By making use of genetic programming, empirical models for metallurgical processes can be evolved that are more cost-effective than models determined by means of classical statistical techniques. These methods explore populations of candidate models assembled from sets of variables, parameters and simple mathematical operators, and do not require explicit specification of model structures. The application of the proposed strategies is illustrated by means of a case study pertaining to the leaching of nickeliferous chromite ores. Modelling of the nickel and cobalt extraction from the ores yielded models of similar accuracy compared to those obtained by non-linear regression and artificial neural networks. However, in the case of the iron extraction from the ores, the genetic programming model was significantly more accurate than both the regression and neutral network models.

This paper addresses the impact of the variable speed drive on the particle size distribution in the product of a fully autogenous UG2 grinding circuit. It further discusses the impact of a varying particle size distribution in the product of the mill on the downstream classification and milling circuits. An industrial case study was used and data is presented to illustrate the techniques applied to identify the root cause of the shift in operational efficiency. The results achieved from both the investigation into the shift in plant efficiency and the sub-sequent corrective action taken illustrate that the root-cause methodology used in advance control can be effectively applied on production sites to both detect the shift and identify probable root-causes. The industrial example used confirms that the variable speed drive in a UG2 autogenous milling operation is a critical control parameter to ensure that the plant operates to design specifications.

The Mintek Thermal Magnesium Process (MTMP) was successfully demonstrated in November 2004. The pilot plant was operated continuously for 8 days, during which about 30 tons of magnesium producing recipe was smelted in a DC (direct-current) arc furnace at a feed rate of 525 kg/h. The furnace was operated at power levels of 700 to 850 kW, resulting in slag tapping temperatures of 1600 to 1700°C. Magnesium extraction averaged 77 per cent and was as high as 85 per cent during good extraction periods. The furnace generated 70 to 85 kg/h magnesium vapour that was delivered to the condenser where the temperature was controlled at 680 to 720°C. The novel condenser captured the magnesium in a liquid state, which was tapped periodically as required. In total, 15 magnesium-tapping operations were carried out, proving that online magnesium tapping can be consistently performed without any major difficulty. About 3500 kg of crude magnesium was produced with a quality that was similar to, if not better than, that of the Magnetherm?s crude metal. The condensation efficiency averaged 85 per cent, and peaked at 87 per cent, which exceeded the target of 80 per cent set for the pilot scale. A brief magnesium market study was also carried out. Magnesium demand is expected to keep on growing by 6 to 8 percent over the next 10 years and could reach 2 million tons by the year 2020. The growth will be mainly in the die-casting sector for light-weight automotive applications. China is likely to remain the dominant supplier of primary magnesium but competitively priced non-Chinese magnesium producers will be needed to sustain the anticipated growth of 6 to 8 per cent over the next 10 years. In addition, a prefeasibility study was undertaken for a commercial plant. The study confirmed the relatively low capitalcosts of the MTMP process, as well as the competitiveness of theoperating costs, as compared to the industrial electrolytic process.

Namakwa Sands is a heavy minerals mining and beneficiation business in the Anglo Base Metals Division, and operates along the West Coast of South Africa. The business encompasses mining, mineral concentration, separation, and smelting operations. The smelting process comprises the carbonaceous reduction of ilmenite to produce titania slag with a TiO2 content of 86%, and iron with a carbon content of 2.5%. The Namakwa Sands smelter, situated near the Saldanha Bay harbour, commenced smelting operations in 1994, when a 25 MW DC-arc furnace was commissioned. The smelting operations were expanded in 1999, with the commissioning of a second 35 MW DC-arc furnace. Despite the fact that ilmenite smelting poses a technical challenge in terms of the high temperatures required, the physical characteristics of the slag, the constraints placed on the feedstock, and the tight product specifications, Namakwa Sands has continually increased slag production since 1995. High furnace feed-on utilization and furnace stability, complemented by continuous improvement drives, will be thevehicle to drive performance in the short-term, with longer-term performance enhancements due to strategic process development. Recent studies on the physico-chemical properties of molten slags and oxide solid solutions of interest is reviewed. The review covers redox and phase equilibria in slags, viscosity, diffusivity, electrical conductivity, kinetics of interfacial reactions between slags and CO-CO2, interfacial properties and phenomena. Some highlights from ongoing work on modelling phase diagrams, component activity, viscosity and electrical conductivity of multi-component slags will be presented and results compared with published experimental data on slags with or without suspended solid phases.

The necessity of reducing greenhouse gas emissions to limit the impact of anthropogenic climate change means that all industrial processes should investigate their options towards decarbonization. Iron, steelmaking, aluminium, and cement production produce the most industrial emissions. Although most research focuses on decarbonizing these industries, minerals processing industries must be decarbonized to achieve net zero emissions goals by 2050. Incorporating renewable energy sources and avoiding the combustion of fossil fuels are two ways to reduce greenhouse gas emissions. This paper reports on the results from a dynamic process model developed to investigate the feasibility of concentrating solar thermal pretreatment of manganese ores to pretreat carbonate-rich manganese ores for increased ferromanganese smelter productivity and reduced greenhouse gas emissions. The results indicate that pretreated ores reduce the energy requirement for smelting significantly for some ores and lowers total carbon dioxide emissions by 13 to 19% compared to the traditional smelting route. A high-level economic evaluation shows that solar thermal treatment is financially viable for low cryptomelane, high braunite ore that is common in the Kalahari Manganese Field.

ABSTRACT: The significant effect of fracture surface morphology on the mechanical behaviour of rock masses is well known and has been studied by many people. For linear profiles taken from fracture surfaces, short- and long-period variation has traditionally been described using the descriptors ‘roughness’ and ‘waviness’, with Fourier series analysis being perhaps the most commonly used technique to distinguish between the two attributes. However, the mathematical procedure is involved and the assumptions that have to be made may not be appropriate for rock fracture surfaces. In this paper, an alternative method is presented that enables us to distinguish between roughness and waviness of a linear profile by performing only one straightforward analysis. In our technique, surface morphology is studied in terms of the distribution of unit normal vectors to the profile. The statistical analysis of the distribution is performed using Riemannian, rather than the customary Euclidean, geometry, and from this the 1D Riemannian dispersion parameter (DR1) is obtained, which quantifies the geometry of the profile. The method is applied at different scales to both synthetic sinusoidal profiles and real rock profiles. The results show how periodic behaviour of the profile is revealed at scales where DR1 is substantially equal to zero. RESUME: L’influence significative de la morphologie des épontes sur le comportement mécanique des massifs rocheux est bien connue et a fait l’objet de nombreuses études. Pour les profils lineraires, les variations de courtes et longues périodes sont traditionnellement décrites par les indicateurs “rugosité” et “ondulation” qui sont le plus couramment distingués à l’aide d’une analyse en series de Fourrier. Cependant, la méthode de calcul utilisée et les hypothèses faites ne sont pas appropriées dans le cas des épontes rocheuses. Cet article présente une méthode alternative qui permet de distinguer la rugosité de l’ondulation d’un profil en réalisant une seule analyse directe. Avec notre technique, la morphologie de l’éponte est étudiée comme une distribution spatiale de vecteurs normaux au profil. L’analyse de cette distribution est réalisée à l’aide de la géométrie Riemannienne plutôt que la géométrie classique Euclidienne et permet d’identifier la dispersion Riemanienne en 1D (DR1) qui quantifie la géométrie du profil. Cette méthode est appliquée à différentes échelles sur des profils artificiels sinusoïdaux et des épontes naturelles. Les résultats montrent que le comportement périodique du profil est révélé à des échelles où DR1 est essentiellement égal à zéro. ZUSAMMENFASSUNG: Der signifikante Effekt von Bruchoberflaechen Morphologien auf das mechanische Verhalten von Gesteinsmassen ist gut bekannt und von vielen Bearbeitern untersucht worden. Traditionel lineare Profile von Bruchflaechen sind mit kurz und lang periodischen Variationen, die auch als “Rauhigkeit” und “Welligkeit” bezeichnet worden sind, beschrieben worden. Hierbei ist wohl die Fourier Serien Analyse das wichtigste Hilfsmittel zur Unterscheidung der beiden Attribute gewesen. Hierfuer wird jedoch ein mathematisches Prozedere verlangt und Vorraussetzungen gemacht, die vielleicht nicht fuer Gesteinsbruchflaechen zutreffend sind. In dieser Publikation wird eine andere Methode vorgestellt, die uns mit Hilfe nur einer einfachen Analyse erlaubt zwischen “Rauigkeit” und “Welligkeit” bei einem linearen Profil zu unterscheiden. In unserer Methode wird die Gesteinsoberflaeche unter zu Hilfenahme der Verteilung von Einheitsnormalvektoren beschrieben. Die statistische Analyse der raeumlichenVerteilung dieser Vektoren wird mit Hilfe der Riemannschen, anstatt der ueblicherweise benutzten Euklidischen, Geometrie durchgefuehrt. Von ihr wird der Riemannsche Dispersions Parameter (DR1) abgeleitet, der die Geometrie des Profils quantifiziert. Diese Methode ist bei verschiedenen Masstaeben sowohl auf rein harmonische (sinusoidale), syntetische Profile als auch auf Gesteinsprofile angewendet worden. Die Ergebnisse zeigen, dass bei Masstaeben bei denen DR1 nahe Null ist periodische Characteristika der Profile hervortreten.

A bubble population balance model is proposed for the prediction of Sauter mean bubble diameters in mechanical flotation cells. In the model, the flotation cell is treated as two separate, statistically homogeneous zones?the impeller zone, and the bulk tank zone. Balance functions for the rates of bubble breakage, coalescence, recirculation and inlet-outlet events are proposed based on classical chemical engineering research in two- and three-phase fluid mixing systems. An initial simulation of the population balance model shows trends in bubble size distributions comparable to measured distributions in industrial mechanical flotation cells.

Room-and-pillar mining is commonly employed for the extraction of rock salt in undergroundmines. Pillar stress is a major concern in these mines as it is directly related to stability and mineralrecovery. In this study a flat jack method was used to measure pillar stresses in three undergroundrock salt mines in Pakistan. The field work included determination of in-situ stress, in-situ elastic modulus, recording of field variables (pillar length and width, height and width of opening, opening width to height ratio, extraction ratio, and overburden height) and collection of salt block samples. The geomechanical properties of rock salt (uniaxial compressive strength, Young’s modulus, Brazilian tensile strength, and density) were also determined to estimate overburden stress, pillar strength, and factor of safety (both estimated and actual). It was found that the measured pillar stresses are proportional to the overburden stress values, with their magnitude ranging from 6.05 MPa to 11.97 Mpa, and the pillars were found to be stable. Regression analysis was performed to develop statistical models for in-situ stress and in-situ elastic modulus. Finally a quick guideline chart was developed to determine the suitable length of pillar for a given span and required level of safety.

CSIRO Mineral has recently developed a new electron microprobe based system for characterizing zircon grains from heavy minerals sand deposits. The system acquires cathodoluminescence (CL) spectra, X-ray and backscattered electron (BSE) signals in parallel. By scanning over a specified target area, CL wavelength and X-ray element distribution maps of polished zircon grains can be acquired. Post-inspection of the combined dataset using in-house developed software enables correlations between chemistry and structure to be investigated. The new method offers significant benefits over traditional CL and BSE techniques in that direct comparison with the elemental concentrations over the same region is now achievable. By combining the electron microprobe results with data for the same mapped region obtained via a nuclear microprobe, significantly better detection limits (~ 1ppb) for elements with atomic numbers greater than iron are possible. The ability to measure spatially related analytical data and then investigate the correlation of the CL spectra with chemical data is an important advancement in the characterization of zircons. OpenRisk, an open cast risk rating system, takes into account relative differences in the importance of hazards, as experienced on each mine as a result of different combinations of geotechnical factors and mining conditions. The system is based on critical geotechnical and operational parameters that have been identified by mining personnel and rock engineers. The primary advantage of this risk rating system is that all the strip mines would use an identical system, which enables the user to compare their risk to the risk at neighbouring mines and/or other open cast mines. The system can be adjusted to meet local, mine specific requirements. This system has been made practical and easy to use. Therefore, this tool can be used by personnel from other disciplines not directly related to rock engineering. OpenRisk system has been in operation at nine Anglo Coal and other open cast mines. It adequately detects areas of high risk and generates adequate remedial solutions to reduce the risks. Awareness of the personnel has been higher at the sites that use OpenRisk. The proactive approach of OpenRisk ensures that all personnel are aware of risks in the pits and how to deal with potential risky areas.

Using complex thermal analysis methods, flotation concentrates were classified depending on what the organic and nonorganic carbon form is. The possibility of ultrafine particles of valuable components (noble metals and diamonds) extraction using physical actions of different genesis in the processing of ‘unconventional’ mineral raw materials is considered in the paper. Electromagnetic treatment is one of new technologies in the field of mineral processing. The features of the electromagnetic effect on substances include uniform heating throughout of the volume, high speed and low inertia of heating, as well as the possibility of selective heating. A selection of studies including gravity, flotation and extraction methods of enrichment using energy effects, as well as thermal analysis was conducted to establish the availability and possibility of extracting valuable components. Due to microwave and high-temperature exposure, minerals and gas-liquid inclusions are decremented, and crystal-chemical water is released, resulting in additional defects. As a result, self-cleaning of sulphide minerals from atoms of scattered gold occurs by distilling it into peripheral parts of grains and intergranular space, where ultradispersed individuals are formed. Paper written on project work carried out in partial fulfilment of M.Sc. (Chemical Engineering)degree Identification of non-linear systems can be a daunting task and in the process industries the problem is complicated considerably by the presence of noise from various sources, non-stationarity of the data and intermittence, such as observed in particulate flows. Traditional methods, such as frequency analysis and linear model-ling do not handle these systems well. Similar problems arise with the application of non-linear theory developed over the last few decades, where much of the analysis depends on embedding of the data in a phase space or pseudophase space, since these methods were not originally designed to deal with noisy systems. In contrast, singular spectrum analysis is a method which can be used to identify structure and distinguish noise from important information in multivariate data, such as the trajectory matrices of time series measurements. It provides an orthogonal basis onto which the data can be transformed, so that components of the time series can be investigated individually. With Monte Carlo methods, the components can be compared with those from linear surrogate data in order to identify possibly non-linearities in the data. In this paper, this versatile technique is briefly explained and illustrated by means of case studies.

This paper deals with various factors affecting the strength of chromite briquettes which plays a vital role in the smelting of charge chrome / ferro chrome production. Appropriate briquetting parameters like molasses and lime binder level, molasses quality, particle size distribution and segment condition etc. are essential to guarantee quality briquettes in the successful use of briquette and chromite ore fines. In developing a technology for briquetting of chromite ores, it is important not only to study the grain size characteristics of the chrome ore fines but also to make an informed choice of the type and quality of the binder and the condition for producing a physically and chemically competent green and cured briquette. This paper also describes the effect of strength of briquettes on various parameters of charge chrome production as the use of quality briquettes in the production of high carbon ferrochrome alloys has a number of operational, metallurgical and economic advantages. It is also a requirement for submerged arc furnace operation that the charge be adequately porous to allow gaseous products of the reduction reaction to escape from the furnace charge burden without hindrance. Otherwise, furnace material would erupt causing electrodes and furnace other equipments damage and risking the safety of the work force. The briquette, because it replaces lumpy charge but has an advantage of smaller size, allows for an uniform and porous charge so that the ascending gaseous products can escape freely. Finally this paper deals with furnace operational results with varying proportion of briquettes having same strength.

Longwall panels facing wind blasts have been investigated at both Newstan and Moonee Collieries in the Newcastle Coalfield under the Wind Blast Project of the School of Mining Engineering, The University of New South Wales. The fluid mechanics involved in the compression and expulsion of air during wind blasts have been defined and the overpressure and air velocity time histories utilized to determine the wind blast parameters and define the relationship between them. The characteristics of wind blasts pressure pulses in mine roadways show some similarity with transient phenomenon like air blasts from explosives and shock waves from the failure of pressurized vessels. The peak wind velocities in roadways, however, exhibit marked deviations from theoretical predictions based on compressible fluid flow and Rankine-Hugoniot relationships applied to goaf air displacement and panel geometry. Peak overpressures and wind velocities have shown a positive correlation with the areas of goaf falls, with the values peaking off for larger areas. The field investigations have helped the mine management in risk assessment and in evaluating the success of induced caving by hydrofracturing to mitigate the hazard.

SYNOPSIS An analysis was made of records of accidents involving Bantu mineworkers and which resulted in either minor injuries or hospitalizations to determine patterns in underground accidents from which to formulate priorities in accident prevention in gold mines. The results showed that: (i) specific labour categories, such as inexperienced men, are exposed to certain types of hazards the extent of which warrant the separate design of safety programmes to meet their specific needs; (ii) the systematic study of minor accidents provides a dependable source of. information of which safety departments could make greater use in their efforts to control and prevent mining accidents.

The kinetics of copper cementation during atmosphere leaching of a Ni-Cu matte in CuSO4-H2SO4 solution was studied as a function of initial copper ion concentration, initial acid concentration, temperature, stirring rate, particle size distribution and pulp density. It was found that all these process variables influenced the rate of cementation. A two-stage rate of reaction was observed inmost of the experiments, with the rate of cementation in the initial stage being slower than that of the subsequent second stage. The increased rate of cementation in the second stage was attributed to the enhancing effect of the surface deposit. The cementation process was found to take place by two different rate-controlling mechanisms. At a temperature range of 50?70°C, an activation energy of 74.6 kJ/mol was obtained, indicating a surface reaction controlled process. At higher temperatures (70?80°C) a lower value of activation energy was observed (18.2 kJ/mol), indicative of a process controlled by diffusion through surface layers. The structural characteristics of the cemented deposit could not be determined in the investigated system where the deposit was mixed with the leach solid residue.

During an intense and accurate study of initiation systems used on an AngloGold mine, Mine A, poor drilling practices were revealed. Graphic results of all actual measurements taken are shown below. [ ] Accurate drilling of shot holes will determine whether a mining operation is payable or not and at what pay limit mining can take place. Losing 30 cm of a potential 120 cm-hole length will result in a number of consequences, i.e.: ?Higher stoping costs ?Drilling of one shot hole twice in every five shifts ?Increased explosive cost as a result ?Excess stress on hangingwall and footwall due to bad face shape ?Excessive blast damage before the area is worked out. No wonder we have such a high-risk operation. Drilling accuracy is crucial to the profitability on any mine as profits are directly related to the quality and utilization of the drilled shot holes.
