Ore sorting is a technology that is increasingly used to process primary raw materials. Timeconsuming and expensive empirical state-of-the-art test work is carried out to assess whether the use of ore sorting for the enrichment of a particular ore makes technical and economic sense. With the innovative simulation-based approach presented here, it is possible to direct the selection of a suitable sensor based on quantitative mineralogical and textural data, thus avoiding much of the empirical studies. Required data can be collected quickly and cost-effectively using available methods of automated mineralogy. The obtained parameters such as mineral grain size distribution, modal mineralogy, mineral area and mineral density distribution have been utilised in this study to simulate the prospects of success of ore sorting, applying different types of sensors. Empirical tests with commercially available sensor systems have been conducted to experimentally validate the predictions of the simulations. The estimation of the target mineral grade can be further optimised by the use of machine learning algorithms for the integration of automated mineralogy data and sensor data. The approach can easily be adapted to other types of raw materials and thus has great potential to become a key technology for the optimisation of processing experiments. Pipelines are used extensively in industry to convey various products. Internal corrosion of pipelines can lead to perforation and leakage of the product. A growing problem, not often accurately recognized, is internal corrosion of pipelines caused by bacteria. Microbiologically-induced corrosion (MIC) refers to corrosion caused by a variety of micro-organisms. This form of corrosion is not widely recognized in many industries, although it is widespread and causes many corrosion problems in pipelines, both internal and external. Sulphate-reducing bacteria (SRB) are responsible for the bulk of the corrosion problems caused by MIC. Corrosion caused by SRB is found extensively in water pipelines conveying raw, potable and waste water, as well as in pipelines conveying slurries. This problem also occurs in pipelines conveying crude oil. This paper describes internal corrosion problems of slurry pipelines caused by bacteria and outlines mitigation methods to improve slurry pipeline integrity, thereby extending the life of such pipelines.

Acid heap leaching has been extensively applied to the processing of copper oxide ores, with recovery of copper by solvent extraction and electrowinning. Heap leaching has also been extended to the treatment of secondary sulphide copper ores, where oxidative conditions are generated in aerated heaps by the bacterially-assisted oxidation of ferrous iron to ferric iron. The treatment of low-grade chalcopyrite ores has recently been the focus of research, with Mintek playing a prominent role. When processing chalcopyrite ores, more complex column test work is performed, which incorporates the prediction and simulation of temperature behaviour in pyrite-containing heaps. Mintek has devised a trade-marked column leaching apparatus (SmartColumn?) for the simulation of the natural temperature profile development in pyrite-containing heaps. As heap leach applications are becoming more complex, the parameters that need to be built into the design and operation of heap leach plants are growing in number, and the amount of data to be collected and processed, and the number of decisions to be taken daily, are also increasing. Mintek has therefore developed the HeapStar® administrative advisory software, as a guidance system to ensure that the correct protocols are implemented at various stages of the leach cycle.

The utilization of centralized blasting systems is progressively becoming a feature of the South African mining industry, owing to increased pressure from the Department of Mineral Resources (DMR) to ensure safer blasting conditions. The purpose of a centralized blasting system (CBS) is to ensure reduced blasting-related incidents and to improve the underground working environment for the mine?s employees. The brief from Samancor Western Chrome Mines (WCM) pertaining to this study was to explore?at a conceptual level?all variables pertaining to the implementation of the CBS. Studies have indicated that Sasol?s SafeBlast? was preferred due to low overall risks and user-friendliness. Empirical observations, however, indicated that attention should be given to the current shaft-clearing procedure and to the installation of additional transformers. This is required to co-ordinate the power supply from 2 level to 10 level with the required supply of the network slave station. A cost analysis indicated that an electronically initiated CBS will result in a R24 cost increase per panel, which relates to a mere 1% cost increase per panel. This cost, in addition to the R1.1 million capital cost, proved to be negligible in comparison to the possible direct and indirect costs incurred by the mine in the event of a blasting-related incident. It was found that Samancor should conduct further studies incorporating the necessary requirements to ensure a successful transition, while considering all stakeholders on the mine. This study proved that the transition to a CBS would ensure safe and efficient blasting at Samancor?s Mooinooi Mine.

The phrase ?back to basics? is used to describe the fundamental principles and philosophies on which a successful mining operation is based. At Richards Bay Minerals (RBM), ?back-to-basics? (BTB) has been implemented as a continuous process to probe operational functions with a view to increase production without capital expenditure. It also ensures that the fundamentals of dredge mining are understood and adhered to. BTB is based on the principle that people drive organizations, necessitating an interactive implementation approach. At the RBM mine this entails a three-pronged approach, namely practical training, teamwork initiatives and the use of lean Six Sigma methodology. It is the latter on which this paper will focus. The lean Six Sigma methodology is successful in identifying, managing and documenting BTB projects, while team work initiatives are integral to successful project implementation. This paper describes two examples of how the Six Sigma methodology can be applied to a dredge mining operation. The first example focuses on the improvement of Mining Pond Echo (MPE) plant throughput by reducing the lost opportunity (non-production) due to tails downtime. The project was successful in increasing plant throughput by 4.5%. This was achieved by increasing the tails disposal system availability by running MPE as a four tails lines operation and focusing on causes of tails production downtime. Subsequently, the tails system at MPE is no longer the production bottleneck. Second, the Six Sigma methodology was successfully applied at Mining Pond Charlie (MPC) to increase the primary dredger throughput by 4.6% through focusing on the dredging technique and maintenance issues. This project highlighted the need for trend analyses to ensure an effective dredging technique, coupled with simple production documentation, which also ensures a focus on maintenance. As part of a broad program to optimise the performance of their grinding circuit, BHP Billiton Cannington have installed an OCS© Expert system together with three VisioRockTM online particle size analysis cameras. The main purpose of the system is to stabilise grind size and feed to the flotation circuit. This particular application of OCS© is the first installation to incorporate Metso Minerals Process Technology-Asia Pacific's (MMPT AP) Dynamic SAG/AG Mill Model, which is able to predict numerous mill parameters that were previously unable to be measured with the existing plant instrumentation. Integrated into the logic of the control algorithm are online vision based, particle size measurements of the AG mill feed and recycle crusher product. This paper will describe the history of the project from initiation to date, the model and OCS© logic configuration, and demonstrate the significant benefits realised at Cannington mine.

One of the major deliverables of the AMIRA P754 Project, which was sponsored by several major mining companies, was a code of practice and guidelines for metal accounting for the mining and metallurgical industry. These had the objective of improving the auditability and transparency of metal accounting from mine to product, thus assisting in good corporate governance. The overriding objective of mass measurement for metal accounting is to establish the mass of the particular material or component present at a specific time, or the mass flow of that component over a defined time period, to a defined accuracy suitable for metal balancing. As such, it is the first measurement in the chain that includes sampling, sample preparation and analysis, each of which introduces its own errors. Materials often contain moisture, the proportion of which must also be established in order to obtain the dry mass. They may also have to be measured as a volume or mass/mass flow of slurry, or in stockpiles or storage areas, in which case the relative density must be measured. Both the density and moisture measurement often introduce significant error. Whereas a great deal of effort has been directed at sampling, sample preparation and analysis to improve accuracy and establish the error, the same can seldom be said for the mass determination, including the moisture and density measurements. The possible major causes of error are highlighted and methods of reducing them discussed. Mass measurement can be classified into those measurements necessary for custody transfer and primary accounting of the input and output streams to a plant or operation, and measurements required for secondary accounting, or management control. The latter include intra company transfers and plant area performance, and those required for plant control only. This paper is concerned only with primary accounting measurements. The code and best practice state that the equipment should be certified (as sized) as is required for custody transfer. The most accurate and precise of the various possible methods is the static measurement of mass on a weighbridge, platform scale or a weigh bin. If static measurement is not possible, which is often the case for ore fed to a plant, possible alternatives are electromechanical conveyor belt weighers or in-motion weighing of rail trucks. In all cases the material must be adequately sampled to enable a representative moisture content to be determined to calculate the dry mass. Where material is flowing inside conduits, only certain types of the multiplicity of flow meters available may be used and, in the case of slurries, very few flow meters are suitable. As most flow meters measure volume or velocity, the density of the material must also be measured. The basic requirements in order to achieve satisfactory results for the mass, of the component of interest, are listed, as well as common problems and pitfalls encountered in practice. The measurement of the mass of stockpiles and in-plant stocks, often required for metal accounting, is often the largest source of error in metal balances. The reasons for this and methods for reducing and managing the effect are discussed.

The paper aims to find a sustainable sintering process through cleaner means, in order to achieve the desired outputs with zero environmental impact. At present, sintering has no control over its environmental impacts. These impacts occur when fossil fuels such as coal and coke are used in metallurgical sintering. These fossil fuels are undoubtedly effective in their assigned reducing task, but simultaneously emit about 220 kg of GHGs (greenhouse gases) per tonne of sinter produced. The current attempt has focused on reducing these emission levels by switching from coke to a renewable fuel source such as biomass. Biomass is a cleaner fuel source with a significantly lower emission footprint compared to coke. In the experimental campaign, sawdust and wood-charcoal were used in substitution for coke. Experiments were designed in a progressing substitution to obtain the maximum substitution ability without compromising the sinter properties. Sawdust as raw biomass source optimally substituted 10% of coke. The substitution levels were remarkably higher (30%) for wood charcoal due to its low moisture and high calorific values. A fuel blend with 30% biomass and remaining coke succeeded in producing a sinter with acceptable quality indices. Sinters prepared with or without biomass contribution shared an identical phase transformation and microstructures. In order to to maintain consistency in the process, every effort was made to maintain all operational and process parameters identically, except for the fuelling framework. Recovered activated carbon fines result from processing of ore and concentrates via cyanide leaching and sorption of valuable metals on carbon at gold-mining plants. This intermediate product is characterised by the particles sized smaller than 0.6 mm and gold grade up to 300-500 g/t. Processing of carbon fines with recovery of valuable metals is not available at many plants due to the lack of optimal technology. The paper describes the testwork and development of an efficient technology to process carbon fines with the recovery of valuable metals into the target gold alloy. This innovative technology involves pelletising of fine activated carbon particles using an organic binder, drying and further firing of pellets in a grate fired furnace at 800-900 °С. The produced ash is subject to sintering with sodium nitrate and hydroxide at 600-700°С. The sintered ash is then leached in water. The insoluble residue containing gold and silver is removed by filtration, dried and smelted to produce gold alloy. Water solution containing sulphur and arsenic is subject to detoxification. Processing of recovered carbon fines according to the developed technology implies the use of standard full-scale equipment. The offered method to treat gold-bearing carbon fines was patented by the Eurasian Patent Office. Copper electrowinning models are useful for prediction of process performance, optimisation and improved understanding of complex phenomena such as current distribution without the expense of physical experiments. Recently, finite element models such as those generated in COMSOL Multiphysics have been developed for the electrowinning process. The predictive capacity of these models is improved by incorporating physical and chemical phenomena. Since physicochemical properties of electrolytes can have a significant effect on the quality of copper produced, this work was conducted to investigate the effect of such properties on electrodeposition at varying levels of copper, sulphuric acid concentration, iron concentration and temperature, in the presence of a smoothing agent. Tests were conducted at conditions similar to those for industrial copper electrowinning. Mathematical correlations were developed for the following properties; density, conductivity and diffusivity which were compared to existing models in literature and thereafter applied in a COMSOL generated model. The model predicts, current distribution at the cathode surface, deposit thickness (morphology), concentration of species within the cell and current efficiency. Current distribution output shows the impact of several phenomena on the deposit generated including the relationship between increasing copper concentration and current density and lack of influence of acid concentration on this property. Recycling has become an important part of the lithium-ion battery (LIB) life cycle due to the growing demand for energy storage in applications like electric vehicles and renewable energy. Recycling spent LIBs provides a secondary source for strategically scarce metals, like lithium and cobalt, helping to reduce the environmental impact of LIBs. Organic acids have been proven to be effective lixiviants with the benefit of reduced environmental impacts, amongst which citric acid has shown to exhibit similar extraction performance when compared to mineral acids. Leaching LCO and NMC batteries with 1.5M citric acid and 2 vol.% H2O2 at 95°C, 20 g/L for 20 minutes achieved 93% Al, 90% Co, 96% Li, 94% Mn and 94% Ni dissolution. The strong chelating property of citric acid affects the separation of the metals, providing unique extraction opportunities. The first extraction uses 12 vol.% D2EHPA at a pH of 2.5 and O/A ratio of 2 to separate 96.4% Mn and 100% Al from the PLS in two counter-current stages. Stripping the loaded organic with 1.25M citric acid at an A/O ratio of 3 allows for up to 91% stripping of the manganese in a single stage. The second extraction then separates 96.5% Li from the PLS in three counter-current stages using 20 vol.% D2EHPA at a pH 5.5 and O/A ratio of 5. The raffinate remaining after the second separation contains 48.4 wt.% Co and 50.3 wt.% Ni. Keywords: Hydrometallurgy, lithium-ion batteries, metal recycling, citric acid, solvent extraction

In this article, a case is made for the importance of the transfer and management of tacit knowledge to ensure continued sustainable competitive advantage within the pyrometallurgical industry in South Africa. The state of knowledge management (KM) is assessed through a theoretical and empirical study. The empirical part of the study was conducted by means of a survey questionnaire. An important prerequisite within the research entailed determining the current state of KM within the pyrometallurgical industry, and the findings are presented throughout this article. The research argues for initiatives to address the high turnover of pyrometallurgical knowledge workers. This industry needs to entrench tacit knowledge and therefore address the problems associated with the continuous loss of inherent specialized knowledge. Appropriately, emphasis is placed on identifying initiatives required to embed and retain not only human capital lost through mobility, but rather retaining tacit knowledge through a practical KM framework.

This paper addresses the need for a unifying model that will permit the selection and design of optimum materials for a given wear situation. With this objective in view, the characteristics of the various forms of abrasive, adhesive, and erosive wear are described in terms of localized stress, strain, strain rate, and frictional heating. The measured performance of a variety of metallic, ceramic, and polymeric materials and coated or surface treated materials are described briefly. These results were obtained under conditions of dry-particle abrasion, abrasion in conjunction with corrosion, cavitation erosion in liquids, erosion by particles in low- and high-velocity gas streams, and erosion by particles in a liquid stream. Electron microscopy was used extensively, together with microhardness profiles, in the determination of the modes of material detachment and the underlying deformations and structural changes. As a result of the experimental work, a model based upon a critical strain to microfracture is presented. The microstructural features and materials properties that determine wear resistance are discussed.

Paper written on project work carried out in partial fulfilment of B Eng. (Chemical) Membrane processes are vital to a diverse range of technical and biological systems, which also feature in mineral processing applications such as the treatment of mine effluent and extraction of metals. In this study, the use of cellular automata to model a semi-permeable membrane that separates two compartments is considered. Cellular automata are simple models that enable the analyst to represent well-understood local effects, such as the chemical or steric interaction between molecules themselves and between molecules or particles and their environment, which can lead to very complex behaviour on a macroscopic scale. Various physical phenomena, including reverse osmosis, were simulated. Initial results for the effect of temperature, membrane structure and chemical properties of the solutes on the performance of the membrane appear promising. Copper cyanide is a common component of cyanide-treatable precious metal ores. The copper concentration in production heaps can be predicted from laboratory column tests, but the exact correlation is not necessarily intuitive. Generally, heap leach operators like to keep copper concentrations in solution below 300?500 ppm and may note problems with gold recovery and cyanide consumption when copper concentrations exceed this amount. There are several methods of copper removal from cyanide solutions including ion exchange; direct electrowinning; acidification, volatilization, and recovery (AVR); and sulphide precipitation such as the sulphidization, acidification, recycling, and thickening (SART) process. SART involves acidification with addition of soluble sulphide, separation of the resulting copper sulphide precipitate, and addition of lime to re-establish alkalinity prior to returning the solution to the leaching process, recovering both copper and cyanide as valuable products. In principle SART is very simple. Yet some SART plants that have been built may have been unnecessarily complex. This paper explores the basics of SART and makes the case for a simple plant design as applied to the heap leaching circuit.

Discontinuity Orientation Measurement (DOM) drilling system capable of retrieving the reference line-marked core log, which can be used for determining the relative positions and orientations of discontinuity planes along the borehole axis, has been developed. Accuracy of the borehole joints data measured from the reference-lined core and, eventually, the significance and applicability of DOM drilling system for site exploration are verified by comparing with the spatial characteristics of joints investigated by implementing borehole image-taking instruments in the same borehole. Enhancement of boring efficiency has been also confirmed by performing twin drilling operations, one with DOM drilling system and the other with a conventional drilling machine equipped with D-3 core barrel, on two neighbouring sites of 5 m apart. Ein DOM(Diskontinuitätsorientierungsmessung)-Bohrsystem, das durch Grundlinien markierte Bohrprobelog extrahieren kann und die relativen Lagen und die Orientierungen der sich im Bohrloch verbreitenden Flächen bestimmen kann, ist entwickelt worden. Die Wichtigkeit des DOM-Bohrsystems und dessen Anwendbarkeit auf die Erforschung auf dem Bohrplatz werden dadurch bewiesen, dass man die Genauigkeit der Daten der Bohrlochsspalte, die durch die die Grundlinie zeichnende Bohrprobe gemessen werden, mit dem räumlichen Eigenschaften der Spalte vergleicht, die durch die Bildaufnahme des gleichen Bohrlochs nachgeforscht werden. This paper argues that the scale up of furnaces and the supply of electricity are going to be two major issues that will affect the ferro-alloy industry in the near future, and that economic factors will drive this development. The most common type of furnace for producing ferroalloys at present is the submerged-arc furnace with three electrodes, fed from a three-phase AC electrical supply. The scale up of this technology has now reached a fundamental constraint, which is caused by the electrical reactance of the secondary circuit. If the economy of any further scale up is to be achieved in the future then a different technology will have to be used. The supply of electrical power in future is likely to become amore complex issue than it is at present. Existing submerged-arc furnaces tend to run at fairly steady loads, but the ability to swing the load under demand-side management may offer advantages, and may allow a furnace to obtain cheaper power from the organizations that supply this power. This will have to be counterbalanced against the nuisance factors incurred by having a varying load in the operation of the furnace. Various options are therefore discussed in this paper. The possibility of scale up of Søderberg electrodes is discussed, as well as the use of DC power and multiple electrodes. Some of the issues with load swinging are also examined. A particular scenario is also briefly presented to show that considerable further scale up of ferro-alloy furnaces is still possible.

The metallurgical response of a difficult to treat coal and an easy to treat coal orebody were investigated in terms of the coal yield and the coal quality in a basic coal recovery flowsheet. The purpose of this paper is to show trends and derive principles for the treatment of different coal types. This investigation entailed using the LIMN simulator to simulate the metallurgical response by varying the plant operational parameters. The controllable plant variables investigated were: ?Cyclone size ?Screen and hydro-cyclone cut points ?Medium cut density ?Feed particle size distribution.

The gas turbine industry is faced with a challenge to improve the performance of engines, while simultaneously adhering to stringent environmental legislation. One way of addressing the problem is by further increasing the recipient working temperatures. Unfortunately, the use of nickel based superalloys (NBSAs) in the gas turbine industry has reached its limitations. Although coatings can be used for small increases, and air cooling is also incorporated by design, attention is towards developing stronger metallurgical materials having higher melting points, with acceptable creep and corrosion resistance. A series of ternary and quaternary Platinum-based superalloys were developed. Platinum was selected because of its higher melting points compared to nickel, similar fcc structure and better corrosion properties. Mechanical characterisation studies of Platinum-based superalloys alloys, which included oxidation, creep and hardness, demonstrated reasonable results, outperforming an oxide dispersed strengthening (ODS) Fe-based superalloy (PM2000) and a nickel based superalloy (MAR-M200). During any materials development where high temperatures are concerned, high strength is the primary property of interest. However, during the development of gas turbines, component life and reliability, which are influenced by temperature, need to be taken into consideration, and therefore creep as well as corrosion (both temperature dependant properties), are important. These properties become significant with increasing temperatures. With increasing demand for higher temperatures, it is becoming increasingly important to include hot corrosion properties of the alloy during the material selection process. A short description on hot corrosion and its degradation mechanisms are given in this paper. Coatings are currently dominating as the best practical solution to address temperature increases. This paper looks at benefits and shortcomings of coatings over Pt-based superalloys as candidates for applications under extreme conditions. "Gomes Sand is a quarry operation that produces sand and aggregate for the construction industry. The quarry is experiencing inconsistencies in the fragmentation and poor pit conditions as a result of poor drilling and blasting practices. This results in excessive downtime in the load and haul and crushing processes.A benchmarking exercise of the blasting practices was conducted to evaluate the effect of the inconsistency on the mining cycle. After changes in the blasting practices the downtime was reduced, which improved the crushing plant utilization by 4.9%. The improved blasting practices and more consistent fragmentation decreased the average number of loads lost each month due to jaw crusher blockages from 9.2% to 3.9% of plant throughput. The change in blasting practices also improved pit conditions. IntroductionGomes Sand is a quarry operation that has been in operation since 2009, producing sand and stone for the construction industry. The quarry was experiencing unacceptable blasting results. The repercussions included uneven pit floors, large amounts of oversize rock (>500 mm), and inconsistent fragmentation.The blast results affected the load and haul operations as well as the efficiency of the crusher. This resulted in downtime in the daily operations, and consequent production and revenue losses.The crusher product should have a top size of 50 mm. A blast fragmentation of <50 mm would improve the downstream operations and the crusher throughput.An investigation into the blasting practices was carried out to assess whether the downstream delays can be eliminated by improving the blast results. The exercise included:* Assessing if the designed blast layout is adhered to on the bench* Observing the quality and control of drilling* Observing the charging procedure of the blast-holes* Benchmarking the fragmentation consistency of the blasted rock using current blast design and practices* Analysing the throughput of the crushing plant* Investigating the power consumption of the crushing plant and determine if a change in blasting practices will affect this* Evaluating the hours spent by the hydraulic hammer on secondary breaking."
