was liberated. In terms of the floatation response, while recovery of the uranium minerals as a result of their association with copper sulphides (as composite particles) was evident, recovery of UPbOx locked in hydrophilic haematite in the +20µm size fraction suggests, that other mechanisms (e.g. Inadvertent activation by Pb from radioactive U decay) are possible. Furthermore, the high amount of fine liberated U bearing particles in the concentrate points at entrainment as another major mechanism for uranium recovery, and therefore, a target for process optimisation.
