The paper circumscribes the base metal casting industry in Southern Africa. It essentially consists in the founding of copper and zinc alloys. The challenge related to the scarcity and the unaffordable quality patterns and dies faced by the industry is discussed. New manufacturing technologies for foundry tooling called Rapid Prototyping that can possibly be used to alleviate the above mentioned challenge are then presented and their benefits assessed.

Mr G H Park was born and brought up in Zimbabwe, in mining from the University of the Witwatersrand. Starting as a Learner Official at Rand Mines, he went Mr D J van Niekerk was educated at Helpmekaar Boys' High School in Johannesburg and the University of Pretoria. Mr C J C Janse van Vuuren was educated at Klerksdorp High School, Pretoria Technical Colege, the University of Pretoria, and Unisa. He holds the folowing degrees: BSc (I&S), BSc Hons (Met Pta), ND (Met Tech), AEP (Unisa). Prof. R F Sandenbergh was educated at the Afrikaanse Hoerskool Germiston and the University of Pretoria. He holds the degrees of B Ing (Chem), M Ing (Chem), and D Ing (Metal). President's Award Professor Jannie van Deventer, Head of the Department of Metalurgical Engineering at the University of Stelenbosch, has been honoured with one of the five President's Awards for 1990. These awards are made by the CSIR's Foundation for Research Development. G R Bozzoli Awards* Prof. Alan Kemp, Dean of the Faculty of Engineering at the University of the Witwatersrand, has appealed to industry not to cut bursary funding during recessionary times.

Copper and cobalt are generally electro-won from their aqueous sulphate solutions. After optimised leaching of their ores, concentrates or calcine bearing minerals, the leachate is clarified and suitably purified prior to the electrolytic extraction of the metal of pursuit (Pearcy, 2006). Solvent extraction (SX) using appropriate organic solvents and ion exchange (IX) with relevant resins are known purification processes used for copper and cobalt recovery (Stanely, 1970).As zeolites in general and natural zeolites in particular, demonstrate ion exchange properties (Korkuna et al., 2005), an attempt has been made to use Southern African natural clinoptilolite in the recovery of copper and cobalt from their aqueous sulphate solutions. Initially, synthetic Co and Cu solutions were prepared. Preceded by laboratory ore leachate, plant solutions are to be used. AAS, XRF, XRD, Mossbauer spectroscopy and BET were characterization techniques used. Natural clinoptilolite was used as-received as well as acid activated; and cobalt and copper extractions were performed at room temperature.

The Quaternary Age aeolian dune sands of the Sibaya Formation on the northern KwaZulu-Natal coast are well known for their heavy mineral content. Although ilmenite, rutile and zircon are the economically important members of the heavy mineral suite, many other nonsilicate minerals such as monazite, xenotime, chromite, magnetite, and spinel that are normally considered to be eitherun common or even rare are also present and these sands provide a unique opportunity to study such complex minerals. Monazite is the general term used for a complex series of rare earth phosphates dominated by lanthanum, cerium and neodymium with monazite-Ce, monazite-La and monazite-Nd recognized as distinct end members of the solid solution series. In addition to the elements indicated by the simplified formulae (LaCeNd) PO4monazite can also accept significant quantities of other elements from the lanthanide and actinide series (Pr, Pm, Sm, Eu, Gd, Tb, Dy,Ho, Er, Tm, Yb, Th, Pa, U, Np). The monazite grains in the Sibaya Formation occur as both composite grains, composed of two or more distinct mineral phases, and homogeneous grains. The net physical properties of the composite grains, and their response to magnetic and electrostatic separation methods are related to size and composition of non-monazite component. However, the homogeneous monazite grains also display significant variation in their physical properties related to their chemical composition.

A party of some 60 members of the Institute were welcomed at the Union Junction Works of Scaw Metals Limited on Thursday, 23rd January for a morning visit. Dr J. M. Bereza, the metallurgical Director, gave an informative introductory talk to the assembled visitors, which briefly covered the major activities of the Company. This was followed by refreshments, and the visitors were then allocated to 12 guides for the conducted tour of the Works. The progress of the Company is an impressive saga of the development of heavy industry in this country linked primarily to the expanding mining industry. Many other outlets are now available for Scaw products and the rapidly advancing techniques developed by their own chemists as well as the processes made available from overseas associates indicates the forward looking attitude of the Company. The visitors were impressed by the modern laboratory services, closely linked to rigid quality control, resulting in a high standard of final products. The most fascinating section to many of the visitors was the continuous casting machines and rolling mills recently installed, although the most lucrative section is the large steel foundry. After the tour the parties gathered in a marquee tent for liquid refreshments, followed by a lavish luncheon in the canteen. The visitors were officially welcomed by Mr Richard Boustred, the Deputy Managing Director, and Mr V. C. Robinson replied, thanking the Company on behalf of the South African Institute of Mining and Metallurgy. Arrangements were made for golf in the afternoon at the Germiston Golf Club for those who wished to play. A.E.G.

Solvent extraction of Cu from acidic leach, using an oxime extractant, e.g. LIX 984 or Acorga is a well known and established process. As the process advances, Cu is extracted to the solvent and is replaced by H+ in the aqueous phase. At high acidity the distribution coefficient of Cu between the solvent and the aqueous phase decreases, and eventually relatively high concentration of Cu remains in the raffinate, regardless of the number of equilibrium stages. In many processes this phenomenon is immaterial, as the raffinate returns to the leaching and no copper is lost. But when the copper raffinate is used for processing of additional metals, minimal concentration of Cu in the raffinate is essential for an effective process. The recommended process includes three steps: 1. SX-1: Standard extraction of Cu with oxime. The resulting raffinate contains about 6-8 g/L Cu and 50 g/L H2SO4. 2. SX-N: Extraction of most of the acid into an amine-based solvent, and stripping it with a base, e.g. aqueous ammonia, caustic, Na2CO3 etc. The extraction removes no metals, but decreases the concentration of acid from 50 to 10 g/L. 3. SX-2: Extraction of the neutralized solution once more with oxime, to remove the residual copper. Such a process enables one to get down to 100-150 ppm Cu in the final raffinate. This process was developed and tested in the R&D facility in Chambishi Metals plc, by a joint team of Chambishi & Bateman, using Cognis LIX 984N and real solutions from the plant. In the laboratory scale, the equilibrium isotherms for SX-1, SX-2 and the neutralization were developed. Computer simulation of the results showed that the optimal configuration is two stages for both extraction and stripping for SX-1. For SX-2 2-3 stages of extraction and two stages of stripping are needed. The stripping stages may be common to both SX-1 and SX-2. The neutralization of SX1 raffinate was tested both by conventional precipitation with lime and by extraction with Alamine based solvent extraction and stripping with a solution of 10% NaOH. For the SX-N only one stage was needed for both the extraction and stripping. The bench scale pilot plant was run for both SX-1 & SX-2. The results were very similar to the simulated ones, and the configuration of 2E2S for SX-1 and 3E=2S for SX-2 delivered the required raffinate with less than 150 ppm Cu.

Energy efficiency is a cost-effective way of both bolstering energy security and limiting the harmful effects of energy use on the environment. Mining is an inherently energy-intensive activity, and the 2008 revision of South Africa’s National Energy Efficiency Strategy (NEES) set a target of a 10% reduction in energy consumption by 2015 for the mining sector. In this study, we investigate the effectiveness of the NEES in improving energy efficiency in the South African coal mining sector by surveying energy intensity at a number of operations, and analysing energy efficiency trends and energy use by process and energy carrier at an underground coal mine in Mpumalanga. Most mines surveyed exhibit an increase in energy intensity over time. At the case study mine, the increase was primarily due to increased energy use in the beneficiation and discard reclaiming processes. Trends in energy consumption are a poor reflection of trends in energy intensity, as a decline in energy consumption is most easily achieved by reducing production. A more appropriate metric for energy efficiency at coal mines is energy intensity, defined as energy use per unit of saleable product, relative to a multi-year baseline. The evidence suggests that the NEES has been ineffective in promoting energy efficiency in South African coal mines. We propose that greater success could be achieved by monitoring and reporting on energy intensity at the process level, and by incentivizing energy efficiency gains.

JournelIn his presentation Mr Wiik said that unrolling could be regarded as a reversal of the natural process of folding, so that the aim of an unrolling procedure would be the reconstruction of original pre-tectonic conditions. While simply formulated, this aim might not always be achieved. The geometrical relationship between points on the deformed surface and corresponding points on the original surface is process-dependent, and a true reconstruction could be achieved only if the deformation history were known in detail.In this computer unrolling procedure all these complexities were ignored. Referring to one particular marker horizon, Mr Wiik said that it was assumed in the procedure that this marker was deposited as a horizontal stratum and that it had subsequently been deformed by simple flexure-type folding.The procedure allowed the geologist to incorporate his knowledge and conception of the deposit through repeated re-contouring with dummy points. This 'manumatic' aspect of the procedure had proved invaluable, not only in resolving specific unrolling problems but also in making the system more acceptable to the geologists in general.Unrolling served towards removing what might be termed `tectonic noise' superimposed on the primary distribution patterns for regionalized variables such as metal content and orebody thickness. From this point of view, variograms derived on the basis of unrolled-plan co-ordinates should be more meaningful in terms of depositional environment than are variograms calculated from a normal map projection.Mr M. M. Oosterveld remarked that it appeared from the paper that there were problems in applying the unrolling technique to ore reserve calculation, and asked whether there were not other methods that might be used for that purpose.Mr Wiik replied that at present unrolling played only a minor role in practical ore reserve estimation within Roan Consolidated Mines, Limited. The techniques currently in use differed from one orebody to another, but in general they involved projection onto a vertical longitudinal section or a horizontal plan, with subsequent grid interpolation by means of a standard computer contouring package."

Mr Janisch' s comment' in the August issue on Dick Stacey's remarks about safety factors indeed requires wider debate. The example he quoted to illustrate the successful application of the safety factor concept in coal mining, namely the Salamon formula, is to my knowledge the only recognized application of that concept. Not only that, but that particular formula should be used only for what it was intended, namely to prevent major disasters. It was never intended to indicate long-term pillar stability, and it should not be used for that.

S. J. Venning (Member): The authors should be congratulated on producing such concise data from the plethora of experimental report results. Their observations on the cost of liners calls for some comment however, as the really unique feature about liners in South Africa is that they can be obtained so cheaply. Attention has been focussed on the 1961 cost of white iron at R50 per ton for chill cast block liners while manganese steel liners are reported as costing as much as R250 per ton. The former are however, a relatively heavy, simple casting with a low labour content and reasonably high percentage productivity, made from metal melted in a cupola. The capital investment to produce this type of casting is low compared with that required to produce manganese or other alloy steels. The chill cast liner block is always a production item and is cast in a permanent mould. Almost all manganese mill liners, except perhaps small aperture screens, are sold for considerably less than the R250 per ton quoted by the authors. Where a price of this nature is asked it would be because the design of the casting demanded is complicated or leaves little metal to carry the labour and other costs of production. As reference has also been made in the paper to liner costs in America, prices for similar types of liners obtained during a visit to Canada and the U.S.A. in 1961, could be of interest: Material Price per Location short ton Ni-hard R250 Elliot Lake Body liners block type Ni-Hard R300-310 FAS New York Mn Steel R280-290 FAS New York Screens (grids) slotted Cr.Mo. Steel R600 FAS New York hole Ni-Hard R320 Elliot Lake At this time the price of comparable manganese steel block type liners on the Witwatersrand was between R145/R155 per short ton. White iron in Canada was then quoted at about R150 per ton, but as Ni-Hard gave a life of at least two to twoand-a-half times that of white iron, it was a much more attractive proposition particularly when relining and down time costs were taken into consideration. There is little doubt that most foundries would welcome clear and complete specifications of the customers requirements and systematic checks to ensure that these specifications are being met. B.S.S. or other accepted standards should form the basis of these, and periodic inspections should be undertaken to ensure that only those foundries capable of complying should be included as suppliers. The authors have referred to new designs, but can the industry really call the grid and plate new when the patents were taken out during the second world war and the sawtooth block has been used for at least 35 years. Unfortunately, far too little thought and consideration are normally given to the ultimate mill liner design while the mills themselves are on the drawing boards. Residual stresses observed in rocks often result from non-compatible initial strains. These stresses can be determined when the incompatibility tensor associated with the initial strain tensor is known. The residual stresses in a cylindrical rock sample can be computed the sample is considered small enough for its incompatibility tensor to be constant. Les contraintes résiduelles, dont on observe couramment les manifestations dans les roches, résultent souvent de l’existence de déformations initiales non-compatibles. Ces contraintes peuvent être calculées lorsque le tenseur d’incompatibilité associé aux déformations initiales est connu. Les contraintes résiduelles dans une éprouvette cylindrique sont données dans le cas où le tenseur d’incompatibilité est constant. Eigenspannungen, die man haeufig in Steinen beobachtet, sind oft Ergebnis einer inkompatiblen Deformation des Anfangszustandes. In this paper, we present a sensitivity study for the numerical modelling of hydromechanical coupling around a shaft in partially saturated claystone. Two representative constitutive models have been used: an elastoplastic damage model (IDEPLML) and an elastic perfect plastic model based on the Hoek and Brown failure criterion (H&B). A series of comparative studies have been performed with respect to main parameters involved in coupling process (mechanical, hydraulic and hydric properties). The emphasis is put on the evaluation of induced plastic, damaged and failed zone due to excavation and drying process. Dans ce papier, nous présentons une étude numérique paramétrique du comportement hydromécanique couplé d’une argilite partiellement saturé, lors du creusement et de la maintenance d’un puit L’étude paramétrique porte à la fois sur le type de modèle et sur les principaux paramètres (mécaniques hydrauliques et hydriques) intervenant dans le couplage. L’accent est principalement porté sur l’évaluation des zones plastifiées autour de l’ouvrage lors de la désaturation. In unserem Beitrag geht es um eine digitale parametrische Untersuchung über das hydromechanische Verhalten eines teilweise durchtränkten Tons beim Abteufen und dem Betrieb von Schächten. Die parametrische Analyse konzentriert sich auf den Modelltypus und auf die wesentlichen bei der Verbindung wirksamen Parameter, d.h. die mechanischen, hydraulischen und hydrologischen. Der Schwerpunkt liegt auf der Bewährung der plastifizierten Bereiche des Bauwerkes während der Austrocknung.

Abstract: The amount of published literature pertaining to the field of rock mechanics has increased markedly in recent years. Whilst computer applications aid our understanding of the mechanisms of pillar instability, the applications do not take into account the effect of time; thus the determined pillar factor of safety has limited meaning. A more realistic approach would be to consider pillar stability in terms of time to failure. However such an approach would require a reasonable estimate of the in-situ pillar mass strength and a validated methodology linking the time to failure with in-situ pillar mass strength and the geometric layout of the working. Résumé: Le volume de bibliographie au sujet de la mécanique des roches a augmenté considérablement ces derniêres années. Alors que des modeles informatiques aident a la compréhension des mécanismes d'instabilité de pilliers, ces modèles ne prennent pas en compte les effets du temps; ainsi, la determination du coefficient de surete du pillier a un sens limité. Une approche plus réaliste devrait considérer la stabilité du pillier en fonction du temps de défaillance. Cependant une telle approche exigerait une estimation raisonnable de la resistance du massif rocheux du pillier ainsi qu'une méthodologie qui lie le temps de défaillance avec la résistance in-situ du massif rocheux du pillier et la géometrie de l'excavation souterraine. Zusammenfassung: Die Anzahl der Veröffentlichungen auf dem Gebiet der Felsmechanik ist in jüngster Zeit sehr gestiegen. Computerprogramme sind wertvoll um den Mechanismus der Pfeilerunbeständigkeit zu verstehen, aber sie vernachlässigen den Zeiteffekt. Daher haben die errechneten Sicherheitsfaktoren der Pfeiler nur begrenzte Bedeutung. Eine realistischere Bewertung wäre, die Stabilität der Pfeiler auf Grund der Zeit bis zum Verfall zu beurteilen. So ein Verfahren würde eine Schätzung der in-situ Gebirgsfestigkeit und eine validierte Methologie, die die Zeit zum Verfall in Abhängigkeit der in-situ Pfeilerfestigkeit und der geometrischen Auslage der Grube zusammenbringt, brauchen.

SRC rockmass classification have been applied to 25 tunnels in Spain and Italy, for which it was found that much heavier supports than those estimated by the RMR index were required. SRC and RMR indices and other relevant geomechanical data were obtained during the site investigation and construction stages. Data corresponding to in situ stress measurements, analysis of tectonic structures, and instability problems arising during construction were used to asses the state of stress. The relationship between tunnel section convergence and the SRC and RMR indices was also analysed. Support measurements based on SRC and RMR classification were compared with those actually used during construction. These analyses indicate that for most of the tunnels examined, supports estimated using the SRC were much closer to those actually installed than those predicted by the RMR index. Bei der Verwendung des SRC-Systems zur Klassifizierung des Gesteins als Baugrund für 25 Tunnel in Spanien und Italien wurde festgestellt, dass viel schwerere Abstützungen benötigt wurden, als wenn die Beurteilung anhand des RMR-Systems angefertigt würde. Die Klassifizierung anhand des SRC- und des RMR-Systems, sowohl als auch andere wichtige geomechanische Daten wurden während des Ablaufs der Erkundungen und der Bauausführung gewonnen. Die Resultate der Messungen der Spannungen vor Ort, die Analyse der tektonischen Struktur und die Stabilitätsprobleme während der Bauausführung wurden dazu verwendet, um den im Felsgrund vorherrschenden Spannungszustand zu definieren. Das Verhältnis der Messungen der Tunnelkonvergenz zu dem SRC- und RMR-Index wurde auch analysiert. Die durch das SRC- und RMR-System vorhergesagte Grösse der Abstützung wurde mit der Grösse der Abstützungen verglichen, die am Bau letztlich verwandt wurden. Diese Vergleiche zeigen, dass für die meisten der studierten Tunnel die Vorhersage der Abstützungen, die anhand des SRC-Systems angefertigt wurden, viel näher der wirklich verwendeten waren als die Vorhersage anhand des RMR-Systems. SRC et des index RMR et d'autres données geomechanical appropriées ont été obtenu pendant l'enquête de site et les étapes(scènes) de construction. Les données correspondant aux mesures de stress(d'accent) in situ, l'analyse de structures tectoniques et des problèmes d'instabilité surgissant pendant la construction ont été utilisées aux ânes(culs) l'état de stress(d'accent). Le rapport entre la convergence de section de tunnel et le SRC et les index RMR a été aussi analysé. Les mesures d'appui basées sur SRC et la classification RMR ont été comparées avec ceux en réalité utilisés pendant la construction. Ces analyses indiquent que pour la plupart des tunnels examinés, les appuis évalués utilisant le SRC étaient beaucoup plus proches de ceux en réalité installés que ceux prévus par l'index RMR.

The South African Institute of Mining and Metallurgy hosted a School on 'The Practical Design of Comminution Processes' at Megawatt Park (near Johannesburg) on 14th to 16th May, 1991 Derek Barratt, a Senior Consultant of Wright Engineers, Canada, and the main speaker, provided a good insight into how Wright Engineers design milling circuits, particularly large semi-autogenous mills. In an effort to improve efficiencies and reduce costs, AngloGold has embarked on a process to develop and deliver consistent, high quality, tailings based support or construction products to stopes and tunnels on request. A three-phase approach of product conceptualisation, design and delivery has been adopted. To date a substantial amount of laboratory development has taken place with promising results, indicating that the project aims are achievable. Dans un effort pour améliorer le rendement et réduire les coûts, AngloGold s’est embarqué dans une opération qui vise à développer et fournir aux chantiers d’extraction et tunnels, sur demande, des produits de construction ou de support basés sur rejets qui sont réguliers et de haute qualité. Une méthode à trois volets a été adoptée : conception, création et livraison. A ce jour, un développement important en laboratoire s’est produit, avec des résultats pleins de promesses, qui semblent indiquer que les buts du projet peuvent être atteints. In der Bemühung, die Effizienz zu steigern und Kosten zu verringern, hat AngloGold begonnen ein Verfahren zu entwickeln welches auf Anfrage konsistent hochqualitative auf Haufwerk basierender Unterstützung oder Bauprodukte für Abbaustellen und Tunnels entwickelt und liefert Eine Dreiphasenplan zur Produktkonzeptualisierung, Design und Lieferung wurde adoptiert. Bis jetzt hat eine substantielle Anzahl an Laborentwicklung mit vielversprechenden Resultaten stattgefunden und aufgezeigt, daß die Projektziele erreichbar sind.

Rock stress measurement is cast in the more general context of the determination of boundary conditions for rock engineering. A study on the effect of elastic anisotropy on underground excavations reveals that this effect is actually controlled by the imposed boundary conditions. Applications to tunneling and to the Underground Research Laboratory (URL), Canada, exemplify a procedure for boundary condition estimation formerly developed by the authors. The procedure displayed fast convergence despite the complex geometry, and the high degree of non-linearity of the models. In the URL application, the 3-D model was able to completely reproduce the complex measured stress pattern, and the 90° rotation of the principal in situ stresses with depth. In order to reliably estimate the boundary conditions reproducing the current in situ state of stress, response measurements of the rock mass to current disturbances are necessary as input data. La mesure des contraintes in situ tombe dans le domaine général de la détermination des conditions aux limites pour les problèmes de mécanique des roches. Une étude sur le rôle de l’anisotropie élastique sur les excavations souterraines montre que ce rôle est contrôlé par les conditions aux limites qui sont imposées. L’application aux tunnels et au Laboratoire Souterrain de Recherche (URL) au Canada, nous permet de présenter une méthode de détermination des conditions aux limites. La méthode converge rapidement bien que le géométrie soit complexe et que le problème soit non-linéaire. Pour le URL, le modèle 3D est capable de reproduire la distribution des contraintes qui ont été mesurées ainsi que la rotation de 90 degrés des contraintes in situ avec la profondeur. Afin de déterminer avec précision les conditions aux limites responsables pour la distribution actuelle des contraintes, la réponse du massif rocheux doit être connue et mesurée. In der Felsentechnik sind die Spannungsmessungen in Gestein an die Bestimmung der Randbedingungen gebunden. Eine Studie legt dar, dass der Effekt elastischer Anisotropie in unterirdischen Aushoehlungen von den Randbedingungen kontrolliert ist. Eine von den Authoren entwickelte Methode zur Bestimmung der Randbedingungen wird an Beispielen im Tunnelbau und im Underground Research Laboratory (URL) in Kanada illustriert. Auch bei komplexer Geometrie und einem hohen Grad an Nicht-Linearitaet zeigt diese Methode ein schnelles Konvergenzverhalten. Ein 3D-Model und dessen 90° Drehung der lokalen Hauptspannungen mit der Tiefe, kann bei einer URL Anwendung vollstaendig reproduziert werden. Um mit dieser Methode die Randbedingungen zuverlaessig abschaetzen zu koennen, werden der gegenwaertige lokale Spannungszustand sowie die Antwort des Gesteins und die resultierenden Stoerungen als Eingabedaten benoetigt.
