Improvement of post tap hole practices is achievable by mechanized handling of melt during the production of Ferro Chrome, resulting in higher recovery of chromium. The paper deals with modern practices adopted in the production of ferro-chrome since past two decades. The methods and practices deal with various areas : a) Improved method of operating the tap hole by selection of right quality of refractory to maintain the life of tap hole. b) Collection of melt in different types of receptacles like refractory brick lined mild steel ladles, cast steel ladles, cast iron pans being chosen for cost effective and efficient handling. c) Separation of slag and metal, casting of metal, crushing, sizing and stock piling etc. d) Slag disposal and recovery of entrapped metal. The drive behind the above development is continuous improvement, which results in higher chromium recovery and reduces loss of metal in slag by completely mechanized method so as to be at the same level with producers of ferro-chrome in other advanced countries , in the emerging global economy.

In the chloride process for Ti02 pigment production, various titania feedstocks (i.e. rutile, synthetic rutile, slag, and upgraded titania slag (UGS)) are chlorinated in a fluidized bed reactor with petroleum coke at temperatures between 1000°C and 1100°C to yield gaseous metal chlorides. Although feedstock preference is largely based on Ti02 content, feedstock physical properties (i.e. density, sphericity, size distribution, and porosity) differ; these differences will affect fluidization behaviour and can inadvertently affect conversion efficiency. For example, a high carryover from the reactor reduces particle residence time and decreases conversion rates. Owing to dwindling rutile reserves in the world, most chloride producers are forced to feed blends of feedstocks to their chlori¬nators; and so it becomes important to understand whether blends have an effect on the hydrodynamic properties of the bed. This paper describes the physical characterization of different feeds and the determination of the elutriation constants for slag, rutile, synthetic rutile, and a blend (i.e. 50 wt% rutile, 50 wt% slag). A common feature of the tests was that particles finer than 75 Km tended more than any other size to be elutriated. The tested rutile, classified as a Geldart Group B material, had the lowest carryover, whereas the slags had the highest. Interestingly, the elutriation constant (ki) of the blend is lower than those of either of its individual components.

Gas samples were taken from a wide range of target areas on dumps arising from coal mining activities. Some of the dumps had largely burned out, some were still burning, some were in the process of rehabilitation, and on others rehabilitation was essentially complete. It was found that rehabilitation was very effective in reducing emissions to tolerable levels. Even incomplete rehabilitation reduced the CO2 emissions to less than about 1 kg/m2/a, whereas some unrehabilitated areas showed emissions of over 100 kg/m2/a. Some areas where there was active combustion taking place were also sampled, and they showed as much as 7 000 kg/m2/a, but the areas concerned were very small and their total contribution accordingly low. Analyses were also made for SOx, NOx, NH3, and CH4, but these were generally (and unexpectedly) at very low levels. The mines sampled represented 53 per cent of all surface coal mining activity. Accordingly the estimated total emissions were scaled up, to arrive at estimates of 1950 000 ± 350 000 t/a C02, 2040 ± 580 t/a SOx, 306 ± 85t/a NOx, and 31 ± 9 t/a NH3 for all surface mines. Methane was detected only from burning coal, and due to the difficulty in sampling, no reliable estimate could be made of these methane emissions.

The world?s second largest producer of platinum, Impala Platinum Ltd, approved two new twin shaft projects at the end of September 2004, Nos. 16 and 20 Shafts. Both shaft projects are stand-alone entities and are being sunk from surface. Previously Impala had embarked on a strategy of extending the life of its third generation shafts by means declines. No. 16 Shaft is the first of a new fourth generation shaft complex, while No. 20 Shaft is the last of the third generation type shafts in the so-called shallow to intermediate mining zone. This paper details the basic designs of each project and covers the initial implementation. Although both projects are twin shaft systems, the access methods from the shafts to the reef horizon differ. Initiatives implemented to speed up the projects are also briefly covered.

Scheduling the extraction and rates of production for an underground mining operation is a common task carried out during the life of a mine, from the initial feasibility study through to the final production phase. The scheduling process can be complex when several requirements have to be satisfied, for example, match mill capacity and maximize net present value while constrained by mining sequence and availability of resources. Many mines have computer programs relevant to their operation but because they are site-specific they need considerable reprogramming to be adapted to other operations. Other methods currently in use also suffer drawbacks: manual spreadsheets are laborious, computerized spreadsheets cannot handle sufficient constraints, and operations research techniques require a complex mathematical model to be set up. The use of network analysis techniques has been proposed previously but the unavailability, until recently, of easily used computer programs has not allowed this approach to be developed. There are now many programs which can be used; however, the particular program which has been adapted to mine scheduling is Metier's 'Artemis-PC' running on IBM-XT or compatible machine. The use of network analysis offers many advantages, including the use of a logical mining sequence; activities can be as detailed as required; related activities can be readily incorporated, and costs can be easily extracted. A heuristic approach is necessary to optimize the schedule, but the ease and speed of program execution enables this to be readily achieved, while leaving the mining engineer in full control. The paper discusses the problems encountered in mine scheduling and current solutions. It then details the use of network analysis techniques and the application of the Artemis-PC program to solve mine scheduling problems.

The cross-belt sampler is a device that is very widely used even though it has not been ratified by the Standards associations. This paper is concerned with the bias testing of two cross-belt sampler designs against stopped belt samples and a cross-stream cutter at the belt end. The bias analysis is carried out using size distribution as the analyte and conventional t-testing and the Hotelling T squared test, which are compared for their effectiveness. The paper considers the issue of detectable bias and the statistical planning of bias tests.

Flotation involves the selective levitation of mineral and its transfer from cell to launder. The flotation rate is the rate of this transfer. It may be defined by the slope of a recovery-time curve for any cell in a bank or at any time in a batch operation. The objective in flotation rate study is an equation expressing the rate in terms of some measurable property of the pulp. This can be either the concentration of floatable mineral in weight per unit volume or a relative concentration, which will be a function of the recovery. A rate equation for an actual flotation pulp will contain at least two constants, both to be determined from the collected data. The data used in this paper were collected from bench-scale flotation tests on Konkola primary mill cyclone overflow at various pulp densities and pre-flotation thickener underflow at a pulp density of 35% solids by weight.

This paper summarizes the works that the Research “Group of Ground Engineering”, belonging to the Mining Department of the University of Oviedo, Spain, has been developing in close cooperation with the Regional Mining Department, since 2001, in order to control and monitor an experimental underground limestone exploitation by the room and pillars method. The aim of the current research is not only the geotechnical characterization of the rock mass (by means of laboratory and site tests) or the instrumentation of its displacements and stress changes (using convergence meters, INCREX probe, extensometers and rigid inclusion cells), but, moreover, to undertake intensive monitoring and control of such pilot mine, which is mined exclusively in order to accomplish this research. The data transmission was made on line via Internet, to achieve a full understanding of the behaviour of the experimental mine, to access data from remote locations and to visualize results from a website. All the collected information becomes input data for several numerical models using finite differences under a program developed in the research Group, ALMEC. The simulation and a final economical analysis lead to a design of an underground exploitation, at production scale, for a resource that is traditionally mined by means of open-pit process methods that could be worked underground with less environmental impact. The main purpose achieved by this exhaustive analysis is the technical and economic viability of such mine, for their optimisation for a future productive exploitation.

This paper summarizes a behavioural safety project undertaken in seven quarries in the UK in order to investigate its applicability as a means of raising the standards of health and safety in the UK quarrying industry. A behavioural safety methodology was developed and trialed at two quarry sites in the UK. During the study the number of unsafe acts and minor accidents had decreased and at one of the quarries there was a 95% reduction in the number of working days lost. It was then introduced at a further five sites of varying sizes and within this focused specifically on lone workers as well as behaviours that affected quality and environmental issues. Positive improvements were noted in most of these operations. The project also looked at the effectiveness of health and safety performance indicators. Here, the common lead and trailing indicators for both safety and health that are commonly used by industry were identified. In consultation with the UK quarrying industry these were then used to identify specific performance measurement criteria that can be used by the quarrying sector to measure performance. Following on from this, a quarry specific health and safety management system specification was developed for large and small quarries.

"The sizing, designing, and costing of copper electrowinning circuits requires an in-depth understanding of the fundamental relationships between circuit parameters and the practical operation requirements. The aim of this investigation was to optimize total copper electrowinning project cost by mapping the operating limits of key mechanical equipment. The model was compiled by mapping various cellhouse layouts in terms of number of cathodes per cell, crane productivity, stripping machine productivity, and rectifier–transformer (rectiformer) sizing using data tables for sensitivity analysis. These parameters were then collated and evaluated on a cost by size basis. The model provides an optimum band of operation for cellhouse productivity and project capital cost for a typical range of production throughputs, from 10 kt/a to 200 kt/a cathode copper. The information may be used as a high-level selection guide to assist with identifying a costeffective copper electrowinning circuit design for a specific production rate. The data was validated and compared with existing copper electrowinning cellhouses around the world that typically install no more than 84 cathodes per cell. IntroductionThe sizing, designing, and costing of copper electrowinning (EW) circuits require an indepth understanding of the fundamental parameters as well as the practical requirements to optimize cellhouse productivity and capital cost. "In this investigation, we optimize the grinding circuit of a typical chromite beneficiation plant in India. The run-of-mine ore is reduced to a particle size of less than 1 mm in the comminution circuit and concentrated using gravity separation. The comminution circuit comprises two-stage crushing and single-stage grinding in a ball mill in closed-circuit with a highfrequency screen. A detailed circuit audit was undertaken at the plant to understand and evaluate the performance of the grinding circuit. The audit revealed abnormalities in the process and design parameters which caused high energy consumption, lower throughput, and loss of ultrafine chromite. Laboratory studies indicated the differences in the grinding properties (work index, breakage rate, etc.) and liberation sizes of these ores. Studies also revealed that grinding media size, particle retention time, and pulp density are crucial in coarse grinding. Based on the laboratory grinding and characterization studies; simulation studies were performed to optimize the operating parameters of the grinding circuit.IntroductionComminution is a critical process in mineral processing which strongly influences the economics of production. In mineral processing, particles containing valuable minerals must be disintegrated at a sufficiently fine size to liberate valuable minerals from waste constituents, so that they can be easily separated by an appropriate beneficiation method. The Sukinda chrome ore beneficiation plant utilizes different types of run-of-mine (ROM) ore with different physical properties (viz. grindability characteristics, work index, mineral composition, liberation, chemical composition, etc. for the production of chrome concentrate. In the feed preparation circuit, the ROM ore is crushed and ground to below 1 mm. Grinding in the chromite beneficiation plant is a critical unit operation to achieve the desired product size of below 1 mm and to control the generation of the ultrafine particles. Furthermore, about 40% of total power consumption in the beneficiation plant is accounted for by the grinding of the ore. This implies that any improvement of the circuit performance will lead to an overall increase in productivity."

This paper describes DRA?s involvement with the expansions at Tati Nickel, Phoenix Mine, that have taken an initial plant design of 3.6 Mtpa (originally built by Murray & Roberts), up to 5 Mtpa, and eventually 12 Mtpa capacity. Initially, the plant could not achieve the design name plate capacity for the first few years of operation, as a consequence of the notoriously hard and abrasive nickel ore affecting primarily the operation of the crusher circuit. In order to extend the life of mine, Tati? assessed and then redefined the mining plan, choosing to increase the Phoenix mine reserves to a lower cut-off grade. In order to increase nickel units produced, the concentrator had to therefore treat additional tonnage at lower head grades. Site investigations and field tests around the comminution circuits are outlined, indicated that the milling circuit could be increased to 650 tph, from the initial design of 470 tph, for a similar feed grade and recovery. A project was initiated to debottleneck the crusher circuit and achieve the new target throughput. (Project 5M). This was followed by a feasibility study of the impact of pre-concentration by DMS, which after promising laboratory tests, was followed up with the installation of a 200 tph ?demonstration? plant. The success of this demonstration plant provided the impetus to expand the supply to the 5 Mtpa mill from a large preconcentration stage. A gyratory crusher (one of the largest and most powerful) will receive ore directly from the open pit operation, feeding into a secondary-tertiary crushing plant followed by a modular DMS preparation circuit. Four large DMS processing modules have been installed to treat the tonnage, with high expected rejection levels. Finally a review of the DMS process capability on an ostensibly disseminated micro-gabbro nickel ore is given, which shows the remarkable impact that preconcentration can have on an operation, both in terms of profitability and a successful process ?expansion?. The performance of the DMS plant has significantly extended the life of mine, allowing the mine to significantly reduce mine cut-off grades and curb its previously selective mining practice.

Abstract In the Kiirunavaara underground mine, crude ore is transported through ore passes from the production levels to the main haulage level. Failure and stability problems have occurred in some of these ore passes, with increasing frequency as mining depths increase. In this paper, selected results are presented from a research project run by LKAB. The presentation focuses specifically on stability analysis. Numerical models were used to identify failure mechanisms, in conjunction with empirical data and engineering judgment. The most important controlling factors governing failure and damage in ore passes were quantified. A causative model was established in which failure mechanisms and failure development were described. This model was used to formulate a prognosis of future ore pass stability, and for recommending remedial measures. Résumé Le transport du minerai entre les niveaux de production et le niveau principal de transport, à la mine de fer de Kiruna, se fait par des passes à minerai. Avec la profondeur d'extraction grandissante, les problèmes de stabilité au niveau de ces passes à minerai se sont multipliés. Les résultats d'un programme de recherche sur la stabilité des passes à minerai à la mine de fer de Kiruna sont présentés dans cet article. Les mécanismes de rupture ont été identifiés à l'aide de modèles numériques, de données de terrain et du jugement empirique des ingénieurs. Les facteurs principaux controllant l'instabilité des passes à minerai ont aussi été quantifiés. Un modèle a été établi dans lequel les mécanismes de rupture et le développement des dommages ont été décrits. Ce modèle a été utilisé à fins prédictives et remédiatives. Zusammenfassung In der Grube Kiirunavaara wird das gewonnene Erz über Sturzschächte von den Abbauebenen zu der Hauptförderebene gefördert. Mit zunehmender Tiefe des Abbaus sind vermehrt Standsicherheitsprobleme in den Sturzschächten aufgetreten, die teilweise zu Verbrüchen geführt haben. In dem vorliegenden Beitrag werden ausgewählte Ergebnisse einer Forschungsarbeit des LKAB präsentiert. Dabei wird der Schwerpunkt auf die Standsicherheitsuntersuchungen gelegt. Zur Ermittlung der Bruchmechanismen wurden numerische Modelle in Verbindung mit empirischen Daten angewendet. Die wichtigsten Einflußfaktoren für das Versagen der Sturzschächte wurden ermittelt. Es wurde ein Modell zur Beschreibung der Bruchmechanismen und des Versagensablaufs aufgestellt. Dieses Modell wurde verwendet, um die Standsicherheit zukünftiger Sturzschächte zu prognostizieren und um Sanierungsmaßnahmen zu erarbeiten.

This paper describes the tunnel seismic reflective survey, which has been developed by the authors in order to detect the geological condition ahead of the tunnel face three-dimensionally using reflected seismic waves. In addition, the applicability and the accuracy of the result of this system has been validated by comparing with the geological observation results at the tunnel face and the result of the drill logging system, which was conducted simultaneously with this survey in order to predict the rock properties using the data acquired during drilling from the tunnel face by rotary percussion drilling. In dieser Arbeit werden Reflektionsseismische Tunneluntersuchtungen beschrieben, die von den Autoren entwickelt wurde, um die geologischen Eigenschaften am Tunnelstirnende dreidimensional an Hand reflektierter seismischer Wellen bei minimaler Unterbrechung der Arbeit zu untersuchen. Darüber hinaus wurde die Anwendbarkeit und Genauigkeit der mit diesem System erhaltenen Ergebnisse durch Vergleiche mit den Ergebnissen geologischer Beobachtungen am Tunnelstirnende sowie den Ergebnissen des Bohrlogsystems bewiesen. Das letztgenannte System wurde gleichzeitig mit dem hier genannten System eingesetzt, um die Gesteinseigenschaften mit Hilfe der Daten vorherzusagen, die beim Bohren von Probelöchern im Tunnelstirnende mit einer Drehschlagbohrmaschine erhalten wurden. Cet article décrit une méthode de prospection sismique de tunnel, développée par les auteurs, pour déterminer en 3 dimensions les conditions géologiques existant derrière le front de taille, au moyen d’étude et de mesure des ondes sismiques réfléchies dans le sous sol, et ce, avec un minimum d’arrêt des travaux d’excavation. En outre, l'applicabilité et l'exactitude des résultats de ce système ont été vérifiées, en comparant les résultats des observations géologiques effectuées au front de taille, avec ceux du log de forage qui a été effectué parallèlement à ce système, en vue de prévoir les propriétés de la roche, grâce aux données collectées au cours du forage d’un trou de sonde depuis le front de taille à l’aide d’une foreuse rotative à percussion.

The production of ferrochrome alloy from chromium bearing chromite ores is conducted at high temperature under highly reducing conditions. However, albeit completely unintended, it is impossible to completely exclude oxygen from all high temperature process steps, with the corresponding possibility arising for the generation of small amounts of Cr(VI) species. Certain Cr(VI) species are regarded as a carcinogenic, with specifically airborne exposure to these Cr(VI) species being associated with cancer of the respiratory system. With approximately three-quarters of the world?s viable chromite ore reserves located in South Africa, and annual ferrochrome production approaching almost half of total annual global output, aspects of Cr(VI) generation and control are of particular relevance and importance to the local industry, and naturally to the global industry at large. This paper seeks to examine theoretical and practical aspects associated with Cr(VI)generation (based largely on experience within the local South African industry, but considered to be generally encountered in the broader global industry context), together with mitigating measures that can be applied within the context of the production processes. From the discussions it is clear that significant improvements in various Cr(VI)-related aspects have been made by the South African ferrochrome industry. However, it is also evident that several areas of uncertainty still exist, which require further research in order to better quantify risks and enhance the efficacy of mitigating steps. In this paper we present The Ultimate Flotation Cell, a newly developed flotation cell that is proving very popular in the industry. All flotation cells have only one purpose and that is the recovery of the required product, the patented impeller and disperser system of the Ultimate Flotation Cell allows total flexibility in order to achieve the optimal recovery. This ability to tune the cell performance provides the optimization of the ?capture? (collection) stage, all existing models address the need for a wide bubble size distribution (100µm-2 mm) to obtain a better flotation size-by-size, Yoon, 1999,Yoon 2000, Franzidis and Manlapig, 1999. The Ultimate Flotation Cell provides flexible performance optimization. This ability to optimize the flotation regime particular to a specific ore is achieved by the following factors: ? The impeller allows vastly improved air induction rates compared to conventional and sparged cells. This ability to induce and disperse large quantities of air, in a controlled manner, allows the cells to be tuned to give the optimal Sb by varying the rotational speed via a VSD which every cell is fitted with. ? The patented impeller gives a very constant and stable air induction rate, which ensures that the cell?s circulation pattern is constant, giving a very stable surface, allowing optimal froth depth. ? Although conventional dart valve, level control can be offered, great success has been achieved with a simple draft tube/sand relief device. ? The cells have a inlet design similar to the old Denver ?Cell-to-Cell? design, which guarantees the at lease one pass through the mixing zone in each cell. This paper discusses the mine planning process for Letseng diamond mine in the Kingdom of Lesotho, in conjunction with the various software packages used during the process. The major pillars of the long-term mine planning process at Letseng are pit optimization followed by pit design and scheduling. Letseng uses Gemcom Whittle and GEMS for pit optimization and design and Runge XPAC for scheduling. The output of the mine planning process results in the generation of published mineral reserves and provides input into the Letseng overall business plan. The phrase ?back to basics? is used to describe the fundamental principles and philosophies on which a successful mining operation is based. At Richards Bay Minerals (RBM), ?back-to-basics? (BTB) has been implemented as a continuous process to probe operational functions with a view to increase production without capital expenditure. It also ensures that the fundamentals of dredge mining are understood and adhered to. BTB is based on the principle that people drive organizations, necessitating an interactive implementation approach. At the RBM mine this entails a three-pronged approach, namely practical training, teamwork initiatives and the use of lean Six Sigma methodology. It is the latter on which this paper will focus. The lean Six Sigma methodology is successful in identifying, managing and documenting BTB projects, while team work initiatives are integral to successful project implementation. This paper describes two examples of how the Six Sigma methodology can be applied to a dredge mining operation. The first example focuses on the improvement of Mining Pond Echo (MPE) plant throughput by reducing the lost opportunity (non-production) due to tails downtime. The project was successful in increasing plant throughput by 4.5%. This was achieved by increasing the tails disposal system availability by running MPE as a four tails lines operation and focusing on causes of tails production downtime. Subsequently, the tails system at MPE is no longer the production bottleneck. Second, the Six Sigma methodology was successfully applied at Mining Pond Charlie (MPC) to increase the primary dredger throughput by 4.6% through focusing on the dredging technique and maintenance issues. This project highlighted the need for trend analyses to ensure an effective dredging technique, coupled with simple production documentation, which also ensures a focus on maintenance.
