The ?AMIRA Metal Accounting Project? had its origin in a workshop held in Cape Town on 1 August 2001, with the title ?Challenges in Metal Accounting and Information Management?, which was organised by the Western Cape Branch of the South African Institute of Mining and Metallurgy. This workshop identified the lack of an accepted set of standard procedures for metallurgical accounting as an industry-wide problem. Discussions which followed this workshop led to the initiation of the AMIRA Project P754, ?Improving Metal Accounting?, in 2003. The primary objective of the project was to provide tools for improving the auditability and transparency of metal accounting from mine to product and to facilitate good corporate governance. The planned deliverables of the project were a series of research projects into aspects of metal balancing in different types of metallurgical operations, a Code of Practice on Metal Accounting, and a textbook on the subject which could serve as a guide for metal accounting practitioners and students studying the topic. An additional planned deliverable was the provision of a new variety of professional experts in metal accounting, through successful completion of the research projects. Researchers were engaged at the Universities of Cape Town, Queensland and Stellenbosch and the project was sponsored by five mining companies, including three of the largest global mining groups. Research Program Eight research projects were undertaken as part of the P754 project and these are described briefly here to indicate the scope of the project. University of Cape Town ?Development of a methodology for measurement network design for metallurgical accounting at Namakwa Sands?. This project was based on the Namakwa Sands Separation Plant, with a data rich environment, and involved the investigation of measurement network design through the use of heuristics and the analysis of complex processing circuits. An industry-wide survey of current practice to facilitate the development of an expert system for plant accounting measurements was carried out. ?Metallurgical accounting design at the Waterval UG-2 Concentrator?. The objective of this project is to develop a model for predicting metal recoveries from the different components of a blended ore feed to a plant. ?Optimal measurement network design for metallurgical accounting at Zincor?. This project provided a hydrometallurgical test case for the design and evaluation of a semi-automated optimal measurement network. This paper explores how to apply system dynamics principles to surface mining problems towards understanding the consequences of mining efficiencies. Some simulation examples related to machine and people performance have been used to demonstrate systems engineering concepts to mining engineers. The simulation tool used is Vensim, which is widely used in industrial engineering applicable to systems thinking, and systems dynamics. The science and mathematics behind the system dynamics as well as benefits and typical challenges are discussed to explore the applicability to mining problems. The benefit of having one less drill is easily quantifiable with the developed model which is one of many other measurable benefits, using the developed model. Some of the benefits of the improved quality of drill holes are not fully quantified as this depends on the mine specific inputs. There are examples of quantifying this in the other industries using system dynamics tools.

Human resourcefulness, however, created innovations (mechanization, and computerization), that resulted in faster development, greater tonnages of ore, more efficient separation, and a superior final product. This expansion occured an ever-increasing rate, and resulted in a booming mining industry and a growing economy.

The multidimensional characterisation of processes based on various particle properties is a key requirement for a detailed prediction on certain process streams. To access the relevant particle properties (e.g. particle size, particle density and mineral content) automated mineralogy (i.e. Mineral Liberation Analyser) is applied. The kernel density estimation is used to transfer the received discrete particle data into continuous distributions without the necessity of binning the information and the related loss of information. From these continuous distributions, multidimensional separation curves are estimated. The uncertainty of these representations is tracked via bootstrap resampling. For the evaluation of the separation efficiency of the multidimensional separation curves, the statistical entropy is calculated. The statistical entropy represents a local (for each property combination) as well as a global (for the investigated property range) measure of separation efficiency and can be weighted with various property distributions (e.g. mass or mineral mass distribution) to allow for a comparison of different parameter settings and processes. With the help of a case study of a dry magnetic separation of a cassiterite bearing skarn ore from the Erzgebirge (Germany), the methodology is presented and the results are discussed in detail. Water plays a significant role in minerals processing; this is especially true in coal preparation where water-based beneficiation is widely accepted and consistently delivering sharp separation efficiencies and high product yields. Although wet processing is favoured, the substantial process water requirement may prove this impractical and unsustainable in some parts of the world. Many coal-rich regions (including South Africa) have experienced severe water shortages. Coupled with the effects of drought, some countries experience freezing winters from which problems related to frozen process water and machinery may arise. Hence coal preparation practices will soon have to adapt, irrespective of the technical and economic feasibility offered by the currently employed water-based methods. As a result, extensive research into the development of dry methods for effectively beneficiating coal has progressed. This review paper intends to provide a collection of the relevant information pertaining to dry coal processing globally, and aid in understanding the applicability, performance, success or failure thereof. The methods available for dry materials preparation, with special regard to those applicable for coal beneficiation, are detailed in terms of principle, applicability, limitations and performance. Dry coal beneficiation has potential to aid the current wet-based methods with some considerations to possible limitations set forth by coal geology, application, product specification, particle size distribution, moisture, efficiency, capacity and cost. These methods may be established in future, especially in the arctic, arid and under-developed regions through new plant installations, expansions and small mines processing. A major challenge in the mining sector is the responsible management and efficient storage of mine residue. Over recent years numerous tailings dams have experienced unintended spills and failures, with severe consequences for the mining industry, the environment, local communities, and the regional economy. The fourth industrial revolution (4IR) is impacting society due to increased interconnectivity, processing speed, and automated technologies. This paper explores whether 4IR technologies have the potential to mitigate risks associated with tailings dams. Experts in the field of tailings dam operational management were surveyed to determine their view on the risks associated with tailings dams and the potential of 4IR technologies to mitigate these risks. The survey found that a majority of experts believe that certain 4IR technologies have the potential to reduce the risks associated with tailings dam failures.

KingIn presenting his paper Dr W. J. Whiten outlined the basic concepts on which the control model was based and emphasized the fact that empirical models based as much as possible on theory were used to simulate each unit of the crushing plant. The final parameters of each model were computed using data collected from the plant. Unfortunately, the system did not permit accurate extrapolation but was successful when operating in the region from which the parameters were calculated.He concluded from the results of the test work that the crusher amperage was a critical parameter and that the utilization of the model gave a 15 per cent increase in the plant output. This was because the model predicted that a marginally fine grind would provide a significant increase in throughput. Dr Whiten elaborated on what constituted the multiple spline regression, explaining that it was a least-squares curve-fitting technique in one or more dimensions, where the calculation of coefficients in analytic expressions was replaced by the calculation of typical points on a very smooth curve called a spline function. The emphasis was placed on the shape and value of the curve or curves instead of on the coefficients as in analytic regression. A spline function was the line drawn between all points constituting the data set.Dr B. K. Loveday commented that the simulation was unusual in that the optimum throughput was considered to be the maximum throughput, which, surely, was limited by the crusher size. He also emphasized the importance of the interaction between both crushing and grinding circuits and added that in practice the optimum operating conditions were inter-dependent. Dr Whiten replied that in the case of the plant under consideration, the crushing process was not, in fact, the limiting operation.Mr C. E. Clifford indicated that the model was being used to simulate a number of crushing and grinding circuits at Mount Isa Mines. He reported that the model simulated the circuit satisfactorily for primary and secondary gap settings of 0,625 in. to 0,375 in., but that adjustment had to be made to the model parameters for gap settings of 0,250 in. to 0,125 in.In reply to a question from Dr D. M. Hawkins, Dr Whiten said that he preferred to use low-order splines with smaller segments rather than high-order spline functions with large segments."

Zincor uses O2 enrichment (up to 26% O2 in the fluidizing air) to increase the processing rate of zinc concentrates in the fluidized bed roasters. The aim of this study is to determine whether O2 enrichment can be reduced by introducing micro-pelletized concentrate into the feed blend, while maintaining current roaster feed rates and calcine quality. It was found that, with a load of 20% micro-pellets introduced into the feed blend, that O2 enrichment could be reduced by 60%. It was determined that entrained particles spend on average between 0.46 hour and 2.44 hour in the roaster, compared to particles remaining between 3.93 hour and 4.00 hour in the bed overflow. This compares well with a radioactive tracer test performed by Spira. The required reaction time for micro-pellets was found to be less than the residence time inside a Zincor roaster. The result achieved indicated that the average particle residence time inside the roaster was increased successfully in order to compensate for the longer reaction time required to roast micro-pellets at lower levels of O2 in the fluidizing air.

An improved methodology is presented for assessing the economic feasibility and effectiveness of recycling industrial waste. The methodology is based on the break-even control mechanism, but at the same time provides for the introduction of new evaluation criteria such as the threshold of conditionality and the degree of ore substitution. Based on an improved analysis, it becomes possible to more precisely predict recycling efficiency. A more refined determination of the lower limit of concentration of recoverable metals, at which technogenic waste can be assigned the status of secondary raw materials and processed profitably, leads to a significant expansion of the secondary raw material base suitable for recycling. The potential for recycling manganese-containing dust from the production of ferrosilicomanganese, dehydrated sludge from the hydro separation of slags, and cake from the production of electrolytic manganese dioxide at the Chiatura mining enterprise is used as an example. It is shown that with a threshold of –24% Mn content, the highest recycling efficiency can be achieved by the production of low-phosphorus manganese slag and conversion to ferrosilicomanganese using the above waste to replace 40-60% grade III and IV manganese concentrates in the feed.

"A petrochemical company experiences premature thermal fatigue failure of the casting moulds used in catalyst production. The aim of the project was to find an alternative alloy that would outperform the current low-alloy cast steel used for the moulds. Based on their thermo-fatigue properties, 3CR12 ferritic stainless steel and H11 tool steel were chosen for testing and comparison with the currently used BS3100 B7 cast steel. Samples of each material were subjected to temperature cycling in a Gleeble 1500TM thermo-mechanical processing simulator, followed by surface analyses. The main parameters derived from the test work were the total true strain, the hot strength of the materials, and the number of cycles to failure. Additionally, the coefficient of thermal expansion for each material was measured using a Bähr dilatometer. H11 tool steel yielded the best performance by way of having the fewest surface cracks, the lowest total true strain per cycle, the most cycles to failure, the highest hot strength, and the lowest coefficient of thermal expansion.IntroductionThe Catalyst Manufacturing Plant (CMP) is a dusty environment with temperatures higher than ambient. Molten mill scale (magnetite, Fe3O4) is tapped from the electric arc furnace into the casting moulds at temperatures close to 1600°C. After 10 seconds the magnetite is quenched with a water spray for 50 seconds to a minimum temperature of 400°C. Sometimes there is residual water in the pans from the cooling fog process (water sprays) in the empty mould. In a typical plant, the factory produces 40–44 batches a day containing between 150–300 moulds, depending on the time required for the specific batch (Buchholz, 2014). The typical batch in the CMP usually weighs about 6 t. The thickness of the tap, speed of the casting belt, and tilting angle all affect the number of moulds per batch.One of the main problems faced during the molten mill scale casting is the premature failure of the casting moulds. Cracks initiate on the surface of the mould, which is in contact with the hot catalyst, and propagate into the interior of the mould. Cracks are generally concentrated in the middle area of the mould where the catalyst makes first contact with the mould, and which experiences the highest temperature fluctuations. This suggests that the cracks are caused by thermal fatigue during the casting process."

Robotic subsea dredging crawlers are dynamically and remotely controlled vehicles that are used for deep sea mining and recovery operations. These exploration machines are released from a mother ship and move around on the ocean floor using tracks. Current ocean crawlers such as the MK3 ROST are hydraulically powered. In this paper we develop a scaled-down model for simulating and performing static loading analysis of an electrically powered robotic subsea dredging crawler (EPRSDC). The modeling, simulation, and analysis were carried out using modelling software from Solidworks. The structural frame was assembled using the Tetrix max robotics kit. The kit’s structural components were produced from 1050 aircraft-grade aluminum. The results were used in optimizing and for considering other materials, and the to identify specific areas to be reinforced in future crawler designs.

The South African platinum mining industry is using a number of different mining methods, including variations of the same method, to extract the narrow reef tabular platinum deposits of the Bushveld Complex. These mining methods fall into three broad categories, namely conventional, mechanised and hybrid mining. A question sometimes asked in the industry is whether mechanized mining methods are more efficient than conventional mining methods. An objective answer requires the methods to be evaluated against multiple criteria simultaneously, whereby each criterion has a relative degree of importance in the overall decision. The most efficient method is the one that scores highest on each criterion. However, some of the criteria can be conflicting, such as by increasing dilution the shaft head grade decreases. The analytic hierarchy process (AHP) methodology was selected for the study because it is used to solve problems of this nature. A survey was carried out to determine the relative importance of each efficiency criterion by drawing on the knowledge and experience of mine technical services and project management practitioners in the industry. Efficiency data for four different mining methods drawn from the Egerton (2004) study were used as a case study. The conventional mining method ranked as the most efficient mining method from the four methods considered. The exercise indicates potential for the AHP to be used in the South African platinum mining industry as a tool for selecting optimal layout designs, conduct regular evaluation of the performance of production shafts, or objectively evaluate line managers for promotion. The work described in this paper is part of the methodology used in a current PhD research study at the University of the Witwatersrand. Underground coal gasification (UCG) is becoming more popular as the reserves of good quality, mineable coal are starting to diminish, and yet the global energy demand from coal is still increasing. The purpose of this research project was to investigate cavity formation within a coal block due to the combustion reactions in the context of UCG. The cavity plays a pivotal role in the UCG process, as it is essentially the gasification reactor. Cavity formation in an in situ gasification process using the forward combustion linking method (FCL) had been investigated, and a laboratory model was created to simulate the process. The experiment was performed by drilling a U-shaped tunnel into a coal block, which was then combusted internally with air that was fed through an injection hole. A heating element (at approximately 500°C) was used to supply the required heat for combustion at the base of the injection well. The coal blocks were analysed using micro-focus X-ray tomography. The tomography results showed that the coal tended to crack along the bedding plane after a short duration of combustion, due to either the formation of clinker or the expansion of swelling vitrinite along the horizontal tunnel. The deposit was thicker at the base of the injection well compared to the base of the production well; this may have been caused by the turbulence of the air flow and the relatively high oxygen concentration at the base of the injection well. A comparison of the results with work by Daggupati et al. (2010) showed the same trend, despite the slightly different methodology applied.

Projects or project-orientated approaches have become a common form of work in nearly all sectors of economies. This has led to concepts such as ‘projectified’ and ‘project orientated’ organizations. By defining projectification of a company, industry, or economy as the share of project work in total work, one can reasonably determine the impact that project management, and by default projectification, has had on that company, industry, or economy in terms of staff optimization and allocation. This paper presents the results for such a projectification study of the South African mining industry. This sector has long been a significant contributor to the country’s economy from a gross value added (GVA) and employment point of view. Understanding the impact of projectification and the project management way of work on this industry may potentially add significant value to both the mining and project management knowledge areas. We show that although the mining industry is considered by some to operate in archaic ways, the level of projectification has increased over time, and now represents approximately one third of all work conducted.

The Moab Khotsong Metallurgical Complex comprises a gold recovery circuit (Noligwa Gold Plant) and a uranium recovery circuit (South Uranium Plant). The metallurgical complex employs the reverse leach technology for the recovery of uranium; specifically, uranium extraction prior to gold using acid leaching processing. The inherent uranium species in the ore are uraninite, coffinite and brannerite. The slurry that has been subjected to the uranium leach is further subjected to solid-liquid separation to separate the uranium in a solution through counter-current decantation and the solids (solids carrying all the gold), which are repulped and returned to the gold plant for gold processing. The uranium leaching process is critical to the uranium playing a pivotal role as a value adding by-product to the gold operation. The benefit of adopting this reverse leach process, for improved gold recovery, is that it exposes gold particles occluded within the uranium matrices and avails them for cyanidation. However, the drive for operational efficiency in uranium extraction must be weighed against the incremental operating cost against the backdrop of depressed spot uranium market prices. Over the years, efforts were directed at maintaining the benefit of extracting uranium to enhance gold recovery and simultaneously, optimising the operating cost model for the uranium operation to remain relevant to the gold operation. The aim of this paper and the corresponding presentation is to give an account of the uranium processing optimisation journey embarked on over the years; namely, the operational tradeoffs made in the process of ensuring that uranium continues to add value to the gold operation. These challenges were faced while striking a fine balance between processing cost and operational efficiencies against the prevailing depressed uranium spot market prices. Mineralogical- and laboratory tests conducted form the support basis for the results and observations articulated in the paper. Dry coal processing is becoming increasingly favoured as a fine coal beneficiation technique. The decline in suitable good-quality coal, as well as the ongoing decrease in usable process water, makes dry beneficiation of the fine coal fraction even more crucial. Dry fine coal beneficiation is a relatively young process with most of the methods still in the developmental phase. Additionally, many of the dry processing options available are better suited for coarser (+6 mm) and easy-to-beneficiate coal. Air winnowing for fine particles has been established in both agricultural and pharmaceutical industries, which indicates that the method can be used to separate smaller particles on a density basis and therefore, may prove effective in the coal industry as well. A proof of concept study was conducted using both computer-based simulations (which do not form part of this paper) and physical experiments. The initial winnowing unit consisted of a closed box with a horizontal air stream flowing through the top section. Coal particles were injected into the air stream and displaced horizontally across a distance (x), depending on the particle size and density, thus actuating a separation based on these two parameters. For this study particle sizes of 6, 4 and 2 mm were used all with a density ranging from 1200 kg·m-3 to 2000 kg·m-3. The simulation in Star CCM+ confirmed the findings of the mathematic behavioural model and provided a virtual representation of the separation using streamlines and particle tracks. The coal tests prove that size separation can be achieved at an airflow velocity of 21 m·s-1 and the density cut-point can also be predicted by using the prediction matrices constructed as part of this study. The results show efficiency values (EPM) of 0.11 and 0.09 at density cut-points of 1400 kg·m-3 and 1500 kg·m-3 respectively. The data obtained from the study indicates that air winnowing can be used to separate fine coal particles based on both size and density. However, in order to achieve an efficient density separation, a narrow size range is required. With some improvements to the model, simulation, method and design, the separation efficiency can also be improved. The next phase of testing will include the upscaling of the process to a demonstration plant, optimising the separation unit and testing the method on different qualities of coal. Post-mining land use for the production of industrial crops has the potential to mitigate environmental and socio-economic impacts of mine closure and stimulate post-mining economic growth. Fibre-rich plants are of particular interest due to their multi-product potential. In the South African context, where there are many abandoned and end-of-life mines near human settlements, an opportunity presents to assess the feasibility of transforming post-mining land into productive land and building resilient communities through the development of multi-product value chains from fibre-rich plants such as kenaf, hemp or bamboo. This paper provides an overview of the plant selection criteria, phytoremediation potential and the downstream options for the recovery of products and value from bast fibre plants (hemp and kenaf) and bamboo. Based on findings from a comprehensive review of the published literature, as well as interviews with relevant experts within South Africa, it appears that bast fibre plants are the best downstream option for producing ‘green’ textiles and high-end niche products, whereas bamboo is more suitable as a replacement for conventional timber. Although fibre plants have the potential to extract metals from soils, high concentrations may inhibit plant growth and affect the quality of the final fibre product. Further site-specific studies would thus be required to select the best route for both land remediation and optimal product recovery. Dr C. M. van Staden (Fellow): Mr President, ladies and gentlemen, thank you very much for this opportunity to contribute to the paper by Dr Stander, and Messrs Henzen and Funke. First of all, my congratulations to Dr Stander on being re-elected President of the International Association of Water Pollution Research. We in South Africa are proud that this honour was again bestowed on our leading scientist in the field of water research. Furthermore, my congratulations to the authors of this paper. The growth of the pollution problem caused by acidic water discharged from abandoned collieries, is known to most of us. However, I am not aware of any case where an abandoned gold mine is directly discharging polluted underground water. I think it is also a debatable point as to what the quality of underground water being discharged from abandoned gold mines would be in the long run. Any reduction works on a gold mine which practises only fairly good housekeeping, should not cause any water pollution by cyanide. First of all, any cyanide solution before gold precipitation would be too valuable to lose. Secondly, the precipitated solution, which contains the cyanide, is used to pump slime to slimes dams. Any cyanide pollution that may occur at the slimes dam, must come from the top and, fortunately, the days when pen stock water was discharged directly from the top of dams into public streams, have gone. Run-off and seepage is usually acidic, thus decomposing the cyanide. The code of practice by the Chamber of Mines is quite clear on the point as to how the tops of dams should be secured, to prevent any process water or storm-water polluting public streams. The general standards are given on page three of the paper. To my knowledge, under certain circumstances a degree of relaxation can be given regarding the faecal coli count; namely a permissible count of 1 000 per 100 ml. I feel very strongly that research aimed at inhibiting the activity of acid-producing bacteria should be encouraged. Success in this field would be of great benefit to the mining industry. I am very thankful that the authors have mentioned vegetation of dumps as a method to combat water pollution, with the full awareness that the key objective in vegetating dumps is to prevent air pollution. A problem that I have not heard mentioned before and on which I would appreciate the views of the authors, is the pollution that may be caused by power-stations discharging

A copper-gold project has required a number of trade-off studies underpinned by test work to settle on pragmatic flowsheets and throughputs to support a pre-feasibility study that provides a compelling financial case. The primary trade-off studies were based on the mine schedule, ore type feed-grade recovery relationships, likely concentrate grades and typical marketing terms as well as the estimated capital and operating costs for a range of throughputs and mining strategies. Secondary trade-off studies were conducted for specific circuits and additional processing options. Although the details of these studies are not presented, the technical options and subsequent flowsheets are discussed. While the flowsheets will be optimised during the feasibility study stage, the basis is now fixed for the four ore types that would be mined from the copper-gold orebody. The ore types, resulting from a strong weathering profile, exhibit a wide range of copper mineralisation and gold associations, as well as gangue types. They display a range of characteristics that necessitated a nuanced approach to flowsheet development. The primary separation techniques that have been employed include gravity, classification, flotation and leaching while a range of comminution methods have been selected to suit the properties of the ore types. While technical issues are important factors in terms of maximising the quality of separations, recoveries and revenues, attention to material handling, equipment characteristics, the mine schedule, and capital and operating costs are equally important considerations for settling upon a suitable and robust flowsheet.
