Processing confidence for a bankable feasibility study on a green field heavy mineral deposit is inmost cases achieved only through bulk sample processing. Bulk sample is classified as a large enough concentrate sample that is processed into final products to satisfy market sample demand as well as further processing demands such as smelting. In this case study the demand was to produce 500 tons of heavy mineral concentrate from more than 5 000 tons run-of-mine on are mote location with limited to no infrastructure. The various challenges faced and lessons learned are documented as an outcome of the success of this mission.

Pseudomonas spp was isolated from mine water and tailings samples collected from mining effluents and mine dumps in the Gauteng and Northern provinces of South Africa respectively. Adsorption properties of Pseudomonas spp were then tested for the removal of Cu and Co initially from their synthetic sulphate solutions, subsequently from effluents derived from metallurgical operations. The effects of experimental conditions such as pH, temperature, time, volume and metal concentration on the efficiency of the biosorption process were studied. Absorption of 45% Cu (pH 6, 37°C, 24 hours) and 40% Co (pH 6, 37°C, 24 hours) was observed from solutions with low concentrations (0.07 M). A maximum of 73% and 65% of Cu and Corespectively were recovered from the mine water samples derived from effluents.

South African underground hard rock mines are typically managed using measurements made daily, weekly or even monthly of key parameters such as face advance, readiness to blast, blast success, temperature or dust levels. Safety and health can be greatly improved if a real-time measurement system can inform decision making. To enable this vision of widespread sensing, communication and decision support, CSIR has developed an open standard architecture for communication of sensor data, and a reference implementation using that standard. The standard is called AziSA, which means ?to inform? in isiZulu. AziSA provides an architecture that allows for connection of any type of sensor and that is particularly suited to wireless sensing. On the safety side, the CSIR is developing a suite of sensors specifically around the risk of rockfalls. Sensors such as an electronic replacement for the barring tool, or a thermal sensor that can detect loose rock, can already be used to identify potential hazards in the hangingwall. When these sensors are combined with location and time information in a single database, it becomes possible to build maps of risk and to extrapolate risk into unmined areas. It is also easy to confirm that routine safety procedures like barring are actually taking place. In the future, it is proposed that entry inspections will be made using remote techniques that will not place an individual miner at risk. While miners will still be required to bar or place support, they will do so with a clear idea of which portions of the hangingwall are safe, and which present risk. On the health side, if a network such as AziSA is deployed in the stope, it becomes much easier to monitor the condition of individual miners. The work strain experienced by miners can be monitored through heart-rate sensors, and their core body temperature can be monitored using various novel techniques discussed in the paper. Additional sensors can be added to quantify worker exposure to hazards such as noise or dust. Individual sensors allow for people who are at an unacceptably high risk of developing heat disorders to be treated timeously, and they also allow for team management based on objective measures. Over a longer period, position sensing and environment monitors, or personal dosimetry, provide a powerful management tool to prevent workers from being overexposed to hazards, and to confirm that management instructions are being followed. Cost-effective sensing in the stope is a major challenge, but one that can be overcome through technology like that used in AziSA. Sensing provides opportunities both to make immediate interventions when workers are exposed to unacceptable risk, and to manage the long-term exposure of workers to hazard.

The Hillendale mine (situated between Richards Bay and Empangeni) and Mineral Separation Plant were approved in 2000. The smelter, just outside Empangeni, consists of two 36 MW DC arc furnaces that were commissioned in 2003. Experiences gained during the initial commissioning of the furnaces proved valuable in later commissioning work, as shown by the increase in ramp-up rates. The capacity of the plant is 250 kt/a TiO2 slag and 145 kt/a of pig iron.

Maximizing shareholder value has become a common aim for mining companies. This paper discusses the results of a number of studies developing strategic mine plans, covering a wide range of commodities, styles of mineralization, mining methods, and processing facilities, for single and multiple deposits. It has become evident that traditional methods and conventional wisdom often do not in fact achieve these goals. Operating policies at many mines ensure that shareholder value is not maximized. Changing the overall strategy can provide significant value gains. Typically, the new optimal plan involves a significant increase in the cutoff grade, at least in the earlier years. An increase in the underground development rate or open cut stripping rate is often associated with this, at least in the short term, to establish the new strategy. Cost minimization is found to be counter-productive. Counter-intuitive plans are often found to be optimal. For example, optimal cutoffs for different parts of an underground mine may be significantly different, even if mineralisation and cost structures are similar. Sub-optimal strategies are also frequently found to have a significantly greater financial risk than optimal plans, which have been found in many cases to be relatively insensitive to changes in major value drivers, such as metal prices. This paper shows how identifying and then operating within the framework of an optimal strategic plan can have substantial benefits over being continually driven by short-term tactical issues.

Diamondiferous linear beaches in Mining Area No. 1 have been the mainstay of Namdeb?s diamond production for more than 80 years. Most of the onshore beaches have been mined out, but in recent years mining has been extended offshore into the surf zone through a process of beach accretion. A total of 61.6 million carats has been produced from the gravel beaches since their discovery in 1928, and Mining Area No. 1 is considered to have great remaining potential from areas currently submerged under water. To date, the surf zone has remained largely unexplored due to the consistently strong winds, currents, and large waves which make access to this area extremely difficult. This paper describes the processes used in developing a practical methodology for exploration of the surf zone in a domain extending approximately 22 km long in a northwest?southeast direction and 0.3 km wide in a perpendicular direction adjacent to the current Mining Area No 1. The vigorous surf zone poses multiple technical challenges in terms of obtaining geological and diamond information. In order to access the area for sampling, a jack-up walking probe drill platform (PDP) with a 5-inch diameter reverse-circulation drill has been developed to carry out exploration drilling in the dynamic surf zone. The hydraulically driven platform has eight legs, each of which is 18 m long. Four of the legs are in fixed positions on the fore and aft sides of the platform. The other four moveable legs are fitted to sliding frames attached to the port and starboard sides of the platform. The sets of fixed and moveable legs can be raised and lowered by hydraulically powered jacking stations. By alternately lifting and lowering the sets of fixed and moveable legs in conjunction with the frames moving back and forth horizontally, a walking action is performed by the PDP. The platform can walk at a speed of 10?15 m/h, depending on weather and footwall conditions. Optimization of sampling for diamondiferous gravel occurrence in Mining Area No.1 was undertaken through creation of a virtual orebody on which different sample configurations were tested. The input data for the construction of a virtual orebody comprises a set of drilling data, collected from recently accreted areas directly adjacent to the 22 km × 0.3 km target domain. The input drilling data covers only 34% of the domain, and for the purpose of this study, a single realization is deemed to be sufficient. The texture obtained from using only the drilling data to construct a simulation did not make geological sense; hence it was necessary to make use of analog data in order to improve the simulation. The first analog data used consists of the gully patterns found in the metasedimentary Precambrian bedrock footwall. Gullies are, in general, gravel filled and it is fair to assume that gully patterns form a subset of the total gravel occurrence. Total gravel occurrence includes marine terraces (governed by sealevel stands) above bedrock peaks, together with gravel within gullies below bedrock peaks. The second analog ?data? introduced is through the use of ?expert interpretation?. The indicator drilling data is interpreted by expert opinion and the 2-dimensional result is hand-sketched, digitized, and then pixelated. The pixelated data set is then used as input for variogram calculation. This study cannot provide a single definite optimization result as the nature of the data does not permit this. The use of different validation approaches (conditioning data, where available; expert interpretation; and gully pattern data), however, can give a very good indication of how to balance sampling effort with de-risking aspects related to geological continuity. Work undertaken by sampling the simulation will give an assessment of the relative probabilities of determining gravel occurrence in the study area. This study showed that a 50 m × 400 m cross-configuration will be a good initial sample spacing for highlighting areas where gravel may be absent, and further infill drilling may be required. The relative efficiency of a 50 m × 400 m cross off-set sampling configuration has been demonstrated using a trumpet curve versus sampling effort when using kriging as the estimation method. Trackless mining in low profile (LP) and extra low profile (XLP) platinum stopes has forced equipment designers to re-evaluate their equipment profiles to match the undulating reef. Low profile equipment designed to work in conditions with smooth and flat floors will simply not function with undulating floors and roofs and will become wedged between the floor and roof, beached on undulations due to lack of ground clearance, or suffer excessive mechanical damage. Tyres, too, need special evaluation, as conventional tyres for trackless mining do not work in an extra low profile environment.

As part of a broad program to optimise the performance of their grinding circuit, BHP Billiton Cannington have installed an OCS© Expert system together with three VisioRockTM online particle size analysis cameras. The main purpose of the system is to stabilise grind size and feed to the flotation circuit. This particular application of OCS© is the first installation to incorporate Metso Minerals Process Technology-Asia Pacific's (MMPT AP) Dynamic SAG/AG Mill Model, which is able to predict numerous mill parameters that were previously unable to be measured with the existing plant instrumentation. Integrated into the logic of the control algorithm are online vision based, particle size measurements of the AG mill feed and recycle crusher product. This paper will describe the history of the project from initiation to date, the model and OCS© logic configuration, and demonstrate the significant benefits realised at Cannington mine.

Mechel, a large, integrated steel, stainless steel, and ferroalloy producer in Russia is committed to upgrading its facilities to world class pyrometallurgical process and environmental practice. Yuzhural Nickel currently uses shaft furnaces to produce a matte containing iron, nickel and traces of cobalt. This rather old technology is thermally inefficient and is characterized by high operating costs. Mechel has investigated suitable equipment and processes to upgrade the plant, and awarded a contract for the construction of a 12 MW DC smelter, located near the town of Orsk, to Bateman Engineering Projects in June 2008. The selection of DC furnace technology for laterite smelting can be considered as a strategic highlight for the pyrometallurgical treatment of low-grade lateritic ores, and could be the first industrial-scale implementation of this technology. This project has been designed to achieve multiple goals including the demonstration of the process and associated equipment technology at commercial scale, to confirm the scale-up design parameters of the forthcoming 2 x90 MW, twin electrode DC furnaces, and to prove the environmental emission superiority of closed furnaces. It also provides a valuable operator training platform. This paper deals with the process design, key technology building blocks and design features which have been incorporated to produce a pyrometallurgical vessel capable of (i) resisting slag superheat and chemical aggressiveness, (ii) process fine material without pre-agglomeration, (iii) achieve high nickel recoveries and(iv) being tolerant to the variations in chemical composition of laterite ore. The approach to increasing campaign lives between partial and complete rebuilds, through the use of composite furnace module (CFM) technology originally developed and patented by the University of Melbourne, is also followed in more detail. Unfortunately, results from hot commissioning and lessons learned from initial operation are not available because the project completion has been delayed due to the worldwide downturn in demand for commodities. ROM grade variability is one of the most important factors influencing plant product recovery. Due to the influence of grade variability on mine profits, it is deemed important to guarantee a proper homogenization of the ore through a well-planned blending and homogenization pile system from which the ore is reclaimed at an acceptable grade fluctuation. This study tests geostatistical simulation efficiency in predicting in situ grade variability. The methodology is illustrated using a data-set from a large phosphate mine in central Brazil. Additionally, real data obtained at the mine site during January and February 2007 were used to derive the actual grades of each pile formed during this period. Each pile was formed by a selection of blocks within a dig line and these lines mined along the year 2007 were also made available. Given the real grades, it was possible to reconciliate and validate the results predicted by the proposed methodology. The main outcome of this study is the opportunity to check the geostatistical simulation as a tool to quantify the variability of the homogenization system.

AngloGold Ashanti?s Obuasi Mine, in Ashanti Province, Ghana, operates a plant utilizing bacterial oxidation technology. The mineralization consists predominately of arsenopyrite with gold associated in the sulphides. The plant was commissioned in 1994, at that time was the largest BIOX® plant in the world, and has been operated by AngloGold Ashanti since 2004. The constraints identified in the plantwere the flotation capacity, BIOX® feed size and disruptions to the BIOX® process. This paper focuses on the practical steps that were followed in order to increase the recovery of the plant. The original plant design was based on a head grade of 10 g/t and an overall recovery of 86.5%. In 2007 the plant was operating at an overall recovery of 79.2% at a head grade of 5.6 g/t and this has improved to 80.6% at a head grade of 5.8 g/t during the last quarter of 2008. Additional improvement to 81.5% are expected by the end of April 2009. Improvements that have been implemented include: ?Replacement of the regrind mill ?Installation of additional float capacity ?Installation of a scavenging circuit ?Installation of a complete water treatment plant. In addition we have focused on the effect of the water circuit on the BIOX® process and the steps involved in correcting this problem. The water circuit was originally designed as an open circuit and through environmental considerations the circuit was closed towards the end of 2007. The bacteria in the BIOX® are particularly sensitive to cyanide and cannot tolerate levels above 0.05ppm (free cyanide), this required extensive modifications to the water circuit. The plant improvement project is ongoing and the current scope of work should be complete by the end of April 2009. Further research and development work is being planned, which includes a ?white rot bacteria? that can consume the preg-robbing carbon and oxidize the sulphide in a single pass.

After the South Deep complex was purchased by Goldfields in 2006a re-feasibility study was done and the life of mine (LOM) was extended to 52 years. This also implied that the mine?s infrastructure would have to be enhanced. One of the changes was the proposal of five new main orepass systems to be excavated before the mine reaches full production in 2013. Excavations started to show signs of scaling, and in some cases, whole new excavations were lost. This particular area was exposed to very high stresses and the geology was prone to body delimination rendering the relevant areas unstable. This paper investigates the conditions at the location of one of the proposed orepass systems, and the best possible orientation was suggested to ensure that the orepass system would be stable and have a practical life. It was, however, found that the fourth leg of the orepass system would require further support to be classified as stable by the chief rock engineer and the section geologist of South Deep. Several support methods and orepass system linings would then be analysed and evaluated to give calculated recommendations on how to productively and practically support an orepass system. To date, Anglo Research has carried out several projects, based on the techniques developed in the AMIRA P9 (AMIRA International Limited), to develop comminution and flotation models for several Anglo Base Metals and, to a lesser degree, Anglo Platinum flotation plants. Plant optimization is thus achieved through steady-state sampling, model-fitting and simulation using the JK SimMet and JK SimFloat software packages. The surveys can vary depending on the needs of the plant/client. The survey can therefore include as little as a single piece of equipment, an entire milling/flotation circuit, or a complete circuit from primary comminution to final flotation concentrate (i.e. the ?integrated survey?). The presence of the AR team on-site usually precipitates in face-value observations that can lead to initial improvements. This stems from the knowledge-sharing on best practice that exists in parallel with the surveys. Numerous (reasonable) changes can then be simulated, thus indicating the optimization step most likely to result in the best efficiency improvements. The simulations can include changes in the flowsheet, ore characteristics, mill loads, grinding media size, change in grind, flotation residence time, air hold-up and several more. Plant surveys can result in process changes that provide the plant with either: higher plant tonnage, improved plant grind, additional flotation recovery and/or improved product grade. The additional benefit of performing an integrated plant survey is that the effects of an optimization change in the comminution circuit can be simulated using the flotation model. This paper describes a number of case studies where individual and integrated plant surveys were conducted by AR for Anglo Base Metals.

The ?Poisson effect? is defined and characterized. It takes place even when the material to sample is not liberated. Gy, Pitard, Ingamells, and others, including the author, recommend that a minimum average number of particles of mineral of interest characterize the recommended sample size. How many? Recommended numbers range from 6 to 40 particles depending on authors, corresponding to standard deviations of 41% to 16%. Some guidelines are proposed, and the often alleged ?double-Poisson? effect is examined.

This investigation compares the gas adsorption behaviour and capacity of three bituminous coals from South Africa, of similar rank, by assessing the characteristics of the raw coal, as well as the resulting float and sink fractions (at 1.80 cm3/g) obtained by density separation of crushed coal samples. Calculations were also made to obtain the raw coal gas storage capacity from the weighted contribution of both float and sink fractions results, thereby permitting comparison with the analysed results of the raw coal. The study demonstrated that the clean fraction of a coal has the highest capacity to retain gas in the sorbed state, followed by raw coal, and lastly the sink fraction, and re?confirmed previous investigations that showed minerals to be inhibitors of gas adsorption and retention.

Published parameters from the Mufulira copper in situ leach (ISL) in Zambia are used for order-of-magnitude flow-rate calculations for an envisaged gold ISL in back-filled Witwatersrand stopes. A successful leach operation requires that the porous medium, usually a sand, has a hydraulic conductivity in excess of 5 x10-7m/second (i.e. a permeability >50 millidarcies).Empirical evidence suggests that average linear velocities would be of the order of 60 m/day if the backfill has the grain size of a fine sand. The proposed gold lixiviant would probably be an alkaline or ammonium thiosulphate, not cyanide. The resultant sulphate-rich ground and drainage waters could probably be processed using existing purification techniques to produce gypsum and magnesium/calcium carbonate. Within the next 100 years it is inevitable that solution mining will find widespread application on the Witwatersrand, if not for gold extraction, then certainly for water remediation purposes.

The Talvivaara deposits are located in Eastern Finland, within the Kainuu Schist Belt. These polymetallic sulphide deposits are of relatively low grade, but bioheapleaching enables economically profitable nickel extraction from the ore. Zinc, cobalt, and copper are also produced. Talvivaara?s production process begins with large-scale open-pit mining and four crushing stages, followed by stacking of the ore in bioleaching heaps. The ore is first leached for 13?14 months on the primary leach pad, after which the leached ore is reclaimed, conveyed, and re-stacked on the secondary heap pad. After secondary leaching, the barren ore will remain on the secondary heaps permanently. In the metals recovery process, the metals are precipitated from the pregnant leaching solution. Construction of the process was begun in spring of 2007 and first metal sulphides were produced at the plant in October 2008. The development of the bioheapleaching process was begun in a 17 000t on-site pilot heap operated during 2005?2008 and has continued in the industrial heap. At industrial scale, the development measures have focused on improving the permeability and aeration of the heap. Challenges with crushing and aerations systems at the beginning of industrial-scale leaching delayed the increase in metal recovery, but after the first two operational years the leaching results have improved significantly and the process is performing as targeted.

The estimation of local recoverable reserves using the widely spaced exploration drill hole information in an open-pit mine is probably one of the most difficult tasks in ore reserve estimation. The difficulty of this problem is magnified if the grade distribution is highly skewed, such as in a gold deposit. This paper describes the results of performance comparison of three different kriging techniques in an open-pit gold - silver deposit. The three different kriging techniques compared in their local recoverable reserve estimation capabilities are: (1) lognormal kriging, (2) indicator kriging, and (3) probability kriging. For performance comparison, the predictions are compared with the actual recoverable reserves determined from blast hole information. Based on the results from one test bench, both indicator and probability kriging performed better than lognormal kriging, perhaps owing to samples not being truly lognormal. Between indicator and probability kriging, probability kriging results were definitely superior to indicator kriging results.

Tarkwa Gold Mine is owned by Gold Fields Ghana, IAMGOLD and the Government of the Republic of Ghana in a 71%, 19% and 10% ratio. The mine is operated by Gold Fields Ghana. This large, low-grade, open pit, gold mining operation is located in Tarkwa, in the Western Region of Ghana, approximately 320 kilometres by road, west of Accra, the capital of Ghana, West Africa. In the Financial year ended June 2007, the operation mined a total of 108 million tonnes of which 22 million tonnes was ore. The mined ore is processed through three gyratory crushers supplying two heap leach pads (North and South) and a carbon-in-leach (CIL) plant. Before the 6 Sigma project commenced, the current fragmentation was resulting in sub-optimal feed size to these crushers. It was decided to use 6 Sigma methodology to improve the fragmentation. A defect was defined as a fragmentation analysis indicating less than 95% passing 750 mm. The objective was to improve fragmentation in order to achieve a constant throughput to the north heap leach crusher of 1500 t/hr, a 5% increase in pit loading efficiency and a 50% decrease in rock breaker hours, equipment damage costs and in-pit sheeting costs respectively. However, this was not to be achieved at the expense of grade control as Tarkwa is exploiting a low grade, high volume deposit and therefore ore dilution must be kept to a minimum. This paper is intended to take the reader through the various 6 Sigma phases of the project (Define ? Measure ? Analyse ? Improve ? Control) which have resulted in a 10% reduction in loading times, of which half has been attributed to improved fragmentation, as well as a substantial increase in blasted stocks. The focus has been on both drilling and blasting parameters as both processes had to be taken into account. These parameters are technical but personnel factors were also identified and dealt with as they arose. In order to measure the impact of any change in the process parameters on the fragmentation size distribution, cameras have been acquired. One has been installed looking into the bowl of the north crusher and the other one was dedicated to field observation, of individual blasts. Both are used for on-going fragmentation analysis. At Tarkwa, mining efficiency is strongly dependent on good fragmentation as well as the presence of un-blasted ?toes? on the pit floors. Crusher throughput depends on an acceptable ore fragment size. Compliance to plan with regards to actual hole depths was temporarily monitored by manual hole dipping, but, this is now being replaced with a fully automated Drill Data Management system developed by Sandvik and Modular Mining. The Six Sigma methodologies, using control charts based on data collected in the field, allowed the mine to improve methods with regards to the control of blasted material. It also enforced the implementation of a quality control programme encompassing the entire Drill and Blast process.

Lack of success in attempts to develop viable large-scale continuous mining techniques (previously reported by MP o?Hare in 2004) led the team at Kopanang to explore alternative solutions to their ongoing need for improved profitability. By calling into question the basic assumptions around the stoping of narrow tabular deposits of gold, fragmentation and more particularly, the range of sizes of blasted rocks eventually became the focus of serious study. This background is briefly covered before the sequence of the investigations is described. So far, some of the ?rules of thumb? derived over the years have been confirmed, albeit for totally different reasons than those from which they arose; some persistent theories on gold loss have been debunked, and some new ones have been developed. Blast optimisation (the means by which desired fragmentation is achieved) has been based on tailoring energy to rock characteristics in an innovative packaging design for explosive charges. Other beneficial consequences arising from the work include increased production volume and gold output, a decrease in milling consumables, and the Mine Call Factor is being maintained at a level previously thought to be unachievable. This is very much a ?work in progress?, and it is empirical in its approach. The authors are the first to recognise that they have yet to determine in absolute measures why some of the innovations have had the effect that has been observed. Also that there other factors which may contribute to the result, but which have not yet been examined. Nevertheless, publication of the work completed so far is felt to be justified; firstly on the basis of the achievements themselves, and secondly for the benefit of others in the industry for whom similar problems exist. Statistical reports of the effects on the business are included at the end of the report. Detailed laboratory test results have been separated into an appendix, leaving salient graph and tabulated data in the main text. For ease of reading, units of measurement for particle sizes below 1mm are described in microns, but millimetres have been retained for those at that size or greater.
